 特許文献1には、携帯電話及びタッチパネルなどの携帯情報端末のパネル保護フィルム用、特にガラス製パネル用として好適で、パネルの形状追従性に優れる保護フィルム用粘着シートとして、ハードコート層、透明基材フィルム、接着剤層、ポリエステル系フィルム、粘着剤層、及び剥離シートが順に積層されてなる保護フィルム用粘着シートが開示されている。しかしながら、この保護フィルム用粘着シートは、層構成が複雑であり、コストが高い上、樹脂フィルムの弾性力により、高い段差に追従しにくく、気泡が入ってしまう。
 特許文献2には、光学用部材の接着用途などに用いられる粘着シートとして、光ラジカル重合開始剤を含むアクリル系樹脂組成物を、剥離シート上で光重合させて製造される粘着シートが記載されている。しかしながら、特許文献2には、段差に対する気泡防止については言及されていない。
 特許文献3には、気泡等を発生させることなくタッチパネルを製造する方法として、次の2つの実施形態が記載されている。
(第1の実施形態)タッチパネル本体部の印刷層が形成されている面に、紫外線硬化樹脂又は熱硬化樹脂を塗布した後、紫外線照射又は加熱することにより樹脂層を形成する工程と、カバーフィルムに光学用透明粘着シートが張られている面を、タッチパネル本体部の樹脂層が形成されている面に貼り付ける工程とを有する製造方法。
(第2の実施形態)タッチパネル本体部の印刷層が形成されている面に、紫外線硬化樹脂を塗布する工程と、紫外線硬化樹脂の上にカバーフィルムを載置する工程と、その後、紫外線を照射する工程とを有する製造方法。
 しかしながら、第1の実施形態の場合、基材ごとにそれぞれ樹脂層を形成する必要があり、工程数が増大する。また、第2の実施形態の場合、人体に悪影響のある紫外線照射の設備が必要な上、樹脂層一面に紫外線を照射する必要があるので、基材に不透明な部分があると、光硬化が不十分になる。
 特許文献4には、タッチパネルに使用されるアクリル系粘着剤として、架橋性官能基を有する主ポリマーと、水素結合性官能基を有する低分子量ポリマーと、イソシアネート系架橋剤とを含有する粘着剤が記載されている。特許文献4では、効果として、透明導電膜の電気的特性の変動が少ないと共に、耐湿熱安定性及び段差追従性が良好で、白化、発泡が発生しにくいことが記載されているが、高い段差には追従しにくく、気泡が入ってしまう。

 本発明は、上記事情に鑑みてなされたものであり、高い段差を有する基材に貼合しても気泡の発生を防止することができ、基材、接着性樹脂層、及び基材を順に積層した積層体の、熱耐久後及び湿熱耐久後にも気泡が発生することがなく耐久性が良好であり、透明性を維持することが可能な接着性樹脂層、接着性樹脂フィルム、積層体及び積層体の製造方法を提供することを課題とする。
 前記課題を解決するため、本発明は、透明性を有するアクリル系の接着性樹脂組成物を含む単層の接着性樹脂層であって、前記接着性樹脂組成物が、(A)アクリル系ポリマーと、(B)アクリル系モノマーと、(C)熱重合開始剤とを含有し、前記接着性樹脂層が、常温で両面に粘着性を有し、100~250℃の温度及び30秒~10分の時間の加熱により熱硬化することができることを特徴とする接着性樹脂層を提供する。
 前記アクリル系モノマーが、ヒドロキシル基を有する(メタ)アクリレートのモノマーであることが好ましい。
 前記接着性樹脂組成物が、前記(A)アクリル系ポリマー100重量部に対して、前記(B)アクリル系モノマー4~20重量部を含有することが好ましい。
 前記熱重合開始剤が過酸化物であることが好ましい。
 前記接着性樹脂層は、加熱前の温度23℃における貯蔵弾性率よりも、前記加熱により熱硬化した後の温度23℃における貯蔵弾性率の方が高く、加熱前の温度23℃における貯蔵弾性率が1×10~1×10Paであり、前記加熱により熱硬化した後の温度23℃における貯蔵弾性率が1×10~1×10Paであることが好ましい。
 また、本発明は、前記接着性樹脂層が、2枚のセパレーターの間に積層されてなることを特徴とする接着性樹脂フィルムを提供する。
 また、本発明は、前記接着性樹脂層を介して、2枚の基材が積層されてなることを特徴とする積層体を提供する。
 また、本発明は、接着性樹脂層を介して、2枚の基材を積層し、得られた積層体を、2つの金型の間に挟持した状態で、前記接着性樹脂層を加熱硬化することを特徴とする積層体の製造方法を提供する。
 前記接着性樹脂層の原材料組成物に含まれる溶媒の沸点を温度A、前記熱重合開始剤が1分間の半減期を有する温度を温度B、前記接着性樹脂層の製造工程において前記溶媒を除去するための加熱時の温度を温度C、前記接着性樹脂層を加熱硬化させる工程における金型のプレス温度を温度Dとしたとき、各温度が下記式(1)の順であることが好ましい。

 前記2枚の基材の少なくとも一方の基材が、前記接着性樹脂層と接する側の面内に、5μm~1mmの段差を1以上含むことができる。
 前記段差が、好ましくは50μm~1mmである。
 本発明の接着性樹脂層はその厚みが段差よりも厚いことが好ましい。本発明の接着性樹脂層は厚みが段差の1.1~3倍の55μm~3mmであることが好ましく、さらに好ましくは段差の厚みの1.2~2倍の60μm~2mmである。
 前記加熱硬化する際の金型の温度が、150~300℃の温度であることが好ましい。
 本発明は、アクリル系ポリマー、アクリル系モノマー、及び熱重合開始剤を含むことを特徴としており、上記成分によりトランスファーテープ状の接着性樹脂層を作製することができる。接着性樹脂層には、モノマー成分により段差のある基材への基材追従性がある。熱などの反応開始条件によりモノマー成分が硬化し、段差があっても気泡が入らない接着性樹脂層ならびにその製造方法を提供することができる。特にアクリル系モノマーの添加量の工夫により、基材への追従性、トランスファーテープ状の接着性樹脂層そのものの強度を保持することができる。本発明により、強引に、特に熱プレスにより、接着性樹脂層を半ば強引に基材に追従させることが可能となった。積層体の製造時においては空気を介した電子線照射又はエネルギー線照射による硬化ではなく、空気を介せず熱及び圧力の両方を積層体にかける熱プレスが気泡発生の抑制、耐久性の観点で好ましい。
 本発明によれば、高い段差を有する基材に貼合しても気泡の発生を防止することができ、透明性を維持することが可能な接着性樹脂層、接着性樹脂フィルム、積層体及び積層体の製造方法を提供することができる。

 以下、好適な実施形態に基づき、図面を参照して本発明を説明する。
 図1に、接着性樹脂フィルム10の一例の断面図を示す。接着性樹脂フィルム10は、2枚のセパレーター12,13と、これらの間に積層された接着性樹脂層11とを有する。接着性樹脂層11を構成する接着性樹脂組成物は、(A)アクリル系ポリマーと、(B)アクリル系モノマーと、(C)熱重合開始剤とを含有する。接着性樹脂層11の両面11a,11bは、常温で粘着性を有する(粘着面となっている)。
 なお、本明細書中において「常温」とは、約3℃~約40℃であり、好ましくは約10℃~約30℃であり、より好ましくは約15℃~約25℃であり、最も好ましくは約23℃である。
 接着性樹脂層11は、厚さ方向の全体にわたり、接着性樹脂組成物を含む。要件を満たす接着性樹脂組成物を含むのであれば、接着性樹脂層11が、同種又は異種の接着性樹脂組成物を含む2層以上から構成されてもよい。接着性樹脂層11が単層の接着性樹脂層を含有する場合、層構成を単純化してコストを低減することができるので、好ましい。接着性樹脂組成物は、アクリル系の接着性樹脂(ポリマー)を含み、透明性を有する。
 セパレーター12,13は、接着性樹脂層11と接する側の表面12a,13aに、剥離性を有する(剥離面となっている)。セパレーター12,13の構成としては、樹脂フィルムの片面又は両面に剥離剤層を設けた構成、及び樹脂フィルムの樹脂内に剥離剤を含む構成が挙げられる。樹脂フィルムの代わりに、紙、合成紙、金属箔、各種シート等を用いることもできる。セパレーター12,13が透明性を有すると、セパレーター12,13が剥離されない接着性樹脂フィルム10のまま、接着性樹脂層11の光学的な検査を行うことができるので、好ましい。
 図1に示す接着性樹脂フィルム10は、接着性樹脂層11からセパレーター12,13を剥離して露出される粘着面11a,11bにより、2枚の基材を貼合することができる。図3に、2枚の基材21,22の間に接着性樹脂層11が積層された積層体20の一例を示す。2枚の基材21,22のうち少なくとも一方(ここでは基材21)は、図2に示すように、凸部23による段差を有する。凸部23による段差は、2枚の基材21,22が接着性樹脂層11と接する側の面21a,22aの片方に存在してもよく、両方に存在してもよい。
 図2では、凸部23が基材21とは区別して図示されているが、凸部23が基材21と一体であってもよい。例えば、基材の表面に凹凸が形成された場合、凹部の底部から凸部の頂部の間(高低差)が段差となる。接着性樹脂層11と接する側の面21a,22aに設けられる段差は、大小混じっていてもよいが、5μm~1mm、好ましくは50μm~1mmの段差を含んでもよい。
 基材21,22は、接着性樹脂層11により貼合される被着体である。各基材21,22は、リジッドな板でもよく、フィルムのように可撓性を有してもよい。例えば、ガラス、ポリカーボネート、アクリル、各種樹脂、セラミックス、金属等の単板でもよく、液晶パネル、タッチパネル、カバーガラス、配線基板など、複数の材料から構成される複合体でもよい。基材21,22の外面21b,22bは、平坦でもよく、凹凸を有してもよい。
 図3のような積層体20を形成する際、セパレーター12,13を剥離する順序は、特に限定されない。一方のセパレーターを剥離して露出される一方の粘着面に、一方の基材を貼合した後、他方のセパレーターを剥離して露出される他方の粘着面に、他方の基材を貼合してもよい。両方のセパレーターを剥離して両方の粘着面を露出した後に、それぞれ基材を貼合してもよい。
 接着性樹脂層11は、流動性を有する(B)アクリル系モノマーを含有するため、柔軟性が高く、凸部23の段差の隅部24まで、接着性樹脂組成物で濡らすことができる。このため、段差が大きくても、気泡を抑制することができる。接着性樹脂層11は(C)熱重合開始剤を含有することから、貼合後に熱硬化させることで、接合をより強固にすることができる。紫外光照射と比較すると、熱硬化の設備は簡便であり、基材が透光性の低い部分を含む場合でも確実に硬化されるという利点がある。
 接着性樹脂層11を介して2枚の基材21,22を積層して得られた積層体20は、図4に示すように、2つの金型31,32の間に挟持した状態で加熱することにより、接着性樹脂層11を硬化させることができる。これにより、(A)アクリル系ポリマー及び(B)アクリル系モノマーの反応(重合、架橋等)が進行し、基材21,22の間の接着力が上昇する。また、加熱と共に加圧することで、段差の周辺に気泡が残っていたとしても、空隙が埋まり、気泡を除去することができる。加熱硬化する際、金型31,32の少なくとも一方が加熱されている。
 積層体20を熱プレスする際、金型31,32と積層体20との間(詳しくは、金型31,32の押圧面31a,32aと、基材21,22の外面21b,22bとの間)には、クッション(緩衝シート)、剥離シート、保護シート等(介在物)を介在させてもよい。基材21,22の外面21b,22bに凹凸を有する場合は、外面の凸部が直接金型31,32に接触すると圧力が凸部に集中しやすくなるため、上述の介在物を設けることが好ましい。
 金型31,32は、図4では、積層体20の側面を覆っていないが、金型31,32の一方又は両方に凹凸を設けて、積層体20の側面が金型で覆われるように構成してもよい。例えば、一方の金型を凸型、他方の金型を凹型とし、凹型の凹部に積層体20を収容した後、凹型の凹部に向けて凸型の凸部を接近させてもよい。
 図5に、加熱硬化により得られる積層体30の一例を示す。この積層体30では、接着性樹脂層11が熱硬化した結果として、2枚の基材21,22の間に熱硬化した接着性樹脂を含む接着層25が積層される。熱硬化後の接着層25は硬さが増大しているため、加熱前の接着性樹脂層11が柔軟であっても再剥離しにくい。これにより、接着性樹脂層11としては、接着力が低くても段差追従性の優れた樹脂を使用することができる。
 積層体30を製造するにあたり、例えば基材21が凹凸を有し、基材22が平坦である場合、いくつかの製造方法が考えられる。積層体30の製造には、いずれの方法も採用することができる。
 第1の積層方法として、凹凸を有した基材21に接着性樹脂層11を積層し、その後オートクレーブ処理を実施し、接着性樹脂層11の上に、平坦な基材22を積層し積層体20を積層した後、もしくは基材22を積層させながら、金型31,32を用いて接着性樹脂層11を加熱硬化させる方法が挙げられる。
 第2の積層方法として、平坦な基材22に接着性樹脂層11を積層し、その後オートクレーブ処理を実施し、接着性樹脂層11の上に、凹凸を有した基材21を積層した後、もしくは基材21を積層させながら、金型31,32を用いて接着性樹脂層11を加熱硬化させる方法が挙げられる。
 第3の積層方法として、凹凸を有した基材21、接着性樹脂層11、平坦な基材22を同時に積層した後、もしくは積層すると同時に、金型31,32を用いて接着性樹脂層11を加熱硬化させる方法が挙げられる。
 第1の積層方法は、凹凸を有した基材21と接着性樹脂層11とを先に貼合してオートクレーブ処理をすることにより、凹凸に接着性樹脂層が追従しやすくなっているため、熱プレス加工の条件が大きくばらついても気泡が少なくできる方法である。また、第3の積層方法は、製造プロセスを短縮できる点から、最もコスト面でメリットがある方法である。
 図2~図5では、基材21,22の段差は、あらかじめ熱プレス前から基材に設けられているが、基材21,22間に接着性樹脂層11を積層して熱プレスする際に、基材21,22の一方又は両方を変形させて段差を発生させることも可能である。例えば金型31,32の押圧面31a,32aに凹凸を設けると、樹脂フィルムなどの可撓性を有する基材21,22を変形させることができる。当初の接着性樹脂層11が流動性を有することにより、基材21,22の段差に追従することができる。また、熱プレスの間、熱重合が進行することにより、接着性樹脂層11が硬化して、空隙及び気泡の発生を抑制することができる。さらに、基材21,22が接着層25と接合されることにより、基材の変形が固定されて凹凸の成形が実現できる。基材の内面に凸部が形成されたとき、裏側の外面に凹部が形成されてもよい。
 接着性樹脂層11の取り扱い性を向上するため、接着性樹脂層11は、100~250℃の温度及び30秒~10分の時間の加熱により熱硬化することが好ましい。これらの温度及び時間範囲の少なくとも一部の条件で熱硬化することが好ましく、全範囲で熱硬化可能であることがより好ましい。実使用時の熱硬化条件は、上記範囲外であってもよい。しかし、保存性の観点から、常温では実質的に熱硬化が進行しないことが好ましく、例えば100℃以下の温度では、10分間以内の加熱で熱硬化しない性質を有することが好ましい。
 接着性樹脂層11が未硬化の状態(加熱前)では、温度23℃における貯蔵弾性率が1×10~1×10Paであることが好ましい。また、接着性樹脂層11が加熱により熱硬化した後は、温度23℃における貯蔵弾性率が1×10~1×10Paであることが好ましい。加熱前の温度23℃における貯蔵弾性率よりも、加熱により熱硬化した後の温度23℃における貯蔵弾性率の方が高くなることが好ましい。これらの貯蔵弾性率は、未硬化の状態(加熱前)の接着性樹脂層、及び、加熱により熱硬化した後の接着性樹脂層(熱硬化後の接着層)を、それぞれ温度23℃にして測定することができる。貯蔵弾性率を測定する際の振動周波数は、例えば1Hzである。熱硬化後の接着層の貯蔵弾性率を測定する場合、接着性樹脂層を基材に貼合することなく、セパレーターフィルム間で接着性樹脂層を加熱し硬化させてから、セパレーターフィルムを剥離することにより、熱硬化後の接着層を単体で得ることができる。
 次に、トランスファーテープでもある接着性樹脂層について、さらに詳しく説明する。
 本発明の接着性樹脂層の製造に用いる接着剤原材料組成物は、有機溶剤に溶解している方が、より厚みの精度良く塗布することが可能となるため、有機溶剤を含むことが好ましい。接着剤原材料組成物から溶剤を乾燥することで、接着性樹脂層が得られる。つまり、接着剤原材料組成物の組成は、接着性樹脂層を構成する接着性樹脂組成物の組成に、溶剤を加えたものであってもよい。接着性樹脂層は、常温では(熱硬化前)、粘着剤層として機能することができる。
 (A)アクリル系ポリマーを構成するモノマーは、エステル基(−COO−)を有するアクリル系モノマー、カルボキシル基(−COOH)を有するアクリル系モノマー、アミド基(−CONR,Rは水素原子又はアルキル基等の置換基)を有するアクリル系モノマー、ニトリル基(−CN)を有するアクリル系モノマー、オレフィン類、スチレン、ビニルエステル類、ビニルエーテル類、ビニルシラン等の非アクリル系モノマーが挙げられる。(A)アクリル系ポリマーは、2種以上のモノマーからなる共重合体が好ましい。光重合前における(A)アクリル系ポリマーの数平均分子量は、例えば50,000~100,000程度が好ましい。粘度は、例えば1000~10000mPa・s程度が挙げられる。
 エステル基(−COO−)を有するアクリル系モノマーとしては、アルキル(メタ)アクリレート、ヒドロキシル基(水酸基)を有する(メタ)アクリレート、アルコキシ基又はポリエーテル基を有する(メタ)アクリレート、アミノ基又は置換アミノ基を有する(メタ)アクリレート等が挙げられる。なお、本明細書において、(メタ)アクリレートとは、アクリレート及びメタクリレートの総称である。
 カルボキシル基(−COOH)を有するアクリル系モノマーとしては、アクリル酸、メタクリル酸、カルボキシル基(−COOH)を有する(メタ)アクリレート等が挙げられる。
 アミド基(−CONR,Rは水素原子又はアルキル基等の置換基)を有するアクリル系モノマーとしては、アクリルアミド、メタクリルアミド等が挙げられる。
 ニトリル基(−CN)を有するアクリル系モノマーとしては、アクリロニトリル、メタクリロニトリル等が挙げられる。
 (A)アクリル系ポリマーは、構成モノマーの50重量%以上が、アクリル系モノマーからなることが好ましい。特に、構成モノマーの50重量%以上が、一般式CH=CR−COOR(式中、Rは水素又はメチル基、Rは炭素数1~14のアルキル基を示す。)で表わされるアルキル(メタ)アクリレートの1種又は2種以上からなることが好ましい。アルキル(メタ)アクリレートの具体例としては、メチル(メタ)アクリレート、エチル(メタ)アクリレート、n−プロピル(メタ)アクリレート、イソプロピル(メタ)アクリレート、n−ブチル(メタ)アクリレート、イソブチル(メタ)アクリレート、t−ブチル(メタ)アクリレート、n−ペンチル(メタ)アクリレート、イソペンチル(メタ)アクリレート、n−ヘキシル(メタ)アクリレート、2−エチルヘキシル(メタ)アクリレート、n−オクチル(メタ)アクリレート、イソオクチル(メタ)アクリレート、イソノニル(メタ)アクリレート、デシル(メタ)アクリレート、ドデシル(メタ)アクリレートが挙げられる。特に、アルキル基Rの炭素数が4~12のアルキル(メタ)アクリレートを必須として(例えば50~100モル%)用いることが好ましい。
 また、ヒドロキシル基を含有する(メタ)アクリレートとしては、例えば、2−ヒドロキシエチル(メタ)アクリレート、2−ヒドロキシプロピル(メタ)アクリレート、3−ヒドロキシプロピル(メタ)アクリレート、4−ヒドロキシブチル(メタ)アクリレート、6−ヒドロキシヘキシル(メタ)アクリレート、8−ヒドロキシオクタン(メタ)アクリレート、ポリエチレングリコールモノ(メタ)アクリレート、ポリプロピレングリコールモノ(メタ)アクリレート、シクロヘキサンジメタノールモノ(メタ)アクリレート等の1種又は2種以上が挙げられる。
 (B)アクリル系モノマーとしては、(A)アクリル系ポリマーを構成するモノマーと同様なモノマーが挙げられる。ただし、(A)アクリル系ポリマーを構成するモノマーの1種又は2種以上と同一のモノマーが、(B)アクリル系モノマーの1種又は2種以上として使用されるとは限らず、相互に異なるモノマーでもよい。
 (B)アクリル系モノマーは、(C)熱重合開始剤による熱硬化によりポリマーの一部になり、かつポリマーよりも粘度が低い液体(流動体)であれば特に限定されない。(B)アクリル系モノマーとして、ウレタンアクリレートオリゴマー、エポキシアクリレートオリゴマー等のアクリレートオリゴマーを使用することもできる。(B)アクリル系モノマーの有する重合性官能基の数は、例えば1~5である。
 前記(B)アクリル系モノマーの一部又は全部として、ヒドロキシル基を有する(メタ)アクリレートのモノマーを含有する場合、極性を有するヒドロキシル基が接着性樹脂層の全体に分散しやすくなる。これにより、湿度の高い(さらに高温の)環境でも、水分が凝集しにくく、接着性樹脂層の白濁が抑制されるため、好ましい。
 (C)熱重合開始剤としては、熱により分解して、モノマーの重合(ラジカル重合)と樹脂の硬化を開始するラジカル開始剤が挙げられる。ラジカル開始剤としては、低温で作用するレドックス開始剤及び有機金属化合物なども知られているが、接着性樹脂層の取り扱い性の点では、より高温で作用する、(有機)過酸化物系、アゾ系等が好ましい。熱重合開始剤は、トランスファーテープの製造過程において、特に、溶媒の乾燥工程において、反応もしくは半減しないために、熱重合開始剤の半減期が1分間となる温度(以下「1分間半減期温度」と称する場合がある。)は、接着剤原材料組成物が含有する有機溶剤の沸点よりも高いことが好ましい。また、熱重合開始剤は、熱プレス時の温度で一定の時間十分に反応させるために、熱プレス設定温度よりも50℃以上低い1分間半減期温度を有する材料が好ましい。
 (有機)過酸化物系の熱重合開始剤の具体例としては、過酸化ベンゾイル、過酸化アセチル、過酸化デカノイル、過酸化ラウロイル、ジクミルペルオキシド、ジ−t−ブチルペルオキシド、t−ブチルペルオキシベンゾエート、t−ブチルペルオキシ−2−エチルヘキサノエート、クメンヒドロペルオキシド、t−ブチルヒドロペルオキシド等が挙げられる。
 アゾ系の熱重合開始剤としては、2,2′−アゾビス(イソブチロニトリル)、2,2′−アゾビス(2−メチルブチロニトリル)、2,2′−アゾビス(2,4−ジメチルバレロニトリル)、2,2′−アゾビス(4−シアノバレロニトリル)、2,2′−アゾビス(4−メトキシ−2,4−ジメチルバレロニトリル)、2,2′−アゾビス(メチルイソブチレート)、1,1′−アゾビス(1−シクロヘキサンカルボニトリル)等が挙げられる。
 本発明の接着性樹脂層には、重合遅延剤を加えることができる。重合遅延剤の使用により、重合度の制御が容易になる。また、段差追従性を向上させる観点から好ましい。
 接着性樹脂組成物は、(A)アクリル系ポリマー100重量部に対して、(B)アクリル系モノマー4~20重量部、(C)熱重合開始剤0.001~5重量部を含有することが好ましい。
 接着性樹脂組成物は、(A)~(C)以外の任意成分をさらに含有することができる。例えば、イソシアネート系架橋剤、エポキシ系架橋剤、金属キレート化合物等の(D)架橋剤(硬化剤)は、(A)アクリル系ポリマーを、または(B)アクリル系モノマーの重合により生成するポリマーを架橋させるため、好適に用いられる。この場合、必要に応じて、(A)アクリル系ポリマーまたは(B)アクリル系モノマーの少なくとも一部として、(D)架橋剤と反応する官能基を有するポリマーまたはモノマーが使用される。(D)架橋剤と反応する官能基は、例えばイソシアネート系架橋剤の場合、ヒドロキシル基又はカルボキシル基等である。(D)架橋剤の添加量は、ポリマーの官能基に対して例えば1.5当量以下が好ましい。その他の任意成分としては、例えば、酸化防止剤、充填剤、可塑剤等が挙げられる。接着性樹脂層の製造に用いられる接着剤原材料組成物は、水又は有機溶剤等の溶剤を含んでもよく、無溶剤のシロップ状組成物でもよい。基材上にITO等の酸化物導電膜又は卑金属等、腐食の可能性がある材料が存在し、これに接着性樹脂層が接触する場合、接着性樹脂組成物の材料としては酸等の腐食性成分を削減し、例えば酸価の低いポリマーを使用することが好ましい。
(接着性樹脂層の製造方法)
 本発明における接着性樹脂層(トランスファーテープ)は、接着剤原材料組成物をセパレーターフィルムに溶媒を含んだ状態で塗布し、乾燥し、さらにセパレーターフィルムにより保護されることで製造することができる。接着剤原材料組成物は、ダイ又はパイプドクターを用いて塗布することが好ましい。溶剤の乾燥においては、ドライヤー等で乾燥させることが好ましい。溶媒の乾燥時間に関しては、生産性を考慮すると、10分間以下であることが好ましく、2~5分間であることがさらに好ましい。また、有機溶媒を十分に乾燥することが必要なため、有機溶媒の沸点以上の温度で乾燥させることが好ましく、熱重合開始剤の1分間半減期温度以下での乾燥をすることが好ましい。
 以上、本発明を好適な実施形態に基づいて説明してきたが、本発明は上述の実施形態に限定されるものではなく、本発明の要旨を逸脱しない範囲で種々の改変が可能である。
 積層体は、3枚以上の基材の間に、それぞれ接着性樹脂層を有してもよい。積層体に含まれる2以上の接着性樹脂層の1つ以上(好ましくは全部)が、本実施形態の接着性樹脂層であることが好ましい。
 積層体を熱プレスする際、一対の金型の間に2以上の積層体を配置してもよい。この配置は特に限定されず、金型による圧縮方向に2以上の積層体を積み重ねてもよく、圧縮方向に垂直な面内(例えばいずれかの金型の押圧面上)に2以上の積層体を並べてもよい。2以上の積層体の間には、上述の介在物を介在させてもよい。
 本発明では、図1のような接着性樹脂層11の製造の後に、図3のような積層構造を作製し、図4のような構成で熱処理を経て、図5のような積層体30を作製するが、図1の接着性樹脂層11の製造の時点において、溶媒を含んだ接着剤原材料組成物から、溶媒を加熱により除去する工程を設けることが好ましい。また、その後の貼合後のプロセス条件においては、接着性樹脂層11を加熱して重合を開始させる必要がある。
(プレス条件)
 本発明のプレス時において、積層体への加熱温度が100~250℃となる熱をかけるために、金型の温度は所望の加熱温度よりも高い温度で加熱することが必要である。金型の温度は100~300℃が好ましく、さらに好ましくは150~300℃である。基材もしくは基材の一部にポリエチレンテレフタレートを含み、そのポリエチレンテレフタレートを例えば180℃、10分間程度で加熱したときに、オリゴマー成分が析出し、析出した成分により外観不良が起こる場合は、熱プレス時の加熱温度を180℃以下とすることが好ましい。
 基材にポリエチレンテレフタレートを含まず、オリゴマー成分の析出のない素材を用いたときは100~300℃とすればよい。本発明においてのプレス時間に関しては生産性の観点から2分間以内で反応が終わることが好ましい。また、プレス温度・時間に関しては、積層体の強度が十分になるように設定することができる。
 以下、実施例をもって本発明を具体的に説明する。
(実施例1)
 (A)アクリル系ポリマーとして、SKダイン(登録商標)2094(綜研化学株式会社、酸価:33、数平均分子量7万)、架橋剤としてE−AX(綜研化学株式会社)を用い、ポリマー固形分100重量部に対して、架橋剤0.05重量部の割合で配合した。得られた混合物に、(B)アクリル系モノマーとして、4−ヒドロキシブチルアクリレート(大阪有機化学工業株式会社;4HBA)10重量部と、(C)熱重合開始剤として、t−ブチルペルオキシ−2−エチルヘキサノエート(日油株式会社製;製品名:パーブチル(登録商標)O)0.02重量部とを加えて、接着剤原材料組成物を調製した。接着剤原材料組成物は、溶媒として、酢酸エチル(沸点77℃)を含む。
 その接着剤原材料組成物を、セパレーター(藤森工業株式会社製;製品名:125E−0010DG2.5AS、厚み125μm)の上面に、アプリケーターを用いて、乾燥後における接着剤樹脂層(粘着剤層)の厚みが175μmとなるように塗布した後、乾燥工程において90℃、2分間の条件で溶剤を乾燥させて接着性樹脂層が積層された積層体を作製した。
 次に、得られた積層体の接着性樹脂層の上面に、セパレーター(藤森工業株式会社製;製品名;38E−0010BDAS、厚み38μm)を貼合して、実施例1の接着性樹脂フィルムを作製した。
 実施例1~9及び比較例1~3に関しては表1記載の接着剤原材料組成物の組成及び製造条件でセパレーターフィルム及び基材を含んだ積層体の製造を行った。

 なお、表1において、「SKダイン2094」及び「SKダイン2147」は、それぞれSKダイン(登録商標)2094、SKダイン(登録商標)2147を表す。「4HBA」は4−ヒドロキシブチルアクリレートを表す。「パーブチルO」は、t−ブチルペルオキシ−2−エチルヘキサノエートを有効成分とする熱重合開始剤である。「Irg651」は、2,2−ジメトキシ−2−フェニルアセトフェノン(別名ベンジルジメチルケタール)を有効成分とする光重合開始剤である。「パーブチルH」(表3参照)は、t−ブチルヒドロペルオキシドを有効成分とする熱重合開始剤である。
〈試験結果〉
(熱プレス後の外観確認評価方法)
 基材として、1枚は平坦なポリエチレンテレフタレート(PET)フィルムを用意し、もう1枚には表面に20μm、50μm、100μmの印刷段差を形成したポリエチレンテレフタレート(PET)フィルムを用意した。金型には、プレス後の基材の外面(積層体の外面)が平滑になるように金型がお互いに平滑な表面を持つ金型を使用した。事前に接着性樹脂フィルムから片側のセパレーターを剥離して印刷段差を形成したPETフィルムに貼合し、その貼合フィルムと印刷段差が形成されていない平滑なPETフィルムを熱プレス機で金型の間にはさみ、表1の「貼合後のプロセス条件」に示す熱プレス条件で、熱プレスを行った。熱プレス直後に貼合後の積層体(貼合品)の外観を目視にて確認し、下記のように評価を行った。
○:基材間又は印刷段差部分に気泡が確認できない。
△:基材間又は印刷段差部分にごくわずかに気泡が確認できる。
×:基材間又は印刷段差部分に気泡が確認できる。
 貼合しやすさは下記のように評価を行った。接着性樹脂フィルムの片側のセパレーターを剥がし、印刷段差の形成されたPETフィルムの所定の位置へ貼合する際コシがあり位置合わせがしやすいことと、貼合後積層体の外観(特に噛み込み気泡)を目視で確認した。貼合にはクライムプロダクツ(株)製の貼合装置(製品名 SE320)を使用した。
○:印刷段差の角付近に気泡が残る(熱プレスで消えるため)。
△:印刷段差の周辺に気泡が残る(熱プレスで消えるため)。
×:印刷段差から1mm以上の気泡が残る(熱プレスで消えないため)。
 厚み保持性は、塗工幅400mmで、40Nの張力で巻き取った塗工品を改めて繰り出した際の接着性樹脂層について、下記のように評価を行った。
○:しわが入っておらず外観が良好である。
△:シワはあるがセパレーターのウキが見られない。
×:シワが入りセパレーターが浮いてしまい、接着性樹脂層の厚みが変わっている。
 裁断適性は、刃角30度の四角形状に打抜けるピナクル刃を裁断装置に設置し、プレス加工及び周囲の必要ない部分のはぎ取りを行った。下記のように評価を行った。
◎:周囲の不要部分のはぎ取りが容易だった。
○:周囲の不要部分のはぎ取りが可能だった。
△:周囲の不要部分のはぎ取りが難しかった。
×:断裁部分が再付着してはぎ取りが容易にできなかった。
(貼合品の耐久性試験方法)
 耐久性試験は、熱プレス後の積層体(貼合品)を、85℃dryの高温乾燥環境、又は85℃85%RHの高温高湿度環境に投入し、所定時間経過後に取り出して目視による確認を実施し、下記のように評価を行った。
○:貼合品に浮き・剥がれがない。
△:貼合品に小さな浮き・剥がれがある。
×:貼合品に大きな浮き・剥がれがある。
 上記評価試験の結果を、下記の表2に示した。

 参考例1、2は、光重合開始剤を含んだ接着剤原材料組成物を用いた例である。基材として、1枚は平坦なポリエチレンテレフタレート(PET)フィルムを用意し、もう1枚には表面に20μm、50μm、100μmの印刷段差を形成したポリエチレンテレフタレート(PET)フィルムを用意した。接着性樹脂フィルムから片側のセパレーターを剥離して印刷段差を形成したPETフィルムに貼合し、その2層貼合品に残っているセパレーターを剥離して、平滑なPETフィルムを貼合してPET/接着性樹脂/PETの3層貼合品を作製しオートクレーブ処理を行った直後の積層体の外観を目視にて確認し下記のように評価を行った。
○:基材間又は印刷段差部分に気泡が確認できない。
△:基材間又は印刷段差部分にごくわずかに気泡が確認できる。
×:基材間又は印刷段差部分に気泡が確認できる。
 オートクレーブ処理を行えば段差の大きな基材への段差追従性があり、段差変形量が20μm程度であれば、気泡も入らずに良好に接着することができる。しかしながら、参考例1では変形量が50μ以上の段差に関しては、段差追従性が十分ではなく、改善が必要である参考例である。また、参考例2のようにモノマー成分の添加量を増やせば段差追従性は改善し、比較的大きな変形量の段差にも気泡が入ることなく貼合することが出来るが、100μmの段差に対しては貼合・オートクレーブ処理後でも接合が十分にいかず、厚み保持性が悪く、また、積層体を裁断した時に、積層体の接合部分の接着成分が切断面からにじみ出すという問題が生じた参考例である。上記貼合後、気泡が確認できない段差追従できた貼合品を紫外線照射しモノマーを重合させることで、耐久試験でも発泡が確認できない製品となるが、100μmの段差に適用した貼合品はオートクレーブ処理後に気泡が発生しているため、紫外線照射をしても発泡がそのまま残る。
(熱プレス後の外観確認評価結果)
 実施例では、変形量が100μmでも気泡が確認されず、印刷段差を有する金型のプレスによる基材の変形に追従していることが確認できた。これは、(A)アクリル系ポリマー以外に、流動性の高い成分として(B)アクリル系モノマーを接着剤原材料組成物に添加したためと考えられる。
 比較例3では気泡が確認された。この例では、接着性樹脂層が(B)アクリル系モノマーを含有しない接着剤原材料組成物から形成されたため、印刷段差を有する金型のプレスによる基材の変形に追従できないためと考えられる。
 比較例1~3の場合は、高温乾燥環境及び高温高湿度環境における耐久性が劣っていた。比較例1,2では、アクリル系モノマーを含むが、熱重合開始剤を含まない接着剤原材料組成物を熱プレスで加熱したため、アクリル系モノマーの重合が進行しにくいためと考えられる。比較例3は、貼合品が気泡を有するために、耐久性が低下したと考えられる。
 実施例では、接着性樹脂層がPETなどの貼合された基材に対して流動性が高い状態で貼合されるため、微細な凹凸にもしっかり密着することができる。さらに、熱プレスにより流動性の高いモノマーが流動し、変形に追従した後、熱によって徐々に熱重合反応が進行し、モノマー成分が高分子化するため、接着性樹脂層の流動性が低下し、変形した状態で硬化するため、変形部での気泡が発生しないだけでなく、基材間の発泡も発生しなかったと考えられる。
(貼合品の製造方法に関する検討)
 実施例1記載の接着剤原材料組成物を用いて、製造方法に関する検討を行った。表3に示すように、実施例1記載の製造方法において、実施例15,16は重合開始剤を変更し、実施例10,11,12,14は接着性樹脂層の乾燥条件を変更し、実施例13,16は熱プレス時の積層体の温度を変更した。接着性樹脂層の溶媒の沸点を温度A、熱重合開始剤の1分間半減期温度を温度B、接着性樹脂層の製造工程において溶媒を除去するための加熱時の温度を温度C、加熱硬化させる工程における金型のプレス温度を温度Dとした。

 上記評価試験の結果を、下記の表4に示した。生産性に関しては、接着剤原材料組成物の塗布及び乾燥による接着性樹脂層の製造工程について、下記のように判定した。
◎:生産スピードが十分に速い条件である。
○:生産スピードが一般的な条件である。
△:生産スピードが遅い条件である。

 実施例11においては、接着剤原材料組成物の塗布後の乾燥条件において乾燥時間を長くしすぎると、温度A、B、C、Dの順番が好ましい順番であってもごくわずかに気泡が入っていた。これは、残留溶媒が少なすぎて、接着性樹脂層の流動性がなくなったためと考えられる。
 実施例12は、接着性樹脂層製造時の乾燥温度が溶媒の沸点と同一であるため、有機溶媒が接着性樹脂層に残ってしまい、乾燥に時間がかかり、またプレス時にも溶媒の揮発起因による気泡がごくわずかにできている実施例である。
 実施例14は、接着剤原材料組成物の塗布後の乾燥時の温度が高いため、重合開始剤が乾燥時に失活してしまっており、プレス時に反応が十分に進まず、アクリル系モノマーが揮発してしまい、ごくわずかに気泡が出来てしまったと考えられる。また、硬化も不十分であることが考えられる。
 実施例15は、熱プレス時の温度が熱重合開始剤の1分間半減期温度よりも低いため、熱重合反応が十分に起きず、アクリル系モノマーが揮発してしまい、硬化も不十分であることが考えられる。
 各実施例の接着性樹脂フィルムを、接着性樹脂層がセパレーターの間に積層されたまま、「熱プレス後の外観確認評価方法」と同じ条件で熱プレスした後、硬化した接着性樹脂層をFT−IR(フーリエ変換赤外分光法)により分析を行ったところ、炭素−炭素二重結合(アクリル系モノマーのビニル基等)のピークがほとんど確認できなかった。さらに熱プレス前後でのDSC(示差走査熱量測定)により分析を行ったところ、熱プレス前のDSC測定では発熱ピークが見られたが、熱プレス後のDSC測定では発熱ピークが見られなかった。これらの結果から、熱プレス条件で硬化反応が終了したと考えられる。
 各比較例では、熱プレスを行ってもFT−IRにより、炭素−炭素二重結合の由来と思われるピークが若干確認された。
 熱プレス前でのDSCでは、比較例1,2では発熱ピークが確認されなかった。熱による反応は確認できないため、熱硬化反応が進んでいないと判断できる。比較例3は熱反応開始剤の発熱が確認されるだけで、重合する反応性モノマーが無いため重合反応は進行しない。
 以上の結果より、接着性樹脂層が主成分である(A)アクリル系ポリマーと、(B)アクリル系モノマーと、(C)熱重合開始剤とを含有することで、高温の熱プレス加工による気泡及び剥離を抑え、3次元形状を形成することが可能となる粘着フィルムを作製することができる。

Claims (14)

  1.  透明性を有するアクリル系の接着性樹脂組成物を含む単層の接着性樹脂層であって、
     前記接着性樹脂組成物が、(A)アクリル系ポリマーと、(B)アクリル系モノマーと、(C)熱重合開始剤とを含有し、
     前記接着性樹脂層が、常温で両面に粘着性を有し、100~250℃の温度及び30秒~10分の時間の加熱により熱硬化することができることを特徴とする接着性樹脂層。
  2.  前記アクリル系モノマーが、ヒドロキシル基を有する(メタ)アクリレートのモノマーであることを特徴とする請求項1に記載の接着性樹脂層。
  3.  前記接着性樹脂組成物が、前記(A)アクリル系ポリマー100重量部に対して、前記(B)アクリル系モノマー4~20重量部を含有することを特徴とする請求項1又は2に記載の接着性樹脂層。
  4.  前記熱重合開始剤が過酸化物であることを特徴とする請求項1~3のいずれか1項に記載の接着性樹脂層。
  5.  加熱前の温度23℃における貯蔵弾性率よりも、前記加熱により熱硬化した後の温度23℃における貯蔵弾性率の方が高く、加熱前の温度23℃における貯蔵弾性率が1×10~1×10Paであり、前記加熱により熱硬化した後の温度23℃における貯蔵弾性率が1×10~1×10Paであることを特徴とする請求項1~4のいずれかに記載の接着性樹脂層。
  6.  請求項1~5のいずれかに記載の接着性樹脂層が、2枚のセパレーターの間に積層されてなることを特徴とする接着性樹脂フィルム。
  7.  請求項1~5のいずれかに記載の接着性樹脂層を介して、2枚の基材が積層されてなることを特徴とする積層体。
  8.  前記2枚の基材の少なくとも一方の基材が、前記接着性樹脂層と接する側の面内に、5μm~1mmの段差を1以上含むことを特徴とする請求項7に記載の積層体。
  9.  前記段差が、50μm~1mmであることを特徴とする請求項8に記載の積層体。
  10.  請求項1~5のいずれかに記載の接着性樹脂層を介して、2枚の基材を積層し、得られた積層体を、2つの金型の間に挟持した状態で、前記接着性樹脂層を加熱硬化することを特徴とする積層体の製造方法。
  11.  前記接着性樹脂層の原材料組成物に含まれる溶媒の沸点を温度A、前記熱重合開始剤が1分間の半減期を有する温度を温度B、前記接着性樹脂層の製造工程において前記溶媒を除去するための加熱時の温度を温度C、前記接着性樹脂層を加熱硬化させる工程における金型のプレス温度を温度Dとしたとき、各温度が下記式(1)の順であることを特徴とする請求項10に記載の積層体の製造方法。

  12.  前記2枚の基材の少なくとも一方の基材が、前記接着性樹脂層と接する側の面内に、5μm~1mmの段差を1以上含むことを特徴とする請求項10又は11に記載の積層体の製造方法。
  13.  前記段差が、50μm~1mmであることを特徴とする請求項12に記載の積層体の製造方法。
  14.  前記加熱硬化する際の金型の温度が、150~300℃の温度であることを特徴とする請求項10~13のいずれかに記載の積層体の製造方法。
