正極用のロール電極を乾燥する乾燥方法であって、ロール電極の全体温度を第1温度以上で第2温度以下の範囲内にした状態で、ロール電極を乾燥する。第1温度は電極に含まれる活物質内の水分の蒸発温度以上であり、第2温度は電極に含まれる結着性材料の分解温度である。

電極の乾燥方法
 本発明は、電極の乾燥方法に関するものである。
 本出願は、2016年10月11日に出願された日本国特許出願の特願2016-199979に基づく優先権を主張するものであり、文献の参照による組み込みが認められる指定国については、上記の出願に記載された内容を参照により本出願に組み込み、本出願の記載の一部とする。
 従来よりロール電極の乾燥方法として、加熱とともに真空チャンバ内を減圧して沸点を下げ、ロール電極の乾燥を行い、乾燥完了後に冷却期間を設ける方法が知られている(特許文献1)。

 しかしながら、上記の乾燥方法において、加熱工程におけるロール電極の温度が適切な温度になっていない場合には、電極内の水分を十分に飛ばすことができないという問題があった。
 本発明が解決しようとする課題は、電極内の水分を十分に飛ばす乾燥方法を提供することである。
 本発明は、正極用のロール電極の全体温度を第1温度以上で第2温度以下の範囲内にした状態で、ロール電極を乾燥することによって上記課題を解決する。なお、第1温度は電極に含まれる活物質内の水分の蒸発温度であり、第2温度は電極に含まれる結着性材料の分解温度である。
 本発明によれば、電極内の水分を十分に飛ばすことができるという効果を奏する。

 以下、本発明の実施形態を図面に基づいて説明する。
≪第1実施形態≫
 本実施形態に係る電極の乾燥方法は、電池の構成部品である電極内の水分を飛ばすための方法である。乾燥の対象となる電極は、リチウムイオン電池等に用いられる。
 まず、図1及び図2を用いて、薄型電池1の構成を説明する。図1は、薄型電池の平面図であり、図2は、図1のII-II線に沿う断面図である。薄型電池1は、例えば電気自動車又はハイブリッド自動車などの車両に搭載される。薄型電池1は、リチウムイオン電池である。薄型電池1に、本実施形態に係る乾燥方法で乾燥された電極を少なくとも備えている。なお、以下の説明では、二次電池の一例として、積層型(扁平型)の電池を説明するが、電池の形態・構造は、巻回型(円筒型)電池など、従来公知のいずれの形態・構造でもよい。
 本例の薄型電池1は、リチウム系、平板状、積層タイプの薄型二次電池であり、図1及び図2に示すように、3枚の正極板11と、5枚のセパレータ12と、3枚の負極板13と、正極端子14と、負極端子15と、上部外装部材16と、下部外装部材17と、特に図示しない電解質とから構成されている。
 このうちの正極板11、セパレータ12、負極板13及び電解質が発電要素18を構成し、また、正極板11、負極板13が電極板を構成し、上部外装部材16及び下部外装部材17が一対の外装部材を構成する。
 発電要素18を構成する正極板11は、正極端子14まで伸びている正極側集電体11aと、正極側集電体11aの一部の両主面にそれぞれ形成された正極層11b,11cとを有する。なお、正極板11の正極層11b,11cは、正極側集電体11aの全体の両主面に亘って形成されているのではなく、図2に示すように、正極板11、セパレータ12及び負極板13を積層して発電要素18を構成する際に、正極板11においてセパレータ12に実質的に重なる部分のみに正極層11b,11cが形成されている。また、本例では正極板11と正極側集電体11aとが一枚の導電体で形成されているが、正極板11と正極側集電体11aとを別体で構成し、これらを接合してもよい。
 正極板11の正極側集電体11aは、たとえばアルミニウム箔、アルミニウム合金箔、銅箔、又は、ニッケル箔等の電気化学的に安定した金属箔から構成されている。また、正極板11の正極層11b,11cは、たとえば、ニッケル酸リチウム(LiNiO)、マンガン酸リチウム(LiMnO)、又は、コバルト酸リチウム(LiCoO)等のリチウム複合酸化物や、カルコゲン(S、Se、Te)化物等の正極活物質と、カーボンブラック等の導電剤と、ポリ四フッ化エチレンの水性ディスパージョン又はポリフッ化ビニルデン(PVDF)等の接着剤と、溶剤とを混合したものを、正極側集電体11aの一部の両主面に塗布し、乾燥及び圧延することにより形成されている。なお、上述した正極活物質は、一例にすぎず、例えば、LiMn、Li(Ni-Mn-Co)Oでもよい。あるいは、正極活物質は、これらリチウム複合酸化物の遷移金属の一部が他の元素により置換されたもの等のリチウム-遷移金属複合酸化物、リチウム-遷移金属リン酸化合物、リチウム-遷移金属硫酸化合物などでもよい。
 発電要素18を構成する負極板13は、負極端子15まで伸びている負極側集電体13aと、当該負極側集電体13aの一部の両主面にそれぞれ形成された負極層13b,13cとを有する。なお、負極板13の負極層13b,13cも、負極側集電体13aの全体の両主面に亘って形成されているのではなく、図2に示すように、正極板11、セパレータ12及び負極板13を積層して発電要素18を構成する際に、負極板13においてセパレータ12に実質的に重なる部分のみに負極層13b,13cが形成されている。また、本例では負極板13と負極側集電体13aとが一枚の導電体で形成されているが、負極板13と負極側集電体13aとを別体で構成し、これらを接合してもよい。
 負極板13の負極側集電体13aは、たとえばニッケル箔、銅箔、ステンレス箔、又は、鉄箔等の電気化学的に安定した金属箔から構成されている。また、負極板13の負極層13b,13cは、リチウムイオンを吸蔵及び放出する負極活物質とバインダーとを混合させて、負極スラリーを得て、負極スラリーを負極側集電体13aの一部の両主面に塗布し、乾燥及び圧延させることにより形成されている。負極活物質は、たとえば非晶質炭素、難黒鉛化炭素、易黒鉛化炭素、又は、黒鉛等のような物質である。バインダーは、カルボキシメチルセルロース(CMC)等の添加剤と、スチレンブタジエンコポリマー(SBR)等の結着性材料を組み合わせた水系のバインダーである。
 特に、負極活物質として非晶質炭素や難黒鉛化炭素を用いると、充放電時における電位の平坦特性に乏しく放電量に伴って出力電圧も低下するので、通信機器や事務機器の電源には不向きであるが、電気自動車の電源として用いると急激な出力低下がないので有利である。
 発電要素18のセパレータ12は、上述した正極板11と負極板13との短絡を防止するものであり、電解質を保持する機能を備えてもよい。このセパレータ12は、たとえばポリエチレン(PE)やポリプロピレン(PP)等のポリオレフィン等から構成される微多孔性膜であり、過電流が流れると、その発熱によって層の空孔が閉塞され電流を遮断する機能をも有する。
 なお、本例に係るセパレータ12は、ポリオレフィン等の単層膜にのみ限られず、ポリプロピレン膜をポリエチレン膜でサンドイッチした三層構造や、ポリオレフィン微多孔膜と有機不織布等を積層したものも用いることができる。
 以上の発電要素18は、セパレータ12を介して正極板11と負極板13とが交互に積層されてなる。そして、3枚の正極板11は、正極側集電体11aを介して、金属箔製の正極端子14にそれぞれ接続される一方で、3枚の負極板13は、負極側集電体13aを介して、同様に金属箔製の負極端子15にそれぞれ接続されている。
 なお、発電要素18の正極板11、セパレータ12、及び負極板13は、上記の枚数に何ら限定されず、たとえば1枚の正極板11、3枚のセパレータ12、及び1枚の負極板13でも発電要素18を構成することができ、必要に応じて正極板11、セパレータ12及び負極板13の枚数を選択して構成することができる。
 正極端子14も負極端子15も電気化学的に安定した金属材料であれば特に限定されないが、正極端子14としては、アルミニウム箔、アルミニウム合金箔、銅箔、又はニッケル箔等を挙げることができる。また、負極端子15としては、ニッケル箔、銅箔、ステンレス箔、又は、鉄箔等を挙げることができる。
 上述した発電要素18は、上部外装部材16及び下部外装部材17に収容されて封止されている。特に図示はしないが、本例の上部外装部材16及び下部外装部材17は何れも、薄型電池1の内側から外側に向かって、たとえばポリエチレン、変性ポリエチレン、ポリプロピレン、変性ポリプロピレン、又は、アイオノマー等の耐電解液性及び熱融着性に優れた樹脂フィルムから構成されている内側層と、たとえばアルミニウム等の金属箔から構成されている中間層と、たとえばポリアミド系樹脂又はポリエステル系樹脂等の電気絶縁性に優れた樹脂フィルムで構成されている外側層と、の三層構造とされている。
 したがって、上部外装部材16及び下部外装部材17は何れも、たとえばアルミニウム箔等金属箔の一方の面(薄型電池1の内側面)をポリエチレン、変性ポリエチレン、ポリプロピレン、変性ポリプロピレン、又はアイオノマー等の樹脂でラミネートし、他方の面(薄型電池1の外側面)をポリアミド系樹脂又はポリエステル系樹脂でラミネートした、樹脂-金属薄膜ラミネート材等の可撓性を有する材料で形成されている。
 これらの外装部材16,17によって、上述した発電要素18、正極端子14の一部及び負極端子15の一部を包み込み、当該外装部材16,17により形成される内部空間に、有機液体溶媒に過塩素酸リチウム、ホウフッ化リチウムや六フッ化リン酸リチウム等のリチウム塩を溶質とした液体電解質を注入しながら、外装部材16,17により形成される空間を吸引して真空状態とした後に、外装部材16,17の外周縁を熱プレスにより熱融着して封止する。
 有機液体溶媒として、プロピレンカーボネート(PC)、エチレンカーボネート(EC)、ジメチルカーボネート(DMC)やメチルエチルカーボネート等のエステル系溶媒を挙げることができるが、本例の有機液体溶媒はこれに限定されることなく、エステル系溶媒に、γ-ブチラクトン(γ-BL)、ジエトシキエタン(DEE)等のエーテル系溶媒その他を混合、調合した有機液体溶媒を用いることもできる。
 上記のとおり、薄型電池1は、電極板及びセパレータを積層した積層体に対して、電解液を注入しつつ、一対の外装部材16、17で封止することで製造される。薄型電池1の製造工程において、電極は、ロール電極100を必要な長さだけ送り出した後に切断することで、製造される。ロール電極100は、巻芯を中心に電極をロール状に巻いたものである。
 薄型電池1の電池性能を高めるためには、ロール電極100を乾燥させて、電極内の水分を飛ばすことがよい。ロール電極100が多くの水分を含む場合には、ロール電極100を切断した後の電極にも多くの水分が含まれ、薄型電池1として組み込まれた後も、発電要素となる電極には、多くの水分が含まれることになる。薄型電池1として組み込まれた場合には、電極内の水分は電解液と反応するため、電解液が減少し(電解液の液枯れ)、電池性能が低下する。また、電極内の水分がガスとなり薄型電池1の形が変わり、電池の安定性が低下する。そのため、薄型電池1に組み込まれる前の電極は、水分が少ない方がよい。
 本実施形態に係る乾燥方法は、薄型電池1として組み込まれる前の電極内の水分量を減らすため方法である。以下、本実施形態に係る乾燥方法を実行するための乾燥装置、及び、乾燥方法を説明する。
 図3は乾燥装置の概略構成図である。図3に示すように、乾燥装置200は、チャンバ201、支持体202、ファン203、及び真空ポンプ204を備えている。
 チャンバ201は、ロール電極100を内部空間に配置する容器である。チャンバ―201は、減圧後に内部に気体が入らないような気密性の高い容器である。チャンバ201は、水冷式のチャンバであって、チャンバ201の筐体部分には流路が形成されている。流路内には、水冷用のポンプ(図示しない)から水が循環する。
 支持体202は、ロール電極100を、チャンバ201の内部で支える。支持体202は、軸ヒータと脚部を有している。軸ヒータは、ロール電極100の内部から熱を加える。ファン203は、チャンバ201内に設けられており、ロール電極100を冷却する空冷用の装置である。真空ポンプ204は、チャンバ201内を減圧して、チャンバ201内を真空状態にする装置である。
 次に、図4及び図5を用いて、本実施形態に係る乾燥方法の各工程を説明する。本実施形態に係る乾燥方法は、正極の乾燥に用いられる。以下に説明する、正極用の電極の乾燥法は、溶媒系バインダーを使った正極の乾燥に適用することが好ましく、PVDFを使った正極の乾燥に適用することがより好ましい。図4は、本実施形態に係る乾燥方法のフローチャートである。図5は、本実施形態に係る乾燥方法により乾燥されるロール電極の温度特性を示すグラフである。図5に示すグラフаは、ロール電極100の外周側の部分の温度特性であり、グラフbはロール電極100の内部温度の特性である。すなわち、グラフаは、ロール電極100の中で熱が伝わりやすい部分の温度特性を示しており、グラフbは、ロール電極100の中で熱が伝わりにくい部分の温度特性を示している。なお、図5に示す「S2」~「S5」は、図4のフローチャートにおけるステップ「S2」~「S5」と対応している。図5において、「S2」から「S5」までに区分けされた各グラフの特性は、図4のステップS2からステップS5までの各工程における、ロール電極100の温度推移を表している。
 なお、本実施形態に係る電極乾燥方法の準備段階として、板状の電極をロール状に巻き付けることで、ロール電極100を形成する。このとき、ロール状に巻かれる前の板状の電極において、電極の長手方向の長さは200m以上から900m以下の範囲内である。加えて、ロール電極の巻き付けの条件は、板状の電極の巻数を、800以上から3600以下までの範囲内であり、ロール電極の直径を350mm以上から400mm以下の範囲内である。以下の説明で設定される各種条件は、上記のように形成されたロール電極100内の水分を十分に飛ばすために設定されている。
 ステップS1(配置工程)にてロール電極100が支持体202に支えられ、ロール電極100がチャンバ201内に配置される。チャンバ201内にロール電極を配置する。チャンバ201内は、空気が封入された状態(通常大気の状態)である。
 ステップS2にて、第1昇温工程(第1加熱工程)が実行される。第1昇温工程では、ロール電極100を加熱することで、ロール電極100の全体温度を、第1温度閾値(T)と第2温度閾値(T2а又はT2b)との間の範囲内に上昇させる。具体的には、乾燥装置200は、空気をチャンバ201内に封入した状態で、支持体202の軸ヒータをオンにしつつ、ファン203を駆動する。第1加熱工程による加熱時間は約3時間である。
 第1温度閾値(T)は、第1昇温工程において、ロール電極100の全体温度の目標温度範囲の下限を示している。第1温度閾値(T)は、電極に含まれる活物質内の水分の蒸発温度である。第1温度閾値は約90℃である。活物質内の水分は、活物質の結晶内に取り込まれた水分である。 
 第2温度閾値(T2а又はT2b)は、第1昇温工程において、ロール電極100の全体温度の目標温度範囲の上限を示している。第2温度閾値(T2а)は、正極板に含まれる結着性材料の分解温度を示している。結着性材料は、接着剤の材料(バインダー材料)に相当し、例えば、PVDFが結着性材料に使用された場合には、第2温度閾値(T2а)は約140℃となる。第2温度閾値(T2b)は、絶縁性テープの溶解温度ある。本実施形態に係る乾燥方法を経て製造された電極が電池に組み込まれた場合に、電極間の短絡を防止するために、絶縁性テープが用いられる。絶縁性テープには、ポリプロピレン又はポリフェニレンサルファイド等の樹脂製の粘着テープが使用される。例えば、ポリプロピレン粘着テープが絶縁性テープに使用された場合には、第2温度閾値(T2b)は、第2温度閾値(T2а)より低く、約120℃となる。絶縁性テープがロール電極100内に設けられている場合には目標温度の上限値は、第2温度閾値(T2b)となる。絶縁性テープがロール電極100内に設けられていない場合には、目標温度の上限値は第2温度閾値(T2а)となる。
 ロール電極100の形状、乾燥装置200の熱源の性質、熱源の位置、又はロール電極100の伝熱特性等によって、ロール電極100内の位置が異なると、ロール電極100の温度は異なる。ロール電極100の全体温度は、例えばロール電極100の平均温度に相当する。ロール電極100の中央部分は、ロール電極100の内径と外径との間に位置する部分の温度である。第1加熱工程の温度条件は、ロール電極100の全体温度で規定されている。そのため、ロール電極100のうち、温度が上がりにくい部分の温度が目標温度範囲外であっても、例えばロール電極100の平均温度が目標温度範囲内であれば、ロール電極100の全体温度は、第1加熱工程の温度条件を満たすことになる。第1加熱工程では、加熱時間(約3時間)の経過時に、ロール電極100の全体温度が、第1温度閾値(T)以上で第2温度閾値(T2а又はT2b)以下の範囲内であればよい。
 なお、第1加熱工程の温度条件を規定する目標温度範囲の上限温度は第2温度閾値(T2а又はT2b)に限らず、第2温度閾値(T2а又はT2b)より低い温度でもよい。また、目標温度範囲の下限は、第1温度閾値(T)に限らず、第1温度閾値(T)より高い温度でもよい。第2温度閾値(T2а)は140℃に限らず、結着性材料に使用される材料の分解温度に応じた温度とすればよい。第2温度閾値(T2b)は、絶縁性テープに使用される材料の溶解温度とすればよい。また、第1温度閾値(T)は90℃に限らず、電極に含まれる水分の状態特性に応じた温度とすればよい。目標温度範囲は、90℃から120℃の範囲又は90℃から140℃の範囲に限らず、例えば80℃から120℃の範囲、80℃から140℃の範囲、あるいは、下限を75℃から95℃の範囲としつつ上限を115℃から145℃の範囲内としてもよい。例えばロール電極100の外径がより大きいほど、ロール電極100内の温度分布は偏るため、目標温度範囲は、温度分布等に応じて適宜設定すればよい。
 第1加熱工程後の加熱工程(第2加熱工程)は、減圧工程と、2段階の加熱工程を含んでいる。以下の説明では、減圧工程及び1段階目の加熱工程を含む工程を第1真空工程として説明し、2段階目の加熱工程を第2真空工程として説明する。
 ステップS3にて、第1真空工程が実行される。第1真空工程では、チャンバ201内を減圧し、チャンバ201内を真空状態にする。減圧後のチャンバ201内の圧力は、600Pa以下である。そして、第1真空工程において、減圧後に、ロール電極100の内部温度を第1温度閾値(T)以下で第3温度閾値(T)以上の範囲内にした状態で、所定の真空維持期間、ロール電極100を維持することで、ロール電極100を乾燥する。ロール電極100の内部温度は、ロール電極100のうち熱が最も伝わりにくい部分(単位時間あたりの温度変化量が最も小さい部分)の温度である。例えば、ロール電極100の軸心に対して垂直方向の、ロール電極100の断面において、ロール電極100の内部温度は、当該断面の内径から外径の間の部分の温度、あるいは、内径と外径との間で中央部分の温度である。第3温度閾値(T)は、活物質の表面に付着している水分を除去する温度、及び/又は、残留溶媒を除去する温度である。真空維持期間は約3時間である。
 ステップS3の真空維持期間中、ロール電極100の全体温度は、第1温度閾値(T)と第2温度閾値(T2а又はT2b)との間の範囲内で維持されている。図5のグラフbに示すように、ロール電極100の内部温度は、時間の経過とともに、第3温度閾値(T)から上昇しつつ、第1温度閾値(T)以下で第3温度閾値(T)以上の範囲内を維持している。
 ステップS3の第1真空工程では、ロール電極100の内部温度が、第1温度閾値(T)以下で第3温度閾値(T)以上の範囲内で維持されているため、電極内部に残留している溶媒が除去される。溶媒には、例えば、N-メチル-2-ピロリドン(NMP)が使用される。NMP溶媒は、活物質の粘性をもたせるために使用されるが、水との親和性が高い。そのため、溶媒が活物質の表面に付着した水と結合する。そして、電極内に多くの溶媒が残留した状態で、乾燥後の電極が電池として組み込まれた場合には、溶媒は電解液と反応し、電池性能が低下するおそれがある。本実施形態では、第1真空工程で、ロール電極100の内部温度を第3温度閾値(T)以上に上昇させることで、活物質表面に付着した水と溶媒を共に除去させている。
 ステップS4にて、第2真空工程が実行される。第2真空工程では、真空状態で、所定の真空維持期間(約3時間)内に、ロール電極100の内部温度を第1温度閾値(T)以上に上昇させて、ロール電極100を維持する。ステップS4の真空維持期間中、ロール電極100の全体温度は、第1温度閾値(T)と第2温度閾値(T2а又はT2b)との間の範囲内で維持されている。これにより、ロール電極100の中で熱が伝わりにくい部分の温度が第1温度閾値(T)以上となるため、活物質内の水分を除去することができる。また、ロール電極100の内部温度が第1温度閾値(T)以上になると、PVDFが軟化するため、乾燥後の電極を電池に組み込んだ場合に、電解液の染み込みがよくなり、電池性能を高めることができる。
 ステップS5にて、冷却工程が実行される。冷却工程では、チャンバ201に空気を封入しつつ、水冷用のポンプを作動させて冷却水を循環させることで、ロール電極100を強制的に冷却する。なお、冷却用の冷媒は、空気に限らず、例えば窒素でもよい。
 上記のように本実施形態では、ロール電極100の全体温度を第1温度閾値(T)以下で第2温度閾値(T2а又はT2b)以上の範囲内した状態で、ロール電極100を乾燥する。これにより、結着性材料の分解を防ぎつつ、電極の活物質内の水分を除去することができる。
 また本実施形態では、ロール電極100の全体温度を第2温度閾値(T2b)以下にした状態で、ロール電極100を乾燥する。これにより、絶縁性テープの溶解を防ぎつつ、電極の活物質内の水分を除去することができる。
 また本実施形態では、ロール電極100の内部温度を第1温度閾値(T)未満で第3温度閾値(T)以上の範囲内にした状態で、所定期間、ロール電極100を乾燥し、当該所定期間の経過後に、ロール電極100の内部温度を第1温度閾値(T)以上に上げて、ロール電極100を乾燥する。これにより、電極内の水分と溶媒を除去できる。
 また、本実施形態では、ロール電極100の内部温度を第1温度閾値(T)以上で上昇させるために、二段階加熱としている。すなわち、1段階目の加熱工程では、電極内の水分および溶媒を除去できる期間(第1真空工程における真空維持期間に相当)を確保しつつ、ロール電極100の内部温度を第1温度閾値(T)未満で第3温度閾値(T)以上の範囲内にする。そして、第1真空工程の真空維持期間の経過後に、ロール電極100の内部温度を第1温度閾値(T)以上に上げる。本実施形態とは異なり、第1真空工程の真空維持期間中に、ロール電極100の内部温度を第1温度閾値(T)以上に上げようとした場合には、ロール電極100の中で温度の伝わりやすい部分(例えば、熱源に近い部分)が第2温度閾値(T2а又はT2b)以上になる可能性がある。そのため、真空工程の時間が、本実施形態における真空状態の時間よりも長くなってしまう。一方、本実施形態では、ロール電極100の内部を2段階で加熱しているため、加熱時間を短くすることができる。
 また、本実施形態では、チャンバ201内を減圧した後に、ロール電極100の全体温度を第2温度閾値(T2b)以下にした状態で、ロール電極100を乾燥する。これにより、乾燥工程の時間を短くすることができる。
 ≪第2実施形態≫
 本発明の第2実施形態に係る電極の乾燥方法を説明する。第2実施形態に電極の乾燥方法は、負極の乾燥に用いられる。以下に説明する、負極用の電極の乾燥法は、水系バインダーを使った負極の乾燥に適用することが好ましい。なお、第2実施形態に係る乾燥方法を経て形成された負極用の電極の構成、及び、この負極用の電極を備える薄型電池1の構成は、第1実施形態と同様であるため、第1実施形態の記載を適宜、援用する。
 本実施形態に係る乾燥方法で使用される乾燥装置を、図6を用いて説明する。図3は乾燥装置の概略構成図である。図3に示すように、乾燥装置200は、チャンバ201、支持体202、ファン203、真空ポンプ204、及び窒素発生器205を備えている。第2実施形態に係る乾燥装置200は、第1実施形態に係る乾燥装置200の構成に加えて、
窒素発生器205を有している。なお、チャンバ201、支持体202、ファン203、真空ポンプ204の各構成は、第1実施形態と同様の構成である。窒素発生器204は、窒素を発生させて、チャンバ201に窒素を供給する装置である。
 次に、図7及び図8を用いて、本実施形態に係る乾燥方法の各工程を説明する。本実施形態に係る乾燥方法は、負極の乾燥に用いられる。以下に説明する、負極用の電極の乾燥法は、水系バインダーを使った負極の乾燥に適用することが好ましい。図7は、本実施形態に係る乾燥方法のフローチャートである。図8は、本実施形態に係る乾燥方法により乾燥されるロール電極の温度特性を示すグラフである。なお、図8に示す「S12」~「S17」は、図7のフローチャートにおけるステップ「S12」~「S17」と対応している。図8において、「S12」から「S17」までに区分けされた各グラフの特性は、図7のステップS12からステップS17までの各工程における、ロール電極100の温度推移を表している。
 なお、本実施形態に係る電極乾燥方法の準備段階として、板状の電極をロール状に巻き付けることで、ロール電極100を形成する。このとき、ロール状に巻かれる前の板状の電極において、電極の長手方向の長さは200m以上から900m以下の範囲内である。加えて、ロール電極の巻き付けの条件は、板状の電極の巻数を、800以上から3600以下までの範囲内であり、ロール電極の直径を350mm以上から400mm以下の範囲内である。以下の説明で設定される各種条件は、上記のように形成されたロール電極100内の水分を十分に飛ばすために設定されている。
 ステップS11(配置工程)にてロール電極100が支持体202に支えられ、ロール電極100がチャンバ201内に配置される。チャンバ201内にロール電極を配置した状態で、真空ポンプ205が動作することで、チャンバ201内を真空状態にする。
 ステップS12にて、第1加熱工程が実行される。第1加熱工程では、ロール電極100を加熱することで、ロール電極100の温度を、ロール電極100に含まれる水分の蒸発温度以上に上昇させる。具体的には、乾燥装置200は、不活性ガスとして窒素をチャンバ201内に封入し、ファン203を駆動する。また、乾燥装置200は、支持体202の軸ヒータをオンにする。窒素封入とファン203の動作により、熱がロール電極100に伝わる。第1加熱工程による加熱時間は約2時間である。第1加熱工程における目標温度(T)は、ロール電極100に含まれる水分の蒸発温度以上に設定されている。また目標温度(T)は、負極板13の箔焼け温度、又は、添加剤の分解温度以下に設定されている。すなわち、目標温度(T)は、水分の蒸発温度以上で箔焼け温度以下の範囲内、又は、水分の蒸発温度以上であり添加剤の分解温度以下の範囲内に設定されている。
 本実施形態では、ロール電極100に含まれる水分の蒸発温度を120℃としており、添加剤の分解温度及び負極板13の箔焼け温度をそれぞれ140℃としている。目標温度(T)は120℃から140℃までの範囲内であって、約125℃に設定されている。
 乾燥装置200は、ロール電極100の温度が目標温度(T)に達するまで、ロール電極100を加熱する。これにより、加熱時間経過後のロール電極100の温度は、120℃よりも高くなる。また第1加熱工程では、チャンバ201内を真空にした状態から、窒素を加えている。そのため、窒素が、ロール電極100に熱を伝える担体として機能するために、ロール電極100の加熱時間を短縮化することができる。また、チャンバ201内を真空状態にして加熱した場合と比べて、チャンバ201への負荷を軽減できる。
 ステップS13にて、真空維持工程が実行される。真空維持工程では、チャンバ内の状態を、所定の真空維持時間、維持する工程である。具体的には、乾燥装置200は、チャンバ201内を真空状態とし、ロール電極100の温度を少なくとも120℃よりも高い状態を維持する。また、真空維持工程におけるロール電極100の温度は、箔焼け温度未満にする。箔焼け温度は、負極板13を形成する金属箔が焼かれた状態になる温度である。負極板13が例えば銅箔で形成される場合に、箔焼け温度は140℃となる。真空維持工程において、真空状態を維持する時間(真空維持時間)は約3時間である。本実施形態では、真空維持時間は約200分である。
 真空維持工程では、チャンバ201内を真空にした状態で、ロール電極100の温度を、水分の蒸発温度(120℃)より高く、箔焼け温度(140℃)未満で維持する。真空状態にすることで、電極表面に付着した水分が脱離し易くなる。また、ロール電極を高温状態で維持することで、電極表面に付着した水分がより脱離し易くなり、結晶内の水分も結晶から脱離する。脱離した水分は乾燥する。これにより、電極内の水分を飛ばすことができる。
 また、本実施形態とは異なりロール電極100の温度が140℃以上になっている状態で水分が脱離すると、負極板13が、脱離した水と酸素によって酸化(銅酸化)するおそれがある。乾燥後に、画像検査等の検査工程を実行した場合に、負極板13が酸化していると、不良と判定される。その結果として、歩留まりが低下するおそれがある。また、負極板13を溶接する際に、負極板13が酸化していると、酸化被膜により溶接強度が低下し、溶接不良となる可能性がある。本実施形態では、ロール電極100の温度を箔焼け温度未満にした状態で、真空維持工程を実行しているため、ロール電極100から脱離した水による、負極板13の酸化を防止できる。
 ステップS14にて第2加熱工程を実行する。第2加熱工程では、ロール電極100をさらに加熱することで、ロール電極100の温度を、添加剤の分解温度以上に上昇させる工程である。具体的には、乾燥装置200は、チャンバ201内に窒素を封入し、ファン203を駆動し、支持体202の軸ヒータをオンにする。第2加熱工程による加熱時間は約3時間である。本実施形態では加熱時間を約220分とする。第2加熱工程における目標温度(T)は、目標温度(T)より高く、添加剤の分解温度より高い温度に設定されている。また、目標温度(T)は結着性材料の分解温度未満に設定されている。すなわち、目標温度(T)は、添加剤の分解温度以上で結着性材料未満の範囲内に設定されている。
 本実施形態では、多糖類としてCMCが使われているため、添加剤の分解温度は、CMCの分解温度である140℃としている。また結着性材料はSBRを使用するため、結着性材料の分解温度は、SBRの分解温度である170℃としている。目標温度(T)は140℃から170℃までの範囲内であって、約168℃に設定されている。
 乾燥装置200は、ロール電極100の温度が目標温度(T)に達するまで、ロール電極100を加熱する。また、乾燥装置200は、加熱時間中、ロール電極100の温度が目標温度(T)より高くならないように、軸ヒータ等を制御する。ロール電極100の温度がCMCの分解温度よりも高くなると、CMCの分解によって水分が発生する。第2加熱工程は、チャンバ201内に窒素を封入した状態で行うため、CMCの分解によって発生した水分は負極活物質内に留まる。
 完成後の薄型電池1において、CMCは電解液と反応し、電池性能が低下するおそれがある。本実施形態では、第2加熱工程を行うことで、CMCが分解されるため、電池性能の低下を防止できる。また、CMCが分解すると、電極内において、分解前にCMCが存在した部分は空孔になる。そして、空孔の多い負極が薄型電池1に組み込まれると、リチウムイオンが空孔に入り込む。その結果として、リチウムの挿入効率が高まり、電池性能を高めることができる。
 また第2加熱工程は、チャンバ内に窒素を封入した状態で実行している。そのため、チャンバ201内に熱を均一に与えつつ、加熱時間を短縮化、及び、チャンバ201への負荷の軽減を実現できる。
 ステップS15にて、第1冷却工程が実行される。第1冷却工程では、ロール電極100の放熱により、ロール電極100の温度を箔焼け温度未満にする。具体的には、乾燥装置200は、軸ヒータをオフにしつつ、冷却効果を高めるためにファンを駆動する。第3加熱工程で封入した窒素が、チャンバ201内に存在する状態で、第1冷却工程が実行される。冷却期間は約130分である。
 加熱工程の後工程として真空引きを実行する場合に、ロール電極100の温度が箔焼け温度以上になっていると、真空引きの際に、負極板13が焼ける可能性がある。そのため、本実施形態は、第1冷却工程を行うことで、真空引きの前に、ロール電極100を箔焼け温度未満とする。また、真空引きを実行する時に、ロール電極100の温度が高い状態(140℃以上)になっていると、負極板13の銅酸化が発生し易い。そのため、本実施形態では、真空引きの前に、ロール電極100の温度140℃未満として、真空引きの際の銅酸化を防止する。さらに、チャンバ201内に窒素を入れた状態で、ファンを駆動させているため、冷却時間の短縮化を図ることができる。
 ステップS16にて、第2冷却工程が実行される。第2冷却工程では、チャンバ201内を真空にしつつ、ロール電極100の温度を下げる。具体的には、乾燥装置200は、真空ポンプ205を駆動させて真空引きを行う。真空引きの時間は約30分である。乾燥装置200は、ロール電極100の温度を120℃から140℃までの範囲内としつつ、真空引きを行う。
 第2加熱工程の加熱によりCMCが分解し水分が発生している。チャンバ201内に窒素が入っている場合には水分は電極内に留まるが、真空引きを行うことで水分が脱離し、電極が乾燥する。これにより、CMC分解で発生した水分を飛ばすことができる。また、第2冷却工程は、120℃から140度までの範囲内で行われるため、脱離した水分が再び電極に付着することを防止できる。
 ステップS17にて第3冷却工程が実行される。第3冷却工程では、チャンバ201内に不活性ガスを封入しつつ、ロール電極100の温度を下げる。具体的には、乾燥装置200は、チャンバ201内に窒素を封入し、ファン203を駆動する。また、乾燥装置200は、水冷用ポンプを駆動させて、チャンバ201に冷水を循環させる。チャンバ201内に窒素を封入した状態で、ファンを駆動させることで、冷却期間を短縮化することができる。また、第3冷却工程では、水冷式の冷却機構を合わせて駆動させることで、冷却期間をより短くすることができる。
 上記のように、本実施形態では、チャンバ201内に配置された電極の温度を第1温度(目標温度T)まで上げ、所定時間、電極の状態を保ち、所定時間の経過後に、電極の温度を(目標温度T)まで上げる。すなわち、本実施形態に係る乾燥方法は、電極を2段階で加熱する方法であって、1段階目の加熱工程で、電極の温度を水分の蒸発温度以上まで上昇させて、2段階目の加熱工程で、電極の温度を添加剤の分解温度以上まで上昇させる。これにより、電極内の水分を十分に飛ばすことができる。
 また本実施形態では、第1加熱工程と第2加熱工程との間に行う、電極の状態を保つ工程を、チャンバ201内を真空にした状態で行う。これにより、電極内から水分を脱離することができる。
 また本実施形態では、第2加熱工程を、チャンバ201内に不活性ガスを封入した状態で行う。これにより、加熱時間を短くすることができる。また、ロール電極100に対して熱を均一に伝えることができる。
 また本実施形態では、目標温度Tを結着性材料の分解温度未満に設定されている。これにより、第2加熱工程では、結着性材料の分解を防ぎつつ、添加剤の分解を促進できる。
 また本実施形態では、第1加熱工程を、不活性ガスをチャンバ201内に封入した状態で行う。これにより、加熱時間を短くすることができる。また、ロール電極100に対して熱を均一に伝えることができる。
 また本実施形態では、目標温度Tを箔焼け温度未満に設定されている。これにより、第1加熱工程では、箔焼けを防ぎつつ、水分の蒸発を促進できる。
 また本実施形態では、チャンバ201内に不活性ガスを封入した状態で第2加熱工程を行った後に、電極の温度を箔焼け温度未満まで下げる。これにより、箔焼けを防止できる。また真空下で行う場合より冷却時間を短くすることができる。
 また本実施形態では、第1冷却工程の後に、チャンバ201内を真空にしつつ、電極を冷却する。これにより、CMC分解で発生した水分を飛ばすことができる。
 また本実施形態では、第2冷却工程の後に、チャンバ201内に不活性ガスを封入した状態で電極を冷却する。これにより、冷却時間を短くすることができる。
 なお、本実施形態において、添加剤の分解温度と集電体の箔焼け温度が異なる場合には、いずれか低い方の温度が、真空維持工程における上限温度となる。また集電体の箔焼け温度が十分に高い場合には、第1冷却工程を省略してもよく、あるいは、第1冷却工程の時間を短くしてもよい。また、第2冷却工程の真空引きは、CMC分解反応で発生した物質を除去するために適した温度範囲(100℃以上140℃以下の範囲)で行ってもよい。
 なお、本実施形態では、負極に含まれる添加剤はCMCに限らず他の材料でもよく、負極に含まれる結着性材料はSBRに限らず他の材料でもよい。また負極のバインダーは、CMCとSBRとを組み合わせたバインダーに限らず、他の水系バインダーでもよい。
 また、本実施形態に係る乾燥方法において、加熱工程は、3回以上行ってもよいが、加熱時間を短くするために、加熱工程を2回とすることが好ましい。また、2回の加熱工程の間に行われる真空維持工程の時間は、水分を乾燥するために必要な時間に応じて設定すればよい。また、第1加熱工程から第2加熱工程までの時間を短くするために、第1加熱工程、真空維持工程、及び第2加熱工程は連続した工程にすることが好ましい。

Claims (4)

  1.  正極用のロール電極を乾燥する乾燥方法であって、
     前記ロール電極の全体温度を第1温度以上で第2温度以下の範囲内にした状態で、前記ロール電極を乾燥し、
    前記第1温度は、前記ロール電極に含まれる活物質内の水分の蒸発温度であり、
    前記第2温度は、前記ロール電極に含まれる結着性材料の分解温度である乾燥方法。
  2.  前記第2温度は、絶縁性テープの溶解温度以下に設定されている請求項1記載の乾燥方法。
  3.  前記ロール電極の内部温度を前記第1温度未満で第3温度以上の範囲内にした状態で、所定期間、前記ロール電極を乾燥し、
     前記所定期間の経過後に、前記ロール電極の内部温度を前記第1温度以上に上げて、前記ロール電極を乾燥する請求項1又は2記載の乾燥方法。
  4.  前記電極ロールはチャンバ内に配置され、
    前記チャンバ内を減圧した後に、前記全体温度を前記第1温度以上で前記第2温度以下の範囲内にした状態で、前記ロール電極を乾燥する請求項1~3のいずれか一項に記載の乾燥方法。
