Description

cBN焼結体
 本発明は、硬質複合材料である立方晶窒化硼素焼結体(以下、cBNということがある)に関する。本出願は、2021年2月2日に出願した日本特許出願である特願2021-14845号に基づく優先権を主張する。当該日本特許出願に記載された全ての記載内容は、参照によって本明細書に援用される。
 cBN焼結体は、ダイヤモンドに比して硬度は劣るものの、Fe系やNi系材料との反応性が低いため切削工具として用いられ、また、掘削工具の掘削チップとしても用いられている。
 ここで、掘削工具は、地面や岩盤を掘りうがつための工具である。一方、地中の岩石は、その成分や強度は均一ではなく、脆性材料である。そのため、切り込み削り取る性能を重視する切削加工とは異なり、掘削工具は、岩石を破壊するための衝撃や振動に耐え、さらに、この破壊した岩石を効率よく取り除くための回転に耐える必要がある。
 このような状況の下で、超硬合金、cBN焼結体に対して、切削性能や掘削性能の改善のための提案がなされている。
 例えば、特許文献1には、平均粒径が0.5から3.5μmの立方晶窒化硼素粒子が45から75体積%と平均粒径が50から500nmのTi硼化物が分散分布している結合相を有し、前記立方晶窒化硼素粒子の含有量X体積%と前記Ti硼化物の生成量Y体積%との間には、(-0.05x+4.5)≦Y≦(-0.2X+18)を満足し、かつ、前記立方晶窒化硼素粒子に接していない前記Ti硼化物の割合が全ての前記Ti硼化物の15から65体積%であるcBN焼結体が記載され、該cBN焼結体は、靭性に優れ、切削工具として用いると耐欠損性および耐摩耗性に優れるとされている。
 また、例えば、特許文献2には、体積で25から90%の立方晶窒化硼素および/またはウルツ鉱型窒化硼素を硬質相とし、残部の結合相が主成分をセラミックスとし、前記硬質相の粒子の表面にはTiを含んだ硼窒化物、硼炭化物、硼酸化物、硼窒酸化物、硼窒炭化物、硼炭酸化物,硼窒炭酸化物の少なくとも1種からなる第1層と、前記第1層の全表面にAlを含んだ硼窒化物、硼炭化物、硼酸化物、硼窒酸化物、硼窒炭化物、硼炭酸化物、硼窒炭酸化物の少なくとも1種からなる第2層が生成されているcBN焼結体が記載され、該cBN焼結体は耐欠損性に優れているとされている。
 さらに、例えば、特許文献3には、cBN粒子の第1相とチタン化合物を含むセラミックスバインダー相を有する自己焼結多結晶立方晶窒化硼素コンパクトにおいて、前記第1相が前記コンパクトの80体積%超を占め、さらに、バインダー前駆体にTi2AlCを用いることによる導電性または半導電性を有するバインダー相を前記コンパクトが含むため放電加工による加工性に優れた高含有cBN焼結体が記載され、該cBN焼結体は鋳鉄および超硬合金の切削加工に適するとされている。

 本発明は、前記事情や前記提案を鑑みてなされたものであって、耐疲労摩耗性、耐アブレッシブ摩耗性に優れ、さらに掘削工具として用いても、岩石を破壊するための衝撃や振動による欠損などの損傷要因に対する耐性を有する硬質複合材料であるcBN焼結体を提供することを目的とする。
本発明の実施形態に係るcBN焼結体は、
1)立方晶窒化硼素粒子と結合相を有し、
2)前記結合相は、Si、Mg、Znの1種以上を有するTi-Al合金の他にTi2CN、TiB2を含み、
3)XRDにおける2θが41.9°から42.2°に出現するTi2CNのピーク強度をITi2CNとし、同2θが39.0°から39.3°に出現するTi-Al合金のピーク強度をITi-Alとするとき、ITi2CN/ITi-Alが2.0以上、30.0以下であり、
4)オージェ電子分光法によるTiとBの元素マッピング画像において、Ti元素とB元素とが重なる箇所の平均アスペクト比が1.7以上6.5以下であり、かつ、前記箇所の面積率が0.025%以上、0.120%以下である。
 前記cBN焼結体は、耐疲労摩耗性、耐アブレッシブ摩耗性に優れ、さらに掘削工具として用いても、岩石を破壊するための衝撃や振動による欠損などの損傷要因に対する耐性を有する。

 本発明者は耐疲労摩耗性、耐アブレッシブ摩耗性に優れ、かつ、掘削工具として用いても、岩石を破壊するための衝撃や振動による欠損などの損傷要因に対する耐性を有するcBN焼結体を得るべく鋭意検討を行った。
 その結果、結合相に含まれるTi2CNとTi-Al合金のXRDピークに所定の関係があり、かつ、結合相中のTi元素とB元素とが重なる箇所の面積率が所定の範囲であり、かつ、前記箇所の平均アスペクト比が所定の範囲にあるとき、耐疲労摩耗性、耐アブレッシブ摩耗性に優れ、さらに、掘削工具として用いても、岩石を破壊するための衝撃や振動による欠損などの損傷要因に対する耐性を有するという知見を得た。
 以下では、本発明の実施形態に係るcBN焼結体について、掘削工具に適用した場合を中心に詳細に説明する。
 なお、本明細書、特許請求の範囲の記載において、数値範囲を「AからB」、「A~B」(A、Bは共に数値)と表現する場合、「A以上、B以下」と同義であって、その範囲は上限値(B)と下限値(A)を含むものである。また、上限値(B)のみに単位が記載されているとき、上限値(B)と下限値(A)の単位は同じである。
1.立方晶窒化ほう素(cBN)粒子
 cBN粒子の平均粒径とcBN焼結体に占めるcBN粒子の含有量について説明する。
(1)平均粒径
 本実施形態で用いるcBN粒子の平均粒径は、特に限定されるものではないが、0.5μm以上、30.0μm以下の範囲にあることがより好ましい。
 その理由は、cBN粒子が焼結体内に含まれることにより耐欠損性が高められることに加えて、平均粒径が0.5μm以上、30.0μm以下であれば、掘削工具として使用されても工具表面のcBN粒子が脱落して生じる刃先の凹凸形状を起点とする欠損、チッピングをより確実に抑制し、さらに、使用中に刃先に加わる応力により生じるcBN粒子と結合相との界面から進展するクラック、あるいはcBN粒子が割れて進展するクラックの伝播が確実に抑制され、より一層優れた耐欠損性を有することができるためである。
 ここで、cBN粒子の平均粒径は、以下のとおりにして求めることができる。
 cBN焼結体の断面を鏡面加工し、鏡面加工した面に対して走査型電子顕微鏡(Scanning Electron Microscope:以下、SEMという)による組織観察を実施し、二次電子像を得る。次に、得られた画像内のcBN粒子の部分を画像処理にて抜き出し、画像解析より求めた各粒子の最大長を基に後述するように平均粒径を算出する。
 ここで、画像内のcBN粒子の部分を画像処理にて抜き出すにあたり、cBN粒子と結合相とを明確に判断するため、画像は0を黒、255を白の256階調のモノクロで表示し、cBN粒子部分の画素値のピーク値(v)と結合相部分の画素値のピーク値(w)に対して、(w-v)/2+vで算出された値を閾値として2値化処理を行う。
 cBN粒子部分の画素値を求めるための領域として、例えば、0.5μm×0.5μm程度の領域を選択し、少なくとも同一画像領域内から異なる3個所より求めた平均の値をcBN粒子の前述の画素値とすることが好ましい。そして、結合相部分の画素値を求めるための領域として、0.2μm×0.2μm程度から0.5μm×0.5μm程度の領域を選択し、同じく、同一画像領域内から少なくとも異なる3個所より求めた平均の値を結合相の前述の画素値のピーク値とすることが好ましい。
 なお、2値化処理後はcBN粒同士が接触していると考えられる部分を切り離すような処理、例えば、ウォーターシェッド(watershed)画像処理を用いて接触していると思われるcBN粒同士を分離する。
 前述の2値化処理後に得られた画像内のcBN粒子にあたる部分(黒の部分)を粒子解析し、求めた各cBN粒子の最大長をそれぞれ各cBN粒子の直径とする。最大長を求める粒子解析としては、1つのcBN粒子に対してフェレ径を算出することより得られる2つの長さから大きい長さの値を最大長とし、その値を各cBN粒子の直径とする。
 各cBN粒子をこの直径を有する理想球体と仮定して、計算より求めた体積を各粒子の体積として累積体積を求め、この累積体積を基に縦軸を体積百分率(%)、横軸を直径(μm)としてグラフを描画させ、体積百分率が50%のときの直径をcBN粒子の平均粒径とする。これを3観察領域に対して行い、その平均値をcBN粒子の平均粒径(μm、この平均粒径をD50という)とする。
 この粒子解析を行う際には、あらかじめSEMにより分かっているスケールの値を用いて、1ピクセル当たりの長さ(μm)を設定しておく。観察領域として、cBN粒子が領域の中に少なくとも30個以上観察される領域、すなわち、cBN粒子の平均粒径が3μm程度の場合、例えば、15μm×15μm程度の観察領域が好ましい。
(2)含有量
 cBN焼結体に占めるcBN粒子の含有量(vol%)は、特に限定されるものではないが、65.0vol%以上、93.0vol%以下が好ましい。
 その理由は、65.0vol%未満では、cBN焼結体中に硬質物質(cBN粒子)が少なく、例えば、掘削用工具として使用した場合に、耐欠損性が低下することがあり、一方、93.0vol%を超えると、cBN焼結体中にクラックの起点となる空隙が生成し、耐欠損性が低下することがあるためである。
 cBN焼結体に占めるcBN粒子の含有量は、以下のとおりにして求めることができる。すなわち、cBN焼結体の断面組織をSEMによって観察し、得られた二次電子像内のcBN粒子の部分を画像処理によって抜き出し、画像解析によってcBN粒子が占める面積を算出する。これを少なくとも3観察領域に対して行い、求めた面積値の平均値をcBN粒子の含有量(vol%)とする。この画像処理に用いる観察領域として、cBN粒子が領域の中に少なくとも30個以上観察される領域、すなわち、cBN粒子の平均粒径3μmとなる場合は、例えば、15μm×15μm程度の観察領域が望ましい。
2.結合相
 結合相は、Si、Mg、Znの1種以上を有するTi-Al合金の他に、Ti2CN、TiB2が含まれることが好ましい。
 ここで、Si、Mg、Znの1種以上とは、Si、Mg、Znのどれか1種、または、Si、Mg、Znのどれか2種、または、Si、Mg、Znの3種(全て)のいずれかをいう。
 結合相に含まれるTi2CNとTi-Al合金について、そのXRDピーク強度が所定の関係にあるとき、すなわち、
 XRDにおける2θが41.9°から42.2°に出現するTi2CNのピーク強度をITi2CNとし、同2θが39.0°から39.3°に出現するTi-Al合金のピーク強度をITiAlとするとき、ピーク強度の比、ITi2CN/ITiAlが2.0以上、30.0以下が好ましい。ピーク強度の比がこの範囲にあるとき、耐摩耗性、耐アブレッシブ摩耗性に優れ、例えば、岩石掘削時の衝撃や振動による欠損などの損傷要因に対する耐性の高いcBN焼結体となる。
 その理由は、ITi2CN/ITiAlが2.0未満であると、cBN焼結体中に過剰に存在するTi-Al合金により、cBN粒子がこのTiAlと反応して粗大なTiB2を形成し、かつ、AlNが過剰に生成するため、このTiB2とAlNとが岩石掘削時等の破壊の起点となってしまい、一方、ITi2CN/ITiAlが30.0より大きいとcBN焼結体中のTi-Al合金が少なくなり、cBN粒子と結合相との付着力の低下やcBN焼結体の靭性が低下してしまうためと考えられる。
 ここで、Ti2CNのピーク強度(ITi2CN)とTi-Al合金のピーク強度(ITiAl)は、CuKα線を用いたXRD測定により、cBNの111回折線のピークを2θ=43.3とし、このピーク位置(角度)を基準として、2θが41.9°から42.2°の間のピークをTi2CNとし、2θが39.0°から39.3°のピークをTi-Al合金として、バックグラウンドノイズ除去後、ピークサーチを行い、それぞれ、確認する。
 また、オージェ電子分光法(Auger Electron Spectroscopy:以下、AESという)によるTiとBの元素マッピング画像において、Ti元素とB元素とが重なる箇所があり、この重なる箇所のアスペクト比が1.7以上、6.5以下であり、かつ、その面積率が0.025%以上、0.120%以下であることが好ましい。
 この重なる箇所の一例として、図1に後述する実施例14の焼結体の観察結果を示している。
 ここで、アスペクト比は、この図1に示す重なる箇所を画像解析により、図2に示すように楕円近似したとき、抽出された真円度が1の正円の部分を除いた箇所の平均アスペクト比(長辺の短辺に対する比の平均値)が1.7以上、6.5以下であることが好ましい。
 なお、真円度は4π×(面積)/(周長の2乗)であり、この値が1の場合を正円という。
 また、面積率とは、AESの観察領域に占める前記真円度が1の正円の部分を除いた箇所の面積の和の割合であり、0.025%以上、0.120%以下であることが好ましい。
 平均アスペクト比を前記範囲とする理由は、1.7未満であるとcBN焼結体中に発生したクラックの進展をこの重なる箇所が十分に屈曲(屈折)させることできなくなって、cBN焼結体の靭性が十分に向上せず、一方、6.5を超えるとcBN焼結体中に生じたクラックがこの箇所内を伝播し同様にcBN焼結体の靭性が十分に向上しないためである。
 面積率を前記範囲とする理由は、TiとB元素が重なる箇所の面積率が0.025%未満であると、仮に、平均アスペクト比が1.7以上、6.5以下の範囲にあったとしても、cBN焼結体中に発生したクラックの進展をこの重なる箇所が屈曲(屈折)させることが不十分となって、cBN焼結体の靭性が十分に向上せず、一方、0.120%を超えると、この重なる箇所が伝播するクラックを屈曲させる確率は高くなるが、クラックを発生させる起点、すなわち疲労破壊の起点となりやすくなるためである。
 平均アスペクト比と面積率を画像解析によって算出するにあたり、焼結体中の少なくとも3箇所を観察し、画像処理する。求めた値の平均値を平均アスペクト比、面積率とする。画像処理に用いる観察領域として、cBN粒子の平均粒径3μmとなる場合は、例えば、5.0μm×3.5μm程度の観察領域が望ましい。
 以上の説明は、以下に付記する特徴を含む。
(付記1)
 立方晶窒化硼素粒子と結合相を有するcBN焼結体であって、
1)前記結合相は、Si、Mg、Znの1種以上を有するTi-Al合金の他に、Ti2CN、TiB2を含み、
2)XRDにおける2θが41.9°から42.2°に出現するTi2CNのピーク強度をITi2CNとし、同2θが39.0°から39.3°に出現するTi-Al合金のピーク強度をITi-Alとするとき、ITi2CN/ITi-Alが2.0以上、30.0以下であり、
3)オージェ電子分光法によるTiとBの元素マッピング画像において、Ti元素とB元素とが重なる箇所の平均アスペクト比が1.7以上、6.5以下であり、かつ、前記箇所の面積率が0.025%以上、0.120%以下である、
ことを特徴とするcBN焼結体。
(付記2)
 前記立方晶窒化硼素粒子の平均粒径が0.5μm以上、30.0μm以下であることを特徴とする付記1に記載のcBN焼結体。
(付記3)
 前記立方晶窒化硼素粒子の平均含有量が65.0vol%以上、93.0vol%以下であることを特徴とする付記1または付記2に記載のcBN焼結体。
 次に、実施例について記載する。ただし、本発明は、この岩石の切削を対象とした工具に適用した実施例に何ら限定されるものではない。
 本実施例は、以下の(1)~(3)の工程により製造した。なお、原料粉末には不可避的不純物が微量含まれていた。
(1)原料粉末の準備
 硬質原料として、表2に示すように焼結後の平均粒径が0.5から35.0μmとなるようにcBN原料を、結合相を構成する原料粉末として、Ti2AlCおよびTi3AlC2原料を、それぞれ用意した。Ti2AlCおよびTi3AlC2原料は、共に平均粒径が5μmのものと50μmのものであった。
 また、結合相形成原料粉末としてTiN粉末(0.6)、TiCN粉末(0.6)、TiC粉末(0.6)、TiAl3粉末(0.4)、および、SiO2粉末(0.02)、ZnO粉末(0.8)、MgO粉末(0.8)を別途準備した。これら原料の配合組成を表1に示す。ここで、各粉末の名称の後の括弧内の数字は、平均粒径(D50)であり、単位はμmである。
(2)混合・仮熱処理
 これら準備した粉末のうちSi、Mg、Znを含む粉末以外の粉末を、超硬合金で内張りされたボールミル容器内に超硬合金製のボールとアセトンと共に充填して混合した。混合時間は原料粉を細かく粉砕させないように、1時間であった。本実施例では行っていないが、超音波攪拌装置を用いて原料粉の凝集を解砕しながら混合することがより好ましい。
 次に、この混合された原料粉末を、1Pa以下の真空雰囲気下で表2において「混合後の熱処理温度」と記載した温度で仮熱処理し、粉末表面から吸着水を蒸発させた。
 ここで、仮熱処理温度は、1Pa以下の真空雰囲気下で250から900℃が好ましい。その理由は、250℃未満であると、吸着水の蒸発が十分ではなく、超高圧高温焼結時にTi2AlC、Ti3AlC2が残存している水分と反応して、TiO2とAl2O3に分解し、一方、900℃を超えると仮熱処理時にTi2AlC、Ti3AlC2が酸素と反応して同じくTiO2とAl2O3に分解して、結合相中のTi2AlC、Ti3AlC2の含有量が減ってcBN焼結体の靭性が低下してしまうためである。
 続いて、それぞれ仮熱処理を行ったSi、Mg、Zn元素を含む粉末以外の粉末と、SiO2、ZnO、MgO粉末の1または2以上を、超硬合金で内張りされたボールミル容器内に超硬合金製のボールとアセトンと共に充填して混合した。混合時間は原料粉を細かく粉砕させないように、1時間であった。本実施例では行っていないが、この混合も超音波攪拌装置を用いて原料粉の凝集を解砕しながら混合することがより好ましい。
(3)成形、焼結
 次いで、得られた焼結体原料粉末から成形体を作製し、これを超高圧高温焼結装置に装入して、圧力:5GPa、温度:1600℃で焼結することにより、表2に示す本発明のcBN焼結体(実施例焼結体という)1~20を作製した。表2の各値は、前記した方法により測定したものである。ここで、cBN粒子の平均粒径や含有割合は、cBN粒子が観察領域の中に少なくとも30個以上観察される観察領域を用い、その他の観察領域は、例示した大きさを用いて測定した。
 比較のために、比較例焼結体を作製した。原料粉末は、硬質原料として、表4に示すように焼結後の平均粒径が1.0から4.0μmとなるようにcBN原料を、結合相を構成する原料粉末として、Ti2AlCあるいはTi3AlC2を含む原料粉末を用意した。ここで、Ti2AlCあるいはTi3AlC2原料は、各々平均粒径(D50)5μmと平均粒径(D50)50μmであった(他の粉末は、実施例と同じ平均粒径であった)。これを表1や表3に示す組成の中でSiO2粉末以外の粉末を、実施例と同様の条件でボールミルにより混合を行った。その後、これを1Pa以下の真空雰囲気下で温度100℃から1200℃の範囲内の所定の温度で仮熱処理(表4では、「混合後の熱処理温度」と記載している)し、その後、表1や表3に示す組成となる量のSiO2粉末を実施例と同様の条件で混合して得られた原料粉末から成形体を作製し、これを超高圧高温焼結装置に装入して、圧力:5GPa、温度:1600℃で焼結することにより、表4に示す比較例のcBN焼結体(比較例焼結体という)1~8を作製した。表4の各値は、実施例と同様に求めたものである。

 表1において、 表1において、「-」は、含有していないことを示し、「*」は、一部は比較例用結合相原料としても用いたことを示している。

 表2において、「*」は、電子プローブマイクロアナライザー(Electron Probe Micro Analyzer:EPMA)により、Al2O3の存在を確認したことを示している。

 表4において、「*1」は、TiAl3のXRDによるピークは検出されなかったことを示し、「*2」は、EPMAにより、Al2O3の存在を確認したことを示している。
 次に、本発明焼結体1~15および比較焼結体1~5から、それぞれ、ISO規格RNGN090300形状をもつ実施例工具1~20(実施例1~20という)と比較例工具1~8(比較例1~8という)を作製し、これらをNC旋盤に取り付け、以下の湿式切削試験を行った。
 切削速度:150m/min
 切込量:0.3mm
 送り量:0.1mm/rev
 被削材:花崗岩(滝根産) 形状Φ150mm×200mmL
切削油材:水溶性切削油(株式会社MORESCO製ネオクール)
 切削長(切削距離)が800mのときの刃先の摩耗量と刃先の状態を確認した。ただし、切削長が100m毎に刃先を観察し、欠損の有無、摩耗量を測定し、摩耗量が2000μmを超えていればその時点で切削試験を中止した。結果を表5に示す。

 表5において、「*」は、切削距離が100mのときの状態を示している。
 表5から明らかなように、実施例は、いずれも摩耗量が少なくチッピングの発生がないことから、耐アブレッシブ摩耗性に優れ、さらに掘削工具として用いても、岩石を破壊するための衝撃や振動による欠損などの損傷要因に対する耐性を有する。これに対して、比較例は、いずれもわずかな切削長さで、欠損の発生、または高い摩耗量を示し、耐アブレッシブ摩耗性能は低く、欠損しやすいため掘削工具として用いることが困難である。
 前記開示した実施の形態はすべての点で例示にすぎず、制限的なものではない。本発明の範囲は前記した実施の形態ではなく請求の範囲によって示され、請求の範囲と均等の意味、および範囲内でのすべての変更が含まれることが意図される。

Claims (1)

  1.  立方晶窒化硼素粒子と結合相を有するcBN焼結体であって、
    1)前記結合相は、Si、Mg、Znの1種以上を有するTi-Al合金の他に、Ti2CN、TiB2を含み、
    2)XRDにおける2θが41.9°から42.2°に出現するTi2CNのピーク強度をITi2CNとし、同2θが39.0°から39.3°に出現するTi-Al合金のピーク強度をITi-Alとするとき、ITi2CN/ITi-Alが2.0以上、30.0以下であり、
    3)オージェ電子分光法によるTiとBの元素マッピング画像において、Ti元素とB元素とが重なる箇所の平均アスペクト比が1.7以上、6.5以下であり、かつ、前記箇所の面積率が0.025%以上、0.120%以下である、
    ことを特徴とするcBN焼結体。
