Abstract
Description
本発明の塗布層および製造方法は多くの好ましい態様のため、基材フィルムはポリマーフィルムが最も好ましい。ポリマーフィルムは、軽量で、実質的に透明であり、安価で、廃棄可能またはリサイクル可能であり、種々の末端使用に適合させることが出来る。さらに、塗布ポリマーフィルムは、熱接着や接着剤により、他の基材に容易に積層することが出来る。
本発明の塗布層は、マレイン酸/アクリル酸共重合体を含有する。マレイン酸/アクリル酸共重合体としては、重量平均分子量が1500〜15000で、交互共重合構造を有する。ブロック共重合体では本発明の効果を達成できない。分子量が高すぎると塗布液のゲル化が生じる。マレイン酸/アクリル酸共重合体として特に好ましい市販品は、Sigma−Aldrich社(ミルウオーキー、ウイスコンシン州)製の製造番号41605−3のマレイン酸/アクリル酸共重合体である。マレイン酸/アクリル酸共重合体の使用量は、塗布液中の固形分(塗布層)に対し、好ましくは約50〜約95重量%、より好ましくは約60〜約90重量%、特に好ましくは約70〜約80重量%である。
従来のPVOH塗布層は相対湿度の上昇、特に相対湿度約60%を超えると、相対湿度の増加に伴い急激に酸素ガス透過量が増加する。本発明の塗布層は、非常に短い時間の加熱処理で、厚さがより薄いにもかかわらず、高湿度においての酸素ガスバリア性に優れており、90%以上のガスバリア性を保持できる。このような、高湿度における優れた酸素ガスバリア性は、驚くべき特性であり、種々の最終製品への応用が可能である。本発明の塗布フィルムの酸素ガス透過量は、相対湿度を60%から70%に増加させても、0.1cc・ミル/インチ2/日/atm未満しか上昇しないことが好ましい。さらに、本発明の塗布フィルムの酸素ガス透過量は、相対湿度を60%から80%に増加させても、0.1cc・ミル/インチ2/日/atm未満しか上昇しないことが好ましい。
基材ポリマーフィルムへの塗布方法としては、フィルム製造工程で熱固定前に塗布を行うインラインコーティング法が好ましく使用される。例えば、基材ポリマーフィルムにコロナ処理をした後で且つフィルムの延伸前に塗布を行う方法(英国特許公報第1411564号に記載)、二軸延伸を行う場合の各延伸工程の間に塗布を行う方法(米国特許公報第4571363号公報に記載)、延伸後に塗布を行う方法(米国特許公報第3322553号公報に記載)などが例示される。
基材二軸延伸ポリエステルフィルム上に、インラインコーティング法により、表1に示す組成を有する塗布液を塗布した。得られた塗布フィルムに対し、温度23℃、相対湿度0%において、ASTM D3985に準じて酸素ガス透過度を測定した。これらの比較例および実施例において、塗布層のガスバリア性が示された。しかしながら、これらの比較例および実施例は、相対湿度0%の条件で酸素ガス透過度を測定しているため、相対湿度が高い条件で酸素ガス透過度を測定した場合にこれらの酸素ガス透過度が維持されるかを目的としていない(図1を参照)。
48ゲージの基材ポリエステルフィルムに対し、本発明の塗布を行なった試料と、行わなかった試料をそれぞれ調製した。塗布液組成は、PMA−co−PAA:7%、PVOH:3%とした。これらのフィルムに対し、通常の包装用フィルムの光学密度である2.5となる様にアルミニウムの真空蒸着を行った。蒸着後のフィルムに対し、酸素ガス透過度を測定した。結果を以下の表2に示す。
厚さ12μmのポリエステルフィルムに対し、種々の厚さの本発明の塗布層を形成した。塗布液組成は、PMA−co−PAA:7%、PVOH:3%とした。これらのフィルムに対し、通常の包装用フィルムの光学密度である2.5となる様にアルミニウムの真空蒸着を行った。蒸着後のフィルムに対し、酸素ガス透過度を測定した。結果を以下の表3に示す。なお、厚さ12μmのポリエステルフィルム(未塗布、未蒸着)の酸素ガス透過度は9.60cc・ミル/インチ2/日/atmであり、塗布を行わないで蒸着のみ行った厚さ12μmのポリエステルフィルム(未塗布、蒸着)の酸素ガス透過度は0.23cc・ミル/インチ2/日/atmであった。また、塗布液組成=PMA−co−PAA:7%、PVOH:3%、グリオキサール架橋剤:4%である塗布液を乾燥厚みが0.099μmとなる様に塗布した厚さ12μmのポリエステルフィルム(塗布、未蒸着)の酸素ガス透過度は0.48cc・ミル/インチ2/日/atmであり、塗布液においてグリオキサール架橋剤を使用しない場合の酸素ガス透過度は0.18cc・ミル/インチ2/日/atmであった
厚さ12μmのポリエステルフィルムに対し、オフラインコーティング法により種々の厚さの本発明の塗布層を形成した。塗布液組成は、PMA−co−PAA:7%、PVOH:3%(架橋剤は使用せず)とした。得られたフィルムに対し、酸素ガス透過度を測定し、塗布層の厚さと酸素ガス透過度の関係を調べた。結果を以下の表4に示す。酸素ガスバリア性は、塗布液中に架橋剤を含有させない方が、架橋剤を含有させた方より若干良好であり、架橋剤を含有させることによる耐湿性の向上は、酸素ガスバリア性に若干悪影響を及ぼした。
Claims (25)
- ポリエステルベースフィルムと、当該ポリエステルベースフィルム上に塗布形成された厚さは1μm未満のガスバリア性塗布層とから成る塗布フィルムであって、上記ガスバリア性塗布層は、ポリビニルアルコールと、重量平均分子量が3500〜5000のマレイン酸/アクリル酸共重合体とから成り、23℃、相対湿度0%の条件でASTM D 3985に準じて測定した上記塗布フィルムの酸素ガス透過量は0.3cc・ミル/インチ2/日/atm未満であることを特徴とする塗布フィルム。
- マレイン酸/アクリル酸共重合体の重量平均分子量が3700〜4700である請求項1に記載の塗布フィルム。
- マレイン酸/アクリル酸共重合体中が、マレイン酸単位およびアクリル酸単位の交互共重合構造を有する請求項1に記載の塗布フィルム。
- ガスバリア性塗布層中のマレイン酸/アクリル酸共重合体の含有量が50〜95重量%である請求項1に記載の塗布フィルム。
- ガスバリア性塗布層中のポリビニルアルコールが、実質的に加水分解されたものである請求項1に記載の塗布フィルム。
- ガスバリア性塗布層中のマレイン酸/アクリル酸共重合体の含有量が50〜95重量%である請求項1に記載の塗布フィルム。
- ガスバリア性塗布層の厚さが0.04〜0.12μmである請求項1に記載の塗布フィルム。
- 塗布フィルムの酸素ガス透過量は0.2cc・ミル/インチ2/日/atm以下である請求項1に記載の塗布フィルム。
- 塗布フィルムの酸素ガス透過量は0.1cc・ミル/インチ2/日/atm以下である請求項1に記載の塗布フィルム。
- 相対湿度が60%から70%に増加した際に、酸素ガス透過量が0.1cc・ミル/インチ2/日/atmを超えて増加しない請求項1に記載の塗布フィルム。
- 相対湿度が60%から80%に増加した際に、酸素ガス透過量が0.1cc・ミル/インチ2/日/atmを超えて増加しない請求項1に記載の塗布フィルム。
- さらにメタル層を有する請求項1に記載の塗布フィルム。
- ガスバリア性塗布層の厚さが0.001〜0.07μmである請求項12に記載の塗布フィルム。
- メタル層の光学密度が0.1〜20である請求項12に記載の塗布フィルム。
- ポリマーから成るベースフィルムと、当該ベースフィルム上に塗布形成されたガスバリア性塗布層と、メタル層とから成る塗布フィルムであって、ガスバリア性塗布層がマレイン酸/アクリル酸共重合体と塗布層を形成するポリマーとから成ることを特徴とする塗布フィルム。
- ガスバリア性塗布層を形成するポリマーがポリビニルアルコールである請求項15に記載の塗布フィルム。
- ガスバリア性塗布層中のポリビニルアルコールが、実質的に加水分解されたものである請求項16に記載の塗布フィルム。
- ベースフィルムを構成するポリマーがポリエステルである請求項15に記載の塗布フィルム。
- 高酸素ガスバリア性フィルムの製造方法であって、フィルム上に塗布剤を塗布する工程を有し、塗布剤は、ポリビニルアルコールとマレイン酸/アクリル酸共重合体とから成り、低分子量留分を除外する工程を含む高酸素ガスバリア性フィルムの製造方法。
- 塗布が、フィルム製造工程においてインライン法で行われる請求項19に記載の製造方法。
- さらにメタル化工程を有する請求項19に記載の製造方法。
- さらにフィルムの加熱工程を有する請求項19に記載の製造方法。
- フィルムの加熱温度が190〜240℃である請求項19に記載の製造方法。
- フィルムの加熱時間が1〜22秒である
- 結晶化装置内で加熱される請求項22に記載の製造方法。
