減圧チャンバを用いることで、キャスト冷却装置を高速化しても均一な結晶化を有するシートを安定して製膜することを可能とし、厚み均一性、かつ外観品位にも優れた微多孔ポリオレフィン樹脂シートの製造方法を提供する。本発明の微多孔ポリオレフィン樹脂シート製造装置は、溶融樹脂をシート状に押出すための口金と、押出されるシートを搬送しながら冷却し固化するためのキャスト冷却装置と、口金よりもキャスト冷却装置の搬送方向上流側に設置され、押出されるシートと前記キャスト冷却装置との間の空気を吸引するための減圧チャンバとを備え、さらに、吐出されるシートとキャスト面との隙間を塞ぐように設置された整流板と、を備える。前記減圧チャンバは、キャスト冷却装置と対向する面の少なくとも周囲部分に設けられキャスト冷却装置と物理的に接触するシール材と、口金に対向する開口部近傍にシート幅方向にわたって設けられた仕切板と、を備える。

Description

微多孔ポリオレフィン樹脂シートの製造装置および製造方法
 本発明は、微多孔ポリオレフィン樹脂シートの製造装置と、その製造装置を用いた製造方法に関する。
 従来のシート製造装置の概略を説明する。従来のシート製造装置では、図6に示すように、押出機により溶融混練された樹脂が、口金1からシート状に押出成形された後、キャスト冷却装置2に引き取られ冷却固化される。このとき、シートの成形性を良好とするため、キャスト冷却装置のシート密着面の平面性を向上させることで表面性の優れたフィルムを製造することができる(特許文献1)。
 ところで、近年の樹脂シート需要の伸長に応えるため、製膜速度の高速化を図ることで対応している。しかし、製膜速度の高速化に伴って、シートとキャスト冷却装置との間に流れ込む空気が増加し、キャスト冷却装置へのシート着地点における空気の噛み込む圧力が高くなるため、密着性が低下し、一定の製膜速度以上になったとき、シートとキャスト冷却装置の間に空気を噛み込み、厚みムラや物性ムラを生じている。
 この高速化に伴うシートとキャスト冷却装置との間に流れ込む空気の排除のためのキャスト面へのシート密着技術としてタッチロールを用い、空気の噛み込み不良を防止する製造方法が開示されている(特許文献2)。
 また従来の揮発成分を含有するシートを用いた溶液製膜においては、シートとキャスト冷却装置2との間の空気を減圧チャンバで吸引する技術が開示されている。この減圧チャンバでは、口金1から押出されたシートの搬送方向上流に当たる面の近傍では減圧チャンバの吸引による空気の渦流や滞留といった空気の流動の乱れが発生する。この空気の渦流、滞留、流動の乱れを防止するため、減圧チャンバ内のシート近傍に空気の流れを整える遮風板を設けることが開示されている(特許文献3)。また、減圧チャンバ端部では、外気を吸い込むことによる特有の渦が生じる。この渦の発生を防止するため、口金1のシート幅方向端部に、口金端部からシート幅方向に向けて流入する空気の流れを規制する整流板を設けることが開示されている(特許文献4)。これらの方法により、安定的にシートを密着させ、良好なシートを製造することができる。
 さらに、吸引される空気中にはシートに含有される低分子量成分や希釈剤、添加剤などからの揮発成分のガスが含まれる。この吸引される空気が、減圧チャンバの口金などの加熱部以外の非加熱部である上部板に接触すると凝結して液化する。この液化したものがある程度の量溜まると滴下してシートが密着するキャスト冷却装置面を汚染し、シート欠点に繋がる。そこで、減圧チャンバの上部板を加熱体である口金と一体とするとともに、吸引口を設けるために最低限必要な非加熱体の上部板の部分にキャスト冷却装置面に臨む受け板を設けることで、滴下液を受け、キャスト冷却装置面の汚染を防止する技術が開示されている(特許文献5)。

 しかし、キャスト冷却装置の高速化においては先述のとおりキャスト速度に応じシートとキャスト冷却装置との間に流れ込む空気が増加し、シートとキャスト冷却装置との間への空気の噛み込む圧力が高くなるため、密着性が低下し、一定の製膜速度以上になったときに空気が噛み込みやすくなる。そのため、シートとキャストとの間に流入する空気をコントロールすることが、シートを安定に成形する重要なポイントとなる。ところが、特許文献1に示される構造体では所定速度以下ではシート自体のキャスト面への密着性によりシート成形ができるが、所定速度以上になるとシートとキャスト間に流入する空気の増加によるキャスト冷却装置へのシート着地点の空気の噛み込み圧力上昇によりシートが持ち上げられシート成形が困難になる。さらに、シートでは僅かなシートとキャスト間へのエア噛みによる密着不良によりシートとキャスト間の流動パラフィンなど希釈剤の析出が異なる。これはキャスト面に密着している部分ではシートが冷却されるので、より希釈剤が析出するためである。そして、希釈剤が析出している部分では希釈剤の熱伝導性の悪さが影響して、シートが冷却されにくくなる。結果的にシートの表面構造ムラとなり製品へ影響が出る。
 また、特許文献2に示される構造体ではタッチロールにより物理的にシートをキャストに押し付けるため空気の排除はできるが、タッチロールの偏心による周期的な厚みムラ、溶融状態のシートへのタッチロール押付けによる厚みプロファイル変化で口金でのシート幅方向の厚み調整が困難になる。また、揮発成分を含有するシートではシートから浸み出す揮発成分によるタッチロール汚染などがあり長期運転が困難となる。
 また、溶液製膜用の減圧チャンバでは、流動パラフィンなどの希釈剤を含有した溶融状態の樹脂ではシートから希釈剤が蒸発し、細かい粒子状の液滴として浮遊する。このため、加熱体であっても希釈剤が容易に付着、液滴化し、ある一定量に達すると滴下してしまいキャスト冷却装置面が汚染される。さらに、特許文献4、5に示される構造体により減圧チャンバ内の気流は整流化に向かうが、キャスト冷却装置面と減圧チャンバ間には依然として間隙が存在するため、この間隙から流入する空気とシート近傍から流入する空気が減圧チャンバ内で干渉し、新たな気流の乱れが生じる。その結果、一定以上の厚みムラの良化に至らないとともに、減圧チャンバ内の気流が乱れることにより減圧チャンバ内で液化した希釈剤の液滴が飛散しやすく、飛散した液滴によりシートのキャスト冷却装置との対向面を汚染してしまう。
 また、製膜速度の高速化では製膜速度の増加に伴いキャスト冷却装置へのシート着地点における空気の噛み込む圧力も合わせて高くなるため、減圧チャンバによる吸引圧力も大気圧に対して下げていく必要がある。このとき、減圧チャンバで吸引する空気が増加し、シート近傍から流入する空気の流速が速くなることで、シート近傍での気流がより不安定になりやすくなる。これによりシート近傍の空気振動によるシートの振動、それに伴う厚みムラや物性ムラが増加する。さらに高速化に伴う樹脂量の増加によりシートから発生する低分子量成分や希釈剤、添加剤などからの揮発成分のガスが増加する。また減圧チャンバで吸引する空気の増加に伴いシートの背面側、つまり、シートがキャスト冷却装置に接触する面側近傍の揮発成分のガス濃度が下がることでガス濃度の平衡を保つためシートからの希釈剤、添加剤などの揮発成分のガスの発生量がさらに増加する。これにより製膜速度の高速化では減圧チャンバ内に流入する希釈剤、添加剤などの揮発成分のガス量が圧倒的に増加し、減圧チャンバ内に付着する揮発成分の液滴量が増加するとともに、減圧チャンバでの空気の吸引量増加による減圧チャンバ内の気流の乱れにより液滴の飛散が助長され、さらなるキャスト冷却装置面の汚染の増加が発生する。
 本発明は、上記の問題点に鑑み、所定のキャスト速度以上においても、シートと減圧チャンバ周辺に気化している樹脂の低分子量成分や希釈剤、添加剤の揮発成分のガスが減圧チャンバ内に吸引され、減圧チャンバ内で液化した場合に、樹脂の低分子量成分や希釈剤、可塑剤のキャスト冷却装置への滴下を防止するとともに、安定なシート成形ができる減圧チャンバを用いた微多孔ポリオレフィン樹脂シートの製造装置とその製造装置を用いた製造方法を提供する。
 上記課題を解決する本発明の微多孔ポリオレフィン樹脂シート製造装置は、ポリオレフィン樹脂と希釈剤とが混合された樹脂をシート状に吐出するための口金と、口金から吐出されるシートを搬送しながら冷却し固化するためのキャスト冷却装置と、口金よりもキャスト冷却装置の搬送方向上流側に設置され、口金から吐出されるシートとキャスト冷却装置との間の空気を吸引するための減圧チャンバと、を備えた微多孔ポリオレフィン樹脂シートの製造装置であって、前記口金のリップよりもキャスト冷却装置の搬送方向下流で、このリップから吐出されるシートの幅方向端部よりも外側に、前記口金から吐出されるシートとキャスト面との隙間を塞ぐように設置された整流板をさらに備え、前記減圧チャンバは、キャスト冷却装置と対向する面の少なくとも周囲部分に設けられキャスト冷却装置と物理的に接触するシール材と、口金に対向する開口部近傍にシート幅方向にわたって設けられた仕切板とを備えている。
 本発明の好ましい形態の微多孔ポリオレフィン樹脂シートの製造装置は、減圧チャンバ本体が、キャスト冷却装置の搬送方向上流側に向けて水平より下向きに傾斜している上部板であって水平方向に対するその傾斜角度が一定または前記キャスト冷却装置の搬送方向上流側に向かうにつれて大きくなっている前記上部板と、減圧チャンバ本体の吸引口の下部に前記上部板から連なり減圧チャンバ本体全幅にわたる受け板と、を備えている。
 本発明の好ましい形態の微多孔ポリオレフィン樹脂シートの製造装置は、シール材が多孔質の樹脂またはゴムである。
 上記課題を解決する本発明の微多孔ポリオレフィン樹脂シート製造方法は、本発明の微多孔ポリオレフィン樹脂シート製造装置を用い、口金から溶融樹脂をキャスト冷却装置上にシート状に吐出し、口金から吐出されたシートとキャスト冷却装置との間の空気を前記減圧チャンバ本体で吸引して、前記シートと前記キャスト冷却装置とを密着させ、前記シートを前記キャスト冷却装置により搬送しながら冷却して固化させる。
 上記課題を解決する本発明の微多孔ポリオレフィン樹脂シート製造方法は、ポリオレフィン樹脂と希釈剤とが混合された樹脂を口金からシート状に吐出し、口金から吐出されたシートをキャスト冷却装置により搬送速度3m/分以上で搬送しながら冷却し固化し、口金よりも前記キャスト冷却装置の搬送方向上流側において、口金から吐出されたシートとキャスト冷却装置との間の空気を吸引するための減圧チャンバ本体によりシートをキャスト冷却装置に密着させる。
 本発明において、「リップ」とは、口金から溶融樹脂をシート状に押し出し成形するためのスリット開口部をいう。
「長手方向」とはシートの長手方向を指し、「幅方向」とはシートの幅方向を指し、「上流」とはキャストシートの搬送方向における上流を指す。
「下流」とはキャストシートの搬送方向における下流をいう。
「減圧チャンバ本体のキャスト冷却装置と対向する面」とは、減圧チャンバの筐体においてキャスト冷却装置との間で筐体周囲部分の空気の流入が発生し得る間隙(ただし、シート上流部の減圧チャンバ開口部を除く)のキャスト冷却装置面に対向する筐体側の面をいう。
 本発明によれば、所定のキャスト速度以上において、シートとキャスト冷却装置間の密着部の隙間に流入する気流を減圧チャンバにより吸引することで、口金から吐出された希釈剤を含むポリオレフィン樹脂シートを安定してキャスト冷却装置面上にキャスティングすることができる。

 以下に本実施形態について詳細に述べるが、本発明は以下の実施例を含む実施形態に限定されるものではない。
 図1は、本発明の一実施の形態であって、ポリオレフィン樹脂シート製造装置の概略図である。図1に示すように、シート製造装置は、押出機により溶融された樹脂をシート状に吐出するための口金1と、この口金1から吐出されるシート3を引き取り搬送しながら冷却し固化するためのキャスト冷却装置2を備えている。吐出されたシートは走行するキャスト冷却装置面上にキャストされる。また、希釈剤を含むシートをキャスト冷却装置で冷却すると、キャスト冷却装置からシートを離間させた後に、キャスト面に少なくとも流動パラフィンなどの希釈剤が残留する。そこで、少なくとも1つ以上のキャスト冷却装置の幅方向に接触するように配された掻き取り装置17により、キャスト面に残留した希釈剤を掻き取る。キャスト冷却装置はロールでもベルトでもよく、また、掻き取り装置はゴム製の板状スクレーパでも樹脂製のドクターブレードでもよい。
 口金1の背面側、つまり、シート3のキャスト面への着地点よりもシート搬送方向上流側には、口金1に隣接して、キャスト冷却装置2の外周面に沿う形状を有する減圧チャンバ4が設けられている。この減圧チャンバ4により、シート3の背面側、つまり、シート3がキャスト冷却装置2に接触する面側に負圧領域が生成される。減圧チャンバ本体4は開口部と減圧室を有しており、開口部はシート3がキャスト冷却装置2の外周面に密着を開始する部分の直近において、シートの全幅にわたって形成されている。また、減圧室内の空気は吸引装置により吸引され、これに伴って減圧チャンバ本体4の開口部からシートとキャスト冷却装置2との間の密着部の空気が吸引される。これにより、密着部が減圧されて、シートとキャスト冷却装置2との間に巻き込まれる空気が排除される。また、減圧度を所定の値に制御することで、溶融樹脂のシート3をキャスト冷却装置2に安定的に密着させることができる。この減圧チャンバが密着手段を構成している。
 このとき、減圧チャンバ本体4内の減圧度は溶融樹脂の粘度、シートの厚み、キャスト冷却装置のシート搬送速度など、製膜条件に応じて所定の値に制御することが好ましい。減圧チャンバ本体4内の大気圧に対する吸引圧力は-2500Pa以上-20Pa以下の範囲が好ましい。減圧チャンバ本体4内の大気圧に対する吸引圧力の下限は-1500Pa以上がさらに好ましく、上限は-50Pa以下がさらに好ましい。
 減圧チャンバ4により吸引される空気にはシートに含まれる低分子量成分、蒸発や凝結性の高い希釈剤等からの揮発成分のガス、および粒子状の液化物が含有されている。この揮発成分は温度が下がると凝結し易い。また特に希釈剤を含むシートを製造する際、シートに含有される流動パラフィンなどの希釈剤は粒子状の液滴として浮遊するため、接触する対象が加熱体であるかどうかに関わらず容易に装置に付着する。この付着したものがある程度の量溜まると滴下して、キャスト冷却装置面2を汚染し、シートのキャスト冷却装置との対向面を汚染してしまう。後述するように、本発明のシートの製造装置では、このような汚染を防止する手段も講じられている。
 図2は図1の上面図、図3は図1の側面図、図4は図2のA-A断面図である。
 図2~4に示すように、本実施形態では、減圧チャンバ本体4が所定位置に固定されたときは、吸引の際に減圧チャンバ本体4に余分な空気が入らぬように減圧チャンバ本体4のキャスト冷却装置2と対向する面は、キャスト冷却装置2から僅かな距離離れた位置に配される。また減圧チャンバ本体4のこの面の周囲部分にはこの僅かな間隙からの空気の流入を防止するシール材7bが設けられている。このシール材は減圧チャンバ本体4の側面板と押え板に挟まれ所定間隔でボルトによって締め付けられ固定され、取り付けられている。なお、上述の取付方法は一例であり、上述した取付方法と異なる方法を採用してもよい。たとえば、減圧チャンバ本体4のキャスト冷却装置2と対向する面に溝を設け、この溝にシール材を埋め込んでもよい。あるいは、シール材7bに溝を設け、減圧チャンバ本体4の筐体に填め込んでもよい。または、シール材7bにボルト固定用の穴を設け、減圧チャンバ本体4のキャスト冷却装置2と対向する面に設けたボルト穴とでボルト固定してもよい。
 先述したように希釈剤を含むシートの場合、シートがキャスト冷却装置2から離間した後、キャスト面には希釈剤が残留し、掻き取り装置を用いてもキャスト面表層は依然として薄い希釈剤の液膜が残っている。乾燥したキャスト面ではシール材の摩耗、および摩耗粉などのシール材への噛み込みによるキャスト面への傷が発生するが、この残った薄い液膜によるシール材の滑り性向上により摩擦を低減し、シール材の破損を防止することができる。さらに、キャスト面からの空気の流入を防止することで減圧チャンバ内部の気流が整流化され、内部に堆積した希釈剤などの液滴の気流変動による滴下を防止することができる。
 シール材7bはキャスト冷却装置2の回転トルク負荷を小さくするため、圧縮荷重が小さく、低荷重でシール面のシール性を確保することができる多孔質の樹脂またはゴムであることが好ましい。ゴム材としてはNBR、CR、MSR、フッ素、ブチル、ウレタン、シリコンの発泡体がよく、より好ましくは独立気泡の発泡体である。さらに好ましくは摩耗粉が製品に混入したとしても製品に導電性を付与しない非導電性のシリコンスポンジゴムである。また、硬度は低荷重でシール性を付与できるショアE10~35が好ましい。より好ましくは、キャスト冷却装置の回転によるせん断力を受けても接触面の変形量が小さいショアE25~35である。
 キャスト冷却装置2へのシール材7bの押付力は、減圧時でもシール性を維持するため0.3kgf以上であることが好ましい。キャスト冷却装置2へのシール材7bのつぶし量は製膜時の摩耗によるシール性の低下を防止するため0.5mm以上確保することが好ましい。より好ましくはつぶし代の形状変化を抑制するため0.5~1.5mmである。
 また、減圧チャンバ本体4の上部板4aの搬送方向下流の縁には口金1と接触するシール材7aが配されている。このときシール材7aは多孔質の樹脂またはゴムであることが好ましい。なお、上述の取付方法は一例であり、上述した取付方法と異なる方法を採用してもよい。たとえば、上部板4aの縁は口金1本体に溶接で取り付けられていてもよく、口金1と上部板4aの縁をブラケットにより固定設置していてもよい。または、口金1と一体で構成されていてもよい。
 また、仕切板5はシートの幅方向に伸びるように板状に形成され、開口部の近傍を塞ぐように減圧チャンバ4内の一方の側面板から他方の側面板まで形成されることが好ましい。さらに仕切板5を、仕切板5の上面と口金1の下面との間には間隔ができるように配置し、その間隙を1mm以上にすることが好ましく、さらに5mm以上にすることがより好ましい。減圧チャンバ4の開口部から吸引される空気は、口金1、仕切板5およびシートとで形成される空間で渦を巻き滞留する。この空気の滞留がシートの変動に繋がってしまう。仕切板5の上面と口金1の下面との間に隙間を開けることで、空気が滞留することを防止できる。また、仕切板5を、仕切板5の下面とキャスト冷却装置2面との間にも間隔ができるように配置し、その間隙を1mm以上にすることが好ましく、さらに5mm以上にすることがより好ましい。これによりキャスト冷却装置の回転による随伴気流と減圧チャンバの吸引による空気の流れ、双方の流れ場が相反することなく整流化した状態にすることができる。仕切板5はシート搬送方向には口金リップから上流側に1~10mmの位置にあることが好ましく、より好ましくは1~5mmである。これにより仕切板5、シートおよびキャスト冷却装置2とで形成される空間面積が小さくなり、空気の渦の形成を抑制し、シートの振動を低減することができる。
 さらに、口金1のリップよりもキャスト冷却装置2の搬送方向下流側で、口金1から吐出されるシート3の両端の位置よりもシート幅方向外側に、口金1から吐出されるシート3とキャスト冷却装置2との隙間を塞ぐように設置された整流板6が口金の幅方向の両端部に備えてられている。口金1のサイドプレートにはネジ穴が設けられている。そして、整流板6はブラケット13に把持されており、ブラケット13に設けられた穴にボルトを通し、口金サイドプレートのネジ穴に締め付けることにより、口金1に取り付けられている。
 なお、上述の取付方法は一例であり、上述した取付方法と異なる方法を採用してもよい。たとえば、ブラケット13は減圧チャンバ本体4に取り付けられていてもよい。または、減圧チャンバ4、もしくは口金1とブラケットで構成されていてもよい。
 また、減圧チャンバ本体4の上部板4aはシート搬送方向の上流側に向かって水平から下向きに傾斜している。傾斜角度は、上部板4a全体にわたって水平方向から下向きに5度以上が好ましく、より好ましくは10度以上である。これにより後述する受け板9へ凝結、または付着する液滴を強制的に誘導し、上部板で液滴が滞留することを防止する。また、上部板4aの傾斜角度がシート搬送方向の上流側に向かう途中で小さくなる部分があると、その部分で液滴の流速が遅くなり、シート搬送方向下流側から流れてくる液滴が追いつき液滴が成長してしまい、液滴が滴下しやすくなってしまう。したがって、傾斜角度は搬送方向上流側に向かうにつれて一定または大きくなることが好ましい。また、上部板4aのシート搬送方向下流の下面縁は口金のリップ下面の延長上に連なっていることが好ましい。さらに、上部板4aの減圧領域側にあたる下面は液滴が滴下するほどの液溜まりへ成長することを阻害するため、表面エネルギーを大きくすることが好ましい。その方法として上部板の減圧領域側の面はサンドブラストにより表面が粗面化されている。その表面粗さはJIS B0601-1994に従い、中心線平均粗さ(Ra):0.2~20μm、十点平均高さ(Rz):1~120μmであることが好ましい。上述の方法は一例であり、上述した方法と異なる方法を採用してもよい。たとえば、親油、もくしは親水処理を施すことで減圧チャンバの筐体面と液滴の馴染み性を向上させる方法がある。
 減圧チャンバ本体4の上部板の上流部には吸引空気をシート幅方向で均一化するため複数の吸引口が設けられており、この吸引口と吸引装置との間には各吸引口からの空気の量を調整するための弁が備えられている。減圧チャンバ本体4の内部の空気を吸引するための吸引装置としてはブロアでも良く、真空ポンプでも良い。また、減圧チャンバの前記吸引口の下部には、上部板4aから連なりノズル全幅にわたる受け板9がある。受け板9の形状はコの字型がよい。コの字型としては上部板からの屈曲点を少なくとも2つ以上もつ形状であっても、Cの字型のように曲線形状であっても、これら2つの形状を組み合わせた形状であってもよい。またキャスト面に対向する面の少なくとも一部がシート搬送方向下流に向けて水平より上向きであることが好ましい。さらに受け板9のキャスト冷却装置2に対向する面は吸引口の直下よりもシート搬送方向下流に長いことが好ましい。これにより、前述した上部板に堆積した液滴を捕集するとともに、自重により逆流してくる吸引口以降で堆積した液滴も捕集することができ、キャスト冷却装置面の汚染を防止することができる。
 また、減圧チャンバ本体4の減圧領域側の壁面は不要な突起は排除し、シール材などの固定に必要なボルトの先端面なども内壁の面に揃うようにすることが好ましい。
 先述してきた構造により高速化に伴い減圧チャンバにおいて大気圧からの吸引圧力を大幅に下げ、シート背面からの希釈剤などの揮発が過大になり過ぎ、減圧チャンバ内に付着した液滴が増加したとしても、その液滴が冷却装置面を汚染する恐れがある箇所で滞留、または成長し、キャスト冷却装置面に滴下することを完全に防止し、シート成形を均一かつ連続的に行うことが可能となる。
 本発明において、口金1に供給する樹脂としては、ポリエチレン、ポリプロピレン、ポリスチレン、ポリメチルペンテンなどのポリオレフィン樹脂を希釈剤と混合し加熱溶融させて調製したポリオレフィン溶液の樹脂を用いることができる。希釈剤は微多孔プラスチックフィルムの微多孔形成のための構造を決めるものであり、またフィルムを延伸する際の延伸性(例えば強度発現のための延伸倍率での斑の低減などを指す)改善に寄与する。
 希釈剤としては、ポリオレフィン樹脂に混合または溶解できる物質であれば特に限定されない。溶融混練状態では、ポリオレフィンと混和するが室温では固体の溶剤を希釈剤に混合してもよい。このような固体希釈剤として、ステアリルアルコール、セリルアルコール、パラフィンワックス等が挙げられる。延伸での斑などを防止するのに、また、後に塗布することを考慮して、希釈剤は室温で液体であるのが好ましい。液体希釈剤としては、ノナン、デカン、デカリン、パラキシレン、ウンデカン、ドデカン、流動パラフィン等の脂肪族、環式脂肪族又は芳香族の炭化水素、および沸点がこれらの化合物の沸点の範囲にある鉱油留分、並びにジブチルフタレート、ジオクチルフタレート等の室温では液状のフタル酸エステルが挙げられる。液体希釈剤の含有量が安定なゲル状シートを得るために、流動パラフィンを用いるのが更に好ましい。例えば、液体希釈剤の粘度は40℃において20~200cStであることが好ましい。
 ポリオレフィン樹脂と希釈剤との配合割合は、ポリオレフィン樹脂と希釈剤との合計を100質量%として、押出物の成形性を良好にする観点から、ポリオレフィン樹脂10~50質量%が好ましい。ポリオレフィン溶液の均一な溶融混練工程は特に限定されないが、カレンダー、各種ミキサー、スクリューを伴う押出機などが挙げられる。
 以上のシート製造装置を用いて、ポリオレフィン樹脂シートを製造した結果を説明する。
 (実施例1)
 本実施形態における具体的なシートの製造方法は以下のとおりである。
 (1)シート材料:
・高密度ポリエチレン(HDPE)、粘度1000Pa・s。ここで、粘度は、せん断速度100/s、温度200℃の条件で、JIS K7117-2の方法で測定した。
・流動パラフィン(LP)、動粘度51cSt(40℃mm/sのとき)。
 (2)仕込み:
 シート材料を乾燥後、押出機に供給し、ギアポンプ、フィルターを介した後に、シート成形口金に供給した。また、口金に至るまでの装置温度は230℃に設定した。
 (3)シート成形口金:
 スリット幅300mmの口金を使用し、上記樹脂を流量70kg/hrで吐出させた。
なお樹脂中のLP濃度は70質量%とし、49kg/hrがLPである。またシート幅、および減圧度にもよるがシートからは樹脂流量の約0.1%のLPが揮発しており、1日で約1.7kgの揮発LPが減圧チャンバの内部に周辺空気とともに吸引されている。
 (4)キャスト冷却装置:
 キャスト冷却装置として、鏡面のシート成形ロールを使用した。シート成形口金からシート状に押出した後、冷却ロールでロール温度を35℃に設定した上で、キャスト速度3m/分で成形した。
 (5)減圧チャンバ
 シート成形口金とシート成形ロール間のクリアランスを40mm、減圧チャンバの上部板の傾斜角度を上部板全体にわたって水平方向から下向きに10度で一定としたものを使用した。整流板は図2に示すように減圧チャンバ本体の側面の延長上になるよう設置位置を調整し、さらに口金のリップ位置をロールの頂上に配した上で、減圧チャンバを設置した。口金とのシール材は延伸PTFEを使用し、またキャスト面とのシール材にはシリコンスポンジゴム:硬度(タイプE)30度、非導電性のものを使用した。また減圧度は大気圧に対して-100Paになるように設定した。
 製膜を実施した結果、シートのキャスト面への安定した運転状態が得られ、厚みムラR2.5%以下であり、横ダンなどの外観欠点はなかった。またシートエッジ近傍で若干の減圧チャンバからの液ダレが確認できたが製膜には影響する程度ではなく、良好な品質のシートが得られた。
 ここで「厚みムラR」とは、シート搬送方向での最大シート厚みから最小シート厚みを引いたものを平均シート厚みで除した割合のことである。
 また「横ダン」とは、口金から吐出されたシートはキャスト冷却装置に着地するまでに減圧チャンバでの吸引による周辺気流の影響による空気振動を受けるため、キャスト冷却装置上のシートの表面にはシート搬送方向で周期的な厚みムラが発生することをいう。この厚みムラはシート表面でシート搬送方向に周期的なシート幅方向に走るスジとして視認性が高く目立つため、品質上問題となる。
 (実施例2)
  本実施形態における具体的なシートの製造方法は以下のとおりである。
(1)シート材料:
 実施例1と同じ材料を使用した。
(2)仕込み:
 口金に至るまでの装置温度を200℃に設定した以外は、実施例1と同じとした。
(3)シート成形口金:
 スリット幅300mmの口金を使用し、上記樹脂を流量250kg/hrで吐出させた。なお樹脂中のLP濃度は70質量%とし、175kg/hrがLPである。また先述したようにシートからは樹脂流量の約0.1%のLPが揮発しており、1日で約6.0kgの揮発LPが減圧チャンバの内部に周辺空気とともに吸引されている。
(4)キャスト冷却装置:
 キャスト速度を10m/分にした以外は実施例1と同じとした。
(5)減圧チャンバ
 実施例1と同じ減圧チャンバを使用した。また減圧度は大気圧に対して-500Paになるように設定した。
 製膜を実施した結果、キャスト速度10m/分においてもシートのキャスト面への安定した運転状態が得られ、厚みムラR1.5%以下であり、シート・ロール間への液ダレの噛み込み、また横ダンなどの外観欠点なく、良好な品質のシートが得られた。このことは高速条件下において減圧チャンバの減圧度を下げたとしても減圧チャンバ内部の高速の気流を整流化することができており、これによりシート背面の空気振動が安定し、シートがキャスト冷却装置へ着地する着地点が非常に安定していることを確認した。
 また製膜終了後、減圧チャンバ内を確認したが、上板にわずかな液滴が見られたが、液滴が滴下するほどの大きさまでに成長はしておらず、キャスト冷却装置に滴下することもなく、時間の経過とともに受け板に向かって上板をゆっくり流れていくことを確認した。
 (実施例3)
 本実施形態における具体的なシートの製造方法は以下のとおりである。
(1)シート材料:
 実施例1と同じ材料を使用した。
(2)仕込み:
 口金に至るまでの装置温度を200℃に設定した以外は、実施例1と同じとした。
(3)シート成形口金:
 スリット幅400mmの口金を使用した。口金から上記樹脂を流量300kg/hrで吐出させた。なお樹脂中のLP濃度は70質量%とし、210kg/hrがLPである。また先述したようにシートからは樹脂流量の約0.1%のLPが揮発しており、1日で約7.2kgの揮発LPが減圧チャンバの内部に周辺空気とともに吸引されている。
(4)キャスト冷却装置:
 キャスト速度を16m/分にした以外は実施例1と同じとした。
(5)減圧チャンバ
 減圧領域面がサンドブラスターにより粗面化されている以外は、実施例1と同じ減圧チャンバを使用した。また減圧度は大気圧に対して-1200Paになるように設定した。
 製膜を実施した結果、キャスト速度16m/分においてもシートのキャスト面への安定した運転状態が得られ、厚みムラR1.5%以下であり、シート・ロール間への液ダレの噛み込み、また横ダンなどの外観欠点なく、良好な品質のシートが得られた。このことは先述のとおり高速条件下において減圧チャンバの減圧度を下げたとしても減圧チャンバ内部の高速の気流を整流化することができており、このことでシート背面の空気振動が安定し、シートがキャスト冷却装置へ着地する着地点が非常に安定していることを確認した。また製膜終了後、減圧チャンバ内を確認したところ、上部板の減圧領域側は希釈剤の液が上部板に馴染み、液滴に全く成長していないことを確認した。
 (比較例1)
 本実施形態における具体的なシートの製造方法は以下のとおりである。
(1)シート材料:
 実施例1と同じ材料を使用した。
(2)仕込み:
 口金に至るまでの装置温度を220℃に設定した以外は、実施例1と同じとした。
(3)シート成形口金:
 スリット幅300mmの口金を使用し、上記樹脂を流量100kg/hrで吐出させた。なお樹脂中のLP濃度は70質量%とし、70kg/hrがLPである。また先述したようにシートからは樹脂流量の約0.1%のLPが揮発しており、1日で約2.4kgの揮発LPが減圧チャンバの内部に周辺空気とともに吸引されている。
(4)キャスト冷却装置:
 実施例1と同じとした。
(5)減圧チャンバ
 減圧チャンバは設置しなかった。
 製膜を実施した結果、キャスト速度3m/分にしたところ、シート幅方向全面にシート搬送方向に向けてスダレ状にシートとキャスト面の間に多量の空気が噛み込み、シート成形不良となったためキャスト速度3m/分以上でのシート評価に至ることができなかった。
 (比較例2)
 本実施形態における具体的なシートの製造方法は以下のとおりである。
(1)シート材料:
 実施例1と同じ材料を使用した。
(2)仕込み:
 口金に至るまでの装置温度を220℃に設定した以外は、実施例1と同じとした。
(3)シート成形口金:
 スリット幅300mmの口金を使用し、上記樹脂を流量100kg/hrで吐出させた。
なお樹脂中のLP濃度は70質量%とし、70kg/hrがLPである。また先述したようにシートからは樹脂流量の約0.1%のLPが揮発しており、1日で約2.4kgの揮発LPが減圧チャンバの内部に周辺空気とともに吸引されている。
(4)キャスト冷却装置:
 実施例1と同じとした。
(5)減圧チャンバ
 整流板を設置しない以外は実施例3と同じとした。また減圧度は大気圧に対して-600Paになるように設定した。
 製膜を実施した結果、口金とキャスト冷却装置間のシートの振動が大きく、横ダンが発生することで品質が悪化し、製品化することができなかった。
 (比較例3)
 本実施形態における具体的なシートの製造方法は以下のとおりである。
(1)シート材料:
 実施例1と同じ材料を使用した。
(2)仕込み:
 口金に至るまでの装置温度を220℃に設定した以外は、実施例1と同じとした。
(3)シート成形口金:
 スリット幅300mmの口金を使用し、上記樹脂を流量100kg/hrで吐出させた。
なお樹脂中のLP濃度は70質量%とし、70kg/hrがLPである。また先述したようにシートからは樹脂流量の約0.1%のLPが揮発しており、1日で約2.4kgの揮発LPが減圧チャンバの内部に周辺空気とともに吸引されている。

 仕切り板を設置しない以外は実施例3と同じとした。また減圧度は大気圧に対して-1100Paになるように設定した。
 製膜を実施した結果、減圧チャンバ内の圧力の変動が大きく、それに伴い口金とキャスト冷却装置間のシートの振動が大きくなり横ダンが発生することで品質が悪化し、製品化することができなかった。
 (比較例4)
 本実施形態における具体的なシートの製造方法は以下のとおりである。
(1)シート材料:
 実施例1と同じ材料を使用した。
(2)仕込み:
 口金に至るまでの装置温度を220℃に設定した以外は、実施例1と同じとした。
(3)シート成形口金:
 スリット幅300mmを使用し、上記樹脂を流量100kg/hrで吐出させた。
なお樹脂中のLP濃度は70質量%とし、70kg/hrがLPである。また先述したようにシートからは樹脂流量の約0.1%のLPが揮発しており、1日で約2.4kgの揮発LPが減圧チャンバの内部に周辺空気とともに吸引されている。
(4)キャスト冷却装置:
 実施例1と同じとした。
(5)減圧チャンバ
 ロールとの間のシール材を設置しない以外は実施例3と同じとした。また減圧度は大気圧に対して-1700Paになるように設定した。
 製膜を実施した結果、減圧チャンバの筐体周囲から流入するエアにより減圧チャンバ内の気流が乱れ、減圧チャンバ内の圧力が変動し、厚みムラがR10%以上となるとともに、内部結露した流動パラフィンの液滴が流入エアにより吹き飛ばされ、ロールへ液ダレすることでシート品質が悪化し、製品化することができなかった。
 本発明は、ポリオレフィン樹脂のシート製造方法に限らず、溶液樹脂シート製造方法や、ダイコーティングなどにも応用することができるが、その応用範囲が、これらに限られるものではない。

Claims (5)

  1.  ポリオレフィン樹脂と希釈剤とが混合された樹脂をシート状に吐出するための口金と、
     前記口金から吐出されるシートを搬送しながら冷却し固化するためのキャスト冷却装置と、
     前記口金よりも前記キャスト冷却装置の搬送方向上流側に設置され、前記口金から吐出される前記シートと前記キャスト冷却装置との間の空気を吸引するための減圧チャンバと、を備えた微多孔ポリオレフィン樹脂シートの製造装置であって、
     前記口金のリップよりも前記キャスト冷却装置の搬送方向下流で、このリップから吐出されるシートの幅方向端部よりも外側に、前記口金から吐出されるシートとキャスト面との隙間を塞ぐように設置された整流板をさらに備え、
     前記減圧チャンバは、前記キャスト冷却装置と対向する面の少なくとも周囲部分に設けられキャスト冷却装置と物理的に接触するシール材と、口金に対向する開口部近傍にシート幅方向にわたって設けられた仕切板と、を備えた微多孔ポリオレフィン樹脂シートの製造装置。
  2.  前記減圧チャンバ本体が、前記キャスト冷却装置の搬送方向上流側に向けて水平より下向きに傾斜している上部板であって水平方向に対するその傾斜角度が一定または前記キャスト冷却装置の搬送方向上流側に向かうにつれて大きくなっている前記上部板と、前記減圧チャンバ本体の吸引口の下部に前記上部板から連なり前記減圧チャンバ本体全幅にわたる受け板と、を備えた、請求項1に記載の微多孔ポリオレフィン樹脂シート製造装置。
  3.  前記シール材が多孔質の樹脂またはゴムである、請求項1または2に記載の微多孔ポリオレフィン樹脂シートの製造装置。
  4.  請求項1~3のいずれか一項に記載の微多孔ポリオレフィン樹脂シート製造装置を用い、
     前記口金から溶融樹脂を前記キャスト冷却装置上にシート状に吐出し、
     前記口金から吐出されたシートと前記キャスト冷却装置との間の空気を前記減圧チャンバ本体で吸引して、前記シートと前記キャスト冷却装置とを密着させ、
     前記シートを前記キャスト冷却装置により搬送しながら冷却して固化させる、微多孔ポリオレフィン樹脂シート製造方法。
  5.  ポリオレフィン樹脂と希釈剤とが混合された樹脂を口金からシート状に吐出し、
     前記口金から吐出されたシートをキャスト冷却装置により搬送速度3m/分以上で搬送しながら冷却固化し、
     前記口金よりも前記キャスト冷却装置の搬送方向上流側において、前記口金から吐出された前記シートと前記キャスト冷却装置との間の空気を吸引するための減圧チャンバ本体により前記シートを前記キャスト冷却装置に密着させる、微多孔ポリオレフィン樹脂シート製造方法。
