Abstract

 機械部品の被修理部に生じた欠陥を除去し、金属の粉末等から成形した成形体等からなる成形電極を用い、前記機械部品における前記欠陥が除去された除去部と前記成形電極との間にパルス状の放電を発生させて、その放電エネルギーにより、前記機械部品の前記除去部に前記成形電極の材料等を堆積等させて、ポーラスな肉盛を形成し、前記肉盛の厚さが所定の厚さになるように寸法仕上げを行う。

技術分野
[0001] 本発明は、機械部品の修理方法、復元機械部品の製造方法、機械部品の製造方 法、ガスタービンエンジン、放電加工機、タービン部品の修理方法、及び復元タービ ン部品の製造方法に関する。
背景技術
[0002] 通常、ガスタービンエンジンに用いられるタービン動翼等、機械部品については、 その寿命に達するまで種々の修理が行われる。そして、前記タービン動翼の被修理 部にクラック等の欠陥が生じた場合には、次のように行われる。
[0003] 即ち、研削加工によって前記タービン動翼の前記被修理部に生じた前記欠陥を除 去する。そして、前記タービン動翼における前記欠陥が除去された除去部に、肉盛 溶接によって肉盛を形成する。これによつて、前記機械部品としての前記タービン動 翼を修理することができ、換言すれば、修理の対象になった原機械部品としての原タ 一ビン動翼から復元機械部品としての復元タービン動翼を製造することができる。 発明の開示
[0004] ところで、肉盛溶接によって前記肉盛範囲を前記機械部品の前記除去部に限定す ることは容易でなぐ前記肉盛の形成によって余肉が生じることが避けられない。その ため、前記肉盛の形成後において前記余肉の除去する必要があって、前記機械部 品の前記被修理部の修理に要する時間、換言すれば、前記復元機械部品の製造に 要する時間が長くなるという問題がある。
[0005] なお、肉盛の工程が含まれている新製の機械部品を製造においても、前述の問題 は同様に生じる。
[0006] 前述の問題を解決するために、本発明の第 1の特徴は、導電性のある機械部品の 被修理部を修理するための機械部品の修理方法であって、前記機械部品の前記被 修理部に生じた欠陥を除去する除去工程と;前記除去工程が終了した後に、金属の 粉末、或いは金属の粉末とセラミックスの粉末との混合粉末力 成形した成形体、或 いは加熱処理した前記成形体により構成される成形電極を用い、電気絶縁性のある 液中又は気中において、前記機械部品における前記欠陥が除去された除去部と前 記成形電極との間にパルス状の放電を発生させて、その放電エネルギーにより、前 記機械部品の前記除去部に前記成形電極の材料或いは該材料の反応物質を堆積
、拡散、及び Z又は溶着させて、ポーラスな肉盛を形成する肉盛工程と;を具備した ことである。
[0007] また、本発明の第 2の特徴は、導電性のある原機械部品から復元機械部品を製造 するための復元機械部品の製造方法であって、前記原機械部品の被処理部に生じ た欠陥を除去する除去工程と;前記除去工程が終了した後に、金属の粉末、或いは 金属の粉末とセラミックスの粉末との混合粉末から成形した成形体、或いは加熱処理 した前記成形体により構成される成形電極を用い、電気絶縁性のある液中又は気中 において、前記原機械部品における前記欠陥が除去された除去部と前記成形電極 との間にパルス状の放電を発生させて、その放電エネルギーにより、前記原機械部 品の前記除去部に前記成形電極の材料或いは該材料の反応物質を堆積、拡散、及 び/又は溶着させて、ポーラスな肉盛を形成する肉盛工程と;を具備したことである。
[0008] 更に、本発明の第 3の特徴は、導電性のある部品本体と、この部品本体の被処理 部に形成されたポーラスな肉盛とを備えた機械部品を製造するための機械部品の製 造方法であって、前記部品本体から成形する本体工程と;前記本体工程が終了した 後に、金属の粉末、或いは金属の粉末とセラミックスの粉末との混合粉末力 成形し た成形体、或いは加熱処理した前記成形体により構成される成形電極を用い、電気 絶縁性のある液中又は気中におレ、て、前記部品本体の前記被処理部と前記成形電 極との間にパルス状の放電を発生させて、その放電エネルギーにより、前記部品本 体の前記被処理部に前記成形電極の材料或いは該材料の反応物質を堆積、拡散、 及び/又は溶着させて、前記肉盛を形成する肉盛工程と;を具備したことである。 図面の簡単な説明

発明を実施するための最良の形態
以下、本発明をより詳細に説明するために、本発明の各実施形態につき、適宜に 図面を参照して説明する。なお、図面中において、「FF」は、前方向を指してあって、 「FR」は、後方向を指している。また、説明中において、適宜に、「左右方向」のことを X軸方向といい、「前後方向」のことを Y軸方向といい、「上下方向」のことを Z軸方向と いう。更に、「放電方向」とは、図 6及び図 11において紙面に向かって表裏方向のこと をいう。
[0011] (第 1の実施形態)
まず、図 1及び図 2を参照して、第 1の実施形態に係わる機械部品の修理方法の対 象であるタービン動翼 1について簡単に説明する。
[0012] タービン動翼 1は、導電性のある機械部品の 1つであって、修理を施すことによって ジェットエンジン等のガスタービンエンジン 3に再び用いられるものである。
[0013] また、タービン動翼 1は、翼 5と、翼 5の基端に形成されたプラットホーム 7と、このプ ラットホーム 7に形成されたダブテール 9とを備えている。ここで、ダブテール 9は、ガ スタービンエンジン 3の構成要素であるタービンディスク(図示省略)のダブテール溝 (図示省略)に嵌合可能である。
[0014] なお、翼 5の先端部が、タービン動翼 1の被修理部になっている。
[0015] 次に、図 3を参照して、第 1の実施形態に係わる機械部品の修理方法に使用する 放電加工機 11につレ、て説明する。
[0016] 第 1の実施形態に係わる放電加工機 11は、第 1の実施形態に係わる機械部品の 修理方法等の実施に使用される機械であって、 X軸方向及び Y軸方向へ延びたべッ ド 13を具備しており、このベッド 13には、 Z軸方向へ延びたコラム 15が設けられてい る。また、ベッド 13には、テーブル 17が設けられてあつて、このテーブル 17は、 X軸 サーボモータ 19の駆動によって X軸方向へ移動可能であって、 Y軸サーボモータ 21 の駆動によって Y軸方向へ移動可能である。
[0017] テーブル 17には、油等、アルカン炭化水素を含む電気絶縁性のある液 Sを貯留す る加工槽 23が設けられており、この加工槽 23内には、支持プレート 25が設けられて いる。この支持プレート 25には、タービン動翼 1等の機械部品又は後述の機械部品 における部品本体をセット可能な治具 27が設けられている。なお、治具 27は、電源 2 9に電気的に接続されている。
[0018] コラム 13には、加工ヘッド 31が設けられており、この加工ヘッド 31は、 Z軸サーボモ ータ 33の駆動によって Z軸方向へ移動可能である。また、カロェヘッド 31には、成形 電極 35又は硬質成形電極 37を交換可能に保持する第 1ホルダ 39が設けられており 、加工ヘッド 31における第 1ホルダ 39の近傍には、耐消耗性のある硬質電極 41を保 持する第 2ホルダ 43が設けられている。なお、第 1ホルダ 39及び第 2ホルダ 43は、電 源 29に電気的に接続されている。
[0019] ここで、成形電極 35は、耐酸化金属の粉末からプレスによる圧縮によって成形した 成形体、或いは真空炉等によって加熱処理した前記成形体により構成されるもので ある。なお、成形電極 35は、圧縮によって成形する代わりに、泥漿铸込み、 MIM ( Metal Injection Molding)、溶射等によって成形しても差し支えない。
[0020] また、成形電極 35を構成する前記耐酸化金属には、 NiCr, CoNiCrAlY等のニッ ケル合金、コバルト合金が含まれる。なお、成形電極 35は、前記耐酸化金属の粉末 とセラミックスの粉末との混合粉末を圧縮成形した成形体により構成されるものであつ ても差し支えない。
[0021] 硬質成形電極 37は、耐酸化金属の粉末とセラミックスの粉末との混合粉末からプレ スによる圧縮によって成形した成形体、或いは真空炉等によって加熱処理した前記 成形体により構成されるものである。なお、硬質成形電極 37は、圧縮によって成形す る代わりに、泥漿铸込み、 MIM (Metal Injection Molding)、溶射等によって成形し ても差し支えない。
[0022] また、硬質成形電極 37を構成する前記耐酸化金属は、成形電極 35を構成する前 記耐酸化金属と同じであって、硬質成形電極 37を構成する前記セラミックスには、 c BN、 TiC、 TiN、 TiAINゝ TiB2、 WC、 SiC、 Si3N4、 Cr3C2、 A1203、 Zr〇2— Y、 Zr C、 VC、 B4Cのうちいずれ力 1種の材料又は 2種以上の混合材料である。
[0023] なお、硬質成形電極 37は、導電性のあるセラミックスの粉末を圧縮成形した成形体 、或いは加熱処理した前記成形体により構成されるものであっても差し支えない。ま た、導電性のあるセラミックスの粉末は、セラミックスの粉末の表面に導電性の皮膜を 付けること等によって製造できる。
[0024] 一方、硬質電極 41は、グラフアイト、タングステン合金、又は銅合金の固形物により 構成されるものである。
[0025] 次に、図 3、図 4 (a)、図 4 (b)、図 4 (c)、図 5 (a)、図 5 (b)、図 5 (c)、図 6を参照して
、第 1の実施形態に係わる機械部品の修理方法について説明する。
[0026] 第 1の実施形態に係わる機械部品の修理方法は、前記被修理部としての翼 5の先 端部を修理するための方法であって、以下に示すようなひ- 1)除去工程と、(1-2)薄膜 工程と、(1-3)薄膜変化工程と、(1-4)肉盛工程と、(1-5)仕上げ工程と、(1-6)硬質薄膜 工程とを具備している。
[0027] (1-1) 除去工程
前記被修理部としての翼 5の先端部が上を向くように、前記機械部品としてのター ビン動翼 1を治具 27にセットする。次に、 X軸サーボモータ 19及び Y軸サーボモータ 21の駆動によってテーブル 17を X軸方向及び Y軸方向へ移動させることにより、翼 5 の先端部と硬質電極 41が対向するようにタービン動翼 1の位置決めを行う。なお、テ 一ブル 17を X軸方向と Y軸方向のうちのいずれかの方向に移動させるだけで足りる 場合もある。
[0028] そして、電気絶縁性のある液 S中において、翼 5の先端部と硬質電極 41との間にパ ルス状の放電を発生させる。これによつて、図 4 (a)に示すように、放電エネルギーに より、翼 5の先端部に生じたクラック等の欠陥 Dを除去することができる。なお、パルス 状の放電を発生させる際に、 Z軸サーボモータ 33の駆動によって硬質電極 41をカロ ェヘッド 31と一体的に Z軸方向へ僅かな移動量だけ往復させる。また、翼 5における 欠陥 Dが除去された部位は、除去部 5eという。
[0029] (1-2) 薄膜工程
前記 (1-1)除去工程が終了した後に、 X軸サーボモータ 19及び Y軸サーボモータ 2 1の駆動によってテーブル 17を X軸方向及び Y軸方向へ移動させることにより、翼 5 の除去部 5eと成形電極 35が対向するようにタービン動翼 1の位置決めを行う。なお、 テーブル 17を X軸方向へ移動させるだけで足りる場合もある。
[0030] そして、電気絶縁性のある液 S中において、翼 5の除去部 5eと成形電極 35との間 にパルス状の放電を発生させる。これによつて、図 4 (b)に示すように、その放電エネ ルギ一により、成形電極 35の材料或いは該材料の反応物質を翼 5の除去部 5eに堆 積、拡散、及び Z又は溶着させて、ポーラスな薄膜 45を形成することができる。なお 、パルス状の放電を発生させる際に、 Z軸サーボモータ 33の駆動によって成形電極 35をカ卩ェヘッド 31と一体的に Z軸方向へ僅かな移動量だけ往復させる。
[0031] ここで、「堆積、拡散、及び/又は溶着」とは、「堆積」、「拡散」、「溶着」、「堆積と拡 散の 2つの混合現象」、「堆積と溶着の 2つの混合現象」、「拡散と溶着の 2つの混合 現象」、「堆積と拡散と溶着の 3つの混合現象」のいずれも含む意である。
[0032] (1-3) 薄膜変化工程
前記 (1-2)薄膜工程が終了した後に、 X軸サーボモータ 19及び Y軸サーボモータ 2 1の駆動によってテーブル 17を X軸方向及び Y軸方向へ移動させることにより、薄膜 45と硬質電極 41が対向するようにタービン動翼 1の位置決めを行う。なお、テーブル 17を X軸方向へ移動させるだけで足りる場合もある。
[0033] そして、電気絶縁性のある液 S中において、ポーラスな薄膜 45と硬質電極 41との間 にパルス状の放電を発生させる。これによつて、図 4 (c)に示すように、放電エネルギ 一により、薄膜 45を溶融して、薄膜 45をポーラス状態から高密度状態に変化させる こと力 Sできる。なお、パルス状の放電を発生させる際に、 Z軸サーボモータ 33の駆動 によって硬質電極 41をカ卩ェヘッド 31と一体的に Z軸方向へ僅かな移動量だけ往復 させる。
[0034] (1-4) 肉盛工程
前記 (1-3)薄膜変化工程が終了した後に、 X軸サーボモータ 19及び Y軸サーボモ ータ 21の駆動によってテーブル 17を X軸方向及び Y軸方向へ移動させることにより、 薄膜 45と成形電極 35が対向するようにタービン動翼 1の位置決めを行う。なお、テー ブル 17を X軸方向へ移動させるだけで足りる場合もある。
[0035] そして、電気絶縁性のある液 S中において、薄膜 45と成形電極 35との間にパルス 状の放電を発生させる。これによつて、図 5 (a)に示すように、放電エネルギーにより、 成形電極 35の材料或いは該材料の反応物質を高密度の薄膜 45に堆積、拡散、及 び/又は溶着させて、ポーラスな肉盛 47を形成することができる。なお、パルス状の 放電を発生させる際に、 Z軸サーボモータ 33の駆動によって成形電極 35を加工へッ ド 31と一体的に Z軸方向へ僅かな移動量だけ往復させる。
[0036] ここで、薄膜 45と成形電極 37との間にパルス状の放電を発生させると、図 6に示す ように、成形電極 35の一部分であって放電方向からみたときに翼 5の除去部 5eから はみ出した部分が消耗するように、成形電極 35の先端部の形状は翼 5の除去部 5e の形状よりも僅かに大きいものである。なお、成形電極 35のはみ出し量 tは、 0. 02 mm以上 0. 3mm以下であることが望ましい。
[0037] (1-5) 仕上げ工程
前記 (1-4)肉盛工程が終了した後に、 X軸サーボモータ 19及び Y軸サーボモータ 2 1の駆動によってテーブル 17を X軸方向及び Y軸方向へ移動させることにより、肉盛 47と硬質電極 41が対向するようにタービン動翼 1の位置決めを行う。なお、テーブル 17を X軸方向へ移動させるだけで足りる場合もある。
[0038] そして、電気絶縁性のある液 S中において、肉盛 47と硬質電極 41との間にパルス 状の放電を発生させる。これによつて、図 5 (b)に示すように、放電エネルギーにより、 ポーラスな肉盛 47の表側を溶融して、肉盛 47の表側に高密度の薄膜 47aを形成し つつ、肉盛 47の厚さが所定の厚さになるように寸法仕上げを行うことができる。なお、 パルス状の放電を発生させる際に、 Z軸サーボモータ 33の駆動によって硬質電極 41 をカロェヘッド 31と一体的に Z軸方向へ僅かな移動量だけ往復させる。
[0039] (1-6) 硬質薄膜工程
前記(1-5)仕上げ工程が終了した後に、第 1ホルダ 39から成形電極 35を取り外し て、硬質成形電極 37を第 1ホルダ 39に保持させる。次に、 X軸サーボモータ 19及び Y軸サーボモータ 21の駆動によってテーブル 17を X軸方向及び Y軸方向へ移動さ せることにより、肉盛 47と硬質成形電極 37が対向するようにタービン動翼 1の位置決 めを行う。なお、テーブル 17を X軸方向へ移動させるだけで足りる場合もある。
[0040] そして、電気絶縁性のある液 S中において、肉盛 47と硬質成形電極 37との間にパ ノレス状の放電を発生させる。これによつて、図 5 (c)に示すように、放電エネルギーに より、硬質成形電極 37の材料或いは該材料の反応物質を高密度の薄膜 47aに堆積 、拡散、及び Z又は溶着させて、アブレイシブ性のある硬質薄膜 49を形成することが でき、翼 5の先端部の修理が終了する。なお、アブレイシブ性とは、相手部品を容易 に削ることができる特性のことをレ、う。
[0041] なお、前述の第 1の実施形態に係わる機械部品の修理方法は、次のように実施形 態の変更することが可能である。
[0042] 即ち、第 1の実施形態に係わる機械部品の修理方法における一連の工程の中から 、前記 (1-2)薄膜工程と前記 (1-3)薄膜変化工程を省略したり、前記 (1-6)硬質薄膜ェ 程を省略したりすることも可能である。
[0043] また、電気絶縁性のある液 S中におレ、て、パルス状の放電を発生させる代わりに、 電気絶縁性のある気中におレ、て、ノ^レス状の放電を発生させるようにしても差し支え ない。
[0044] 更に、硬質成形電極 37の代わりに、図 5 (c)に示すように、 Siの固形物、 Siの粉末 力 プレスによる圧縮によって成形した成形体、或いは真空炉等によって加熱処理し た前記成形体により構成される Si電極 51を用いてもよい。そして、この場合には、ァ ルカン炭化水素を含む電気絶縁性のある液中において、パルス状の放電を発生さ せる。なお、 Si電極 51は、圧縮によって成形する代わりに、泥漿铸込み、 MIM ( Metal Injection Molding)、溶射等によって成形しても差し支えない。
[0045] また、放電力卩ェ機 11の代わりに、研削盤を用いて、翼 5の先端部の欠陥 Dを除去し たり、肉盛 47の厚さが所定の厚さになるように寸法仕上げを行ったりしても差し支え ない。
[0046] 更に、前記 (1-6)硬質薄膜工程が終了した後に、硬質薄膜 49の表側にピーニング 処理を施すピーニング工程をカ卩えても差し支えない。
[0047] 次に、第 1の実施形態の作用について説明する。
[0048] 肉盛 47は放電エネルギーにより形成されるため、肉盛 47の範囲を放電が生じる範 囲に限定することができ、肉盛 47を形成する際に余肉が生じることがない。
[0049] また、肉盛 47は放電エネルギーにより形成されてあつて、放電エネルギーは翼 5の 除去部 5eにおける極めて小さい箇所に局所的に作用するため、肉盛 47を形成する 際における翼 5の先端部の温度上昇を十分に抑えることができる。

[0147] そして、電気絶縁性のある液 S中において、シュラウド 97の除去部 97eと成形電極 131との間にパルス状の放電を発生させる。これによつて、図 16 (c)に示すように、そ の放電エネルギーにより、成形電極 131の材料或いは該材料の反応物質をシュラウ ド 97の除去部 97eに堆積、拡散、及び/又は溶着させて、ポーラスな肉盛 153を形 成すること力 Sできる。なお、パルス状の放電を発生させる際に、 Z軸サーボモータ 129 の駆動によって成形電極 131を加工ヘッド 127と一体的に Z軸方向へ僅かな移動量 だけ往復させる。

前記 (4-2)肉盛工程が終了した後に、 X軸サーボモータ 109及び Y軸サーボモータ 115の駆動によってテーブル 113を X軸方向及び Y軸方向へ移動させることにより、 肉盛 153と硬質電極 135が対向するようにタービン動翼 89の位置決めを行う。なお、 テーブル 113を X軸方向へ移動させるだけで足りる場合もある。また、タービン動翼 8 9の位置決めを行う代わりに、交換ユニット 139によって第 2ホルダ 137を第 1ホノレダ 1 33と交換して加工ヘッド 127に装着するようにしても差し支えない。
[0149] そして、電気絶縁性のある液 S中において、肉盛 153と硬質電極 135との間にパル ス状の放電を発生させる。これによつて、図 17 (a)に示すように、放電エネルギーによ り、ポーラスな肉盛 153の表側を溶融して、肉盛 153の表側に高密度の薄膜 153aを 形成しつつ、肉盛 153の厚さが所定の厚さになるように寸法仕上げを行うことができ る。なお、パルス状の放電を発生させる際に、 Z軸サーボモータ 129の駆動によって 硬質電 135を加工ヘッド 127と一体的に Z軸方向へ僅かな移動量だけ往復させる。

前記 (4-3)仕上げ工程が終了した後に、治具 121からタービン動翼 89を一旦取外し て、シュラウド 97における他方の擦動面 97fが上方向を向くように、タービン動翼 89 を治具 121にセットする。そして、前記 (4-2)除去工程から前記 (4-3)仕上げ工程まで 、前述と同様に繰り返すことにより、図 17 (b)に示すように、シュラウド 97における一 対の擦動面 97fの修理が終了する。

[1] 導電性のある機械部品の被修理部を修理するための機械部品の修理方法であつ て、
前記機械部品の前記被修理部に生じた欠陥を除去する除去工程と;
前記除去工程が終了した後に、金属の粉末、或いは金属の粉末とセラミックスの粉 末との混合粉末から成形した成形体、或いは加熱処理した前記成形体により構成さ れる成形電極を用い、電気絶縁性のある液中又は気中において、前記機械部品に おける前記欠陥が除去された除去部と前記成形電極との間にパルス状の放電を発 生させて、その放電エネルギーにより、前記機械部品の前記除去部に前記成形電極 の材料或いは該材料の反応物質を堆積、拡散、及び/又は溶着させて、ポーラスな 肉盛を形成する肉盛工程と;
を具備したことを特徴とする機械部品の修理方法。
[2] 前記肉盛工程が終了した後に、前記肉盛の厚さが所定の厚さになるように寸法仕 上げを行う仕上げ工程と;

[59] 前記除去工程にあっては、耐消耗性のある硬質電極を用い、電気絶縁性のある液 中又は気中において、前記原タービン部品における前記擦動面と前記硬質電極との 間にノ^レス状の放電を発生させて、その放電エネルギーにより、前記原タービン部 品における前記擦動面に生じた欠陥を除去することを特徴とする請求項 55から請求 項 58のうちのいずれかの請求項に記載の復元タービン部品の製造方法。
[60] 前記硬質電極は、グラフアイト、タングステン合金、又は銅合金からなることを特徴と する請求項 57又は請求項 59に記載の復元タービン部品の製造方法。
[61] 前記原タービン部品における前記擦動面は、原タービン動翼のシュラウドにおける 擦動面であることを特徴とする請求項 55から請求項 60のうちのいずれかの請求項に 記載の復元タービン部品の製造方法。
[62] 請求項 55から請求項 61のうちのいずれかの請求項に記載の復元タービン部品の 製造方法により製造されたことを特徴とする復元タービン部品。
[63] 請求項 62に記載の復元タービン部品を具備したことを特徴とするガスタービンェン ジン。
