上述したように、ここでの暫定の製造完了予定日は、製品の工場での製造が完了し、当該製品が工場から出荷されると予定されている日程であるが、この時点では、製品を挿入した既存の生産計画が工場の構造制約やコスト基準等の条件を満たしているか否かが判定されていないため、確定した日程ではなく、暫定的である。
ステップS1030で用いられる構造制約は、上述した長期生産計画生成処理900のステップS930で用いられる構造制約と同一のものであってもよく、異なる構造制約であってもよい。
この第1の変更アクションは、構造制約を満たすようにするために、既存の生産計画をどのように変更する必要があるかを示す情報であり、例えば生産計画の製造工程の順番を変更したり、特定の製品のバケツ又はスロットの位置を変えることで製品の製造順序を変更したり、より多くの機械や作業員を特定の製造工程に割り当てることで処理能力を上げたりする等、任意の行動を含んでもよい。
また、この第1の変更アクションは、当該第1の変更アクションを実行するために必要な自動倉庫を指定してもよい。
上述したように、ここでの故障防止制約は、故障が発生する確率を抑制するための追加の条件を指定する情報である。例えば、故障防止制約は、故障が発生する確率を抑制するための製品の製造順序や製品パターン、機械の作動モード等を含んでもよい。
この第2の変更アクションは、故障防止制約を満たすようにするために、既存の生産計画をどのように変更する必要があるかを示す情報であり、例えば生産計画の製造工程の順番を変更したり、特定の製品のバケツ又はスロットの位置を変えることで製品の製造順序を変更したり、より多くの機械や作業員を特定の製造工程に割り当てることで処理能力を上げたりする等、任意の行動を含んでもよい。
また、この第2の変更アクションは、当該第2の変更アクションを実行するために必要な自動倉庫を指定してもよい。
ここで、生産計画生成部は、既存の生産計画を表現するバケツ及びスロットの順番を、第1の変更アクション及び第2の変更アクションに基づいて変更することで、暫定の短期生産計画を生成してもよい。
一例として、第1の変更アクション及び第2の変更アクションは、「製品1、製品2、製品3、製品4」との製造順序を、「製品3、製品2、製品4、製品1」との製造順序に変更することを指定する場合、生産計画生成部は、製品1を4番目のスロットに配置し、製品3を1番目のスロットに配置し、製品4を3番目のスロットに配置することで、「製品1、製品2、製品3、製品4」との製造順序のバケツを「製品3、製品2、製品4、製品1」とのバケツに変更することで、暫定の短期生産計画を生成してもよい。
このように、構造制約及び故障防止制約を満たすように既存の生産計画の製造順序を変更することで、故障が発生する確率を抑えた暫定の短期生産計画を得ることができる。なお、暫定の短期生産計画は、コスト基準を満たすか否かとの判定はまだ行われていないため、確定した生産計画ではなく、暫定的である。
ここでは、生産計画生成部は、ステップS930で生成した暫定の短期生産計画のコスト(労務費、保守費、在庫保有費、バックログ費、及び諸経費)が、コスト基準情報に指定されているコスト基準を満たすか否かを判定する。例えば、生産計画生成部は、ステップS1050で生成した暫定の短期生産計画のコストがコスト基準情報に指定されている予算以内に収まるか否かを判定したり、労務費、保守費、在庫保有費、バックログ費、及び諸経費等の各コストがコスト基準情報に指定されている重み付けや優先度を満たすか否かを判定したりしてもよい。
また、ここでのコスト基準情報は、上述した長期生産計画生成処理900のステップS940で用いられるコスト基準と同一のものであってもよく、異なるコスト基準であってもよい。
暫定の短期生産計画がコスト基準を満たす場合には、本処理はステップS1070へ進み、暫定の短期生産計画がコスト基準を満たさない場合には、本処理はステップS1065へ進む。
その後、本処理はステップS1050へ戻り、新たな製造完了予定日及び/又はコスト基準に合わせて製造工程における製造順序が適宜に変更される。
より具体的には、生産計画生成部は、上述した故障予測データベース(例えば、図4に示す故障予測データベース375)を用いて、確定した短期生産計画における各製造工程の故障確率を特定する。上述したように、この各製造工程の故障確率は、例えば過去の故障データを分析する機械学習や統計解析手段によって計算されてもよい。
その後、生産計画生成部は、特定した各製造工程の故障確率を、所定の故障確率基準に比較する。この故障確率基準とは、予め設定される故障確率の値(例えば、「25%」、「30%」等)であってもよい。製造工程の故障確率が所定の故障確率基準を超える場合、生産計画生成部は、故障が発生した場合に、当該製造工程の代わりに実行する予備製造工程を判定する。
ここで、生産計画生成部は、例えば故障予測データベースに格納される製造工程の中から、故障確率が故障確率基準を超えると判定された製造工程と同様の内容を含み、且つ故障確率が故障確率基準を超えない製造工程を特定し、予備製造工程として判定してもよい。ここで判定した予備製造工程は、上述した予備製造工程データベース(例えば、図4に示す予備製造工程データベース373)に格納される。
後述するように、既存の生産計画を所定の数のバケツに分割することにより、製造工程の再構成が容易となる。
例えば、生産計画生成部は、既存の生産計画を分析し、納品予定日までに余裕がある製品Aが存在する場合、自動倉庫を用いて、計画変更によって納品予定日が早まった製品Bを、製造工程の製造順序において、製品Aより下流のスロット(つまり、先に処理されるスロット)に移動することで、生産計画変更要求によって要求されている計画変更の条件を満たすか否かを判定してもよい。
ステップS1140の処理の結果、計画変更に対応することが可能と判定された場合、本処理はステップS1150へ進み、計画変更に対応することが可能でないと判定された場合、本処理はステップS1144へ進む。
このステップS1150は、上述した短期生産計画生成処理1000におけるステップS1030及びS1040を組み合わせたものであるため、ここでは、説明の便宜上、繰り返しとなる説明を省略する。
ここで、生産計画生成部は、既存の生産計画を表現するバケツ及びスロットの順番を、変更アクションに基づいて変更することで、暫定の短期生産計画を生成してもよい。
一例として、第1の変更アクション及び第2の変更アクションは、「製品1、製品2、製品3、製品4」との製造順序を、「製品3、製品2、製品4、製品1」との製造順序に変更することを指定する場合、生産計画生成部は、製品1を4番目のスロットに配置し、製品3を1番目のスロットに配置し、製品4を3番目のスロットに配置することで、「製品1、製品2、製品3、製品4」との製造順序のバケツを「製品3、製品2、製品4、製品1」とのバケツに変更することで、暫定の短期生産計画を生成してもよい。
このように、構造制約及び故障防止制約を満たすように既存の生産計画の製造順序を変更することで、故障が発生する確率を抑えた暫定の変更済み生産計画を得ることができる。なお、暫定の変更済み生産計画は、コスト基準を満たすか否かとの判定はまだ行われていないため、確定した生産計画ではなく、暫定的である。
ここでは、生産計画生成部は、ステップS1160で生成した暫定の変更済み生産計画のコスト(労務費、保守費、在庫保有費、バックログ費、及び諸経費)が、コスト基準情報に指定されているコスト基準を満たすか否かを判定する。例えば、生産計画生成部は、ステップS1160で生成した暫定の変更済み生産計画のコストがコスト基準情報に指定されている予算以内に収まるか否かを判定したり、労務費、保守費、在庫保有費、バックログ費、及び諸経費等の各コストがコスト基準情報に指定されている重み付けや優先度を満たすか否かを判定したりしてもよい。
暫定の変更済み生産計画がコスト基準を満たす場合には、本処理はステップS1180へ進み、暫定の変更済み生産計画がコスト基準を満たさない場合には、本処理はステップS1172へ進む。
工場の管理者の入力に基づいて、コスト基準を緩和しない場合には、本処理はステップS1176で終了する。一方、コスト基準を緩和する場合には、本処理はステップ1174に進む。
図12に示す生産計画変更処理1200は、工場内で発生した異常に対応する生産計画を生成する点において、工場の外部からの要求に応じて生産計画を生成する生産計画変更処理1100と異なる。
なお、ここでの異常とは、例えば機械の故障、事故、作業員による作業の誤り等を含んでもよく、工場に設置されているカメラやセンサ等によって検出されてもよい。
異常の影響を受けると特定された製品について、当該製品を製造するための予備製造工程が予備製造工程データベースにおいて事前に格納されている場合、本処理はステップS1295へ進み、この予備製造工程に基づいた変更済み生産計画を生成し、出力する。ここで、生産計画生成部は、例えば以上の影響を受けた製造工程を生産計画から削除し、当該製造工程の予備製造工程を代わりに追加することで変更済み生産計画を生成してもよい。
一方、当該製品を製造するための予備製造工程が予備製造工程データベースにおいて事前に格納されていない場合、本処理はステップS1230へ進む。
後述するように、既存の生産計画を所定の数のバケツに分割することにより、異常に対応するための製造工程の再構成が容易となる。
一例として、異常の結果、製品が破損された場合、生産計画生成部は、当該製品を製造ラインに再挿入することができないと判定してもよい。
一方、ある実施形態では、異常の影響を受けると特定された製品を検査し、当該製品が破損されていないと判定された場合、生産計画生成部は、当該製品を製造ラインに再挿入すると判定してもよい。
異常の影響を受けると特定された製品を製造ラインに再挿入すると判定された場合、本処理はステップS1250へ進み、異常の影響を受けると特定された製品を製造ラインに再挿入することができないと判定された場合、本処理はステップS1245へ進む。
ここでは、生産計画生成部は、異常の影響を受けると特定された製品を製造ラインから排除する指示を、工場の管理者や、ロボット等の機械に送信してもよい。その後、本処理はステップS1260へ進む。
なお、この時点では、バケツに挿入される製品は、当該バケツの任意のスロットに挿入されてもよく、スロットの調整は、後述するように、構造制約、コスト基準、及び故障防止制約を満たすための変更アクションを実行することによって行われる。
このステップS1150は、上述した短期生産計画生成処理1000におけるステップS1030及びS1040を組み合わせたものであるため、ここでは、説明の便宜上、繰り返しとなる説明を省略する。
ここで、生産計画生成部は、既存の生産計画の製造工程を表現するバケツ及びスロットの順番を、変更アクションに基づいて変更することで、暫定の短期生産計画を生成してもよい。
一例として、第1の変更アクション及び第2の変更アクションは、「製品1、製品2、製品3、製品4」との製造順序を、「製品3、製品2、製品4、製品1」との製造順序に変更することを指定する場合、生産計画生成部は、製品1を4番目のスロットに配置し、製品3を1番目のスロットに配置し、製品4を3番目のスロットに配置することで、「製品1、製品2、製品3、製品4」との製造順序のバケツを「製品3、製品2、製品4、製品1」とのバケツに変更することで、暫定の短期生産計画を生成してもよい。
このように、構造制約及び故障防止制約を満たすように既存の生産計画の製造順序を変更することで、故障が発生する確率を抑えた暫定の変更済み生産計画を得ることができる。なお、暫定の変更済み生産計画は、コスト基準を満たすか否かとの判定はまだ行われていないため、確定した生産計画ではなく、暫定的である。
ここでは、生産計画生成部は、ステップS1270で生成した暫定の変更済み生産計画のコスト(労務費、保守費、在庫保有費、バックログ費、及び諸経費)が、コスト基準情報に指定されているコスト基準を満たすか否かを判定する。例えば、生産計画生成部は、ステップS1270で生成した暫定の変更済み生産計画のコストがコスト基準情報に指定されている予算以内に収まるか否かを判定したり、労務費、保守費、在庫保有費、バックログ費、及び諸経費等の各コストがコスト基準情報に指定されている重み付けや優先度を満たすか否かを判定したりしてもよい。
暫定の変更済み生産計画がコスト基準を満たす場合には、本処理はステップS1290へ進み、暫定の変更済み生産計画がコスト基準を満たさない場合には、本処理はステップS1285へ進む。
ここでは、生産計画生成部は、異常の影響を受けると特定された製品を製造ラインから排除する指示を、工場の管理者や、ロボット等の機械に送信してもよい。その後、本処理はステップS1260へ戻る。
なお、生産計画変更処理1200には、予備製造工程データベースに格納されている予備製造工程に基づいて変更済み生産計画をリアルタイムで生成することを一例として説明したが、本開示はこれに限定されず、予備製造工程データベースに格納されている予備製造工程に基づいて変更済み生産計画をリアルタイムで生成する処理は、例えば図11に示す生産計画変更処理1100にも含まれてもよい。
予算額1365は、バックログ費1310、労務費1320、保守費1330、在庫保有費1340、及び諸経費1350のそれぞれの予算の金額である。重み付け1370は、バックログ費1310、労務費1320、保守費1330、在庫保有費1340、及び諸経費1350のそれぞれの重要性を指定するパラメータであり、あるコストの重み付けが高ければ高い程、当該コストを抑制することが重要であることを示す。
最後に、ユーザは「OK」のボタンを押すことで入力したコスト基準情報を確定してもよく「Cancel」のボタンを押すことでコスト基準情報の設定を取り消してもよい。
より具体的には、本開示の実施形態に係る生産計画生成部は、生産計画の予算を指定するコスト基準情報と、故障を抑えるための故障防止制約とに基づいて生産計画を生成するため、故障を避けつつ、コストを抑えた生産計画を生成することができる。
更に、本開示の実施形態に係る生産計画生成部は、特定の製造工程において異常が発生した場合に、当該製造工程の代わりに実行する予備製造工程を事前に判定し、予備製造工程データベースに格納する。このように、当該製造工程において異常が実際に発生すると、予備製造工程データベースに格納されている予備製造工程に基づいて生産計画を生成することで、異常に対応した生産計画をリアルタイムで生成することが可能となる。
Claims (7)
- 製品の生産計画をリアルタイムで生成する生産計画管理装置であって、
第1の製品の品目、数量、及び納期を指定する顧客要求を含む製品注文情報と、前記第1の製品の製造に要するコストについてのコスト基準を指定するコスト基準情報とを取得する通信部と、
前記第1の製品を製造するための製造工程に対する条件を規定する構造制約を指定する構造制約の情報を含む構造制約データベースを格納する記憶部と、
前記顧客要求と、前記コスト基準と、前記構造制約とを充足し、前記第1の製品を製造するための製造工程を規定する生産計画をリアルタイムで生成する生産計画生成部と、
を含むことを特徴とする生産計画管理装置。 - 前記記憶部は、
前記製造工程毎に、故障が発生する故障確率の情報と、故障を回避するための条件を指定する故障防止制約とを含む故障予測データベースと、
前記製造工程毎に、予備の製造工程を指定する予備製造工程の情報を含む予備製造工程データベースと、
を更に格納し、
前記生産計画生成部は、
前記顧客要求、前記コスト基準、及び前記構造制約に加えて、前記故障防止制約を充足し、前記第1の製品を製造するための製造工程を規定する生産計画をリアルタイムで生成する、
ことを特徴とする、請求項1に記載の生産計画管理装置。 - 前記生産計画生成部は、
前記故障確率の情報を用いて、前記生産計画に含まれる各製造工程について故障が発生
する確率を判定し、
前記生産計画に含まれる第1の製造工程について、故障が発生する確率が所定の故障確率基準を超える場合、前記生産計画において前記第1の製造工程の代わりに実行する第1の予備製造工程を判定し、前記予備製造工程データベースに格納し、
前記第1の製造工程について故障が発生した場合、前記生産計画において、前記第1の製造工程を前記第1の予備製造工程に変更する、
ことを特徴とする、請求項2に記載の生産計画管理装置。 - 前記通信部は、
前記生産計画の変更を要求する生産計画変更要求を受信した場合、
前記生産計画生成部は、
前記生産計画変更要求によって影響を受ける製造ラインの現在の状態を示す製造ライン状況情報を取得し、
前記製造ライン状況情報を用いて、前記生産計画変更要求によって要求される前記生産計画の変更を実施した場合に、前記生産計画が前記コスト基準及び前記構造制約を充足するか否かを判定し、
前記生産計画の変更を実施した場合にも、前記生産計画が前記コスト基準及び前記構造制約を充足すると判定した場合、前記生産計画の変更に合わせて前記生産計画を変更する、
ことを特徴とする、請求項1に記載の生産計画管理装置。 - 前記コスト基準情報は、
労務費、保守費、在庫保有費、バックログ費、及び諸経費の情報と、
前記労務費、前記保守費、前記在庫保有費、前記バックログ費、及び前記諸経費のそれぞれの重要性を示す重み付けとを含む、
ことを特徴とする、請求項1に記載の生産計画管理装置。 - 製品の生産計画をリアルタイムで生成する生産計画管理方法であって、
第1の製品の品目、数量、及び納期を指定する顧客要求を含む製品注文情報を取得する工程と、
前記第1の製品の製造に要するコストについてのコスト基準を指定するコスト基準情報を取得する工程と、
前記第1の製品を製造するための製造工程に対する条件を規定する構造制約を指定する構造制約の情報を取得する工程と、
前記顧客要求と、前記コスト基準と、前記構造制約とを充足し、前記第1の製品を製造するための製造工程を規定する生産計画をリアルタイムで生成する工程と、
前記製造工程毎に、故障が発生する故障確率の情報を取得し、
前記故障確率の情報を用いて、前記生産計画に含まれる各製造工程について故障が発生する確率を判定する工程と、
前記生産計画に含まれる第1の製造工程について、故障が発生する確率が所定の故障確率基準を超える場合、前記生産計画において前記第1の製造工程の代わりに実行する第1の予備製造工程を判定する工程と、
前記第1の製造工程について故障が発生した場合、前記生産計画において、前記第1の製造工程を前記第1の予備製造工程に変更する工程と、
を含むことを特徴とする生産計画管理方法。 - 製品の生産計画をリアルタイムで生成する生産計画管理システムであって、
第1の製品を要求する顧客に利用される顧客端末と、
前記第1の製品の流通に関する情報を管理する流通端末と、
前記第1の製品の配送に関する情報を管理する配送端末と、
前記工場の管理者に利用される管理端末と、
生産計画を生成するための生産計画管理装置とを含み、
前記顧客端末、前記流通端末、前記配送端末、前記管理端末、及び前記生産計画管理装置が通信ネットワークを介して接続されており、
前記生産計画管理装置は、
第1の製品の品目、数量、及び納期を指定する顧客要求を含む製品注文情報を前記顧客端末から受信し、前記第1の製品の製造に要するコストについてのコスト基準を指定するコスト基準情報を前記管理端末から受信し、流通や配送の状況を示す流通及び配送状況情報を前記流通端末及び/又は前記配送端末とから受信する通信部と、
前記工場において前記第1の製品を製造するための製造工程に対する条件を規定する構造制約を指定する構造制約の情報を含む構造制約データベースを格納する記憶部と、
前記顧客要求と、前記コスト基準と、前記構造制約とを充足し、前記第1の製品を製造するための製造工程を規定する生産計画をリアルタイムで生成し、生成した前記生産計画と、前記配送状況情報から計算したリードとに基づいて、前記第1の製品を前記顧客に納品できる納品予定日を計算し、前記納品予定日を前記顧客端末に送信する生産計画生成部と、
を含むことを特徴とする生産計画管理システム。
