Abstract

励起コイル(13)と第1の検出コイル(11)と第2の検出コイル(12)とにより磁気回路を構成し、かつ第1の検出コイル(11)と第2の検出コイル(12)とを磁気回路的に対称に構成する、非接触式センサ(10)及びそれを用いた検査方法が提供される。検査装置20は、第1の検出コイル(11)からの信号が入力される第1の入力部(21)と、第2の検出コイル(12)からの信号が入力される第2の入力部(22)と、第1の入力部(21)からの第1の信号と第2の入力部(22)からの第2の信号との差分を計算する差分計算部(23)と、差分計算部(23)により計算された差分信号を処理する信号処理部(24)と、励起コイル(13)への励起信号と信号処理部(24)への参照信号とを生成する発振部(25)と、を備え、検査対象物の有無、基準となる標準の物体との異同などを高感度にかつ簡便に判断し得る。

Description

検査装置、検査方法及び非接触式センサ
 本発明は、高感度で簡便に検査することができる検査装置及び検査方法とそれに使用される非接触式センサに関する。
 非接触の検査技術として、試験体に渦電流を流してその渦電流の変化を試験コイルの変化として検出する、渦流探傷が知られている。試験コイルと試験体との間の距離(リフトオフ)が変化すると、大きな雑音が発生し、検査の妨げとなるため、二次元探傷プローブの開発(特許文献1)やθプローブの開発(特許文献2)がなされている。また、電磁誘導を利用した鉄筋探査方法により、かぶりや直径などの各種の情報が得られる(特許文献3)。

 これらの技術では、各種物体の有無、検査対象物が基準となる標準の物体と異なるか否かなどを高感度で簡便に判断することができていない。
 そこで、本発明では、検査対象物の有無、基準となる標準の物体との異同などを高感度にかつ簡便に判断することが可能な検査装置及び検査方法と、それに使用される非接触式センサを提供することを目的とする。
 本発明は、次のコンセプトを有する。
[1] 非接触式センサが取り付けられる検査装置であり、
 前記非接触式センサが、励起コイルと第1の検出コイルと第2の検出コイルとを備え、前記励起コイルと前記第1の検出コイルと前記第2の検出コイルとにより磁気回路が構成され、前記第1の検出コイルと前記第2の検出コイルとが磁気回路的に対称に構成され、
 前記検査装置が、
 前記第1の検出コイルからの信号が入力される第1の入力部と、
 前記第2の検出コイルからの信号が入力される第2の入力部と、
 前記第1の入力部からの第1の信号と前記第2の入力部からの第2の信号との差分を計算する差分計算部と、
 前記差分計算部により計算された差分信号を処理する信号処理部と、
 前記励起コイルへの励起信号と前記信号処理部への参照信号とを生成する発振部と、
を備える、検査装置。
[2] 前記発振部は、周波数を段階的に変化させて発振する、前記[1]に記載の検査装置。
[3] 前記第1の検出コイルは基準となる材料と磁気的に結合し、前記基準となる材料と前記第1の検出コイルと前記励起コイルとで第1の磁気回路が構成され、
 前記第2の検出コイルは測定対象物と磁気的に結合し、前記測定対象物と前記第2の検出コイルと前記励起コイルとで第2の磁気回路が構成され、
 前記差分計算部が前記差分を計算することにより、前記第1の磁気回路中に流れる磁束と前記第2の磁気回路に流れる磁束とが比較される、前記[1]又は[2]に記載の検査装置。
[4] 外部との間でデータを入出力すると共に、前記第1の入力部、前記第2の入力部、前記差分計算部及び前記信号処理部を制御する制御部を備える、前記[1]乃至[3]の何れかに記載の検査装置。
[5] 励起コイルと第1の検出コイルと第2の検出コイルとを備え、
 前記励起コイルと前記第1の検出コイルと前記第2の検出コイルとが磁気回路を構成し、
 前記第1の検出コイルと前記第2の検出コイルとが磁気回路的に対称に構成された、非接触式センサ。
[6] 前記励起コイルに対し、前記第1の検出コイルと前記第2の検出コイルとが直交するように配置され、前記第1の検出コイル及び前記第2の検出コイルがそれぞれ一のコイル又は直列接続された複数のコイルにより構成される、前記[5]に記載の非接触式センサ。
[7] 前記励起コイルに対し、前記第1の検出コイルと前記第2の検出コイルとが同軸上に配置されている、前記[5]に記載の非接触式センサ。
[8] 前記[5]に記載の非接触式センサを用いて、
 前記第1の検出コイルを基準となる材料と磁気的に結合させておき、
 前記第2の検出コイルを測定対象物と磁気的に結合させて、前記励起コイルに励起信号を入力し、前記第1の検出コイルからの信号と前記第2の検出コイルからの信号との差分を求め、その差分により測定対象物が基準となる材料と物性的に又は寸法的に異なるか否かを判断する、検査方法。
[9] 前記励起信号の周波数を段階的に変化させる、前記[8]に記載の検査方法。
 本発明によれば、検査対象物の有無、基準となる標準の物体との異同などを高感度にかつ簡便に判断することが可能な検査装置及び検査方法とそれに使用される非接触式センサを提供することができる。

 以下、本発明を実施するための形態について図面を参照しながら説明するが、図示した形態は本発明を実施するための最良の形態の一つであって、本発明の範囲において適宜変更したものも含まれる。
[検査システム]
 図1は、本発明の実施形態に係る検査システムの構成図である。検査システム1は、非接触式センサ10と、検査装置20と、検査装置20をコントロールする端末装置40とを含んで構成されている。端末装置40は、所定のプログラムを格納したコンピュータで構成され、各種入力、表示等を行う。コンピュータにはパソコン、タブレットコンピュータなどが含まれる。
 非接触式センサ10は、第1の検出コイル11と第2の検出コイル12と励起コイル13とを備えており、第1の検出コイル11と第2の検出コイル12と励起コイル13により磁気回路が構成される。ここで、第1の検出コイル11と第2の検出コイル12とは励起コイル13とで磁気回路的に対称に構成されることが好ましい。その詳細は後述する。
 検査装置20は、第1の入力部21、第2の入力部22、差分計算部23、信号処理部24、発振部25、制御部26、第1の増幅部27、第2の増幅部28、第3の増幅部29、及び第4の増幅部30を備える。
 第1の入力部21は、第1の検出コイル11に配線により接続され、第1の検出コイル11からの信号が入力され、その信号が第1の増幅部27に出力される。第2の入力部22は、第2の検出コイル12に配線により接続され、第2の検出コイル12からの信号が入力され、その信号が第2の増幅部28に出力される。
 差分計算部23は、第1の入力部21からの信号(「第1の検出信号」とも呼ぶ。)と第2の入力部22からの信号(「第2の検出信号」とも呼ぶ。)との差分を計算する。図1に示す構成図では、第1の増幅部27が、第1の入力部21からの信号の振幅を増幅し、第2の増幅部28が、第2の入力部22からの信号の振幅を増幅する。よって、第1の増幅部27からの増幅信号と第2の増幅部28からの増幅信号の差分が計算され、その差分信号が第3の増幅部29を経由することで増幅され、信号処理部24に出力される。
 信号処理部24は、差分計算部23から入力された差分信号について、発振部25からの参照信号を用いて、励起信号に対する差分信号の変化を算出する。信号処理部24は、フーリエ変換機能を有しているので、時間軸の信号を周波数軸の信号に変換する。
 発振部25は、制御部26からの制御信号により、所定の大きさの信号を所定の周波数で発振する。発振により生成した信号は、励起信号及び参照信号として分岐され、励起信号は励起コイル13へ、参照信号は信号処理部24へそれぞれ出力される。励起信号は第4の増幅部30により増幅されて励起コイル13に出力される。
 制御部26は、外部端末装置40との間でデータ及び信号を入出力すると共に、第1の入力部21、第2の入力部22、差分計算部23、及び、信号処理部25を制御する。制御部26は、第1の増幅部27乃至第4の増幅部30の増幅率を調整する。
[非接触式センサ]
 図2は、図1に模式的に示す非接触式センサ10の構成図である。非接触式センサ10は、第1の入力部21に配線で接続される第1の検出コイル11と、第2の入力部22に配線で接続される第2の検出コイル12と、第4の増幅部30に配線で接続される励起コイル13と、を含んで構成される。図2に示す形態では、H形状を有する磁路形成部材14を有している。磁路形成部材14は、縦に延びる第1の磁路形成部14aと縦に延びる第2の磁路形成部14bとが横に延びる第3の磁路形成部14cの両側に連結されて構成されている。なお、磁路形成部材14は、鉄製の棒材同士を連結しても良く、第1の検出コイル11、第2の検出コイル12及び励起コイル13を保持することから、支持部材と呼んでも良い。また、磁路形成部材14はフェライト等で形成されて、ヨークとなる。
 第1の検出コイル11について説明する。コイル15a,15bが、第1の磁路形成部14a及び第2の磁路形成部14bにおいて第3の磁路形成部14cとの連結位置よりも一方側に装着されている。即ち、コイル15aが第1の磁路形成部14aに装着され、コイル15bが第2の磁路形成部14bに装着され、コイル15aとコイル15bを直列に接続することにより、第1の検出コイル11が構成されている。その際、第1の検出コイル11、第1の磁路形成部14a及び第2の磁路形成部14bによりループ状の磁界が形成されるようにする。なお、コイル15a,コイル15bは直列接続される必要はなく、コイル15a,15bの何れの磁路形成部に装着されてもよい。
 第2の検出コイル12について説明する。コイル16a,16bが、第1の磁路形成部14a及び第2の磁路形成部14bにおいて第3の磁路形成部14cとの連結位置よりも他方側に、それぞれ装着されている。即ち、コイル16aは第1の磁路形成部14aに装着され、コイル16bは第2の磁路形成部14bに装着され、コイル16aとコイル16bを直列に接続することにより、第2の検出コイル12が構成されている。その際、第2の検出コイル12、第1の磁路形成部14a及び第2の磁路形成部14bによりループ状の磁界が形成されるようにする。なお、コイル16a,コイル16bを直列接続する必要はなく、コイル16a,16bの何れの磁路形成部に装着されてもよい。
 励起コイル13は、コイルを第3の磁路形成部14cに装着することにより構成されている。
 ここで、第1の検出コイル11を構成するコイル15aとコイル15b、第2の検出コイル12を構成するコイル16aとコイル16bとは、コイルの形状、寸法、巻線の太さ、巻数等のパラメータが同等になるようにすることが好ましい。これは、次のような検査原理に基づく。
[原理とそれに基づく検査方法]
 図3は、図1に示す検査システムで用いられる検査原理を示す図である。非接触式センサ10は、第1の検出コイル11と第2の検出コイル12と励起コイル13とにより磁気回路が構成され、第1の検出コイル11と第2の検出コイル12とが磁気回路的に対称に構成されている。よって、一つの励起コイル13からの磁力線が第1の検出コイル11を貫く磁力線Fと第2の検出コイル12を貫く磁力線Fとに分岐され、一方の磁力線Fに示すように励起コイル13と第1の検出コイル11とを貫く第1の磁気回路が形成され、他方の磁力線Fに示すように励起コイル13と第2の検出コイル12とを貫く第2の磁気回路が形成される。
 ここで、「第1の検出コイル11と第2の検出コイル12とが磁気回路的に対称に形成されている」とは、一つの領域で生じた磁束が空間的に対称な面によって二つの磁束に分かれてそれぞれが磁気回路を形成し、各磁気回路はその面に対称な領域同士の磁束が等しいことをいう。第1の検出コイル11と第2の検出コイル12とが磁気回路的に対称に形成されていると、第1の検出コイル11に流れる磁束と、第2の検出コイル12に流れる磁束がその面に対称な領域同士では等しくなり、第1の検出コイル11に流れる磁界と第2の検出コイル12に流れる磁界は、その強さが等しくなり、向きも同じである。図3(a)において点線矢印で示すように磁力線Fは、第1の磁気回路と第2の磁気回路で同様になる。
 よって、差分計算部23では、第1の検出信号と第2の検出信号とが等しくなるので、差分計算部23からの出力信号は、雑音を無視すれば、ゼロになる。このことから、次のような検査方法が導き出される。空気と異なる、透磁率、導電率などの物性を有する物体を設置する場所に第1の検出コイル11又は第2の検出コイル12のヘッドを向けて配置すれば、その場所に物体が存在するときは差分計算部23から差分信号が出力される。その出力値が一定の範囲を超えれば、好ましくは出力の有無により物体の有無を検出することができる。
 本発明の実施形態では、この検出原理に基いて各種の検出方法が挙げられる。
 第1に、第2の検出コイル12のヘッドに向けて磁性体でなる物体42を配置する。すると、第2の検出コイル12側の磁界が強くなる。励起コイル13から発生する磁界を変化させずに一定としておくことにより、第1の検出コイル11側の磁界が強くなる。図3(b)に点線矢印で示すように磁力線Fは第1の磁気回路と第2の磁気回路で異なる。
 いま、第1の検出コイル11、第2の検出コイル12に向けて何も配置しないときの第1の検出コイル11、第2の検出コイル12からの信号をそれぞれF、Fとする。第2の検出コイル12に向けて磁性体でなる物体42を配置したときの第1の検出コイル11からの信号はF-α(<F)となり、第2の検出コイル12からの信号はF+β(>F)となる。よって、差分計算部23からの差分信号は-α-βとなる。
 従って、第1の検出コイル11からの信号の変化、第2の検出信号12からの信号の変化が検出されるだけでなく、その変化分の2倍程度の感度で、磁性体でなる物体42を検出することができる。αの値とβの値は理論的には等しいので、この方法による検出では、二倍の高感度の精度となる。
 ここで、励起コイル13は一つであり、第1の検出コイル11側の第1の磁気回路と第2の検出コイル12側の第2の磁気回路とで兼用されているため、このような極めて高精度な検出が簡便な手法により可能となる。
 なお、第1の磁気回路に流れる磁束の変化分が第2の磁気回路に流れたり、第2の磁気回路に流れる磁束の変化分が第1の磁気回路に流れたりするように、第1の検出コイル11側の第1の磁気回路と第2の検出コイル12側の第2の磁気回路とが並列接続されていれば、必ずしも、励起コイル13は一つである必要はない。
 第2に、物体41を第1の検出コイル11と磁気的に結合するように配置し、物体42を第2の検出コイル12と磁気的に結合するように配置したとき、物体41と物体42との透磁率、導電率などの物性的に等しく厚み等の寸法も等しければ、差分計算部23から信号は出力されない。
 物体41として基準となる材料を配置し、物体42として測定対象物を配置すれば、測定対象物が基準となる材料と物性的に及び/又は寸法的にも同一であるか否かを判別することができる。
 具体的には次のような手順に従って検査することができる。
 先ず、第1の検出コイル11と第2の検出コイル12とに標準となる物体41をそれぞれに向けて配置する。そして、励起コイル13に励起信号を出力し、第1の検出コイル11からの信号と第2の検出コイル12からの信号との差分信号がゼロになるように、第1の増幅部27、第2の増幅部28の一方又は双方の増幅率を調整する。なお、この調整は検査のたびに行う必要は必ずしもない。
 次に、第1の検出コイル11側、第2の検出コイル12側の何れか一方を、検査対象物と置き換える。そして、励起コイル13に励起信号を入力し、第1の検出コイル11からの信号と第2の検出コイル12からの信号との差分信号の出力の有無を判定する。差分信号から出力があれば、検査対象物42が基準となる標準の物体41と異なっている、と判定することができる。
 この検査方法による検出感度は、第1の検出コイル11、第2の検出コイル12の磁気的な対称性、つまり、機械的な及び/又は磁気的な製作の精度、標準となる物体と測定対象物との物性的な類似性に依存する。
 図2に示す非接触式センサ10は、励起コイル13と第1の検出コイル11と第2の検出コイル12とを備えて、これらで磁気回路が構成され、第1の検出コイル11と第2の検出コイル12とが磁気回路的に対称に配置されて構成されている。特に、図2に示すように、励起コイル13に対し第1の検出コイル11が直交するように配置され、励起コイル13に対し第2の検出コイル12が直交するように配置され、第1の検出コイル11が一つのコイル又は直列接続された複数のコイル15a,15bにより構成され、第2の検出コイル12が一つのコイル又は直列接続された複数のコイル16a,16bにより構成されている。よって、非接触式センサ10は、第1の検出コイル11での基準の状態との違いの検出が、第2の検出コイル12での基準の状態との違いの検出にそのまま直接に反映される構造となっている。
 以上説明したように、本発明の実施形態によれば、検査対象物の有無、基準となる標準の物体との異同などを高感度にかつ簡便に判断することができる。前述の説明では、第1の検出コイル11と第2の検出コイル12側の何れにも同一の物体を配置した後、励起コイル13への励起信号を出力して、差分計算部23からの出力がゼロになるように第1の増幅部27、第2の増幅部28の何れか一方又は双方を調整した。
 これは非接触式センサ10の調整の一例であって、次のようにしてもよい。第1の検出コイル11と第2の検出コイル12側の何れにも何も配置しないで励起コイル13への励起信号を出力して、差分計算部23からの出力値を記憶しておく。その後、第1の検出コイル11側、第2の検出コイル12側の何れか一方に検査対象物42を配置して、差分計算部23において第1の検出コイル11からの信号と第2の検出コイル12からの信号との差分を計算するときに、記憶しておいた出力値を差し引いてもよい。または、第1の検出コイル11と第2の検出コイル12側の何れにも同一の物体41を配置した後に、励起コイル13への励起信号を出力して、差分計算部23からの出力値を記憶しておく。その後、第1の検出コイル11側、第2の検出コイル12側の何れか一方の物体41を検査対象物42と置き換え、差分計算部23において第1の検出コイル11からの信号と第2の検出コイル12からの信号との差分を計算するときに、記憶しておいた出力値を差し引いてもよい。
 なお、第1の検出コイル11と第2の検出コイル12側の何れにも同一の物体を配置しないで、第1の増幅器27、第2の増幅器28の何れか一方又は双方の調整をしたり、差分計算部23からの出力値を記憶してその出力値を検査の都度差し引いたりしてもよい。
 [非接触式センサのバリエーション]
 図4は図2とは異なる非接触式センサを示し、(a)は概念図、(b)は斜視図である。非接触式センサ50は、第1の入力部21に配線で接続される第1の検出センサ51と、第2の入力部22に配線で接続される第2の検出センサ52と、第4の増幅部30に配線で接続される励起コイル53とを含んで構成される。
 図4に示す形態では、磁路形成部材54を有している。磁路形成部材54は、第1の磁路形成部54aと第2の磁路形成部54bとを備える。第1の磁路形成部54aは、円筒状の外周部54cと、その外周部54cの上下端から等距離に設けられた円盤状の連結部54dと、を備える。第2の磁路形成部54bは、連結部54dから上下に装着用の軸部54e,54fを備える。磁路形成部材54は、鉄製の部材同士を連結しても良く、第1の検出コイル51、第2の検出コイル52及び励起コイル53を保持することから、支持部材と呼んでも良い。磁路形成部材54はフェライト等で形成されて、ヨークとなる。
 励起コイル53は、上側コイル53aと下側コイル53bとが直列接続して構成される。上側コイル53aは上側の軸部54eに連結部54dと対向するように装着され、下側コイル53bは下側の軸部54fに連結部54dと対向するように装着される。励起コイル53は、点線で示す矢印のように磁力線Fを形成するように、上側コイル53aと下側コイル53bとが巻線で接続される。
 よって、上側コイル53aからの磁力線Fが第1の検出コイル51を貫き、下側コイル53bからの磁力線Fが第2の検出コイル52を貫き、上側コイル53aと第1の検出コイル51とを貫く磁力線Fに示すように第1の磁気回路が形成され、下側コイル53bと第2の検出コイル52とを貫く磁力線Fに示すように第2の磁気回路が形成され、円環状の部分である連結部54において磁力線Fが基準状態では等しい大きさで同じ方向で重なり合い、第1の磁気回路と第2の磁気回路とで並列接続になっている。
 従って、励起コイル53が二つのコイル53a,53bで構成されても、第1の検出コイル51側の第1の磁気回路と第2の検出コイル52側の第2の磁気回路とが並列接続され、第1の磁気回路に流れる磁束の変化分が第2の磁気回路に流れたり、第2の磁気回路に流れる磁束の変化分が第1の磁気回路に流れたりする。
 なお、第1の検出コイル51は上側の軸部54eに装着され、第2の検出コイル52は下側の軸部54fに装着される。第1の検出コイル51は上側の軸部54eの先端側に装着され、第2の検出コイル52は下側の軸部54fの先端側に装着される。
 図4に示す非接触式センサ50は、励起コイル53と第1の検出コイル51と第2の検出コイル52とを磁気回路を構成するように備え、第1の検出コイル51と第2の検出コイル52とが磁気回路的に対称に構成されている。特に、図4に示すように、励起コイル53に対し、第1の検出コイル51と第2の検出コイル52とが同軸上に配置されている。よって、非接触式センサ50は、第1の検出コイル51での基準の状態との違いの検出が、第2の検出コイル52での基準の状態との違いの検出にそのまま直接に反映される構造となっている。
 図5は、図2及び図4とは異なる非接触式センサの構造図である。非接触式センサ60は、第1の入力部21に配線で接続される第1の検出コイル61と、第2の入力部22に配線で接続される第2の検出用コイル62と、第4の増幅部30に配線で接続される励起コイル63と、を含んで構成される。図5に示す形態では、H形状を有する磁路形成部材64を有している。磁路形成部材64は、長手方向である横に延びる第1の磁路形成部64aと第2の磁路形成部64bとが、短手方向である縦に延びる第3の磁路形成部64cの両側に連結されて構成されている。なお、磁路形成部材64は、鉄製の部材同士を連結しても良く、第1の検出コイル61、第2の検出コイル62及び励起コイル63を保持することから、支持部材と呼んでも良い。また、磁路形成部材64は、フェライト等で形成されて、ヨークとなる。
 第1の検出コイル61は、第1の磁路形成部64aにおいて第3の磁路形成部64cとの連結位置に対して一方側に装着されている。第2の検出コイル62は、第1の磁路形成部64aにおいて第3の磁路形成部64cとの連結位置に対して他方側に装着されている。
 励起コイル63は、二つのコイル63a、63bで構成され、コイル63aが第1の磁路形成部64aにおいて第3の磁路形成部64cとの連結位置の一方側に装着されている。コイル63bは第1の磁路形成部64aにおいて第3の磁路形成部64cとの連結位置の他方側に装着されている。
 よって、コイル63aからの磁力線Fが第1の検出コイル61を貫き、コイル63bからの磁力線Fが第2の検出コイル62を貫き、コイル63aと第1の検出コイル61とを貫く磁力線Fに示すように第1の磁気回路が形成され、コイル63bと第2の検出コイル62とを貫く磁力線Fに示すように第2の磁気回路が形成され、第3の磁路形成部材64cにおいて磁力線Fが基準状態では等しい大きさで同じ方向で重なり合い、第1の磁気回路と第2の磁気回路とで並列接続になっている。
 従って、励起コイル63を二つのコイル63a,63bで構成しても、第1の検出コイル61側の第1の磁気回路と第2の検出コイル62側の第2の磁気回路とが並列接続され、第1の磁気回路に流れる磁束の変化分が第2の磁気回路に流れたり、第2の磁気回路に流れる磁束の変化分が第1の磁気回路に流れたりする。
 図5に示す非接触式センサ60は、励起コイル63と第1の検出コイル61と第2の検出コイル62とを備えて、これらで磁気回路が構成され、第1の検出コイル61と第2の検出コイル62とが磁気回路的に対称に配置されて構成されている。特に、図5に示すように、励起コイル63に対し、第1の検出コイル61と第2の検出コイル62とが同軸上に配置され、励起コイル63がコイル63aとコイル63bとで構成されており、磁路形成部材64が長手方向の部材である第1及び第2の磁路形成部材64a,64bと短手方向の部材である第3の磁路形成部材64cとを連結して構成されている。コイル63aとコイル63bとが同軸に対してほぼ直交する第3の磁路形成部64cによって第1の検出コイル61側と第2の検出コイル62側とに分けて第1磁路形成部材64aにそれぞれ装着されている。よって、非接触式センサ60は、第1の検出コイル61での基準の状態との違いの検出が、第2の検出コイル62での基準の状態との違いの検出にそのまま直接に反映される構造となっている。
 図6は、図2、図4及び図5とは異なる非接触式センサの概念図である。非接触式センサ70は、第1の入力部21に配線で接続される第1の検出コイル71と、第2の入力部22に配線で接続される第2の検出コイル72と、第4の増幅部30に配線で接続される励起コイル73と、第1の検出コイル71、第2の検出コイル72及び励起コイル73を保持する支持部材74を含んで構成される。支持部材74は、図6に示す形態では棒状のI形状を有している。支持部材74は、鉄製の棒材同士を連結しても良い。支持部材74は、フェライト等で形成されて、ヨークとなる。
 第1の検出コイル71は支持部材74の一端部に装着され、第2の検出コイル72は支持部材74の他端部に装着され、励起コイル73は二つのコイル73a,73bで構成され、支持部材74のうち両端からの距離が等しい位置に装着されている。支持部材74は、励起コイル73の一部であるコイル73aを支持する第1の支持部74aと、励起コイル73の残部であるコイル73bを支持する第2の支持部74bと、第1の支持部74aと第2の支持部74bとを連結する連結部74cで構成され、少なくとも連結部74cは非磁性材料で構成されている。コイル73aとコイル73bとは同じ大きさの磁界を生じさせるように構成され、コイル73aとコイル73bとは支持部材74に沿って離間して配置される。よって、コイル73aによる磁界とコイル73bによる磁界が反発して重ならない。なお、コイル73aとコイル73bとは上下の軸方向に対して逆向きの磁界を生じるように直列接続され、その直列接続された一対のコイルの両端が第4の増幅部30に配線で接続されている。または、コイル73aとコイル73bとは上下の軸方向に対して逆向きの磁界を生じるようにコイル73a,73bの両端が並列に第4の増幅部30に配線で接続されている。
 よって、コイル73aからの磁力線Fが第1の検出コイル71を貫き、コイル73bからの磁力線Fが第2の検出コイル72を貫き、コイル73aと第1の検出コイル71とを貫く磁力線Fに示すように第1の磁気回路が形成され、コイル73bと第2の検出コイル72とを貫く磁力線Fに示すように第2の磁気回路が形成され、第1の磁気回路で生じる磁界分布と第2の磁気回路で生じる磁界分布とが、上下で対称となっている。また、外界の影響を受け難いように、支持部材74とは別に、円筒状の磁路形成部材75を設けて、その中に、第1の検出コイル71と第2の検出コイル73と励磁コイル73を支持した支持部材74を設けるようにすることが好ましい。磁路形成部材75はフェライト等で作製されることが好ましい。
 非接触式センサ70は、軸周りにも対称であり、軸部分に第1の検出コイル71、第2の検出コイル72及び励起コイル73が装着されており、軸部分の寸法幅を小さくすることで、高い検出分解能を有する。よって、微小領域の検査や検査対象物が小さくても対応することができる。
 図6に示す非接触式センサ70は、励起コイル73と第1の検出コイル71と第2の検出コイル72とを備えて、これらで磁気回路が構成され、第1の検出コイル71と第2の検出コイル72とが磁気回路的に対称に配置されて構成されている。特に、図6に示すように、励起コイル73に対し、第1の検出コイル71と第2の検出コイル72とが同軸上に配置されている。よって、非接触式センサ70は、第1の検出コイル71での基準の状態との違いの検出が、第2の検出コイル72での基準の状態との違いの検出にそのまま直接に反映される構造となっている。このような非接触式センサ70では、コイル73aとコイル73との隙間の領域では、磁界が反発しているので、例えば第1の検出コイル71側の磁界が強まると、第2の検出コイル72側の磁界が影響を受け、第2の検出コイル72側の磁界が弱まる。逆に、第2の検出コイル72側の磁界が強まると、第1の検出コイル71側の磁界が影響を受け、第1の検出コイル71側の磁界が弱まる。よって、第1の検出コイル71と第2の検出コイル72での検出信号の差分が大きくなり、検出感度が向上する。
[検査方法のバリエーション]
 検査方法は上述した形態に限らず、次のように変更してもよい。発振部25により生成する信号を所定の周波数の範囲において、例えば1kHzから1000kHzまでの間で段階的に変化させる。測定物質からの信号は、測定周波数毎に変化し、その変化の状況は一般に物質毎に異なるので、より多くの周波数での信号の変化を調べることにより、判別精度が向上する。検出対象物の形状、寸法、さらに検査対象物とセンサとの位置関係は差分信号に影響するが、検出対象物の形状、寸法、さらに検査対象物とセンサとの位置関係が測定毎に一致していると、より微妙な差異を判定することができる。また、検査対象物の大きさがセンサの大きさに比べて、検査対象物の形状、寸法さらに検査対象物とセンサとの位置関係が無視できるほど大きい場合には、検査対象物質に対するセンサ位置にかかわらず、検査対象物の素材についての差異を判定することができる。
 端末装置40から信号処理部24中に格納されているデータを取り出し、差分計算部23から出力された信号の周波数依存性、すなわち、信号の周波数毎に異なる振幅と位相の情報を複素平面上に表し、検査対象物42の物性を反映した状態をビジュアル的に把握することができる。前述のように、測定周波数を変化させると、励起信号に対する差分信号の変化を、複素平面上に点ではなく、軌跡として求めることができる。
 これにより、検査対象物42や基準となる材料41の物性値(透磁率、導電率など)や、標準となる寸法等により、第1の検出コイルで検出する信号と第2の検出コイルで検出する信号とに差分が生じることにより、より高精密な検査が実現される。
 図3に示すような非接触式センサ10を作製した。ポリエステルを被覆した銅線を巻き線として使用しボビンに巻いたものを5つ作製し、H形状の磁路形成部材14に対し、第3の磁路形成部14cに一つ、第1の磁路形成部14aと第2の磁路形成部14bにおいて第3の磁路形成部14cとの接続箇所よりも上下にそれぞれ一つずつ装着した。磁路形成部材14は材質として純鉄のものを用いた。H形状の磁路形成部材14は、第1の磁路形成部14a、第2の磁路形成部14bの長さを約7cmとし、第1の磁路形成部14aと第2の磁路形成部14bの中心間隔を約3.5cmとした。
 発振部25は、周波数を10kHzから100kHzまでの間で91区間を一括走査するようにした。走査間隔としては1kHzとし、出力開始から検査物からの応答信号が安定するまでの待機時間を動作安定待機時間として10msecとした。
 第1の検出コイル11側には何も配置しないで、空気を測定対象とした。第2の検出コイル12側には、縦100mm×横100mm×厚み3mmの板を配置した。第2の検出コイル12と測定対象物42である板との間には隙間を設けないようにした。つまり、リフトオフなしの状態とした。
 板の材質としては、SUS304、SUS316、真鍮、アルミニウム、銅、鉄の6種類とした。
 図7は、各板を第2の検出コイルに対して配置したときの差分信号を複素平面上に表示したグラフである。横軸は実軸であり、縦軸は虚軸である。図7に示すように、差分信号が板の材質により、SUS304では「△」プロットのように、SUS316では「▲」プロットのように、真鍮では「○」プロットのように、アルミニウムでは「□」プロットのように、銅では「■」プロットのように、鉄では「●」プロットのように、差分信号が異なる。よって、本発明の実施形態に係る検査方法によれば、測定対象物の材質を判別することが可能となる。
 例えば、基準となる物体41に対して、測定対象物42としての物体が異なると、寸法が同じでも、差分信号の複素平面上での挙動が異なることから、基準物質とは異なる材料の測定対象物であることが分かる。また、この実施例では、周波数を10kHzから100kHzに増加している。図7の各プロットは周波数毎のデータである。鉄のサンプルについて、10Kz、20kHz、30kHzと一部示しているように、周波数毎に変化する。よって、測定周波数を変化させると、励起信号に対する差分信号の変化を、複素平面上に点ではなく、軌跡として求めることができる。

 表1は、検査対象物が基準となる物体と材質が異なることを推定できる可能性の大小を示したものである。異なる材質の可能性が高いものに丸(○)を付し、低いものに三角(△)を付している。鉄は、他の材質のものと区別でき、銅はアルミニウムを除く材質のものと区別でき、アルミニウムは銅を除く材質のものと区別でき、SUS316はSUS304を除くものとは区別することができる。なお、銅、アルミニウム、真鍮の何れかの組について差異は大きくはなかった。
 本発明の実施形態によれば、検査対象物や基準となる材料の物性値(透磁率、導電率など)、標準となる寸法等により、第1の検出コイルで検出する信号と第2の検出コイルで検出する信号とに差分が生じ、これにより、高精密な検査が実現される。特に、周波数を段階的に変化させて差分の周波数応答信号を解析することにより、単一の周波数では判別が困難な検査対象に対しても、感度の良い検査が実現される。また、非接触式センサを小型化し、検査装置をユニット構成とし、外部のコンピュータにアプリケーションプログラムを搭載することで、全体としてシステム化され、小型化することができる。
 本発明の実施形態での非接触式センサ及び検査システムを使用することにより、異物の混入、施した熱処理が基準に達しない素材などを即座に判断することができる。そのため、非接触式センサ及び検査システムを工場のラインに一又は複数設置することにより、量産工程において各種の検査を行うことができる。また、本検査システムでは、僅かな変化を高感度で検査することができるため、金属内部のひび割れや結晶の異常に起因する物理量をモニターすることができる。得られた差分信号の波形は金属によって異なり、その波形を解析することにより、素材の判別、さびやひび割れ、金属疲労などを波形の乱れから推定することができる。本発明の実施形態に係る非接触式センサ及び検査システムによれば、このような多様な解析をすることができる。

Claims (9)

  1.  非接触式センサが取り付けられる検査装置であり、
     前記非接触式センサが、励起コイルと第1の検出コイルと第2の検出コイルとを備え、前記励起コイルと前記第1の検出コイルと前記第2の検出コイルとにより磁気回路が構成され、前記第1の検出コイルと前記第2の検出コイルとが磁気回路的に対称に構成され、
     前記検査装置が、
     前記第1の検出コイルからの信号が入力される第1の入力部と、
     前記第2の検出コイルからの信号が入力される第2の入力部と、
     前記第1の入力部からの第1の信号と前記第2の入力部からの第2の信号との差分を計算する差分計算部と、
     前記差分計算部により計算された差分信号を処理する信号処理部と、
     前記励起コイルへの励起信号と前記信号処理部への参照信号とを生成する発振部と、
    を備える、検査装置。
  2.  前記発振部は、周波数を段階的に変化させて発振する、請求項1に記載の検査装置。
  3.  前記第1の検出コイルは基準となる材料と磁気的に結合し、前記基準となる材料と前記第1の検出コイルと前記励起コイルとで第1の磁気回路が構成され、
     前記第2の検出コイルは測定対象物と磁気的に結合し、前記測定対象物と前記第2の検出コイルと前記励起コイルとで第2の磁気回路が構成され、
     前記差分計算部が前記差分を計算することにより、前記第1の磁気回路中に流れる磁束と前記第2の磁気回路に流れる磁束とが比較される、請求項1又は2に記載の検査装置。
  4.  外部との間でデータを入出力すると共に、前記第1の入力部、前記第2の入力部、前記差分計算部及び前記信号処理部を制御する制御部を備える、請求項1乃至3の何れかに記載の検査装置。
  5.  励起コイルと第1の検出コイルと第2の検出コイルとを備え、
     前記励起コイルと前記第1の検出コイルと前記第2の検出コイルとが磁気回路を構成し、
     前記第1の検出コイルと前記第2の検出コイルとが磁気回路的に対称に構成された、非接触式センサ。
  6.  前記励起コイルに対し、前記第1の検出コイルと前記第2の検出コイルとが直交するように配置され、前記第1の検出コイル及び前記第2の検出コイルがそれぞれ一のコイル又は直列接続された複数のコイルにより構成される、請求項5に記載の非接触式センサ。
  7.  前記励起コイルに対し、前記第1の検出コイルと前記第2の検出コイルとが同軸上に配置されている、請求項5に記載の非接触式センサ。
  8.  請求項5に記載の非接触式センサを用いて、
     前記第1の検出コイルを基準となる材料と磁気的に結合させておき、
     前記第2の検出コイルを測定対象物と磁気的に結合させて、前記励起コイルに励起信号を入力し、前記第1の検出コイルからの信号と前記第2の検出コイルからの信号との差分を求め、その差分により測定対象物が基準となる材料と物性的に又は寸法的に異なるか否かを判断する、検査方法。
  9.  前記励起信号の周波数を段階的に変化させる、請求項8に記載の検査方法。
