コンデンサ用リード線及びその製造方法、並びにそれらを用いたコンデン サ
技術分野
[0001] 本発明は、コンデンサに用いるリード線及びその製造方法、並びにこのリード線を 用いたコンデンサに関するもので、特にリード線を揷通する貫通孔を備えた封口体を 有するコンデンサに関する。 背景技術
[0002] 図 11は、従来の電解コンデンサの断面図である。従来の電解コンデンサのリード線 151は、図 11に示すように、アルミ線丸棒 152と、銅下地錫めつき鉄線(CP線)から なる外部端子 154とを接合したものである。コンデンサ素子 156は、リード線 151をァ ノレミニゥム等の弁作用金属からなる陽極箔と陰極箔に夫々接合し、この陽極箔と陰 極箔にセパレータを介在させて巻回したものである。
[0003] 外装ケース 160は、有底円筒状のアルミニウムからなり、この外装ケース 160に、コ ンデンサ素子 156、駆動用電解液や導電性高分子からなる固体電解質等の電解質 (図示せず)が収納される。
[0004] 外装ケース 160の開放端は、一対のリード線 151が揷通する貫通孔 162を備えた ゴム弾性封口体 161を用いて封止され、電解コンデンサとしたものである。
[0005] このような電解コンデンサに用いる従来のリード線の製造方法としては、アルミ線丸 棒 152と外部端子 154の端部をアーク溶接により接合したものがある。またアルミ線 丸棒 152の端面に穴加工し、この穴内に外部端子 154を揷入後、ガスパーナで加熱 しアルミ線丸棒 152と外部端子 154を接合したものもある。
[0006] なお、この出願の発明に関連する先行技術文献情報としては、例えば特許文献 1、 特許文献 2、特許文献 3が知られている。
[0007] このような従来のアルミ線丸棒 152と外部端子 154の CP線をアーク溶接により直接 接合する方法は、アルミ線丸棒 152の径が小さくなり外部端子 154との線径の相違 力 S小さくなると、溶接条件の制御が難しぐアルミ線丸棒 152、外部端子 154が過剰
に溶融し易くなり、接合部にノ リや突起が生じる。
[0008] このようなリード線のバリや突起により、リード線を封口体の貫通孔に揷入する時に 貫通孔に擦り傷が生じ、これがリード線と封口体の隙間となって駆動用電解液が漏れ やすくなり電解コンデンサの信頼性が低下するという課題があった。

発明の開示
[0009] 本発明は、接合部のノ リや突起の発生を抑制することによりコンデンサの信頼性を 向上させるもので、本発明は、アルミ線丸棒の端部に断面凹形の金属キャップが嵌 合された構成としたものである。
[0010] また、本発明のリード線の製造方法は、断面凹形の金属キャップをアルミ線丸棒の 端部に嵌め込む嵌込み工程と、前記金属キャップの開口部と反対側の端部の外面と 外部端子とを溶接する溶接工程と、を含む構成としたものである。
[0011] 本発明のリード線、及びリード線の製造方法によれば、外部端子は、直接金属キヤ ップと溶接することによって、外部端子と接合する金属の選択が容易にできる。このた め、金属キャップと外部端子を接合する溶接条件が制御しやすい金属にすることが でき、外部端子と金属キャップとの接合強度を保ちながら金属キャップの表面にバリ 等の不良形状の発生を抑制することができる。
[0012] さらに、アルミ線丸棒は、金属キャップに嵌め込まれることによって、金属キャップと アルミ線丸棒の端部との接合面は金属キャップに被覆されるため、この接合面の接 合状態による、アルミ線丸棒と外部端子との接合部の外観形状への悪影響を低減で き、バリ等の不良形状の発生を抑制することができる。

発明を実施するための最良の形態

まず、本発明のリード線の製造方法につ!/、て説明する。
[0016] 図 3A、図 3B、図 3C、図 3Dは、本発明のリード線の接合方法を示す工程斜視図で あり、断面凹形の金属キャップを用いて、金属キャップをアルミ線丸棒の端部に嵌め 込む嵌込み工程、金属キャップの開口部と反対側の端部の外面と外部端子とを溶接 する溶接工程を順次示して!/、る。
[0017] 図 3Aは初期状態を示し、金属キャップ 3は、金属板をプレス加工することによって、 開口部 3bと、その反対側のドーム状の端部 3aとを備え、開口部 3bと端部 3aとを結ぶ 軸方向の断面が凹形としたものである。
[0018] 外部端子 4は、鉄、ニッケル、または銅の単体、鉄合金、ニッケル合金、または銅合 金などからなる金属基材の線または板である。また、外部端子 4は、めっき層が形成 されていてもよぐめっき層として、例えば回路基板との接続のために錫(Sn)単体、 あるいは Snに Ag、 Bi、 In、 Pbなどが添加された錫合金からなる錫系めつきを用いる こと力 Sでさる。
[0019] 次に図 3Bに示すように、アルミ線丸棒 2の端部は、金属キャップ 3の内周に係合す るようにプレス加工、またはガラ掛け研磨等によりトリミングする。その後、図 3Cに示す ように、金属キャップ 3をアルミ線丸棒 2の端部に嵌め込む。
[0020] 図 3Dにおいて、溶接用の電極(図示せず)を外部端子 4とアルミ線丸棒 2に夫々接 続し、アーク溶接、抵抗溶接等の電気溶接を用いて、外部端子 4と金属キャップ 3と の接合を行い、アルミ線丸棒 2は金属キャップ 3内面と接合され、外部端子 4は外面 端部 3aと接合され、リード線 1となる。
[0021] また、金属キャップ 3については、金属キャップ 3と外部端子 4とを抵抗溶接によって 接合する場合、金属キャップ 3と外部端子 4との電気抵抗の相違が小さレ、ことが好ま しい。例えば外部端子 4が鉄系基材の場合は、金属キャップ 3は鉄、ニッケル、鉄ニッ ケル合金系基材を選択し、外部端子 4が銅系基材の場合は、金属キャップ 3は銅、銅 合金基材を選択することが望ましレ、。これによつて外部端子 4と金属キャップ 3との接 合強度を保ちながら、バリ等の形状不良発生を抑制する効果を高めることができる。
[0022] また、金属キャップ 3と外部端子 4とを抵抗溶接により接合する際に、金属キャップ 3
とアルミ線丸棒 2の端部との接合部に溶融が生じても、金属キャップ 3に被覆されるた め、金属キャップ 3と外部端子 4との接合部において溶融のバリ等の不良形状の発生 がない。
[0023] また、金属キャップ 3の端部 3aの外面は、平坦状であってもよぐこれによつて外部 端子 4との接合状態を安定にすることができる。
[0024] なお、図 3Aから図 3Dでは、金属キャップ 3の外形径は、アルミ線丸棒 2の直径より 大きいものである力 アルミ線丸棒 2の直径と同一あるいは小さくてもよい。例えば、ァ ノレミ線丸棒 2の先端をトリミングして細くし、アルミ線丸棒 2の径より小さい外径の金属 キャップを嵌合してもよいし、また、アルミ線丸棒 2の、金属キャップとの接合部のみ径 を細くしてもよい。

[0026] (実施の形態 2)
本発明の実施の形態 2は、実施の形態 1におけるリード線の製造工程に新たなェ 程を追加した以外は、実施の形態 1と同様であるため、同一部分には同一の符号を 付与してその詳細な説明は省略し、異なる部分についてのみ以下に図面を用いて 説明する。
[0027] 実施の形態 2におけるリード線の製造方法は、金属キャップ 3をアルミ線丸棒 2の端 部に嵌め込む嵌込み工程の後、金属キャップ 3とアルミ線丸棒 2とを加熱処理により 接合する接合工程を含む製造方法である。
[0028] 金属キャップ 3の端部 3aと外部端子 4とを溶接する溶接工程は、接合工程の前また は後で行うことができる。
[0029] 接合工程は、金属キャップ 3を、ガスパーナにより金属キャップ 3の外面から加熱処 理する。加熱処理は、抵抗加熱、レーザ、電磁誘導による方法を用いてもよい。
[0030] この加熱処理により、アルミ線丸棒 2と金属キャップ 3間に合金拡散層が形成され、 接合強度が向上する。加熱処理によって接合するため、金属キャップ 3の厚みを調 整することによって、金属キャップ 3が過剰に溶融することで発生する形状不良を防 止しながら接合強度を向上することができる。
[0031] また、金属キャップ 3が、アルミ線丸棒 2の端部を被覆する範囲を調整することによ
つて、アルミ線丸棒 2と金属キャップ 3との接合部で溶融した金属を金属キャップ 3に 収納することが容易にでき、金属キャップ 3と外部端子 4との接合部においてバリ等の 突起状の形状不良の発生を防止できる。
[0032] また、金属キャップ 3は、アルミニウムより融点の高い金属の基材から構成されること が好ましぐこの金属キャップ 3は、合金拡散層が加熱処理によってアルミ線丸棒 2に 比較し過剰に溶融されて形状不良となることを防ぐ効果を奏するものである。
[0033] また、アルミニウムより融点の高!/、金属としては、銅、ニッケル、または鉄の金属単体 、銅、ニッケル、または鉄を含有する合金等から構成されることが好ましい。これらの 金属はアルミニウムの融点以下で液相状態の合金を生成することができるため、加熱 処理によってアルミ線丸棒 2と金属キャップ 3間に合金拡散層が形成され易ぐ更に 接合強度を向上する効果を奏するものである。またこれらの金属は、合金拡散層を形 成され易くするために、金属キャップ 3の内側に設けられることが好ましぐ金属キヤッ プ 3の基材、またはめつき層を設けたものとしてもよ!/、。
[0034] 以上のリード線の製造方法によって、アルミ線丸棒 2と外部端子 4との接合強度を 確保しながら、アルミ線丸棒 2と外部端子 4との接合部の形状不良の発生を抑制でき 、接合状態を安定にすることができるとレ、う効果を奏するものである。

次に、本発明のリード線を用いた電解コンデンサの構成について説明する。
[0036] 図 1は、本発明のリード線を用いた電解コンデンサの構成を示した断面図、図 2は、 リード線 1が接合されたコンデンサ素子の展開斜視図である。
[0037] 本発明の電解コンデンサは、一対のリード線 1を陽極箔、陰極箔にそれぞれ接続し たコンデンサ素子 6と、コンデンサ素子 6を収納した有底筒状の外装ケース 10と、リー ド線 1を揷通する貫通孔 12を備えるとともに前記外装ケース 10の開放端を封止する 封口体 11とからなるものである。
[0038] 図 2において、リード線 1は、実施の形態 1または実施の形態 2の製造方法により、 形成されたもので、アルミ線丸棒 2が金属キャップ 3に嵌め込まれ、外部端子 4が金属 キャップ 3の端部の外面と接合されている。さらにアルミ線丸棒 2の他方の端側には 扁平に加工された平面部 5が設けられて!/、る。
[0039] リード線 1の平面部 5は、アルミニウム等の弁作用金属からなる陽極箔 7、陰極箔 8と 超音波溶接あるいは圧接によって夫々接合される。さらに陽極箔 7と陰極箔 8とを、セ パレータ 9を介在させて巻回し、一対のリード線 1が導出したコンデンサ素子 6とした。
[0040] 図 1において、外装ケース 10は、アルミニウム、アルミニウム合金等の金属から構成 され、外装ケース 10には、コンデンサ素子 6と、駆動用電解液、導電性高分子からな る固体電解質等の電解質(図示せず)とが収納されてレ、る。
[0041] 外装ケース 10の開放端は、弾性体からなる封口体 11により封止され、封口体 11の 貫通孔 12には、リード線 1が揷通され、金属キャップ 3は貫通孔 12内面に当接し、外 部端子 4は、貫通孔 12より突出し封口体 11より露呈している。
[0042] なお、貫通孔 12は、貫通孔 12の径をアルミ線丸棒 2の径と同じ、又は少し小さくす ることによって、密閉されている。
[0043] 本発明のリード線 1は、外部端子 4が先でアルミ線丸棒 2が後の順に、封口体 11の 貫通孔 12に揷入する。この挿入の際に、本発明では、アルミ線丸棒 2と外部端子 4と の接合部に形状不良がないために、貫通孔 12に擦り傷が生じに《なり、リード線 1と 貫通孔 12の隙間の発生を抑制することができる。これによつて、駆動用電解液の漏 れ等が発生しにくくなり、電解コンデンサの信頼性を向上することができる。
[0044] また金属キャップ 3の形状は、図 1、図 3に示すように、金属キャップ 3の端部 3a側か ら開口部 3b側へ向力、う方向に沿って、外径が拡大する曲面を金属キャップの外周全 体または一部に有することが好ましい。例えばドーム状、円錐状、円錐台形状等であ つて、金属キャップ 3は、リード線 1が貫通孔 12に揷入される際に、少なくとも貫通孔 1 2内面と接触する部分が曲面を有するものであればよぐ端部 3aの外面の先端は、 平坦状であってもよい。
[0045] このような曲面を有することによって、リード線 1を封口体 11の貫通孔 12に揷入する 際にリード線 1に作用する負荷を低減することができる。これによつて、リード線 1が変 形し、または一対のリード線 1の揷入が相互にずれて、コンデンサ素子 6の陽極箔 7、 陰極箔 8が変形することを防止でき、電解コンデンサの漏れ電流特性が向上するとい う効果を奏するものである。
[0046] また、リード泉 1は、図 1に示すように、金属キャップ 3の開口部 3bが、封口体 11の
貫通孔 12に揷入される部分のアルミ線丸棒 2の線径より大きくなるように段差部 13を 設けたものでもよぐ図 1に示すように、段差部 13は、金属キャップの材料厚みによつ て構成されている。また、この段差部 13は、金属キャップ 3の開口部 3b側の外径をァ ノレミ線丸棒 2の径より大きくして前記開口部 3b側の金属キャップ 3端面に設けることも でき、例えば、階段状に複数の段差を有する形状(図示せず)にしてもよい。
[0047] 段差部 13を設けることによって、金属キャップ 3とアルミ線丸棒 2との間の段差部 13 が貫通孔 12に強固に係合することができ、リード線 1が外装ケース 10の内側方向に ずれてコンデンサ素子 6の陽極箔 7、陰極箔 8が変形することを防止でき、電解コンデ ンサの漏れ電流特性が向上するという効果を奏するものである。

[2] 前記金属キャップが、前記金属キャップの開口部と反対側の端部から前記開口部へ 向力、う方向に沿って外径が拡大する曲面を有する請求項 1に記載のコンデンサ用リ ード線。
[3] 前記金属キャップの開口部の外径を前記アルミ線丸棒の径より大きくして前記開口 部の金属キャップ端面と前記アルミ丸棒との間に段差部を設けた請求項 1に記載の コンデンサ用リード線。
[4] 前記アルミ線丸棒と前記金属キャップとを加熱処理により接合してなる請求項 1に記 載のコンデンサ用リード線。
[5] 前記金属キャップに外部端子が接合された請求項 1に記載のコンデンサ用リード線。
[6] 前記金属キャップが、前記金属キャップの開口部と反対側の端部から前記開口部へ 向力、う方向に沿って外径が拡大する曲面を有する請求項 5に記載のコンデンサ用リ ード線。
[7] 前記金属キャップの開口部側の外径を前記アルミ線丸棒の径より大きくして前記開 口部側の金属キャップ端面と前記アルミ丸棒との間に段差部を設けた請求項 5に記 載のコンデンサ用リード線。
[8] 前記アルミ線丸棒と前記金属キャップとを加熱処理により接合してなる請求項 5に記 載のコンデンサ用リード線。
[9] 請求項 1〜4のいずれ力、 1つに記載のコンデンサ用リード線と、前記リード線のアルミ 線丸棒部と接続されたコンデンサ素子と、このコンデンサ素子を収納した有底筒状の 外装ケースと、前記リード線を揷通する貫通孔を備えて外装ケースの開放端を封止 する封口体と、この封口体の貫通孔から露呈した前記リード線の前記金属キャップと 接合した外部端子と、を備えたコンデンサ。
[10] 請求項 5〜8のいずれ力、 1つに記載のコンデンサ用リード線と、このリード線のアルミ 線丸棒部と接続されたコンデンサ素子と、このコンデンサ素子を収納した有底筒状の 外装ケースと、前記リード線を揷通する貫通孔を備えて外装ケースの開放端を封止
する封口体とからなり、この封口体の貫通孔から前記リード線の外部端子を突出させ たコンデンサ。
[11] 断面凹形の金属キャップの開口部をアルミ線丸棒の端部に嵌め込む工程と、前記金 属キャップとアルミ線丸棒とを加熱処理により接合する接合工程を含むコンデンサ用 リード線の製造方法。
[12] 前記金属キャップの前記開口部と反対側の端部の外面と外部端子とを溶接する溶接 工程を含む請求項 11に記載のコンデンサ用リード線の製造方法。
[13] 前記金属キャップが、アルミニウムより高融点である金属からなる請求項 11又は請求 項 12に記載のコンデンサ用リード線の製造方法。
[14] 前記金属キャップとして前記開口部と反対側の端部側から前記開口部側へ向かう方 向に沿って外径が拡大する曲面を有する金属キャップを用いる請求項 11又は請求 項 12に記載のコンデンサ用リード線の製造方法。
[15] 前記金属キャップとして前記開口部側の外径をアルミ線丸棒の径より大きくして前記 開口部側の金属キャップ端面と前記アルミ丸棒との間に段差部を設けた金属キヤッ プを用いる請求項 11又は請求項 12に記載のコンデンサ用リード線の製造方法。
