 金属材料に強ひずみ加工を加える代表的な方法としてECAP(Equal Channel Angular Processing)法がある。ECAP法は素材形状が加工の前後であまり変わらない強ひずみ加工法として注目されている。しかし、ECAP法では、一回の加工におけるひずみ量があまり大きくない。そのため、所望の微細な結晶粒および塑性を発現させるには、ECAP法では複数回、加工を行わなければならず、加工効率という面で課題がある。また、ECAP法では、その加工条件の制御が難しい。このような課題が存在するため、ECAP法を工業技術として利用することは困難である。
 そこで量産性を向上させ、低コスト化を図る金属加工方法として、金属材料からなる処理対象材を加熱し形成した低変形抵抗領域を捻回することにより、当該領域を剪断変形させて金属組織を微細化する方法が提案されている(たとえば特開2007-308806号公報参照)。

 しかし、上述した方法において、鋼製材料の焼入処理や当該焼入処理が可能な条件、および鋼製材料の結晶組織を微細化することが可能な条件については報告されていない。
 ここで、たとえば自動車業界においては、燃費の向上あるいは走行性能の向上を目的として車体等の軽量化が望まれている。その対応策の1つとして、結晶組織の微細化により高強度化した材料を利用した軽量化が考えられる。中でも、自動車の車体などの主な構成材料である鋼製材料について、結晶組織の微細化による高強度化を図ることは上述した車体等の軽量化に大きく寄与すると考えられる。
 この発明は、上記のような課題を解決するためになされたものであり、この発明の目的は、高強度化された鋼製の機械部品を提供することである。
 本開示に係る機械部品の製造方法は、機械部品となるべき鋼製の処理対象材を準備する工程と、処理対象材の表面部分に剪断ひずみを加えた状態で、表面部分をA3変態点温度以上の加熱温度に加熱後冷却することで焼入処理を行う工程とを備える。処理対象材の炭素の含有率は0.2質量%以上である。焼入処理を行う工程では、加熱温度が800℃以上であり、焼入処理における処理対象材の表面部分の冷却速度が850℃から300℃までの温度域において35℃/秒以上である。
 上記によれば、高強度化された鋼製の機械部品が得られる。
本実施形態に係る機械部品の製造方法を説明するためのフローチャートである。 図1に示した熱処理工程において用いる処理装置の構成を示す模式図である。 本実施形態に係る機械部品の断面模式図である。 実験に用いた試料の外観写真である。 試料1の断面拡大写真である。 試料2の断面拡大写真である。 試料3の断面拡大写真である。
 以下、図面に基づいて本開示の実施の形態を説明する。なお、以下の図面において同一または相当する部分には同一の参照番号を付しその説明は繰返さない。
 <機械部品の製造方法>
 図1を参照して、本実施形態に係る機械部品の製造方法を説明する。図1に示すように、本実施形態に係る機械部品の製造方法では、まず準備工程(S10)を実施する。この工程(S10)では、機械部品となるべき鋼製の処理対象材1(図2参照)および図2に示すような処理装置を準備する。処理対象材1は、機械部品としての概略形状に加工されていてもよい。処理対象材1の炭素の含有率は0.2質量%以上であってもよい。処理対象物1の加工方法は従来周知の任意の方法を用いることができる。処理対象材1を構成する材料は鋼であれば任意の組成のものを採用し得るが、たとえば当該材料における炭素の含有率は0.2質量%以上である。処理対象材1の形状は任意の形状を採用し得るが、たとえば図2に示すような所定の方向に延在する長軸を有する形状(たとえば棒状)であってもよい。また、処理対象材1における長軸に垂直な方向での断面形状は任意の形状とすることができるが、たとえば円形状であってもよい。
 次に、熱処理工程(S20)を実施する。この工程(S20)では、処理対象材1の表面部分に剪断ひずみを加えた状態で、当該表面部分をA3変態点温度以上の加熱温度に加熱後冷却することで焼入処理を行う。焼入処理を行う工程としての当該工程(S20)では、上記加熱温度が800℃以上である。また、焼入処理における処理対象材の表面部分の冷却速度は850℃から300℃までの温度域において35℃/秒以上である。このように、剪断ひずみを加えた状態で焼入処理を実施することで、表面部分において結晶組織が微細化された焼入硬化層を備えた、高強度化された鋼製の機械部品を得ることができる。なお、この工程(S20)で用いる処理装置の構成については後述する。
 次に、後処理工程(S30)を実施する。この工程(S30)では、上述した熱処理工程(S20)を実施した処理対象材1に対して、研削加工や洗浄加工などを行うことにより、最終的な機械部品を得る。なお、研削加工や洗浄加工などにおいては従来周知の任意の加工方法を用いることができる。
 <処理装置の構成>
 図2を参照して、上述した熱処理工程(S20)において用いる処理装置の構成を説明する。図2に示すように、処理装置は、処理対象材1の一方の端部を保持する回転部4と、処理対象材1の他方の端部を固定する固定部5と、誘導加熱を行うための加熱用コイル2と、焼入処理を行うための冷却用ノズル3と、整合盤6と、冷却水循環装置7と、電源8と、電源8用の冷却水循環装置9とを主に備える。
 回転部4は、固定部5に対して処理対象材1の一方端部を捻るように回転させることが可能に構成されている。回転部4は処理対象材1の一方の端部を保持する回転部側保持部を含む。回転部側保持部の構成は、処理対象材1の一方の端部を着脱可能に保持できればよく、従来周知の任意の構成を採用できる。また、回転部4はたとえばモータと減速機とを含んでいてもよい。回転部4では、上述したモータなどの駆動装置が減速機を介して上記回転部側保持部に接続されていてもよい。回転部4の上記回転部側保持部は、上述した駆動装置によって回転可能に構成されている。
 固定部5は、処理対象材1の他方の端部を保持する固定部側保持部を含む。固定部側保持部の構成は、処理対象材1の他方の端部を着脱可能に保持できればよく、従来周知の任意の構成を採用できる。
 また、加熱用コイル2は、回転部4と固定部5とのに保持されている処理対象材1の外周を囲むように配置されている。冷却用ノズル3は、加熱用コイル2と隣接して配置されている。冷却用ノズル3は、処理対象材1に対して冷却用媒体を吹き付けることが可能に構成されている。冷却用媒体としては任意の媒体を用いることができるが、たとえば水や油などの液体を用いることができる。加熱用コイル2と冷却用ノズル3とは、処理対象材1の延在方向(たとえば固定部5から回転部4に向かう方向)に沿って移動可能になっている。加熱用コイル2と冷却用ノズル3とを移動させる機構としては、たとえば流体シリンダや電動モータなど従来周知の任意の機構を用いることができる。
 整合盤6は、たとえばコンデンサやトランスを含み、加熱用コイル2へ投入される電力を制御して処理対象材1の加熱状態を制御する。整合盤6は加熱用コイル2と電源8とに接続されている。電源8は、たとえば高周波誘導加熱用の電源であって、インバータを含む。電源8や整合盤6の構成としては従来周知の任意の構成を採用することができる。
 冷却水循環装置7は、加熱用コイル2を冷却するための冷却媒体である水を加熱用コイル2へ供給する。また、冷却水循環装置7は、整合盤6を冷却するための冷却媒体である水を整合盤6へ供給してもよい。また、冷却水循環装置7は、冷却用ノズル3から処理対象材1へ吹き付けられる冷却用の水を冷却用ノズル3へ供給する。
 冷却水循環装置9は、電源8を冷却するための冷却媒体である水を電源8へ供給する。
 <処理装置の動作>
 図1に示した熱処理工程(S20)では、図2に示した処理装置を用いて、上述した熱処理を行う。具体的には、処理対象材1を回転部4と固定部5とにより固定する。この状態で、処理対象材1の延在方向に伸びる回転軸を中心として処理対象材1を回転させる(捻る)ように、回転部4により処理対象材1に対して応力を加える。このとき、処理対象材1の他方の端部は固定部5により固定されているので、結果的に処理対象材1の外周面(上述した回転軸周りの側面)には捻られることに起因する剪断応ひずみが加えられる。
 また、このとき、回転部4を固定部5に対して相対的に回転させるときの回転速度が0.05(回転/秒)以上であってもよい。このようにすれば、処理対象材1の表面に十分剪断ひずみを発生させることができる。また、処理対象材1の表面に加えられる剪断ひずみのひずみ量は7.1以上であってもよい。なお、ここで剪断ひずみのひずみ量は、以下のように定義される。すなわち、上述した熱処理工程(S20)において処理対象材1に対して上記回転軸(処理対象材1の長軸)を中心として捻る(捻回する)処理を行うとともに、後述するように処理対象材1を加熱すると、処理対象材1の外周面において周方向に沿って延びる線状模様が形成される。当該線状模様の延びる方向と上記回転軸とのなす角度θを測定により求める。そして、剪断ひずみのひずみ量をtanθと定義する。
 また、剪断ひずみのひずみ量は、たとえば回転部4から処理対象材1に対して加えられる応力を制御することにより調整できる。当該応力の制御方法は、回転部4において処理対象材1を回転させるための駆動装置(たとえば電導モータなど)の出力を制御するといった従来周知の方法を用いることができる。
 このように処理対象材1に剪断ひずみが加えられた状態で、処理対象材1の外周を囲むように配置された加熱用コイル2によって処理対象材1の表面を誘導加熱する。この誘導加熱によって処理対象材1の表面をA3変態点以上の所定の加熱温度にまで加熱する。
 そして、加熱用コイル2と冷却用ノズル3とは、処理対象材1の表面に沿って移動する。加熱用コイル2と冷却用ノズル3との移動方向は、冷却用ノズル3から加熱用コイル2に向かう方向(図2において固定部5から回転部4に向かう方向)である。この結果、加熱用コイル2により加熱された処理対象材1の表面の上に冷却用ノズル3が移動して配置されることになる。そして、当該冷却用ノズル3から水などの冷却用媒体を処理対象材1の加熱された表面に吹き付けることにより、処理対象材1の表面に対して焼入処理を行う。なお、加熱用コイル2の移動速度は0.5mm/秒以上であってもよい。さらに、冷却用ノズル3の移動速度も0.5mm/秒以上であってもよい。また、加熱用コイル2の移動速度と冷却用ノズル3の移動速度とは同じであってもよい。さらに、加熱用コイル2と冷却用ノズル3とは一体となっていてもよい。
 また、上述のように加熱用コイル2と冷却用ノズル3とを移動させることにより、加熱用コイル2による加熱と冷却用ノズル3による冷却(焼入処理)を処理対象材1の表面に対して、固定部5側から回転部4側に向けて順次行うことができる。さらに、回転部4により処理対象材1を捻るような力を当該処理対象材1に加えることにより、処理対象材1の表面に剪断ひずみを加えた状態で、上述した焼入処理を行っているため、焼入後の処理対象材1の焼入硬化層における旧オーステナイト結晶粒を微細化できる。
 <機械部品>
 図1に示した機械部品の製造方法により得られた機械部品の構成を、図3を参照しながら説明する。図3は、機械部品10の長軸に対して垂直な方向における断面模式図である。図3に示すように、機械部品10は、表面層に形成された焼入硬化層11と、焼入硬化層11の内周側に位置する芯部12とを備える。焼入硬化層11では、JIS規格G0551に規定する旧オーステナイト結晶粒の粒度番号が11番以上である。また、機械部品10は、炭素含有率が0.2質量%以上0.8質量%以下である鋼からなる機械部品である。焼入硬化層11は芯部12より硬度が高くなっている。たとえば、焼入硬化層11におけるビッカース硬度は500HV以上でもよく、400HV以上であってもよい。また、焼入硬化層11の厚みはたとえば、(焼入硬化層11をビッカース硬度が400HV以上の領域と規定すれば)4mm以上とすることができる。なお、ここで焼入硬化層11の厚みは、ビッカース硬度測定により焼入硬化深さを求めるという方法により決定できる。
 上述した説明と一部重複する部分もあるが、本発明の実施形態の特徴的な構成を列挙する。
 本開示に係る機械部品の製造方法は、機械部品となるべき鋼製の処理対象材1を準備する工程(準備工程(S10))と、処理対象材1の表面部分に剪断ひずみを加えた状態で、表面部分をA3変態点温度以上の加熱温度に加熱後冷却することで焼入処理を行う工程(熱処理工程(S20))とを備える。処理対象材1の炭素の含有率は0.2質量%以上である。焼入処理を行う工程(S20)では、加熱温度が800℃以上であり、焼入処理における処理対象材1の表面部分の冷却速度が850℃から300℃までの温度域において35℃/秒以上である。
 このようにすれば、表面部分において結晶組織が微細化された焼入硬化層11を備えた、高強度化された鋼製の機械部品10を得ることができる。
 なお、加熱温度を800℃以上としたのは、処理対象材1の表面部分の温度を確実にA3変態点以上の温度にし、焼入処理を確実に行うためである。加熱温度は850℃以上であってもよく、900℃以上であってもよい。また、加熱温度の上限は1000℃としてもよい。
 また、冷却速度について、850℃から300℃までの温度域において、当該冷却速度を35℃/秒以上としたのは、当該冷却速度が35℃/秒を下回ると焼入が不完全となる部分が発生する可能性が出てくるためである。850℃から300℃までの温度域において、当該冷却速度は38℃/秒以上であってもよく、40℃/秒以上であってもよい。
 上記機械部品の製造方法において、焼入処理を行う工程(S20)では、処理対象材1の2カ所を第1および第2の保持部(回転部4および固定部5)によりそれぞれ保持するとともに、第1の保持部(回転部4)から第2の保持部(固定部5)に向かう回転軸を中心として、第1の保持部(回転部4)を第2の保持部(固定部5)に対して相対的に回転させることにより、処理対象材1の表面部分に剪断ひずみを加えてもよい。
 この場合、処理対象材1の2カ所を保持して当該保持部(回転部4)を回転させるという比較的簡単な処理により、処理対象材1に対して剪断ひずみを加えることができる。このため、機械部品の製造方法が複雑化することを抑制できる。
 上記機械部品の製造方法では、第1の保持部(回転部4)を第2の保持部(固定部5)に対して相対的に回転させるときの回転速度(捻回速度)が0.05(回転/秒)以上であってもよい。
 この場合、処理対象材1の表面部分に十分な剪断ひずみを発生させることができるので、当該表面部分における結晶組織(旧オーステナイト結晶粒)を確実に微細化することができる。なお、上述した回転速度を0.05(回転/秒)以上としたのは、回転速度を0.05(回転/秒)未満とすると処理対象材1の表面部部分に十分な剪断ひずみを加えることができない可能性が出てくるためである。上記回転速度は0.07(回転/秒)以上であってもよく、0.1(回転/秒)以上であってもよい。
 上記機械部品の製造方法において、焼入処理を行う工程(S20)では、表面部分の一部を加熱するとともに、当該表面部分において加熱されている部分が移動してもよい。加熱されている部分の移動速度は0.5mm/秒以上であってもよい。この場合、機械部品の製造方法における焼入処理の作業効率を十分高くすることができる。なお、上記移動速度を0.5mm/秒以上としたのは、当該移動速度が0.5mm/秒を下回ると焼入処理の作業効率が低くなり過ぎ、実用上問題となる可能性が出てくるためである。上記移動速度は0.7mm/秒以上であってもよく、1mm/秒以上であってもよい。
 上記機械部品の製造方法において、焼入処理を行う工程(S20)では、剪断ひずみのひずみ量が7.1以上であってもよい。この場合、表面部分に十分な剪断ひずみを加えることになるので、表面部分における結晶組織を確実に微細化することができる。ここで、剪断ひずみのひずみ量を7.1以上としたのは、当該ひずみ量を7.1未満とした場合に焼入硬化層の旧オーステナイト結晶粒の微細化が不十分となる可能性が出てくるためである。当該ひずみ量は7.5以上であってもよく、8以上であってもよい。
 本開示に係る機械部品10は、炭素含有率が0.2質量%以上0.8質量%以下である鋼からなる機械部品であって、表面層に形成された焼入硬化層11を備え、焼入硬化層11では、旧オーステナイト結晶粒の粒度番号が11番以上である。この場合、焼入硬化層11の旧オーステナイト結晶粒が微細化されることにより、機械部品10を高強度化することができる。
 ここで、機械部品の炭素含有率を0.2質量%以上としたのは、焼入処理により確実に焼入硬化層を形成するためである。また、当該炭素含有率を0.8質量%以下としたのは、焼き割れを防ぐという理由による。なお、炭素含有率の下限は0.3質量%としてもよく、0.35質量%としてもよい。また、炭素含有率の上限は0.7質量%としてもよく、0.6質量%としてもよい。また、上記旧オーステナイト結晶粒の粒度番号は12以上であってもよい。
 上記機械部品10において、焼入硬化層の厚みは(ビッカース硬度が400HV以上の領域を焼入硬化層とした場合)4mm以上であってもよい。この場合、機械部品10の表面層に十分な厚みの焼入硬化層11が形成されているので、機械部品の強度を確実に高めることができる。なお、上記焼入硬化層の厚みは4.5mm以上であってもよく、5mm以上であってもよい。
 上記機械部品10では、焼入硬化層11におけるビッカース硬度が500HV以上であってもよい。この場合、確実に高強度な機械部品とすることができる。なお、焼入硬化層11におけるビッカース硬度は550HV以上であってもよく、580HV以上であってもよい。また、上述した焼入硬化層11のビッカース硬度とは、機械部品10の断面において当該焼入硬化層の深さ方向において複数個所(たとえば5点)で測定したビッカース硬度の測定値の平均を意味する。
 <実験例>
 本実施形態の効果を確認するため、以下のような実験を行った。
 (試料)
 試料として、ボロン微量添加炭素鋼製軸材を用いた。試料はID1~ID3の3種類準備した。試料における炭素の含有率は0.38質量%とした。試料の形状は円柱形状である。試料のサイズは、長さが500mm、断面における直径が20.1mmである。
 (熱処理)
 図2に示した処理装置を用いて、ID1~ID3の試料に対して熱処理を実施した。具体的には、加熱用コイル2を用いて試料を高周波誘導加熱により加熱した。そして、加熱用コイル2および隣接した冷却用ノズル3を、各試料の軸方向に沿って移動させることにより、各試料の表面を移動焼入した。加熱用コイル2および冷却用ノズル3の移動速度は0.5mm/秒とした。
 また、熱処理の条件としては、試料の表面温度をA3変態点以上の温度である加熱温度(900℃)まで加熱し、その後冷却することで焼入処理を行った。冷却時の条件としては、850℃から300℃までの温度領域において冷却速度を37℃/秒として冷却した。
 また、上述した熱処理時における各試料の捻回については、各試料の条件を変えて熱処理を行った。具体的には、試料ID1については捻回動作をせずに熱処理を行った。試料ID2については、固定部5に対する回転部4の相対的な回転速度(捻回速度)を0.025(回転/秒)として熱処理を行った。また、試料ID3については、回転速度を0.05(回転/秒)として熱処理を行った。
 (測定項目)
 熱処理後の試料の外観を観察するとともに、各試料の断面において表面層(焼入硬化層)の断面写真を撮影し、当該断面でのミクロ組織を観察した。具体的には、熱処理後の試料の断面についてAGS腐食し、光学顕微鏡を用いてミクロ組織観察を行った。
 また、試料ID3については、剪断ひずみ量を測定した。剪断ひずみ量の測定方法としては、以下のような方法を用いた。すなわち、熱処理後の試料の外周面においては、後述する図4に示すように周方向に沿って延びる線状模様が形成される。当該線状模様の延びる方向と、試料の長軸(回転軸)とのなす角度θを測定により求めた。そして、剪断ひずみ量としてtanθを算出した。
 また、当該断面において、表面から深さ200μmまでの領域について、ビッカース硬さの測定を行った。具体的には、各試料の断面において表面から深さ200μmまでの領域につき、40μmおきに深さ方向において5か所ビッカース硬さ測定を行った。
 (結果)
 外観観察結果:
 図4に、無捻回で熱処理した試料ID1(上側)、および回転速度0.05(回転/秒)で捻回しながら熱処理した試料ID3(下側)の外観写真を示す。図4からわかるように、試料ID3には、白丸点線で示す方向(捻回方向に沿った方向である周方向)に延びる線状の模様が発生している。
 剪断ひずみ量:
 試料ID3の剪断ひずみ量は約7.1であった。
 ビッカース硬さ測定:
 試料ID1~3について、ビッカース硬さ測定を行った結果、表面から深さ200μmまでの領域について、ビッカース硬さの平均値はいずれも600HV以上となっていた。つまり、いずれの試料においても、表面から深さ200μmまでの領域については焼入硬化されていた。
 断面ミクロ組織観察:
 図5~図7は、それぞれ試料ID1~3の断面についてAGS腐食した後光学顕微鏡を用いて観察したミクロ組織を示す。図5は試料ID1の断面のミクロ組織写真である。図5に示した試料ID1における旧オーステナイト結晶粒の粒度番号(JIS規格G0551参照)は9番であった。また、図6に示した試料ID2における旧オーステナイト結晶粒の粒度番号は10番であった。また、図7に示した試料ID3における旧オーステナイト結晶粒の粒度番号は12番であった。
 これらから、捻回しながら(つまり剪断ひずみを加えながら)熱処理を行うことにより、結晶粒の微細化された焼入硬化層を形成できることが確認された。
 なお、上述した試料ID1~3については、材料としてボロン微量添加炭素鋼を用いたが、炭素濃度が0.2質量%以上の鋼であれば、焼入後に500HV以上の硬度が得られるため、有効である。
 以上のように本発明の実施の形態について説明を行ったが、上述の実施の形態を様々に変形することも可能である。また、本発明の範囲は上述の実施の形態に限定されるものではない。本発明の範囲は、請求の範囲によって示され、請求の範囲と均等の意味および範囲内でのすべての変更を含むことが意図される。
 この発明は、表面に焼入硬化層を形成した機械部品に特に有利に適用される。

Claims (5)

  1.  機械部品となるべき鋼製の処理対象材を準備する工程と、
     前記処理対象材の表面部分に剪断ひずみを加えた状態で、前記表面部分をA3変態点温度以上の加熱温度に加熱後冷却することで焼入処理を行う工程とを備え、
     前記処理対象材の炭素の含有率は0.2質量%以上であり、
     前記焼入処理を行う工程では、前記加熱温度が800℃以上であり、前記焼入処理における前記処理対象材の前記表面部分の冷却速度が850℃から300℃までの温度域において35℃/秒以上である、機械部品の製造方法。
  2.  前記焼入処理を行う工程では、前記処理対象材の2カ所を第1および第2の保持部によりそれぞれ保持するとともに、前記第1の保持部から前記第2の保持部に向かう回転軸を中心として、前記第1の保持部を前記第2の保持部に対して相対的に回転させることにより、前記処理対象材の前記表面部分に剪断ひずみを加える、請求項1に記載の機械部品の製造方法。
  3.  前記第1の保持部を前記第2の保持部に対して相対的に回転させるときの回転速度が0.05(回転/秒)以上である、請求項2に記載の機械部品の製造方法。
  4.  前記焼入処理を行う工程では、前記表面部分の一部を加熱するとともに、前記表面部分において加熱されている部分が移動し、
     前記加熱されている部分の移動速度が0.5mm/秒以上である、請求項1~請求項3のいずれか1項に記載の機械部品の製造方法。
  5.  前記焼入処理を行う工程では、前記剪断ひずみのひずみ量が7.1以上である、請求項1~請求項4のいずれか1項に記載の機械部品の製造方法。
