技術分野
[0001] 本発明は、電気複合素子、詳しくはポリマー PTC素子および温度ヒューズ部材を有 して成る電気複合素子を提供する。更に、本発明は、そのような電気複合素子を有 する、例えば回路保護素子として有する電気回路を含む電気デバイス、例えば 2次 電池パック、およびそのような電気デバイスを用いる電気装置、例えば充電装置、携 帯電話装置等を提供する。
背景技術
[0002] 2次電池 (例えばリチウムイオン電池)パックのような電気デバイスまたはそのような デバイスを用いる電気装置を使用する場合、種々の異常状態が生じ得る。そのような 異常状態が解消されな ヽままで継続すると、電気デバイスまたは電気装置の温度が 上昇し、その後、過熱状態となり、最悪の場合には火災に到ることもある。
[0003] 例えば、電気デバイスの端子同士が短絡状態となる故障が生じると、電気デバイス の温度が上昇して異常状態となるが、端子同士の短絡状態を早急に察知し、それを 解消すれば異常状態は解消する。例えば、 2次電池パックの充電中に、例えば端子 間にクリップ等の導電性を有する金属片のような異物が挟まることによって突発的に 短絡状態が生じて異常状態となるが、そのような異物を取り除くことによって、正常状 態に戻る。このような異常状態は、「一過性の異常状態 (例えば解決可能な一時的な 故障状態)」であると言える。電気デバイスには異常時に回路を保護するために回路 保護素子が組み込まれているが、このような一過性の異常状態が生じた場合に、回 路保護素子が電気デバイスの回路を永久的にオープン状態にするのは必ずしも好 ましいことではない。この場合、異常状態をもたらす原因を、例えばデバイスのユーザ 一側で比較的簡単に取り除けるので、取り除いたら電気デバイスを再使用できるよう に、回路保護素子は、電気回路を一時的にオープンにする復帰型のもの、即ち、リ セッタブノレ (resettable)素子であるのが望まし!/、。
[0004] 上述の場合とは対照的に、電気デバイス自体に本質的な故障が存在する場合 (例 えば、電気デバイスの回路設計に問題があり、ある条件では必然的に過剰電流が流 れてしまう場合)〖こも、電気デバイスの温度が上昇して異常状態となる。このような異 常状態は、一般的にはその原因をデバイスのユーザー側で簡単に取り除くことがで きるものではない。ー且電流を遮断して電気デバイスの温度が下がったとしても、誤 つて再度通電することによって同じ異常状態が生じ、非常に危険な状態となる。この ような異常状態は、「重大な異常状態 (例えば簡単に修理できない本質的な故障状 態)」である。安全面の観点から、故障の原因を取り除くことなく再通電することによつ て生じる再度の過熱状態 (および最終的には火災が生じる危険)を避けるためにも、 電気デバイスに組み込まれている回路保護素子は、電気デバイスの回路を永久的に オープン状態にする、非復帰型のもの、即ち、ノンリセッタブル (non-resettable)素子 であるのが好ましい。
[0005] 回路保護素子として用いられる電気素子として、例えばポリマー PTC素子がある。
この素子は、素子に過剰電流が流れると、ジュール熱によって自己発熱して高温とな り、その結果、抵抗が高くなつて回路電流を減少させ、それによつて回路を保護する 機能を有する。また、ポリマー PTC素子の自己発熱ではなぐ素子の周囲温度が上 昇するという異常が生じ、その結果として PTC素子の温度が上昇した場合にも、同様 に素子の電気抵抗が急激に上昇する。この場合、周囲温度の上昇という異常状態を もたらす電気回路にポリマー PTC素子を組み込んでおくと、高抵抗になった素子に よってその回路を流れる電流が実質的に遮断され、電気回路力 の発熱が無くなり、 その結果、上昇した周囲温度は下降する。
[0006] 本明細書では、このようにポリマー PTC素子の電気抵抗が急激に上昇することを P TC素子が「動作 (ある 、はトリップ (またはスイッチング)する」と言 、、急激に抵抗が 上昇した直後の PTC素子の温度を「動作 (あるいはトリップ (またはスイッチング)温度 」と呼ぶ。尚、電気回路の異常を取り除いた後、ポリマー PTC素子の温度が下がると
、その電気抵抗値は、元の電気抵抗値またはそれに近い値まで低下し、その後の電 気装置の再使用に際して実質的に影響を与えない。この意味で、ポリマー PTC素子 は、復帰型の素子である。
[0007] 別の態様では、回路保護デバイスに用いる電気素子として、温度ヒューズ部材が用 いられている。これは、易融性の金属 (合金であってもよい)で形成された、種々の形 態 (例えばワイヤー、ストリップ、プレート等の形態)の導電性要素である。ポリマー PT c素子の場合と同様に、その周囲温度が上昇して所定温度となると、溶断して、ヒュ 一ズ部材が組み込まれた回路を開くように動作する。このようにヒューズ部材が動作 する温度は、ヒューズ部材を構成する金属(または合金)の融点に対応し、種々の温 度で動作する温度ヒューズがヒューズ部材として市販されている。尚、ヒューズ部材は 、溶断した後に、融点より低い温度に戻っても、その導電機能は復活しない。この意 味で、ヒューズ部材は、非復帰型の素子、即ち、回路を永久的に開く素子である。
[0008] ところで、ポリマー PTC素子とヒューズ部材としての溶融性金属とを直列に接続した 温度保護素子が下記特許文献 1に開示されている。この保護素子は、その周囲の温 度が所定温度を超過すると、 PTC素子の導電性ポリマーが熱膨張して過熱し、その 発熱によってヒューズ部材が溶融することを利用している。即ち、この保護素子では、
PTC素子が動作するとヒューズ部材が必然的に溶断するように設計されている。即ち 、開示されている保護素子は、ポリマー PTC素子を使用しているものの、非復帰型素 子である。

発明の開示
発明が解決しょうとする課題
[0009] 上述のように、電気装置にお 、て種々の異常状態が発生し得る。異常状態が生じ た時は、常に電気回路を開くことが必要な電気装置もあるが、発生した異常状態の 種類に応じて電気装置における電流の流れを一時的または永久的に遮断できること が望まれる電気装置もある。即ち、一過性の異常状態に際しては一時的に電流を遮 断し、重大な異常状態に際しては永久的に電流を遮断することが望まれる場合があ る。即ち、復帰型素子としての機能および非復帰型素子としての機能を兼備し、状況 に応じてそのいずれかの機能を発揮する素子が望まれる場合がある。
課題を解決するための手段
[0010] 上述の課題にっ 、て鋭意検討を重ねた結果、電気装置 (または電気デバイス)の 温度は、一時的な異常状態では、重大な異常状態にある場合より低いことが比較的 多ぐそのような場合には電気装置 (または電気デバイス)の回路を流れる電流を、永 久的に遮断するのは望ましくなぐむしろ、一時的に遮断するのが望ましいことを見出 した。逆に、重大な異常状態では、電気装置 (または電気デバイス)の温度は、一時 的な異常状態にある場合より相当高くなることが比較的多ぐそのような場合には電 気装置 (または電気デバイス)の回路を流れる電流を、一時的に遮断するのは望まし くなぐむしろ、永久的に遮断するのが望ましいことも見出した。
[0011] また、ポリマー PTC素子が動作した状態にあっては、その素子の周囲の温度が低 い場合には、素子自体の温度は、その素子を構成する PTC要素の導電性組成物の ポリマーの融点と大差なぐ他方、その素子の周囲の温度が高い場合には、素子自 体の温度は、そのようなポリマーの融点より相当高くなることも見出した。
[0012] より詳細には、動作時のポリマー PTC素子の温度 (特に素子の表面 (従って、電極 表面)温度)、即ち、ポリマー PTC素子の抵抗が急激に上昇した後の素子の温度とポ リマー PTC素子の周囲温度、即ち、素子が置かれている環境の温度との関係につい て検討したところ、次のような結果を見出した:素子が動作した状態では、素子の発 熱量と素子力もその周囲への放熱量とがバランスして、素子はある平衡温度に達す る(本明細書では、この平衡温度を素子の温度と呼ぶ);ポリマー PTC素子に用いら れる導電性ポリマー組成物のポリマー(特に結晶性ポリマー)の融点より十分に低 ヽ 周囲温度の領域 (例えば融点より約 30°Cまたはそれ以上低い温度)では、ポリマー P TC素子の温度は、当該ポリマーの融点またはそれより少し高い温度であるが、周囲 温度が上昇するにつれて、素子の温度は当該ポリマーの融点よりもう少し高い温度と なり、周囲温度がポリマーの融点を超えると、素子の温度は当該ポリマーの融点より 相当高くなる(例えば 10°C〜20°C、あるいはそれ以上高くなる)。
[0013] 従って、ポリマー PTC素子は、その周囲温度が高くなると、その動作状態において
、それを構成するポリマーの融点より相当高い温度になることができる。よって、その ような高い温度で動作する(即ち、溶断する)ヒューズ部材、即ち、融点が当該ポリマ 一の融点より相当高 、ヒューズ部材とポリマー PTC素子が熱的に接続されて!、る場 合、そのように高 、温度に到らな 、ポリマー PTC素子の動作は復帰型の機能をもた らし、他方、そのように高い温度に到ったポリマー PTC素子の動作は、ヒューズ部材 を動作させて溶融させて電流を永久的に遮断できる、即ち、非復帰型の機能をもたら すことを見出した。
[0014] 尚、ポリマー PTC素子の動作によってヒューズ部材の動作が必然的に生じる場合 には、本発明の課題を達成できない。上述のように、周囲温度が低い場合の動作時 のポリマー PTC素子の温度は、当該ポリマーの融点またはそれより少し高い温度で あり、また、ヒューズ部材の動作温度にはある程度の公差がある。これらを考慮すると 、ヒューズ部材の動作温度、即ち、ヒューズ部材を構成する金属 (合金も含む)の融点 は、当該ポリマーの融点より少なくとも 5°C高い必要がある。
[0015] 上述のような知見に基づき、本発明は、
ポリマー PTC素子およびそれと直列に接続された温度ヒューズ部材を有して成る電 気複合素子であって、温度ヒューズ部材はポリマー PTC素子の熱的影響下にあるよ うに配置されており、温度ヒューズ部材を構成する金属の融点がポリマー PTC素子を 構成するポリマーの融点より少なくとも 5°C高いこと、好ましくは少なくとも 10°C高いこ と、より好ましくは少なくとも 15°C高いこと、例えば少なくとも 20°C高いことを特徴とす る電気複合素子を提供する。
[0016] 本発明の電気複合素子において、ポリマー PTC素子は、上述の課題を解決できる 限り、当該技術分野において周知のものであればいずれのポリマー PTC素子であつ てもよい。例えば、本発明の素子を構成する PTC素子は、常温時 (一般的には 20°C 〜40°Cの範囲において)、電気抵抗値が好ましくは約 5πιΩ〜200πιΩであり、より 好ましくは約 5m Ω〜 100m Ωであり、動作後の電気抵抗値が、(常温時の抵抗値と 同等である)動作前の電気抵抗値の好ましくは少なくとも 500倍、より好ましく少なくと も 1000倍、例えば少なくとも 5000倍、特に好ましくは少なくとも 10000倍である。
[0017] 一般的に、ポリマー PTC素子は、導電性ポリマー組成物から(例えば押出成形によ つて)形成されたポリマー PTC要素(例えば層状のポリマー PTC要素)およびその両 側に接着された金属電極 (例えば金属箔)を有して成る。導電性ポリマー組成物は、 一般的にはポリマー(例えばポリエチレン (PE)、ポリビ-リデンフルオライド (PVDF) 、エチレン 'アクリル酸ブチルコポリマー(EBA)、エチレン '酢酸ビュルコポリマー(E VA)等)およびその中に分散して 、る導電性フィラー(例えばカーボンブラック、 -ッ ケルフイラ一、ニッケル—コバルトフイラ一等)を含んで成る。本明細書において、「ポ リマー素子を構成するポリマー」とは、導電性ポリマー組成物に含まれているこのよう なポリマーを意味する。
[0018] 例えば、 2次電池パックの回路保護素子として本発明の電気複合素子を用いる場 合、充電時の電池パックの温度が約 60°Cまでの場合に生じる異常状態では復帰型 の素子の機能を発揮することが望ましぐ他方、電池パックの温度が約 90°Cを越える 場合に生じる異常状態では非復帰型の素子の機能を発揮することが望ましいと言わ れることがある。この場合、特に好ましいポリマーは、 EVAまたは EBAであり、 100〜 110°Cの動作温度のヒューズ部材を使用するのが好ま 、。
[0019] 尚、本明細書において、ポリマー PTC素子を構成するポリマーの融点とは、プラス チックの結晶転移温度の測定に準用する JIS K 7121 (プラスチックの転移温度測 定方法)に基づいて DSCによって測定される温度 (ピークの頂点の温度)を意味する 。尚、主要な測定条件は以下の通りである。

[0020] 本発明にお 、て、「温度ヒューズ部材」とは、一般的に「温度ヒューズ」と呼ばれて!/ヽ る、易融性金属 (合金であってもよい)の導電性要素であり、種々の形態を有し、また 、種々の動作温度を有するものが知られており、市販されている。例えば、易融性金 属としては、錫、鉛、ビスマス等の合金が使用されている。温度ヒューズ部材は、端部 にリード等の導電性部材を有するものであってもよい。本発明の電気複合素子は、そ れを所定の回路に組み込むために必要なリードを有してよい。また、ポリマー PTC素 子と温度ヒューズ部材との間の接続に必要であれば別のリードを用いてもょ 、。「温 度ヒューズ部材の融点」とは、導電性要素を構成する易融性金属の融点を意味し、 実用上、市販の温度ヒューズのカタログに記載の動作温度の中央値を「温度ヒューズ 部材の融点」として用いて差し支えない。
[0021] 本発明において、「温度ヒューズ部材はポリマー PTC素子の熱的影響下にあるよう に配置されている」とは、ポリマー PTC素子の熱がヒューズ部材に伝わり、その結果、 ヒューズ部材の動作、即ち、温度ヒューズ部材を構成する金属の溶融 (その後の回路 の開放)をもたらすことができるように、 PTC素子と温度ヒューズ部材とが接続されて 配置されていることを意味する。この接続は、直接的なものであっても、あるいは熱伝 導性の部材を介した間接的なものであってもよ 、。
[0022] 1つの好ましい具体的な態様では、ポリマー PTC素子と温度ヒューズ部材とが相互 に直接接触している状態にある。例えば PTC素子の 1つの面 (例えば電極)またはそ の一部分と温度ヒューズ部材のある面 (外側面)またはその一部分とが面接触状態に あるのが特に好ましい。この場合、面接触によって熱の伝導が効率的になる。また、 ポリマー PTC素子の熱が温度ヒューズ部材に伝達されてヒューズ部材を動作させるこ とができる限り、ポリマー PTC素子の電極に温度ヒューズ部材のリードの一部分 (例え ばリードの先端、リードの端面)が接着されていてもよい。この場合、実質的には点接 触または線接触状態となる。更に、ポリマー PTC素子の熱が温度ヒューズ部材に伝 わる限り、ポリマー PTC素子と温度ヒューズ部材が熱伝導性材料によって間接的に 接続されている態様であってもよい。例えば金属ワイヤー、金属ストリップ、リード線の ような導線によってポリマー PTC素子と温度ヒューズ部材とが接続されて 、てもよ 、。 発明の効果
[0023] 本発明の電気複合素子は、その周囲温度が低い場合には、温度ヒューズ部材の溶 融を起こすことなくポリマー PTC素子が動作状態となることができ、即ち、復帰型の素 子として作用でき、他方、周囲温度が高い場合には、ポリマー PTC素子がトリップ状 態となつた場合には、それに接続された温度ヒューズ部材を溶融させることができ、 即ち、非復帰型の素子として作用できる。
[0024] このような本発明の電気複合素子は、回路保護素子として用いると、素子の周囲温 度が比較的低温である復帰型の回路保護素子として作用し、素子の周囲温度が比 較的高温となる場合には非復帰型の回路保護素子として作用する。その結果、本発 明の電気複合素子は、異常状態に応じて復帰型または非復帰型の機能作用を発揮 できる。

発明を実施するための形態
[0027] 次に、添付図面を参照して、本発明の電気複合素子を更に具体的に説明する。本 発明の電気複合素子の一例の模式的側面図および模式的平面図をそれぞれ図 1 ( a)および図 1 (b)に示す。
[0028] 本発明の電気複合素子 10は、ポリマー PTC素子 12およびその一方の電極(図示 せず)に直接接続されたストリップ形態の温度ヒューズ部材 14を有して成る。ポリマー PTC素子 12と温度ヒューズ部材 14との接続は、いずれの適当な方法で実施してもよ ぐ例えば電気溶接、抵抗溶接、ハンダ付け、レーザー溶接等によって実施してよい
。図示した態様では、温度ヒューズ部材 14は若干湾曲し、その(実質的に線状である )端面がポリマー PTC素子 12の表面電極に接続されて 、る。

[0035] その後、図 2 (c)にて模式的平面図で示すように、温度ヒューズ部材 14および必要 に応じてその周辺部分を榭脂層 30によって覆ってよい。このように榭脂層 30で覆うこ とによって、温度ヒューズ部材 14とポリマー PTC素子 12との間の接続部を保護して 意図しない機械的な損傷を防止すると共に、ポリマー PTC素子 12で生じた熱がヒュ 一ズ部材 14に伝わるに際して、周囲に熱が逃げることによる熱損失が抑制され、異 常状態が生じて動作する場合の PTC素子 12の表面温度によってヒューズ部材が溶 融するまでの時間が短縮され得る。即ち、異常を検知する感度が向上し得る。
[0036] そのような榭脂としては、いずれの適当な榭脂を用いてもよいが、榭脂層が高温に なる可能性があることを考慮して、例えばケィ素系榭脂 (シリコーン榭脂等)を用いる ことができる。他の使用可能な榭脂として、エポキシ系榭脂、ウレタン系榭脂等を例示 できる。

ポリマーとしてエチレン ·酢酸ビュルコポリマー(ETHLENE VINYL ACETATE COP OLYMER、 EVA, EQUISTAR CHEMICALS社から商品名: UE635- 000として巿販さ れているもの、融点:約 85°C) 58容量0 /0、および導電性フイラ一としてカーボンブラッ ク(COLUMBIAN CHEMICAL社から商品名: PM0342として市販されているもの) 42 容量%を混合して導電性組成物を得た。
[0040] 得られた導電性組成物を押出成形してシート状の押出物を得、この両側に-ッケ ル金属箔 (福田金属箔粉工業株式会社から商品名: NIT-CF_35#31 (ニッケルメツキ 銅箔)として市販されているもの、厚さ 0. 035mm)を電極として熱圧着し、その後、シ ートを分割してポリマー PTC素子 Aを得た。ポリマー PTC素子 Aのサイズは、 3. Om m X 12. Omm X O. 18mmであった。
[0041] 得られたポリマー PTC素子 Aの電極にリードを取り付け、ポリマー PTC素子 Aの基 本性能を測定した。即ち、ポリマー PTC素子 Aを恒温槽に入れ、周囲温度としての 恒温槽の温度を変えながら、未動作のポリマー PTC素子 Aの電気抵抗値を測定した 。また、別のポリマー PTC素子 Aについて、恒温槽の温度を変えながら、印加電圧: DC5Vにてポリマー PTC素子を動作させ、その時のリーク電流を測定して動作時の 抵抗を測定した。測定結果を図 3に示す。

ポリマーとしてエチレン ·アクリル酸ブチルコポリマー(ETHLENE BUTYL ACRYLA TE
COPOLYMER, EBA、 EQUISTAR CHEMICALS社から商品名: EA705- 009として巿 販されているもの、融点:約 95°C) 58容量%、および導電性フイラ一として上述の力 一ボンブラック 42容量%を混合して導電性組成物を得た。
[0043] 得られた導電性組成物を用いて、ポリマー PTC素子 Aの場合と同様にして、ポリマ 一 PTC素子 Bを得た。得られたポリマー PTC素子 Bの電極にリードを取り付け、先と 同様に、未動作の PTC素子 Bの電気抵抗値を測定し、また、ポリマー PTC素子 Bを 動作させた時の電気抵抗値も測定した。測定結果を図 3に示す。
[0044] 図 3から明らかなように、得られたポリマー PTC素子はいずれも PTC素子としての 機能を有する。例えば、常温〜低温時の抵抗値は、 1Χ10_2Ωのオーダーであり、 素子の温度が高くなる力 あるいは素子が動作すると、抵抗値が約 5Χ 102〜1 X 103 倍大きくなつている。
[0045] 次に、製造したポリマー PTC素子 Αおよびポリマー PTC素子 Βについて、恒温槽を 用いて素子の周囲温度を変化させながら、作動時の素子の表面温度を測定した。素 子の表面温度は、素子の表面 (即ち、電極)に熱電対を固定することによって測定し た。尚、動作に際しては、先と同様に DC5Vを印加し、リーク電流値を測定することに よって抵抗値を得た。測定結果を表 1(素子 A)および表 2 (素子 B)に、また、図 4 (素 子 A)および図 5 (素子 B)に示す。

[0048] これらの結果から、いずれのポリマー PTC素子の場合であっても、素子の周囲温度 力 ポリマーの融点より相当低い場合、例えば約 35°C以上低い場合、素子の表面温 度は、ポリマーの融点より若干高い温度であり、他方、素子の周囲温度が、ポリマー の融点より高い場合、素子の表面温度は、ポリマーの融点より相当高い温度となるこ とが分かる。
[0049] 例えば EVAを用いたポリマー PTC素子 Aの場合、周囲温度が約 50°Cである場合 、素子の表面温度は約 90°Cであり、周囲温度が約 85°Cである場合、素子の表面温 度は約 105°Cである。また、このポリマー PTC素子 Aの場合、周囲温度が約 90°Cで ある場合、素子の表面温度が約 108°Cである。そこで、例えば融点が 108°C (ポリマ 一の融点との差 =約 23°C)の温度ヒューズ部材をこの PTC素子と組み合わせて本発 明の電気複合素子を構成して回路保護素子として使用する場合を考える。
[0050] この場合、周囲温度が 90°Cより低い状態では、ポリマー PTC素子 Aが動作した場 合には、ポリマー PTC素子 Aの表面温度は 108°Cを越えないので、温度ヒューズ部 材は、溶融しない。従って、電気複合素子は、復帰型の回路保護素子として機能す る。ところが、周囲温度が 90°Cを越えた状態では、ポリマー PTC素子 Aが動作した場 合には、 PTC素子の表面温度は 108°Cを越えるので、温度ヒューズ部材は、溶融す る。従って、電気複合素子は、非復帰型の回路保護素子として機能する。
[0051] このことから分力るように、本発明の電気複合素子は、 108°Cで動作するヒューズ部 材を用いているにもかかわらず、周囲温度 90°Cの状態で複合素子は非復帰型の素 子として機能できる。即ち、重大な異常状態を検知できる温度を下げることが可能と なる。それは、ポリマー PTC素子の熱を利用できる力もである。
[0052] 次に、先と同様に周囲温度 90°Cを越えると非復帰型の素子として機能する複合素 子をポリマー PTC素子 Bを用いて構成する場合を考える。ポリマー PTC素子 Bは周 囲温度 90°Cの場合、素子の表面温度が約 105°Cであるので、 105°Cで動作するヒュ 一ズ部材を使用する。この場合、ポリマーの融点との差は、 10°Cとなる点で異なるが 、ポリマー PTC素子 Aを例に説明したことと実質的に同様のことが言える。
[0053] このように、ポリマー PTC素子を構成するポリマーの融点より少なくとも 5°C高い融 点を有するヒューズ部材を組み合わせることによって、周囲温度に応じて復帰型また は非復帰型の素子として機能できる。尚、温度ヒューズ部材に用いる金属としては、 低融点の金属 (または合金)が種々知られており、重大な異常状態であると判断すベ き周囲温度、ポリマー PTC素子の周囲温度と動作時の表面温度との関係およびヒュ 一ズ部材の金属の融点およびそれとポリマーの融点との関係に基づいて適宜選択 できる。
[0054] 具体的には、以下のようにして、あるポリマー PTC素子に組み合わせるのが好まし V、ヒューズ部材を選択できる:最初に、重大な異常状態であると判断すべき周囲温度 (Ta)を決定する。この決定は、複合素子を用いる電気デバイスまたは電気装置に応 じて適宜選択する。次に、予め求めておいた、ポリマー PTC素子の周囲温度とその 素子が動作した場合の表面温度との関係から、周囲温度が Taである場合のポリマー PTC素子の表面温度 (Ts)を求め、 Tsで動作するヒューズ部材を選択する。このよう に選択すると、素子の周囲温度が Taより低い場合には、素子の表面温度は Tsより低 いので、ヒューズ部材は溶融しないので復帰型の素子の機能を有し、他方、素子の 周囲温度が Ta以上の場合には、素子の表面温度は Ts以上となるので、ヒューズ部 材は溶融するので非復帰型の素子の機能を有する。
[0055] 実際には、ヒューズ部材の動作温度でもある Tsとポリマーの融点との温度差が小さ 過ぎる場合には、素子が誤動作する可能性が大きくなる。例えば、ヒューズ部材が公 称動作温度より低い温度で動作することが有り得る。また、ポリマー PTC素子の動作 時の素子の表面温度がより高いことが有り得る。このような場合、復帰型の素子として 機能すべきであるにもかかわらず、ヒューズ部材が溶融して非復帰型の素子として機 能することがある。このような誤動作の可能性を減らすために、ポリマー PTC素子の 動作時の表面温度と相関があるポリマー PTC素子のポリマーの融点と金属の融点と の間である程度の温度差を安全代として設けておく必要がある。本発明の電気複合 素子の場合、その温度差は少なくとも 5°Cとする。この温度差が大きいほど、誤動作 の可能性はより少なくなる。
[0056] 従って、上述のようにして選択した Tsとポリマーの融点との温度差力 、さ過ぎる場 合には、より高い Taを新たに決定して、そのより高い Taを用いて、先と同様にしてヒュ 一ズ部材を選定する。 Taをより高くすると、 Tsが高くなり、結果的に、ヒューズ部材の 融点が高くなり、従って、 Tsとポリマーの融点との温度差が大きくなる。
[0057] 別の方法としては、異なるポリマー PTC素子を準備して、先と同様に、そのポリマー PTC素子の周囲温度とその素子が作動した場合の表面温度との関係に基づいて、 別のヒューズ部材を選択する。当然ながら、 Tsとポリマーの融点との温度差はより大 きい、例えば少なくとも 10°C、好ましくは少なくとも 15°C、より好ましくは少なくとも 20 °Cである方が、誤動作と!/、う点では好ま 、。
[0058] [電気複合素子の製造]
上述のように得られたポリマー PTC素子 Aと温度ヒューズ部材(内橋エステック株式 会社製、商品名: 44E、公称動作温度 108°C)とを直接直列に接続し、図 2 (d)に示 すような本発明の電気複合素子を製造した。この温度ヒューズ部材では、リード線を 両端に有する筒状体内に易溶融性金属のワイヤー状導体が配置されている。尚、こ の電気複合素子では、絶縁基板上に配置したポリマー PTC素子の上に、この筒状 体が載置され、更に、筒状体がシリコーン榭脂層で覆われている。
[0059] [復帰型機能の確認]
上述のように製造した電気複合素子の電気抵抗値を測定した後、常温 (約 23°C) の周囲温度にて種々の動作電流で動作させ、その状態で保持した後、再び常温に 戻して素子の電気抵抗値を測定した。その結果を表 3および表 4に示す:

[0062] V、ずれの場合でも、素子の電気抵抗値は、動作前と動作後では同じオーダーであ り、従って、動作後であっても素子の機能としては実質的な差が生じていないことが 分かる、即ち、周囲温度が低い場合には、複合素子は復帰型の機能を示すことが分 かる。
[0063] [非復帰型機能の確認]
上述のように製造した電気複合素子を恒温槽に入れ、 40°Cの周囲温度で動作さ せた (動作電流: 3A)後、恒温槽の温度、即ち、周囲温度を約 1°CZ分にて上昇させ 、リーク電流値を測定した。その結果を、図 6に示す。
[0064] 図 6から分力るように、素子 No. 2については、試験開始後約 47分で、周囲温度が 約 93°Cとなり、このとき、リーク電流が急落してゼロになった。また、素子 No. 1につ いては、試験開始後約 40分で、周囲温度が約 85°Cとなり、このとき、リーク電流が急 落してゼロになった。即ち、いずれの場合でも、ヒューズ部材が溶断することにより、 複合素子が非復帰型の機能を示したことが分かる。尚、動作温度が 104°Cのヒユー ズ部材を用いているにもかかわらず、約 90°Cの周囲温度にて非復帰型の機能を示し ている。
[0065] 本願は、日本国特許出願第 2005— 226910号(出願日: 2005年 8月 4日、発明の 名称:電気複合素子)に基づく優先権を主張する。この日本国特許出願に開示され ている内容は、この引用によって、本明細書に組み込まれるものとする。

Claims

請求の範囲
[I] ポリマー PTC素子およびそれと直列に接続された温度ヒューズ部材を有して成る電 気複合素子であって、
温度ヒューズ部材は、ポリマー PTC素子の熱的影響下にあるように配置されている こと、ならびに
温度ヒューズ部材を構成する金属の融点は、ポリマー PTC素子を構成するポリマ 一の融点より少なくとも 5°C高いこと
を特徴とする電気複合素子。
[2] 温度ヒューズ部材を構成する金属の融点は、ポリマー PTC素子を構成するポリマ 一の融点より少なくとも 10°C高いことを特徴とする、請求項 1に記載の電気複合素子
[3] 温度ヒューズ部材を構成する金属の融点は、ポリマー PTC素子を構成するポリマ 一の融点より少なくとも 20°C高いことを特徴とする、請求項 1に記載の電気複合素子
[4] ポリマー PTC素子を構成するポリマーは、エチレン '酢酸ビュルコポリマーまたはェ チレン'アクリル酸ブチルコポリマーであることを特徴とする請求項 1〜3のいずれか に記載の電気複合素子。
[5] ポリマー PTC要素の電気抵抗値は、動作後、常温時の電気抵抗値の少なくとも 50
0倍である請求項 1〜4のいずれかに記載の電気複合素子。
[6] 温度ヒューズ部材は、少なくとも部分的に榭脂層によって覆われて!/、る請求項 1〜5 の!、ずれかに記載の電気複合素子。
[7] 絶縁基板上にポリマー PTC素子が配置されている請求項 1〜6のいずれかに記載 の電気複合素子。
[8] 請求項 1〜7の!ヽずれかに記載の電気複合素子を有して成る電気デバイス。
[9] 電池パックである請求項 8に記載の電気デバイスであって、電気複合素子が電池 ノ ックの筐体の外側に配置されている電気デバイス。
[10] 請求項 9に記載の電池パックを有して成る電気装置。
[II] 携帯電話装置である請求項 10に記載の電気装置。
