Description

Si系合金負極材料 関連出願の相互参照
 この出願は、2012年2月1日に出願された日本国特許出願2012-19622号及び2012年12月19日に出願された日本国特許出願2012-276615号に基づく優先権を主張するものであり、それらの全体の開示内容が参照により本明細書に組み込まれる。
 本発明は、リチウムイオン二次電池やハイブリットキャパシタなど、充放電時にリチウムイオンの移動を伴う蓄電デバイスのための、導電性に優れるSi系合金負極材料に関するものである。
 近年、携帯機器の普及に伴い、リチウムイオン電池を中心とした高性能二次電池の開発が盛んに行われている。さらに、自動車用や家庭用定置用蓄電デバイスとしてリチウムイオン二次電池やその反応機構を負極に適用したハイブリットキャパシタの開発も盛んになっている。それらの蓄電デバイスの負極材料としては、リチウムイオンを吸蔵及び放出することができる、天然黒鉛や人造黒鉛、コークスなどの炭素質材料が用いられている。しかし、これらの炭素質材料はリチウムイオンを炭素面間に挿入するため、負極に用いた際の理論容量は372mAh/gが限界であり、高容量化を目的とした炭素質材料に代わる新規材料の探索が盛んに行われている。
 一方、炭素質材料に代わる材料として、Siが注目されている。その理由は、SiはLi22Si5で表される化合物を形成して、大量のリチウムを吸蔵することができるため、炭素質材料を使用した場合に比較して負極の容量を大幅に増大でき、結果としてリチウムイオン二次電池やハイブリットキャパシタの蓄電容量を増大することができる可能性を持っているためである。
 しかし、Siを単独で負極材として使用した場合には、充電時にリチウムと合金化する際の膨張と、放電時にリチウムと脱合金化する際の収縮との繰返しによって、Si相が微粉化されて、使用中に電極基板からSi相が脱落したり、Si相間の電気伝導性が取れなくなるなどの不具合が生じるために、蓄電デバイスとしての寿命が極めて短いといった課題があった。
 また、Siは炭素質材料や金属系材料に比べて電気伝導性が悪く、充放電に伴う電子の効率的な移動が制限されているため、負極材としては炭素質材料など導電性を補う材料と組合せて使用されるが、その場合でも特に初期の充放電や高効率での充放電特性も課題となっている。
 このようなSi相を負極として利用する際の欠点を解決する方法として、Siなどの親リチウム相の少なくとも一部を、Siと遷移金属に代表される金属との金属間化合物で包囲した材料やその製造方法が、例えば、特開2001-297757号公報(特許文献1)や特開平10-312804号公報(特許文献2)に提案されている。
 また、別の解決方法として、Si相を含む活物質の相をリチウムと合金化しないCuなどの導電性材料で被覆した電極やその製造方法が、例えば、特開2004-228059号公報(特許文献3)や特開2005-44672号公報(特許文献4)に提案されている。
 しかしながら、上述した活物質の相をCuなどの導電性材料で被覆する方法では、Si相を含む活物質を電極に形成する工程の前又は後に、Cuめっきなどの方法で被覆する必要があり、また、被覆膜厚の制御など工業的に手間がかかるという問題がある。
 また、Siなどの親リチウム相の少なくとも一部を金属間化合物で包囲した材料は、溶融後の凝固プロセス中に親リチウム相と金属間化合物が形成されるため、工業的に好ましいプロセスといえるが、構造では、Si相の微粉化が防げるまでの十分なSi相サイズが得られないといった問題がある。
 そこで、本発明の目的は、Si系合金中のSi相や金属間化合物相の組成、構造、組織の大きさ等を制御することで、リチウムイオン二次電池やハイブリットキャパシタなど、充放電時にリチウムイオンの移動を伴う蓄電デバイスのための、充放電特性に優れるSi系合金負極材料を提供することである。
 上述のような問題を解消するために、本発明者らは鋭意開発を進めた結果、充放電容量が大きく、サイクル寿命にも優れた材料を見出した。通常、充放電容量が大きいためには活物質であるSi量が多くなければならない。しかし、Siはリチウムの吸蔵・放出時に約400%もの体積膨張を引き起こすため、サイクル寿命を延ばすためにはSi量を減らしたSi合金やSi相を金属間化合物相で取り囲む試みが行われるが、我々は、Si相と微細組織を形成するSi系共晶合金を見出し、それにより充放電容量及びサイクル寿命に良好な負極材料の提供を可能にした。その共晶合金の微細組織では、主要相であるSi相の平均短軸幅は4μm以下であることが好ましいことがわかった。Si相をその平均短軸幅が4μm以下となるように微細に形成することで、Siへのリチウムの吸蔵・放出時の体積膨張による微粉化、つまりはSiの電気的孤立や電極からの滑落を防ぐことができるためである。
 また、Si相の微細化だけでなく、共晶合金とすることで、SiとTi、V、Cr、Mn、Fe、Co、Ni、Cu、Zr、Nb及びMgから選択された一種以上の第一添加元素Aとの化合物相、つまりは金属間化合物相が微細Si相の周囲を取り囲むことで、Siへのリチウムの吸蔵・放出時の体積膨張により生じる応力を緩和し、電極の崩壊、Siの電気的孤立を防ぐ役割を果たす。
 さらに、上記第一添加元素AとS、Se、Te、Sn、In、Ga、Pb、Bi、Zn、Al及びAgから選択される少なくとも一種以上である低融点の第二添加元素Bとの化合物相が、Si相並びにSiと第一添加元素Aとの化合物相の周囲に存在することで、Siと第一添加元素Aとの化合物相よりもさらに軟質の金属間化合物相でSi相を覆うことになり、Siへのリチウムの吸蔵・放出時の体積膨張により生じる応力を2重に緩和するため、電極の崩壊、Siの電気的孤立を防ぐ役割を果たし、さらにサイクル寿命に優れた電極特性効果を示す。
 加えて(又はあるいは)、上記低融点の第二添加元素B同士の化合物相や上記低融点の第二添加元素Bの単相がSi相の周囲に点在若しくは取り囲むように存在することで、上記金属間化合物相と比較してより軟質の金属化合物相又はより軟質の金属単相が形成され、3重若しくは4重(又は2重若しくは3重)のSiへのリチウムの吸蔵・放出時の体積膨張により生じる応力緩和をもたらす。また、Cu等の集電体との密着性を高めることにより、電極膨張の抑制や充放電サイクル特性を改善する効果が期待される。
 これらのことから、Si共晶合金とすることで今までになかったサイズのSi微細組織を形成すると同時に、そのSi相の周囲を2重、3重又は4重にも導電性の良好かつ軟質金属化合物相で取り囲むことで、リチウムの吸蔵・放出時の体積膨張により生じる応力により生じる電極からの活物質の滑落やSiの微粉化によるSiの電気的孤立が引き起こすサイクルに伴う急激な放電容量低下を改善し、充放電容量とサイクル寿命のいずれもが良好である二次電池負極材料の優れた効果を見出し、本発明に至った。
 本発明の一態様によれば、リチウムイオン二次電池用Si系合金負極材料であって、
 前記Si系合金負極材料が、SiからなるSi主要相と、二種以上の元素からなる化合物相とから構成される合金の相を含んでなり、
 前記二種以上の元素が、Ti、V、Cr、Mn、Fe、Co、Ni、Cu、Zr、Nb及びMgからなる群から選択される少なくとも一種以上の第一添加元素Aと、S、Se、Te、Sn、In、Ga、Pb、Bi、Zn、Al及びAgからなる群から選択される少なくとも一種以上の低融点の第二添加元素Bとを含み、
 前記化合物相が、
- Si及び第一添加元素Aからなる第一化合物相と、
- 第一添加元素A及び第二添加元素Bからなる第二化合物相と、
- 二種以上の第二添加元素Bからなる第三化合物相及び第二添加元素Bの単相のいずれか一方又は両方と
を含むか、又は
- Si及び第一添加元素Aからなる化合物相と、
- 二種以上の第二添加元素Bからなる化合物相及び第二添加元素Bの単相のいずれか一方又は両方と
を含み、かつ、
 前記Si主要相の平均短軸幅が4μm以下である、Si系合金負極材料が提供される。
 本発明の好ましい態様によれば、上記二種以上の元素からなる化合物相は、Si及び第一添加元素Aからなる第一化合物相と、第一添加元素A及び第二添加元素Bからなる第二化合物相と、二種以上の第二添加元素Bからなる第三化合物相及び第二添加元素Bの単相のいずれか一方又は両方とを含む。あるいは、本発明の別の好ましい態様によれば、上記二種以上の元素からなる化合物相は、Si及び第一添加元素Aからなる化合物相と、二種以上の第二添加元素Bからなる化合物相及び第二添加元素Bの単相のいずれか一方又は両方とを含む。なお、以下に述べる各種の限定事項は、上記両方の態様にも当てはまるものである。

 Si系合金負極材料
 本発明は、リチウムイオン二次電池用Si系合金負極材料に関する。Si系合金負極材料は、SiからなるSi主要相と、二種以上の元素からなる化合物相とから構成される合金の相を含んでなり(comprising)、典型的にはこれらの相のみから本質的になる(consisting essentially of)又はのみからなる(consisting of)。化合物相を構成する上記二種以上の元素は、第一添加元素Aと第二添加元素Bを含んでなる。第一添加元素Aは、Ti、V、Cr、Mn、Fe、Co、Ni、Cu、Zr、Nb及びMgからなる群から選択される少なくとも一種以上である一方、第二添加元素Bは、S、Se、Te、Sn、In、Ga、Pb、Bi、Zn、Al及びAgからなる群から選択される少なくとも一種以上の低融点元素である。上記化合物相は、(i)Si及び第一添加元素Aからなる第一化合物相と、第一添加元素A及び第二添加元素Bからなる第二化合物相と、二種以上の第二添加元素Bからなる第三化合物相及び第二添加元素Bの単相のいずれか一方又は両方とを含み(comprising)、好ましくはこれらの相のみから本質的になる(consisting essentially of)若しくはのみからなる(consisting of)か、又は(ii)Si及び第一添加元素Aからなる化合物相と、二種以上の第二添加元素Bからなる化合物相及び第二添加元素Bの単相のいずれか一方又は両方とを含み(comprising)、好ましくはこれらの相のみから本質的になる(consisting essentially of)若しくはのみからなる(consisting of)。そして、Si主要相の平均短軸幅は4μm以下である。
 ところで、リチウムイオン二次電池の充放電容量はリチウムの移動量で決まってくる。リチウムを多量に吸蔵・放出できる物質が求められている。そこで、負極材料にはリチウム金属を使用すれば一番効率が良いのだが、充放電に伴うデンドライドの形成により引き起こされる電池の発火など安全性に問題がある。そこで、現在はリチウムをより多く吸蔵・放出できる合金の研究が進んでおり、それら合金の中でもSiは多量にリチウムを吸蔵・放出できる物質として有望視されている。そのため、合金相の主要相としてSiを採用する。
 しかし、Siはリチウムの吸蔵・放出時に約400%もの体積膨張を引き起こすため、電極からSiが剥離・脱落したり、Siが集電体との接触を保てなくなることで、サイクルに伴う充放電容量の急激な低下が起こる。また、SiはSi相サイズが大きすぎると、内部のSi相までリチウムと反応せずに、Siのリチウムと反応しやすい表層から膨張し、亀裂が生じ、次に内部の未反応Si相が膨張し、また亀裂が生じるといったことを繰り返すSiの微粉化が引き起こされる。これにより、電極からSiが剥離・脱落したり、Siが集電体との接触を保てなくなることで、サイクルに伴う充放電容量の急激な低下が起こる。
 そこで、上記2点について、Si相を微細に形成させること、及びSiがリチウムの吸蔵・放出時に約400%もの体積膨張を引き起こすことで生じる応力を緩和ないし吸収させる相でSi相を取り囲むこと、この2つの改善方法により電極からのSiの剥離・脱落やSiが集電体と接触しなくなることを防ぐに至った。
 そのため、Siと共晶合金を形成し微細Si相が得られること、また、Siよりも導電性がよく柔軟な金属間化合物を形成するTi、V、Cr、Mn、Fe、Co、Ni、Cu、Zr、Nb及びMgから選択される第一添加元素Aを一種以上含有させることで、Siと第一添加元素Aとの化合物相が微細Si相の周囲を取り囲み、Siの微粉化、Siへのリチウムの吸蔵・放出時の体積膨張により生じる応力を緩和し、電極の崩壊、Siの電気的孤立を防ぐ役割を果たす。
 また、第一添加元素AとS、Se、Te、Sn、In、Ga、Pb、Bi、Zn、Al及びAgから選択される少なくとも一種以上の低融点の第二添加元素Bとの化合物相がSi相並びにSiと第一添加元素Aとの化合物相の周囲に存在することで、低融点の第二添加元素Bは導電性が良好で且つ柔らかな物質であるため、Siと第一添加元素Aとの化合物相よりもさらに軟質の金属間化合物相でSi相を覆うことになり、Siへのリチウムの吸蔵・放出時の体積膨張により生じる応力を2重に緩和するため、電極の崩壊及びSiの電気的孤立を防ぐ役割を果たすといったメリットを与える。
 加えて(又はあるいは)、導電性が良好で、柔らかな物質である低融点の第二添加元素B同士の化合物相や低融点の第二添加元素Bの単相がSi相の周囲に点在若しくは取り囲むように存在することで、上記金属間化合物相よりもより軟質金属化合物相、あるいは軟質金属単相が形成され、3重若しくは4重(又は2重若しくは3重)のSiへのリチウムの吸蔵・放出時の体積膨張により生じる応力緩和をもたらす。その上、粒子表面に低融点元素B単相が点在していると、低融点元素Bは粒子同士の集電性を向上するとともに、軟質金属であるが故に粒子が膨張した際の粒子間の体積膨張緩衝材としても機能するといったメリットを与える。
 また、Cu等の集電体との密着性を高めることにより電極膨張の抑制や充放電サイクル特性を改善する効果が期待される。特に、電極作製時の加熱温度よりも低い融点の元素を含む場合には、それらの溶融又は一部溶融によって粒子同士、及び/又は粒子とCu等の集電体を部分的に金属結合化し、電極膨張の抑制や充放電サイクル特性をさらに改善する効果も期待される。
 また、SiはSi相サイズが大きすぎると、内部のSi相までリチウムと反応せずに、Siのリチウムと反応しやすい表層から膨張し、亀裂が生じ、次に内部の未反応Si相が膨張し、また亀裂が生じるといったことを繰り返すSiの微粉化が引き起こされる。これにより、電極からSiが剥離・脱落したり、Siが集電体との接触を保てなくなることで、サイクルに伴う充放電容量の急激な低下が起こる。このことから、微分化が起こらないサイズまで微細組織にする必要があり、Siの平均短軸幅が好ましくは4μm以下であることが望ましい。特に、好ましくは2μm以下、より好ましくは1μm以下、さらに好ましくは500nm以下であることが望ましい。なお、平均短軸幅は、Si相の薄い幅方向の厚みの平均値を意味する。平均短軸幅の測定は、例えば、供試粉末を樹脂埋め研磨し、その断面において、直径が40μm以上の粉末をSEMのCompo像にて4000倍で無作為に5個撮影し、この写真1枚から無作為に5つのSi相の薄い幅方向の厚みを読取り、合計25の読取値の平均値を算出することにより行えばよい。
 本発明のSi系合金負極材料は、第一添加元素Aを0.5~40at%量で含有するのが好ましく、より好ましくは5~35at%、さらに好ましくは8~30at%、特に好ましくは11~25at%である。すなわち、Ti、V、Cr、Mn、Fe、Co、Ni、Cu、Zr、Nb及びMgから選択される一種以上の第一添加元素AはSiの体積膨張の緩和に寄与しうるところ、その含有量が0.5at%以上であると、Si含有量が多くなりすぎるのを回避してSiの体積膨張を緩和しやすくなる。また、第一添加元素Aの含有量が40at%以下であるとSi量が少なくなりすぎるのを回避して、十分な充放電容量を得ることができる。
 本発明のSi系合金負極材料は、第二添加元素Bを0.1~25at%の量で含有するのが好ましく、より好ましくは0.1~20at%、さらに好ましくは0.1~10at%、特に好ましくは0.1~5at%である。すなわち、S、Se、Te、Sn、In、Ga、Pb、Bi、Zn、Al及びAgから選択される低融点の第二添加元素BはSiの体積膨張の緩和に寄与しうるところ、含有量が0.1at%以上であると、Si含有量が多くなりしぎるのを回避してSiの体積膨張を緩和しやすくなる。また、第二添加元素Bの含有量が25at%以下であるとSi量が少なくなりすぎるのを回避して、十分な充放電容量を得ることができる。
 本発明のSi系合金負極材料は、第一添加元素A及び第二添加元素Bを12~25at%の合計量で含むのが好ましく、より好ましくは13~24at%、さらに好ましくは14~23at%、特に好ましくは15~22at%である。この合計量を12~25at%とすることで、Si相サイズをさらに安定して微細にすることが可能であり、良好なサイクル寿命が得られ易くなる。
 本発明のSi系合金負極材料は、第一添加元素Aとして少なくともCuを0.5~75at%含有し、第一化合物相がSixCuy相(ただしx<y)の組成を有し、SixCuy相からなる金属間化合物相がSi主要相を取り囲んでいるものであってもよい。すなわち、Cuは第一添加元素Aのなかでも電気伝導性や延展性に優れており、Siの体積膨張による応力を最も緩和できる元素であり、そのようなCuが0.5%以上であると、金属間化合物相の硬さが硬くなりすぎるのを回避して、Siの体積膨張による応力を緩和しやすくなる。また、75at%以下のCu含有量とすることで、今度はSiの含有量が少なくなりすぎて充放電容量が減少するのを防止できる。すなわち、第一添加元素Aとして少なくともCuを0.5~75at%含有し、SiリッチではなくCuの金属リッチな化合物を形成することで電気伝導性や応力緩和相に優れた金属間化合物を形成することができる。
 図1は、Si-Cu二元系の状態図を示す。この図に示すように、Si-Cu合金溶融物を冷却すると液相線温度(例えば、Si:64原子%-Cu:36原子%の場合は1200℃)に達した時に初晶としてSiが析出し始める。この初晶は液体急冷法やアトマイズ法のように冷却速度が大きければ粒状晶として析出し、温度が固相線温度(802℃)に達するとSiとSiCu3の共晶反応が起こり凝固が完了する。このように、Siリッチ側の状態図ではSi相とSiCu3相との共晶反応であり、Si相をSiCu3相が取り囲む組織になる。
 一方、Cu以外とSiとを合金化させる元素の組合せとして、例えばFe-Si、Ni-Si、Mn-Si、Co-Si、Cr-Si、Si-W、Mo-Si、Nb-Si、Si-Ti、Si-V等が考えられる。しかし、これらは、いずれもFeSi2、NiSi2、CoSi2、CrSi2、WSi2、MoSi2、MnSi2、NbSi2、TiSi2、VSi2と金属元素よりもSiリッチな組成が残ることになる。
 上記のSiと遷移元素との組合せで唯一Cuが金属リッチな化合物(SiCu3)としてSi相と平衡する。このCuリッチな化合物(SiCu3の抵抗値を調べると、SiCu3:16.3×10-4Ω・m、同様に、FeSi2:1000×10-4Ω・m、NiSi2:50×10-4Ω・m、CoSi2:18×10-4Ω・mとSiCu3が他のシリサイド化合物に比べて抵抗値の低いことが分かる。
 SiCu3の抵抗値が最も低かった要因は二つあり、一つ目はSiCu3が他のシリサイド化合物に比べて金属リッチな組成であることである。二つ目として、原料の遷移金属元素に注目すると、Cu:1.73×10-4Ω・m、Fe:10×10-4Ω・m、Ni:11.8×10-4Ω・m、Co:9.71×10-4Ω・m、と単体Cuは他の遷移金属元素と比較しても極めて抵抗値が低く、Siと最も抵抗値が低くなる遷移金属の組合せであったことである。
 上述のことからも分かるように、遷移金属シリサイド化合物の中で最も低い抵抗値をとるSiと遷移金属元素の組合せはSiとCuである。これは遷移金属シリサイド化合物の原料である単体Cuが他の単体遷移金属元素と比較しても極めて抵抗値が低く、かつSi相とSiとの遷移金属元素の組合せでは決して得られないSiとCu元素との金属リッチな化合物相(SixCuy(x<y))、例えば、SiCu3相の形成が可能であることからである。このように最も抵抗値が低いことから、SiCu3は上記したSiリッチな金属間化合物(FeSi2、NiSi2、CoSi2、CrSi2、WSi2、MoSi2、MnSi2、NbSi2、TiSi2、VSi2)よりも高い電気伝導性を示すことが分かる。
 上記のことより、Siとの遷移金属元素との組合せで唯一CuだけがSi相と金属リッチな化合物(SiCu3)相を共晶反応により析出することが分かり、かつこのSiCu3はSi-Cu二元系状態図からSiリッチな組成(例えば、Si:64原子%-Cu:36原子%)においてはSi相をSiCu3相が取り囲む組織になっていることも分かっている。このことによりSiと他の遷移金属元素との組合せをはるかに上回る電気伝導性を持つSiCu3相をSi相の回りに析出させることで、SiCu3相がSiの乏しい電気伝導性を補う役割を果してくれる。さらに、SiCu3相はSiに比べて硬度が低いためSiとリチウムとの反応により生じるSiの大きな体積膨張、収縮の変化による応力を緩和する相とも成り得る。
 さらに、Siと金属間化合物を形成するCuとの合金であるSixCuy合金において、SixCuy相の組成がx<yであることが必要である。例えば、FeSi2では、Feリッチとはならない。Fe元素とSiとの合金では、Siリッチな化合物相を形成してしまうことから、電気伝導性が劣り、かつ、充放電の繰り返しで生じるSiの微細化によるSi相間の電気伝導性の低下防止を十分に発揮させることができないため、SixCuy相の組成がx<yであることにした。好ましくはx=1、y=3とする。
 さらに、S、Se、Te、Sn、In、Ga、Pb、Bi、Zn、Al、Agなどの低融点元素である第二添加元素が添加されることで、(1)SiCu3金属間化合物と低融点元素の相乗効果により活物質Si相の導電性をさらに改善・向上させることができ、(2)柔軟性のある低融点元素が点在分布することで、Siの充放電時の体積変化により生じる応力をSiCu3金属間化合物相と低融点元素との相互作用により緩和できることから、充放電容量とサイクル寿命のいずれもが良好で、2次負極材料の提供を可能とする優れた効果をもたらす。また、これらのSi主要相の平均短軸幅が4μmを超えると、サイクル寿命が劣化するので4μm以下とする。好ましくは2μm以下、より好ましくは1μm以下、さらに好ましくは500nm以下であることが望ましい。
 また、別の切り口として、微細組織に着目した。その特徴は、共晶合金を得るための添加元素としてCrを用いたことである。図2は、本発明に係るSi-Si2Crの共晶合金の走査型電子顕微鏡写真による断面組織図で、黒い相がSi相、白い相がSi2Cr相である。この図2に示す通り、Si及びSi2Cr相ともに極めて微細であり、平均短軸幅は1μm以下である。なお、FeやVなど他の元素と比較し、Cr添加が極端に微細な共晶組織となり、充放電特性にも優れる原因については、以下のことが推測される。
 Si相と珪化物の共晶を得るために必要な添加元素量は元素の種類により決まっており、例えばFeの場合は26.5%、Vの場合は3%の添加が必要である。なお、これらはいずれもSiと添加元素の状態図から読み取ることができる。ここで、共晶を得るためにFeのように比較的多くの添加量が必要な場合は必然的に珪化物の量が多くなり粗大化しやすく、Liを吸蔵・放出するSi相の割合が低下し、高い放電容量が得られない。
 一方、Vのように極端に少ない添加量で共晶となる場合、共晶組織中の珪化物の割合が少なく、必然的にSi相が粗大化しやすくなり、充放電時のSi相の体積変化を制御する珪化物の効果が得られない。一方、Crは共晶となる添加量がこれらの中間であり、Si相及び珪化物の両者が微細になると考えられる。したがって、Si-Si2Cr共晶合金は高い放電容量と優れたサイクル寿命を兼備することができる。
 また、Crの一部をTiで置換することにより、さらに、充放電特性を改善できる。本発明者は、Si-Si2Cr共晶合金において、CrをTiに置換する検討を詳細に行った結果、TiはSi2CrのCrに置換され、その結晶構造を変化させることなく格子定数を増加させると考えられた。
 図3は、Cr/Ti比を変化させたSi-Si2Cr共晶合金のX線回折を示す図である。この図に示すように、Crの一部をTiに置換することにより、Si2Crは結晶構造を変化させることなく回折ピーク位置が低角度側にシフトしており、格子定数が増加しているものと考えられる。
 本発明におけるCrへのTi置換によるSi2Crの格子定数増加は、珪化物中のLiの通過をスムーズにし、これに伴う体積変化を軽減する役割を果たしている可能性が推測される。このように、Siと珪化物の共晶系合金をリチウムイオン電池負極活物質に利用する検討で、珪化物の構造にまで踏み込んだ研究はこれまでにほとんど見られない。
 さらに、Crの一部をTiへ置換する効果については、詳細な原因は不明であるが、次のような意外な利点も見出された。通常の共晶組織は、添加元素量が一点の特異的な組織であり、少しでも添加量が前後に振れると、亜共晶もしくは過共晶合金となり、著しく粗大な初晶が晶出してしまうため、厳密に共晶組織を得るためには、高い製造技術を要する。しかしながら、Crの一部をTiに置換した本発明合金では、CrとTiの合計が約12~21%程度の広い範囲で微細な組織が得られ、製造ロットにより多少は添加量が前後に振れても極端な組織変化がない。なお、図4A及び4BはCrとTiの合計量を変化させたSi-Si2Cr系共晶合金の走査型電子顕微鏡写真による断面組織図である。なお、図4AはCrとTiの合計量が17%の場合であり、図4BはCrとTiの合計量が19%の場合である。
 また、上記Si-Si2(Cr、Ti)系共晶合金にS、Se、Te、Sn、In、Ga、Pb、Bi、Zn、Al、Agなどの低融点元素が添加されることで、(1)Si2(Cr,Ti)といった金属間化合物と低融点元素の相乗効果により活物質Si相の導電性をさらに改善・向上させることができ、(2)柔軟性のある低融点元素が点在分布することで、Siの充放電時の体積変化により生じる応力をSi2(Cr,Ti)といった金属間化合物相と低融点元素との相互作用により緩和できることから、充放電容量とサイクル寿命のいずれもが良好で、2次負極材料の提供を可能とする優れた効果をもたらす。
 また、Crの一部をTi、Mn、Fe、Ni、Cuから少なくとも一種以上置換し、S、Se、Te、Sn、In、Ga、Pb、Bi、Zn、Al、Agなどの低融点の第二添加元素Bが添加されることで、(1)Si2(Cr,Ti)といった金属間化合物と低融点元素の相乗効果により活物質Si相の導電性をさらに改善・向上させることができ、(2)柔軟性のある低融点元素が点在分布することで、Siの充放電時の体積変化により生じる応力をSi2(Cr,Ti)といった金属間化合物相と低融点元素との相互作用により緩和できることから、充放電容量とサイクル寿命のいずれもが良好で、2次負極材料の提供を可能とする優れた効果をもたらす。また、これらのSi主要相の平均短軸幅が4μmを超えると、サイクル寿命が劣化するので4μm以下とする。好ましくは2μm以下、より好ましくは1μm以下、さらに好ましくは500nm以下であることが望ましい。
 好ましくは、Si系合金負極材料は、第一添加元素Aとして少なくともCr及びTiを合計で12~21at%含有し(ただしTiが0at%の場合を含む)、Cr%/(Cr%+Ti%)の比が0.15~1.00であってもよい。すなわち、本発明合金においてCrはSi相と微細共晶組織を形成するSi2Crを生成する必須元素であり、TiはCrに置換しSi2Crの格子定数を増加させる有効な元素である。その合計量が12%未満では亜共晶組織となり粗大な初晶Si相を晶出し、21%を超えると過共晶組織となり粗大なSi2Crを晶出し、いずれもサイクル寿命を劣化させる。また、Cr%/(Cr%+Ti%)が0.15未満ではSi2Cr相の他にSi2Ti相が生成するとともに、Si相を粗大化させ、サイクル寿命を劣化する。CrとTiの合計において、好ましい範囲は17~20at%、より好ましくは18~19at%である。また、Cr%/(Cr%+Ti%)の好ましい範囲は、0.15~0.90、より好ましくは0.20~0.80である。
 共晶合金であるため、冷却速度100℃/s以上の凝固組織が好ましい。共晶合金のミクロ組織サイズは、一般に冷却速度により影響を受ける。したがって、100℃/s以上の凝固速度で凝固する方法として、ガスアトマイズ法、ディスクアトマイズ法、単ロール法などがある。好ましくは、ガスアトマイズ法、ディスクアトマイズ法である。
 Si系合金負極材料は、Si主要相がアモルファス構造を有するのが好ましい。すなわち、アモルファスになることでSi相の強度向上等による膨張の抑制と微粉化の防止が可能であり、リチウム挿入・脱離反応が効率よく行われ、充放電効率が向上するためである。
 なお、上述した合金粉末の製造方法に関しては、水アトマイズ、ガスアトマイズ、ディスクアトマイズ、遠心アトマイズ、急冷ロール、メカニカルミリング、メカニカルアロイング、混合法等のいかなるプロセス、及び、それらの複数のプロセスの組合せからなるいかなるプロセスを用いても良い。
 また、本発明のリチウムイオン二次電池用負極材料で、Siの充放電時の体積変化により生じる応力を金属間化合物相と低融点元素との相互作用に加え、カーボンを混合して使用することで、導電性の向上や膨張の緩和ができることから、充放電容量とサイクル寿命のいずれも良好な特性を示す。
 好ましくは、本発明のSi系合金負極材料は、Sn、Cu及びBiからなる群から選択される一種以上を合計で0.1~5at%含むものであってよい。例えば、本発明のSi系合金負極材料は、Snを0.1~3at%の量で含むのが好ましい。あるいは、本発明のSi系合金負極材料は、Biを0.1~3at%の量で含むのが好ましい。
 以下、本発明について、実施例により具体的に説明する。
 表1に示す組成の負極材料粉末を、以下に述べる単ロール法、ガスアトマイズ法あるいはディスクアトマイズ法により作製した。単ロール法である液体急冷法については、所定組成の原料を底部に細孔を設けた石英管内に入れ、Ar雰囲気中で高周波溶解して溶湯を形成し、この溶湯を回転する銅ロールの表面に出湯した後、銅ロールによる急冷効果により非晶質なSi相を形成する急冷リボンを作製した。その後、作製した急冷リボンをジルコニア製のポット容器内にジルコニアボールとともにAr雰囲気中にて密閉し、メカニカルミリングにより粉末化した。
 ガスアトマイズ法については、所定組成の原料を、底部に細孔を設けた石英坩堝内に入れ、Arガス雰囲気中で高周波誘導溶解炉により加熱溶融した後、Arガス雰囲気中で、ガス噴射させるとともに出湯させて、急冷凝固することで目的とするガスアトマイズ微粉末を得た。ディスクアトマイズ法については、所定組成の原料を、底部に細孔を設けた石英坩堝内に入れ、Arガス雰囲気中で高周波誘導溶解炉により加熱溶融した後、Arガス雰囲気中で、40000~60000r.p.m.の回転ディスク上に出湯させて、急冷凝固することで目的とするディスクアトマイズ微粉末を得た。
 上記負極の単極での電極性能を評価するために、対極にリチウム金属を用いた、いわゆる二極式コイン型セルを用いた。まず、負極活物質(Si-Cu、Si-Cr-Tiなど)、導電材(アセチレンブラック)、結着材(ポリフッ化ビニリデン)を電子天秤で秤量し、分散液(N-メチルピロリドン)と共に混合スラリー状態とした後、集電体(Cu箔)上に均一に塗布した。塗布後、真空乾燥機で減圧乾燥し溶媒を蒸発させた後、必要に応じてロールプレスした後、コインセルにあった形状に打ち抜いた。対極のリチウムも同様に金属リチウム箔をコインセルにあった形状に打ち抜いた。
 リチウムイオン電池に使用する電解液はエチレンカーボネートとジメチルカーボネートの3:7混合溶媒を用い、支持電解質にはLiPF6(六フッ化リン酸リチウム)を用い、電解液に対して1モル溶解した。その電解液は露点管理された不活性雰囲気中で取り扱う必要があるため、セルの組立ては、全て不活性雰囲気のグローブボックス内で行った。
セパレータはコインセルにあった形状に切り抜いた後セパレータ内に電解液を十分浸透させるために、減圧下で数時間電解液中に保持した。その後、前工程で打ち抜いた負極、セパレータ、対極リチウムの順に組合せ、電池内部を電解液で十分満たした形で構築した。
 充電容量、放電容量の測定として、上記二極式セルを用い、温度25℃、充電は0.50mA/cm2の電流密度で、金属リチウム極と同等の電位(0V)になるまで行い、同じ電流値(0.50mA/cm2)で、放電を1.5Vまで行い、この充電-放電を1サイクルとした。また、サイクル寿命としては、上記測定を繰返し行うことを実施した。

 表1に示すように、No.1~39は本発明例であり、表2に示すようにNo.40~~55は比較例を示す。これらの特性として、初期放電容量と50サイクル後の放電容量維持率を示す。
 本発明例のNo.1~39はSiを主要相とし、Ti、V、Cr、Mn、Fe、Co、Ni、Cu、Zr、Nb、Mgから選択される少なくとも一種以上の第一添加元素Aと、S、Se、Te、Sn、In、Ga、Pb、Bi、Zn、Al、Agから選択される少なくとも一種以上の低融点元素Bが添加されており、金属間化合物相内にS、Se、Te、Sn、In、Ga、Pb、Bi、Zn、Al、Agなどの低融点元素が点在分布していることで、(1)金属間化合物と低融点元素の相乗効果により活物質Si相の導電性をさらに改善・向上させることができ、(2)柔軟性のある低融点元素Bが点在分布することで、Siの充放電時の体積変化により生じる応力を金属間化合物相と低融点元素との相互作用により、より緩和できることから充放電容量とサイクル寿命のいずれも良好な特性を示した。また、優れた特性というのは放電容量が1000mAh/g以上であり、かつサイクル寿命が60%以上〔50サイクル後の放電容量維持率(%)〕であることを基準とする。
 例えば、No.11では、特に合金の相がSiからなる主要相と二種以上の元素からなる化合物相で構成されており、前記化合物相を構成する元素はTi、V、Cr、Mn、Fe、Co、Ni、Cu、Zrの第一添加元素Aと、S、Se、Te、Sn、In、Ga、Pb、Bi、Zn、Al、Agの低融点元素Bとであり、前記化合物相にはSiと第一添加元素Aからなる第一の化合物相及び第一添加元素Aと第二添加元素Bからなる第二の化合物相を含むと共に、二種以上の第二添加元素Bからなる第三化合物相及び第二添加元素Bの単相のいずれか一方又は両方を含んでおり、かつ主要相であるSiの平均短軸幅が4μm以下であるため、本発明条件を満たし、放電容量が1128mAh/g、50サイクル後の放電容量維持率が79%と充放電容量とサイクル寿命のいずれも良好な特性を示した。
 No.3では、特に合金の相がSiからなる主要相と二種以上の元素からなる化合物相で構成されており、前記化合物相を構成する元素はTi、Cr、Cuの第一添加元素Aと、Biの低融点元素Bとであり、前記化合物相にはSiと第一添加元素Aからなる化合物相及び第二添加元素Bの単相を含んでおり、かつ主要相であるSiの平均短軸幅が4μm以下であり、本発明条件を満たし、放電容量が1389mAh/g、50サイクル後の放電容量維持率が69%と充放電容量とサイクル寿命のいずれも良好な特性を示した。
 No.12では、特に第一添加元素A一種以上の含有量が33at%であり、0.5~40at%を含有するため、本発明条件を満たし、充放電容量とサイクル寿命のいずれも良好な特性を示した。No.13では、特に低融点第二添加元素B一種以上の含有量が17at%であり、0.1~25at%を含有するため、本発明条件を満たし、放電容量が1438mAh/g、50サイクル後の放電容量維持率が92%と充放電容量とサイクル寿命のいずれも良好な特性を示した。
 No.20では、特に第一添加元素Aと低融点第二添加元素Bの合計含有量が17at%であり、12~25at%含むため、本発明条件を満たし、充放電容量とサイクル寿命のいずれも良好な特性を示した。No.14では、特に第一添加元素AとしてCuが40at%であり、0.5~75at%含有し、第一の化合物相はSixCuy相の組成がx<yであり、SixCuy相からなる金属間化合物相がSi相を取り囲んでいるため、本発明条件を満たし、放電容量が1385mAh/g、50サイクル後の放電容量維持率が67%と充放電容量とサイクル寿命のいずれも良好な特性を示した。
 No.27では、第一添加元素AとしてCr9.0at%とTi9.0at%を含有し、CrとTiの合計含有量が18at%であり、12~21at%の範囲内であり、Cr%/(Cr%+Ti%)も0.50と0.15~1.00の範囲内であるため、本発明条件を満たし、放電容量が1293mAh/g、50サイクル後の放電容量維持率が89%と充放電容量とサイクル寿命のいずれも良好な特性を示した。
 また、これらは第一添加元素A一種以上、at%で0.5~40%を含有し、該低融点第二添加元素Bも一種以上からなり、at%で0.1~25%を含有すること、ならびにSi主要相の平均短軸幅が4μm以下と本条件を満たす。比較例40~41は低融点元素Bを含まないため、本発明条件を満たさない。比較例42~43は低融点元素Bを含まず、Si平均短軸幅が4μmを超えているため、本発明条件を満たさない。比較例44~47は第一添加元素Aを含有しないため、本発明条件を満たさない。比較例48~55はSi平均短軸幅が4μmを超えているため、本発明条件を満たさない。
 以上のように、Siを主要相とし、Ti、V、Cr、Mn、Fe、Co、Ni、Cu、Zr、Nb、Mgから選択される少なくとも一種以上の第一添加元素Aと、S、Se、Te、Sn、In、Ga、Pb、Bi、Zn、Al、Agから選択される少なくとも一種以上の低融点元素Bを含有することで、(1)金属間化合物と低融点元素の相乗効果により活物質Si相の導電性をさらに改善・向上させることができ、(2)柔軟性のある低融点元素が点在分布することで、Siの充放電時の体積変化により生じる応力を金属間化合物相と低融点元素相の相互作用により、さらにはカーボンが添加されることにより、より緩和できることに加えて、極めて微細で、かつ4μm以下の薄い幅方向の厚みの平均値を有し、高い充放電容量と優れたサイクル寿命を兼備する極めて優れた効果を有するものである。

Claims (12)

  1.  リチウムイオン二次電池用Si系合金負極材料であって、
     前記Si系合金負極材料が、SiからなるSi主要相と、二種以上の元素からなる化合物相とから構成される合金の相を含んでなり、
     前記二種以上の元素が、Ti、V、Cr、Mn、Fe、Co、Ni、Cu、Zr、Nb及びMgからなる群から選択される少なくとも一種以上の第一添加元素Aと、S、Se、Te、Sn、In、Ga、Pb、Bi、Zn、Al及びAgからなる群から選択される少なくとも一種以上の低融点の第二添加元素Bとを含み、
     前記化合物相が、
    - Si及び第一添加元素Aからなる第一化合物相と、
    - 第一添加元素A及び第二添加元素Bからなる第二化合物相と、
    - 二種以上の第二添加元素Bからなる第三化合物相及び第二添加元素Bの単相のいずれか一方又は両方と
    を含むか、又は
    - Si及び第一添加元素Aからなる化合物相と、
    - 二種以上の第二添加元素Bからなる化合物相及び第二添加元素Bの単相のいずれか一方又は両方と
    を含み、かつ、
     前記Si主要相の平均短軸幅が4μm以下である、Si系合金負極材料。
  2.  前記二種以上の元素からなる化合物相が、
    - Si及び第一添加元素Aからなる第一化合物相と、
    - 第一添加元素A及び第二添加元素Bからなる第二化合物相と、
    - 二種以上の第二添加元素Bからなる第三化合物相及び第二添加元素Bの単相のいずれか一方又は両方と
    を含む、請求項1に記載のSi系合金負極材料。
  3.  前記二種以上の元素からなる化合物相が、
    - Si及び第一添加元素Aからなる化合物相と、
    - 二種以上の第二添加元素Bからなる化合物相及び第二添加元素Bの単相のいずれか一方又は両方と
    を含む、請求項1に記載のSi系合金負極材料。
  4.  前記第一添加元素Aを0.5~40at%量で含有する、請求項1~3のいずれか一項に記載のSi系合金負極材料。
  5.  前記第二添加元素Bを0.1~25at%の量で含有する、請求項1~4のいずれか一項に記載のSi系合金負極材料。
  6.  前記第一添加元素A及び前記第二添加元素Bを12~25at%の合計量で含む、請求項1~5のいずれか一項に記載のSi系合金負極材料。
  7.  前記第一添加元素Aとして少なくともCuを0.5~75at%含有し、前記第一化合物相がSixCuy相(ただしx<y)の組成を有し、SixCuy相からなる金属間化合物相が前記Si主要相を取り囲んでいる、請求項1~3及び5のいずれか一項に記載のSi系合金負極材料。
  8.  前記第一添加元素Aとして少なくともCr及びTiを合計で12~21at%含有し(ただしTiが0at%の場合を含む)、Cr%/(Cr%+Ti%)の比が0.15~1.00である、請求項1~6のいずれか一項に記載のSi系合金負極材料。
  9.  Sn、Cu及びBiからなる群から選択される一種以上を合計で0.1~5at%含む、請求項1~8のいずれか一項に記載のSi系合金負極材料。
  10.  Snを0.1~3at%の量で含む、請求項1~9のいずれか一項に記載のSi系合金負極材料。
  11.  Biを0.1~3at%の量で含む、請求項1~10のいずれか一項に記載したSi系合金負極材料。
  12.  前記Si主要相がアモルファス構造を有する、請求項1~11のいずれか一項に記載のSi系合金負極材料。
