従来、 リチウムイオン電池において、 正電極 hは、 図 1 3のように、 L i C o O 2の粉状電極活物質 a、 粉状導電性カーボン b、 バインダーポリマー cと溶媒 dの 混合物 eをミキシングし、 スラリー化して集電材 f に塗布して、 合剤膜 gを形成し て作製している。 なお、 図 1 3の合剤膜 gは、 集電材 f 上の混合物 eの一部拡大図 でめる。
また、 負電極 iは、 図 1 4のように、 粉状グラフアイ トの粉状電極活物質 a、 ノく インダーポリマー cと溶媒 dの混合物 eをミキシングし、 スラリー化して集電材 f に塗布して、 乾燥して、 合剤膜 gを形成して作製している。
リチウム 2次電池自体は、 図 1 5のように、 正電極 hと負電極 iの間に液体の電 解液 j を入れ、 電解液〗の中にセパレーター kを配置する。
リチウム 2次電池は、 一般に、 電極活物質 aやバインダー cなどを有機溶剤に分 散させた塗料を金属箔などからなる集電材 f に塗布し、 乾燥して、 合剤膜 gを形成 して成るシート状電極を、 セパレータ kと共に渦巻状に卷回して渦巻状電極体を作 製し、その渦卷状電極体を電池ケース内に挿入し、有機溶媒系の電解液 j を注入し、 封口して作製する。 この電池は、 単位容量当たりのエネルギー密度や単位重量当た りのエネルギー密度が高い特徴を有している。
しかしながら、 上記合剤膜 g中に含有されている電極活物質 aは、 充放電時、 合 剤膜 g中の空隙に浸透した電解液 j を通してリチウムイオンのドープ'アンドープ を行うので、 電極活物質 aの粒子をバインダーポリマー cが被覆してしまうと、 リ チウムイオンの電極活物質 aへの透過が阻害され、 電池特性が低下する。
即ち、 一般的に用いられているバインダーポリマ一 cがイオン導電性を有しない このようなバインダーポリマー cとしては、 ポリフッ化ビ二リデンの 他、 ポリテトラフルォロエチレン一へキサフルォロプロピレン共重合体などのフッ 素系樹脂、 その他には、 スチレンブタジエンゴムのラテックス、 カルボキシ変性ス チレンブタジェンゴムのラテックスなどが挙げられる。
また、 バインダーポリマー cで覆われた電極活物質粒子 aの表面に微細な隙間が 存在していても、 その中に充分な量の電解液 jが侵入できないため、 リチウムィォ ンの透過が阻害されて電池特性が低下する。
そこで、 添加するバインダーポリマー cの量を少なく して、 電極活物質 aの粒子 表面の隙間を増やそうとすると、 合剤膜 gの強度が低下して、 電池の充放電を繰り 返すうちに、 電極活物質 aや電子伝導助剤などと集電材 f との間の密着性が次第に 低下して、 今度は電子伝導性の低下によって電池特性が低下する。
その解決手段として、 特開平 1 0— 1 0 6 5 4◦号にバインダーポリマー cを網 目状に形成する方法が開示されている。 電極活物質 aをバインダーポリマー cで網 目状に付着したとしても、 用いたバインダーポリマー cは、 イオン導電性のないポ リマ一であるから、 バインダ一ポリマー cの中をイオンは透過、 移動できない。 従 つて、 この場合も、 従来の電極と同様に、 リチウムイオンの電極活物質 aへの透過 を阻害している。 その結果、 電池の特性が低下する。
また、 本発明者は、 U S P 5 , 6 4 1 , 5 9 0 (特開平 9一 5 0 8 2 4号公報) において、 従来のイオン導電性のないバインダーポリマー cの代わりに、 イオン導 電性ポリマーを電極中に添加して、 電極を作製する方法を開示している。 しかし、 この場合、 イオン導電性ポリマー自体の接着力が弱い点と、 合剤膜 gを作製する場 合に、 ただ単に電極活物質 aに添加しているのみであるため、 十分な性能の電池を 作製するに至っていない。
また、 電池は、 各種の電気製品に使用され、 火災などの安全基準が厳しく求めら れ、 リチウムイオン電池の場合、 L i C o 0 2を高温に加熱すると酸素を発生する ため、 ショートなどで大電流が流れると、 爆発や発火する恐れがあり、 安全 1"生が強 く求められている。 発明の開示

(a) 電気部品
ィオンが電極間を移動する電気部品は、 電極となる電極構造体間にィォン導電性 物質を配置し、 イオン導電性物質内にイオンが移動して電極間に電気が流れるもの であり、 例えば、 一次電池、 2次電池、 電気二重層キャパシタなどがある。
電池は、 正電極構造体と負電極構造体の 2種類の電極構造体の間にイオン導電性 物質を配置してあり、 イオン (プロ トン (水素の陽イオン) を含む) がー方の電極 構造体から他方の電極構造体に移動して、 蓄積されるものである。 また、 電気二重 層キャパシタは、 一対の電極構造体の間にイオン導電性物質を配置してあり、 電極 構造体中の高表面積材料とイオン導電性物質の電解質との間で電気二重層が形成 されるものである。
(b) 電極構造体
電極構造体は、 この電気部品の電極に使用するものであり、 イオンとの間で電気 の受け渡しができるもの、 又はイオンを引きつけることができるものである。 その ため、 電極構造体は、 イオン導電性ポリマーで被着した粉状電極物質を集電材に付 着した構造を有している。 電極構造体は、 例えば電池に使用する粉状電極活物質、 又は電気二重層キャパシタに使用する表面積の大きい粉状高表面積材料を集電材 に付着した構造を有している。
図 1では、 粉状電極物質である粉状電極活物質 1 1が L i C o〇2のように結合 粒からなる粒子の形状を有し、 イオン導電性ポリマ一 1 2で被着し、 集電材 1 3に 付着して得られる電極構造体 1の作製過程を示しており、 又、 図 2では、 粉状電極 物質である粉状電極活物質 1 1がグラフアイ トゃハードカーボンなどのような形 状を有し、 イオン導電性ポリマー 1 2で被着し、 集電材 1 3に付着して得られる電 極構造体 1の作製過程を示している。 又、 粉状電極物質である活性炭などの粉状高 表面積材料をィオン導電性ポリマーで被着し、 集電材に付着して電気二重層キャパ シタの電極構造体を作成する。
図 1では、 粉状電極活物質 1 1の電気伝導性が低い場合を示しており、 粉状導電 物質 1 4を混合することにより粉状電極活物質間、 及び、 粉状電極活物質 1 1と集 電材 1 3間で電気伝導性を高め、 集電効率を良く している。 なお、 粉状導電物質 1 4は、 イオン導電性ポリマーで被着されていても、 されていなくても良い。
被着するとは、 イオン導電性ポリマー 1 2と粉状電極物質、 即ち粉状電極活物質 1 1全表面又は粉状高表面積材料全表面との間でイオンが十分に移動できるよう に接している状態である。 また、 イオン導電性ポリマー 1 2が粉状電極活物質 1 1 又は粉状高表面積材料の表面に被着して、 イオン導電性ポリマー 1 2で覆うことで ある。 粉状電極活物質 1 1は粒子が細かいほど活性となるが、 イオン導電性ポリマ 一 1 2で被着することにより活性を抑え、 安定にすることができる。
被着したイオン導電性ポリマー 1 2の層は厚いと、 導電率が小さくなり、 集電効 率が悪くなるので薄く形成するとよい。
なお、 粉状電極活物質 1 1や粉状導電物質 1 4や粉状高表面積材料などの粉状と は、 細かい粒状の物質を言う。 場合によっては、 細かい粒状の物質が多数集合した 状態を言う。
(c) 粉状電極活物質
粉状電極活物質は、 ィオンを挿入離脱可能な材料や π共役導電性高分子材料など が使用できる。
例えば、 非水電解液電池の正電極として使用する電極活物質としては特に限定す るものではないが、 充電可能な 2次電池の場合、 リチウムイオンを挿入離脱可能な カルコゲン化合物若しくはリチウムを含む複合カルコゲン化合物を用いると良レ、。 上記カルコゲン化合物としては、 F e S2、 T i S2、 Mo S2、 V205、 V601 3、 M n O 2などが挙げられる。上記リチウムを含む複合カルコゲン化合物としては、 L i C o〇2、 L i X N i yMj- y 02 (但し、 Mは、 遷移金属若しくは A 1から 選ばれる少なくとも 1種類以上の金属元素を表し、 好ましくは C o、 Mn、 T i、 C r、 V、 A 1から選ばれる少なくとも 1種類以上の金属元素を表し、 0. 05≤ X≤ 1. 1 0、 0. 5≤ y≤ 1. 0である。 ) で表せるリチウム複合酸化物、 L i N i〇2、 L i Mn〇2、 L i M n 24などが挙げられる。 これらは、 リチウム、 コ バルト、 ニッケル、 マンガンの酸化物、 塩類、 若しくは水酸化物を出発原料とし、 これら出発原料を組成に応じて混合し、 酸素雰囲気下 600°C〜 1 000°Cの温度 範囲で焼成することにより得られるものである。
また、 非水電解液電池の負電極として使用する電極活物質としては特に限定する ものではないが、 リチウムイオンを挿入離脱可能な材料を用いればよく、 リチウム 金属、 リチウム合金 (リチウムとアルミニウム、 鉛、 インジウムなどとの合金) 、 炭素質材料などを用いることができる。
また、 π共役導電性高分子材料としては、 ポリアセチレン類、 ポリア二リン類、 ポリ ピロール類、 ポリチォフェン類、 ポリ一 ρ (パラ) 一フエ二レン類、 ポリカル バゾール類、 ポリアセン類、 硫黄ポリマー類などが挙げられる。
特に、 非水電解液 1次電池においては、 負電極にリチウム金属を用いると大きな 電池容量を得ることができる。
また、 非水電解液 2次電池においては、 負電極にリチウムを挿入離脱可能な炭素 材料を用いると、 優れたサイクル寿命を得ることができる。 炭素材料としては、 特 に限定するものではないが、 熱分解炭素類、 コークス類 (ピッチコ一ク、 ニードル コークス、 石油コークスなど) 、 グラフアイ ト類、 ガラス状炭素類、 有機高分子化 合物焼成体 (フエノール樹脂、 フラン樹脂などを適当な温度で焼成して炭化したも の) 、 炭素繊維、 活性炭などが挙げられる。
(d) 表面積の大きな粉状電極物質
表面積の大きな粉状電極物質は、 多くのイオンを表面に引きつけることができる 粉状高表面積材料である。 粉状高表面積材料としては、 比表面積が 500m2Zg 以上、 好ましくは 1 000m2Zg以上、 より好ましくは 1 500m 2Zg〜 300 0m2Zgであり、 かつ平均粒子径が 30 m以下、 好ましくは 5〜 30 mの炭 素材料が好適に用いられる。 比表面積及び平均粒子径が上記範囲を外れると静電容 量が大きく、 かつ低抵抗の電気二重層キャパシタを得ることが困難になる場合があ 。
このような粉状高表面積材料としては、 特に炭素材料を水蒸気賦活処理法、 溶融
KOH賦活処理法などにより賦活化した活性炭素が好適である。 活性炭素としては、 例えばやしがら系活性炭、 フエノール系活性炭、 石油コ一クス系活性炭、 ポリアセ ンなどが挙げられ、 これらの 1種を単独で又は 2種以上を組み合わせて用いること が出きる。 中でも、 大きな静電容量を実現する上でフエノール系活性炭、 石油コー クス系活性炭、 ポリアセンが好ましい。
(e) 粉状導電物質
粉状導電物質は、 電極構造体の導電性を高めるものであり、 特に限定するもので はないが、 金属粉末、 炭素粉末などが用いられる。 特に、 炭素粉末においては、 力 一ボンブラックなどの熱分解炭素、 及びその黒鉛化品、 人造及び天然の鱗片状黒鉛 粉、 炭素繊維とその黒鉛化品などが好適である。 また、 これらの炭素粉末の混合品 も用いられる。
(f) イオン導電性ポリマー
イオン導電性ポリマーは、 以下に挙げる少なくともリチウム塩を 0. 1M (モル Z 1 ) 以上の濃度で溶解することができ、 且つ、 0. 1M以上の濃度のリチウム塩 を溶解したポリマーが室温で 1 0— 8S (ジーメンス) Zc mの電気伝導性を示すポ リマーである。 なお、 特に好ましくは、 イオン導電性ポリマーは、 少なくともリチ ゥム塩を 0. 8M〜1 , 5? の濃度と溶解し、 室温で1 0—33/。 111〜10—53 c mの電気伝導性を示すものである。
リチウム塩とは、 C l〇4—、 CF3S03—、 BF4—、 P F6—、 A s F6—、 S b F6—、 CF3C〇2一、 (CF3S〇2) 2N などをァニオンとするリチウム塩のいず れか 1種以上を使用する。
イオン導電性ポリマー原料は、 外部からエネルギーを付与して重合、 架橋などに よりイオン導電性ポリマーとなるものである。 エネルギーとは、 熱、 紫外線、 光、 電子線などである。 (g) 集電材
集電材は、 電気を通しやすい物質であればよく、 電気部品に応じて、 形状や材料 が選ばれ、 例としてアルミや銅などの導電物質を板状、 箔又はメッシュ状に形成 される。
板状体や箔の集電材の場合、 電気部品の構造に応じて片面又は両面が使用され、 片面又は両面に粉状電極活物質が付着される。
(h) 2次電池
2次電池は、 2種類の電極構造体 1の間にイオン導電性物質を配置したものであ る。 2次電池は、 例えば図 3 (A) のように、 正電極の電極構造体 1 0 1と負電極 の電極構造体 1 0 2の間に、 電解液 1 4などの液体を入れ、 その間にセパレータ 1 5を配置して形成される。 又は、 図 3 ( B ) のように、 正電極の電極構造体 1 0 1 と負電極の電極構造体 1 0 2の間に、 イオン導電性ポリマー 1 6などの固体状の電 解物質を配置して形成される。
( i ) 電気二重層キャパシタ
電気二重層キャパシタは、 粉状高表面積材料で形成された電極構造体を 1対の電 極とし、 これらの間に電解物質を配置した構成となる。 以下、 電極構造体の製造方法を説明する。
(a) 電極構造体の製造方法
電極構造体の製造方法は、 粉状電極物質として粉状電極活物質を例に取ると、 粉 状電極活物質 1 1の表面に極めて薄い厚みのイオン導電性ポリマ一又はイオン導 電性ポリマー原料を被着させる。次に、溶媒を添加して液状化しペースト状にして、 集電材に塗布乾燥し、 溶媒を蒸発させる。 又は、 初めから溶媒を添加してイオン導 電性ポリマー又はィオン導電性ポリマー原料の被着と共にペースト状にしてもよ い。 粉状電極物質として粉状高表面積材料を使用する場合も、 粉状電極活物質と同 様にして電極構造体が製造される。
この際、 イオン導電性ポリマー又はイオン導電性ポリマー原料を微量にして、 粉 状電極活物質の粒子の表面をイオン導電性ポリマーで被着し、 空隙ができず、 粉状 物質の相互の間隙を小さくするようにする。
イオン導電性ポリマー又はイオン導電性ポリマ一原料を粉状電極活物質に被着 するには、 イオン導電性ポリマ一又はイオン導電性ポリマー原料と粉状電極活物質 とを相互に押圧摺動して、 押圧摺動物を得る。
(b) 押圧摺動
押圧摺動とは、 イオン導電性ポリマー 1 2又はイオン導電性ポリマー 1 2の原料 と粉状物質 1 1の混合物 1 0を相互に押しつけながら摺動する (ずらせる) 動作で ある。 混合物に外力を与え、 混合物を相互に密着させ、 粒子が回動し、 これらが繰 り返されて、 押圧摺動物が得られる。
(c) 押圧摺動混練装置
押圧摺動混練装置は、 例えば図 4に示す。 イオン導電性ポリマ一 1 2又はその原 料と粉状物質 1 1の混合物 1 ◦、 又はその混合物と溶媒などを入れた混合物 1 0を 容器 2 1に入れ、 主ブレード 2 2を回転する。 容器 2 1の底 2 1 1と主ブレ一ド 2 2の底面とは間隙を有し、 主ブレード 2 2を回転することにより、 混合物 1 0の一 部は、 容器の底 2 1 1と主ブレード 2 2の間に入り、 押圧摺動され、 練り混ぜられ る。 これを繰り返してイオン導電性ポリマー 1 2又はその原料を粉状物質 1 1に被 着させる。
押圧摺動混練装置 2は、 必要に応じて、 ディスパ一ブレード 2 3を容器 2 1内に 備え、 デイスパーブレード 2 3を高速回転して、 押圧摺動された混合物 1 0を分散 する。
(d) 容器
容器 2 1は、 混合物 1 0を押圧摺動して、 撹拌するための混合物 1 0を入れるも のである。 容器 2 1の底面は、 混合物 1 0を押圧摺動できればよく、 図 4のように 傾斜したり、 又は図 5のように平面でもよい。 例えば傾斜している場合、 一部が低 い低部 2 1 1 1を有し、 低部 2 1 1 1から周辺部に従って高くなる傾斜を有してい る。 例えば、 中央部が低く、 周辺に従って上昇する勾配を有している。 例えば摺鉢 状の底 2 1 1を形成し、 その低部 2 1 1 1の角度は、 例えば 1 2 0度とする。 容器 の底 2 1 1は、 耐摩耗性を持ち、 例えば、 S U Sを用い、 タングステンやカーバイ ドで溶射して形成される。 なお、 底面にこのような低部 2 1 1 1を複数個形成して も良い。
(e) 主ブレード
主ブレード 2 2は、 容器 2 1の底面に対して共働して、 混合物を押圧摺動し、 撹 拌するものである。 主ブレードの形状は、 種々あり、 例えば、 図 5又は図 6 ( B ) ではディスク状、 又は板状にし、 図 6 (A) では幅広のワイ ドブレードにして、 容 器底面と対向配置されるブレードとの対向面積を広く取り、 押圧摺動の効率を高め ることができる。 また、 容器側面に付着する混合物を取り除くと、 撹拌効率を高め ることができる。 主ブレードをディスク状にした場合、 主ブレードに、 例えば図 5
( B ) のように孔 2 2 4を設け、 又は例えば図 6 ( B ) のように切り欠き 2 2 5を 設ける。 この孔 2 2 4又は切り欠き 2 2 5により混合物が主ブレードの底と容器の 底面の間隙に供給される。
容器側面に付着する混合物を取り除くと、 混合物の循環が良くなり撹拌効率を高 めることができる。 そのために、 例えば図 5又は図 6のように、 主ブレードの端又 は外周に容器側面と対向する位置にかき取り部材、 例えばスクレーパー 2 2 3を取 り付ける。 スクレーパー 2 2 3は、 主ブレードと共に回転して、 容器側面付近の混 合物をかき取り、 混合物を容器底面とブレード面の間隙に移送でき、 効率よく押圧 摺動を行うことができる。 なお、 かき取り部材は、 容器側面に付着する混合物を取 り除ければ良く、 主ブレードとは離間して独立に動作する構成にしても良い。 主ブレード 2 2は、 例えば図 4 ( B ) のように、 容器 2 1の低部 2 1 1 1に対応 した位置に軸が取り付けられ、 容器の底面が傾斜している場合、 低部 2 1 1 1から 容器の底に沿って上向きに曲げられる。 主ブレード 2 2の刃の本数は、 図 4 ( B ) のように、 中央部から 2枚取り付けられたものでも、 それより多く、 1 0枚以上の ものでもよく、 混合物の量や種類に応じて決められる。 又は、 本数の代わりに、 底 部を幅広く形成したワイ ドブレードでも良い。 これにより、 押圧摺動の作用が行わ れる面積を多く取ることができ、 効率よく押圧摺動をできる。
主ブレードは、 主モータ 2 2 2で回転される。 回転方法は、 反転自在にするとよ り、 より複雑な押圧摺動制御を行うことができる。 主ブレードの回転に伴って混合 物が供廻り流動を起こすことがある。 そこで、 回転の途中で主ブレードを反転して 供廻りを防止する。 例えば、 正回転を 1 0秒間行い、 停止し、 次に、 逆回転を 1 〇 秒間行い、 これを繰り返して押圧摺動制御を行う。 この正逆の反転制御を約 3 0分 行った場合と、 同一方向に約 3時間の回転を行った場合と、 押圧摺動についてほぼ 同等の効果が得られた: 回転方法は、 他にも種々あり、 例えば常時回転角速度をサ インカーブなどのように適宜変化させてもよい。 主ブレードの回転速度、 即ち回転 数は、 押圧摺動に際しては、 低速であり、 例えば 1 2 0 R P M以下とする。
容器 2 1の底面と主ブレード 2 2の底面の間隙は混合物の押圧摺動が行える程 度に狭く してあり、 その間隙は、 例えば 1 5 mm以下とする。 この間隙距離は、 押 圧摺動混練装置 2の容量ゃ主ブレードの形状などに依存する。
図 4の主ブレード 2 2の形状の場合、主ブレード 2 2の進行方向(押圧摺動方向) の面は、 容器 2 1の底面に対する押圧角 Θが鋭角を成すように形成される。 例えば 図 4 ( C ) のように、 主ブレード 2 2の断面が逆台形の場合、 押圧角は 3度〜 7 0 度とする。 また、 主ブレード 2 2の断面は、 図 4 ( D ) のように、 円形、 丸いコー ナ形状などでも良い。 主ブレー ドの材質は、 耐摩耗性を有し、 例えば、 S U Sを用 レ、、 タングステンやカーバイ ドで溶射して形成される。
主ブレード 2 2の進行方向 (押圧摺動方向) と反対の方向の面を、 例えば底面に 対してほぼ直交し、 又は鈍角に形成すると、 主軸 2 2 1を逆回転することにより、 混合物 1 0を主軸 2 2 1の周りに集めることができる。
なお、 底面に複数の低部 2 1 1 1が有れば、 主ブレード 2 2の中心部もその個数 に対応した低部の位置に配置される。
(f) デイスパーブレード
ディスパーブレード 2 3は、 主ブレード 2 2で押圧摺動された混合物 1 0を分散 するものである。 デイスパーブレード 2 3は、 混合物 1 0を分散できる位置に配置 され、 1 0 0 0〜 4 0 0 0回ノ分のように高速で回転する。 高速で回転することに より、 粉状物質 1 1の粒子の表面に被着したイオン導電性ポリマー 1 2やその原料 を粉状物質全体に均一に分散する。 主ブレードの軸 2 2 1の周りには、 特に固練り の時や低粘土分散時、 混合物が付着して不均質な混練になり易い。 そこで、 デイス パーブレード 2 3を主ブレードの軸 2 2 1に配置し、 乾燥状態の混合時から、 回転 しておくことにより軸 2 2 1の周りの付着を防止できる。
(g) 押圧摺動混練装置の動作説明 図 7及び図 8の押圧摺動混練装置を用いて説明する。なお、押圧摺動混練装置は、 支持台 2 4に支持され、 ハンドル 2 4 1で容器 2 1を昇降でき、 制御盤 2 5で制御 さ;^る。
まず、 粉状物質 1 1 (添加剤を含む) は、 計量後、 粉状物質投入口 3 4から投入 される。 この際、 自動化されたシステムにおいては、 粉状物質投入口 3 4の上方に 計量用ホッパ等を設けてス トレージと計量を行って投入指令で粉状物質投入口の バルブ 3 4 1を自動開放する。 同時に粉の投入による容器内圧上昇による計量誤差 解消のため、 呼吸用フィルタ一 3 2 2付きの排気口 3 2だけ開けて空気のみ排気す る:
次にイオン導電性ポリマー又はその原料の投入口 3 3のパルプ 3 3 1を開いて、 粉状物質と同様に手計量又は自動計量して容器 2 1に投入し、 粉状物質とイオン導 電性ポリマー又はその原料の投入を終了後、 投入パルプ 3 3 1 , 3 4 1を閉じる。 この時、 既に粉状物質とイオン導電性ポリマー又はその原料のゥエツトを促進する 為に容器のジャケッ ト 2 1 3に 3 0 °C温水を循環し容器を粉状物質投入前から昇 温しておくと、 ゥエツティングの効率が良くなる。 但し、 浸透補助溶媒を使用する 時は常温処理をする。
次に、 主モータ 2 2 2を 1 0 R P M程度で低速回転させ、 容器 2 1の底面と主ブ レード 2 2の間でイオン導電性ポリマー又はその原料と、 粉状物質などの混合物 1
0は押圧摺動され、 粉状物質に対し次第にイオン導電性ポリマー又はその原料が浸 透し始める。 この時、 混合物 1 0は押圧摺動されたものが主ブレード 2 2の先端の 容器に沿って上昇し、 容器中央部の上方から混合物 1 0が下降して来て、 容器内で 旋回循環運動が全周にわたって行われる。 この繰り返しは規則的に行われて、 全体 が均一に押圧摺動される。 この繰り返しを約 1時間続けた後に、 主軸 2 2 1の回転 速度を 6 0 R P Mに自動又は手動で上昇させ、 混合物 1 0のゥエツティングがほぼ 表面積の半分程度に達した頃、 ほぼ 1時間を見計らって脱気口 3 5の真空ポンプ 3
5 3を運転し、 脱気パルプ 3 5 1を開とし、 フィルタ 3 5 2を介して脱気する。 す なわち脱気をしながら主ブレード 2 2は混合物 1 0を押圧摺動し、 粉状物質に対す るィオン導電性ポリマー又はその原料のゥエツティングと浸透分散が促進される。 ここでイオン導電性ポリマー又はその原料に粉状物質に対する分散促進用の低沸 点溶媒を添加した場合には、 連続的に高真空のブロアで吸引脱気するとイオン導電 性ポリマー又はその原料の濃度 .粘度が高まり、 分散が進みにくくなるので注意を 要する- 脱気運転約 1時間後の浸透分散がほぼ 7 0 %に達した頃、 今度はディスパーブレ ードを 2 8 0 0 R P Mで回転し、 分散の促進を計る。
(h) 集電材への塗布
押圧摺動されペースト状になった押圧摺動物は、 集電材の表面に薄く塗布される。 塗布した後、 溶媒は飛び出し、 乾燥し、 電極構造体が得られる。 押圧摺動物を集電 材に塗布する装置は、 ドクターナイフアプリケータなどがある。
塗布した押圧摺動物を集電材に押しつけて更に密着させると良い。 密着するには、 例えば、 図 9のような密着装置 4で行う。 圧力ローラ 4 1の間に押圧摺動物を塗布 した集電材からなる電極構造物 1を挟み、 バックアップローラ 4 2に圧力装置 4 3 で圧力を付与して回転することにより、 押圧摺動物を集電材に密着することができ る。 以下、 リチウムイオン 2次電池の実施例を説明する。
(a) 正電極構造体の作製例 (実施例 1 )
粉状電極活物質である平均粒径 の L i C o 0 2の 9 . 1重量部と、 粉状導 電物質である平均粒径 4 // mの黒鉛粉末 0 . 6重量部を押圧摺動混練装置に投入し、 2 0分間押圧摺動した。 次いで、 イオン導電性ポリマー原料 (A 1 ) 0 . 5 4 6重 量部とァセトニトリル 3 . 5重量部を添加した。 イオン導電性ポリマー原料(A 1 ) は混合物であり、 その組成と混合比を表 1に示す。

口 a \ 10 4 ィオン導電性ポリマ一原料 ( A 1 ) を添加した押圧摺動物は、 押圧摺動混練装置 内で 5時間、 押圧摺動した。 押圧摺動物はべ一ス ト状を呈した。 押圧摺動物にポリ メリック MD I、 MR— 200 (NPU社製) 0. 254重量部を加えて、 押圧摺 動混練装置内で 5分間攪拌した。 押圧摺動物を取り出し、 厚さ 20 / mのアルミ二 ゥム箔上に移して 1 00 mギヤップのドクターナイフアプリケ一タ一で流延塗 布した。 1 5分間室温で放置し、 引き続き 80°Cで 1時間加熱した。 得られた正電 極の電極構造体の厚さは、 80 / mであった。 なお、 200 μ mギヤップのドクタ 一ナイフアプリケータ一で流延塗布しても同様の効果が得られた。
(b) 正電極構造体の作製例 (実施例 2)
粉状電極活物質である平均粒径 5 mの L i C o〇2の 9. 0重量部、 粉状導電 物質であるケッチェンブラック 0. 6重量部及び平均粒径 4 IX mの黒鉛粉末 0. 2 重量部を押圧摺動混練装置 (容積 300 c c) に投入し、 20分間押圧摺動した。 次いで、 イオン導電性ポリマー原料 (A1) を 1. 1 72重量部とァセトニトリル 3. 5重量部を添加した。 これらの混合物は押圧摺動混練装置内で 5時間押圧摺動 した。 押圧摺動物はベースト状を呈した。 押圧摺動物にポリメリック MD I、 MR 200 (NPU社製) 0. 548重量部を加えて 5分間押圧摺動した。 押圧摺動 物を取り出し、 厚さ 20 mのアルミニウム箔上に移して 1 00 mギヤップのド クタ一ナイフアプリケーターで流延塗布した。 1 5分間室温で放置し、 引き続き 8 (TCで 1時間加熱した。 得られた電極の厚さは、 80 / mであった。 なお、 ァセト 二トリノレを 10. 0重量部とし、 250 μ mギャップのドクターナイフアプリケ一 ターで流延塗布しても同様の効果が得られた。
(C) 正電極構造体の作製例 (実施例 3)
粉状電極活物質である平均粒径 5 mの L i C o〇2の 9. 1重量部とイオン導 電性ポリマー原料 (A1) を 0. 34 1重量部とァセトニトリル 3. 0重量部を押 圧摺動混練装置 (容積 300 c c) に投入し、 7時間押圧摺動した。 押圧摺動物は ベースト状を呈した。 次いで、 ポリメリック MD I、 MR- 200 (NPU社製) 0. 1 59重量部を加えて 5分問押圧摺動した。 押圧摺動物を取り出し、 厚さ 20 μ mのアルミニウム箔上に移して 1 00 mギヤップのドクタ一ナイフアプリケ 一ターで流延塗布した。 1 5分間室温で放置し、引き続き 80°Cで 1時間加熱した。 得られた電極の厚さは、 80 παであった。 なお、 200 i mギャップのドクター ナイフアプリケ一タ一で流延塗布しても同様の効果が得られた。
(d) 正電極構造体の作製例 (実施例 4)
粉状電極活物質である平均粒径 5 μπιの L i C o〇2の 9. 1重量部と粉状導電 物質である平均粒径 4 μ mの黒鉛粉末 0. 6重量部を押圧摺動混練装置 (容積 30 0 c c) に投入し、 20分間押圧摺動した。次いで、 イオン導電性ポリマー原料(A 2) を 2. 0重量部とァセトニトリル 3. 0重量部を添加した。 イオン導電性ポリ マー原料 (A2) は混合物であり、 その組成と混合比を表 2に示す。 なお、 表 2に おいて トリメチロールプロパントリメタク リ レー卜の代わりにポリエチレングリ コールジメタクリ レート (分子量 536) を使用しても同様の効果が得られた。 表 2

V o 1の液体電解質を 0. 5重量部に溶解した溶液を添加し、 さらに 5分間押圧摺 動した。 押圧摺動物を取り出し、 厚さ 20 μπιのアルミニウム箔上に移して 1 00 mギヤップのドクターナイフアプリケ一ターで流延塗布した。 1 5分間室温で放 置し、 引き続き 80°Cで 3時間加熱した。 得られた電極の厚さは、 80 であつ た。 なお、 イオン導電性ポリマー原料 (A2) を 0. 5重量部とし、 2, 2' —ァ ゾビス ( 2 , 4—ジメチルバレロニ トリル) を 0. 0 0 3重量部とし、 2 0 0 m ギヤップのドクターナイフアプリケ一ターで流延塗布しても同様の効果が得られ た:
(e) 負電極構造体の作製例 (実施例 5)
粉状電極活物質である平均粒径 5 μ mの黒鉛粉末 9. 1重量部とィォン導電性ポ リマー原料 (A 1 ) を 0. 3 4 1重量部とァセ トニトリル 3. 0重量部を押圧摺動 混練装置 (容積 3 0 0 c c ) に投入し、 7時間押圧摺動した。 押圧摺動物はベース ト状を呈した。 次いで、 ポリメリック MD I、 MR— 2 0 0 (NPU社製) 0. 1 5 9重量部を加えて 5分問押圧摺動した。 押圧摺動物を取り出し、 厚さ 2 0 x mの 銅箔上に移して 1 0 0 mギヤッブのドクターナイフアプリケーターで流延塗布 した: 1 5分間室温で放置し、 引き続き 8 0°Cで 1時間加熱した。 得られた電極の 厚さは、 8 0 μ πιであった。 なお、 ァセトニトリルを 1 0. ◦重量部とし、 2 5 0 mギャップのドクターナイフアプリケーターで流延塗布しても同様の効果が得 られた。
(f) 負電極構造体の作製例 (実施例 6)
粉状電極活物質である平均粒径 5 μ mの黒鉛粉末 9. 1重量部とィオン導電性ポ リマ一原料 (A 2) を 0. 2重量部とァセトニトリル 3. 0重量部を押圧摺動混練 装置 (容積 3 0 0 c c ) に投入し、 5時間押圧摺動した。 押圧摺動物はペースト状 を呈した。 押圧摺動物に 2 , 2 ' ーァゾビス (2 , 4—ジメチルバレロニトリル) 0. 0 1重量部をエチレンカーボネート (E C) /ジエチレンカーボネート (D E C) が容量比で 1 : 1の液体電解質を◦. 5重量部に溶解した溶液を添加し、 さら に 5分間押圧摺動した。 押圧摺動物を取り出し、 厚さ 2 0 μ πιの銅箔上に移して 1 0 0 ギップのドクターナイフアプリケ一ターで流延塗布した。 1 5分間室温で 放置し、 引き続き 8 0°Cで 3時間加熱した。 得られた電極の厚さは、 8 0 111でぁ つた。 なお、 イオン導電性ポリマー原料 (A 2) を◦. 8重量部とし、 ァセトニト リルを 1 0. ◦重量部とし、 2, 2, ーァゾビス (2, 4ージメチルバレロニトリ ノレ) を 0. 0 0 4重量部とし、 2 5 0 μ mギャップのドクターナイフアプリケータ 一で流延塗布しても同様の効果が得られた。 (g) 電極構造体の分析
図 1 0に何も処理していない平均粒径 5 μ mの L i C o〇2の電子顕微鏡写真で あり、 5 0 0 0倍に拡大されたものを示す。 図 1 0では L i C o 02の結合粒の角 部が角張って明瞭に映し出されている。 図 1 1の電子顕微鏡写真は、 実施例 3で得 られた正電極構造体の電子顕微鏡写真であり、 5 0 0 0倍に拡大されたものである。 図 1 1では L i C o 02の結合粒の角がなだらかであり、 皮膜で覆われているよう に映し出されている。 このように、 図 1 0の L i C o 02と比較すると、 図 1 1の L i C o 02粒子はイオン導電性ポリマ一の皮膜で均一に覆われていることが判る。 また、 図 1 2は、 実施例 3で得られた正電極構造体の表面をエレク ト口プロ一 ブ ·マイク口アナライザー (S h i ma d z u、 E PMA— 8 7 0 5 E l e c t r o n p r o b e m i c r o a n a l y z e r ) を用いて測定した 2次電子 画像である。 図 1 2の粒子は、 角部がなめらかで被覆で覆われているように映し出 されている。
(h) 正電極構造体の比較例 (比較例 1)
粉状電極活物質である平均粒径 の 1^ 1 じ 002の9. 0重量部、 粉状導電 物質であるケッチェンブラック 0. 8重量部及び平均粒径 4 mの黒鉛粉末 0. 2 重量部に、 高分子バインダーとして、 イオン導電性を有しないポリビユリデンフル オライ ド (PVDF) を 0. 5重量部が溶解した n—メチルピロリ ドン 1 1. 5重 量部を通常のブレードミキサーで混合した。 8時間混合した後、混合物を取り出し、 厚さ 2 0 mのアルミニウム箔上に移して 1 0 0 μ mギャップのドクターナイフ アプリケーターで流延塗布した。 その後、 加熱して n—メチルピロリ ドンを蒸発さ せた。 得られた電極の厚さは、 8 0 mであった。 なお、 n—メチルピロリ ドンを 5. 0重量部とし、 2 00 mギャップのドクターナイフアプリケーターで流延塗 布しても、 変わりはなかった。
(i) 負電極構造体の比較例 (比較例 2)
粉状電極活物質である平均粒径 4 μ mの黒鉛粉末 9. 5重量部に、 高分子バイン ダ一として、 イオン導電性を有しないポリビニリデンフルオライ ド (PVDF) を 0. 5重量部が溶解した n_メチルピロリ ドン 2 5. 5重量部を通常のブレードミ キサ一で混合した。 8時間混合した後、 混合物を取り出し、 厚さ 2 の銅箔上 に移して 1 00 μ mギヤップのドクターナイフアプリケーターで流延塗布した。 そ の後、 加熱して n—メチルピロリ ドンを蒸発させた。 得られた電極の厚さは、 80 mであった = なお、 ポリビニリデンフルオライ ド (PVDF) を 1. 0重量部が 溶解した n—メチルピロリ ドンを 1 0. 0重量部とし、 250 xmギャップのドク ターナイフアプリケーターで流延塗布しても、 変わりはなかった。
(j) 充放電試験
実施例および比較例で作製した正電極構造体を用いて、 リチウムイオン 2次電池 の試験電池を作製した。 正電極、 負電極共に電極面積 4 c m2に切り出した。 正電 極と負電極間に全固体高分子電解質 (全ポリマー)、 高分子ダル電解質 (ポリマー ゲル)、 液体電解質 (液体) とセパレ一ターを挟み込んで、 試験電池とした。 それ ぞれの電解質に含まれるリチウム塩(支持電解塩)の濃度は 1Mとなるようにした。 この電池を電極面積 1 c m2当たり、 0. 3 m Aで 4. I Vまで充電し、 1 5分の 休止の後、 0. 3 mA/ cm2で 2. 7 Vまで放電した。 この充放電サイクルが 2 回達成できた組み合わせを充放電可能とみなし、 表 3に示した。 表 4に表 3に記載 した電解質の内容を示す。 なお、 表 4において、 電解質の厚さを AP 1〜AP 4で 20 ^mにし、 ?01〜?02で30 /1 111にしても、 同様の効果が得られた。

実施例と比較例の充放電試験において、 本発明の正電極と負電極を使用した試験 電池は充放電試験が可能であつたが、 比較例の電極を使用し、 固体又はゲル状の電 解質を使用した試験電池では、 充放電はできず、 液体の電解質を使用した試験電池 で充放電ができた。 以下、 電気二重層キャパシタの実施例を説明する: (a) キャパシタの電極構造体の実施例
キャパシタ用電極を製造するには、 粉状電極物質としてフエノール由来活性炭 (関西化学 (株) 製) に粉状の導電物質として力一ボンブラックを添加し、 混合器 を用いて、 乾式混合を行った。 その後、 バインダーとしてポリマー A 1を添加し混 合を行った。 更に、 溶剤として NM P ( Nメチルピロリ ドン) を加えて混合を行つ た。混合した後、 ドクターナイフアプリケータにより集電体に塗布し、乾燥させた。 電極の厚さは 7 5 であった。 産業上の利用可能性
(a) 本発明は、 イオンとの電気の電動効率の良い電極を得ることができる。
(b) また、 本発明は、 安全性の高い電極を得ることができる。
(c) また、 本発明は、 安全性の高い 2次電池を得ることができる。
(d) また、 本発明は、 安全性の高い電気二重層キャパシタを得ることができる。
(e) さらに、 本発明は、 電解液を使用しない 2次電池又は蓄電器を得ることがで きる。
(f) さらに、 本発明は、 電解液を使用しない電気二重層キャパシタを得ることが できる。

Claims

請 求 の 範 囲
1 . イオンが電極間を移動する電気部品の電極構造体において、 イオン導電性 ポリマーで被着した粉状電極活物質又は粉状高表面積材料を集電材に付着したこ とを特徵とする電極構造体。
2 . 請求の範囲第 1項に記載の電極構造体において、 イオン導電性ポリマーで 被着した粉状電極活物質又は粉状高表面積材料に粉状導電物質を混合して集電材 に付着したことを特徴とする電極構造体。
3 . イオン導電性ポリマ一で被着した粉状電極活物質を付着した集電材からな る正電極構造体と負電極構造体と、
正電極構造体と負電極構造体の間に配置されたイオン導電性物質とを備えた 2 次電池。
4 . 請求の範囲第 3項に記載の 2次電池において、
イオン導電性物質は、 イオン導電性ポリマーであることを特徴とする 2次電池。
5 . 請求の範囲第 3項に記載の 2次電池において、
ィオン導電性物質は、 電解液であり、
電解液中にセパレータを配置することを特徴とする 2次電池。
6 . イオンが電極間を移動する電気部品の電極構造体の製造方法において、 少 なくともイオン導電性ポリマー或いはィオン導電性ポリマー原料と、 粉状電極活物 質又は粉状高表面積材料との混合物を押圧摺動して、 粉状電極活物質又は粉状高表 面積材料をイオン導電性ポリマーで被着し、 集電材に塗布して形成することを特徴 とする電極構造体の製造方法。
7 . 請求の範囲第 6項に記載の電極構造体の製造方法において、
混合物と溶媒とを押圧摺動して、 ペース ト状にすることを特徴とする電極構造体 の製造方法。
8 . イオンが電極間を移動する 2次電池の製造方法において、
少なくともイオン導電性ポリマーと粉状電極活物質との混合物を押圧摺動して、 粉 状電極活物質をイオン導電性ポリマーで被着し、 集電材に塗布した正電極構造体と 負電極構造体の間にイオン導電性物質を配置することを特徴とする 2次電池の製 造方法。
9 . 請求の範囲第 8項に記載の 2次電池の製造方法において、 イオン導電性物質は、 イオン導電性ポリマーとすることを特徴とする 2次電池の 製造方法。
1 0 . 請求の範囲第 8項に記載の 2次電池の製造方法において、
イオン導電性物質は、 電解液とし、
電解液中にセパレータを配置することを特徴とする 2次電池の製造方法。
