SiC系複合材料用 SiC強化繊維の製造方法 技術分野
本発明は、発電, 航空'宇宙, 原子力, 核融合等の高い熱負荷を受け過酷な環境 に曝される条件下で使用される SiC系複合材料用の強化繊維を製造する方法に関 する。
背景技術
航空 ·宇宙, 原子力, 核融合, 化石燃料を使用した発電等の設備機器に使用さ れる材料は、 高い熱負荷を受ける過酷な環境に曝される。 このような環境下で使 用される材料として、 耐熱性, 化学的安定性, 機械的特性に優れた SiC, S13N4 等、種々のセラミックス材料が開発されてきた。セラミックス材料は、熱交換器, メカニカルシール等の過酷な条件に曝される部材としても使用されている。 なかでも、 SiCは耐熱性のみならず、 高強度で耐摩耗性に優れ、 しかも化学的 安定性等に優れている。 このような長所を活用し、航空'宇宙用途から原子力,核 融合, 発電等にわたる広範囲な分野で有望視されている構造材料である。 更に、 熱特性のみならず、 耐摩耗性, 耐食性等にも優れた特性を呈する。 SiCは、 融点 2600°Cと高温特性に優れているが、 それ自体では脆い材料である。 そこで、 SiC繊維で強化した SiC繊維/ SiC複合材料が提案され、 ホットプレス法や液相 焼結法等、 多様な製造プロセスが検討されている。
SiC繊維 ZSiC複合材料の強化材として使用される SiC強化繊維の製造には、 CVD法に比較して柔軟性ある繊維が容易に得られることから、ポリカルボシラン (PCS) の溶融紡糸が採用されている。 溶融紡糸法は、 ポリシランの熱分解で調 整されるポリカルボシラン単独での紡糸性や成形性に強く依存しており、 Si/C 比に関する糸且成の摇らぎが全くなレ、均質な微細組織が焼成後に形成される。 微細 組織の均質性はクラックの伝播や結晶成長に対する阻害因子が存在しないことを 意味し、 繊維自体の物理特性, なかでも耐熱性の面で従来以上の改善を期待でき ない。
そこで、 ポリ力ルポシランの紡糸性や高温での安定性を制御するため、 紡糸助 剤として金属アルコキシド等の添加が検討されている。 金属アルコキシドとして は、 たとえばポリチタノカルボシランが知られている。 しかし、 微細組織の発現 は高温域における第 2相の析出過程に由来するものであり、 アルコキシドの添カロ 量だけでなく熱処理の温度, 雰囲気等に応じて微細構造が大きく変動する。 微細構造の変動は、 SiC繊維の中に存在する各種の粒界を流動化させ、 結果と して耐 i性低下の原因となり、 sic系複合材料の品質安定性を低下させる。また、 紡糸助剤に由来する Si, C以外の元素が含まれると、粒界に第 2相が生成しやす くなり、 SiC繊維の物性に悪影響を及ぼす。 発明の開示
本発明は、 このような問題を解消すべく案出されたものであり、 ポリカルボシ ランに添加したポリメチルシランを 1種の熱硬化剤に使用することにより、 紡糸 助剤を別途必要とすることなく、 耐熱性, 靭性, 強度, 弾性に優れた SiC系複合 材料用 SiC強化繊維を製造することを目的とする。
本発明の製造方法は、 その目的を達成するため、 ポリカルボシランを溶かした 有機溶媒にポリメチルシランを添加した融液を用意し、該融液を加熱 ·溶融して部 分架橋を進行させることにより粘度 5〜20Pa' s の混合ポリマー融液を調製した 後、 該混合ポリマー融液を 250〜350°Cの温度域で紡糸し、 得られた繊維を 100 〜200°Cの酸化性雰囲気下で加熱して不融化処理し、 次いで不活性雰囲気中で 1000°C以上に焼成することを特徴とする。 発明を実施するための最良の形態
ポリメチルシランは、主鎖が Si— Siの繰返し単位からなるポリシランの 1種で あり、 SiZC比が完全な 1であり、 化学反応の面でも活性が期待される Si_H基 を数多く含んでいる。 また、 常温で液状で種々の有機溶媒に対する相溶性も高い ことから、 化学量論的組成, 換言すれば化学的に純粋な SiCの前駆体として従来 から研究されている。
本発明者等は、このポリメチルシランの特性に着目し、熱処理,放射線架橋等、 制御された環境下でのポリメチルシランの架橋過程及び架橋過程がその後のセラ ミック化に及ぼす影響について種々調査'研究した。研究過程で、特定された温度 域や環境下でポリメチルシランが 1種の熱硬化剤として作用することを見出した。 また、 高度に架橋されたポリメチルシランから得られるセラミックスの結晶組織 を調査したところ、 SiCに加えて Si相を含む傾向が強くなることが判った。 このような知見に基づき、 ポリカルボシランにポリメチルシランを配合し, ポ リメチルシランの反応性を融液状態で制御することにより, 融液全体の特性を最 適化できることを見出した。 具体的には、 ポリメチルシランの添加によってポリ マーの架橋反応が促進され、ポリマープレンドの粘度が紡糸可能な 5〜20Pa' sの 範囲に調整される。 しかも、 ポリメチルシランは、 ポリカルボシランに比較する と組成面で僅かに Siを多く含むだけであり、 Si以外の不純物元素を含まない。 そのため、 得られる炭化ケィ素はアモルファスで不純物を含まず、 ナノメータレ ベルでの組成の揺らぎが期待できる。
5〜20Pa,sの粘度を得る上では、ポリメチルシランの配合量を 0.2〜1.0質量0 /0 の範囲に定めることが好ましレ、。 粘度が 5〜20Pa · sの範囲に調整された混合ポ リマ一融液は、 250〜350°Cの温度域でピンホール式の押出し紡糸装置等を用いて 溶融紡糸される。 溶融紡糸によつて得られる SiC繊維は、 通常 5〜15 μ mの繊維 径をもっている。 100〜200°Cの酸化性雰囲気下で SiC繊維を加熱する不融化処 理によって、 SiC繊維内に架橋点が均一に形成され、 高温焼成時の軟化抵抗が向 上する。 不融化処理された SiC繊維は、 不活性雰囲気中で 1000°C以上に焼成さ れることによりセラミック化され、 強度, 弾性率, 耐熱性に優れた繊維となる。 連続紡糸を可能とする状態は溶融体の粘度と密接な関係にあり、 粘度を 5〜 20Pa'sに調整することによって連続紡糸が可能になる。 また、 溶融と架橋との バランスで粘度が定まることから、 5〜20Pa'sの粘度が得られるように紡糸に使 用される混合ポリマー融液を 250〜350°Cに調整した。
不融化処理は、 繊維を構成する個々の高分子間を導入酸素で強固に結合し、 よ り高温で焼成する場合の繊維の軟化, 変形を抑制することを狙つた処理である。 軟化, 変形の抑制に有効な量の酸素を導入するため、 酸化性雰囲気の下で 100〜 200°Cに加熱する条件を採用した。
不融化処理された SiC系繊維は、 原料組成だけでなく焼成雰囲気, 焼成温度に も物理特性が依存する。 焼成条件による影響は、 特に繊維最表面の組成や密度, 構造が熱分解時における炉内の COガス分圧と SiOガス分圧とのバランスに応じ て変わることに起因する。 そこで、 ガス分圧を安定化させるために不活性雰囲気 を使用し、 1000°C以上の高温で SiC系繊維を焼成する。
このようにして、 組成に僅かな不均一性が付与された組成に調製される。 僅か な不均一性は、 クラックの伝播や粗大な結晶成長を阻止する要因として作用し、 最終的に得られるセラミック繊維の破壌靭性, 弾性率, 破断伸び, 耐熱性等の特 性を向上させる。
実施例
ポリカルボシランを溶かした有機溶媒 (テトラヒ ドロフラン) に種々の割合で ポリメチルシランを添加し、 2時間攪拌した後、 溶媒を留去することによりポリ マーブレンドを用意した。 得られたポリマーブレンドを不活性雰囲気中 600kま で 2時間半かけて溶融し、更に 2時間保持することにより自己組織化された混合 ポリマー融液を調製した。
混合ポリマー融液をそのままピンホールから押し出すことによって紡糸し、 酸 素雰囲気中約 450Kに加熱することにより熱酸化'不融化処理した。不融化処理さ れた各繊維を 1273Kで焼成し、 更に不活性雰囲気中 1573Kで熱処理した。
作製された SiC系繊維を引張り試験し、ポリメチルシランの添加が繊維の強度、 弾性率に及ぼす影響を調査した。 また、 XRD ( X線回折パターン測定) により繊 維の結晶子を観察し、 SEM (走査型電子顕微鏡観察) により繊維の表面, 断面等 の微細構造を観察した。
ポリメチルシランを 5質量%添加したポリマープレンドから得られた SiC系繊 維では、 溶融紡糸処理の際にポリカルボシランの架橋反応が加速されて高粘度化 が進行し過ぎ、 溶融紡糸可能な粘度範囲の混合ポリマー融液が得られなかった。 他方、 ポリメチルシランを 0.5質量%又は 1質量%添加したポリマーブレンド では、 何れの添加量であってもポリカルボシランとほぼ同じ条件下で溶融紡糸が 可能でありながらも、 ポリカルボシラン単独に比較して糸切れを防止することが 可能であった。 紡糸された繊維を 1573Kで焼成したところ、 表 1に示すように SiC強化繊維として十分な特性を備えていた。 特に、 ポリメチルシランの添加が 引張強さ、 弾性率に及ぼす影響は、 添加量 0.5質量%で大きく、 ポリメチルシラ ン無添加の SiC系繊維に比較して引張強さが 1割, 弾性率が 2割向上していた。 ポリメチルシランの添加は、繊維径を細くする傾向を呈し、 XRDで測定される 見かけ上の結晶子に僅かのサイズ増加をもたらした。繊維表面,破壊破面の SEM 観察結果からは、ポリメチルシラン添加の有無に拘らず何れの SiC系繊維も滑ら かな表面を呈し、 形態上に顕著な差異が検出されなかった。 滑らかな表面は、 前 掲の調製条件で繊維の表面欠陥に由来する強度低下を危惧する必要がない SiC系 繊維であることを示す。

以上に説明したように、 本発明は、 ポリカルボシランにポリメチルシランを添 加することによってポリマープレンドの架橋反応性を高め、 別途の紡糸助剤を添 加する必要なくハイブリツドメルトの溶融状態における成形性、 紡糸性を向上さ せている。 また、 ポリメチルシランの添加によりナノメータレベルでの糸且成揺ら ぎを付与でき、 耐熱性, 靭性, 強度が向上した SiC強化繊維が得られる。 この SiC強化繊維を SiC (マトリックス) に配合した混合物から得られた SiC系複合 材料は、 SiC強化繊維の長所を活用し、発電, 航空'宇宙, 原子力, 核融合等の極 限雰囲気における構造材, 部品等に使用される。

1. ポリカルボシランを溶かした有機溶媒にポリメチルシランを添加した融液を 用意し、 該融液を加熱 ·溶融して部分架橋を進行させることにより粘度 5〜 20Pa- sの混合ポリマー融液を調製した後、該混合ポリマー融液を 250〜350°C の温度域で紡糸し、得られた繊維を 100〜200°Cの酸化性雰囲気下で加熱して 不融化処理し、 次いで不活性雰囲気中で 1000°C以上に焼成することを特徴と する S i C系複合材料用 S i C強化繊維の製造方法。
