Abstract
Description
本願は、2021年4月6日に日本に出願された特願2021-064917号について優先権を主張し、その内容をここに援用する。
(パワーモジュール)
以下、本開示の第一実施形態に係るパワーモジュールについて、図面を参照して説明する。
本実施形態のパワーモジュールは、例えば、インバータやコンバータ等の電力変換装置が備える電力変換回路の一部を構成している。なお、本実施形態におけるパワーモジュールとしては、入力された直流電流を交流電流に変換して出力するインバータを構成する場合を一例にして説明する。
図1に示すように、本実施形態のパワーモジュール1は、ベースプレート10と、入力導体20と、パワー半導体素子12と、冷却器40と、出力導体30と、放熱シートSと、電流センサ60と、ケース50と、を備えている。
ベースプレート10は、ベースプレート本体11と、基板15と、を有している。
ベースプレート本体11は、平板状を成す部材である。本実施形態のベースプレート本体11は、例えば銅などの金属により形成されている。ベースプレート本体11は、第一面11a及び第一面11aの裏側に位置する第二面11bを有している。即ち、ベースプレート本体11の第一面11aと第二面11bとは背合わせになっている。以下の説明においては、ベースプレート本体11が延びている方向を面内方向と称する。
基板本体16は、平板状を成す部材である。基板本体16は、例えば、セラミック等の絶縁材料により形成されている。基板本体16は、表面及び該表面の裏側に位置する裏面を有し、基板本体16の裏面が、ベースプレート本体11の第一面11aに接合材等(図示省略)を介して接合されている。なお、基板本体16を形成する絶縁材料としては、紙フェノール、紙エポキシ、ガラスコンポジット、ガラスエポキシ、ガラスポリイミド、フッ素樹脂等も採用することもできる。
入力導体20は、パワーモジュール1の外部に設けられている電流供給源(図示省略)からコンデンサ等(図示省略)を介して入力される電流を受け入れる導体である。入力導体20は、入力端子21と、入力接続部22と、を有している。
パワー半導体素子12は、例えば、IGBTやMOSFET、FWD等であり、基板本体16の回路パターンC上に実装されている。本実施形態においては、六つのパワー半導体素子12がベースプレート10の第一面11a側に実装されている場合を例示している。パワー半導体素子12は、入力用端子(図示省略)と出力用端子(図示省略)と制御用端子(図示省略)とを有している。
冷却器40は、回路パターン部Aと、非回路パターン部Bと、を冷却する。冷却器40は、接合材等を介して、ベースプレート本体11の第二面11bに固定されている。冷却器40は、冷却器筐体41と、冷媒入口部42と、冷媒出口部43と、を有している。
冷媒出口部43は、冷却器筐体41に設けられており、冷媒入口部42から流入した冷媒Wが流出し、例えば、冷媒供給装置へ戻される。本実施形態において、冷媒Wには、例えば水が採用される。なお、冷媒Wには、水以外の液体を採用してもよい。
出力導体30は、パワー半導体素子12によって変換された電流を出力する導体である。出力導体30は、基部31と、第一接続部32と、第二接続部33と、を有している。
放熱シートSは、出力導体30の基部31及び第二接続部33の表面を覆うように設けられている。放熱シートSは、例えば、接着剤等を介して基部31及び第二接続部33の表面に貼付されている。放熱シートSは、出力導体30の熱伝導率よりも高い熱伝導率を有した材料で形成されている。放熱シートSは、温度が高い箇所から低い箇所に向かって積極的に熱伝導させることが可能となっている。
電流センサ60は、出力導体30を流れる電流値を検出するセンサである。この電流センサ60は、出力導体30の基部31の一部の外面を取り囲むように設けられている。言い換えれば、電流センサ60は、カレントトランス等、出力導体30の基部31に流れる電流値を出力導体30と非接触状態で測定可能な貫通型電流センサである。
ケース50は、基板15、第一接続部32、及び第二接続部33を少なくとも外側から囲っている。言い換えれば、ケース50は、基板15を囲むように、基板15の外縁部に沿って形成されている。ケース50は、ベースプレート本体11の第一面11aから突出するように配置されている。このケース50は、ベースプレート本体11の第一面11aに、接着剤等を介して固定されている。このケース50は、例えば、合成樹脂であるPPS(ポリフェニレンサルファイド)等の絶縁材料により形成することができる。なお、ケース50を形成する材料は、絶縁材料に限られない。
上記第一実施形態に係るパワーモジュール1は、入力導体20と、入力導体20から入力される電流を変換するパワー半導体素子12と、パワー半導体素子12が実装されたベースプレート10と、パワー半導体素子12によって変換された電流を出力する出力導体30と、を備え、ベースプレート10は、パワー半導体素子12と電気的に接続された回路パターンCが形成された回路パターン部Aと、回路パターン部Aと電気的に絶縁された非回路パターン部Bと、を有し、出力導体30は、基部31と、基部31から回路パターン部Aに到るように延びるとともに、回路パターン部Aに電気的に接続される第一接続部32と、基部31から非回路パターン部Bに到るように延びるとともに、非回路パターン部Bに熱伝導可能に接続される第二接続部33と、を有している。
また、上記構成により、基部31の温度上昇を抑えることができるため、例えば、基部31の一部の外面を取り囲むように電流センサ60が設けられている場合に、電流センサ60の温度を、電流センサ60の使用温度範囲内に保つことができる。
以下、本開示の第二実施形態に係るパワーモジュールについて図2及び図3を参照して説明する。第二実施形態では、第一実施形態のパワーモジュール1が備える出力導体30の構成が一部異なり、第二実施形態のパワーモジュールは、第一実施形態で説明した放熱シートSを備えていない構成である。第一実施形態と同様の構成要素については同一の符号を付して詳細な説明を省略する。
出力導体30は、パワー半導体素子12によって変換された電流を出力する導体である。出力導体30は、第一実施形態と同様に、基部31と、第一接続部32と、第二接続部33と、を有している。
基部31は、ベースプレート10の第一面11aに設けられている基板15と対向する位置からベースプレート10の外部に向かって延びている。基部31は、基部本体31aと、断熱層31bと、熱伝導層31cと、を有している。
断熱層31bは、基部本体31aの外面に層状に設けられている。断熱層31bとしては、合成樹脂であるPPS(ポリフェニレンサルファイド)等の絶縁材料を採用することができる。なお、PPS以外の絶縁材料を、断熱層31bに採用してもよい。
熱伝導層31cは、銅等の金属によって形成されており、断熱層31bを覆うように層状に設けられている。
上記第二実施形態に係るパワーモジュール1において、基部31は、基部本体31aと、基部本体31aの外面に設けられている断熱層31bと、断熱層31bを覆う熱伝導層31cと、を有し、第二接続部33は、熱伝導層31cから延びている。
以上、本開示の実施形態について図面を参照して詳述したが、具体的な構成は各実施形態の構成に限られるものではなく、本開示の要旨を逸脱しない範囲内での構成の付加、省略、置換、及びその他の変更が可能である。また、本開示は実施形態によって限定されることはない。
上記実施形態に記載のパワーモジュールは、例えば以下のように把握される。

- 入力導体と、
前記入力導体から入力される電流を変換するパワー半導体素子と、
前記パワー半導体素子が実装された基板と、
前記パワー半導体素子によって変換された前記電流を出力する出力導体と、
を備え、
前記基板は、
前記パワー半導体素子と電気的に接続された回路パターンが形成された回路パターン部と、
前記回路パターン部と電気的に絶縁された非回路パターン部と、
を有し、
前記出力導体は、
基部と、
前記基部から前記回路パターン部に到るように延びるとともに、前記回路パターン部に電気的に接続される第一接続部と、
前記基部から前記非回路パターン部に到るように延びるとともに、前記非回路パターン部に熱伝導可能に接続される第二接続部と、を有するパワーモジュール。 - 前記基部及び前記第二接続部の表面を覆うように設けられている放熱シートをさらに備える請求項1に記載のパワーモジュール。

- 前記回路パターン部と、前記非回路パターン部と、を冷却する冷却器をさらに備える請求項1から5のいずれか一項に記載のパワーモジュール。
- 前記基板は、
前記非回路パターン部に形成された接続パターン部をさらに有し、
前記第二接続部は、前記接続パターン部に接続されている請求項1から6のいずれか一項に記載のパワーモジュール。
