Abstract

機関排気通路内に上流側から順に炭化水素供給弁(16)と、酸化触媒(13)と、排気浄化触媒(14)と、NOX選択還元触媒(15)とが配置される。排気浄化触媒(14)に流入する排気ガスの空燃比をリーンに維持しつつ予め定められた周期でもって低下させることによりNOXが排気浄化触媒(14)において還元され、排気浄化触媒(14)において還元されなかったNOXがNOX選択還元触媒(15)において吸着しているアンモニアにより還元される。排気浄化触媒(14)に流入する排気ガスの空燃比が時折リーンからリッチに切換えられ、このとき排気浄化触媒(14)において生成されたアンモニアがNOX選択還元触媒(1 5)に吸着される。

Description

内燃機関の排気浄化装置
 本発明は内燃機関の排気浄化装置に関する。
 機関排気通路内に、流入する排気ガスの空燃比がリーンのときには排気ガス中に含まれるNOを吸蔵し流入する排気ガスの空燃比がリッチになると吸蔵したNOを放出するNO吸蔵触媒を配置し、NO吸蔵触媒上流の機関排気通路内に吸着機能を有する酸化触媒を配置し、NO吸蔵触媒からNOを放出すべきときには酸化触媒上流の機関排気通路内に炭化水素を供給してNO吸蔵触媒に流入する排気ガスの空燃比をリッチにするようにした内燃機関が公知である(例えば特許文献1を参照)。
 この内燃機関ではNO吸蔵触媒からNOを放出すべきときに供給された炭化水素が酸化触媒においてガス状の炭化水素とされ、ガス状の炭化水素がNO吸蔵触媒に送り込まれる。その結果、NO吸蔵触媒から放出されたNOが良好に還元せしめられることになる。

 しかしながらNO吸蔵触媒は高温になるとNO浄化率が低下するという問題がある。
 本発明の目的は、排気浄化触媒の温度が高温になっても高いNO浄化率を得ることのできる内燃機関の排気浄化装置を提供することにある。
 本発明によれば、炭化水素を供給するための炭化水素供給弁を機関排気通路内に配置し、炭化水素供給弁から噴射されかつ部分酸化された炭化水素と排気ガス中に含まれるNOとを反応させるための排気浄化触媒を炭化水素供給弁下流の機関排気通路内に配置し、排気浄化触媒の排気ガス流通表面上には貴金属触媒が担持されていると共に貴金属触媒周りには塩基性の排気ガス流通表面部分が形成されており、排気浄化触媒に流入する排気ガスの空燃比をリッチにしかつ排気ガス中に水素を発生させるための水素発生手段を具備しており、排気浄化触媒は、排気浄化触媒に流入する排気ガスの空燃比をリーンに維持した状態で炭化水素供給弁から炭化水素を予め定められた供給間隔でもって噴射すると排気ガス中に含まれるNOを還元しかつ炭化水素の供給間隔を該予め定められた供給間隔よりも長くすると排気ガス中に含まれるNOの吸蔵量が増大する性質を有すると共に、排気浄化触媒に流入する排気ガスの空燃比がリッチの状態で水素が供給されるとアンモニアを発生する性質を有しており、機関排気通路内には排気浄化触媒において生成されたアンモニアを吸着し保持するNO選択還元触媒が配置されており、機関運転時には排気浄化触媒に流入する排気ガスの空燃比をリーンに維持しつつ炭化水素供給弁から炭化水素が上述の予め定められた供給間隔でもって噴射されると共に、この予め定められた供給間隔よりも長い間隔でもって水素発生手段により排気浄化触媒に流入する排気ガスの空燃比が一時的にリッチにされかつ排気ガス中に水素が発生せしめられ、それによって排気ガス中に含まれるNOを排気浄化触媒において還元すると共に、排気浄化触媒において還元されなかったNOをNO選択還元触媒において吸着しているアンモニアにより還元するようにした内燃機関の排気浄化装置が提供される。
 排気ガス中に含まれるNOを排気浄化触媒において還元し、更に排気浄化触媒において還元されなかったNOをNO選択還元触媒において還元することによって機関の運転状態にかかわらずに高いNO浄化率を得ることができる。

 図1に圧縮着火式内燃機関の全体図を示す。
 図1を参照すると、1は機関本体、2は各気筒の燃焼室、3は各燃焼室2内に夫々燃料を噴射するための電子制御式燃料噴射弁、4は吸気マニホルド、5は排気マニホルドを夫々示す。吸気マニホルド4は吸気ダクト6を介して排気ターボチャージャ7のコンプレッサ7aの出口に連結され、コンプレッサ7aの入口は吸入空気量検出器8を介してエアクリーナ9に連結される。吸気ダクト6内にはステップモータにより駆動されるスロットル弁10が配置され、更に吸気ダクト6周りには吸気ダクト6内を流れる吸入空気を冷却するための冷却装置11が配置される。図1に示される実施例では機関冷却水が冷却装置11内に導かれ、機関冷却水によって吸入空気が冷却される。
 一方、排気マニホルド5は排気ターボチャージャ7の排気タービン7bの入口に連結され、排気タービン7bの出口は排気管12を介して炭化水素HCを部分酸化しうる炭化水素部分酸化触媒13の入口に連結される。図1に示される実施例ではこの炭化水素部分酸化用触媒13は酸化触媒からなる。炭化水素部分酸化用触媒、即ち酸化触媒13の出口は排気浄化触媒14の入口に連結され、排気浄化触媒14の出口は排気ガス中に含まれるアンモニアを吸着し、保持しうるNO選択還元触媒15に連結される。酸化触媒13上流の排気管12内には圧縮着火式内燃機関の燃料として用いられる軽油その他の燃料からなる炭化水素を供給するための炭化水素供給弁16が配置される。図1に示される実施例では炭化水素供給弁16から供給される炭化水素として軽油が用いられている。なお、本発明はリーン空燃比のもので燃焼の行われる火花点火式内燃機関にも適用することができる。この場合、炭化水素供給弁16からは火花点火式内燃機関の燃料として用いられるガソリンその他の燃料からなる炭化水素が供給される。
 一方、排気マニホルド5と吸気マニホルド4とは排気ガス再循環(以下、EGRと称す)通路17を介して互いに連結され、EGR通路17内には電子制御式EGR制御弁18が配置される。また、EGR通路17周りにはEGR通路17内を流れるEGRガスを冷却するための冷却装置19が配置される。図1に示される実施例では機関冷却水が冷却装置19内に導かれ、機関冷却水によってEGRガスが冷却される。一方、各燃料噴射弁3は燃料供給管20を介してコモンレール21に連結され、このコモンレール21は電子制御式の吐出量可変な燃料ポンプ22を介して燃料タンク23に連結される。燃料タンク23内に貯蔵されている燃料は燃料ポンプ22によってコモンレール21内に供給され、コモンレール21内に供給された燃料は各燃料供給管20を介して燃料噴射弁3に供給される。
 電子制御ユニット30はデジタルコンピュータからなり、双方向性バス31によって互いに接続されたROM(リードオンリメモリ)32、RAM(ランダムアクセスメモリ)33、CPU(マイクロプロセッサ)34、入力ポート35および出力ポート36を具備する。酸化触媒13には酸化触媒13の温度を検出するための温度センサ24が取付けられており、この温度センサ24および吸入空気量検出器8の出力信号は夫々対応するAD変換器37を介して入力ポート35に入力される。また、アクセルペダル40にはアクセルペダル40の踏込み量Lに比例した出力電圧を発生する負荷センサ41が接続され、負荷センサ41の出力電圧は対応するAD変換器37を介して入力ポート35に入力される。更に入力ポート35にはクランクシャフトが例えば15°回転する毎に出力パルスを発生するクランク角センサ42が接続される。一方、出力ポート36は対応する駆動回路38を介して燃料噴射弁3、スロットル弁10の駆動用ステップモータ、炭化水素供給弁16、EGR制御弁18および燃料ポンプ22に接続される。
 図2(A)は酸化触媒13の基体上に担持された触媒担体の表面部分を図解的に示している。図2(A)に示されるように例えばアルミナからなる触媒担体50上には白金Ptのような貴金属、又は銀Agや銅Cuのような遷移金属からなる触媒51が担持されている。
 一方、図2(B)は排気浄化触媒14の基体上に担持された触媒担体の表面部分を図解的に示している。この排気浄化触媒14では図2(B)に示されるように例えばアルミナからなる触媒担体52上には貴金属触媒53,54が担持されており、更にこの触媒担体52上にはカリウムK、ナトリウムNa、セシウムCsのようなアルカリ金属、バリウムBa、カルシウムCaのようなアルカリ土類金属、ランタノイドのような希土類および銀Ag、銅Cu、鉄Fe、イリジウムIrのようなNOに電子を供与しうる金属から選ばれた少くとも一つを含む塩基性層55が形成されている。排気ガスは触媒担体52上に沿って流れるので貴金属触媒53,54は排気浄化触媒14の排気ガス流通表面上に担持されていると言える。また、塩基性層55の表面は塩基性を呈するので塩基性層55の表面は塩基性の排気ガス流通表面部分56と称される。
 図2(B)において貴金属触媒53は白金Ptからなり、貴金属触媒54はロジウムRhからなる。即ち、触媒担体52に担持されている貴金属触媒53,54は白金PtおよびロジウムRhから構成されている。なお、排気浄化触媒14の触媒担体52上には白金PtおよびロジウムRhに加えて更にパラジウムPdを担持させることができるし、或いはロジウムRhに代えてパラジウムPdを担持させることができる。即ち、触媒担体52に担持されている貴金属触媒53,54は白金PtとロジウムRhおよびパラジウムPdの少なくとも一方とにより構成される。
 炭化水素供給弁16から排気ガス中に炭化水素が噴射されるとこの炭化水素は酸化触媒13において酸化される。本発明ではこのとき炭化水素を酸化触媒13において部分酸化させ、部分酸化された炭化水素を用いて排気浄化触媒14においてNOを浄化するようにしている。この場合、酸化触媒13の酸化力を強くしすぎると炭化水素は酸化触媒13において部分酸化されずに酸化されてしまい、炭化水素を部分酸化させるには酸化触媒13の酸化力を弱める必要がある。従って本発明による実施例では酸化触媒13として貴金属触媒の担持量の少ない触媒や、卑金属を担持した触媒や、容量の小さい触媒が用いられている。
 図3は酸化触媒13において行われる酸化反応を図解的に示している。図3に示されるように炭化水素供給弁16から噴射された炭化水素HCは触媒51によって炭素数の少ないラジカル状の炭化水素HCとなる。なお、このとき一部の炭化水素HCはNOと結合して図3に示されるようにニトロソ化合物となり、また一部の炭化水素HCはNOと結合してニトロ化合物になる。酸化触媒13において生成されたこれらラジカル状の炭化水素HC等は排気浄化触媒14に送り込まれる。
 一方、図4は排気浄化触媒14への流入排気ガスの空燃比(A/F)inの変化を示しており、図5は図4に示されるように排気浄化触媒14への流入排気ガスの空燃比(A/F)inを変化させたときの排気浄化触媒14によるNO浄化率を排気浄化触媒14の各触媒温度TCに対して示している。本発明者は長い期間に亘ってNO浄化に関する研究を重ねており、その研究課程において、図4に示されるように排気浄化触媒14への流入排気ガスの空燃比(A/F)inを後に説明する或る時間間隔を隔ててリーン空燃比の範囲内で間欠的に低下させると、図5に示されるように400℃以上の高温領域においても極めて高いNO浄化率が得られることが判明したのである。
 更にこのときには窒素および炭化水素を含む多量の還元性中間体が塩基性層55の表面上に、即ち排気浄化触媒14の塩基性排気ガス流通表面部分56上に保持又は吸着され続けており、この還元性中間体が高NO浄化率を得る上で中心的役割を果していることが判明したのである。次にこのことについて図6(A)および(B)を参照しつつ説明する。なお、これら図6(A)および(B)は排気浄化触媒14の触媒担体52の表面部分を図解的に示しており、これら図6(A)および(B)には図4に示されるように排気浄化触媒14への流入排気ガスの空燃比(A/F)inがリーン空燃比の範囲内で間欠的に低下せしめられたときに生ずると推測される反応が示されている。
 即ち、図4からわかるように排気浄化触媒14に流入する排気ガスの空燃比はリーンに維持されているので排気浄化触媒14に流入する排気ガスは酸素過剰の状態にある。従って排気ガス中に含まれるNOは図6(A)に示されるように白金53上において酸化されてNOとなる。次いでこのNOは更に酸化されて安定した硝酸イオンNO となる。
 一方、硝酸塩NO が生成されるとこの硝酸塩NO は塩基性層55の表面上に送り込まれている炭化水素HCによって還元する方向に引き戻され、酸素が脱離されて不安定なNO となる。この不安定なNO は活性が強く、以下この不安定なNO を活性NO と称する。この活性NO は図6(A)に示されるように塩基性層55の表面上或いはロジウムRh54上に付着している主にラジカル状の炭化水素HCと、或いは排気ガス中に含まれる主にラジカル状の炭化水素HCとロジウムRh54上において反応し、それにより還元性中間体が生成される。この還元性中間体は塩基性層55の表面上に付着又は吸着される。
 なお、このとき最初に生成される還元性中間体はニトロ化合物R−NOであると考えられる。このニトロ化合物R−NOは生成されるとニトリル化合物R−CNとなるがこのニトリル化合物R−CNはその状態では瞬時しか存続し得ないのでただちにイソシアネート化合物R−NCOとなる。このイソシアネート化合物R−NCOは加水分解するとアミン化合物R−NHとなる。ただしこの場合、加水分解されるのはイソシアネート化合物R−NCOの一部であると考えられる。従って図6(A)に示されるように塩基性層55の表面上に保持又は吸着されている還元性中間物の大部分はイソシアネート化合物R−NCOおよびアミン化合物R−NHであると考えられる。
 一方、図6(B)に示されるように生成された活性NO はロジウムRh54上において還元性中間体R−NCOやR−NHと反応してN,CO,HOとなり、斯くしてNOが浄化されることになる。即ち、塩基性層55上に還元性中間体R−NCOやR−NHが保持又は吸着されていないとNOの浄化が行われない。従って高いNO浄化率を得るには生成された活性NO をN,CO,HOとするのに十分な量の還元性中間体R−NCOやR−NHを常に塩基性層55上に、即ち塩基性排気ガス流通表面部分26上に存在させ続ける必要がある。
 即ち、図6(A)および(B)に示されるように白金Pt53上においてNOを酸化させるために排気ガスの空燃比(A/F)inはリーンでなければならず、生成された活性NO をN,CO,HOとするために塩基性層55の表面上に十分な量の還元性中間体R−NCOやR−NHを保持しておかなければならない、即ち、還元性中間体R−NCOやR−NHを保持しておくために塩基性の排気ガス流通表面部分26を設けておかなければならないことになる。
 そこで本発明による実施例では、排気ガス中に含まれるNOと部分酸化された炭化水素とを反応させて窒素および炭化水素を含む還元性中間体R−NCOやR−NHを生成するために排気浄化触媒14の排気ガス流通表面上には貴金属触媒53,54が担持されており、生成された還元性中間体R−NCOやR−NHを排気浄化触媒14内に保持しておくために貴金属触媒53,54周りには塩基性の排気ガス流通表面部分26が形成されており、塩基性の排気ガス流通表面部分26上に保持された還元性中間体R−NCOやR−NHの還元作用によりNOが還元され、炭化水素供給弁16からは排気浄化触媒14に流入する排気ガスの空燃比をリーンに維持しつつ炭化水素HCが予め定められた供給間隔でもって間欠的に供給され、この炭化水素HCの予め定められた供給間隔は塩基性の排気ガス流通表面部分56上に還元性中間体R−NCOやR−NHを存在させ続けるのに必要な供給間隔とされる。
 この場合、炭化水素の供給量が、理論上NOの還元に必要とされる量に比べて若干過剰なときに排気ガス流通表面部分56上に還元性中間体R−NCOやR−NHが存在し続け、このときNO浄化率は最大となる。そこで本発明では炭化水素の供給量が理論上NOの還元に必要とされる量に比べて若干過剰となり、それにより塩基性の排気ガス流通表面部分26上に還元性中間体R−NCOやR−NHが存在し続けるように炭化水素の噴射量と噴射間隔とが設定されている。因みに図4に示される例では噴射間隔が3秒とされている。
 炭化水素HCの供給間隔を上述の予め定められた供給間隔よりも長くすると塩基性層55の表面上から炭化水素HCや還元性中間体R−NCOやR−NHが消滅し、このとき白金Pt53上において生成された硝酸イオンNO には硝酸イオンNO を還元する方向に引き戻す力は作用しない。従ってこのときには硝酸イオンNO は図7(A)に示されるように塩基性層55内に拡散し、硝酸塩となる。即ち、このときには排気ガス中のNOは硝酸塩の形で塩基性層55内に吸収されることになる。
 一方、図7(B)はこのようにNOが硝酸塩の形で塩基性層55内に吸収されているときに排気浄化触媒14内に流入する排気ガスの空燃比が理論空燃比又はリッチにされた場合を示している。この場合には排気ガス中の酸素濃度が低下するために反応が逆方向(NO →NO)に進み、斯くして塩基性層55内に吸収されている硝酸塩は順次硝酸イオンNO となって図7(B)に示されるようにNOの形で塩基性層55から放出される。次いで放出されたNOは排気ガス中に含まれる炭化水素HCおよびCOによって還元される。
 図8は塩基性層55のNO吸収能力が飽和する少し前に排気浄化触媒14に流入する排気ガスの空燃比(A/F)inを一時的にリッチにするようにした場合を示している。なお、図8に示す例ではこのリッチ制御の時間間隔は1分以上である。この場合には排気ガスの空燃比(A/F)inがリーンのときに塩基性層55内に吸収されたNOは、排気ガスの空燃比(A/F)inが一時的にリッチにされたときに塩基性層55から一気に放出されて還元される。従ってこの場合には塩基性層55はNOを一時的に吸収するための吸収剤の役目を果たしている。なお、このとき塩基性層55がNOを一時的に吸着する場合もあり、従って吸収および吸着の双方を含む用語として吸蔵という用語を用いるとこのとき塩基性層55はNOを一時的に吸蔵するためのNO吸蔵剤の役目を果していることになる。
 即ち、機関吸気通路、燃焼室2および排気浄化触媒14上流の排気通路内に供給された空気および燃料(炭化水素)の比を排気ガスの空燃比と称すると、この場合には排気浄化触媒14は、排気ガスの空燃比がリーンのときにはNOを吸蔵し、排気ガス中の酸素濃度が低下すると吸蔵したNOを放出するNO吸蔵触媒として機能している。
 図9は、排気浄化触媒14をこのようにNO吸蔵触媒として機能させたときのNO浄化率を示している。なお、図9の横軸は排気浄化触媒14の触媒温度TCを示している。排気浄化触媒14をNO吸蔵触媒として機能させた場合には図9に示されるように触媒温度TCが300℃から400℃のときには極めて高いNO浄化率が得られるが触媒温度TCが400℃以上の高温になるとNO浄化率が低下する。
 このように触媒温度TCが400℃以上になるとNO浄化率が低下するのは、触媒温度TCが400℃以上になると硝酸塩が熱分解してNOの形で排気浄化触媒14から放出されるからである。即ち、NOを硝酸塩の形で吸蔵している限り、触媒温度TCが高いときに高いNO浄化率を得るのは困難である。しかしながら図4から図6(A),(B)に示される新たなNO浄化方法では図6(A),(B)からわかるように硝酸塩は生成されず或いは生成されても極く微量であり、斯くして図5に示されるように触媒温度TCが高いときでも高いNO浄化率が得られることになる。
 即ち、図4から図6(A),(B)に示されるNO浄化方法は、貴金属触媒を担持しかつNOを吸収しうる塩基性層を形成した排気浄化触媒を用いた場合において、ほとんど硝酸塩を形成することなくNOを浄化するようにした新たなNO浄化方法であると言うことができる。実際、この新たなNO浄化方法を用いた場合には図7(A),(B)に示されるNOの吸蔵還元によるNO浄化方法を用いた場合に比べて、塩基性層55から極く微量の硝酸塩が検出されるだけである。
 さて、本発明者はこの新たなNO浄化方法について検討している際に、燃焼室2内における燃焼ガスの空燃比を一時的にリッチにすると排気浄化触媒14からアンモニアNHが流出することを見い出したのである。このアンモニアの発生メカニズムは必ずしも明確ではないが、おそらく次のようなメカニズムでもってアンモニアNHが発生しているものと考えられる。
 即ち、燃焼室2内における燃焼ガスの空燃比をリッチにすると、即ち燃焼室2内で燃料を酸素不足のもとで燃焼すると多量の一酸化炭素COが発生する。この酸化炭素COは酸化触媒13の触媒51上、或いは排気浄化触媒14の貴金属触媒53,54上において排気ガス中に含まれる水分と水性ガス生成反応(CO+HO→H+CO)を生じ、その結果水素Hが発生せしめられる。この水素Hは図10に示されるように排気浄化触媒14の塩基性層55上に存在するアミン化合物R−NHと反応し、斯くしてアンモニアNHが発生せしめられる。また、この水素Hによって塩基性層55上に存在するイソシアネート化合物R−NCOの加水分解作用が促進され、斯くしてアンモニアNHが発生せしめられる。
 即ち、排気ガスの空燃比がリーンのときに排気ガス中に水素Hが存在していたとしてもこの水素Hは塩基性中間体R−NCOやR−NHよりも排気ガス中の酸素と優先的に反応し、斯くしてアンモニアNHが生成されることはない。しかしながら燃焼ガスの空燃比がリッチにされたときに水素Hが生成されるとこの水素Hは酸素のほとんど存在しないリッチ空燃比の排気ガス中に存在することとなる。従ってこのときには水素Hが一方ではアミン化合物R−NHと反応し、他方ではイソシアネート化合物R−NCOの加水分解作用を促進せしめるのでアンモニアNHが発生せしめられることになる。
 このように排気浄化触媒14においてアンモニアNHを発生させるためには排気浄化触媒14に流入する排気ガスの空燃比をリッチにしかつ排気ガス中に水素を発生させることが必要である。即ち、排気浄化触媒14に流入する排気ガスの空燃比をリッチにしかつ排気ガス中に水素を発生させるための水素発生手段を具備することが必要となる。この水素発生手段の一つが上述したように燃焼室2内における燃焼ガスの空燃比を一時的にリッチにする方法であり、この方法を実行するための一例が図11に示されている。
 即ち、図11に示される例では燃焼室2内に燃料噴射弁3から燃焼用燃料Mに加え、追加の燃料Wが酸素不足の状態で燃焼するように噴射される。即ち、追加の燃料Wを噴射することによって燃焼室2内における燃焼ガスがリッチとなり、その結果排気浄化触媒14に流入する排気ガスの空燃比がリッチになると共に水性ガス生成反応により水素が生成される。なお、図11の横軸はクランク角を示している。この追加の燃料Wは燃焼はするが機関出力となって現われない時期に、即ち圧縮上死点後ATDC90°の少し手前で噴射される。
 さて、本発明による新たなNO浄化方法を用いると排気浄化触媒14の広い温度範囲に亘って100パーセントに近い極めて高いNO浄化率を得ることができる。しかしながらこの場合、NO浄化率が極めて高いと言っても100パーセントではなく、従って少量のNOが浄化されることなく排気浄化触媒14から排出されることになる。
 そこで本発明では本発明者により見い出された現象、即ち排気浄化触媒14においてアンモニアNHを生成しうることを利用し、排気浄化触媒14の下流にアンモニアを吸着し保持するNO選択還元触媒15を配置して排気浄化触媒14から排出されたNOをこのNO選択還元触媒15において吸着されたアンモニアにより還元させるようにしている。本発明による実施例ではこのNO選択還元触媒15はFeゼオライトから形成されている。
 ところでこのようにNO選択還元触媒15においてNOを還元するにはNO選択還元触媒15に常時アンモニアNHを吸着させておく必要がある。そこで本発明では排気浄化触媒14への流入排気ガスの空燃比(A/F)inの変化を示す図12からわかるように、排気浄化触媒14に流入する排気ガスの空燃比(A/F)inを時折リッチにして排気浄化触媒14においてアンモニアNHを発生させ、このアンモニアNHをNO選択還元触媒15に送り込んでNO選択還元触媒15に吸着させるようにしている。
 即ち、本発明では、排気浄化触媒14の排気ガス流通表面上には貴金属触媒53,54が担持されていると共に貴金属触媒53,54周りには塩基性の排気ガス流通表面部分56が形成されており、排気浄化触媒14に流入する排気ガスの空燃比をリッチにしかつ排気ガス中に水素を発生させるための水素発生手段が設けられており、排気浄化触媒14は、排気浄化触媒14に流入する排気ガスの空燃比をリーンに維持した状態で炭化水素供給弁16から炭化水素を予め定められた供給間隔でもって噴射すると排気ガス中に含まれるNOを還元しかつ炭化水素の供給間隔をこの予め定められた供給間隔よりも長くすると排気ガス中に含まれるNOの吸蔵量が増大する性質を有すると共に、排気浄化触媒14に流入する排気ガスの空燃比がリッチの状態で水素が供給されるとアンモニアを発生する性質を有している。
 更に、本発明では機関排気通路内に排気浄化触媒14において生成されたアンモニアを吸着し保持するNO選択還元触媒15が配置されており、機関運転時には排気浄化触媒14に流入する排気ガスの空燃比をリーンに維持しつつ炭化水素供給弁16から炭化水素が上述の予め定められた供給間隔でもって噴射されると共に、この予め定められた供給間隔よりも長い間隔でもって水素発生手段により排気浄化触媒14に流入する排気ガスの空燃比が一時的にリッチにされかつ排気ガス中に水素が発生せしめられる。それにより排気ガス中に含まれるNOが排気浄化触媒14において還元されると共に、排気浄化触媒14において還元されなかったNOがNO選択還元触媒15において吸着しているアンモニアにより還元される。
 図12に示される例では予め定められた時間tXが経過する毎に排気ガスの空燃比(A/F)inがリッチにされる。図13は図12に示される排気浄化制御を実行するための排気浄化制御ルーチンを示している。
 図13を参照すると、まず初めにステップ60において排気ガスの空燃比(A/F)inがリッチにされてからtX時間経過したか否かが判別される。tX時間経過していないときにはステップ61に進んで炭化水素供給弁16からの炭化水素の噴射作用が行われる。このときの単位時間当りの炭化水素の噴射量Qは図14に示されるように機関負荷Lおよび機関回転数Nの関数としてマップの形でROM32内に記憶されており、この記憶された噴射量Qとなるように炭化水素の噴射時間或いは噴射間隔が制御される。このとき排気浄化触媒14に流入する排気ガスの空燃比(A/F)inはリーンに維持された状態で間欠的に低下せしめられ、それにより排気ガス中に含まれるNOが排気浄化触媒14において還元されると共に、排気浄化触媒14において還元されなかったNOがNO選択還元触媒15において吸着しているアンモニアにより還元される。
 一方、ステップ60において排気ガスの空燃比(A/F)inがリッチにされてからtX時間経過したと判別されたときにはステップ62に進んで、例えば追加の燃料Wを燃焼室2内に噴射することにより燃焼ガスの空燃比がリッチにされる。このとき排気浄化触媒14において発生したアンモニアNHがNO選択還元触媒15に吸着される。排気ガスの空燃比(A/F)inのリッチ制御の間隔を示すtX時間は一定とすることもできるし、図14に示すマップに記憶されている噴射量Qに応じて変化させることもできる。従って図12に示す例における水素発生手段では、機関の運転状態に応じ予め定めらている間隔でもって排気浄化触媒14に流入する排気ガスの空燃比(A/F)inが一時的にリッチにされかつ水性ガス生成反応により水素が発生せしめられることになる。
 図15から図17に排気浄化制御の別の実施例を示す。
 前述したようにNO浄化率は炭化水素供給弁16からの炭化水素の供給量が、理論上NOの還元に必要とされる量に比べて若干過剰なときに最大となる。従って本発明では最大のNO浄化率が得られるように炭化水素の供給量が理論上NOの還元に必要とされる量に比べて若干過剰とされている。
 ところでこのように炭化水素の供給量が、理論上NOの還元に必要とされる量に比べて若干過剰にされていると還元性中間体R−NCOやR−NHも過剰に生成され、これら過剰な還元性中間体R−NCOやR−NHは排気浄化触媒14がこれら還元性中間体を吸着しうる限度まで排気浄化触媒14に次第に蓄積されることになる。ところで一般的に言って吸着能力のある触媒への最大吸着量は触媒の温度が低くなるほど増大し、同じことが本発明における排気浄化触媒14についても言える。即ち、排気浄化触媒14においても排気浄化触媒14の温度が低くなるほど還元性中間体R−NCOやR−NHに対する最大吸着量、即ち最大蓄積量が増大する。
 図15において実線は排気浄化触媒14が蓄積しうる還元性中間体の最大蓄積量Wmaxと排気浄化触媒14の温度TCとの関係を示している。図15から排気浄化触媒14の温度TCが低くなるほど最大蓄積量Wmaxが増大することがわかる。なお、触媒温度TCが高くなると還元性中間体R−NCOやR−NHが蓄積されないことが確かめられており、従って図15に示されるように触媒温度TCが高くなると最大蓄積量Wmaxは零となる。
 このように本発明では、排気浄化触媒14内に窒素および炭化水素を含んでいてアンモニア発生源となる還元性中間体R−NCOやR−NHが蓄積される。この場合、還元性中間体の蓄積量Wが最大蓄積量Wmaxを越えると最大蓄積量Wmaxを越えた分については無駄に消費され、従って還元性中間体の蓄積量Wが最大蓄積量Wmaxを越えないようにする必要がある。そこでこの実施例では図15において破線で示されるように最大蓄積量Wよりも小さい値の許容値Wが予め定められており、還元性中間体の蓄積量Wがこの許容値Wを越えたときには還元性中間体からアンモニアNHを生成するようにしている。
 即ち、この実施例では還元性中間体の蓄積量Wを算出する算出手段が設けられており、図16に示されるように還元性中間体の蓄積量Wが予め定められた許容値Wを越えたときには水素発生手段により排気浄化触媒14に流入する排気ガスの空燃比(A/F)inが一時的にリッチにされかつ水素が発生せしめられる。
 図17は図16に示される排気浄化制御を実行するための排気浄化制御ルーチンを示している。
 図17を参照すると、まず初めにステップ70において図14に示すマップから単位時間当りの炭化水素の噴射量Qが算出される。次いでステップ71では例えばこの噴射量Qに定数Kを乗算することによって単位時間当り排気浄化触媒14に蓄積される還元性中間体R−NCOやR−NHの量K・Qが算出され、この量K・Qが還元性中間体の蓄積量Wに加算される。次いでステップ72では還元性中間体の蓄積量Wが図15において実線で示される最大蓄積量Wmaxを越えた否かが判別される。W>Wmaxとなったときにはステップ73に進んでW=Wmaxとされ、次いでステップ74に進む。
 ステップ74では図15において破線で示される許容値Wが算出される。図15からわかるようにこの許容値Wは触媒温度TCの関数である。次いでステップ75では蓄積量Wが許容値Wを越えたか否かが判別される。W≦Wのときにはステップ76に進み、図14のマップから算出された単位時間当りの炭化水素の噴射量Qに基づいて炭化水素供給弁16からの炭化水素の噴射作用が行われる。このとき排気ガス中に含まれるNOが排気浄化触媒14において還元されると共に、排気浄化触媒14において還元されなかったNOがNO選択還元触媒15において吸着しているアンモニアにより還元される。
 一方、ステップ75においてW>Wになったと判別されたときにはステップ77に進んで、例えば追加の燃料Wを燃焼室2内に噴射することにより燃焼ガスの空燃比がリッチにされ、蓄積量Wがクリアされる。このとき排気浄化触媒14において発生したアンモニアNHがNO選択還元触媒15に吸着される。
 図18は図1に示される炭化水素部分酸化用触媒13と排気浄化触媒14とを一つの触媒から形成した場合を示している。この触媒は例えば排気ガスの流れ方向に延びる多数の排気ガス流通路を具備しており、図18はこの触媒の排気ガス流通路の内周壁80の表面部分の拡大断面図を示している。図18に示されるように排気ガス流通路の内周壁80の表面上には下部コート層81が形成されており、下部コート層81上には上部コート層82が形成されている。図18に示される例ではいずれのコート層81,82も粉体の集合体からなり、図18には各コート層81,82を構成する粉体の拡大図が示されている。これら粉体の拡大図から上部コート層82は図2(A)に示される炭化水素部分酸化用触媒、例えば酸化触媒からなり、下部コート層81は図2(B)に示される排気浄化触媒からなることがわかる。
 図18に示される触媒が用いられた場合には図18に示されるように排気ガス中に含まれる炭化水素HCは上部コート層82内に拡散して部分酸化され、部分酸化された炭化水素が下部コート層81内に拡散する。即ち、図18に示される例でも図1に示される例と同様に炭化水素部分酸化用触媒と排気浄化触媒とは、炭化水素部分酸化用触媒において部分酸化された炭化水素が排気浄化触媒に流入するように配置されている。一方、排気ガス中に含まれるNOは下部コート層81内に拡散して活性NO となる。下部コート層81内では活性NO と部分酸化された炭化水素から還元性中間体R−NCOやR−NHが生成され、更に活性NO は還元性中間体R−NCOやR−NHと反応してN,CO,HOとなる。
 一方、図2(B)に示されるように排気浄化触媒14の触媒担体52上には貴金属53,54が担持されており、従って排気浄化触媒14内においても炭化水素を炭素数の少ないラジカル状の炭化水素HCに改質することができる。この場合、排気浄化触媒14内において炭化水素を十分に改質できれば、即ち排気浄化触媒14内において炭化水素を十分に部分酸化できれば排気浄化触媒14の上流に図1に示されるように酸化触媒13を配置する必要がなくなる。従って本発明による一実施例では機関排気通路内に酸化触媒13が取付けられておらず、従ってこの実施例では炭化水素供給弁16から噴射された炭化水素が直接排気浄化触媒14に供給される。
 この実施例では炭化水素供給弁16から噴射された炭化水素は排気浄化触媒14内において部分酸化され、更に排気浄化触媒14内において排気ガス中に含まれるNOから活性NO が生成される。排気浄化触媒14内ではこれら活性NO と部分酸化された炭化水素から還元性中間体R−NCOやR−NHが生成され、更に活性NO は還元性中間体R−NCOやR−NHと反応してN,CO,HOとなる。即ち、この実施例では炭化水素供給弁16から噴射されかつ部分酸化された炭化水素と排気ガス中に含まれるNOとを反応させるための排気浄化触媒14を炭化水素供給弁16下流の機関排気通路内に配置していることになる。
 図19はこの排気浄化触媒14とNO選択還元触媒15とを一つの触媒から形成した場合を示している。この触媒も例えば排気ガスの流れ方向に延びる多数の排気ガス流通路を具備しており、図19はこの触媒の排気ガス流通路の内周壁83の表面部分の拡大断面図を示している。図19に示されるように排気ガス流通路の内周壁83の表面上には下部コート層84が形成されており、下部コート層84上には上部コート層85が形成されている。図19に示される例においてもいずれのコート層84,85も粉体の集合体からなる。この触媒では下部コート層84がNO選択還元触媒15からなり、上部コート層85が排気浄化触媒14からなる。
 図19に示される触媒が用いられた場合には上部コート層85内において発生したアンモニアNHが下部コート層84内に吸着され、上部コート層85において還元されなかったNOが下部コート層84内において吸着しているアンモニアにより還元される。なお、図18或いは図19に示される触媒に代えて、NO選択還元触媒15からなる下部コート層と、排気浄化触媒14からなる中間コート層と、炭化水素部分酸化用触媒13からなる上部コート層からなる三層構成の触媒を用いることもできる。
 図20(A)は別の実施例における排気管12の周りの拡大図を示しており、図20(B)は図20(A)のB−B線に沿ってみた断面図を示している。図20(A)および(B)に示されるようにこの実施例では炭化水素部分酸化用触媒13が排気浄化触媒14よりも体積が小さくかつ排気浄化触媒14に流入する排気ガスの一部が流通する小型酸化触媒からなり、炭化水素供給弁16から炭化水素がこの小型酸化触媒13の上流側端面に向けて噴射される。
 図20(A)および(B)に示される実施例では小型酸化触媒13は金属薄肉平板と金属薄肉波形板との積層構造からなる基体を有しており、この基体の表面上に例えばアルミナからなる触媒担体の層が形成されていると共にこの触媒担体上には白金Ptのような貴金属、又は銀Agや銅Cuのような遷移金属が担持されている。図20(A)および(B)からわかるようにこの小型酸化触媒13は排気浄化触媒14に向かう排気ガスの全流路断面よりも小さな断面、即ち排気管12の断面よりも小さな断面を有していると共に、排気管12内の中央において排気ガスの流れ方向に延びる筒状をなしている。なお、図20(A)および(B)に示される実施例ではこの小型酸化触媒13は円筒状外枠90内に配置されており、この円筒状外枠90は複数のステー91によって排気管12内に支持されている。
 この実施例においても機関運転時には通常、排気浄化触媒14に流入する排気ガスの空燃比をリーンに維持しつつ炭化水素供給弁16から炭化水素が予め定められた供給間隔でもって噴射される。このとき排気ガス中に含まれるNOは排気浄化触媒14において還元され、排気浄化触媒14において還元されなかったNOはNO選択還元触媒15において吸着しているアンモニアにより還元される。
 一方、この実施例では排気浄化触媒14においてアンモニアNHを発生すべきときには排気浄化触媒14に流入する排気ガスの空燃比(A/F)inがリッチとなるように多量の炭化水素が炭化水素供給弁16から小型酸化触媒13の上流端に向けて噴射される。このように多量の炭化水素が炭化水素供給弁16から小型酸化触媒13の上流端に向けて噴射されると炭化水素の酸化反応熱により小型酸化触媒13は高温となる。その結果、炭化水素供給弁16から噴射された炭化水素は小型酸化触媒13内において酸素不足の状態で燃焼せしめられ、斯くして多量の一酸化炭素COが生成されることになる。
 多量の一酸化炭素COが生成されると水性ガス生成反応により水素Hが生成され、斯くして排気浄化触媒14においてアンモニアNHが発生せしめられる。また、小型酸化触媒13に炭化水素が供給されると水蒸気改質作用(HC+HO→H+・・・)によっても水素Hが発生せしめられ、この水素Hによっても排気浄化触媒14においてアンモニアNHが発生せしめられる。
 このようにこの実施例による水素発生手段では、排気ガスの空燃比をリッチにするのに必要な量の炭化水素が炭化水素供給弁16から供給されてこの炭化水素が機関排気通路内で燃焼せしめられ、それにより排気浄化触媒14に流入する排気ガスの空燃比をリッチにされ、水性ガス生成反応又は水蒸気改質作用により水素が発生せしめられる。
 なお、小型酸化触媒13は容量が小さいために炭化水素が供給されると酸化反応熱により急速に温度上昇し、その結果排気浄化触媒14に流入する排気ガス温が上昇する。従って小型酸化触媒14を用いた場合には排気浄化触媒14およびNO選択還元触媒15の暖機を促進することができるという利点がある。

Claims (15)

  1.  炭化水素を供給するための炭化水素供給弁を機関排気通路内に配置し、炭化水素供給弁から噴射されかつ部分酸化された炭化水素と排気ガス中に含まれるNOとを反応させるための排気浄化触媒を炭化水素供給弁下流の機関排気通路内に配置し、該排気浄化触媒の排気ガス流通表面上には貴金属触媒が担持されていると共に該貴金属触媒周りには塩基性の排気ガス流通表面部分が形成されており、該排気浄化触媒に流入する排気ガスの空燃比をリッチにしかつ排気ガス中に水素を発生させるための水素発生手段を具備しており、該排気浄化触媒は、排気浄化触媒に流入する排気ガスの空燃比をリーンに維持した状態で炭化水素供給弁から炭化水素を予め定められた供給間隔でもって噴射すると排気ガス中に含まれるNOを還元しかつ炭化水素の供給間隔を該予め定められた供給間隔よりも長くすると排気ガス中に含まれるNOの吸蔵量が増大する性質を有すると共に、該排気浄化触媒に流入する排気ガスの空燃比がリッチの状態で水素が供給されるとアンモニアを発生する性質を有しており、機関排気通路内には排気浄化触媒において生成されたアンモニアを吸着し保持するNO選択還元触媒が配置されており、機関運転時には排気浄化触媒に流入する排気ガスの空燃比をリーンに維持しつつ炭化水素供給弁から炭化水素が上記予め定められた供給間隔でもって噴射されると共に、該予め定められた供給間隔よりも長い間隔でもって上記水素発生手段により排気浄化触媒に流入する排気ガスの空燃比が一時的にリッチにされかつ排気ガス中に水素が発生せしめられ、それによって排気ガス中に含まれるNOを排気浄化触媒において還元すると共に、排気浄化触媒において還元されなかったNOをNO選択還元触媒において吸着しているアンモニアにより還元するようにした内燃機関の排気浄化装置。
  2.  炭化水素供給弁下流の機関排気通路内に上記排気浄化触媒と炭化水素供給弁から噴射された炭化水素を部分酸化しうる炭化水素部分酸化用触媒とを炭化水素部分酸化用触媒において部分酸化された炭化水素が排気浄化触媒に流入するように配置した請求項1に記載の内燃機関の排気浄化装置。
  3.  上記炭化水素部分酸化用触媒が上記排気浄化触媒上流の機関排気通路内に配置された酸化触媒からなる請求項1に記載の内燃機関の排気浄化装置。
  4.  上記炭化水素部分酸化用触媒が上記排気浄化触媒よりも体積が小さくかつ排気浄化触媒に流入する排気ガスの一部が流通する小型酸化触媒からなり、上記炭化水素供給弁から炭化水素が該小型酸化触媒の上流側端面に向けて噴射される請求項3に記載の内燃機関の排気浄化装置。
  5.  上記排気浄化触媒からなる下部コート層上に上記炭化水素部分酸化用触媒からなる上部コート層が形成されている請求項1に記載の内燃機関の排気浄化装置。
  6.  上記貴金属触媒により排気ガス中に含まれるNOと部分酸化された炭化水素とが反応して窒素および炭化水素を含む還元性中間体が生成されると共に生成された還元性中間体が上記塩基性の排気ガス流通表面部分上に保持され、該塩基性の排気ガス流通表面部分上に保持された還元性中間体の還元作用によりNOが還元され、上記炭化水素の予め定められた供給間隔は該塩基性の排気ガス流通表面部分上に還元性中間体を存在させ続けるのに必要な供給間隔である請求項1又は2に記載の内燃機関の排気浄化装置。
  7.  上記NO選択還元触媒が上記排気浄化触媒の下流に配置されている請求項1に記載の内燃機関の排気浄化装置。
  8.  上記NO選択還元触媒からなる下部コート層上に上記排気浄化触媒からなる上部コート層が形成されている請求項1に記載の内燃機関の排気浄化装置。
  9.  上記貴金属触媒は白金Ptと、ロジウムRhおよびパラジウムPdの少なくとも一方とにより構成される請求項1に記載の内燃機関の排気浄化装置。
  10.  上記排気浄化触媒の排気ガス流通表面上にアルカリ金属又はアルカリ土類金属又は希土類又はNOに電子を供与しうる金属を含む塩基性層が形成されており、該塩基性層の表面が上記塩基性の排気ガス流通表面部分を形成している請求項1に記載の内燃機関の排気浄化装置。
  11.  上記水素発生手段は、燃焼室内における燃焼ガスの空燃比をリッチにすることによって排気浄化触媒に流入する排気ガスの空燃比をリッチにしかつ水性ガス生成反応により水素を発生させる請求項1に記載の内燃機関の排気浄化装置。
  12.  上記水素発生手段は、排気ガスの空燃比をリッチにするのに必要な量の炭化水素を上記炭化水素供給弁から供給して該炭化水素を機関排気通路内で燃焼させることにより排気浄化触媒に流入する排気ガスの空燃比をリッチにしかつ水性ガス生成反応又は水蒸気改質作用により水素を発生させる請求項1に記載の内燃機関の排気浄化装置。
  13.  上記排気浄化触媒上流の機関排気通路内に炭化水素部分酸化用触媒が配置されており、該炭化水素部分酸化用触媒が該排気浄化触媒よりも体積が小さくかつ排気浄化触媒に流入する排気ガスの一部が流通する小型酸化触媒からなり、上記炭化水素供給弁から炭化水素を該小型酸化触媒に供給することによって排気浄化触媒に流入する排気ガスの空燃比をリッチにしかつ水素を発生させるようにした請求項12に記載の内燃機関の排気浄化装置。
  14.  上記水素発生手段は、機関の運転状態に応じ予め定められている間隔でもって排気浄化触媒に流入する排気ガスの空燃比を一時的にリッチにしかつ水素を発生させる請求項1に記載の内燃機関の排気浄化装置。
  15.  上記排気浄化触媒内に、窒素および炭化水素を含んでいてアンモニア発生源となる還元性中間体が蓄積されると共に、該還元性中間体の蓄積量を算出する算出手段を具備しており、上記水素発生手段は、該還元性中間体の蓄積量が予め定められた許容値を越えたときに排気浄化触媒に流入する排気ガスの空燃比を一時的にリッチにしかつ水素を発生させる請求項1に記載の内燃機関の排気浄化装置。
