 原料流路と、前記原料流路の一方の端部に配設した成形用金型と、前記成形原料を押出成形するための加圧手段とを有し、前記原料流路内に、前記成形原料を通すための複数の多孔板と、それらの間に固定したスクリーンとを具備したセラミック成形体の成形装置、及びこの製造装置を用いたセラミック成形体の製造方法。

Description

セラミック成形体の製造方法、及びその成形装置
 本発明は、成形装置の原料流路内に充填した成形原料を、前記原料流路の一方の端部に配設した成形用金型から押出成形して成形体を得るセラミック成形体の製造方法、及び成形装置に関する。
 自動車などのエンジンの排気ガスに含まれる有害物質を削減するため、セラミックハニカム構造体を使用した排気ガス浄化用の触媒コンバータや微粒子捕集用フィルタが使用されている。通常、セラミックハニカム構造体は、外周壁と、この外周壁の内周側に各々直交する隔壁により形成された多数のセルを有している。
 セラミックハニカム構造体は、例えば、コーディエライト化原料からなるセラミック原料粉末、バインダー、必要に応じて造孔剤、分散剤、潤滑剤等の成形助剤及び水を混合及び混練して作製した可塑化可能な成形原料を成形装置の原料流路内に充填し、前記原料流路の一方の端部に配設したハニカム構造の成形溝を有する成形用金型に向けて、プランジャー等の推進力で成形原料を押出成形した後、所定の長さに切断してハニカム成形体とし、乾燥及び焼成することによって製造されている。
 前記成形用金型は、上流側に形成された多数の原料供給孔と、下流側に形成された前記原料供給孔に連通した成形溝とを有する。前記原料供給孔及び成形溝は非常に微細な構造を有するので、前記成形用金型を用いて成形原料を押出す際に、成形原料中に混入した異物、混練が不十分な原料塊等が前記原料供給孔又は成形溝に停滞して成形速度の不均一が生じ成形体が曲がったり、前記原料供給孔又は成形溝を閉塞させて隔壁の部分的な欠如(セル切れ)が発生したりする。セル切れが発生するとセラミックハニカム構造体の強度が不足して使用中に破損したり、微粒子捕集用フィルタとして使用した場合には、微粒子が捕集されず捕集効率が悪化したりする。成形原料中の異物除去、原料の不均一改善、又は成形体の曲がりを防止する目的で以下のような技術が開示されている。
 特公昭60-45564号は、スクリュー先端部とダイとの間に装着したブレーカプレート(多孔板)に、目の粗いスクリーンと目の細かいスクリーンとを交互に少なくとも三対累積してなるスクリーン群を保持させてなる湿式セラミック押出成形装置であって、前記スクリーン群は目の粗いスクリーン側をブレーカプレートに対向させて配置し、ブレーカプレートに対向する目の粗いスクリーンと対の目の細かいスクリーン以外の目の細かいスクリーンに切欠穴を設けた成形装置を開示している。特公昭60-45564号は、切欠穴を設けることにより、目の細かいスクリーンの有効面積が高められ、フィルタ(スクリーン)の使用時間を長くすることができると記載している。
 特開平6-807号は、成形装置のオーガースクリューとその下流側に設けられた口金との中間に、耐摩耗性金属性金網からなるスクリーンを設けると共に、このスクリーンを補強するため、基板に多数の穴をあけて構成した細分板(多孔板)をスクリーン下流側に設けた成形装置を開示している。特開平6-807号は、前記耐摩耗性金属性金網からなるスクリーンにより、硬土やラミネーションを除去できるため、焼成時の吊り落ちや胴切れのない成形体を得ることができると記載している。
 しかしながら、特公昭60-45564号及び特開平6-807号に記載の成形装置では、成形原料を押出成形する際に、スクリーンの、多孔板の貫通孔を覆っている部分に過大な負荷がかかるため、繰り返し成形を行うとスクリーンを構成するワイヤーが伸びてスクリーンの開口幅が大きくなり、場合によっては、破損してしまうことがあった。スクリーンの開口幅が大きくなったり、破損したりすると、成形原料中の異物や混練が不十分な原料塊の除去・低減効果が減少し、押出された成形体が曲がったり、セル切れ不良が発生する。
 また、プランジャー式押出成形装置を用いた場合、成形原料は連続的に供給されるのではなく、1バッチの押出成形が終了した後、次の成形原料を原料流路内へ投入するためプランジャーを上流側へ後退させる必要がある。プランジャーを上流側へ後退させる時に、図5(a)に示すように、成形原料流路内に残った成形原料171が、プランジャー16と共に上流側へ移動するため、特公昭60-45564号及び特開平6-807号に記載の多孔板及びスクリーンの構成では、スクリーン15が多孔板14から剥離することがある。特に、発泡樹脂や発泡済みの樹脂を造孔剤としてセラミック原料に混合した成形原料を用いた場合、プランジャーが上流側へ後退した時、押出圧力から開放された前記樹脂が膨張することにより、成形原料流路内に残った成形原料が上流方向に押し戻され、スクリーンが多孔板から剥離しやすくなる。
 スクリーン15が多孔板14から剥離すると、図5(b)に示すように、次のバッチの成形原料17を原料流路内に充填し成形を再開した際に、多孔板14から剥離したスクリーン15が折れ曲がって変形した箇所152、及びスクリーン15が存在しない箇所142が発生する。スクリーン15が存在しない箇所142では成形原料の流速が速くなり、一方スクリーン15が折れ曲がった箇所152では成形原料の流速が遅くなるため、セラミック成形体に曲がりが生じてしまう。さらに、スクリーン15が存在しない箇所142では、原料中の異物や混練が不十分な原料塊が成形体に混入したり、異物が金型内に詰まったりして、ハニカム成形体にセル切れが生じる場合がある。
 1バッチ分の成形が終了してプランジャーが上流側へ戻る時にスクリーンの中央部が多孔板から剥離しないよう、図5(c)に示すように、多孔板14の孔141とスクリーン15とを、例えば針金20で結んで固定することもできるが、成形を繰り返すうちに、針金が摩耗して破損し、破損した破片が成形体に混入したり、金型内に詰まったりして、成形されたハニカム成形体にセル切れが生じることがある。さらに、針金が摩耗して破損すると、1バッチ分の成形が終了してプランジャーが上流側へ戻る時にスクリーンが多孔板から剥離し、図5(b)に示すように、剥離したスクリーン15が折れ曲がって変形した箇所152、及びスクリーン15が存在しない箇所142が発生する。その結果、上述したように、セラミック成形体に曲がりやセル切れが生じてしまう。
 特開2008-137186号は、セラミック材料を混練すると共に前進させる押出スクリューをバレル内に設けた押出スクリュー部と、押出スクリュー部の先端に抵抗管を介して接続された成形型とを有し、押出スクリュー部から抵抗管内に圧送されたセラミック材料を成形型から押出して所望の形状のセラミック成形体を成形する押出成形装置において、押出スクリュー部と抵抗管との間に、セラミック材料を通過させる複数の開口部を有する整流板(多孔板)を設けた押出成形装置を開示しており、前記整流板は、分割された複数の領域よりなると共に、少なくとも1つの領域の開口率が他の領域の開口率と異なると記載している。また、全領域の開口率が同じである整流板(A)と、その整流板の3/4をカットして貫通孔とした整流板(B)とを重ね合わせ、位相をずらして開口部の重なり度合いを変化させることにより、開口率を調節する方法が記載されている。特開2008-137186号は、前記整流板の各領域の開口率を変化させることにより、前記整流板を通過するセラミック材料の各領域における流速を調整することができ、押出成形装置内におけるセラミック材料の流速ばらつきや、それに伴う押出成形後のセラミック成形体の曲がりを抑制することができると記載している。
 しかしながら、特開2008-137186号に記載の成形装置には、成形体の曲がりを抑制するために、各領域の開口率を調節することのできる多孔板は記載されているものの、スクリーンは設置されていないので、原料中の異物や混練が不十分な原料塊が成形体に混入したり、異物が金型内に詰まったりして、成形されたハニカム成形体にセル切れが生じる問題がある。特開2008-137186号に記載の成形装置において、原料中の異物や混練が不十分な原料塊が成形体に混入するのを防ぐために、前記2枚の整流板(A)(B)の上流側にスクリーンを配置した場合、特公昭60-45564号及び特開平6-807号に記載の成形装置と同様、スクリーンの、整流板の貫通孔を覆っている部分に過大な負荷がかかるため、繰り返し成形を行うとワイヤーが伸びてスクリーンの開口幅が大きくなり、場合によっては、破損してしまうことがあった。スクリーンの開口幅が大きくなったり、破損したりすると、成形原料中の異物や混練が不十分な原料塊の除去・低減効果が減少し、押出された成形体が曲がったり、セル切れ不良が発生する。
 従って本発明の目的は、原料流路内に充填した成形原料を、成形用金型から押出してセラミック成形体を製造する際に、成形原料中の異物や混練が不十分な原料塊を効果的に除去し、曲がりやセル切れのないセラミック成形体を得ることにあり、そのための製造方法及び製造装置を提供することにある。
 さらには、押出成形を繰り返し行った時であっても、前記成形原料中の異物等を除去するためのスクリーンが変形(開口幅の拡大、折れ曲がり等)し難くすることにあり、そのための方法及び装置を提供することにある。特に、セラミック原料に発泡樹脂や発泡済みの樹脂を造孔剤として混合した成形原料を用いた場合や、セラミック成形体がハニカム構造を有している場合であっても、曲がりやセル切れのないセラミック成形体を得ることにある。
 上記目的に鑑み鋭意研究の結果、本発明者等は、成形原料中の異物等を除去するためのスクリーンを2つの多孔板の間に固定することにより、スクリーンが変形し難くなることを見出し、本発明に想到した。
 すなわちセラミック成形体を製造する本発明の第一の方法は、原料流路と、前記原料流路の一方の端部に配設した成形用金型とを有する成形装置を用いて、前記原料流路内に充填した成形原料を、前記成形用金型から押出成形して成形体を得る方法であって、前記原料流路内に設けた複数の多孔板、及びそれらの間に固定したスクリーンを通して、前記成形原料を押出成形することを特徴とする。
 セラミック成形体を製造する本発明の第二の方法は、原料流路と、前記原料流路の一方の端部に配設した成形用金型とを有する成形装置を用いて、前記原料流路内に充填した成形原料を、前記成形用金型から押出成形して成形体を得る方法であって、前記原料流路内に設けた複数の多孔板、及びそれらの間に重ねて固定した複数のスクリーンを通して、前記成形原料を押出成形することを特徴とする。
 前記複数のスクリーンのうち、前記原料流路の下流側に配設されたスクリーンの開口率は上流側に配設されたスクリーンの開口率より大きいのが好ましい。
 前記成形原料は少なくともセラミック原料、バインダー及び水を混合及び混練してなり、前記スクリーンの開口幅は前記セラミック原料の最大粒径の2~10倍であるのが好ましい。
 前記複数の多孔板の孔径は前記原料流路の内径の1/10以下であり、開口面積率は前記原料流路断面積の50%以上であるのが好ましい。
 前記複数の多孔板のうち、前記原料流路の下流側に配設された多孔板の開口面積率は上流側に配設された多孔板の開口面積率より小さいのが好ましい。
 前記セラミック成形体はハニカム構造を有しているのが好ましい。
 本発明のセラミック成形体の第一の成形装置は、原料流路と、前記原料流路の一方の端部に配設した成形用金型と、前記成形原料を押出成形するための加圧手段とを有し、前記原料流路内に、前記成形原料を通すための複数の多孔板と、それらの間に固定したスクリーンとを具備することを特徴とする。
 本発明のセラミック成形体の第二の成形装置は、原料流路と、前記原料流路の一方の端部に配設した成形用金型と、前記成形原料を押出成形するための加圧手段とを有し、前記原料流路内に、前記成形原料を通すための複数の多孔板と、それらの間に重ねて固定した複数のスクリーンとを具備することを特徴とする。
 前記成形用金型はハニカム構造の成形溝を有するのが好ましい。
 本発明の方法及び装置により、成形原料中の異物や混練が不十分な原料塊が効果的に除去され、押出成形時に発生するセラミック成形体の曲がりやセル切れを防止できる。特に、セラミック原料に発泡樹脂や発泡済みの樹脂を造孔剤として混合した成形原料を用いた場合や、ハニカム構造を有するセラミック成形体を製造する場合であっても、前記セラミック成形体の曲がりやセル切れを十分に防止することができる。このため、セラミック成形体の品質及び生産性が向上し、低コストで高性能の製品を得ることができる。

[1] セラミック成形体の成形装置
(1) 第一の成形装置
 第一の成形装置は、原料流路と、前記原料流路の一方の端部に配設した成形用金型と、セラミック原料、バインダー、水、必要に応じて成形助剤や造孔材等を混合及び混練してなる成形原料を押出成形するための加圧手段とを有し、前記原料流路内に、前記成形原料を通すための複数の多孔板と、それらの間に固定したスクリーンとを具備する。
(i)多孔板及びスクリーンの構成
 前記スクリーンは、前記複数の多孔板のうち任意の2つの多孔板の間に固定される。例えば、2つの多孔板と1枚のスクリーンからなる場合、多孔板/スクリーン/多孔板という組み合わせになり、3つの多孔板と2枚のスクリーンからなる場合、多孔板/スクリーン/多孔板/スクリーン/多孔板という組み合わせになる。さらに多孔板及びスクリーンの枚数が増えた場合も同様である。
 多孔板とスクリーンとは、スクリーンがずれないようにしっかりと固定するのが好ましい。特に、多孔板と多孔板との間にスクリーンをはさみ、多孔板同士をボルトで固定するのが効果的である。多孔板及びスクリーンは、原料流路の押出し方向に垂直に設置するのが好ましい。
(ii)多孔板
 成形装置に用いる多孔板は、図3に示すように、多数の孔を形成した円板であり、材質は金属(機械構造用鋼、工具鋼、ステンレス鋼等)、セラミックス等が好ましい。前記孔はどのような形状であっても良いが、多孔板の強度や製造性から円形であるのが好ましい。また、孔の位置は任意に配置できるが、成形原料の流速のばらつきを小さく抑える効果があるので同心円状に配置するのが好ましい。原料流路内に設けた複数の多孔板は、その孔の中心軸が概略一致するように配置することで、成形原料の整流性が確保され、セラミック成形体に曲がりが生じ難くなる。複数の多孔板の孔の中心軸が概略一致するように配置するには、例えば図2に示すように、所定の位置に雌ねじ142を形成した多孔板14aと、対応する位置にボルト143を通す穴を設けた他の多孔板14bとをボルト143を用いて固定するのが好ましい。前記雌ねじ142と前記ボルト143を通す穴とは、あらかじめ2つの多孔板14a,14bの孔141,141の中心軸が概略一致するように設けておく。このとき、孔の中心軸は、孔径の1/10以下のずれであることが好ましい。多孔板の開口面積率は、孔がない場合の多孔板の面積A0に対する多孔板に形成した孔の合計面積A1の割合(A1/A0)×100で算出される。
 多孔板の孔径は、原料流路の内径の1/10以下、開口面積率は原料流路断面積の50%以上とするのが好ましい。このような孔径を有する形状とすることにより、押出し時の多孔板の強度を維持しつつ、成形時の成形原料の流速のばらつきを小さくすることが可能となり、セラミック成形体の曲がりが生じ難くなる。多孔板の孔径が、原料流路の内径の1/10を超えると、多孔板の整流効果が小さくなり、成形原料の流速にばらつきが生じる。また多孔板の開口面積率が原料流路断面積の50%未満である場合、成形時の抵抗が大きくなって成形速度が遅くなり生産性が低下する。一方、多孔板の開口面積率が大きくなりすぎると、多孔板の強度が低下するので、80%以下であるのが好ましい。
 複数の多孔板のうち、原料流路の下流側に配設された多孔板の開口面積率は上流側に配設された多孔板の開口面積率より小さいのが好ましい。このような構成にすることにより、押出し時の成形原料の整流性が確保され、セラミック成形体に曲がり生じ難くなる。ここで、下流側とは成形原料流路内で成形用金型に近い側のことであり、上流側とは成形原料流路内で成形用金型と反対の側のことである。
(iii)スクリーン
 成形装置に用いるスクリーンは、図4に示すように、直径dのワイヤーを縦横に開口幅wを形成するように織り、メッシュ状にしたものであり、材質はステンレス、亜鉛メッキ鉄、真鍮、銅、ニッケル等の金属が好ましい。直径dのワイヤーの代わりに幅dのリボンによりメッシュを形成してもよい。スクリーンの開口率は、スクリーンの線径dと開口幅wから(w2/(w+d)2)×100で算出される。
 スクリーンの開口幅は、成形原料中の異物や混練が不十分な原料塊の除去、及び成形原料の整流性の確保のために、セラミック原料の最大粒径の2~10倍であるのが好ましい。スクリーンの開口幅が原料の最大粒径の2倍未満である場合、成形時の抵抗が大きくなって成形速度が遅くなり生産性が低下する。一方、10倍を超えると、成形原料中の異物や混練が不十分な原料塊の除去が不十分となる。
 例えば3つの多孔板と2枚のスクリーンを用いて、多孔板/スクリーン/多孔板/スクリーン/多孔板という組み合わせで使用する場合、原料流路の上流側及び下流側に配設されたスクリーンの開口率はどのような関係であってもよく、少なくとも上流側のスクリーンの開口幅はセラミック原料の最大粒径の2~10倍であるのが好ましい。さらには全てのスクリーンの開口幅がセラミック原料の最大粒径の2~10倍であるのがより好ましい。また、複数のスクリーンの開口部同士は、必ずしも一致させる必要はなく、スクリーンの変形をし難くするためには任意に配置するのが好ましい。
(iv)加圧手段
 成形原料を押出成形するための加圧手段は、スクリュー、プランジャー等の方法を用いることができるが、特にプランジャーによる方法が好ましい。
(v)作用効果
 このように2つの多孔板にスクリーンが固定された構成にすることで、多孔板の貫通孔の部分を覆っているスクリーンに過大な負荷がかかっても、スクリーンを構成するワイヤーにたわみが生じ難い。押出成形を繰り返した場合でも、スクリーンの開口幅が大きくなり難いため、成形原料中の異物や混練が不十分な原料塊を良好に除去することができ、成形体への前記異物や原料塊の混入、金型の詰まりを防止できる。特に、ハニカム構造の成形溝を有する金型を用いてハニカム構造の成形体を作製する場合には、セル切れの発生を効果的に防止することができる。
 前記多孔板及びスクリーンは、プランジャー式押出成形装置に適用するのが好ましい。プランジャー式押出成形装置を用いた場合、成形原料は連続的に供給されるのではなく、1バッチの押出成形が終了した後、次の成形原料を原料流路内へ投入するためプランジャーを上流側へ後退させる必要がある。この時、プランジャーと共に成形原料流路内に残った成形原料が上流側へ移動しスクリーンに上流方向の力が作用するが、スクリーンは上流側の多孔板でも支持されているので多孔板から剥離することがない。そのため、次のバッチの成形原料を原料流路内に充填し成形を再開した時にも、成形原料は良好に押出し成形され曲がり等は発生しない。
(2) 第二の成形装置
 第二の成形装置は、原料流路と、前記原料流路の一方の端部に配設した成形用金型と、セラミック原料、バインダー、水、必要に応じて成形助剤や造孔材等を混合及び混練してなる成形原料を押出成形するための加圧手段とを有し、前記原料流路内に、前記成形原料を通すための複数の多孔板と、それらの間に重ねて固定した複数のスクリーンとを具備する。
 第二の成形装置では、任意の2つの多孔板の間にスクリーンを2枚以上重ねて固定する。例えば、2つの多孔板と2枚のスクリーンからなる場合、多孔板/スクリーン/スクリーン/多孔板という組み合わせになり、3つの多孔板と4枚のスクリーンからなる場合、多孔板/スクリーン/スクリーン/多孔板/スクリーン/スクリーン/多孔板という組み合わせになる。さらに多孔板及びスクリーンの枚数が増えた場合も同様である。任意の2つの多孔板の間に固定するスクリーンは2枚に限らず、3枚以上であってもよい。3つ以上の多孔板を使用する場合、それらの間に固定するスクリーンの枚数は、同じであっても異なっていてもよく、複数のスクリーンを固定する部分が一カ所あればよく、1枚のスクリーンを固定する部分を含んでいてもよい。例えば、3つの多孔板と3枚のスクリーンを用いて、多孔板/スクリーン/多孔板/スクリーン/スクリーン/多孔板という組み合わせであってもよい。多孔板及びスクリーンは、第一の成形装置で説明したものと同じものを使用でき、それらの構成も第一の成形装置で説明したのと同様とするのが好ましい。
 複数の多孔板の間に複数のスクリーンを重ねて固定することにより、スクリーンが1枚の場合よりも、スクリーンを構成するワイヤーにたわみがより生じにくくなる。このため押出成形を繰り返した場合でも、スクリーンの開口幅が大きくなり難くなると共に、複数のスクリーンを有することにより成形原料中の異物や混練が不十分な原料塊を良好に除去することができる。
 複数のスクリーンを重ねて使用する場合、原料流路の下流側に配設されたスクリーンの開口率を上流側に配設されたスクリーンの開口率より大きくするのが好ましい。成形原料が通過する時にスクリーンにかかる力は開口率が小さい方がより大きくなり、開口率が大きいスクリーンにはそれほど大きな力がかからない。このため、上流側から、開口率が小さいスクリーン及び開口率が大きいスクリーンを順に配設することで、成形原料が上流側の開口率の小さいスクリーンを通過する時にかかる力で生じるスクリーンの変形を、下流側の開口率が大きいため変形しにくいスクリーンが阻止し、上流側のスクリーンの開口幅が大きくなるのを防ぐことができる。
 下流側のスクリーンの開口率は、隣接する上流側のスクリーンの開口率の105~150%であることが好ましい。105%未満では、成形時の抵抗が大きくなって成形速度が遅くなり生産性が低下する。一方、150%を超えると、上流側の開口率の小さいスクリーンが、下流側に変形しようとした際に、その変形を阻止する効果が小さくなる。
 複数のスクリーンを重ねて使用する場合には、少なくとも上流側のスクリーンの開口幅はセラミック原料の最大粒径の2~10倍であるのが好ましく、さらには全てのスクリーンの開口幅がセラミック原料の最大粒径の2~10倍であるのがより好ましい。
[2]製造方法
 セラミック成形体を製造する第一の方法は、前記第一の製造装置を用いて製造する。すなわち、原料流路と、前記原料流路の一方の端部に配設した成形用金型とを有する成形装置を用いて、前記原料流路内に充填した成形原料を、前記成形用金型から押出成形して成形体を得る方法であって、前記原料流路内に設けた複数の多孔板、及びそれらの間に固定したスクリーンを通して、前記成形原料を押出成形する。
 セラミック成形体を製造する第二の方法は、前記第二の製造装置を用いて製造する。すなわち、原料流路と、前記原料流路の一方の端部に配設した成形用金型とを有する成形装置を用いて、前記原料流路内に充填した成形原料を、前記成形用金型から押出成形して成形体を得る方法であって、前記原料流路内に設けた複数の多孔板、及びそれらの間に重ねて固定した複数のスクリーンを通して、前記成形原料を押出成形する。
 第一及び第二の方法で用いる成形原料は、セラミック原料、バインダー、水、必要に応じて成形助剤や造孔材等を混合及び混練してなるものが好ましい。特に造孔材としては、発泡済み発泡樹脂、グラファイト等の材料を用いることができる。
 第一及び第二の方法でセラミック成形体を製造した場合、押出成形を繰り返し行っても、スクリーンの開口幅が大きくなり難く、成形原料中の異物や混練が不十分な原料塊を良好に除去することができるので、成形体への前記異物や原料塊の混入及び金型の詰まりを防止することができる。特に、ハニカム構造を有するセラミック成形体を製造する場合でも、セル切れや曲がりの発生を効果的に防止することができる。第一及び第二の方法は、プランジャー式押出成形装置を用いて製造する場合にも適用することができる。

 本発明を以下の実施例によりさらに詳細に説明するが、本発明はこれらに限定されるものではない。
成形装置
 図1に示す成形装置11を用いた。成形装置11は、340 mmの内径を有する原料流路12と、前記原料流路12の一方の端部に配設した成形用金型13と、成形原料17を押出すためのプランジャー16と、前記原料流路12内に設けた多孔板14及びスクリーン15とを備えたプランジャー式成形装置である。前記原料流路12には、図2に示すように、下流側多孔板14a及び上流側多孔板14bと、それらの間に固定されたステンレス(SUS304)製の2枚のスクリーン15a,15bとを配置した。これら2枚のスクリーンの開口部同士は、必ずしも一致させる必要はなく任意に配置して良い。多孔板14a,14bには、図3に示すように、外径340 mm及び厚さ50 mmのステンレス(SUS304)製の円板に同心円状に孔141が形成されており、多孔板14aと多孔板14bの位置は、孔141の中心軸が概略一致するように揃えた。
 前記成形用金型13は、供給穴13aと成形溝13bとを表裏に有しており、成形溝13bは、0.18 mm幅の溝を1.35 mmピッチで縦横に形成してなる格子状である。前記成形用金型13は、焼成後の口径が266 mmで長さが300 mmとなるコーディエライト質のハニカム構造体18を成形することができる。
実施例1
 表1に示す多孔板Aを2つ、及び表2に示すスクリーンB及びCを各1枚準備し、2つの多孔板Aの間にスクリーンB及びCを固定し、前記成形装置11の所定の位置にスクリーンCが上流側になるように配設した。最大粒径250μmとなるように調節したセラミック原料、造孔材として発泡済み発泡樹脂、バインダー及び水を混合及び混練しコージェライト質の成形原料17を調節した。前記成形原料17を成形装置11の原料流路12内に充填し、前記原料流路12の一方の端部に配設したハニカム構造を有する成形用金型13に向けてプランジャー16を押圧して、長さ300 mmのセラミックハニカム成形体を、300 mmの成形体長さが確保できなくなるまで押出成形した。そして、プランジャーを上流側へ戻して、2バッチ目の成形原料17を原料流路12内に充填し、同様に300 mmの成形体長さが確保できなくなるまで押出成形し、セラミックハニカム成形体18を作製した。

実施例2~14及び比較例1~3
 多孔板14及びスクリーン15を表3に示すように変更した以外は、実施例1と同様にしてセラミックハニカム成形体18を作製した。なお、実施例10ではスクリーンを3枚使用し、実施例13、14及び比較例3ではスクリーンを1枚使用した。比較例1及び3では1つの多孔板のみでスクリーンを保持し、比較例2はスクリーンを使用せず、2つの多孔板のみを配設したものである。
実施例15
 造孔材として、発泡済み発泡樹脂の代わりにグラファイトを使用した以外、実施例1と同様にしてセラミックハニカム成形体18を作製した。

 実施例1~15及び比較例1~3で作製した2バッチ分のセラミック成形体について、セル切れ及び曲がりを以下のようにして評価した。
 セル切れは、作製した成形体のうち、セル切れが発生した成形体の数で評価し、その割合が1%未満であったものを◎、1%以上3%未満であったものを○、3%以上5%未満であったものを△、及び5%以上であったものを×とした。
 曲がりは、作製した全ての成形体に曲がりが発生しなかったものを○、1つでも曲がりが発生したものを×として評価した。それらの結果を表4に示す。

 表4に示すように、実施例1~15で作製したセラミックハニカム成形体は、2バッチの押出成形において、セル切れがほとんど発生せず、曲がりは全く発生しなかった。一方、比較例1で作製したセラミックハニカム成形体は、2バッチ目の成形においてセラミック成形体に曲がりが多発した。比較例2及び3で作製したセラミックハニカム成形体は、やはり2バッチ目の成形において押出成形時にセル切れが多発した。

Claims (10)

  1.  原料流路と、前記原料流路の一方の端部に配設した成形用金型とを有する成形装置を用いて、前記原料流路内に充填した成形原料を、前記成形用金型から押出成形して成形体を得るセラミック成形体の製造方法であって、前記原料流路内に設けた複数の多孔板、及びそれらの間に固定したスクリーンを通して、前記成形原料を押出成形することを特徴とするセラミック成形体の製造方法。
  2.  原料流路と、前記原料流路の一方の端部に配設した成形用金型とを有する成形装置を用いて、前記原料流路内に充填した成形原料を、前記成形用金型から押出成形して成形体を得るセラミック成形体の製造方法であって、前記原料流路内に設けた複数の多孔板、及びそれらの間に重ねて固定した複数のスクリーンを通して、前記成形原料を押出成形することを特徴とするセラミック成形体の製造方法。
  3.  請求項2に記載のセラミック成形体の製造方法において、前記複数のスクリーンのうち、前記原料流路の下流側に配設されたスクリーンの開口率が上流側に配設されたスクリーンの開口率より大きいことを特徴とするセラミック成形体の製造方法。
  4.  請求項1~3のいずれかに記載のセラミック成形体の製造方法において、前記成形原料が少なくともセラミック原料、バインダー及び水を混合及び混練してなり、前記スクリーンの開口幅が前記セラミック原料の最大粒径の2~10倍であることを特徴とするセラミック成形体の製造方法。
  5.  請求項1~4のいずれかに記載のセラミック成形体の製造方法において、前記複数の多孔板の孔径が前記原料流路の内径の1/10以下であり、開口面積率が前記原料流路断面積の50%以上であることを特徴とするセラミック成形体の製造方法。
  6.  請求項1~5のいずれかに記載のセラミック成形体の製造方法において、前記複数の多孔板のうち、前記原料流路の下流側に配設された多孔板の開口面積率が上流側に配設された多孔板の開口面積率より小さいことを特徴とするセラミック成形体の製造方法。
  7.  請求項1~6のいずれかに記載のセラミック成形体の製造方法において、前記セラミック成形体がハニカム構造を有していることを特徴とするセラミック成形体の製造方法。
  8.  原料流路と、前記原料流路の一方の端部に配設した成形用金型と、前記成形原料を押出成形するための加圧手段とを有する成形装置であって、前記原料流路内に、前記成形原料を通すための複数の多孔板と、それらの間に固定したスクリーンとを具備することを特徴とするセラミック成形体の成形装置。
  9.  原料流路と、前記原料流路の一方の端部に配設した成形用金型と、前記成形原料を押出成形するための加圧手段とを有する成形装置であって、前記原料流路内に、前記成形原料を通すための複数の多孔板と、それらの間に重ねて固定した複数のスクリーンとを具備することを特徴とするセラミック成形体の成形装置。
  10.  請求項8又は9に記載のセラミック成形体の成形装置において、前記成形用金型がハニカム構造の成形溝を有することを特徴とするセラミック成形体の成形装置。
