Abstract
본 발명은 탄소나노튜브섬유 제조장치에 관한 것으로서, 반응영역을 구비한 수직형 반응기 본체; 방사용액 및 제1가스를 포함하는 방사원료를 상기 반응영역으로 주입하는 내부관 및 상기 내부관을 둘러싼 동심축 환형부를 형성하고 이를 통해 제2가스를 상기 반응영역으로 주입하는 외부관을 구비한 동심축 이중관형 유입관; 상기 반응영역을 가열하기 위한 가열수단; 및 상기 반응영역 하단에 설치되는 탄소나노튜브섬유 배출부;를 포함하고, 상기 유입관의 내부관을 통해 반응영역 상단으로 유입된 방사원료는 반응영역 상단으로부터 하단을 향해 유동하면서 탄화 및 흑연화됨으로써 탄소나노튜브의 연속 집합체로 이루어진 탄소나노유브 섬유를 형성하고, 상기 유입관의 외부관을 통해 반응영역 상단으로 유입된 제2가스는 반응영역 상단으로부터 하단을 향해 유동하면서 상기 탄소나노튜브 연속 집합체의 둘레를 감싸는 형태로 가스 커튼을 형성하는 것을 특징으로 하는 탄소나노튜브섬유 제조장치를 제공한다. 본 발명에 따른 장치는 내벽의 오염으로 인한 오염을 최소화하고. 제조된 탄소나노튜브 섬유의 배출을 원활하게 하여 연속공정에 바람직하다.
Description
본 출원은 2014.10.28.자 한국 특허 출원 제2014-0147158호에 기초한 우선권의 이익을 주장하며, 해당 한국 특허 출원의 문헌에 개시된 모든 내용은 본 명세서의 일부로서 포함된다.
본 발명은 탄소나노튜브섬유 제조장치 및 이를 이용한 탄소나노튜브섬유 제조방법에 관한 것이다.
탄소동소체의 한 종류인 탄소나노튜브(CarbonNanotube, CNT)는 직경이 수 내지 수십 nm이며, 길이가 수백 ㎛에서 수 mm인 물질로 1991년 Iijima 박사에 의해 Nature 저널에 보고된 이후 우수한 열적, 전기적, 물리적 성질과 높은 종횡비 때문에 다양한 분야에서 연구가 진행되어왔다. 이러한 탄소나노튜브의 고유한 특성은 탄소의 sp2결합에서 기인하며, 철보다 강하고, 알루미늄보다 가벼우며, 금속에 준하는 전기전도성을 나타낸다. 탄소나노튜브의 종류는 크게 나노튜브의 벽수에 따라서 단일벽 탄소나노튜브(Single-Wall Carbon Nanotube, SWNT), 이중벽 탄소나노튜브(Double-Wall Carbon Nanotube, DWNT), 다중벽 탄소나노튜브(Multi-Wall Carbon Nanotube, MWNT)로 구분할 수 있으며, 비대칭성/말린 각도(chirality)에 따라서 지그재그(zigzag), 암체어(armchair), 키랄(chiral) 구조로 나뉜다.
현재까지 대부분의 연구는 분말형태의 탄소나노튜브를 분산시켜 복합재료의 강화제로 사용하거나 분산용액을 이용한 투명전도성 필름을 제조하는 방향으로 많이 진행되었으며, 몇몇 분야에서는 이미 상업화에 이르렀다. 하지만 복합재료와 투명전도성 필름에 탄소나노튜브를 이용하기 위해서는 탄소나노튜브의 분산이 중요한데 탄소나노튜브의 강한 반데르발스힘(van der Waals force)에 의한 응집력 때문에 이들을 고농도로 분산시키고 분산성을 유지하는 것은 쉽지 않은 일이다. 또한 탄소나노튜브가 강화재로 사용된 복합재료의 경우에는 탄소나노튜브의 우수한 성질을 충분히 발현하기가 힘들다는 단점이 있다.
이에 최근 몇 년 사이 탄소나노튜브의 성질을 충분히 발현하는 탄소나노튜브 구조체 제조를 위한 탄소나노튜브 섬유화 연구들이 많이 진행되어왔다.
탄소나노튜브와 분산제를 함유하는 분산용액을 이용하여 섬유화 하는 방법으로는 대표적으로 '응고방사법(coagulation spinning)', '액정방사법(liquid-crystalline spinning)' 및 ' 직접방사법(direct spinning)'이 있다.
응고방사법이란, 탄소나노튜브와 분산제를 함유하는 분산용액을 고분자용액 내로 주입하여 분산용액에 있던 분산제를 고분자용액으로 빠져나가게 하고 그 자리를 고분자가 대체하여 바인더(binder)역할을 하게 함으로써 탄소나노튜브를 섬유화 하는 방법이다.
액정방사법이란, 탄소나노튜브 용액이 특정 조건에서 액정(liquid crystal)을 형성하는 성질을 이용하여 섬유화하는 방법이다. 이 방법은 배향성이 좋은 탄소나노튜브섬유를 만들 수 있다는 장점이 있지만 방사속도가 매우 느리고 탄소나노튜브의 액정형성 조건이 까다롭다는 단점이 있다.
직접방사법이란, 도 1에 도시된 바와 같이, 수직으로 세워진 고온의 가열로 상단 주입구에 액상의 탄소 공급원과 촉매를 이송(carrier) 가스와 함께 주입하여 가열로 내에서 탄소나노튜브를 합성하고 이송(carrier) 가스와 함께 가열로의 하단으로 내려온 탄소나노튜브 집합체를 가열로 내부(도 1의 A) 또는 외부(도 1의 B)에서 권취(wind-up)하여 섬유를 얻는 방법이다. 이 방법은 방사속도가 최고 20~30m/min로 다른 방법에 비하여 대량의 탄소나노튜브 섬유를 제조할 수 있다는 장점이 있으나, 섬유상 입자의 특성상 탄소나노섬유입자가 다시 꼬이거나 뭉칠 수 있고, 가열로의 벽면에 쉽게 부착될 수 있으므로, 탄소나노섬유입자를 원활하게 배출시키는 것이 매우 어렵다.
탄소섬유의 제조방법으로는 탄소섬유가 되는 원료 및 촉매 등을 반응기 내벽을 향해 분사하여 반응시키는 기상법(氣相法)도 사용될 수 있다. 공지된 기상법은 탄소섬유 초기 합성에 사용되는 촉매를 반응기 내벽을 향해 분사하여 반응시키는 방법을 채용하고 있다. 그러나 상기와 같은 방법은 촉매가 반응기 내벽과 충돌하여 생성되기 때문에, 촉매 생성 영역 및 근방에서의 흐름의 불규칙성이 매우 크며, 따라서 생성된 촉매 사이즈의 분포가 넓어지기 때문에 더욱 샤프한 탄소섬유 생성은 어렵다. 또한 분기상 탄소섬유를 만들기 위해서 탄소섬유 초기 합성에 사용되는 촉매를 반응기 내벽을 향해 분사하여 반응시키기 때문에, 외경이 균일한 탄소섬유의 제작이 곤란하다.
본 발명이 해결하고자하는 과제는 탄소나노튜브섬유의 효율적인 생산이 가능한 탄소나노튜브섬유 제조장치를 제공하는 것이다.
본 발명이 해결하고자하는 다른 과제는, 상기 탄소나노튜브섬유 제조장치로 탄소나노튜브섬유를 제조하는 방법을 제공하는 것이다.
본 발명이 해결하고자하는 또 다른 과제는, 상기 탄소나노튜브섬유 제조장치로 제조된 탄소나노튜브섬유를 제공하는 것이다.
상기와 같은 과제를 해결하기 위하여, 본 발명은
내부에 반응영역을 구비한 수직형 반응기 본체;
상기 반응영역 상단에 구비되며,
방사용액 및 제1가스를 포함하는 방사원료를 상기 반응영역으로 주입하는 내부관 및 상기 내부관을 둘러싼 동심축 환형부를 형성하고 이를 통해 제2가스를 상기 반응영역으로 주입하는 외부관을 구비한 동심축 이중관형 유입관; 상기 반응영역을 가열하기 위한 가열수단; 및
상기 반응영역 하단에 설치되는 탄소나노튜브섬유 배출부;를 포함하고,
상기 유입관의 내부관을 통해 반응영역 상단으로 유입된 방사원료는 반응영역 상단으로부터 하단을 향해 유동하면서 탄화 및 흑연화됨으로써 탄소나노튜브의 연속 집합체(sock 또는 aggregates)로 이루어진 탄소나노튜브 섬유를 형성하고,
상기 유입관의 외부관을 통해 반응영역 상단으로 유입된 제2가스는 반응영역 상단으로부터 하단을 향해 유동하면서 상기 탄소나노튜브 섬유의 둘레를 감싸는 형태로 가스 커튼을 형성하는 것인 탄소나노튜브섬유 제조장치를 제공한다.
일 실시예에 따르면, 상기 유입관의 외부관으로부터 유입된 제2가스가 상기 반응기 본체의 내벽을 따라 배출되어 가스 커튼을 형성함으로써, 반응영역에 형성된 탄소나노튜브의 연속집합체 또는 탄소나노튜브섬유가 상기 본체의 내벽으로 접근하는 것을 물리적으로 억제할 수 있다.
일 실시예에 따르면, 상기 가스 유입관으로부터 유입된 제2가스가 상기 반응기 본체의 내벽을 따라 배출되어 가스 커튼을 형성함으로써, 상기 반응기 본체의 내벽에 부착된 촉매를 물리적으로 제거할 수 있다.
일 구현예에 따르면, 상기 외부관이 반응영역과 소통하는 환형 개구부는 상기 내부관이 반응영역과 소통하는 개구부로부터 이격되어 위치할 수 있다.
다른 구현예에 따르면, 상기 환형 개구부는 상기 내부관과 외부관 사이에 위치한 환형 단열재에 의해 상기 내부관과 이격되어 있을 수 있다.
또한, 상기 내부관과 상기 환형 개구부의 이격 거리를 조절함으로써 가스 커튼 및 탄소나노튜브 연속 집합체의 직경을 조절하는 것일 수 있다.
일 구현예에 따르면, 상기 반응영역으로 예열 영역과 가열 영역을 구비하여, 반응영역으로 주입된 방사원료가 상기 예열 영역과 가열 영역을 순차적으로 거치도록 되어 있을 수 있다.
일 구현예에 따르면, 상기 방사원료 유입관의 내부관에 방사용액을 공급하는 방사용액 공급유닛 및 상기 제1가스를 공급하는 제1가스 공급유닛, 및 상기 유입관의 외부관에 제2가스를 공급하는 제2가스 공급유닛을 더 구비할 수 있다.
일 구현예에 따르면, 상기 유입관의 내부관이 반응영역과 소통하는 개구부에 분사수단이 구비되어, 상기 내부관으로 유입된 방사용액 및 이송가스를 포함하는 방사원료는 분사수단을 통해 상기 반응영역으로 공급되는 것일 수 있다.
일 구현예에 따르면, 상기 제1가스 및 제2가스가 반응영역에서 층류를 형성할 수 있는 선속도로 공급될 수 있다.
일 구현예에 따르면, 상기 제1 및 제2 가스 공급유닛은 상기 제1 및 제2 가스가 층류를 형성할 수 있는 선속도로 공급되도록 하는 유량조절수단을 구비하는 것일 수 있다.
일 구현예에 따르면, 상기 방사용액 공급유닛은 액상의 탄소화합물에 촉매 또는 촉매전구체를 분산시키는 용액혼합부 및 용액혼합부에서 형성된 방사용액을 상기 유입관의 내부관으로 공급하는 이송펌프를 포함하는 것일 수 있다.
일 구현예에 따르면, 상기 제1 가스 및 제2 가스는 불활성가스, 환원가스 또는 이의 혼합가스일 수 있다.
일 구현예에 따르면, 반응기로부터 배출된 제1 가스 및 제2 가스가 순환관을 통해 반응기로 재투입되어 재사용될 수 있다.
또한, 상기 방사용액은 액상의 탄소화합물에 촉매 또는 촉매전구체가 분산된 것일 수 있다.
일 구현예에 따르면, 상기 탄소나노튜브섬유 배출부는 상기 반응기 하단으로부터 배출되는 탄소나노튜브섬유를 권취하여 수집하는 권취수단을 구비하는 것일 수 있다.
일 구현예에 따르면, 상기 탄소나노튜브섬유 배출부에는 불활성가스 주입구가 구비되어 반응영역으로부터 배출되는 탄소나노튜브섬유 연속 집합체의 둘레를 감싸는 불활성가스 커튼이 형성되도록 하는 것일 수 있다.
본 발명은 또한 상기 장치를 이용하여 탄소나노튜브를 제조하는 방법을 제공한다.
본 발명은 또한 상기 장치를 이용하여 제조된 탄소나노튜브섬유를 제공한다.
본 발명에 따른 탄소나노튜브섬유 제조장치는 가스 커튼을 형성하여 방사원료 및 생성된 탄소나노튜브섬유가 반응기 내벽에 접근하는 것을 물리적으로 차단하여 반응기 내벽의 오염을 감소시킬 수 있다. 또한, 생성된 탄소나노튜브섬유의 배출을 용이하게 하여 장기간의 연속운전이 가능하게 할 수 있다. 따라서, 다기능 복합재료의 강화재, 안정적이고 반복적인 피에조 저항 효과를 이용한 변형/손상 감지기, 고전도를 이용한 송전선, 높은 비표면적, 우수한 기계적 특성 및 전기전도도를 이용한 전기화학적 기기, 예를 들어 생체물질 감지를 위한 마이크로 전극재료, 슈퍼커패시터, 액추에이터 등 다양한 분야에 적용할 수 있다.

탄소나노튜브섬유를 제조하는 기술로는, 용액방사, 어레이방사, 에어로겔방사, 필름의 꼬기/롤링(rolling)법 등이 있다. 본 발명은 이 가운데 화학증착법(CD, chemical deposition)을 이용하여 반응기 내에서 방사용액의 투입 직후 형성되는 탄소나노튜브 에어로겔로부터 탄소나노튜브섬유 또는 리본을 직접방사하는 공정을 따른다.
상기 직접방사법(direct spinning)은 탄소원에 촉매를 첨가하여 이송가스와 함께 수직의 고온 가열로(vertical furnace)에 일정 속도로 주입하여 탄소나노튜브를 가열로 내에서 합성하고, 순수하게 탄소나노튜브만으로 이루어진 탄소나노튜브섬유를 연속적으로 제조하는 공정이다.
이하에서는 도면을 참조하여 본 발명을 보다 구체적으로 설명한다.
도 1은 종래기술에 따른 반응기 본체 내부구성을 개략적으로 도시한 것이다. 도 1의 장치에 따르면 방사용액이 반응기 내부에 배출되는 경우 방사용액에 포함된 탄소화합물 및 촉매가 고온의 반응기 내벽을 향하여 분사되어 반응하기 때문에, 반응기 내벽의 오염뿐만 아니라 반응영역의 조성변화를 가져옴으로써 균일한 탄소나노튜브섬유의 제조가 곤란하게 된다.
도 2는 본 발명의 일 구현예에 따른 탄소나노튜브섬유 제조장치의 구성을 개략적으로 도시한 것이다. 도 2에 나타낸 바와 같이 본 발명에 따른 장치는 방사용액 및 촉매가 고온의 반응기 내벽에 접근하는 것을 차단할 수 있도록 방사원료가 분사되는 영역을 둘러싸는 가스 커튼을 형성하는 것을 특징으로 한다. 구체적으로 본 발명에 따른 장치는,
반응영역(10)을 구비한 수직형 반응기 본체(100);
상기 반응영역(10) 상단에 구비되며,
방사용액 및 이송가스를 포함하는 방사원료를 상기 반응영역(10)으로 주입하는 내부관(23) 및 상기 내부관(23)을 둘러싸는 동심축 환형부를 형성하고, 이를 통해 제2가스를 상기 반응영역(10)으로 주입하는 외부관(24)을 구비한 동심축 이중관형 유입관(20);
상기 반응영역(10)을 가열하기 위한 가열수단(미도시); 및
상기 반응영역(10) 하단에 설치되는 탄소나노튜브섬유 배출부(15);를 포함하고,
상기 유입관(20)의 내부관(23)을 통해 반응영역(10) 상단으로 유입된 방사원료는 반응영역(10) 상단으로부터 하단을 향해 유동하면서 탄화 및 흑연화됨으로써 탄소나노튜브의 연속 집합체(40)로 이루어진 탄소나노튜브섬유를 형성하고,
상기 유입관(20)의 외부관(24)을 통해 반응영역 상단으로 유입된 제2가스는 반응영역(10) 상단으로부터 하단을 향해 유동하면서 상기 탄소나노튜브 연속집합체(40)의 둘레를 감싸는 형태로 가스 커튼(30)을 형성한다. 상기 유입관(20)의 외부관(24)으로부터 유입된 제2가스는 상기 반응기 본체의 내벽(13)을 따라 배출되어 가스 커튼(30)을 형성할 수 있으며, 상기 가스 커튼(30)은 상기 반응영역에 방사원료로부터 형성된 탄소나노튜브 연속 집합체(40) 또는 탄소나노튜브섬유가 본체의 내벽(13)으로 접근하는 것을 물리적으로 억제함으로써, 제조된 탄소나노튜브섬유가 반응기 외부로 용이하게 배출되게 하여 효율적인 탄소나노튜브섬유의 제조가 가능하게 한다.
또한, 상기 외부관(24)으로부터 유입된 제2가스가 형성하는 가스 커튼(30)은 상기 반응기 본체의 내벽(13)에 부착된 촉매를 물리적으로 제거하는 역할도 할 수 있다.
전술한 바와 같은 가스 커튼(30)을 형성하기 위해서는 상기 외부관(24)이 반응영역(10)과 소통하는 환형 개구부(25)가 상기 내부관(23)이 반응영역(10)과 소통하는 개구부(26)로부터 이격되어 위치하는 것이 바람직하다. 도 2에 도시된 바와 같이 내부관의 개구부(26)와 환형 개구부(25)는 환형부(27)에 의해 이격되어 있다.
상기 내부관의 개구부(26)와 상기 환형 개구부(25)의 이격 거리, 또는 환형부(27)의 직경을 조절함으로써 가스 커튼(30)의 직경이나 가스커튼 내부영역(33)의 직경을 조절할 수 있고, 그 결과 탄소나노튜브 연속 집합체(40)의 직경도 제어할 수 있다.
상기 외부관(24)은 도 2에 도시된 바와 같이, 반응기 본체(100)와 접하는 면의 일부만 반응영역(10)과 소통하도록 하여 환형 개구부(25)를 형성할 수 있다. 일 구현예에 따른 장치에 있어서 유입관(20)은 동심축 이중관 형상이기 때문에 내부관(23)의 외경이 외부관(24)의 내경이 될 수 있다.
다른 구현예에 따르면 도 3a 및 3b와 도 4a 및 4b에 도시된 바와 같이, 내부관(23)의 외경과 외부관(24)의 내경 사이에 환형부(27)를 두고 이격 될 수 있다. 환형부(27)는 벽에 의해 둘러싸인 빈 공간(27a)일 수도 있고, 환형 단열재(27b)로 채워진 것일 수 있다. 상기 환형부 (27b)의 직경을 조절함으로써 상기 가스 커튼(30) 및 탄소나노튜브 연속 집합체(40)의 직경을 조절할 수 있다.
반응기의 반응온도 등을 고려할 때 상기 환형부(27)는 단열재를 구비하는 것이 바람직하며, 상기 단열재의 두께는 설계상 필요한 열전달량과 방사용액의 열전도도 및 방사용액의 최적온도를 고려하여 정해질 수 있다. 따라서 내부관(23)의 외경과 외부관(24)의 내경이 단열재 두께에 의하여 결정되어 상기 내부관의 직경에 의한 탄소나노튜브섬유의 직경 및 방사용액의 유량 등이 조절될 수 있으며, 외부관으로 유입되는 가스의 유압 및 유량을 조절함으로써 반응영역에 형성되는 가스 커튼의 두께 및 유속이 결정될 수 있다. 따라서 상기 내부관(23) 및 외부관(24)의 직경은 유입되는 가스 및 방사용액의 평균유속, 유량 또는 유압 중에서 선택된 어느 하나를 서로 균등하게 하는 조건을 함께 고려해야 하며, 단열재 등을 이용해여 유체의 유동에 의하여 야기되는 유동 기인 진동을 최소화할 수 있다.
구체적으로 도 3a에 도시한 바와 같이, 내부관(23)의 직경(Di), 환형부(27)의 직경(Dc) 및 외부관(24)의 직경(De) 라 하고, 환형 개구부(25)로부터 주입되는 불활성 가스의 유속을 Vi라고 하면 불활성 가스의 종류와 온도가 주어지면 레이놀즈(Reynolds) 수(Re)가 정해진다.
제조되는 CNT 연속 집합체의 직경(D)은 하기 식으로 표현될 수 있다.

여기서 a = b x Re-n 이고, n과 b는 불활성 가스의 종류, 가열영역(12)의 온도, 반응기 본체의 내경 등과 같은 조건에 따라 변하는 상수이다. 예를 들어 n은 0 초과 1 이하, b는 0.1 이상 1000 이하의 범위일 수 있다. 즉 a는 Re의 n 승에 반비례하는 특성이 있는데, 불활성 가스의 유속이 빨라질수록 가열영역(12)에서 생성되는 CNT 섬유 연속집합체 직경(D)이 작아짐을 의미한다.
예를 들어 질소가스를 사용하여 가열영역의 온도를 1200℃로 하는 경우를 가정하면, Re, n, b는 각각 2400, 0.5, 12 가 되고, a 는 0.25 이므로 환형부의 크기 조절을 통해 CNT 연속집합체의 직경을 용이하게 조절할 수 있다.
도 5는 가스 커튼을 적용하지 않은 종래 방법에 따른 장치를 사용하는 경우 집합체(sock)의 유동을 전산유체해석(CFD)에 의해 시뮬레이션 한 결과이다(ANSYS).
도 6a 및 6b는 가스 커튼을 적용한 본 발명의 장치를 사용하는 경우 집합체의 유동을 전산유체해석(CFD)에 의해 시뮬레이션 한 결과로서, 6a는 가스커튼(푸른색)과 함께 도시하였고, 6b는 집합체(붉은색)의 유동만을 도시한 것이다. 상기 도면으로부터 볼 수 있는 바와 같이, 가스 커튼을 적용하는 경우에는 집합체(sock)의 크기가 제한되면서 내려가는 것을 확인할 수 있다.
바람직한 구현예에 따르면, 내부관(23)의 직경(Di), 환형부(27)의 직경(Dc) 및 외부관(24)의 직경(De) 의 비는 1:1~100:1~100(Di:Dc:De)일 수 있으나 이에 한정되는 것은 아니다. 전술한 바와 같이 상기 내부관(23)으로는 방사용액 및 제1가스가 흐르고, 상기 외부관(23)으로는 가스 커튼을 형성하는 제2가스가 흐르게 된다. 본 발명에 있어서, 상기 유입관(20)의 내부관(23)을 통해 유입되는 제1가스는 이송가스로서 방사용액을 반응영역(10)으로 이송하는 역할을 한다.
제1가스(이송가스)는 탄소나노튜브 합성시 방사용액을 희석시켜 반응영역 내부로 주입시키는 양을 조절하며, 생성된 비정질 탄소나 잉여 불순물과 반응하여 배기시킴으로써 생성된 탄소나노튜브섬유의 순도를 향상시킨다.
상기 제1가스 및 제2가스는 불활성가스, 환원가스 또는 이의 혼합가스일 수 있다.
불활성가스는 예를 들어 아르곤(Ar) 가스, 질소(N2) 가스 일 수 있고, 환원가스는 예를 들어 수소(H2)가스, 암모니아(NH3) 가스 일 수 있으나, 이에 제한되는 것은 아니다.
또한 본 발명에 따른 장치는, 상기 방사원료 유입관(20)의 외부관(24)에 제2가스를 공급하는 제2가스 공급유닛(미도시)과, 상기 방사원료 유입관(20)의 내부관(23)에 방사용액을 공급하는 방사용액 공급유닛(미도시) 및 제1가스를 공급하는 제1가스 공급유닛(미도시)을 더 구비할 수 있다.
상기 반응기 내로 공급된 제1 가스 및/또는 제2 가스 중 반응하지 않은 가스는 상기 반응기의 가스 배출관(미도시)을 통해 배출될 수 있으며, 상기 배출된 가스는 순환관(미도시)을 통해 상기 제1가스 및/또는 제2가스 공급유닛(미도시)과 연결되어 반응기로 재투입함으로써 재사용될 수 있다.
상기 유입관(20)의 외부관(24)에 제2가스를 공급하는 가스 공급유닛(미도시)은, 가스 커튼(30)을 형성할 수 있는 수준의 유량으로 유입되는 것이 바람직하다. 특히 반응영역에서 반응원료와 가스커튼은 층류를 형성하는 것이 바람직하므로 제1 및 제2가스는 층류를 형성할 수 있는 선속도로 상기 반응영역에 유입되는 것이 바람직하다.
따라서 제1 및 제2 가스는 각각의 가스탱크와 유량조절수단을 구비한 가스 공급유닛(미도시)으로부터 반응영역(10)으로 유입되며, 상기 유량조절수단은 상기 가스가 층류를 형성할 수 있는 선속도로 공급되도록 가스유량을 조절할 수 있다.
종래 직접방사법에 의하여 탄소나노튜브섬유를 제조하는 경우, 이송가스가 고온 가열로 상단에서 주입되어 하단으로 이동하고, 자연 대류에 의하여 난류(turbulent flow)가 형성되므로 탄소나노튜브가 안정적이고 연속적으로 합성되기 어려운 문제점이 있었다. 그러나, 본 발명의 탄소나노튜브섬유 제조방법은 이송가스의 유량을 조절하여 층류를 형성함으로서 지속적인 하향흐름을 유지가능 하게 하며, 탄소나노튜브섬유가 형성되는 반응영역 둘레로 형성된 층류의 가스 커튼으로 인해 난류가 형성되는 것을 효과적으로 억제할 수 있어, 탄소나노튜브를 안정적이고 연속적으로 합성할 수 있다. 상기 반응기 고온 영역에서의 층류 형성을 위해서는 이송가스와 방사용액의 주입속도를 적절히 조절하는 것이 중요하다.
또한 상기 이송가스 유량 조절수단은 반응영역에서 형성된 반응물 특히 열분해되어 형성된 촉매 입자의 합성 반응이 진행되는 고온 영역 체류하는 시간을 조절함으로써 원하는 길이의 탄소나노튜브 또는 탄소나노튜브 연속집합체로 이루어진 탄소나노튜브 섬유의 합성에 적합한 시간 범위를 얻을 수 있다. 유량 조절수단에 의해 고온영역 체류시간을 조절함으로써 nm 이하의 직경을 지니는 탄소나노튜브 또는 탄소나노튜브 섬유를 합성하기 위해서는 저온 영역에서 촉매가 열분해되어 형성된 나노 크기의 촉매 금속 입자가 탄소나노튜브 또는 탄소나노섬유 합성이 일어나는 고온 영역을 통과하는 동안 서로 응집하여 촉매금속 입자의 직경이 커지는 것을 억제할 수 있다.
탄소나노튜브 또는 탄소나노튜브섬유의 합성 메카니즘을 고려할 때, 반응영역의 크기에 상관없이 열분해된 촉매 금속들이 고온영역에 체류하는 시간이 0.1 내지 5초가 되는 것이 일반적으로 탄소나노튜브 또는 탄소나노섬유의 직경 상한인 100nm 이하, 바람직하기로는 60nm 이하의 직경을 지니는 탄소나노튜브 또는 탄소나노섬유를 합성할 수 있도록 한다.
유량 조절수단은 환풍기 또는 진공 펌프 등이 사용될 수 있다. 유량 조절수단으로서 환풍기가 사용되는 경우에는 환풍기는 팬 및 본체 모두 강철 등과 같은 금속중 배기 가스들에 의해 부식되지 않는 금속으로 구성될 수 있으며, 인버터가 내장되어 있어서 환풍기 팬의 회전수를 조절하여 반응영역 내의 유량을 자유롭게 조절할 수 있는 것이 바람직하다. 유량조절수단으로서 펌프가 사용되는 경우에도 강철 등과 같은 금속중 배기 가스들에 의해 부식되지 않는 금속으로 구성될 수 있으며, 펌프는 반응기 본체 내부의 유량이 큰 경우에도 자유롭게 유량을 조절하고자 하는 경우에 적합할 수 있다.
본 발명에 있어서, 반응영역(10)으로 방사되는 방사용액은 10 내지 50 ml/min의 속도로 방사할 수 있으며, 바람직하게는 10 내지 40ml/min 또는 10 내지 30 ml/min 또는 10 내지 20 ml/min 의 속도로 방사할 수 있다.
본 발명에 있어서, 상기 반응기 본체(1)의 반응영역(10) 상단에 주입되는 이송가스는 0.5 내지 50 cm/min의 선속도로 주입될 수 있으며, 바람직하게는 0.5 내지 40 cm/min 또는 0.5 내지 30 cm/min 또는 0.5 내지 20 cm/min 또는 1 내지 10cm/min의 선속도로 주입될 수 있다. 이송가스 주입속도는 앞서 살펴본 바와 같이 이송가스의 종류, 반응기 사이즈, 촉매 종류 등에 따라 달라질 수 있다.
방사용액은 탄소화합물에 촉매 또는 촉매전구체가 분산된 것으로서, 액상의 탄소화합물에 촉매 또는 촉매전구체를 분산시키는 용액혼합부 및 용액혼합부에서 형성된 방사용액을 방사용액 공급노즐로 공급하는 이송펌프를 포함하는 방사용액 공급유닛(미도시)에서 준비될 수 있다.
본 발명에 있어서, 방사원료에 포함된 상기 방사용액은 탄소원인 액상의 탄소화합물에 대하여 촉매가 0.5 내지 10중량%, 또는 1 내지 5 중량%, 또는 1.5 내지 4 중량%로 혼합될 수 있다. 탄소원에 비해 과잉의 촉매를 사용하는 경우 촉매가 불순물로 작용하여 고순도의 탄소나노튜브섬유를 수득하기 어려우며, 오히려 탄소나노튜브 섬유의 열적, 전기적, 물리적 특성을 저해하는 요인이 될 수 있다.
본 발명에 있어서, 상기 방사용액은 촉매 활성제를 더 포함할 수 있다. 통상적으로 탄소나노튜브의 합성은 촉매가 용융된 상태에서 탄소가 촉매로 확산된 후 석출되면서 진행되는데, 상기 촉매 활성제는 탄소나노튜브 합성시 프로모터로 사용되어 탄소 확산율(diffusion rate)을 증가시켜 빠른 시간 내에 탄소나노튜브가 합성되도록 한다.
본 발명에 있어서, 상기 탄소화합물은 탄소원으로서 촉매로 확산됨으로써 탄소나노튜브로 합성되며, 분자량 분포도, 농도, 점도, 표면 장력, 유전율 상수 및 사용하는 용매의 성질을 고려하여 이용한다. 상기 액상의 탄소화합물은 에탄올, 메탄올, 프로판올, 아세톤, 자일렌, 클로로포름, 에틸아세트산, 디에틸에테르, 폴리에틸렌글리콜, 에틸포르메이트, 메시틸렌, 테트라하이드로퓨란(THF), 디메틸포름아마이드(DMF), 디클로로메탄, 헥산, 벤젠, 사염화탄소 및 펜탄으로 구성된 그룹에서 선택된 하나 일 수 있다.
바람직하게는 에탄올(C2H5OH), 자일렌(C8H10), 디에틸에테르[(C2H5)2O], 폴리에틸렌글리콜[ㅡ(CH2-CH2-O)9], 1-프로판올(CH3CH2CH2OH), 아세톤(CH3OCH3), 에틸포르메이트(CH3CH2COOH), 벤젠(C6H6), 헥산(C6H14), 메시틸렌[C6H3(CH3)3]을 이용할 수 있다.
본 발명에 있어서, 상기 촉매는 철, 니켈, 코발트, 백금, 루테늄, 몰리브덴, 바나듐 및 이의 산화물로 이루어지는 그룹에서 선택되는 하나 이상을 포함할 수 있으나, 이에 한정되는 것은 아니다. 또한 촉매는 나노입자 형태일 수 있고, 바람직하게는 철, 니켈, 코발트 등이 함유된 화합물인 페로센(Ferrocene)과 같은 메탈로센 형태일 수 있다.
상기 촉매 활성제로는 예를 들면 황함유 화합물을 사용할 수 있고, 구체적인 예로는, 메틸티올, 메틸에틸술피드, 디메틸티오케톤 등과 같은 황 함유 지방족 화합물; 페닐티올, 디페닐술피드 등과 같은 황 함유 방향족 화합물; 피리딘, 퀴놀린, 벤조티오펜, 티오펜 등과 같은 황 함유 복소환식 화합물일 수 있으며, 바람직하게는 티오펜일 수 있다. 티오펜은 촉매의 녹는점을 감소시키고, 비정질 탄소를 제거하여 낮은 온도에서 고순도의 탄소나노튜브를 합성할 수 있도록 해준다. 촉매 활성제의 함량은 탄소나노튜브의 구조에도 영향을 미칠 수 있는데, 예를 들어, 에탄올에 대하여 티오펜을 1 내지 5중량%로 혼합하는 경우, 다중벽 탄소나노튜브섬유를 수득할 수 있으며, 에탄올에 대하여 티오펜을 0.5중량% 이하로 혼합하는 경우 단일벽탄 소나노튜브 섬유를 수득할 수 있다.
방사용액은 방사용액 공급유닛으로부터 내부관(23)을 통해 반응기 내부에 유입된다. 바람직하게는 내부관(23)의 개구부(26)에 구비된 분사수단(14)을 통해 상기 반응영역(10)으로 공급될 수 있다.
상기 분사수단(14)은 이송가스(제1가스) 공급유닛 및 방사용액 공급유닛과 연결되어 상기 이송가스 및 방사용액을 포함하는 방사원료를 반응영역으로 분사한다. 여기서 고점도의 방사용액이 분사수단을 통해 분사될 경우 분사용액이 늘어지는 경향이 있어서 길고 굵은 형태의 탄소나노튜브 섬유를 제조할 수가 있다. 또한, 분사수단은 방사용액에 분산된 촉매 또는 촉매전구체를 반응영역에 균일하게 분사함으로써 일정한 크기의 촉매 입자들이 형성되어 일정한 직경의 탄소나노튜브 또는 탄소나노튜브섬유가 합성될 수 있다.
여기서 분사용액 및 이송가스를 분사하기 위한 방식으로 분사노즐 외에도 회전식 아토마이저 또는 샤워헤드를 사용하는 것도 가능하다. 아토마이저를 사용하는 경우에는 액상수지를 회전시켜서 흩뜨리는 방식으로 액상수지가 공급되므로 생산물의 형태가 구형보다는 길쭉한 형태에 가까워진다. 샤워헤드를 사용하는 경우에는 분사공이 표면에 균일하게 분포되거나, 나선을 따라 일정 간격으로 분포되어 있는 것이 적합 할 수 있다.
분사수단(14)을 통해 반응영역(10)으로 주입되는 방사원료는 가열수단이 장착된 고온의 반응영역(10)에서 반응이 진행된다.
상기 가열수단(미도시)은 상기 반응기 본체를 감싸고 있는 가열로일 수 있으며, 반응영역(10)을 1,000 내지 3,000℃로 가열할 수 있다. 반응기의 반응영역(10)은 바람직하게는 1,000 내지 2,000℃, 1,000 내지 1,500℃ 또는 1,000 내지 1300℃의 온도를 유지할 수 있으며, 더욱 바람직하게는 1,100 내지 1,200℃ 일 수 있다. 반응기의 고온 영역의 온도는 촉매 내로 탄소가 확산(diffusion)되는 속도에 영향을 주어 탄소나노튜브 성장률(growth rate)을 조절한다. 화학증착법을 이용하여 탄소나노튜브를 합성하는 경우, 일반적으로 합성온도가 높을수록 탄소나노튜브의 성장속도가 빨라짐에 따라 결정성과 강도가 증가한다.
바람직한 구현예에 따르면, 반응영역(10)은 예열영역(11)과 가열영역(12)을 구비하며, 이들을 순차적으로 통과하면서 반응이 진행될 수 있다.
예열영역(11)은 방사원료의 온도를 그래핀화 반응에 적합한 온도로 승온시키는 한면 방사원료에 포함된 촉매전구체를 촉매로 전환시키기 위한 영역이다. 예열영역의 온도는 0 내지 900℃ 일 수 있다.
가열영역(12)은 방사원료에 포함된 액상의 탄화수소가 그래핀화 촉매에 의해 탄소나노튜브를 형성하고 이와 동시에 연속집합체를 형성하는 영역이다. 가열 영역의 온도는 900 내지 1500℃ 일 수 있다.
이와 같이, 촉매전구체나 촉매가 포함된 방사원료는 고온으로 유지되는 반응영역(10)으로 분사되는데, 성분간의 기화온도 차이가 크기 때문에 기화점이 낮은 성분이 먼저 기화되고 기화점이 높은 촉매 또는 촉매 전구체가 분사수단에 남아서 급격하게 분사되면서 고온의 반응기 내벽(13)에 침착 내지 부착되는 문제가 발생하게 된다. 이와 같은 현상에 의해 반응기 내벽(13)이 오염되면 내벽을 교체해야 하는 문제가 있으며, 그뿐만 아니라 반응기 내벽 오염으로 인해 반응영역의 조성 변화가 생기기 때문에 반응효율이 급격히 저하될 수 있다. 본 발명에 따른 장치에서는 가스 커튼(30)을 형성함으로써 분사되는 촉매 또는 촉매전구체가 내벽(13)에 부착되는 것을 사전에 방지할 뿐 아니라 내벽에 가해지는 지속적인 하향흐름을 이용하여 부착된 촉매를 제거할 수 있다.
또한, 상기 분사노즐(14) 주위에 가스 커튼이 형성됨으로써, 가열로의 열로부터 전달되는 급격한 온도 변화에 대한 완충효과를 부여하여 방사원료가 단계적인 온도 상승과 열팽창을 하게 되므로 가스 커튼 내부영역(33)에 균일한 형태의 탄소나노섬유 연속집합체(20)의 제조가 가능할 수 있다.
또한, 가스 커튼은 분사노즐에서 분사된 방사원료에 층류의 하향흐름을 가하여 방향성을 줄 수 있으며, 따라서 생성된 탄소나노튜브 및 탄소나노튜브섬유가 내벽과의 접촉이 곤란하게 되어 생성물의 배출이 용이하게 될 수 있고, 그 수득율 또한 향상될 수 있다.
반응영역(10) 내부에서 합성된 탄소나노튜브는 연속되는 집합체(40)를 원통형상으로 형성하면서 반응영역(10) 하단 배출부(15)를 향하게 되며, 상기 집합체를 포집하여 반응기 본체(100) 바깥으로 끄집어내어 권취수단(17)으로 감아 섬유화한다.
상기 권취수단(17)은 스핀들, 릴, 드럼 또는 컨베이어일 수 있으나, 이에 한정되지 않으며, 배출되는 탄소나노튜브섬유를 안정적으로 권취할 수 있는 임의의 수단을 사용할 수 있다.
권취(winding) 온도 및 속도는 섬유 내 탄소나노튜브가 섬유축 방향으로 배향되는데 영향을 주게 되어, 탄소나노튜브섬유의 열적, 전기적, 물리적 성질을 결정한다. 바람직하게는, 15 내지 120℃의 온도에서 5 내지 50rpm 범위에서 와인딩할 수 있다.
또한, 상기 탄소나노튜브섬유 배출부(15)에는 불활성가스가 주입구가 구비되어 탄소나노튜브섬유 연속 집합체의 둘레를 감싸는 불활성가스 커튼(미도시)이 형성되도록 하는 것이 바람직하다. 배출부(15)는 생성된 탄소나노튜브섬유을 배출하는 배출구와 이송가스를 배출하는 배기라인이 구비될 수 있다.
또한, 본 발명에 따르면 상기 장치를 이용하여 탄소나노튜브섬유를 제조하는 방법이 제공된다. 구체적으로,
(a) 액상의 탄소화합물에 촉매가 분산된 방사용액을 준비하는 단계;
(b) 이송가스로서 제1가스를 준비하는 단계;
(c) 가스 커튼 형성용 제2가스를 준비하는 단계;
(d) 상기 제2가스를 유입관(20)의 외부관(24)을 통해 반응기(100) 내부로 주입하여 반응영역(10)에 가스커튼(30)을 형성하는 단계;
(e) 방사용액을 상기 제1가스와 함께 유입관(20)의 내부관(23)을 통해 반응영역(10) 상단으로부터 상기 가스커튼(30)으로 둘러싸인 내부 영역(33)으로 주입하는 단계;
(f) 상기 방사용액이 상기 가스 커튼(30)의 내부영역(33)을 하강하면서 반응하여 탄소나노튜브의 연속 집합체(40)를 형성하도록 하는 단계; 및
(g) 상기 탄소나노튜브의 연속 집합체(40)를 반응기 하단에서 권취하여 섬유화하는 단계;를 포함하는 탄소나노튜브섬유 제조방법을 제공한다.
본 발명은 또한, 상기의 제조장치를 이용하여 제조된 탄소나노튜브섬유를 제공한다.
상술한 본 발명의 기술적 구성은 본 발명이 속하는 기술분야에서의 통상의 기술자가 본 발명의 그 기술적 사상이나 필수적 특징을 변경하지 않고서 다른 구체적인 형태로 실시될 수 있다는 것을 이해할 수 있을 것이다. 그러므로 이상에서 기술한 실시예는 모든 면에서 예시적인 것이며 한정적인 것이 아닌 것으로 이해되어야 한다. 아울러, 본 발명의 범위는 상기의 상세한 설명보다는 후술하는 특허청구 범위에 의하여 나타내어진다. 또한, 특허청구범위의 의미 및 범위 그리고 그 등가개념으로부터 도출되는 모든 변경 또는 변형된 형태가 본 발명의 범위에 포함되는 것으로 해석되어야 한다.
Claims (19)
- 반응영역을 구비한 수직형 반응기 본체;상기 반응영역 상단에 구비되며,방사용액 및 제1가스를 포함하는 방사원료를 상기 반응영역으로 주입하는 내부관 및 상기 내부관을 둘러싼 동심축 환형부를 형성하고 이를 통해 제2가스를 상기 반응영역으로 주입하는 외부관을 구비한 동심축 이중관형 유입관;상기 반응영역을 가열하기 위한 가열수단; 및상기 반응영역 하단에 설치되는 탄소나노튜브섬유 배출부;를 포함하고,상기 유입관의 내부관을 통해 반응영역 상단으로 유입된 방사원료는 반응영역 상단으로부터 하단을 향해 유동하면서 탄화 및 흑연화됨으로써 탄소나노튜브의 연속 집합체로 이루어진 탄소나노유브 섬유를 형성하고,상기 유입관의 외부관을 통해 반응영역 상단으로 유입된 제2가스는 반응영역 상단으로부터 하단을 향해 유동하면서 상기 탄소나노튜브 연속 집합체의 둘레를 감싸는 형태로 가스 커튼을 형성하는 것인 탄소나노튜브섬유 제조장치.
- 제1항에 있어서,상기 유입관의 외부관으로부터 유입된 제2가스가 상기 반응기 본체의 내벽을 따라 배출되어 가스 커튼을 형성함으로써, 반응영역에 형성된 탄소나노튜브의 연속집합체 또는 탄소나노튜브섬유가 상기 본체의 내벽으로 접근하는 것을 물리적으로 억제하는 탄소나노튜브섬유 제조장치.
- 제1항에 있어서,상기 가스 유입관으로부터 유입된 제2가스가 상기 반응기 본체의 내벽을 따라 배출되어 가스 커튼을 형성함으로써, 상기 반응기 본체의 내벽에 부착된 촉매를 물리적으로 제거하는 탄소나노튜브섬유 제조장치.
- 제1항에 있어서,상기 외부관이 반응영역과 소통하는 환형 개구부는 상기 내부관으로부터 이격되어 위치하는 것인 탄소나노튜브섬유 제조장치.
- 제4항에 있어서,상기 환형 개구부는 상기 내부관과 외부관 사이에 위치한 환형 단열재에 의해 상기 내부관이 반응영역과 소통하는 개구부와 이격되어 있는 것인 탄소나노튜브섬유 제조장치.
- 제4항에 있어서,상기 내부관과 상기 환형 개구부의 이격 거리를 조절함으로써 가스 커튼 및 탄소나노튜브 연속 집합체의 직경을 조절하는 것인 탄소나노튜브섬유 제조장치.
- 제1항에 있어서,상기 반응영역으로 예열 영역과 가열 영역을 구비하여, 반응영역으로 주입된 방사웜료가 상기 예열 영역과 가열 영역을 순차적으로 거치도록 되어 있는 것인 탄소나노튜브섬유 제조장치.
- 제1항에 있어서상기 방사원료 유입관의 내부관에 방사용액을 공급하는 방사용액 공급유닛과 상기 제1가스를 공급하는 제1가스 공급유닛, 및 상기 유입관의 외부관에 제2가스를 공급하는 가스 공급유닛을 더 구비하는 탄소나노튜브섬유 제조장치.
- 제1항에 있어서,상기 유입관의 내부관이 반응영역과 소통하는 개구부에 분사수단이 구비되어, 상기 내부관으로 유입된 방사용액 및 제1가스를 포함하는 방사원료는 상기 분사수단을 통해 상기 반응영역으로 공급되는 것인, 탄소나노튜브섬유 제조장치.
- 제1항에 있어서,상기 제1가스 또는 제2가스가 반응영역에서 층류를 형성할 수 있는 선속도로 공급되는 것인, 탄소나노튜브섬유 제조장치.
- 제8항에 있어서,상기 제1 및 제2 가스 공급유닛은 상기 제1 및 제2가스가 층류를 형성할 수 있는 선속도로 공급되도록 하는 유량조절수단을 구비하는 것인, 탄소나노튜브섬유 제조장치.
- 제8항에 있어서,상기 방사용액 공급유닛은 액상의 탄소화합물에 촉매 또는 촉매전구체를 분산시키는 용액혼합부 및 용액혼합부에서 형성된 방사용액을 상기 유입관의 내부관으로 공급하는 이송펌프를 포함하는 것인, 탄소나노튜브섬유 제조장치.
- 제1항에 있어서,상기 제1가스 및 제2가스는 불활성가스, 환원가스 또는 이의 혼합가스인 탄소나노튜브섬유 제조장치.
- 제1항에 있어서,반응기로부터 배출된 제1가스 및 제2가스를 반응기로 재투입하여 재사용하기 위한 순환관을 더 구비하는 것인, 탄소나노튜브섬유 제조장치.
- 제1항에 있어서,상기 방사용액은 액상의 탄소화합물에 촉매 또는 촉매전구체가 분산된 것인 탄소나노튜브섬유 제조장치.
- 제1항에 있어서,상기 탄소나노튜브섬유 배출부는 상기 반응기 하단으로부터 배출되는 탄소나노튜브섬유를 권취하여 수집하는 권취수단을 구비하는 것인, 탄소나노튜브섬유 제조장치.
- 제1항에 있어서,상기 탄소나노튜브섬유 배출부에는 불활성가스 주입구가 구비되어, 반응영역으로부터 배출되는 탄소나노튜브섬유 연속집합체의 둘레를 감싸는 불활성가스 커튼이 형성되도록 하는 것인, 탄소나노튜브섬유 제조장치.
- 제1항 내지 제17항 중 어느 한 항의 장치를 이용하여 탄소나노튜브섬유를 제조하는 방법.
- 제1항 내지 제17항 중 어느 한 항의 장치를 이용하여 제조된 탄소나노튜브섬유.
