Description

高熱伝導性ポリカーボネート系樹脂組成物及び成形体
 本発明は、高熱伝導性ポリカーボネート系樹脂組成物及びその成形体に関するものである。詳しくは、特定の炭素繊維とガラスビーズを含むことにより、著しく優れた熱伝導性を示すポリカーボネート系樹脂組成物、或いは更にガラスフレークを含むことにより、優れた熱伝導性を保持しつつ、かつ絶縁性に優れたポリカーボネート系樹脂組成物と、この高熱伝導性ポリカーボネート系樹脂組成物を成形してなる高熱伝導性ポリカーボネート系樹脂成形体に関するものである。
 近年、OA機器、電子機器の小型軽量化や高精度化といったハードの進歩や、インターネットの普及、IT革命の進行が急速であり、これに伴い、これらのOA機器、電子機器を持ち歩く、いわゆる携帯端末(モバイル)の普及がめざましい。該携帯端末の代表例としては、ノート型パソコン、電子手帳、携帯電話、PDA等が挙げられるが、今後ますます多様化、多機能化、高性能化が予想される。
 これら携帯端末の筐体は勿論、携帯端末以外の電気・電子・OA機器部品、機械部品、車輛用部品などの筐体には、熱可塑性樹脂が多用されている。機器や部品の多様化、多機能化、高性能化、小型軽量化に伴って筐体用樹脂材料には、高強度、高剛性、高耐衝撃性、高耐熱性、高流動性の材料が求められ、さらに電池の不具合に起因したノート型パソコンの発火事故を受けて、難燃化の要求も強くなっている。
 また、これらの分野においては、殆どの機器が発熱する部品を搭載しているが、近年、装置・部品の高性能化に伴い消費電力量が増え、部品からの発熱量が増大する傾向にあるため、局部的な高温が誤動作等のトラブルを引き起こす原因となることが懸念されている。現状では、筐体やシャーシ、放熱板などに金属材料を用いて発生する熱を拡散させているが、安価な樹脂材料の熱伝導率を高めることで、これら金属部品の代替への要求が高まっている。
 樹脂材料に熱伝導性を付与させる方法として、種々の熱伝導性フィラーを樹脂成分に混合する方法が多数報告されており、熱伝導性フィラーとして黒鉛を配合したものも提案されている。
 例えば、特許文献1には、(A)ポリカーボネート系樹脂100重量部に対し、(B)黒鉛化されてなる炭素繊維であって、長さ方向の熱伝導率が100W/m・K以上、かつ繊維平均径5~20μmの炭素繊維5~40重量部未満、及び(C)熱伝導率が10W/m・K以上で平均粒子径が1~500μmの熱伝導性粉体(但し窒化ホウ素を除く)5~100重量部以下含有してなる熱伝導性ポリカーボネート系樹脂組成物が記載されている。

 近年の電気・電子・OA機器等の搭載部品の高容量、高出力化に伴う発熱量の増大、小型化による単位体積当たりの発熱量の増大、更にはこれらの機器の筐体の薄肉化による構成材料の単位体積当たりの熱伝導性の要求特性の高まりなどにより、これらの構成材料には、更なる熱伝導性の向上が望まれている。また、併せて、難燃性についても更なる向上が望まれている。
 特許文献1に記載の熱伝導性ポリカーボネート系樹脂組成物であれば、高熱伝導性の黒鉛化炭素繊維と熱伝導性粉体とを配合することにより、黒鉛化炭素繊維による熱伝導性付与効果を更に高めて良好な熱伝導性ポリカーボネート系樹脂組成物とすることができるが、その配合成分や組成物設計において、更なる改良が望まれる。
 本発明は上記従来の実状に鑑みてなされたものであって、熱伝導性、更には絶縁性、難燃性がより一層改善された高熱伝導性ポリカーボネート系樹脂組成物及びその成形体を提供することを目的とする。
 本発明者らは上記課題を解決すべく鋭意検討した結果、特許文献1で配合されている熱伝導性粉体に代えて所定の大きさ及び形状のガラスビーズを配合することにより、ガラスビーズ自体は熱伝導性材料ではないにもかかわらず、黒鉛化炭素繊維配合による熱伝導性付与効果を更に高めることができること、また、さらに特定の大きさ及び形状のガラスフレークを配合することにより、ガラスフレーク自体も熱伝導性材料ではないにもかかわらず、黒鉛化炭素繊維配合による熱伝導性付与効果を更に高め、かつ、絶縁性を高めることができること、また、特定のリン系難燃剤、シリコーン系難燃剤又は金属塩系難燃剤を用いることにより、難燃性を高めると共に熱伝導性を高めることができることを見出した。
 本発明はこのような知見に基いて達成されたものであり、以下を要旨とする。
[1] (A)ポリカーボネート樹脂を主成分とする樹脂成分100質量部に対し、(B)黒鉛化されてなる炭素繊維であって、長さ方向の熱伝導率が100W/m・K以上、かつ平均繊維径5~20μmの炭素繊維5質量部以上100質量部以下、及び(C)平均粒子径1~100μm、真球度1~2のガラスビーズ5質量部以上200質量部以下を含有してなることを特徴とする高熱伝導性ポリカーボネート系樹脂組成物。
[2] [1]において、(A)樹脂成分100質量部に対し、(D)平均粒子径10~4000μm、アスペクト比2~200のガラスフレークを5質量部以上200質量部以下含むことを特徴とする高熱伝導性ポリカーボネート系樹脂組成物。

 本発明の高熱伝導性ポリカーボネート系樹脂組成物は、特定の平均繊維径の高熱伝導率黒鉛化炭素繊維と共に、特定の平均粒子径の真球状ガラスビーズを含有することにより、著しく高い熱伝導性を示すものとなる。
 即ち、本発明で用いる黒鉛化炭素繊維は、組成物に高い熱伝導性を付与する成分であるが、この黒鉛化炭素繊維と共にガラスビーズを配合することにより、ガラスビーズによる排斥作用で、黒鉛化炭素繊維が組成物中で局在化することにより、黒鉛化炭素繊維の良好な熱伝導性のネットワークが形成されるようになり、この結果、優れた熱伝導性が得られるようになる。
 しかも、真球度の高いガラスビーズは、配合により組成物の粘性を高めることがなく、また、表面積が小さく、表面が曲面で角がない上に、ガラス自体、それほど高硬度なものではないため、組成物の混練時に黒鉛化炭素繊維を傷付け難い。このため、混練時に黒鉛化炭素繊維が折れて繊維長が短くなることが防止される点においても、黒鉛化炭素繊維のネットワークを形成し易く、熱伝導性が高められる要因となる。
 これに対して、アルミナ、マグネシアなどの粒子は、それ自体熱伝導性を有し、配合により熱伝導性を高めることができるが、これらの粒子は高硬度であることから、粒子との衝突で炭素繊維が折れてしまい、炭素繊維のネットワークを形成し難くなるおそれもあり、更には、高硬度粒子との摩耗で製造設備(スクリューや金型)が早期に劣化するおそれもある。ガラスビーズであれば、このような問題も解消される。
 本発明の高熱伝導性ポリカーボネート系樹脂組成物は、更に(D)平均粒子径10~4000μm、アスペクト比2~200のガラスフレークを、(A)樹脂成分100質量部に対し、5質量部以上200質量部以下含んでいてもよく、特定の平均繊維径の高熱伝導率黒鉛化炭素繊維と共に、特定の平均粒子径の真球状ガラスビーズと特定の平均粒子径およびアスペクト比を有するガラスフレークを含有することにより、高い熱伝導性を保持しつつ、かつ絶縁性を示すものとなる(請求項2)。
 また、本発明の高熱伝導性ポリカーボネート系樹脂組成物は、(A)樹脂成分がポリカーボネート樹脂単独、或いはポリカーボネート樹脂/熱可塑性ポリエステル樹脂のアロイ、またはポリカーボネート樹脂/スチレン系樹脂のアロイであることが好ましい(請求項3,4)。
 また、本発明の高熱伝導性ポリカーボネート系樹脂組成物は、(A)樹脂成分100質量部に対して、(B)黒鉛化された炭素繊維を15質量部以上35質量部以下含むものが好ましい(請求項5)。
 また、本発明の高熱伝導性ポリカーボネート系樹脂組成物は、(C)ガラスビーズに対する(B)黒鉛化された炭素繊維の量((B)/(C)(質量比))が0.1以上1未満であることが成形加工性と熱伝導特性のバランスに適しており、さらに、(C)ガラスビーズに対する(B)黒鉛化された炭素繊維の量((B)/(C)(質量比))が0.1以上1未満であり、かつ(C)ガラスビーズに対する(D)ガラスフレークの量((D)/(C)(質量比))が0.1以上1未満であることが好ましい(請求項6,7)。
 また、本発明の高熱伝導性ポリカーボネート系樹脂組成物は、更に難燃剤を含むことが好ましく、難燃剤として(E)リン系難燃剤を(A)樹脂成分100質量部に対して5~30質量部含むものであってもよく、この(E)リン系難燃剤としてはリン酸エステル系化合物が好ましい(請求項8,9)。
 また、本発明の高熱伝導性ポリカーボネート系樹脂組成物は、難燃剤として(F)シリコーン系難燃剤を(A)樹脂成分100質量部に対して0.1~10質量部含むものであってもよい(請求項10)。
 また、本発明の高熱伝導性ポリカーボネート系樹脂組成物は、難燃剤として(G)金属塩系難燃剤を(A)樹脂成分100質量部に対して0.02~0.3質量部含むものであってもよい(請求項11)。
 また、本発明の高熱伝導性ポリカーボネート系樹脂組成物は、更に(H)フッ素系樹脂を(A)樹脂成分100質量部に対して0.01~1重量部含むことが好ましい(請求項12)。
 また、本発明の高熱伝導性ポリカーボネート系樹脂組成物は、更に(I)離型剤を(A)樹脂成分100質量部に対して0.001~2重量部含むことが好ましい(請求項13)。
 本発明の高熱伝導性ポリカーボネート系樹脂成形体は、このような本発明の高熱伝導性ポリカーボネート系樹脂組成物を成形してなり、成形工程でポリカーボネート樹脂樹脂組成物に付与される剪断力で、(B)黒鉛化炭素繊維が、(C)ガラスビーズで排斥されつつ成形方向(樹脂の流動方向と略平行方向)に配向して良好なネットワークを形成するため、著しく高い熱伝導性が得られる。さらに(D)ガラスフレークを配合することで、射出成形時に金型内で生じる剪断応力によりガラスフレークが炭素繊維同士の隙間に入り込むように配向し、導電パスの形成を阻害するため、導電性を有する炭素繊維を用いても組成物の絶縁性を確保することが出来る。
 以下に本発明の高熱伝導性ポリカーボネート系樹脂組成物及びその成形体の実施の形態を詳細に説明する。
[高熱伝導性ポリカーボネート系樹脂組成物]
 本発明の高熱伝導性ポリカーボネート系樹脂組成物は、(A)ポリカーボネート樹脂を主成分とする樹脂成分と特定の(B)黒鉛化炭素繊維と(C)ガラスビーズとを含み、更に(D)ガラスフレークとを含むものであってもよく、好ましくは更に、(E)リン系難燃剤、(F)シリコーン系難燃剤、(G)金属塩系難燃剤等の難燃剤や、(H)フッ素系樹脂を含み、必要に応じて更に(I)離型剤等の各種の添加剤を含むものである。
 (A)樹脂成分、(B)黒鉛系炭素繊維及び(C)ガラスビーズの3成分を含有する本発明の高熱伝導性ポリカーボネート系樹脂組成物は、極めて優れた熱伝導性を示す。その理由として、3成分を含有する樹脂組成物を射出成形する際に、その成形工程でポリカーボネート系樹脂組成物に付与される剪断力で、(B)黒鉛化炭素繊維が、(C)ガラスビーズで排斥されつつ成形方向(樹脂の流動方向と略平行方向)に配向して良好なネットワークを形成することが挙げられる。
 本発明の高熱伝導性ポリカーボネート系樹脂組成物が、上記(A)、(B)、(C)の3成分に加えて更に(D)ガラスフレークを含有する場合には、(D)ガラスフレークをさらに含有させることで、熱伝導性を保持しつつ、かつ絶縁性が向上する効果を発現させることができる。ここで、絶縁性が向上する理由は、射出成形時に金型内で生じる剪断応力により絶縁物であるガラスフレークが、炭素繊維同士の隙間に入り込むように配 
向し、導電パスの形成を阻害するため、導電性を有する炭素繊維を用いても組成物の絶縁性を確保することが出来るためである。
{(A)樹脂成分}
 本発明の高熱伝導性ポリカーボネート系樹脂組成物に用いられる樹脂成分は、ポリカーボネート樹脂を主成分とするものである。ここで「主成分」とは、樹脂成分中50質量%以上を占める成分をさす。
 即ち、本発明に係る(A)樹脂成分とは、ポリカーボネート樹脂単独(ポリカーボネート樹脂単独とはポリカーボネート樹脂の1種のみを含む態様に限定されず、例えば、モノマー組成や分子量が互いに異なる複数種のポリカーボネート樹脂を含む態様をも含む意味で用いる)もしくはポリカーボネート樹脂と他の熱可塑性樹脂とのアロイ(混合物)である。該アロイとしては、ポリカーボネート樹脂100質量部に対して他の熱可塑性樹脂が100質量部以下、好ましくは70質量部以下の割合で含むものである。該他の熱可塑性樹脂としては、ポリアミド-6、ポリアミド-6,6などのポリアミド樹脂;熱可塑性ポリエステル樹脂;ポリスチレン樹脂、高衝撃ポリスチレン樹脂(HIPS)、アクリロニトリル-スチレン共重合体(AS樹脂)、アクリロニトリル-ブタジエン-スチレン共重合体(ABS樹脂)、アクリロニトリル-スチレン-アクリルゴム共重合体(ASA樹脂)、アクリロニトリル-エチレンプロピレン系ゴム-スチレン共重合体(AES樹脂)などのスチレン系樹脂等の熱可塑性樹脂の1種又は2種以上が挙げられる。これらのうち、他の熱可塑性樹脂としては、熱可塑性ポリエステル樹脂またはスチレン系樹脂が好ましい。
 熱可塑性ポリエステル樹脂の中ではポリブチレンテレフタレート樹脂又はポリエチレンテレフタレート樹脂がより好ましく、さらに好ましくは、ポリカーボネート樹脂100質量部に対してポリブチレンテレフタレート樹脂又はポリエチレンテレフタレート樹脂を10~70質量部の割合で含むポリカーボネート樹脂系アロイであり、特に好ましくはポリカーボネート樹脂100質量部に対してポリブチレンテレフタレート樹脂又はポリエチレンテレフタレート樹脂を20~50質量部の割合で含むポリカーボネート樹脂系アロイである。
 スチレン系樹脂の中ではABS樹脂が好ましく、さらに好ましくはポリカーボネート樹脂100質量部に対してABS樹脂を10~70質量部の割合で含むポリカーボネート樹脂系アロイであり、特に好ましくはポリカーボネート樹脂100質量部に対してABS樹脂を20~50質量部の割合で含むポリカーボネート樹脂系アロイである。
<ポリカーボネート樹脂>
 ポリカーボネート樹脂としては、芳香族ポリカーボネート樹脂、脂肪族ポリカーボネート樹脂、芳香族-脂肪族ポリカーボネート樹脂を用いることができるが、中でも芳香族ポリカーボネート樹脂が好ましい。これらのポリカーボネート樹脂は1種を単独で用いても良く、2種以上を併用しても良い。
 芳香族ポリカーボネート樹脂としては、芳香族ジヒドロキシ化合物をホスゲン又は炭酸のジエステルと反応させることによって得られる熱可塑性芳香族ポリカーボネート重合体又は共重合体が挙げられる。反応に用いる芳香族ジヒドロキシ化合物としては、2,2-ビス(4-ヒドロキシフェニル)プロパン(=ビスフェノールA)、テトラメチルビスフェノールA、ビス(4-ヒドロキシフェニル)-p-ジイソプロピルベンゼン、ハイドロキノン、レゾルシノール、4,4-ジヒドロキシビフェニルなどが挙げられ、好ましくはビスフェノールAが挙げられる。さらに、難燃性をさらに高める目的で上記の芳香族ジヒドロキシ化合物にスルホン酸テトラアルキルホスホニウムが1個以上結合した化合物や、シロキサン構造を有する両末端フェノール性OH基含有のポリマーあるいはオリゴマーを使用することもできる。
 本発明で用いる芳香族ポリカーボネート樹脂としては、好ましくは、2,2-ビス(4-ヒドロキシフェニル)プロパンから誘導されるポリカーボネート樹脂、又は2,2-ビス(4-ヒドロキシフェニル)プロパンと他の芳香族ジヒドロキシ化合物とから誘導されるポリカーボネート共重合体が挙げられる。
 ポリカーボネート樹脂の分子量は、溶媒としてメチレンクロライドを用い、温度25℃で測定された溶液粘度より換算した粘度平均分子量で、通常14,000~30,000の範囲であり、好ましくは15,000~28,000、より好ましくは16,000~26,000である。粘度平均分子量が14,000未満では機械的強度が不足し、30,000を超えると成形性に難を生じやすく好ましくない。
 このような芳香族ポリカーボネート樹脂の製造方法については、限定されるものでは無く、ホスゲン法(界面重合法)あるいは、溶融法(エステル交換法)等で製造することができる。さらに、溶融法で製造された、末端基のOH基量を調整した芳香族ポリカーボネート樹脂を使用することができる。
 さらに、芳香族ポリカーボネート樹脂としては、バージン原料だけでなく、使用済みの製品から再生された芳香族ポリカーボネート樹脂、いわゆるマテリアルリサイクルされた芳香族ポリカーボネート樹脂の使用も可能である。使用済みの製品としては、光学ディスクなどの光記録媒体、導光板、自動車窓ガラスや自動車ヘッドランプレンズ、風防などの車両透明部材、水ボトルなどの容器、メガネレンズ、防音壁やガラス窓、波板などの建築部材などが好ましく挙げられる。また、再生芳香族ポリカーボネート樹脂としては、製品の不適合品、スプルー、又はランナーなどから得られた粉砕品又はそれらを溶融して得たペレットなども使用可能である。
<熱可塑性ポリエステル樹脂>
 本発明で用いられる好ましい他の熱可塑性ポリエステル樹脂のポリエチレンテレフタレート樹脂(PET)としては、ジメチルテレフタレートとエチレングリコールのエステル交換反応、又はテレフタル酸とエチレングリコールの直接エステル化反応のいずれで製造されたものでも良い。
 本発明で用いられるポリブチレンテレフタレート樹脂(PBT)としては、ジメチルテレフタレートと1,4-ブタンジオールのエステル交換反応によるDMT法、テレフタル酸と1,4-ブタンジオールの直接重合法のいずれで製造されたものでも良い。
 また、該PET、PBTのいずれの場合においても、重縮合反応時に、テレフタル酸又はそのジアルキルエステルと共に、フタル酸、イソフタル酸、ナフタレンジカルボン酸、ジフェニルジカルボン酸、アジピン酸、セバシン酸、トリメリット酸やそれらのジアルキルエステル等の二塩基酸、三塩基酸等や、またそれらのジアルキルエステルを使用することができる。これらの使用量は、テレフタル酸又はそのジアルキルエステル100重量部に対して40重量部以下の範囲であることが好ましい。
 また、同じく重縮合反応時に、該エチレングリコール、又は1,4-ブタンジオールと共に、他の脂肪族グリコールとして、例えば、エチレングリコール、プロピレングリコール、1,4-ブタンジオール、ヘキサメチレングリコール等や、脂肪族グリコール以外に例えばシクロヘキサンジオール、シクロヘキサンジメタノール、キシレングリコール、2、2-ビス(4-ヒドロキシフェニル)プロパン、グリセリン、ペンタエリスリトール等の他のジオール類や多価アルコール類を併用することができる。これらジオール類又は多価アルコール類の使用量は、脂肪族グリコール100重量部に対して40重量部以下の範囲であることが好ましい。
 ポリエステル樹脂の分子量としては、フェノールとテトラクロロエタンの混合溶媒(重量比=50/50)中、30℃で測定される極限粘度で、好ましくは0.5~1.8であり、さらに好ましくは0.7~1.5である。
 さらに、ポリエステル樹脂としては、バージン原料だけでなく、使用済みの製品から再生されたPETとPBT、いわゆるマテリアルリサイクルされたPETとPBTの使用も可能である。使用済みの製品としては、容器、フィルム、シート、繊維等が主として挙げられるが、より好適なものはPETボトル等の容器である。また再生PETとPBTとしては、製品の不適合品、スプルー、ランナー等から得られた粉砕品又はそれらを溶融して得たペレット等も使用可能である。
<スチレン系樹脂>
 また、本発明で用いられる好ましい他の熱可塑性樹脂として、スチレン系樹脂も挙げられる。スチレン系樹脂としてはアクリロニトリル-スチレン共重合体、アクリロニトリル-スチレン-ブタジエン共重合体、アクリロニトリル-エチレンプロピレンゴム-スチレン共重合体、アクリロニトリル-スチレン-アクリルゴム共重合体等が例示できる。これらスチレン系樹脂の重合方法として塊状重合法や乳化重合法が例示できるが、塊状重合法により重合された樹脂が望ましい。
 さらに、本発明で用いられるスチレン系樹脂としては、バージン原料だけでなく、使用済みの製品から再生されたスチレン系樹脂、いわゆるマテリアルリサイクルされたスチレン系樹脂の使用も可能である。使用済みの製品としては、ハウジング等が主として挙げられる。また再生スチレン系樹脂としては、製品の不適合品、スプルー、ランナー等から得られた粉砕品又はそれらを溶融して得たペレット等も使用可能である。
{(B)黒鉛化炭素繊維}
 本発明で用いる(B)黒鉛化されてなる炭素繊維は、長さ方向の熱伝導率が100W/m・K以上、好ましくは400W/m・Kで、繊維平均径5~20μmの炭素繊維である。
 (B)黒鉛化炭素繊維の熱伝導率が上記下限未満では、(B)黒鉛化炭素繊維の配合量を抑えた上で高い熱伝導性を得ることができず、熱伝導性を上げるために(B)黒鉛化炭素繊維を高充填することで成形性が損なわれるなどの問題が生じる。
 (B)黒鉛化炭素繊維は、例えば、特開2000-143826号公報に記載されている、2~20mmにカットされた炭素短繊維(チョップドストランド)を嵩密度450~800g/lで収束してなり、次いで黒鉛化されてなる炭素短繊維収束体が好ましいものとして挙げられる。該炭素短繊維収束体は、炭素繊維をサイジング剤で収束させた後、所定の長さに切断して、黒鉛化処理することにより、サイジング剤の含有量を0.1質量%以下にしたものである。該黒鉛化処理の条件としては、例えば、不活性ガス雰囲気中、2800~3300℃で加熱する方法が挙げられる。また、他の方法としては、連続した繊維(ロービング)を黒鉛化処理した後、所定の長さにカットして用いることも可能である。
 このような(B)黒鉛化炭素繊維の平均繊維径が5μm未満では樹脂成分へ混合充填した時の熱伝導性が低下したり、成形体のそりが大きくなるなどの問題を生じやすく、20μmを超えると寸法安定性が低下し、良外観が出にくい。
 従って、(B)黒鉛化炭素繊維の平均繊維径は5~20μm、好ましくは7~15μmである。
 また、(B)黒鉛化炭素繊維としては、長繊維状のものを使用するのが、組成物中に炭素繊維の良好なネットワークを形成して熱伝導性を高め、また成形体のそり防止の点で好ましいが、過度に繊維長さの長いものは、作業性を損なう原因となることから、(B)黒鉛化炭素繊維の繊維長さは1~30mm、特に2~20mmの範囲であることが好ましい。
 なお、本発明において、(B)黒鉛化炭素繊維の平均繊維径及び繊維長さは、樹脂成分に混練する前の状態での値であり、一般的には製品のカタログ値が採用される。
 このような(B)黒鉛化炭素繊維の配合量が少な過ぎると十分な熱伝導性が得られず、多過ぎると成形加工性や寸法安定性が低下し、そりが大きくなる。従って、(B)黒鉛化炭素繊維の配合量は、(A)樹脂成分100質量部に対して5~100質量部、好ましくは10~40質量部、より好ましくは15~35質量部とする。
{(C)ガラスビーズ}
 本発明では組成物中に上記の(B)黒鉛化炭素繊維の熱伝導性の良好なネットワークを形成させて、組成物の熱伝導率をより一層高めるために(C)平均粒子径1~100μmで真球度1~2のガラスビーズを配合する。なお、(C)ガラスビーズ自体は熱伝導性材料ではなく、その熱伝導率は通常1.0W/m・K以下である。
 (C)ガラスビーズの平均粒子径が1μm未満では、(B)黒鉛化炭素繊維の排斥効果が低く、配合による熱伝導性の向上効果を十分に得ることができず、また、配合時に飛散するなど取り扱い性が劣るものとなる上に、組成物中に均一に分散させることが困難となる。(C)ガラスビーズの平均粒子径が100μmを超えると成形加工性が損なわれる。従って、(C)ガラスビーズの平均粒子径は1~100μm、好ましくは1~80μmとする。
 また、(C)ガラスビーズの真球度が2を超えると、組成物の混練時に(B)黒鉛化炭素繊維を傷付け易くなり、球状のガラスビーズを用いることによる本発明の効果が得られない。(C)ガラスビーズは真球に近い程好ましく、従って、(C)ガラスビーズの真球度は1~1.7、特に1~1.5、とりわけ1~1.2であることが好ましい。
 なお、ここで、(C)ガラスビーズの平均粒子径とは、SEM(走査電子顕微鏡)観察において、100個のサンプルについて最大粒子径(ここで最大粒子径とは、ガラスビーズを2枚の平行な板で挟んだ場合、この平行な板の間隔が最も大きくなる部位の径(板の間隔の長さ)をさす)を測定して得られた値の平均値である。
 また、ガラスビーズの真球度とは、SEM(走査電子顕微鏡)観察において、100個のサンプルについて最小粒子径(ここで最小粒子径とは、ガラスビーズを2枚の平行な板で挟んだ場合、この平行な板の間隔が最も小さくなる部位の径(板の間隔の長さ)をさす)を測定して得られた値の平均値を平均最小粒子径とし、上述の平均粒子径(平均最大粒子径)に対して、平均粒子径(平均最大粒子径)/平均最小粒子径の比を算出することにより求められる。
 上記の平均粒子径や真球度は、粒度分布測定機を用いて測定することもできる。
 このような(C)ガラスビーズは、カップリング剤等の表面処理剤で表面処理されたものであってもよく、表面処理により(A)樹脂成分との接着性が高められ、高熱伝導性ポリカーボネート系樹脂組成物の機械的特性が向上する。
 (C)ガラスビーズの表面処理に使用できるカップリング剤としては、例えばシラン系、チタネート系、アルミニウム系、クロム系、ジルコニウム系又はボラン系などが挙げられるが、これらの中でも、シラン系カップリング剤が好適である。
 シランカップリング剤としては、γ-グリシドキシプロピルトリメトキシシラン、β-(3,4-エポキシシクロヘキシル)エチルトリメトキシシラン、ビニルトリエトキシシラン、ビニル-トリス(2-メトキシエトキシ)シラン、γ-メタクリロキシプロピルトリメトキシシラン、γ-アミノプロピルトリメトキシシラン、N-β-(アミノエチル)-γ-アミノプロピルトリメトキシシラン、N-β-(アミノエチル)-γ-アミノプロピルメチルジメトキシシラン、γ-メルカプトプロピルトリメトキシシラン、γ-クロロプロピルトリメトキシシラン等が挙げられ、中でも、γ-アミノプロピルトリメトキシシラン、N-β-(アミノエチル)-γ-アミノプロピルメチルジメトキシシラン、N-β-(アミノエチル)-γ-アミノプロピルトリメトキシシランから選ばれた1種以上のカップリング剤の使用又は併用が特に好適である。
 これらのカップリング剤を用いて(C)ガラスビーズを処理する方法については、特に制限はなく、従来慣用されている方法、例えば浸漬塗り、ローラ塗り、吹き付け塗り、流し塗り、スプレー塗りなどの方法を用いることができる。
 本発明の高熱伝導性ポリカーボネート系樹脂組成物において、(C)ガラスビーズの含有量は、(A)樹脂成分100質量部に対して5~200質量部、好ましくは10~150質量部、より好ましくは20~100質量部である。(C)ガラスビーズの含有量が上記下限未満では、(C)ガラスビーズを配合したことによる熱伝導性の向上効果を十分に得ることができず、上記上限を超えると組成物化することができず、成形加工を行えなくなる場合がある。
 また、本発明の高熱伝導性ポリカーボネート系樹脂組成物中の(C)ガラスビーズに対する(B)黒鉛化された炭素繊維の量((B)/(C)(質量比))は0.1以上1未満が好ましく、さらに好ましくは0.2以上0.9未満、特に好ましくは0.3以上0.8未満である。
 (B)/(C)(質量比)が0.1未満であると、炭素繊維の量が不十分であるため炭素繊維同士のネットワークが形成されず、1以上であると、ガラスビーズによる排斥効果が充分に得られず、熱伝導率向上効果が充分に得られない。
 さらに、(C)ガラスビーズの平均粒子径に対する(B)黒鉛化された炭素繊維の平均繊維径の比((B)/(C)(平均径比))は0.05~20が好ましい。(B)/(C)(平均径比)は0.1~15がさらに好ましく、0.2~10が特に好ましい。
 (B)/(C)(平均径比)が0.05未満であるとガラスビーズによる排斥効果が充分に得られず、20以上になるとガラスビーズが炭素繊維の配向を妨げ、ネットワークが形成されず熱伝導率向上効果が充分に得られない。
{その他の成分}
 本発明の高熱伝導性ポリカーボネート系樹脂組成物は、上記(A)樹脂成分及び(B)黒鉛化炭素繊維、(C)ガラスビーズの他、本発明の目的を損なわない範囲で、以下のようなその他の成分を含有していても良い。
〈(D)ガラスフレーク〉
 本発明の高熱伝導性ポリカーボネート系樹脂組成物は、(D)平均粒子径10~4000μm、アスペクト比2~200のガラスフレークを含有していてもよく、このようなガラスフレークの所定量を含有することにより、高い熱伝導性を保持しつつ、樹脂組成物に絶縁性を付与することができる。
 本発明で用いる(D)ガラスフレークは、通常、厚さ3~7μm、平均粒子径10~4000μmの板状無定形ガラスであり、無機質としてのガラスの特性と、その形状から得られる特性により、独特の効果が奏される。使用されるガラスには、Cガラスと、Eガラスがあるが、EガラスはNa2O或いはK2O等の含有量がCガラスに比べて少ないので、Eガラスを使用したガラスフレークが好ましく使用される。
 (D)ガラスフレークの平均粒子径は10~4000μmであり、100~2000μmがさらに好ましく、300~1000μmがさらに好ましい。平均粒子径が10μmより小さいと(D)ガラスフレークを添加したことによる絶縁性の向上効果を十分に得ることが出来ず、平均粒子径が4000μmより大きいと組成物の混練時に(B)黒鉛化炭素繊維を傷付け易くなり、いずれも好ましくない。
 また、(D)ガラスフレークのアスペクト比(平均粒子径/平均厚み)は2~200であり、10~180が好ましく、50~150が特に好ましい。アスペクト比が2より小さいと(D)ガラスフレークを添加したことによる絶縁性の向上効果を十分に得ることが出来ず、200より大きいと組成物の混練時に(B)黒鉛化炭素繊維を傷付け易くなり、いずれも好ましくない。
 代表的なガラスフレークとして、例えば、市販品である日本電気硝子(株)のREFG-101等が使用されるが、その平均粒子径は600μm、アスペクト比は120である。
 平均粒子径が他の添加剤と比べて大きいガラスフレークは、その添加量が増えると外観不良の原因となることから、配合量を調整する必要がある。
 本発明の高熱伝導性ポリカーボネート系樹脂組成物において、(D)ガラスフレークの含有量は、(A)樹脂成分100質量部に対して5~200質量部、好ましくは10~150質量部、より好ましくは20~100質量部である。(D)ガラスフレークの含有量が上記下限未満では、(C)ガラスフレークを配合したことによる絶縁性の向上効果を十分に得ることができず、上記上限を超えると組成物化することができず、成形加工を行えなくなる場合がある。
 なお、本発明の高熱伝導性ポリカーボネート系樹脂組成物が前述の(C)ガラスビーズと共に(D)ガラスフレークを含む場合、(C)ガラスビーズと(D)ガラスフレークとの合計の含有量が多過ぎると組成物化することができず、成形加工が困難となることから、(C)ガラスビーズと(D)ガラスフレークとの合計の含有量は(A)樹脂成分100質量部に対して200質量部以下、例えば10~150質量部とすることが好ましい。
 また、本発明の高熱伝導性ポリカーボネート系樹脂組成物中の(C)ガラスビーズに対する(D)ガラスフレークの量((D)/(C)(質量比))は0.1以上1未満が好ましく、さらに好ましくは0.2以上0.8以下であり、特に好ましくは0.2以上0.6以下である。(D)/(C)(質量比)が0.1未満であると、組成物の絶縁性が確保できなくなり、1以上であるとガラスフレークが炭素繊維のネットワーク形成を阻害し、熱伝導率が低下する。
<難燃剤>
 本発明の高熱伝導性ポリカーボネート系樹脂組成物には、難燃性を付与するために難燃剤を配合することができる。
 電気・電子機器の筐体等としての用途においては、多くの場合、難燃性も要求されることから、高熱伝導性ポリカーボネート系樹脂組成物に難燃剤を配合することは好ましい。
 難燃剤としては、組成物の難燃性を向上させるものであれば特に限定されないが、例えば、ハロゲン化ビスフェノールAのポリカーボネート、ブロム化ビスフェノール系エポキシ樹脂、ブロム化ビスフェノール系フェノキシ樹脂、ブロム化ポリスチレンなどのハロゲン系難燃剤、リン酸エステル系難燃剤、有機スルホン酸金属塩系難燃剤等の金属塩系難燃剤、シリコーン系難燃剤等が挙げられる。
 これらは単独で、又は2種以上を任意の割合で併用してもよい。
 難燃剤としては、中でも難燃化効果が高く、金型腐食が生じにくいことから、(E)リン系難燃剤、(F)シリコーン系難燃剤、又は(G)金属塩系難燃剤が好ましい。
 中でも(E)リン系難燃剤のうち、リン酸エステル系化合物は、流動性向上効果もあり、好ましい。
 なお、(E)リン系難燃剤、(F)シリコーン系難燃剤及び(G)金属塩系難燃剤のうちの2種以上を併用してもよい。
〈(E)リン系難燃剤〉
 (E)リン系難燃剤としては、下記の一般式(1)で表されるリン酸エステル系化合物(リン酸エステル系難燃剤)が好ましい。

(式中、R1、R2、R3及びR4は、各々独立に、炭素数1~6のアルキル基又はアルキル基で置換されていてもよい炭素数6~20のアリール基を示し、p、q、r及びsは、各々独立に0又は1であり、tは、1~5の整数であり、Xは、アリーレン基を示す。)
 上記一般式(1)において、R1~R4のアリール基としては、フェニル基、ナフチル基等が挙げられる。また、Xのアリーレン基としては、フェニレン基、ナフチレン基が挙げられる。
 tが0の場合、一般式(1)で表される化合物はリン酸エステルであり、tが0より大きい場合は縮合リン酸エステル(混合物を含む)である。本目的には縮合リン酸エステルが好適に用いられる。
 上記一般式(1)で表されるリン酸エステル系難燃剤としては、具体的には、トリメチルフォスフェート、トリエチルフォスフェート、トリブチルフォスフェート、トリオクチルフォスフェート、トリブトキシエチルフォスフェート、トリフェニルフォスフェート、トリクレジルフォスフェート、トリクレジルフェニルフォスフェート、オクチルジフェニルフォスフェート、ジイソプロピルフェニルフォスフェート、トリス(クロルエチル)フォスフェート、トリス(ジクロルプロピル)フォスフェート、トリス(クロルプロピル)フォスフェート、ビス(2,3-ジブロモプロピル)フォスフェート、ビス(2,3-ジブロモプロピル)-2,3-ジクロルフォスフェート、ビス(クロルプロピル)モノオクチルフォスフェート、ビスフェノールAテトラフェニルフォスフェート、ビスフェノールAテトラクレジルジフォスフェート、ビスフェノールAテトラキシリルジフォスフェート、ヒドロキノンテトラフェニルジフォスフェート、ヒドロキノンテトラクレジルフォスフェート、ヒドロキノンテトラキシリルジフォスフェート等の種々のものが例示される。これらのうち好ましくは、トリフェニルフォスフェート、ビスフェノールAテトラフェニルフォスフェート、レゾルシノールテトラフェニルフォスフェート、レゾルシノールテトラ-2,6-キシレノールフォスフェート等が挙げられる。
 これらのリン酸エステル系難燃剤は、これを配合することにより、組成物の難燃性を向上させると共に、粘度を低減し、樹脂組成物調製時の混練工程で(B)黒鉛化炭素繊維が破砕されることにより(B)黒鉛化炭素繊維本来の熱伝導性付与効果が損なわれることを防止することができ、好ましい。
 なお、本発明の高熱伝導性ポリカーボネート系樹脂組成物は、リン酸エステル系難燃剤の配合による粘度の低減で、後述の実施例の項で測定される流動性の指標としてのMVR値が5.0~30.0cm3/10min、特に5.0~25.0cm3/10minであることが好ましい。
 このMVR値が大き過ぎると耐衝撃性が低下する事があり、小さ過ぎると成形時に金型充填不良となり製品が得られないことがある。
 (E)リン系難燃剤の配合量は、適宜選択して決定すればよいが、少なすぎると難燃効果が不十分となり、逆に多すぎても耐熱性や機械物性が低下する場合があるので、通常、ポリカーボネート系樹脂組成物中の(E)リン系難燃剤の含有量は、(A)樹脂成分100質量部に対して5~30質量部、好ましくは5~20質量部である。
〈(F)シリコーン系難燃剤〉
 本発明における(F)シリコーン系難燃剤は、好ましくはシリコーン粉末であり、該シリコーン粉末は、好ましくはシリカ(f1)の表面にポリオルガノシロキサン重合体(f2)が担持されているものである。
 シリカ(f1)は、後述のポリテトラフルオロエチレン等の(H)フッ素系樹脂との相乗作用により、ポリカーボネート樹脂組成物に顕著な難燃性を付与する様に機能する。シリカ(f1)としては、フューム、沈殿または採掘形態から得られた微粉砕シリカ(シリカ粉末)が挙げられる。フューム及び沈殿シリカとしては、表面積が50~400m2/gの範囲のものが好ましい。かかるシリカ(f1)は、後述する本発明の好ましい態様に従って、その表面にポリオルガノシロキサン重合体(f2)を担持(吸収、吸着または保持)させる場合にその担持が容易となる。採掘シリカを使用する場合は、少なくとも等質量のフューム又は沈殿シリカを組み合わせ、混合物の表面積が50~400m2/gの範囲となる様に調節するのが好ましい。
 シリカ(f1)は表面処理剤によって処理することも出来る。表面処理剤としては、後述するポリオルガノシロキサン重合体(f2)以外の低分子量のヒドロキシまたはアルコキシを末端基に有するポリオルガノシロキサン、ヘキサオルガノジシロキサン、ヘキサオルガノジシラザン等が挙げられる。これらの中でも特に好ましいのは、平均重合度が2~100のオリゴマーのヒドロキシル基を末端基とした、常温で液状ないし粘稠な油状を呈するポリジメチルシロキサンである。
 本発明におけるポリオルガノシロキサン重合体(f2)は、シリカ(f1)との相乗作用により、ポリカーボネート樹脂組成物に顕著な難燃性を付与する様に機能する。ポリオルガノシロキサン重合体(f2)が有する有機基は、炭素数が1~20のアルキルおよび置換アルキル基の様な炭化水素またはハロゲン化炭化水素基、ビニル及び5-ヘキセニルの様なアルケニル基、シクロヘキシルの様なシクロアルキル基、フェニル、ベンジル及びトリルの様な芳香族炭化水素基などの中から選ばれる。好ましくは、炭素原子数が1~4の低級アルキル基、フェニル基、3,3,3-トリフルオロプロピルの様なハロゲン置換アルキルである。ポリオルガノシロキサン重合体(f2)は、直鎖であっても分岐基を有してもよいが、分岐基を有しない直鎖のポリジメチルシロキサンがより好ましい。
 ポリオルガノシロキサン重合体(f2)は、分子鎖中に官能基を有しないポリオルガノシロキサン重合体(f21)でも、分子鎖中に官能基を有するポリオルガノシロキサン重合体(f22)であってもよい。官能基を有するポリオルガノシロキサン重合体(f22)の場合は、官能基はメタクリル基またはエポキシ基が好ましい。メタクリル基またはエポキシ基を有すると、燃焼時に樹脂成分(A)との架橋反応を起させることが出来るので、樹脂組成物の難燃性を一層向上させることが出来る。
 官能基を有するポリオルガノシロキサン重合体(f22)の分子鎖中に有する官能基の量は、通常、0.01~1モル%程度であり、好ましくは、0.03~0.5モル%、中でも好ましくは、0.05~0.3モル%である。
 シリコーン粉末は以下の(1)~(3)のいずれであってもよい。
 (1) シリカ(f1)の表面に、官能基を有しないポリオルガノシロキサン重合体(f21)を担持したシリコーン粉末
 (2) シリカ(f1)の表面に、メタクリル基またはエポキシ基の官能基を有するポリオルガノシロキサン(f22)を担持したシリコーン粉末
 (3) 上記(1)および(2)の混合物
 シリコーン粉末における、シリカ(f1)とポリオルガノシロキサン重合体(f2)との配合割合は、シリカ(f1)10~90質量%、ポリオルガノシロキサン重合体(f2)90~10質量%の範囲で選ぶのが好ましい。シリコーン粉末を構成するシリカ(f1)の量が10質量%未満であると、ポリオルガノシロキサン重合体(f2)を担持することが困難で、サラサラの粉末になりにくく、90質量%を超えると、ポリオルガノシロキサン重合体(f2)の量が少なくなりすぎて、成形品の外観不良が生じやすい。上記の配合割合でより好ましいのは、シリカ(f1)20~80質量%、ポリオルガノシロキサン重合体(f2)80~20質量%である。
 本発明の高熱伝導性ポリカーボネート系樹脂組成物が難燃剤として(F)シリコーン系難燃剤を含む場合、(F)シリコーン系難燃剤の含有量は、樹脂成分(A)100質量部に対して、0.1~10質量部の範囲である。(F)シリコーン系難燃剤の含有量が(A)樹脂成分100質量部に対して0.1質量部未満の場合は、樹脂組成物から得られる成形品の難燃性、機械的強度、耐熱性が不十分となりやすく、10質量部を超える場合は、樹脂組成物の耐衝撃性や流動性が不十分となりやすい。(F)シリコーン系難燃剤のより好ましい含有量は、樹脂成分(A)100質量部に対して0.2~8質量部であり、さらに好ましくは0.3~5質量部、特に好ましくは0.3~3質量部、とりわけ好ましくは0.5~2質量部である。
 なお、(F)シリコーン系難燃剤として、シリカ(f1)の表面にポリオルガノシロキサン重合体(f2)が担持されてなるシリコーン粉末を用いる場合、本発明の高熱伝導性ポリカーボネート系樹脂組成物中のシリカ(f1)の含有量は、樹脂成分(A)100質量部に対し、0.01~9質量部の範囲であることが好ましい。シリカ(f1)の含有量が(A)樹脂成分100質量部に対して0.01質量部未満の場合は、樹脂組成物から得られる成形品の難燃性、機械的強度、耐熱性が不十分となり、9質量部を超える場合は樹脂組成物の耐衝撃性や流動性が不十分となる。シリカ(f1)のより好ましい含有量は、樹脂成分100質量部に対し、0.02~7.2質量部、さらに好ましくは0.03~4.5質量部、特に好ましくは0.05~1.8質量部である。なお、シリカ(f1)の質量は、上述の表面処理剤によって表面処理されている場合は、処理剤も含めた質量を意味する。
 また、ポリオルガノシロキサン重合体(f2)の含有量は、樹脂成分(A)100質量部に対し、0.01~9質量部の範囲であることが好ましい。ポリオルガノシロキサン重合体(f2)の含有量が(A)樹脂成分100質量部に対して0.01質量部未満の場合は、樹脂組成物から得られる成形品の難燃性、機械的強度、耐熱性が不十分となり、9質量部を超える場合は樹脂組成物の耐衝撃性や流動性が不十分となる。ポリオルガノシロキサン重合体(f2)のより好ましい含有量は、樹脂成分100質量部に対し、0.02~7.2質量部、さらに好ましくは0.03~4.5質量部、特に好ましくは0.05~1.8質量部である。
〈(G)金属塩系難燃剤〉
 (G)金属塩系難燃剤としては、有機スルホン酸金属塩が好ましい。有機スルホン酸金属塩等の(G)金属塩系難燃剤を配合することにより、燃焼時の炭化層形成を促進し、難燃性をより高めることができると共に、ポリカーボネート樹脂が有する耐衝撃性等の機械的物性、耐熱性、電気的特性などの性質を良好に維持することができる。
 有機スルホン酸金属塩が有する金属の種類としては、リチウム(Li)、ナトリウム(Na)、カリウム(K)、ルビジウム(Rb)、セシウム(Cs)等のアルカリ金属;マグネシウム(Mg)、カルシウム(Ca)、ストロンチウム(Sr)、バリウム(Ba)等のアルカリ土類金属;並びに、アルミニウム(Al)、チタン(Ti)、鉄(Fe)、コバルト(Co)、ニッケル(Ni)、銅(Cu)、亜鉛(Zn)、ジルコニウム(Zr)、モリブテン(Mo)等が挙げられる。これらの中でもアルカリ金属又はアルカリ土類金属が好ましい。ポリカーボネート樹脂の燃焼時の炭化層形成を促進し、難燃性をより高めることができると共に、ポリカーボネート樹脂が有する耐衝撃性等の機械的物性、耐熱性、電気的特性などの性質を良好に維持できる。
 アルカリ金属又はアルカリ土類金属のうち、アルカリ金属がさらに好ましく、ナトリウム、カリウム、セシウムまたはリチウムがより好ましく、さらにはナトリウム、カリウム、セシウムが、特にはナトリウム、カリウムが好ましい。
 好ましい有機スルホン酸金属塩の例を挙げると、有機スルホン酸リチウム(Li)塩、有機スルホン酸ナトリウム(Na)塩、有機スルホン酸カリウム(K)塩、有機スルホン酸ルビジウム(Rb)塩、有機スルホン酸セシウム(Cs)塩、有機スルホン酸マグネシウム(Mg)塩、有機スルホン酸カルシウム(Ca)塩、有機スルホン酸ストロンチウム(Sr)塩、有機スルホン酸バリウム(Ba)塩、等が挙げられる。この中でも特に、有機スルホン酸ナトリウム(Na)塩、有機スルホン酸カリウム(K)塩、有機スルホン酸セシウム(Cs)塩等の有機スルホン酸アルカリ金属塩が好ましい。
 有機スルホン酸金属塩のうち、好ましいものとしては、含フッ素脂肪族スルホン酸の金属塩、含フッ素脂肪族スルホン酸イミドの金属塩、芳香族スルホン酸の金属塩、芳香族スルホンアミドの金属塩が挙げられる。
 その中でも好ましいものの具体例を挙げると、ノナフルオロブタンスルホン酸カリウム、ノナフルオロブタンスルホン酸リチウム、ノナフルオロブタンスルホン酸ナトリウム、ノナフルオロブタンスルホン酸セシウム、トリフルオロメタンスルホン酸リチウム、トリフルオロメタンスルホン酸ナトリウム、トリフルオロメタンスルホン酸カリウム、ペンタフルオロエタンスルホン酸カリウム、ヘプタフルオロプロパンスルホン酸カリウム、デカフルオロ-4-(ペンタフルオロエチル)シクロヘキサンスルホン酸カリウム等の、分子中に少なくとも1つのC-F結合を有する含フッ素脂肪族スルホン酸のアルカリ金属塩;
 ノナフルオロブタンスルホン酸マグネシウム、ノナフルオロブタンスルホン酸カルシウム、ノナフルオロブタンスルホン酸バリウム、トリフルオロメタンスルホン酸マグネシウム、トリフルオロメタンスルホン酸カルシウム、トリフルオロメタンスルホン酸バリウム等の、分子中に少なくとも1つのC-F結合を有する含フッ素脂肪族スルホン酸のアルカリ土類金属塩;
 ジフルオロメタンジスルホン酸ジナトリウム、ジフルオロメタンジスルホン酸ジカリウム、テトラフルオロエタンジスルホン酸ナトリウム、テトラフルオロエタンジスルホン酸ジカリウム、ヘキサフルオロプロパンジスルホン酸ジカリウム、ヘキサフルオロイソプロパンジスルホン酸ジカリウム、オクタフルオロブタンジスルホン酸ジナトリウム、オクタフルオロブタンジスルホン酸ジカリウム等の、分子中に少なくとも1つのC-F結合を有する含フッ素脂肪族ジスルホン酸のアルカリ金属塩;等の、含フッ素脂肪族スルホン酸の金属塩、
 ビス(パーフルオロプロパンスルホニル)イミドリチウム、ビス(パーフルオロプロパンスルホニル)イミドナトリウム、ビス(パーフルオロプロパンスルホニル)イミドカリウム、ビス(パーフルオロブタンスルホニル)イミドリチウム、ビス(パーフルオロブタンスルホニル)イミドナトリウム、ビス(パーフルオロブタンスルホニル)イミドカリウム、トリフルオロメタン(ペンタフルオロエタン)スルホニルイミドカリウム、トリフルオロメタン(ノナフルオロブタン)スルホニルイミドナトリウム、トリフルオロメタン(ノナフルオロブタン)スルホニルイミドカリウム、トリフルオロメタン等の、分子中に少なくとも1つのC-F結合を有する含フッ素脂肪族ジスルホン酸イミドのアルカリ金属塩;

 ジフェニルスルホン-3,3’-ジスルホン酸ジカリウム、ジフェニルスルホン-3-スルホン酸カリウム、ベンゼンスルホン酸ナトリウム、(ポリ)スチレンスルホン酸ナトリウム、パラトルエンスルホン酸ナトリウム、(分岐)ドデシルベンゼンスルホン酸ナトリウム、トリクロロベンゼンスルホン酸ナトリウム、ベンゼンスルホン酸カリウム、スチレンスルホン酸カリウム、(ポリ)スチレンスルホン酸カリウム、パラトルエンスルホン酸カリウム、(分岐)ドデシルベンゼンスルホン酸カリウム、トリクロロベンゼンスルホン酸カリウム、ベンゼンスルホン酸セシウム、(ポリ)スチレンスルホン酸セシウム、パラトルエンスルホン酸セシウム、(分岐)ドデシルベンゼンスルホン酸セシウム、トリクロロベンゼンスルホン酸セシウム等の、分子中に少なくとも1種の芳香族基を有する芳香族スルホン酸のアルカリ金属塩;
 パラトルエンスルホン酸マグネシウム、パラトルエンスルホン酸カルシウム、パラトルエンスルホン酸ストロンチウム、パラトルエンスルホン酸バリウム、(分岐)ドデシルベンゼンスルホン酸マグネシウム、(分岐)ドデシルベンゼンスルホン酸カルシウム等の、分子中に少なくとも1種の芳香族基を有する芳香族スルホン酸のアルカリ土類金属塩;等の、芳香族スルホン酸金属塩等、
 サッカリンのナトリウム塩、N-(p-トリルスルホニル)-p-トルエンスルホイミドのカリウム塩、N-(N’-ベンジルアミノカルボニル)スルファニルイミドのカリウム塩、N-(フェニルカルボキシル)-スルファニルイミドのカリウム塩等の、分子中に少なくとも1種の芳香族基を有する芳香族スルホンアミドのアルカリ金属塩;等の、芳香族スルホンアミドの金属塩等が挙げられる。
 上述した例示物の中でも、含フッ素脂肪族スルホン酸金属塩が好ましい。含フッ素脂肪族スルホン酸金属塩としては、分子中に少なくとも1つのC-F結合を有する含フッ素脂肪族スルホン酸のアルカリ金属塩がより好ましく、パーフルオロアルカンスルホン酸のアルカリ金属塩が特に好ましく、具体的にはノナフルオロブタンスルホン酸カリウム等が好ましい。
 芳香族スルホン酸金属塩としては、芳香族スルホン酸のアルカリ金属塩がより好ましく、ジフェニルスルホン-3,3’-ジスルホン酸ジカリウム、ジフェニルスルホン-3-スルホン酸カリウム等のジフェニルスルホン-スルホン酸のアルカリ金属塩;パラトルエンスルホン酸ナトリウム、及びパラトルエンスルホン酸カリウム、パラトルエンスルホン酸セシウム等のパラトルエンスルホン酸のアルカリ金属塩;が特に好ましく、パラトルエンスルホン酸のアルカリ金属塩がさらに好ましい。
 なお、金属塩系難燃剤は1種を用いてもよく、2種以上を任意の組み合わせ及び比率で併用してもよい。
 難燃剤として(G)金属塩系難燃剤を用いる場合、(G)金属塩系難燃剤の配合量は、適宜選択して決定すればよいが、少なすぎると難燃効果が不十分となり、逆に多すぎても耐熱性や機械物性が低下する場合があるので、通常、ポリカーボネート系樹脂組成物中の(G)金属塩系難燃剤の含有量は、(A)樹脂成分100質量部に対して0.02~0.3質量部、好ましくは0.05~0.2質量部である。
〈滴下防止剤〉
 本発明の高熱伝導性ポリカーボネート系樹脂組成物には、燃焼時の滴下防止を目的として、滴下防止剤を配合することができる。滴下防止剤としては好ましくは(H)フッ素系樹脂を用いることができる。
 ここで(H)フッ素系樹脂とは、フルオロエチレン構造を含む重合体ないしは共重合体であり、例えば、ジフルオロエチレン重合体、テトラフルオロエチレン重合体、テトラフルオロエチレン-ヘキサフルオロプロピレン共重合体、テトラフルオロエチレンとフッ素を含まないエチレン系モノマーとの共重合体が挙げられ、好ましくは、ポリテトラフルオロエチレン(PTFE)であり、その平均分子量は、500,000以上であることが好ましく、特に好ましくは500,000~10,000,000である。
 本発明で用いることができるポリテトラフルオロエチレンとしては、現在知られているすべての種類のものを用いることができるが、ポリテトラフルオロエチレンのうち、フィブリル形成能を有するものを用いると、さらに高い溶融滴下防止性を付与することができる。フィブリル形成能を有するポリテトラフルオロエチレン(PTFE)には特に制限はないが、例えば、ASTM規格において、タイプ3に分類されるものが挙げられる。その具体例としては、例えばテフロン(登録商標)6-J(三井・デュポンフロロケミカル(株)製)、ポリフロンD-1、ポリフロンF-103、ポリフロンF201(ダイキン工業(株)製)、CD076(旭アイシーアイフロロポリマーズ(株)製)等が挙げられる。また、上記タイプ3に分類されるもの以外では、例えばアルゴフロンF5(モンテフルオス(株)製)、ポリフロンMPA、ポリフロンFA-100(ダイキン工業(株)製)等が挙げられる。これらのポリテトラフルオロエチレン(PTFE)は、単独で用いてもよいし、2種以上を組み合わせてもよい。上記のようなフィブリル形成能を有するポリテトラフルオロエチレン(PTFE)は、例えばテトラフルオロエチレンを水性溶媒中で、ナトリウム、カリウム、アンモニウムパーオキシジスルフィドの存在下で、1~100psiの圧力下、温度0~200℃、好ましくは20~100℃で重合させることによって得られる。また、溶媒にて分散されたテフロン(登録商標)30-Jや31-JR(いずれも三井・デュポンフロロケミカル(株)製)であっても構わない。
 また、滴下防止剤は、ポリテトラフルオロエチレン粒子と有機系重合体粒子とからなるポリテトラフルオロエチレン含有混合粉体であってもよい。有機系重合体粒子を生成するための単量体の具体例としては、スチレン、p-メチルスチレン、o-メチルスチレン、p-クロルスチレン、o-クロルスチレン、p-メトキシスチレン、o-メトキシスチレン、2,4-ジメチルスチレン、α-メチルスチレン等のスチレン系単量体、アクリル酸メチル、メタクリル酸メチル、アクリル酸エチル、メタクリル酸エチル、アクリル酸ブチル、メタクリル酸ブチル、アクリル酸-2-エチルヘキシル、メタクリル酸-2-エチルヘキシル、アクリル酸ドデシル、メタクリル酸ドデシル、アクリル酸トリドデシル、メタクリル酸トリドデシル、アクリル酸オクタデシル、メタクリル酸オクタデシル、アクリル酸シクロヘキシル、メタクリル酸シクロヘキシル等の(メタ)アクリル酸エステル系単量体、アクリロニトリル、メタクリロニトリル等のシアン化ビニル系単量体、ビニルメチルエーテル、ビニルエチルエーテル等のビニルエーテル系単量体、酢酸ビニル、酪酸ビニル等のカルボン酸ビニル単量体、エチレン、プロピレン、イソブチレン等のオレフィン系単量体、ブタジエン、イソプレン、ジメチルブタジエン等のジエン系単量体等を挙げることができるが、これらに限定されるものではない。好ましくは、これらの単量体の重合体又は共重合体を2種以上用いて、有機系重合体粒子を得ることができる。
 (H)フッ素系樹脂等の滴下防止剤の配合量としては、好ましくは(A)樹脂成分100質量部に対して0.01~1質量部であり、より好ましくは0.1~0.7質量部である。
〈(I)離型剤〉
 本発明の高熱伝導性ポリカーボネート系樹脂組成物には、成形時の金型離型性を良好なものとするために(I)離型剤を配合することができる。
 (I)離型剤としては例えば、脂肪族カルボン酸やそのアルコールエステル、数平均分子量200~15000の脂肪族炭化水素化合物、ポリシロキサン系シリコーンオイル等が挙げられる。
 脂肪族カルボン酸としては、飽和又は不飽和の、鎖式又は環式の、脂肪族1~3価のカルボン酸が挙げられる。これらの中でも炭素数6~36の、1価又は2価カルボン酸が好ましく、特に炭素数6~36の脂肪族飽和1価カルボン酸が好ましい。この様な脂肪族カルボン酸としては、具体的にはパルミチン酸、ステアリン酸、カプロン酸、カプリン酸、ラウリン酸、アラキン酸、ベヘン酸、リグノセリン酸、セロチン酸、メリシン酸、テトラリアコンタン酸、モンタン酸、アジピン酸、アゼライン酸等が挙げられる。
 脂肪族カルボン酸エステルにおける脂肪族カルボン酸成分は、上述の脂肪族カルボン酸と同義である。一方、脂肪族カルボン酸エステルのアルコール成分としては、飽和又は不飽和の、鎖式又は環式の、1価又は多価アルコールが挙げられる。これらはフッ素原子、アリール基等の置換基を有していてもよい。脂肪族カルボン酸エステルのアルコール成分としては、中でも炭素数30以下の、1価又は多価飽和アルコールが好ましく、特に炭素数30以下、飽和脂肪族の、1価又は多価アルコールが好ましい。
 この様なアルコール成分としては、具体的にはオクタノール、デカノール、ドデカノール、ステアリルアルコール、ベヘニルアルコール、エチレングリコール、ジエチレングリコール、グリセリン、ペンタエリスリトール、2,2-ジヒドロキシペルフルオロプロパノール、ネオペンチレングリコール、ジトリメチロールプロパン、ジペンタエリスリトール等が挙げられる。尚、この脂肪族カルボン酸エステルは、不純物として脂肪族カルボン酸及び/又はアルコールを含有していてもよく、更には複数の脂肪族カルボン酸エステルの混合物でもよい。
 脂肪族カルボン酸エステルの具体例としては、蜜ロウ(ミリシルパルミテートを主成分とする混合物)、ステアリン酸ステアリル、ベヘン酸ベヘニル、ベヘン酸ステアリル、グリセリンモノパルミテート、グリセリンモノステアレート、グリセリンジステアレート、グリセリントリステアレート、ペンタエリスリトールモノパルミテート、ペンタエリスリトールモノステアレート、ペンタエリスリトールジステアレート、ペンタエリスリトールトリステアレート、ペンタエリスリトールテトラステアレート等が挙げられる。
 数平均分子量200~15000の脂肪族炭化水素としては、流動パラフィン、パラフィンワックス、マイクロワックス、ポリエチレンワックス、フィッシャ-トロプシュワックス、炭素数3~12のα-オレフィンオリゴマー等が挙げられる。ここで脂肪族炭化水素とは、脂環式炭化水素も含まれる。またこれらの炭化水素化合物は、部分酸化されていてもよい。
 これら脂肪族炭化水素の中でも、パラフィンワックス、ポリエチレンワックス又はポリエチレンワックスの部分酸化物が好ましく、特にパラフィンワックスやポリエチレンワックスが好ましい。数平均分子量は中でも200~5000であることが好ましい。これらの脂肪族炭化水素は単独で、又は2種以上を任意の割合で併用しても、主成分が上記の範囲内であればよい。
 ポリシロキサン系シリコーンオイルとしては、例えばジメチルシリコーンオイル、フェニルメチルシリコーンオイル、ジフェニルシリコーンオイル、フッ素化アルキルシリコーン等が挙げられ、これらは1種を単独で用いてもよく、2種以上を任意の割合で併用してもよい。
 本発明の高熱伝導性ポリカーボネート系樹脂組成物の(I)離型剤の含有量は適宜選択して決定すればよいが、少なすぎると離型効果が十分に発揮されず、逆に多すぎても樹脂の耐加水分解性の低下や、射出成形時の金型汚染等が生ずる場合がある。よって(I)離型剤の配合量は、(A)樹脂成分100質量部に対して0.001~2質量部であり、中でも0.01~1質量部であることが好ましい。
〈耐衝撃性改良剤〉
 本発明の熱可塑性樹脂組成物には、衝撃強度向上のために、耐衝撃性改良剤としてエラストマーを配合することができる。
 該エラストマーとしては、特に限定されるものではないが、多層構造重合体が好ましい。多層構造重合体としては、例えば、アルキル(メタ)アクリレート系重合体を含むものが挙げられる。これらの多層構造重合体としては、例えば、先の段階の重合体を後の段階の重合体が順次被覆するような連続した多段階シード重合によって製造される重合体であり、基本的な重合体構造としては、ガラス転移温度の低い架橋成分である内核層と組成物のマトリックスとの接着性を改善する高分子化合物から成る最外核層を有する重合体である。これら多層構造重合体の最内核層を形成する成分としては、ガラス転移温度が0℃以下のゴム成分が選択される。これらゴム成分としては、ブタジエン等のゴム成分、スチレン/ブタジエン等のゴム成分、アルキル(メタ)アクリレート系重合体のゴム成分、ポリオルガノシロキサン系重合体とアルキル(メタ)アクリレート系重合体が絡み合って成るゴム成分、あるいはこれらが併用されたゴム成分が挙げられる。さらに、最外核層を形成する成分としては、芳香族ビニル単量体又は非芳香族系単量体あるいはそれらの2種類以上の共重合体が挙げられる。芳香族ビニル単量体としては、スチレン、ビニルトルエン、α-メチルスチレン、モノクロルスチレン、ジクロルスチレン、ブロモスチレン等を挙げることができる。これらの中では、特にスチレンが好ましく用いられる。非芳香族系単量体としては、エチル(メタ)アクリレート、ブチル(メタ)アクリレート等のアルキル(メタ)アクリレート、アクリロニトリル、メタクリロニトリル等のシアン化ビニルやシアン化ビニリデン等を挙げることができる。これらは1種を単独で用いても良く、2種以上を併用しても良い。
 耐衝撃性改良剤の配合量としては、好ましくは(A)樹脂成分100質量部に対して1~10質量部であり、より好ましくは2~5質量部である。
〈その他〉
 本発明の高熱伝導性ポリカーボネート系樹脂組成物には、上記の成分以外に、必要に応じて、紫外線吸収剤、酸化防止剤等の安定剤、顔料、染料、滑剤等の添加剤をそれぞれ必要量配合しても良い。
{製造方法}
 本発明の高熱伝導性ポリカーボネート系樹脂組成物を得るための方法としては、特に限定されず、各種混練機、例えば、一軸又は多軸混練機、バンバリーミキサー、ロール、ブラベンダープラストグラム等で、上記成分を所定の配合で混練した後、冷却固化する方法や、適当な溶媒、例えば、ヘキサン、ヘプタン、ベンゼン、トルエン、キシレン等の炭化水素及びその誘導体に上記成分を添加し、溶解する成分同士、あるいは溶解する成分と不溶解成分を懸濁状態で混ぜる溶液混合法等が用いられる。工業的コストからは溶融混練法が好ましいが、これに限定されるものではない。溶融混練においては、単軸や二軸の押出機を用いることが好ましい。より好ましくは、二軸の押出機を用いるのが良い。
 本発明においては、(B)黒鉛化炭素繊維の長さが長い方が、熱伝導性、成形体のそりの改善等の点で好ましい。このような長さの長い(B)黒鉛化炭素繊維を使用した場合、樹脂中へ配合する際に、この長い繊維が折れて短くならないように、配合時の操作条件に配慮すると良い。このためには、例えば、混練時、(B)黒鉛化炭素繊維を押出機の途中からフィードする方法が好ましい。中でも、二軸押出機を用い、(B)黒鉛化炭素繊維を押出機の途中からフィードする方法が好ましい。かかる方法を取ることにより、混練時に炭素繊維が折れて短くなるのを抑えられ、安定した生産が可能となる。
 又は、(B)黒鉛化炭素繊維を配合する(A)樹脂成分の一部に予め混合して、(A)樹脂成分の一部で被覆された炭素繊維としたり、マスターバッチを調製した後、残りの(A)樹脂成分に配合する方法も挙げられる。
 (A)樹脂成分がポリカーボネート樹脂以外の種類の樹脂を含む場合には、該(A)樹脂成分の一部とは、ポリカーボネート樹脂以外の樹脂であっても、ポリカーボネート樹脂とそれ以外の樹脂のアロイであっても良く、ポリカーボネート樹脂単独であっても良い。アロイの場合は、目的の樹脂組成物の比率と異なっていても良い。また、ポリカーボネート樹脂と他の樹脂とで、(B)黒鉛化炭素繊維の分散性に差がある場合は、(B)黒鉛化炭素繊維が良く分散する樹脂で、マスターバッチを調製するのが良い。
{成形方法}
 本発明の高熱伝導性ポリカーボネート系樹脂組成物を用いてポリカーボネート系樹脂成形体を得る方法は、特に限定されるものでなく、熱可塑性樹脂組成物について一般に用いられている成形法、例えば、射出成形、中空成形、押出成形、シート成形、熱成形、回転成形、積層成形等の成形方法を適用できるが、特に、本発明の高熱伝導性ポリカーボネート系樹脂組成物は、射出成形法、押出成形法等のように、成形中に樹脂組成物に剪断力が付与され、この結果、組成物中の(B)黒鉛化炭素繊維が配向するような成形法を採用するのが好ましい。
[高熱伝導性ポリカーボネート系樹脂成形体]
 本発明の高熱伝導性ポリカーボネート系樹脂成形体は、上述の本発明の高熱伝導性ポリカーボネート系樹脂組成物を射出成形法等により成形してなるものである。
 本発明の高熱伝導性ポリカーボネート系樹脂成形体は、OA(Office Automation)機器部品や電気電子部品、精密機器部品に幅広く用いられるが、特にOA機器の筐体や電気電子機器の筐体に好適であり、適用される機器としては、例えば、ノート型パソコン、電子手帳、携帯電話、タブレット端末(PDA:Personal Digital Assistant)、スマートフォン、デジタルカメラ、プロジェクター、LED照明器具の放熱部材等が挙げられるが、本発明の特徴である高熱伝導性能を最も活かせる用途として、ノート型パソコンの筐体やLED照明器具の放熱部材が挙げられる。
 以下に実施例及び比較例を挙げて本発明をより具体的に説明するが、本発明はその要旨を超えない限り、以下の実施例に何ら限定されるものではない。
[配合成分]
 以下の実施例及び比較例において、ポリカーボネート系樹脂組成物の配合成分として用いたものは次の通りである。

[実施例1~22、比較例1~11]
 表1~4に示す割合にて各成分を配合し、タンブラーミキサーにて均一に混合した後、各例毎に以下の押出機を用いて、押出機上流部のバレルより押出機にフィードし、以下の条件で溶融混練させて樹脂組成物のペレットを得た。

 この樹脂組成物のペレットを用いて以下の(1)~(4)の評価を行い、結果を表1~4に示した。
 なお、表1~4中、評価結果の欄における「-」は未測定であることを示す。
(1)流動性(MVR)
 得られた樹脂組成物のペレットを80℃または120℃で4時間以上乾燥した後、JISK7210に準拠した方法で、キャピラリーレオメータを用いて、実施例1~18、比較例1~9では300℃、荷重1.20kgfの条件下で、実施例19~22、比較例10~11では260℃、荷重2.16kgfの条件下で、それぞれ組成物の単位時間あたりのMVR(単位:cm3/10min)を測定し、流動性を評価した。なお、ダイは、直径2.095mm×長さ8.0mmのものを使用した。MVR値が大きいほど、流動性に優れていることを示す。
(2)熱伝導性
 射出成形機(住友重機械工業製、SH100、型締め力100T)を用いて、シリンダー温度:300℃、金型温度:80℃にて、金型:縦100mm、横100mm、厚み3mmの成形品を、射出圧力:147MPaの条件で射出成形し、得られた射出成形品を3枚重ねて、迅速熱伝導率測定装置(京都電子工業製、Kemtherm QTM-D3)を用いてプローブの電熱線の方向を、3枚重ねた最上部の成形品の流動方向に合うように押し当てて熱伝導率を測定し、この値をλXとする。同様に流動方向と直角方向にプローブの電熱線の方向が合うように押し当てて熱伝導率を測定し、この値をλYとする。また、得られた射出成形品10枚をジクロロメタンで貼り合わせた後に、流動方向とは垂直方向に20mmの間隔で5等分に切削し、得られた切削品を全て断面が観察できる向きでジクロロメタンを用いて貼り合わせる。その後、貼り合わせた切削品の表面をベルトサンダーで滑らかに加工した後、加工面にプローブの電熱線を押し当てて熱伝導率を測定し、この値をλZとする。得られた3つの測定値から、「熱物性値測定法 その進歩と工学的応用」(日本機械学会編、養賢堂発行)にて紹介されている、xyz軸方向の熱伝導率から算出する方法を参考に、下式を用いてλM及びλTを算出する。
    λM = λY × λZ/λX
    λT = λX × λY/λZ
(3)難燃性
 得られた樹脂組成物のペレットを、日本製鋼製射出成形機J50を用いて樹脂温度(パージ樹脂の実測温度):290℃、金型温度:90℃、射出圧力:147MPaの条件で厚さが1.58mmの試験片を射出成形した。
 この試験片の各5本について、アンダーライターズラボラトリーズインコーポレーションのUL-94「材料分類のための燃焼試験」(以下、UL-94)に示される試験方法に従って試験し、その結果に基づいてUL-94規格のV-0、V-1及びV-2のいずれかの等級に評価した。
 UL-94についての各Vの等級基準は、概略以下のとおりである。
  V-0:10秒接炎後の燃焼時間が10秒以下であり、5本のトータル
      燃焼時間が50秒以下かつ、全試験片とも脱脂綿に着火するよ
      うな微粒炎を落下しない。
  V-1:10秒接炎後の燃焼時間が30秒以下であり、5本のトータル
      燃焼時間が250秒以下、かつ、全試験片とも脱脂綿に着火す
      るような微粒炎を落下しない。
  V-2:10秒接炎後の燃焼時間が30秒以下であり、5本のトータル
      燃焼時間が250秒以下、かつ、これらの試験片から落下した
      微粒炎から脱脂綿に着火する。
  NG:上記いずれの燃焼時間にも該当せず、燃焼し続けた場合。
(4)絶縁性(表面抵抗率)
 射出成形機(住友重機械工業製、SH100、型締め力100T)を用いて、シリンダー温度:300℃、金型温度:80℃にて、金型:縦100mm、横100mm、厚み3mmの成形品を、射出圧力:147MPaの条件で射出成形し、得られた射出成形品について、アドバンテスト社製ULTRA HIGH RESISTANCE METER R8340を用いて表面抵抗の測定を行なった。表面抵抗率の値が高いほど絶縁性が高いことを示す。

 表1~4より、次のことが分かる。
 黒鉛化炭素繊維と共に真球度の高いガラスビーズを併用することにより、熱伝導性を更に高めることができることが分かる。
 即ち、ガラスビーズを配合していない比較例1とガラスビーズを配合した実施例1,2とを対比すると、同等の黒鉛化炭素繊維の配合量でガラスビーズを配合した実施例1,2の方が明らかに熱伝導性に優れることが分かる。ガラスビーズを配合していない比較例10,11とガラスビーズを配合した実施例19、21との対比でも同様である。
 難燃剤を配合した比較例2と実施例3~7との対比、比較例3と実施例8,9との対比からも、やはり、同等の黒鉛化炭素繊維の配合量でガラスビーズを配合した実施例の方が明らかに熱伝導性に優れることが分かる。
 また、実施例3~6と比較例4~9との対比で、ガラスビーズの代りにガラスフレークやガラス繊維を配合しても熱伝導性の向上効果は得られないことが分かる。
 実施例10,11はリン系難燃剤の代りに金属塩系難燃剤を用いたもの、実施例12はリン系難燃剤の代りにシリコーン系難燃剤を用いたものであり、この結果と実施例4,6との対比から、金属塩系難燃剤、シリコーン系難燃剤よりもリン系難燃剤の方が流動性の向上効果があり、このため、混練時の炭素繊維の折れを防止して良好な熱伝導性のネットワークを形成することにより、熱伝導性を高める効果があることが分かる。
 また、実施例13~18、20、22にあるように、黒鉛化炭素繊維、真球度の高いガラスビーズと共に特定のアスペクト比を有するガラスフレークを併用することにより、高い熱伝導性を保持しつつ、更に絶縁性を高めることができることが分かる。
 絶縁性と熱伝導性を比較すると、ガラスフレークを含まない実施例1、4では、絶縁性(表面抵抗率)は高いものの、熱伝導率が実施例13~18、20、22に比べて低く、また実施例2,5,6、19、21では、熱伝導性は実施例13~18、20,22と同等の値を示しているが、絶縁性(表面抵抗率)が実施例13~18、20、22に比べて劣る結果となった。
 本発明を特定の態様を用いて詳細に説明したが、本発明の意図と範囲を離れることなく様々な変更が可能であることは当業者に明らかである。

Claims (14)

  1.  (A)ポリカーボネート樹脂を主成分とする樹脂成分100質量部に対し、(B)黒鉛化されてなる炭素繊維であって、長さ方向の熱伝導率が100W/m・K以上、かつ平均繊維径5~20μmの炭素繊維5質量部以上100質量部以下、及び(C)平均粒子径1~100μm、真球度1~2のガラスビーズ5質量部以上200質量部以下を含有してなることを特徴とする高熱伝導性ポリカーボネート系樹脂組成物。
  2.  請求項1において、(A)樹脂成分100質量部に対し、(D)平均粒子径10~4000μm、アスペクト比2~200のガラスフレークを5質量部以上200質量部以下含むことを特徴とする高熱伝導性ポリカーボネート系樹脂組成物。
  3.  請求項1又は2において、(A)樹脂成分がポリカーボネート樹脂単独であることを特徴とする高熱伝導性ポリカーボネート樹脂組成物。
  4.  請求項1又は2において、(A)樹脂成分がポリカーボネート樹脂/熱可塑性ポリエステル樹脂のアロイ、またはポリカーボネート樹脂/スチレン系樹脂のアロイであることを特徴とする高熱伝導性ポリカーボネート樹脂組成物。
  5.  請求項1ないし4のいずれか1項において、(A)樹脂成分100質量部に対し、(B)黒鉛化された炭素繊維を15質量部以上35質量部以下含むことを特徴とする高熱伝導性ポリカーボネート樹脂組成物。
  6.  請求項1ないし5のいずれか1項において、(C)ガラスビーズに対する(B)黒鉛化された炭素繊維の量((B)/(C)(質量比))が0.1以上1未満であることを特徴とする高熱伝導性ポリカーボネート樹脂組成物。
  7.  請求項2ないし6のいずれか1項において、(C)ガラスビーズに対する(D)ガラスフレークの量((D)/(C)(質量比))が0.1以上1未満であることを特徴とする高熱伝導性ポリカーボネート樹脂組成物。
  8.  請求項1ないし7のいずれか1項において、(A)樹脂成分100質量部に対し、(E)リン系難燃剤を5質量部以上30質量部以下含むことを特徴とする高熱伝導性ポリカーボネート系樹脂組成物。
  9.  請求項8において、該(E)リン系難燃剤がリン酸エステル系化合物であることを特徴とする高熱伝導性ポリカーボネート系樹脂組成物。
  10.  請求項1ないし7のいずれか1項において、(A)樹脂成分100質量部に対し、(F)シリコーン系難燃剤を0.1質量部以上10質量部以下含むことを特徴とする高熱伝導性ポリカーボネート系樹脂組成物。
  11.  請求項1ないし7のいずれか1項において、(A)樹脂成分100質量部に対し、(G)金属塩系難燃剤を0.02質量部以上0.3質量部以下含むことを特徴とする高熱伝導性ポリカーボネート系樹脂組成物。
  12.  請求項1ないし11のいずれか1項において、(A)樹脂成分100質量部に対し、(H)フッ素系樹脂を0.01質量部以上1質量部以下含むことを特徴とする高熱伝導性ポリカーボネート系樹脂組成物。
  13.  請求項1ないし12のいずれか1項において、(A)樹脂成分100質量部に対し、(I)離型剤を0.001質量部以上2質量部以下含むことを特徴とする高熱伝導性ポリカーボネート系樹脂組成物。
  14.  請求項1ないし13のいずれか1項に記載の高熱伝導性ポリカーボネート系樹脂組成物を成形してなることを特徴とする高熱伝導性ポリカーボネート系樹脂成形体。
