Abstract

また、特許文献2に記載の技術では、化粧シートの最表面の表面保護層に、10%~20%表出している無機粒子または合成樹脂粒子を含む。これにより、化粧シートの表面に高低差を設けて、触感による立体感を感じさせるようになっていた。
本発明は、上記のような点に着目したもので、視覚的な立体感と触感による立体感の少なくとも一方を有する化粧シート、及び化粧板を提供することを目的としている。
ここで、図面は模式的なものであり、厚みと平面寸法との関係、各層の厚みの比率等は現実のものとは異なる。他にも、図面を簡潔にするために、周知の構造が略図で示されている。また、各図において、同様又は類似した機能を発揮する構成要素には同一の参照符号を付し、重複する説明は省略する。また、以下に示す各実施形態は、本発明の技術的思想を具体化するための構成を例示するものであって、本発明の技術的思想は、構成部品の材質、形状、及び構造等が下記のものに特定するものでない。また、本発明の技術的思想は、特許請求の範囲に記載された請求項が規定する技術的範囲内において、種々の変更を加えることができる。
(化粧板10A)
本実施形態の化粧板10Aは、図1に示すように、シート基材1の一方の面(以下、「表面1S」とも呼ぶ)側に、絵柄模様層2、第1の表面保護層3(3a)、第2の表面保護層4(4a)、及び第3の表面保護層5がこの順に積層されて化粧シート20Aが形成され、シート基材1の他方の面(以下、「裏面1T」とも呼ぶ)側に、基板6を貼り合わせて構成される。本実施形態の化粧板10Aは、特に、大面積の引き戸等の内装用途に好適なものである。
シート基材1は、防湿性を有するシート状の層である。防湿性とは、水蒸気を通さない性質である。シート基材1としては、例えば、2枚の紙基材1a、1bと、2枚の紙基材1a、1bの間に配置された防湿樹脂層1cとを備える防湿紙を使用できる。紙基材1a、1bとしては、例えば、セルロース繊維間に樹脂を含む紙間強化紙を使用できる。紙間強化紙としては、例えばセルロース繊維を50質量%以上含むものが好ましい。紙間強化紙の厚みは、例えば15μm以上60μm未満とする。シート基材1の表面1S側の紙基材1aの坪量は、例えば、30g/m2とし、裏面1T側の紙基材1bの坪量は、例えば、23g/m2とする。
このように、シート基材1を、水蒸気を通さない防湿紙とする。それゆえ、化粧シート20Aの表面側から裏面側、つまり、第3の表面保護層5側から基板6側に水蒸気を通さなくすることができ、水蒸気(湿気)により基板6が変形することを防止できる。そのため、例えば、化粧板10Aで大面積の引き戸を形成することで、水蒸気(湿気)により引き戸が変形することを防止でき、変形により引き戸が開閉できなくなることを防止できる。
なお、本実施形態では、シート基材1として、防湿紙を用いる例を示したが、他の構成を採用することもできる。例えば、図2に示すように、紙基材1dを用いる構成としてもよい。また、例えば、熱可塑型樹脂等の防湿性を有する樹脂からなるフィルムを用いてもよい。
絵柄模様層2は、シート基材1上(表面1S)に印刷により形成され、意匠性を付与するための絵柄を付加するための層である。絵柄としては、例えば、木目、コルク、石目、タイル、焼き物、抽象柄等、化粧シート20Aを用いる箇所に適した絵柄を選ぶことができる。絵柄模様層2では、シート基材1の表面1Sに、表面1S全体を覆い絵柄の下地色となる柄インキ層2aと、下地色以外の絵柄を表す導管インキ層2bとがこの順位積層されて形成される。印刷インキとしては、例えば、イソインドリノンイエロー、ポリアゾレッド、フタロシアニンブルー、カーボンブラック、酸化鉄、酸化チタンのいずれか、或いはこれらの混合物を顔料として用いることができる。また、例えば、酢酸エチル、酢酸nブチル、イソブタノール及びメチルイソブチルケトンを溶剤として用いることができる。
第1の表面保護層3aは、絵柄模様層2上に形成され、絵柄模様層2の全体を被覆するシート状の層である。第1の表面保護層3aは、第1の表面保護層3aを通して、絵柄模様層2の絵柄を透視できる程度に透明または半透明な材料(樹脂)で形成されている。第1の表面保護層3aの材料としては、例えば、熱硬化型樹脂が好ましい。熱硬化型樹脂としては、例えば、第2の表面保護層4a、第3の表面保護層5との接着性、化粧シート20Aの変形追従性、耐擦傷性を考慮すれば2液硬化型ウレタン樹脂等のウレタン結合を有する熱硬化型樹脂(バインダー)に、シリカ粒子(艶調整剤、艶消剤)を添加した混合物を用いるのが好ましい。この場合、溶剤としては、酢酸エチル、酢酸nブチルを用いることができる。
なお、本実施形態では、艶消剤(艶調整剤)として、シリカ粒子を用いる例を示したが、他の構成を採用することもできる。例えば、アルミナ(α-アルミナ等)、炭酸カルシウム、硫酸バリウム、カオリナイト、アルミノシリケート等の無機物の粒子、或いはポリカーボネート、ナイロン、ウレタン樹脂等の有機物の粒子を用いる構成としてもよい。
第2の表面保護層4aは、第1の表面保護層3a上に部分的に形成され、第1の表面保護層3aの一部(例えば、導管インキ層2bの印刷インキと対向する部分)を被覆する層である。また、第2の表面保護層4aは、第2の表面保護層4a、第1の表面保護層3aを通して、絵柄模様層2の絵柄を透視できる程度に透明または半透明な材料(樹脂)で形成されている。第2の表面保護層4aの材料としては、例えば熱硬化型樹脂が好ましい。熱硬化型樹脂としては、例えば、2液硬化型ウレタン樹脂等のウレタン結合を有する熱硬化型樹脂が好ましい。この場合、溶剤としては、酢酸エチル、酢酸nブチルを用いることができる。
このように、第2の表面保護層4aは、艶消剤の添加がないため、艶消剤(シリカ粒子)が添加された第1の表面保護層3aよりも、光の反射量を大きくし、光沢(艶)を高くすることができる。それゆえ、第1の表面保護層3aと第2の表面保護層4aとにより、化粧シート20Aの表面1Sに光沢差を設け、人間の目の錯覚を利用して、視覚的に立体感を感じさせることができる。
第3の表面保護層5は、第2の表面保護層4a上に部分的に形成され、第2の表面保護層4aの一部を被覆する層である。例えば、第2の表面保護層4a上の1%以上75%以下の面積に形成する。また、第3の表面保護層5は、第3の表面保護層5等を通して、絵柄模様層2の絵柄を透視できる程度に透明なまたは半透明な材料(樹脂)で形成されている。第3の表面保護層5の材料としては、例えば、熱硬化型樹脂が好ましい。熱硬化型樹脂としては、例えば、2液硬化型ウレタン樹脂等のウレタン結合を有する熱硬化型樹脂(バインダー)に、平均粒径30μm以上の合成樹脂ビーズを添加した混合物を用いるのが好ましい。合成樹脂ビーズとしては、例えば、透明度の高いアクリル樹脂ビーズを用いることができる。これにより、第3の表面保護層5の透明度を向上でき、第3の表面保護層5を通して、意匠を付与するための絵柄模様層2の絵柄をより明瞭に透視することができる。
なお、図1の例では、第3の表面保護層5は、第2の表面保護層4a上にのみ形成されているが、例えば、図3に示すように、第2の表面保護層4aからはみ出し、その一部が第1の表面保護層3a上に形成されていてもよい。この場合、第1の表面保護層3aのうち、第2の表面保護層4aで被覆されていない第1の表面保護層3a上の90%以下の面積に形成する。
また、第3の表面保護層5の表面を、接触式粗さ計で測定した最大高さRmax値を30μm以上としたため、触感による立体感をより適切に感じさせることができる。
また、第3の表面保護層5の形状は、特に限定されず、丸、四角形、六角形等の規則的に並んだ定形の形状としてもよく、不定型な絵柄形状としてもよい。また、絵柄模様層2の絵柄と同調させた形状としてもよく、絵柄をよりリアルに見せることができる。
基板6は、金属系または木質系からなる板状の部材である。金属系としては、例えば、アルミ、鋼、ステンレス、複合パネルを使用することができる。複合パネルとしては、例えば、芯材となる樹脂層と、樹脂層の両面それぞれに貼り付けられた金属板(アルミニウム、ガルバリウム、ステンレス等)とを備えたものがある。また、木質系としては、MDF(medium density fiberboard)、合板、パーチクルボードを使用することができる。
また、本実施形態では、第1の表面保護層3aと第2の表面保護層4aとが光沢差を有するため、視覚的に立体感を感じさせることができる。
さらに、第3の表面保護層5が第2の表面保護層4aの75%以下の面積を被覆し、第3の表面保護層5の厚みが第2の表面保護層4aの4倍以上の厚みを有するため、触感により立体感を感じさせることができる。
本実施形態に係る発明は、以下の効果を奏する。
(1)本実施形態に係る化粧シート20Aは、シート基材1上に形成された絵柄模様層2と、絵柄模様層2上に形成された第1の表面保護層3aと、第1の表面保護層3a上に部分的に形成された第2の表面保護層4aと、第2の表面保護層4a上に部分的に形成された第3の表面保護層5とを備える。そして、第1の表面保護層3aと第2の表面保護層4aとが異なる光沢を有し、第3の表面保護層5は、第2の表面保護層4aの75%以下の面積を被覆し、第2の表面保護層4aの厚みの4倍以上の厚みを有する。
このような構成によれば、第1の表面保護層3aと第2の表面保護層4aとが光沢差を有するため、視覚的に立体感を感じさせることができる。また、第3の表面保護層5が第2の表面保護層4aの75%以下の面積を被覆し、第3の表面保護層5の厚みが第2の表面保護層4aの4倍以上の厚みを有するため、触感により立体感を感じさせることができる。これにより、視覚的な立体感と触感による立体感とを有する化粧シート20Aを提供できる。
このような構成によれば、触感による立体感をより適切に感じさせることができる。
(3)本実施形態に係る化粧シート20Aでは、第1の表面保護層3aは、ウレタン結合を有する熱硬化型樹脂とシリカ粒子とを含む。
このような構成によれば、絵柄模様層2、第2の表面保護層4a等の他の層との接着性や、化粧シート20Aの変形追従性、耐傷性を向上できる。
(4)本実施形態に係る化粧シート20Aでは、第2の表面保護層4aは、ウレタン結合を有する熱硬化型樹脂を含む。
このような構成によれば、第1の表面保護層3a、第3の表面保護層5等の隣接する層との接着性や、化粧シート20Aの変形追従性、耐傷性を向上できる。
このような構成によれば、第1の表面保護層3a、第2の表面保護層4a等の隣接する層との接着性や、化粧シート20Aの変形追従性、耐傷性を向上できる。
(6)本実施形態に係る化粧板10Aでは、第3の表面保護層5は、電離放射線硬化型樹脂を含む。
このような構成によれば、化粧シート20Aの最表面層の硬度を向上でき、化粧シート20Aの耐摩耗性や、耐擦傷性、耐溶剤性等の表面物性を向上できる。
(7)本実施形態に係る化粧板10Aでは、第3の表面保護層5は、平均粒径30μm以上の合成樹脂ビーズまたは無機化合物のフィラーを含む。
このような構成によれば、第3の表面保護層5の硬度を向上でき、化粧シート20Aの耐摩耗性や、耐傷性を向上できる。
このような構成によれば、化粧シート20Aの表面側から裏面側、つまり、第3の表面保護層5側から基板6側に水蒸気を通さなくすることができ、水蒸気(湿気)により基板6が変形することを防止できる。そのため、例えば、化粧板10Aで大面積の引き戸を形成することで、水蒸気(湿気)により引き戸が変形することを防止でき、変形により引き戸が開閉できなくなることを防止できる。
(9)本実施形態に係る化粧シート20Aでは、シート基材1は、2枚の紙基材1a、1bと、2枚の紙基材1a、1bの間に配置された防湿樹脂層1cとを備える。
このような構成によれば、シート基材1に厚みとコシとを持たせることができる。それゆえ、化粧シート20Aがシワになり難く、また、化粧シート20Aのカールの発生を防止できる。そのため、化粧シート20Aを基板6に比較的容易にラミネートできる。
このような構成によれば、第3の表面保護層5の透明度を向上でき、第3の表面保護層5を通して、意匠を付与するための絵柄模様層2の絵柄をより明瞭に透視できる。
(11)本実施形態に係る化粧板10Aは、化粧シート20Aを基板6に貼りあわせてなる。
このような構成によれば、視覚的な立体感と触感による立体感とを有する化粧板10Aを提供できる。
上記実施形態では、第1の表面保護層3aと第2の表面保護層4aとの光沢差、及び第2の表面保護層4aと第3の表面保護層5との高低差により、視覚的な立体感と触感による立体感とを感じさせる例を示したが、他の構成を採用することもできる。例えば、図4に示すように、化粧シート20Aにエンボス加工による凹凸形状が施され、凹凸形状により、触感による立体感をより感じさせる構成としてもよい。この場合、エンボス加工では、深度15μmの以上の凹部をエンボスロールと、硬度が50度以上90度未満のゴム製のバックロールとの間を通過させて、化粧シート20Aに凹凸形状を施すようにしてもよい。硬度の計測方法としては、例えば、JIS K 6301 A型を用いることができる。そして、凹凸形状を施した化粧シート20Aに基板6を貼り合わせて化粧板10Aを形成する。
(化粧板10B)
本実施形態の化粧板10Bは、図4に示すように、シート基材1の一方の面(表面1S)側に、絵柄模様層2、第1の表面保護層3(3b)、及び第2の表面保護層4(4b)がこの順に積層されて化粧シート20Bが形成され、シート基材1の他方の面(裏面1T)側に、基板6が貼り合わされて構成される。本実施形態の化粧板10Bは、特に、大面積の引き戸等の内装用途に好適なものである。
本実施形態の化粧板10Bに備わるシート基材1、絵柄模様層2、及び基板6は、第1実施形態の化粧板10Aに備わるシート基材1、絵柄模様層2、及び基板6と同じである。しかしながら、化粧板10Bに備わる第1の表面保護層3b、及び第2の表面保護層4bは、化粧板10Aに備わる第1の表面保護層3a、及び第2の表面保護層4aと異なっている。
そこで、ここでは、化粧板10Aと同じ部分であるシート基材1、絵柄模様層2、及び基板6についてはその詳細な説明は省略し、化粧板10Aと異なる部分である第1の表面保護層3b、及び第2の表面保護層4bについて、詳細に説明する。
第1の表面保護層3bは、その材料である熱硬化型樹脂にシリカ粒子等の艶消剤の添加を行わない点で第1実施形態の第1の表面保護層3aと異なる。
このように、第1の表面保護層3bは、艶消剤の添加がないため、後述の艶消剤(シリカ粒子)が添加される第2の表面保護層4bよりも、光の反射量を大きくし、光沢(艶)を高くすることができる。それゆえ、第1の表面保護層3bと第2の表面保護層4bとにより、化粧シート20Bの表面に光沢差を設け、人間の目の錯覚を利用して、視覚的に立体感を感じさせることができる。
なお、第1の表面保護層3bを構成するその他の材料等については、第1の表面保護層3aと同じであるため、ここでは、その詳細な説明を省略する。
第2の表面保護層4bは、第1の表面保護層3b上に部分的に形成され、第1の表面保護層3bの一部(例えば、導管インキ層2bの印刷インキと対向する部分)を被覆する層である。これにより、木目の導管を視覚的に表現することができる。第2の表面保護層4bは、例えば、第1の表面保護層3b上の0.1%以上の面積に形成すればよい。本実施形態では、第1の表面保護層3bを耐傷性や耐汚染性が高いものとしたため、第2の表面保護層4bの面積が小さくても、化粧シート20Bを耐傷性や耐汚染性に優れたものとすることができる。
また、第2の表面保護層4bは、光沢(艶)に階調、つまり光沢(艶)の高低を有する構成としてもよい。例えば、光沢(艶)を高くする箇所では第2の表面保護層4bの厚みを厚くし、光沢(艶)を低くする箇所では第1の表面保護層3bの厚みを薄くする。これにより、第2の表面保護層4bの各部に光沢(艶)の高低を持たせることができ、第2の表面保護層4bの各部に光沢差を設けて、視覚による立体感をより適切に感じさせることができる。
このように、第2の表面保護層4bは、ウレタン結合を有する熱硬化型樹脂、つまり、下層(第1の表面保護層3b)の光沢の影響を受けない樹脂で形成したため、第1の表面保護層3bと第2の表面保護層4bとで、視覚的な立体感を適切に表現できる。また、ウレタン結合を有する熱硬化型樹脂は、硬度が高いため、化粧シート20Bの耐傷性を向上できる。
また、例えば、バインダーとして、熱硬化型樹脂と電離放射線硬化型樹脂との混合物を用いる構成としてもよい。
また、本実施形態では、艶消剤(艶調整剤)として、シリカ粒子を用いる例を示したが、他の構成を採用することもできる。例えば、アルミナ(α-アルミナ等)、炭酸カルシウム、硫酸バリウム、カオリナイト、アルミノシリケート等の無機物の粒子、或いはポリカーボネート、ナイロン、ウレタン樹脂等の有機物の粒子を用いる構成としてもよい。
また、本実施形態では、第1の表面保護層3bの光沢を第2の表面保護層4bの光沢よりも高くしたため、第1の表面保護層3bで凸部を表現でき、第2の表面保護層4bで凹部を表現できる。これにより、化粧シート20Bは、視覚的に立体感を感じさせることができる。
さらに、本実施形態では、シート基材1として、防湿紙を用いているため、化粧シート20Bの表面側から裏面側、つまり、第2の表面保護層4b側から基板6側に水蒸気を通し難くすることができ、水蒸気(湿気)により基板6が変形することを防止できる。そのため、例えば、化粧板10Bで大面積の引き戸を形成することで、水蒸気(湿気)により引き戸が変形することを防止でき、変形により引き戸が開閉できなくなることを防止できる。
本実施形態に係る発明は、以下の効果を奏する。
(1)本実施形態に係る化粧シート20Bは、シート基材1上に形成された絵柄模様層2と、絵柄模様層2上に形成された第1の表面保護層3bと、第1の表面保護層3b上に部分的に形成された第2の表面保護層4bとを備えている。そして、第1の表面保護層3bは、ウレタン結合を有する熱硬化型樹脂を含む。また、第2の表面保護層4bは、ウレタン結合を有する熱硬化型樹脂または電離放射線硬化型樹脂を含み、第1の表面保護層3bの0.1%以上30%以下の面積を被覆している。さら、第1の表面保護層3bの光沢は、第2の表面保護層4bの光沢よりも高くなっている。
このような構成によれば、第2の表面保護層4bの各部に光沢(艶)の高低を持たせることができ、第2の表面保護層4bの各部に光沢差を設けて、視覚による立体感をより適切に感じさせることができる。
(3)本実施形態に係る化粧シート20Bでは、シート基材1は、2枚の紙基材1a、1bと、2枚の紙基材1a、1bの間に配置された防湿樹脂層1cとを備える。
このような構成によれば、シート基材1に厚みとコシとを持たせることができる。それゆえ、化粧シート20Bがシワになり難く、また、化粧シート20Bのカールの発生を防止できる。そのため、化粧シート20Bを基板6に比較的容易にラミネートできる。
このような構成によれば、絵柄模様層2、第2の表面保護層4b等の他の層との接着性や、化粧シート20Bの変形追従性、耐傷性を向上できる。
(5)本実施形態に係る化粧板10Bは、化粧シート20Bを基板6に貼りあわせてなる。
このような構成によれば、視覚的な立体感を維持しつつ、耐傷性及び耐汚染性に優れた化粧板10Bを提供できる。
上記実施形態では、第1の表面保護層3bと第2の表面保護層4bとの光沢差により、視覚的な立体感を感じさせる例を示したが、他の構成を採用することもできる。例えば、図6に示すように、化粧シート20Bにエンボス加工によるエンボスが施され、エンボスにより、触感による立体感をより感じさせる構成としてもよい。この場合、エンボス加工では、深度15μmの以上の凹部をエンボスロールと、硬度が50度以上90度未満のゴム製のバックロールとの間を通過させて、化粧シート20Bに凹凸形状を施すようにしてもよい。硬度の計測方法としては、例えば、JIS K 6301 A型を用いることができる。そして、エンボスを施した化粧シート20Bに基板6を貼り合わせて化粧板10Bを形成する。
以下、上述した技術的特徴部分を備えない化粧シート及び化粧板について、本実施形態の化粧シート及び化粧板の参考例として、簡単説明する。
従来、化粧シートとしては、例えば、上述した特許文献1、2に記載の技術がある。この特許文献1に記載の技術では、絵柄模様層上に形成された第1の表面保護層と、第1の表面保護層上に部分的に形成された第2の表面保護層とを備え、第2の表面保護層は、第1の表面保護層と異なる光沢を有する。これにより、化粧シートの表面に光沢差を設け、人間の目の錯覚を利用して、視覚的に立体感を感じさせるようになっていた。
また、特許文献2に記載の技術では、化粧シートの最表面の表面保護層に、10%~20%表出している無機粒子または合成樹脂粒子を含む。これにより、化粧シートの表面に高低差を設けて、触感による立体感を感じさせるようになっていた。
しかし、上記特許文献1に記載の技術で製造された化粧シートは、化粧シートの表面の凹凸が比較的小さいため、触感による立体感を感じさせることが困難なものであった。一方、上記特許文献2に記載の技術で製造された化粧シートは、繊細な光沢表現ができず、視覚的に立体感を感じさせることが困難なものであった。
(化粧板10C)
本実施形態の化粧板10Cは、図7に示すように、シート基材1の一方の面(表面1S)側に、絵柄模様層2、第1の表面保護層3c、及び第2の表面保護層4cがこの順に積層されて化粧シート20Cが形成され、シート基材1の他方の面(裏面1T)側に、基板6が貼り合わされて構成される。本実施形態の化粧板10Cは、特に、大面積の引き戸等の内装用途に好適なものである。
本実施形態の化粧板10Cに備わるシート基材1、絵柄模様層2、及び基板6は、第1実施形態の化粧板10Aに備わるシート基材1、絵柄模様層2、及び基板6と同じである。また、化粧板10Cに備わる第1の表面保護層3cは、第2実施形態の化粧板10Bに備わる第1の表面保護層3bと同じである。しかしながら、化粧板10Cに備わる第2の表面保護層4cは、化粧板10Aに備わる第2の表面保護層4a、及び化粧板10Bに備わる第2の表面保護層4bとそれぞれ異なる。
そこで、ここでは、化粧板10A又は化粧板10Bと同じ部分であるシート基材1、絵柄模様層2、第1の表面保護層3c、及び基板6については、その詳細な説明は省略し、化粧板10A、及び化粧板10Bと異なる部分である第2の表面保護層4cについて、詳細に説明する。
第2の表面保護層4cの材料としては、例えば、熱硬化型樹脂が好ましい。熱硬化型樹脂としては、例えば、第1の表面保護層3cとの接着性等を考慮すれば、2液硬化型ウレタン樹脂等のウレタン結合を有する熱硬化型樹脂(バインダー)に、シリカ粒子等の艶消剤、及び合成樹脂ビーズを添加した混合物を用いるのが好ましい。
ここで、上記シリカ粒子は、熱硬化型樹脂の全質量に対し、5質量%以上含むのが好ましい。これにより、第2の表面保護層4cの光沢を十分に低下でき、第2の表面保護層4cと第1の表面保護層3cとの光沢差を増大できる。それゆえ、第1の表面保護層3cの全面積に対し、第2の表面保護層4cの面積が小さくても、視覚的な立体感を適切に感じさせることができる。なお、シリカ粒子の上限は、熱硬化型樹脂の全質量に対し、35質量%以下とする。
また、第2の表面保護層4cの表面は、接触式粗さ計で測定した最大高さRmax値を30μm以上とする。これにより、触感による立体感をより適切に感じさせることができる。
なお、第2の表面保護層4cを構成するその他の材料等については、第2の表面保護層4bと同じであるため、ここでは、その詳細な説明は省略する。
また、本実施形態では、第1の表面保護層3cの光沢を第2の表面保護層4cの光沢よりも高くしたため、第1の表面保護層3cで凸部を表現でき、第2の表面保護層4cで凹部を表現でき、視覚的に立体感を感じさせることができる。さらに、第2の表面保護層4cに合成樹脂ビーズまたはフィラーを含むため、触感により立体感を感じさせることができる。
さらに、本実施形態では、シート基材1として、防湿紙を用いているため、化粧シート20Cの表面側から裏面側、つまり、第2の表面保護層4c側から基板6側に水蒸気を通し難くすることができ、水蒸気(湿気)により基板6が変形することを防止できる。そのため、例えば、化粧板10Cで大面積の引き戸を形成することで、水蒸気(湿気)により引き戸が変形することを防止でき、変形により引き戸が開閉できなくなることを防止できる。
本実施形態に係る発明は、以下の効果を奏する。
(1)本実施形態に係る化粧シート20Cは、シート基材1上に形成された絵柄模様層2と、絵柄模様層2上に形成された第1の表面保護層3cと、第1の表面保護層3c上に部分的に形成された第2の表面保護層4cとを備えている。そして、第1の表面保護層3cは、ウレタン結合を有する熱硬化型樹脂を含む。また、第2の表面保護層4cは、合成樹脂ビーズまたは無機化合物のフィラーを含んでいる。さらに、第1の表面保護層3cの光沢は、第2の表面保護層4cの光沢よりも高くなっている。
このような構成によれば、第2の表面保護層4cに含まれるシリカ粒子を5質量%以上とし、比較的多くしたため、第2の表面保護層4cの光沢を十分に低下でき、第2の表面保護層4cと第1の表面保護層3cとの光沢差を増大できる。それゆえ、例えば、第2の表面保護層4cの面積が小さくても、視覚的な立体感を適切に感じさせることができる。
このような構成によれば、第2の表面保護層4cの透明度を向上でき、第2の表面保護層4cを通して、意匠を付与するための絵柄模様層2の絵柄をより明瞭に透視できる。
(4)本実施形態に係る化粧シート20Cでは、シート基材1は、2枚の紙基材1a、1bと、2枚の紙基材1a、1bの間に配置された防湿樹脂層1cとを備える。
このような構成によれば、シート基材1に厚みとコシとを持たせることができる。それゆえ、化粧シート20Cがシワになり難く、また、化粧シート20Cのカールの発生を防止できる。そのため、化粧シート20Cを基板6に比較的容易にラミネートできる。
このような構成によれば、触感による立体感をより適切に感じさせることができる。
(6)本実施形態に係る化粧シート20Cでは、第1の表面保護層3cは、ウレタン結合を有する熱硬化型樹脂を含む。
このような構成によれば、絵柄模様層2、第2の表面保護層4c等の他の層との接着性や、化粧シート20Cの変形追従性、耐傷性を向上できる。
このような構成によれば、第1の表面保護層3c等の隣接する層との接着性や、化粧シート20Cの変形追従性、耐傷性を向上できる。
(8)本実施形態に係る化粧板10Cは、化粧シート20Cを基板6に貼りあわせてなる。
このような構成によれば、耐汚染性及び意匠性に優れた化粧板10Cを提供できる。
上記実施形態では、第1の表面保護層3cと第2の表面保護層4cとの光沢差、及び第1の表面保護層3cと第2の表面保護層4cとの高低差により、視覚的な立体感と触感による立体感とを感じさせる例を示したが、他の構成を採用することもできる。例えば、図8に示すように、化粧シート20Cにエンボス加工によるエンボスが施され、エンボスにより、触感による立体感をより感じさせる構成としてもよい。この場合、エンボス加工では、深度15μmの以上の凹部をエンボスロールと、硬度が50度以上90度未満のゴム製のバックロールとの間を通過させて、化粧シート20Cに凹凸形状を施すようにしてもよい。硬度の計測方法としては、例えば、JIS K 6301 A型を用いることができる。そして、エンボスを施した化粧シート20Cに基板6を貼り合わせて化粧板10Cを形成する。
以下、上述した技術的特徴部分を備えない化粧シート及び化粧板について、本実施形態の化粧シート及び化粧板の参考例として、簡単説明する。
従来、化粧シートとしては、例えば、上述した特許文献1に記載の技術がある。この特許文献1に記載の技術では、シート基材上に形成された絵柄模様層と、絵柄模様層上に形成された第1の表面保護層と、第1の表面保護層上に形成された第2の表面保護層とを備え、第2の表面保護層は、第2の表面保護層から突出した合成樹脂ビーズを含んでいる。これにより、化粧シートの表面に凹凸を設け、触感により立体感を感じさせるようになっている。
また、このような化粧シートでは、一般に、最外層の光沢(第2の表面保護層の光沢)を、最外層よりも内側の層の光沢(第1の表面保護層の光沢)よりも高くしている。
しかし、上記特許文献1に記載の技術で製造された化粧シートは、化粧シートの表面の硬度が比較的低いため、耐傷性が低く、また、耐汚染性が低くなる可能性があった。

Claims (18)
- シート基材上に形成された絵柄模様層と、前記絵柄模様層上に形成された第1の表面保護層と、前記第1の表面保護層上に部分的に形成された第2の表面保護層と、前記第2の表面保護層上に部分的に形成された第3の表面保護層とを備え、
前記第1の表面保護層と前記第2の表面保護層とが異なる光沢を有し、
前記第3の表面保護層は、前記第2の表面保護層の75%以下の面積を被覆し、前記第2の表面保護層の厚みの4倍以上の厚みを有することを特徴とする化粧シート。 - 前記第3の表面保護層の表面は、接触式粗さ計で測定した最大高さRmax値が30μm以上であることを特徴とする請求項1に記載の化粧シート。
- 前記第2の表面保護層は、ウレタン結合を有する熱硬化型樹脂を含むことを特徴とする請求項1または2に記載の化粧シート。
- 前記第3の表面保護層は、ウレタン結合を有する熱硬化型樹脂を含むことを特徴とする請求項1から3のいずれか1項に記載の化粧シート。
- 前記第3の表面保護層は、電離放射線硬化型樹脂を含むことを特徴とする請求項1から3のいずれか1項に記載の化粧シート。
- 前記第3の表面保護層は、平均粒径30μm以上の合成樹脂ビーズまたは無機化合物のフィラーを含むことを特徴とする請求項1から5のいずれか1項に記載の化粧シート。
- 前記シート基材は、防湿性を有することを特徴とする請求項1から6のいずれか1項に記載の化粧シート。
- シート基材上に形成された絵柄模様層と、前記絵柄模様層上に形成された第1の表面保護層と、前記第1の表面保護層上に部分的に形成された第2の表面保護層とを備え、
前記第1の表面保護層は、ウレタン結合を有する熱硬化型樹脂を含み、
前記第2の表面保護層は、ウレタン結合を有する熱硬化型樹脂または電離放射線硬化型樹脂を含み、前記第1の表面保護層の0.1%以上30%以下の面積を被覆し、
前記第1の表面保護層の光沢は、前記第2の表面保護層の光沢よりも高いことを特徴とする化粧シート。 - 前記第2の表面保護層の光沢は、階調を有することを特徴とする請求項8に記載の化粧シート。
- シート基材上に形成された絵柄模様層と、前記絵柄模様層上に形成された第1の表面保護層と、前記第1の表面保護層上に部分的に形成された第2の表面保護層とを備え、
前記第1の表面保護層は、ウレタン結合を有する熱硬化型樹脂を含み、
前記第2の表面保護層は、合成樹脂ビーズまたは無機化合物のフィラーを含み、
前記第1の表面保護層の光沢は、前記第2の表面保護層の光沢よりも高いことを特徴とする化粧シート。 - 前記第2の表面保護層は、シリカ粒子を5質量%以上35質量%以下含むことを特徴とする請求項10に記載の化粧シート。
- 前記合成樹脂ビーズは、アクリル樹脂ビーズであることを特徴とする請求項6、10、11のいずれか1項に記載の化粧シート。
- 前記第2の表面保護層の表面は、接触式粗さ計で測定した最大高さRmax値が30μm以上であることを特徴とする請求項10から12のいずれか1項に記載の化粧シート。
- 前記第2の表面保護層は、ウレタン結合を有する熱硬化型樹脂とシリカ粒子とを含むことを特徴とする請求項10から13のいずれか1項に記載の化粧シート。
- 前記シート基材は、2枚の紙基材と、前記2枚の紙基材の間に配置された防湿樹脂層とを備えることを特徴とする請求項1から14のいずれか1項に記載の化粧シート。
- 前記第1の表面保護層は、ウレタン結合を有する熱硬化型樹脂とシリカ粒子とを含むことを特徴とする請求項1から15のいずれか1項に記載の化粧シート。
- エンボス加工による凹凸形状が施されたことを特徴とする請求項1から16のいずれか1項に記載の化粧シート。
- 請求項1から17のいずれか1項に記載の化粧シートを基板に貼りあわせてなることを特徴とする化粧板。
