Abstract

接合ツールの摩耗や破損を抑制しつつ、適切な摩擦攪拌接合を実現できる摩擦攪拌接合装置を実現する。そのため、被接合部材に当接しつつ回転し、被接合部材に塑性流動現象を生じさせる接合ツール(1)と、接合ツール(1)を把持し、接合ツール(1)とともに回転するツールホルダ(2)と、ツールホルダ(2)に形成され、接合ツール(1)に対して冷媒を供給する供給路(202,203,204,252)と、を設けた。

Description

摩擦攪拌接合装置
 本発明は、摩擦攪拌接合装置に関する。
 摩擦攪拌接合装置(以下、FSW(Friction Stir Welding)装置という)は、回転する接合ツールで被接合部材に摩擦熱を与え、被接合部材に塑性流動現象を発生させ、接合ツールにて被接合部材を攪拌し、被接合部材を接合する装置である。ここで、接合ツールを連続的に使用し過熱状態になると、接合ツールが摩耗または破損しやすくなる。この問題に関し、下記特許文献1の請求項1には、「…前記ツール温度が予め定められた管理温度範囲内に収まるように、前記ツール回転駆動装置によって駆動される前記接合ツールの回転速度および前記ツール移動駆動装置によって駆動される前記接合ツールの移動速度の少なくとも一方を制御する制御装置と、を備える…」と記載されている。
特許第5883978号公報
 特許文献1の技術によって、接合ツールの回転速度または移動速度を制御すると、確かに接合ツールの温度をある程度は下げることは可能である。しかし、これによって被接合部材に付与する摩擦熱が不充分になると、接合箇所に種々の欠陥が現れやすくなる。一方、接合箇所に欠陥が現れない程度の回転速度または移動速度を維持すると、上述したように、接合ツールが過熱状態になり、接合ツールが摩耗または破損しやすくなる。
 この発明は上述した事情に鑑みてなされたものであり、接合ツールの摩耗や破損を抑制しつつ、適切な摩擦攪拌接合を実現できる摩擦攪拌接合装置を提供することを目的とする。
 上記課題を解決するため本発明の摩擦攪拌接合装置は、被接合部材に当接しつつ回転し、前記被接合部材に塑性流動現象を生じさせる接合ツールと、前記接合ツールを把持し、前記接合ツールとともに回転するツールホルダと、前記ツールホルダに形成され、前記接合ツールに対して冷媒を供給する供給路と、前記ツールホルダに形成され、前記接合ツールから前記冷媒を回収する回収路と、前記回収路から回収された前記冷媒を冷却して前記供給路に戻す冷却部と、前記ツールホルダを回動自在に支持する支持部と、を有し、前記ツールホルダと前記支持部との対向部には第1の環状流路と第2の環状流路とが形成されており、前記第1および第2の環状流路は、周回方向に沿って前記支持部の内周面を一周するように形成されるリング状の溝である支持部側凹部と、前記支持部側凹部に対向して前記ツールホルダに形成されるリング状の溝であるツールホルダ側凹部と、を有し、前記供給路は、往き冷媒が流通する前記第1の環状流路に連通し、前記回収路は、戻り冷媒が流通する前記第2の環状流路に連通し、前記冷却部は、前記第1の環状流路に前記冷媒を供給するとともに、前記第2の環状流路から前記冷媒を回収することを特徴とする。
 本発明によれば、接合ツールの摩耗や破損を抑制しつつ適切な摩擦攪拌接合を実現できる。

[実施形態の全体構成]
 以下、本発明の実施形態について、図面を参照して詳細に説明する。なお、各図面において、共通する構成要素には同一の符号を付し、重複した説明を省略する。
 図1は、本発明の一実施形態に係るFSW装置100(摩擦攪拌接合装置)の斜視図である。図1に示すように、FSW装置100は、装置本体部105と、制御部50と、冷却部60とを有している。また装置本体部105は、突起部11を備えた接合ツール1と、接合ツール1を保持するツールホルダ2と、ツールホルダ2を回転可能に保持するハウジング3とを有している。ここで、ハウジング3は円筒状の容器であり、その内部には、主軸CLを中心に略円柱状のツールホルダ2を回転させる主軸モータ6等が収納されている。また、主軸CLは、略円柱状のツールホルダ2の中心軸を指す。
 接合ツール1およびツールホルダ2を以上のようにして保持したハウジング3は、図示しないマシニングツールや多軸ロボットのアーム4の先端部に装着されている。すなわち、接合ツール1は、マシニングツールや多軸ロボットによるアーム4の駆動により、上下方向にも平面方向にも自在に移動可能なように構成されている。
 接合ツール1の突起部11は、主軸CLを中心とするピン状の形状を有しており、しばしば接合ツールピン部とも呼ばれる。ここで、各種の金属である被接合部材101a,101bを接合する場合を想定する。この場合、ツールホルダ2に保持された接合ツール1は、回転しながら、その突起部11を被接合部材101a,101bの境界である接合線102上に圧入させる。このとき、突起部11は、接合ツール1本体の底面部の突起部11を除いた部分(ツールショルダ部12と呼ぶ)が被接合部材101a,101bの表面に接触する位置まで圧入される。
 突起部11が圧入されると、突起部11およびツールショルダ部12が被接合部材101a,101bに接触しながら回転するときの摩擦熱により、被接合部材101a,101bには塑性流動現象が生じる。そして、この塑性流動現象が生じた被接合部材101a,101bの構成材料が接合ツール1によって攪拌され、混じり合う。さらに、制御部50は、突起部11が被接合部材101a,101bに圧入された状態で接合線102に沿って接合ツール1を移動するよう制御する。その結果、被接合部材101a,101bは、その境界部が接合される。
 冷却部60は、接合ツール1を冷却する。すなわち、冷却部60は、冷却した冷媒をハウジング3、ツールホルダ2を介して接合ツール1に供給するとともに、接合ツール1にて昇温した冷媒をツールホルダ2、ハウジング3を介して回収する。なお、冷媒は例えば「水」等の液体であってもよく、気体であってもよい。ここで、ハウジング3の内部には、回動自在にツールホルダ2を支持しつつ、冷媒を流通させる支持部30が設けられている。また、制御部50は、接合ツール1の回転速度移動速度、移動方向等を制御するとともに、冷却部60に対して、冷媒の流速等を指令する。
[ツールホルダ周辺の詳細]
 次に、図2は、装置本体部105の要部の断面図である。すなわち、図1において、接合ツール1、ツールホルダ2および支持部30を主軸CLに沿って切断すると、図2に示すようになる。なお、ツールホルダ2は、様々な方向に向くことができるが、ここでは図2における紙面上方を「上」と呼び、紙面下方を「下」と呼ぶ。
 図2において支持部30は、略円筒状に形成されており、その上下端の内面には、ベアリング302,312が装着されている。これにより、支持部30は、ツールホルダ2を回動自在に支持する。
 また、ツールホルダ2は、被支持部20と、保持部24とを有している。被支持部20は、その上端部が主軸モータ6(図1参照)に結合され、その下面には略円柱状に窪んだ凹部224が形成されている。保持部24は、その上部が凹部224に挿入される。また、被支持部20の下部には、放射方向にネジ穴222が形成されている。このネジ穴222に図示せぬボルトを螺合し締め付けることにより、被支持部20と保持部24とが相互に固定される。
 また、保持部24の下面には、略円柱状に窪んだ凹部266が形成されている。接合ツール1は、その上端部が凹部266に挿入される。また、保持部24の下部には、放射方向にネジ穴268が形成されている。このネジ穴268に図示せぬボルトを螺合し締め付けることにより、保持部24と接合ツール1とが相互に固定される。支持部30の外周には、冷媒を支持部30に供給する往き配管41と、冷媒を支持部30から回収する戻り配管42とが接続されている。支持部30には、外周面と内周面とを挿通する貫通孔である往き流路304と戻り流路314とが形成されている。
 また、流路304,314に連通するように、支持部30の内周面には、断面略U字状の凹部306,316が形成されている。凹部306,316は、周回方向に沿って内周を一周するように形成されているため、凹部306,316は、リング状の溝になる。また、被支持部20には、凹部306,316に対向する箇所に、断面略U字状の凹部206,216が形成されている。これにより、凹部206,306の間には、往き冷媒が流通する環状流路L1(第1の環状流路)が形成され、凹部216,316の間には、戻り冷媒が流通する環状流路L2(第2の環状流路)が形成される。環状流路L1の上下および環状流路L2の下方において、被支持部20と支持部30の間には、リング状のパッキン210が嵌められており、これによって環状流路L1,L2の水密状態が保たれる。被支持部20には、主軸CLを中心とする管路である供給路202が形成されている。
 また、供給路202と環状流路L1とは、半径方向に沿って形成された2本の管路である供給路203,204によって連通している。また、環状流路L2には、L字状の経路を有する2本の回収路213,214が接続されている。また、保持部24には、被支持部20の供給路202、回収路213,214にそれぞれ連通する供給路252、回収路253,254が形成されている。接合ツール1の上部には、環状の回収路260が形成されている。回収路253,254は、この回収路260に連通している。
 次に、図3は図2におけるI-I断面図であり、図4は図2におけるII-II断面図である。
 図3に示すように、I-I断面では、供給路252および回収路253,254は、断面円形の流路である。また、図4に示すように、II-II断面では、回収路253,254は、回収路260に連通し、供給路252の周囲は円筒状突出部262になっている。
 図2に戻り、接合ツール1は、柱体状に形成された本体部10と、本体部10の下端に形成された突起部11と、を有している。また、接合ツール1には、温度センサ114が埋設されている。なお、図示の例では、温度センサ114はツールショルダ部12より上方に埋設されているが、温度センサ114をツールショルダ部12よりも下方、すなわち突起部11の内部に埋設してもよい。
 また、円筒状突出部262は、本体部10の上端側に冷媒を噴出する。冷却媒体は、供給路203(204)から供給され、本体部10の冷却に寄与した後、回収路213(214)を介して回収される。本体部10の上端に凹部112を形成し、凹部112に向かって冷媒を噴出することで突起部11の冷却効果を高めるとともに、冷却媒体を滞留させてもよい。その場合、この凹部112に円筒状突出部262を遊挿する形状としてもよい。なお、凹部112の深さは、目標とする冷却効果に基づき予め設定した深さとするが、有意な冷却効果を得るために5mm以上にすることが好ましく、10mm以上にすることがより好ましい。
 支持部30の下面には、円環状の固定通信部320が装着されている。また、被支持部20には、固定通信部320と同心を成すように、円環状の回転通信部220が装着されている。ツールホルダ2が回転すると、回転通信部220と固定通信部320とは相対的に回転するが、その回転状態において固定通信部320から回転通信部220に対して電力が供給されるとともに、固定通信部320と回転通信部220は、双方向に通信する。特に、回転通信部220から固定通信部320に対して、温度センサ114の測定結果であるツール温度Tが送信される。そして、該ツール温度Tは、固定通信部320から制御部50(図1参照)に伝送される。
[接合ツールの強度特性]
 図5は、接合ツール1の強度特性図である。
 図5に示されるように、接合ツール1の強度は、接合ツール1の温度(ツール温度T)が高くなるほど弱くなる。ここで、温度上昇に対して強度が急峻に落ち始める温度を「目標上限温度TS」と呼ぶ。なお、目標上限温度TSは、特に厳密な定義が定められているわけではない。接合ツール1の強度特性および目標上限温度TSは、接合ツール1の材質によって定まる。但し、強度特性のカーブの形状は、接合ツール1の材質に関わらず、概ね共通しており、図5に示したような形状になる。
 例えば、接合ツール1の材質がSDK-61鋼(JIS G 4404)である場合、目標上限温度TSは、400℃付近になる。接合ツール1は、目標上限温度TSを超えて使用すると、急激に摩耗または破損しやすくなるため、目標上限温度TS以下で使用することが望ましい。しかし、接合ツール1を連続的に使用する場合は、接合ツール1に対する積極的な冷却を行わない限り、その温度を目標上限温度TS以下に留めることは難しく、接合ツール1の寿命の低下を招いていたのが、従来の実情である。
[制御系統]
 図6は、本実施形態によるFSW装置100の制御系統のブロック図である。
 図6において、冷却部60は、冷媒タンク62と、ポンプ64と、冷却器66とを有している。冷媒タンク62は冷媒を貯蔵し、冷却器66は、冷媒タンク62内の冷媒を冷却し、所定温度範囲に保持する。ポンプ64は、往き配管41を介して、冷媒を装置本体部105に供給し、冷媒を流通させる。また、装置本体部105において昇温された冷媒は、戻り配管42を介して冷媒タンク62に回収される。なお、図示の例では、ポンプ64を往き配管41に設けたが、戻り配管42に設けてもよく、双方の配管41,42に設けてもよい。
 また、制御部50は、温度設定部52と、減算部54と、ポンプ駆動指令出力部56とを有している。温度設定部52は、接合ツール1の目標温度TRを設定する。減算部54は、目標温度TRとツール温度Tとの偏差(TR-T)を出力する。ポンプ駆動指令出力部56は、この偏差(TR-T)に基づいて、ポンプ64の吐出速度を制御する。すなわち、ポンプ駆動指令出力部56は、ツール温度Tが目標温度TR未満であるときはポンプ64を停止させ、ツール温度Tが目標温度TR以上である場合にポンプ64を動作させる。そして、ポンプ64を動作させる場合には、偏差(TR-T)の絶対値が大きくなるほど(すなわちツール温度Tが高くなるほど)ポンプ64の吐出速度が高くなるように、ポンプ64をフィードバック制御する。
[温度の推移例]
 図7は、本実施形態における接合ツール1のツール温度Tの推移例を示す図である。
 図7において、突起部11(図1参照)が被接合部材101a,101bの表面に接触し、圧入され、ツールショルダ部12が同表面に接触する時刻をt1とする。この時刻t1まで、温度センサ114(図2参照)によって計測されるツール温度Tは、ほとんど上昇していない。時刻t1以降、ツールショルダ部12が回転しつつ被接合部材101a,101b表面に接触し続けることにより、摩擦熱が生じ続け、ツール温度Tが上昇してゆく。
 その後、時刻t2にてツール温度Tが所定の温度T1に達している。これにより、制御部50は、被接合部材101a,101bに塑性流動現象が生じたと判断する。この状態を「接合開始状態」と呼ぶ。なお、図7の例では、温度T1は、図6に示した目標温度TRに等しくしているが、両者を異なる温度にしてもよい。また、時刻t1~t2までの時間は、塑性流動現象が生じるのを待つ時間であり、「ホールド時間」と呼ばれる。
 接合開始状態になると、制御部50は、接合ツール1の突起部11を被接合部材101a,101bに圧入したままの状態で、接合線102に沿って接合ツール1の移動を開始する。その後、制御部50は、接合ツール1が所定の接合終了点に達する時刻t3まで、接合ツール1の移動を続行する。時刻t2~t3までの時間を「接合時間」と呼ぶ。時刻t3にて接合時間が終了すると、接合ツール1の突起部11は、被接合部材101a,101bから引き抜かれ、接合ツール1の温度は急速に低下する。
 時刻t2~t3の接合時間において、ツール温度Tは、特性Q1に示すように、温度T1~T2の範囲で変動する。これは、ポンプ64による冷媒の吐出速度が制御部50によってフィードバック制御されるため、ツール温度Tの変動が抑制されるためである。ここで、図7に示す温度T2は、図5に示す目標上限温度TSに等しい値である。すなわち、本実施形態によれば、接合時間全体に渡って、ツール温度Tを目標上限温度TS以下に抑えることができ、接合ツール1の摩耗や破損を抑制できる。
 また、冷却部60を全く動作させなかった場合のツール温度Tの特性を図示の特性Q2として示す。特性Q2においては、ツール温度Tは、温度T2(=目標上限温度TS)よりも高い温度T3にまで達しており、接合ツール1が摩耗および破損しやすくなる。
 以上のように、本実施形態のFSW装置100によれば、被接合部材101a,101bに当接しつつ回転し、被接合部材101a,101bに塑性流動現象を生じさせる接合ツール1と、接合ツール1を把持し、接合ツール1とともに回転するツールホルダ2と、ツールホルダ2に形成され、接合ツール1に対して冷媒を供給する供給路202,203,204,252と、を有するので、被接合部材101a,101bに充分な摩擦熱を与えつつ接合ツール1を冷却することができ、接合ツール1の摩耗や破損を抑制しつつ適切な摩擦攪拌接合を実現できる。
[変形例]
 本発明は上述した実施形態に限定されるものではなく、種々の変形が可能である。上述した実施形態は本発明を理解しやすく説明するために例示したものであり、必ずしも説明した全ての構成を備えるものに限定されるものではない。また、ある実施形態の構成の一部を他の実施形態の構成に置き換えることが可能であり、また、ある実施形態の構成に他の実施形態の構成を加えることも可能である。また、各実施形態の構成の一部について削除し、若しくは他の構成の追加・置換をすることが可能である。上記実施形態に対して可能な変形は、例えば以下のようなものである。
(1)上記実施形態においては、冷却部60はツールホルダ2の外部に配置したが、冷却部60をツールホルダ2の内部に配置してもよい。これにより、冷媒の流路はツールホルダ2の内部で完結するため、安価な構成で水密性を高めることができる。
(2)また、上記実施形態においては、冷媒は循環させて再利用したが、冷媒を循環させず、使い捨てにしてもよい。例えば、冷媒として「水」を採用し、接合ツール1を気化冷却し、その結果として生した水蒸気を装置本体部105の外部に排出してもよい。

Claims (6)

  1.  被接合部材に当接しつつ回転し、前記被接合部材に塑性流動現象を生じさせる接合ツールと、
     前記接合ツールを把持し、前記接合ツールとともに回転するツールホルダと、
     前記ツールホルダに形成され、前記接合ツールに対して冷媒を供給する供給路と、
     前記ツールホルダに形成され、前記接合ツールから前記冷媒を回収する回収路と、
     前記回収路から回収された前記冷媒を冷却して前記供給路に戻す冷却部と、
     前記ツールホルダを回動自在に支持する支持部と、を有し、
     前記ツールホルダと前記支持部との対向部には第1の環状流路と第2の環状流路とが形成されており、
     前記第1および第2の環状流路は、周回方向に沿って前記支持部の内周面を一周するように形成されるリング状の溝である支持部側凹部と、前記支持部側凹部に対向して前記ツールホルダに形成されるリング状の溝であるツールホルダ側凹部と、をそれぞれ有し、
     前記供給路は、往き冷媒が流通する前記第1の環状流路に連通し、
     前記回収路は、戻り冷媒が流通する前記第2の環状流路に連通し、
     前記冷却部は、前記第1の環状流路に前記冷媒を供給するとともに、前記第2の環状流路から前記冷媒を回収する
     ことを特徴とする摩擦攪拌接合装置。
  2.  前記冷却部は、
     前記冷媒を貯蔵する冷媒タンクと、
     前記冷媒を流通させるポンプと、
     前記冷媒タンク内の前記冷媒を冷却する冷却器と、
     を有することを特徴とする請求項1に記載の摩擦攪拌接合装置。
  3.  前記接合ツールに埋設された温度センサと、
     前記温度センサによって検出されたツール温度に基づいて、前記ポンプによる前記冷媒の吐出速度を制御する制御部と、
     をさらに有することを特徴とする請求項2に記載の摩擦攪拌接合装置。
  4.  前記制御部は、前記ツール温度が所定の目標温度以上であることを条件として、前記ポンプを駆動する
     ことを特徴とする請求項3に記載の摩擦攪拌接合装置。
  5.  前記制御部は、前記ツール温度が高くなるほど前記ポンプによる前記冷媒の吐出速度が高くなるように、前記ポンプを制御する
     ことを特徴とする請求項4に記載の摩擦攪拌接合装置。
  6.  前記接合ツールは、
     柱体状に形成された本体部と、
     前記本体部の一端に形成された突起部と、
     前記本体部の他端に形成され、先端部分の断面形状が略三角形である凹部と
     を有する
     ことを特徴とする請求項1に記載の摩擦攪拌接合装置。
