Description

アーク溶接継手およびアーク溶接方法
 本発明は、自動車用部材等に好適な継手強度に優れたアーク溶接継手、およびそれを得るためのアーク溶接方法に関するものである。
 近年、自動車に対して、車体の安全性および信頼性の向上を目的とした、自動車に採用される様々な部材の高強度化および高剛性化と、燃費改善を目的とした部材の軽量化とを両立するニーズが高まっている。これにより、高強度鋼板の適用による部材鋼板の薄肉化が進められている。
 溶接継手の製造方法としては、2枚の鋼板を重ね合わせた状態で隅肉アーク溶接を行う重ね隅肉アーク溶接法が広く適用されている。自動車に採用される様々な部材は、繰返し荷重を伴う環境で使用されるため、疲労強度の確保が求められ、同時に衝突安全性の観点から十分な静的強度も重要となる。特に腐食環境下で使用される部材では、経時に伴って腐食領域が拡大するとともに、腐食が板厚方向にも進行していくことによって溶接継手の溶接部とその近傍における板厚が減少するため、部材強度の確保が困難になる。
 例えば、特許文献1には、アーク溶接重ね継手において、溶接金属の強度が高強度材からなる母材強度以上であり、かつ過大な負荷がかかったときに、溶接金属で破壊せず母材で破壊する、破壊形態を改善したアーク溶接重ね継手構造物が開示されている。この技術では、脚長および理論のど厚を規定した重ね継手において、鋼板の引張強度(TS)を640MPa以上とし、鋼板ならびに溶接金属のCeqおよび硬さを規定することによって、破壊形態を改善するものである。

 しかしながら、特許文献1に開示された技術では、引張強度が640MPa以上の鋼板を使用する必要があり、自動車の足回り部材に適用されている640MPa未満の鋼板については、その効果が示されていない。また、特許文献1では、腐食が生じていない溶接継手を対象としており、腐食環境下で継手強度低下が生じる場合において、所望の継手特性が得られるかについては検討されていない。
 本発明は、これらの課題を鑑みてなされたものであり、発錆を抑制でき、腐食が進行する環境下においても優れた継手強度を有するアーク溶接継手、およびそれを得るためのアーク溶接方法を提供することを目的とする。
 本発明者らは、上記した課題を解決するために、鋼製の部材の溶接部における発錆を抑制し、かつ腐食が進行する環境下においても溶接部の継手強度を向上する手法について、鋭意研究を重ねた。
 本発明者らは、溶接部における溶接金属のビッカース硬さ分布を規定することにより、溶接線に垂直な方向に引張荷重がかかった場合でも溶接金属での破断を抑制可能であることの知見を得た。また、溶接部、特に溶接止端部に付着するスラグを低減することにより、発錆を抑制でき、腐食による継手強度低下を抑制できると考えた。
 本発明は、上記の知見に基づき更に検討を重ねて完成されたものであり、その要旨は以下のとおりである。
[1] 少なくとも2枚の鋼板を重ねてアーク溶接された溶接部を有するアーク溶接継手であって、
 前記溶接部における溶接ビードの表面の面積をビード表面積SBEAD(mm2)、前記ビード表面積SBEADのうちのスラグで覆われた領域の面積をスラグ表面積SSLAG(mm2)としたとき、(1)式で算出されるスラグ被覆面積率SRATIO(%)が20%以下であり、
 前記溶接部における溶接金属のビッカース硬さの最大値をHmax、溶接金属のビッカース硬さの最小値をHmin、溶接熱影響部の軟化部のビッカース硬さの平均値をHHAZとしたとき、前記溶接金属および前記溶接熱影響部の軟化部におけるビッカース硬さが、Hmax≦550かつHmin≧1.07×HHAZの関係を満たす、アーク溶接継手。

 本発明によれば、溶接部における溶接金属のビッカース硬さを規定し、かつ、溶接部のスラグ付着量を低減することによって発錆を抑制することで、腐食が進行する環境下においても安定して優れた継手強度を有するアーク溶接継手を得ることができる。また本発明によれば、この溶接継手を得るアーク溶接方法を提供することができる。
図1は、本発明を重ね隅肉溶接に適用する例を模式的に示す斜視図である。 図2(A)および図2(B)は、図1中の溶接ワイヤとその周辺を拡大して示す断面図であり、短絡移行の様子を示す概略図である。 図3は、図1の重ね隅肉溶接で形成される溶接ビードの溶接ビード止端部および溶接ビードの始終端部を模式的に示す斜視図である。 図4は、本発明のアーク溶接継手における溶接部を模式的に示すに斜視図である。 図5は、図4に示すアーク溶接継手のA-A線断面図であり、溶接ビード止端部およびその周辺を模式的に示す図である。 図6は、溶接電流として供給するパルス電流波形の一例を示すグラフである。 図7は、溶接部のビッカース硬さおよびスラグ被覆面積率と、母材引張強度に対する継手引張強度の比率との関係を示すグラフである。
 図1~7を参照して、本発明のアーク溶接継手およびアーク溶接方法について説明する。ここでは、一例として、本発明を重ね隅肉溶接に適用する実施形態について説明する。ただし、本発明は重ね隅肉溶接に限定されず、様々な溶接技術(たとえば突合せ溶接等)にも適用できる。
 まず、図1~図3を参照して、本発明の技術思想について説明する。図1~図3には、2枚の鋼板をアーク溶接で重ね隅肉溶接する一例を示す。
 本発明では、例えば図1に示されるように、溶接トーチ2の中心部を通って溶接トーチ2から鋼板3へ連続的に送給される溶接ワイヤ1と鋼板3とを電極とし、溶接電源(図示せず)から溶接電圧が印加される。上記の「溶接トーチ2から鋼板3へ」とは、詳しくは「溶接トーチ2から、母材である鋼板3を2枚重ねて形成した段差のすみ部4からなる溶接線へ」ということを指す。溶接トーチ2内から供給されるシールドガス(図示せず)の一部が電離し、プラズマ化することで、溶接ワイヤ1と鋼板3との間にアーク5が形成される。また、シールドガスのうち、電離を生じずに溶接トーチ2から鋼板3へ流れる分は、アーク5および鋼板3が溶融して形成される溶融池(図1では図示せず)を外気から遮断する役割を持つ。アーク5の熱エネルギーによって、溶接ワイヤ1の先端部が溶融して溶滴となり、該溶滴が、電磁力や重力等によって溶融池へと輸送される。この現象が、溶接トーチ2または鋼板3の移動に伴って連続的に生じることで、溶接線の後方では溶融池が凝固し、溶接ビード6が形成される。これにより、2枚の鋼板の接合が達成される。
 このように接合されたアーク溶接継手では、継手強度を保証する観点から、溶接金属以外での破断が求められる。しかし、溶接金属のビッカース硬さが十分に得られない場合、溶接金属で破断が生じる問題がある。
 この問題を解消するために、本発明では、溶接部における溶接金属(図5を参照)のビッカース硬さ分布を規定することに着目した。具体的には、後述する溶接金属のビッカース硬さの最小値をHmin、溶接熱影響部(HAZ)の軟化部のビッカース硬さの平均値をHHAZとしたとき、Hmin≧1.07×HHAZの関係を満たすことで、溶接金属における応力集中を緩和できる。しかし、溶接金属のビッカース硬さが硬くても割れが生じやすくなる恐れがある。そこで、本発明では溶接金属での割れ発生を抑制するため、後述する溶接金属のビッカース硬さの最大値をHmaxとしたとき、Hmax≦550と規定する。上記のようにビッカース硬さ分布を適切な範囲内とすることで、溶接金属での破断を抑制できることが分かった。
 すなわち、本発明では、上述のように溶接部の溶接金属のビッカース硬さ分布を規定することにより、溶接線に垂直な方向に引張荷重がかかった場合でも、溶接金属における応力集中を緩和させ、その結果、溶接金属での破断を抑制できることを見出した。
 更に本発明では、上述したように、腐食が進行する環境下においても継手強度を向上させる観点から、溶接部、特に溶接止端部における発錆を抑制することにも着目した。
 図1に示すように、2枚の鋼板3を重ね合わせて、アーク溶接で重ね隅肉溶接を行なう際、シールドガスに混入するO2もしくはCO2がアーク5によって加熱されて、(6)式もしくは(7)式に示す反応が進行する。

 このような分解反応で生成した酸素は、溶融メタル7や溶融池8に溶解(図2(A)および図2(B)を参照)し、冷却されて溶接金属として凝固する際に、気泡となって溶接金属内に残留する。また、酸素と鉄の酸化反応が進行して、溶接金属の機械的性能を劣化させる場合がある。
 この問題を解消するために、溶接ワイヤ1や鋼板3にSi、Mn、Ti等の非鉄元素を脱酸剤として添加したものが使用される。つまり、(6)式もしくは(7)式の反応で生成した酸素をSiO2、MnO、TiO2等からなるスラグとして排出することによって、酸素と鉄の反応を抑制する。
 溶融池8の表面に排出されたスラグは、その後の冷却過程において凝集し、溶接ビード6の表面とビード止端部9(図3を参照)に付着して凝固する。このようにしてビード止端部9にスラグが付着したアーク溶接継手では、化成処理(たとえばリン酸亜鉛処理等)を施しても、絶縁体であるスラグ領域においてリン酸亜鉛結晶からなる化成処理層が形成されない。そして、化成処理層で覆われない領域では、電着塗装を施しても塗膜の形成が不十分になったり、塗膜の密着性が不十分となるので、耐食性が著しく低下する。その結果、発錆と腐食の進展に起因する板厚の減少を引き起こす。したがって、脱酸剤を添加した溶接ワイヤ1や鋼板3を用いて、溶接金属の機械的性能の劣化を防止しつつ、スラグの生成を抑制する必要がある。
 具体的には、溶接金属の機械的性能を確保するための添加元素は低減させることなく、そのスラグ生成反応(酸化反応)を抑制するために、シールドガスに含まれる酸化性ガスを規定する。スラグ生成反応を抑制することで、電着塗装における塗膜不良が低減し、これにより、耐食性が向上することで、腐食環境下でも発錆と腐食の進展を防ぐことができる。
 すなわち、本発明では、上述のようにシールドガスに含まれる酸化性ガスを規定することによってO2やCO2の混入量を低減させ、その結果、溶接部、特に溶接止端部に付着するスラグの生成を抑制する。これにより、発錆を抑制でき、腐食による継手強度の低下を抑制できることを見出した。
 ここで、図3を用いて、溶接ビード6におけるビード止端部9およびビード始終端部10を説明する。図3に示すように、本発明において「ビード始終端部」とは、ビード始端部とビード終端部をそれぞれ含む領域を指す。「ビード始端部」とは、ビード始端(溶接開始位置)から溶接線上をビード終端(溶接終了位置)方向へ15mmまでの領域であり、「ビード終端部」とは、ビード終端から溶接線上をビード始端方向へ15mmまでの領域である。また、本発明において「ビード止端部」とは、溶接ビード6の溶接線に垂直な方向の溶接金属と未溶融の母材鋼板との境界を指す。「溶接線」とは、溶接ビード6の溶接方向に平行な線を指す。
 次に、図4および図5を参照して、本発明のアーク溶接継手について説明する。
図4には、図1の重ね隅肉溶接で形成されるアーク溶接継手の溶接ビード6の斜視図を示す。図5には、図4に示すアーク溶接継手のA-A線断面を正面視した一部拡大図を示す。
 本発明のアーク溶接継手は、上述のように、少なくとも2枚の鋼板を重ねてアーク溶接されたアーク溶接継手である。このアーク溶接継手は、溶接部における溶接ビードの表面の面積をビード表面積SBEAD(mm2)、ビード表面積SBEADのうちのスラグで覆われた領域の面積をスラグ表面積SSLAG(mm2)としたとき、(1)式で算出されるスラグ被覆面積率SRATIO(%)が20%以下であり、かつ、溶接部における溶接金属のビッカース硬さの最大値をHmax、溶接金属のビッカース硬さの最小値をHmin、溶接熱影響部(HAZ)の軟化部のビッカース硬さの平均値をHHAZとしたとき、溶接金属および溶接熱影響部の軟化部におけるビッカース硬さが、Hmax≦550かつHmin≧1.07×HHAZの関係を満たす。

 スラグ被覆面積率SRATIO(%):20%以下
 図4に示すように、溶接部の溶接ビード6の表面の面積をビード表面積SBEAD(mm2)とし、ビード表面積SBEADのうちのスラグ11で覆われた領域の面積をスラグ表面積SSLAG(mm2)としたとき、(1)式で算出されるスラグ被覆面積率SRATIO(%)が20%以下である。溶接時に生成するスラグ11がその被覆面積率20%を超えて溶接ビード6の表面に付着すると、アーク溶接継手を化成処理に供しても、化成処理層が十分に形成されず、電着塗装を施しても塗膜の形成不良や、塗膜の密着性低下が生じる。このため、腐食環境下での発錆および減肉が容易となり、その結果、継手強度が低下する場合がある。スラグの生成量が減少すると溶接ビード6の表面におけるスラグ11の凝集が抑制されるため、化成処理性および電着塗装性が向上し、腐食による継手強度の低下の抑制につながる。そのため、スラグ被覆面積率SRATIOは、好ましくは15%以下とし、より好ましくは10%以下とする。
 上記した「ビード表面積SBEAD」とは、図4に示すように、溶接部のビード止端部を含む溶融金属が凝固した領域、すなわち溶接ビード6の表面積を指す。また、「スラグ表面積SSLAG」とは、図4に示すように、溶接ビード6においてスラグ11で覆われた領域の面積の合計を指す。
 ビード表面積SBEADおよびスラグ表面積SSLAGは、後述の実施例に記載のように、次の方法で求めることができる。具体的には、溶接ビード6のビード始終端部10(各々長さ15mm)を除いた領域における溶接ビード6の表面を真上から撮影し、得られた撮影画像を用いて溶接ビードおよびスラグの上面からの投影面積を測定し、ビード表面積SBEADおよびスラグ表面積SSLAGをそれぞれ算出する。
 非導電性であるスラグの生成量が低下するほど、化成処理性および電着塗装性が良好となるため、スラグ被覆面積率SRATIOは小さいほど好ましいことから、下限は特に規定しない。スラグ被覆面積率SRATIOは、0.1%以上とすることが好ましく、0.5%以上とすることがより好ましく、1.0%以上とすることがさらに好ましい。
 溶接金属およびHAZの軟化部におけるビッカース硬さ:Hmax≦550かつHmin≧1.07×HHAZ
 溶接金属およびHAZの軟化部におけるビッカース硬さが、Hmax≦550を満たさない場合、過度の硬化によって溶接金属において割れが生じやすくなる。また、上記した領域のビッカース硬さがHmin≧1.07×HHAZを満たさない場合、溶接金属において応力集中が発生し、溶接金属での破断が生じる場合がある。したがって、本発明では、溶接金属およびHAZの軟化部におけるビッカース硬さが、Hmax≦550およびHmin≧1.07×HHAZの両方を満たすものとする。溶接金属のビッカース硬さの最大値Hmaxは、好ましくは520以下とし、より好ましくは450以下とし、さらに好ましくは400以下とする。溶接金属のビッカース硬さの最小値Hminは、好ましくは220以上とし、より好ましくは240以上とする。
また、上記した領域のビッカース硬さは、Hmin≧1.10×HHAZとすることが好ましい。上記した領域のビッカース硬さは、1.35×HHAZ≧Hminとすることが好ましい。
 なお、溶接金属における応力集中の緩和の観点から、溶接金属のビッカース硬さの最大値Hmaxは、好ましくは250以上とし、より好ましくは270以上とし、さらに好ましくは290以上とする。溶接金属のビッカース硬さの最小値Hminは、好ましは500以下とし、より好ましくは400以下とし、さらに好ましくは350以下とする。
 図5に示すように、「溶接金属」とは、溶融した溶接ワイヤおよび母材が混ざり凝固した領域である。また、「HAZの軟化部」とは、溶接熱影響部(HAZ)のうち溶接時の再熱によって硬さが母材鋼板の硬さより低い値となる領域を指す。具体的には、HAZ軟化部は、図5に示す例では、格子模様で示した領域である。
 上記した「溶接金属のビッカース硬さの最大値Hmax」とは、以下に記載のビッカース硬さ測定範囲における、溶接金属領域でのビッカース硬さの最大値Hmaxを指す。また、「溶接金属のビッカース硬さの最小値Hmin」とは、該ビッカース硬さ測定範囲における、溶接金属領域でのビッカース硬さの最小値Hminを指す。また、「溶接熱影響部(HAZ)の軟化部のビッカース硬さの平均値をHHAZ」とは、該ビッカース硬さ測定範囲における、HAZ軟化部領域でのビッカース硬さの平均値を指す。
 溶接金属およびHAZの軟化部におけるビッカース硬さ(Hmax、Hmin、HHAZ)は、後述する実施例に記載のように、次の方法で求めることができる。具体的には、溶接金属のビッカース硬さの測定は、図5に示すように、溶接線に垂直な板厚方向断面における、溶接止端部側の鋼板の表面から板厚方向に0.2mmの位置で、かつ、板厚と垂直方向に溶接止端部からそれぞれ母材にかけて20mmの範囲(これを「ビッカース硬さ測定範囲」と称する)を対象とする。図5に示す例の場合、ビッカース硬さ測定範囲は図5中に示した点線(ビッカース硬さ測定線)上であり、この測定範囲を次の条件で測定する。まず、溶接ビード6のビード始終端部10(各々長さ15mm)を除いた領域(図4を参照)における溶接ビード6の任意の箇所を、溶接線に垂直な板厚方向に切断し、研磨を施した。次いで、測定間隔0.2mm、測定荷重200gで、JIS Z 2244に記載のビッカース硬さ試験を行い、溶接金属領域のビッカース硬さの最大値Hmaxおよび最小値Hmin、を求める。HAZの軟化部のビッカース硬さは、HAZ軟化部領域におけるビッカース硬さの平均値を求め、HAZの軟化部の代表ビッカース硬さHHAZとする。
 このように、溶接部において、溶接金属およびHAZの軟化部におけるビッカース硬さと、スラグ被覆面積率SRATIOとを上記した範囲内にすることで、上述した効果が得られる。詳細は後述するが、図7には、溶接部のビッカース硬さおよびスラグ被覆面積率と、母材引張強度に対する継手引張強度の比率との関係を示すグラフを示す。図7に示されるように、ビッカース硬さのみではなく、ビッカース硬さとスラグ被覆面積率の2つを適切に制御することで、継手強度を向上させることができる。
 溶接線に垂直な方向に引張荷重がかった場合の溶接金属の破断をより一層効果的に抑制するためには、上記構成に加えて、溶接ビード6の硬さ分布を抑制することが望ましい。
そこで、本発明では、図4に示すように、溶接ビード6のビード始終端からそれぞれ15mmまでの領域(ビード始終端部10)を除いた溶接部における溶接金属のビッカース硬さのばらつきを、所定の範囲内となるように制御することが好ましい。
 溶接金属のビッカース硬さの最大値および最小値の差(好適条件)
 溶接ビード6の溶接方向に平行な線(溶接線)に垂直な方向の断面での溶接金属のビッカース硬さの最大値をHmaxとし、溶接金属のビッカース硬さの最小値をHminとしたとき、該ビッカース硬さの最大値および最小値が、Hmax-Hmin≦100の関係を満たすことが好ましい。溶接金属のビッカース硬さのばらつきを小さくする(すなわちHmaxとHminの差を小さくする)ことによって、応力集中を緩和することができる。その結果、継手強度に優れたアーク溶接継手を得ることができる。(Hmax-Hmin)は、より好ましくは80以下とし、さらに好ましくは50以下とし、さらに一層好ましくは40以下とする。
 上記した溶接金属のビッカース硬さの最大値および最小値の差の下限は特に規定しない。(Hmax-Hmin)は、好ましくは0.1以上とし、より好ましくは1以上とする。
 なお、本発明のアーク溶接継手に用いる鋼板は、引張強度が440MPa以上である高強度の鋼板であることが好ましい。
該鋼板の引張強度の上限は特に規定しない。自動車用部材に適用する観点からは、引張強度は1200MPa以下とすることが好ましい。
 次に、本発明のアーク溶接継手を製造するためのアーク溶接方法の一実施形態について説明する。なお、アーク溶接については図1を用いて上述しているため、ここでの説明は省略する。
 本発明では、アーク溶接継手におけるスラグ被覆面積率SRATIO(%)と、溶接金属およびHAZのビッカース硬さとを上記した範囲内にするために、アーク溶接の溶接条件を以下のように制御することが重要である。
 本発明のアーク溶接では、シールドガスとして、Arガスおよび酸化性ガスからなり、かつ、該酸化性ガスが(2)式の関係を満たすものを使用する。

ここで、(2)式において、[O2]はシールドガス中のO2の体積%であり、[CO2]はシールドガス中のCO2の体積%である。
 逆極性でアーク溶接を行なうことによって、溶接ワイヤ1が陽極となり、鋼板3が陰極となる(図1を参照)。そして、溶接トーチ2の中心部を通って鋼板3へ連続的に供給される溶接ワイヤ1から溶接電圧が印加され、溶接トーチ2内から供給されるシールドガスの一部が電離してプラズマ化する。これによって、溶接ワイヤ1と鋼板3の間にアーク5が形成される。シールドガスの残部(すなわち電離せずに溶接トーチ2から鋼板3へ流れるガス)は、アーク5、溶融メタル7、溶融池8を外気から遮断する(図2を参照)。これによって、酸素の混入(すなわちスラグの生成)および窒素の混入(すなわちブローホールの生成)を防止する役割を持つ。
 溶接ワイヤ1の先端部は、アーク5の熱エネルギーによって溶融して溶融メタル7となり、その溶滴が電磁力や重力によって溶融池8へ輸送される。このとき、溶融メタル7が溶融池8から分離した状態(図2(A)を参照)と、溶融メタル7が溶融池8に接触して電気的に短絡した状態(図2(B)を参照)とを規則的に繰り返す。そして、溶接ワイヤ1を溶接線の方向に移動させながら、この現象を連続的に生じさせることで、溶接線の後方で溶融池8が凝固して、溶接ビード6が形成される。
 シールドガスに含まれる酸化性ガスを規定し、溶融メタル7や溶融池8に混入する酸素を低減することで、スラグの生成を防止する効果が得られる。その結果、化成処理性および電着塗装性を向上させることに加え、脱酸反応によるSiやMn等の合金元素の減少を抑制することで、より高いビッカース硬さを安定して得られる。
 この効果をより有効に得る観点から、本発明では、上述した溶接条件における「シールドガス」を、Arガスおよび酸化性ガスからなるシールドガスとし、かつ、該酸化性ガスは(2)式の関係を満たすものとする。(2)式の左辺の値(すなわち、( 2×[O2]+[CO2] )で算出される値)が5を超える場合、溶融メタル7や溶融池8に混入する酸素が増加し、溶接ビード表面におけるスラグ付着が増加する。その結果、化成処理性および電着塗装性が劣化する。よって、(2)式の左辺の値は5以下とする。好ましくは3以下とする。
 本発明では、100%Arガスのシールドガスでも上述の効果を得られる。すなわち、(2)式の左辺の値が0の場合も含まれる。なお、この「100%Arガス」の条件として、Ar純度が99.99%以上のものを指す。
 本発明では、このようにアーク溶接の溶接条件を制御することで、上記した溶接部を有するアーク溶接継手を得られる。なお、本発明効果をより効果的に得る観点から、上記の溶接条件に加えて、以下の溶接条件を規定してもよい。
 上述のように、シールドガスに含まれる酸化性ガスを低減させたアーク溶接では、スラグの生成量を減少させることが可能である。その一方で、陰極点が激しく変動することから、溶接ビード6が蛇行し易い場合、あるいは波打った形状となる場合がある。
 この欠点を解消するために、本発明のアーク溶接では、溶接ワイヤ1と鋼板3が断続的に短絡し、この短絡する周波数(以下、「短絡周波数」という)の平均値および短絡する周期(以下、「短絡周期」という)の最大値を次のように制御することが好ましい。具体的には、短絡周波数の平均値(平均短絡周波数)FAVE(Hz)を20~300Hzとし、かつ、短絡周期の最大値(最大短絡周期)TCYC(s)を1.5s以下とすることが好ましい。
 アーク溶接における溶接ワイヤ1と鋼板3が断続的に短絡するものとし、かつ、該短絡が所定条件を満たすものとする理由は、次の通りである。
 溶接ワイヤ1の先端から生じる溶滴は、体積が大き過ぎても小さ過ぎても溶融池8が不安定になる。
 具体的には、平均短絡周波数FAVEが20Hz未満の場合には、大粒の溶滴が溶融池8へ移動したり、短絡移行以外の溶滴移行形態(たとえばストリーミング移行等)が不規則に混在することとなる。一方、平均短絡周波数FAVEが300Hzを超える場合には、溶滴は小粒ではあるものの短絡に伴うアークの再点弧が過多となる。このような理由から、いずれの場合も溶融池8の乱れが生じ、溶接ビードの蛇行および波打ちをなくすのは困難である。すなわち、平均短絡周波数FAVEを20~300Hzとすることによって、1回の短絡で溶融池8へ輸送される溶滴の体積を、溶接ワイヤ1と同一径の球体と同じ程度とすることが可能となる。その結果、溶滴の移動を安定させることに加えて、溶着量を均一にすることができ、これにより、安定して適正な溶接金属成分を得ることができる。したがって、本発明では、短絡の平均短絡周波数FAVE(Hz)を20~300Hzとすることが好ましい。
 なお、平均短絡周波数FAVEは、1回の短絡で溶融池8へ輸送される溶滴の体積のムラをなくし、溶接ビードの均一度を向上させる観点から、より好ましくは35Hz以上とし、さらに好ましくは45Hz以上とし、さらに一層好ましくは50Hz以上とする。また、平均短絡周波数FAVEが大きいと、体積の小さい溶滴が短絡および再点弧時に大量のスパッタとして飛散する場合がある。このため、平均短絡周波数FAVEは、より好ましくは250Hz以下とし、さらに好ましくは200Hz以下とし、さらに一層好ましくは190Hz以下とする。
上記の「平均短絡周波数FAVE」とは、アーク溶接継手を得るために行なう溶接パスの短絡周波数の平均値を指す。よって、溶接パスのアーク電圧の推移を測定機器(たとえばオシロスコープ等)で測定し、そのアーク電圧がゼロになる回数を計測し、その溶接に要した時間(s)で回数を除した値(回/s=Hz)が、「平均短絡周波数」である。
 最大短絡周期TCYCが1.5sを超えると、溶滴移行が不安定化して、ビード幅や溶込み深さが不安定になる。すなわち、最大短絡周期TCYCを1.5s以下とすることによって、良好な形状を有する溶接ビード6を得ることができる。したがって、本発明では、短絡の最大短絡周期TCYCを1.5s以下とすることが好ましい。
上記の「最大短絡周期TCYC」とは、アーク溶接継手を得るために行なう溶接パスの短絡周期の中の最大値を指す。すなわち、溶接パスの各々の短絡周期が、いずれも1.5sを超えないことを意味する。
 なお、上述した平均短絡周波数FAVEを20Hz以上とするためには、最大短絡周期TCYCは、1.0s以下とすることがより好ましく、0.2s以下とすることがさらに好ましく、0.10s以下とすることがさらに一層好ましい。短絡の最大短絡周期TCYCは、平均短絡周波数FAVEが300Hz以下となる範囲であればよいため、最大短絡周期TCYCの下限は特に規定しない。最大短絡周期TCYCは、0.004s以上とすることが好ましく、0.008s以上とすることがさらに好ましい。
 このように平均短絡周波数FAVEおよび最大短絡周期TCYCを所定範囲に制御することによって、Arシールドガスを使用したシールドガスに含まれる酸化性ガスを低減させたアーク溶接における溶滴の移動を、規則的に安定させることが可能となる。これにより、スラグ生成の抑制と安定したアーク放電を両立し、スラグ被覆面積率SRATIOが上述した範囲内となる溶接ビード6を得ることができる。
 なお、溶接条件の好ましい範囲としては、例えば、平均溶接電流:150~300A、平均アーク電圧:20~35V、溶接速度:30~200cm/min、Arガス流量:10~25Liter/min、コンタクトチップと母材との間の距離(以下、「CTWD」と称する。):5~30mmである。
 本発明では、平均短絡周波数および最大短絡周期を上記した範囲内に制御する手法は、特に限定しない。
 例えば、図6に示すようなパルス電流による電流波形制御を付与することが好ましい。具体的には、パルス電流のピーク電流をIPEAK(A)、ベース電流をIBASE(A)、ピーク期間をtPEAK(ms)、立ち上がり期間をtUP(ms)、立ち下がり期間をtDOWN(ms)、CTWDをL(mm)としたとき、式(3)で算出されるX(A・s/m)の値が50≦X≦250を満たすように制御する。これにより、安定した溶滴移行を実現することができ、溶接金属のビッカース硬さ及びスラグ被覆面積率SRATIOが上述した範囲内となる溶接ビード6をより一層有効に得ることができる。

 (3)式は、図6に示すようなパルス電流による電流波形制御を示す式である。
(3)式で算出されるX(A・s/m)の値が小さすぎると、アーク5のふらつきや溶滴移行の不安定化が発生する場合がある。一方、Xの値が大きすぎると、溶接ワイヤ1が溶融池8へ突っ込んだり、成長した溶滴が短絡時に飛散して、ビード形状の劣化やスパッタ付着などを生じる場合がある。したがって、Xの値は、50≦X≦250を満たすように制御することが好ましい。Xの値は、より好ましくは60以上とし、さらに好ましくは80以上とする。Xの値は、より好ましくは230以下とし、さらに好ましくは200以下とする。
なお、Xの単位(A・s/m)中の「s」はセカンド(秒)であり、tPEAK、tUP、tDOWNの単位の「ms」は、ミリセカンド(=1/1000秒)である。
 鋼板3とコンタクトチップとの距離Lの値が小さすぎると、溶接トーチ2の損耗が激しく溶接が不安定化し、距離Lの値が過大であるとアーク5のふらつきが発生する。このため、式(3)において、Lの値は、5~30mmとすることが好ましい。Lの値は、より好ましくは8mm以上とし、より好ましくは20mm以下とする。Lの値は、さらに好ましくは10mm以上とし、さらに好ましくは18mm以下とする。
 IPEAKの値は、過小であると十分な入熱が確保できずビード形状の劣化を生じ、過大であると溶落ちを引き起こしたり、スパッタの増加を招く。このため、式(3)において、IPEAKの値は、250~600Aが好ましい。IPEAKは、より好ましくは400A以上とし、より好ましくは500A以下とする。
 IBASEの値は、過小であるとアークが不安定化し、過大であると溶落ちを引き起こす。このため、式(3)において、IBASEの値は、30~120Aが好ましい。IBASEは、より好ましくは40A以上とし、より好ましくは100A以下とする。IBASEは、さらに好ましくは80A以下とする。
 tPEAKの値は、過小であると入熱を十分に確保できず、過大であると溶落ちを引き起こす。このため、式(3)において、tPEAKの値は、0.1~5.0msが好ましい。tPEAKは、より好ましくは1.0ms以上とし、より好ましくは4.0ms以下とする。tPEAKは、さらに好ましくは1.2ms以上とし、さらに好ましくは3.5ms以下とする。
 tUPおよびtDOWNは、過小であるとアークのふらつきを誘発し、過大であるとビード形状の劣化を招く。このため、式(3)において、tUPおよびtDOWNの値は、それぞれ0.1~3.0msが好ましい。tUPおよびtDOWNは、それぞれ、より好ましくは0.5ms以上とし、より好ましくは2.5ms以下とする。さらに好ましくは0.8ms以上とし、さらに好ましくは2.0ms以下とする。
 Xの値を算出するための(3)式では使用しないが、パルス電流のベース期間をtBASE(ms)としたとき、tBASEが過小であると溶滴が小さすぎ、過大であると溶滴が大きくなりすぎるため、いずれの場合でも溶接が不安定化する。よって、tBASEは0.1~10.0msが好ましい。tBASEは、より好ましくは1.0ms以上とし、より好ましくは8.0ms以下とする。tBASEは、さらに好ましくは1.5ms以上とし、さらに好ましくは6.0ms以下とする。
 なお、本発明では、パルス電流の毎周期に1短絡を起こさせる必要はなく、1パルス~数パルスで1短絡を起こさせればよい。また、1パルス~数パルスで1短絡を生じさせることができるのであれば、パルス電流のパルス周波数は、特に限定しない。
 本発明で、パルス電流を規定する狙いは、(i)ベース期間において低電流とすることでアークのふらつきを抑制しながら溶滴の安定成長を促進すること、(ii)ピーク期間から立ち下がり期間にかけて、電磁力やArシールドガスのせん断力によって、成長した溶滴をワイヤから離脱させるのではなく、成長した溶滴を溶融池へと押し下げることで、短絡を促進すること、にある。
 本発明のアーク溶接方法では、酸素の供給や特別な元素の添加を必要としない。このため、溶接ワイヤとして、フラックス入りワイヤに比べてより安価であるソリッドワイヤを使用することで、プロセスの低コスト化を実現できる。本発明では、ソリッドワイヤのワイヤ組成(ワイヤの成分組成)を特に限定しない。
 好適なソリッドワイヤとして、例えば、C:0.020~0.150質量%、Si:0.20~1.00質量%、Mn:0.50~2.50質量%、P:0.020質量%以下、S:0.03質量%以下を含有するソリッドワイヤが挙げられる。このようなワイヤ組成であれば、適宜成分調整することにより、軟鋼~超ハイテンの広範囲の鋼種のアーク溶接に適用することができる。ソリッドワイヤの直径は、0.4mm~2.0mmとすることが好ましい。
 以下に、ソリッドワイヤのワイヤ組成を上記した範囲とする理由について説明する。
 C:0.020~0.150質量%
 Cは、溶接金属の強度を確保するのに必要な元素であり、溶融メタルの粘性を低下させて流動性を向上させる効果がある。しかし、C含有量が0.020質量%未満では、溶接金属の強度を確保できない。一方、C含有量が0.150質量%を超えると、溶接金属の靭性が低下する。したがって、C含有量は0.020~0.150質量%が好ましい。C含有量は、より好ましくは0.050質量%以上であり、より好ましくは0.10質量%以下である。
 Si:0.20~1.00質量%
 Siは、脱酸作用を有する一方で、適当量の添加によって溶接金属の焼入れ性を高め、溶接金属の靭性、強度向上に寄与する元素である。MIG溶接ではArシールドガスによって溶接金属への酸素の混入を抑制することができる。Siによる脱酸作用は特段必要ないが、Si含有量が0.20質量%未満では、溶接施工時に溶滴や溶融プールが揺動し、スパッタが多量に発生する。一方、Si含有量が1.00質量%を超えると、溶接金属の靭性が低下する。したがって、Si含有量は0.20~1.00質量%が好ましい。Si含有量は、より好ましくは0.30質量%以上であり、より好ましくは0.90質量%以下である。
 Mn:0.50~2.50質量%
 Mnは、Siと同様に脱酸作用を有するとともに、溶接金属の機械的性質を向上させる元素である。しかし、Mn含有量が0.50質量%未満では、溶接金属中に残留するMn量が不足して十分な強度と靭性が得られない。一方、Mn含有量が2.50質量%を超えると、溶接金属の靭性が低下する。したがって、Mn含有量は0.50~2.50質量%が好ましい。Mn含有量は、より好ましくは0.80質量%以上であり、より好ましくは1.80質量%以下である。
 P:0.020質量%以下
 Pは、製鋼工程および鋳造工程で鋼中に不純物として混入する元素であり、溶接金属の耐高温割れ性を低下させる元素であり、可能な限り減少させることが好ましい。とくに、P含有量が0.020質量%を超えると、溶接金属の耐高温割れ性が著しく低下する。したがって、P含有量は0.020質量%以下が好ましい。P含有量は、より好ましくは0.010質量%以下である。溶接金属の耐高温割れ性の観点から、P含有量の下限は特に規定せず、0質量%も含まれる。P含有量は、好ましくは0.001質量%以上とする。
 S:0.03質量%以下
 Sは、鋼素線に不可避的に含有される不純物であり、溶接金属の耐高温割れ性を低下させる元素であり、可能な限り減少させることが好ましい。とくに、S含有量が0.03質量%を超えると、溶接金属の高温割れが発生し易くなる。したがって、S含有量は0.03質量%以下が好ましい。S含有量は、より好ましくは0.015質量%以下である。溶接金属の耐高温割れ性の観点から、S含有量の下限は特に規定せず、0質量%も含まれる。S含有量は、好ましくは0.001質量%以上とする。
 また、ソリッドワイヤは、上記のワイヤ組成に加えて、必要に応じて、Ni、Cr、Ti、Moのうちから選択された1種または2種以上を適宜含有してもよい。
 Niは、溶接金属の強度を増加し、耐候性を向上させる元素である。しかし、Ni含有量が0.02質量%未満であると、このような効果は得られない。一方、Ni含有量が3.50質量%を超えると、溶接金属の靭性の低下を招く。したがって、Niを添加する場合、Ni含有量は0.02~3.50質量%が好ましい。
 Crは、Niと同様、溶接金属の強度を増加し、耐候性を向上させる元素である。しかし、Cr含有量が0.01質量%未満であると、このような効果は得られない。一方、Cr含有量が1.50質量%を超えると、溶接金属の靭性の低下を招く。したがって、Crを添加する場合、Cr含有量は0.01~1.50質量%が好ましい。
 Tiは、脱酸剤として作用し、かつ溶接金属の強度と靭性を向上させる元素である。また、Tiは、アークを安定させて、スパッタを減少させる効果も有する。しかしTi含有量が0.15質量%を超えると、溶接施工時に溶滴が粗大になり大粒のスパッタが発生するばかりでなく、溶接金属の靭性が著しく低下する。したがって、Tiを添加する場合、Ti含有量は0.15質量%以下が好ましい。
 Moは、溶接金属の強度を向上させる元素であるが、その含有量が0.8質量%を超えると、溶接金属の靭性が低下する。したがって、Moを添加する場合、Mo含有量は0.8質量%以下が好ましい。
 ソリッドワイヤのワイヤ組成の残部は、Feおよび不可避的不純物である。
 なお、ワイヤ組成の不可避的不純物としてN、Cuが挙げられる。Nは、鋼材を溶製する段階や鋼素線を製造する段階で不可避的に混入する不純物であり、溶接金属の靭性に悪影響を及ぼす。このため、N含有量は0.01質量%以下に抑えることが好ましい。Cuは、鋼素線に不可避的に含有される不純物であり、溶接金属の靭性を低下させる元素である。特にCu含有量が3.0質量%を超えると、溶接金属の靭性が著しく低下する。このため、Cu含有量は3.0質量%以下が好ましい。
 以上説明したように、本発明によれば、鋼製の部材の溶接部におけるビッカース硬さ分布を規定し、かつ溶接部のスラグ付着量を低減して発錆を抑制することで、腐食が進行する環境下においても溶接部の継手強度の向上を図ることができる。特に、スラグ付着量を低減できたことにより、溶接部の化成処理性および電着塗装性を向上させる。これに加え、脱酸反応によるSiやMn等の合金元素の減少を抑制することができ、より高いビッカース硬さを安定して得られる。その結果、腐食環境下であっても安定した継手強度が得られる。更に本発明によれば、例えば、引張強さが440MPa以上である高強度の鋼板(たとえば440MPa級、590MPa級、980MPa級の鋼板)を用いて、上述した特性を有する各種部材を製造することができる。このように高強度の鋼板を用いることによって、部材の薄肉化を図ることもできる。
なお、本発明は、自動車用部材等に好適に用いられることから、高強度の鋼板の板厚は、0.8~4mmであることが好ましい。
 以下、本発明の実施例について説明する。
 まず、表1に示す鋼板を2枚用いて、図1に示す重ね隅肉溶接を行ない、アーク溶接継手を作製した。溶接条件は、表2に示す条件とした。表2中に「ワイヤ記号」として示す溶接ワイヤは、表4に示すワイヤ組成を有し、溶接ワイヤの直径が1.2mmであるソリッドワイヤを用いた。なお、表4に示した「溶接ワイヤの成分組成」以外の成分は、Feおよび不可避的不純物である。表4に示すワイヤ記号「W1」は、ワイヤ組成の不可避的不純物としてNを0.005質量%、Cuを0.27質量%が含有される。
 作製したアーク溶接継手を用いて、アルカリ脱脂、表面調整、およびリン酸亜鉛系の化成処理を施し、溶接部以外の母材平板部の膜厚が15μmとなる条件でカチオン電着塗装を行った後、SAE J2334の腐食試験を60サイクルまで実施した。
 溶接後の溶接ビードの形状は、次のように評価した。
 〔スラグ被覆面積率SRATIO
 ビード表面積SBEADとスラグ表面積SSLAGは、溶接ビード6のビード始終端部10(各々長さ15mm)を除いた領域における溶接ビード6の表面を真上から撮影し(倍率:5倍)、得られた撮影画像を用いて、溶接ビードおよびスラグの上面からの投影面積を測定して算出した。この際、溶接ビード6の長さが130mm未満である場合は、ビード始終端部10を除く全長の表面を撮影した。溶接ビード6の長さが130mm以上である場合は、ビード始終端部10を除いた任意の部位(長さ100mm)における溶接ビード6の表面を撮影した。また、全長0.5mm以下のスラグは除外して求めた。
 図4および図5に示すように、上記撮影した溶接ビード6の表面積をビード表面積SBEAD(mm2)とした。このビード表面積SBEADのうち、スラグ11で覆われた領域の面積の合計をスラグ表面積SSLAG(mm2)とした。
 算出したビード表面積SBEADおよびスラグ表面積SSLAGの値と、上記した(1)式とを用いて、スラグ被覆面積率SRATIOを求めた。求めたスラグ被覆面積率SRATIOを表3に示した。
 〔溶接金属およびHAZのビッカース硬さ〕
 溶接金属およびHAZのビッカース硬さの測定は、図5に示すように溶接線に垂直な板厚方向断面における、溶接止端部側の鋼板の表面から板厚方向に0.2mmの位置で、かつ、板厚と垂直方向に溶接止端部からそれぞれ母材にかけて20mmの範囲を測定して行った。図5に示す例の場合、図5中に示した点線(ビッカース硬さ測定線)の領域におけるビッカース硬さを測定した。まず、溶接ビード6のビード始終端部10(各々長さ15mm)を除いた領域(図4を参照)における、溶接ビード6の任意の箇所を溶接線に垂直な板厚方向に切断し、研磨を施した。次いで、測定間隔0.2mm、測定荷重200gで、JIS Z 2244に記載のビッカース硬さ試験を行い、溶接金属領域のビッカース硬さの最大値Hmaxおよび最小値Hminを求めた。HAZの軟化部のビッカース硬さは、HAZ軟化部領域(図5を参照)におけるビッカース硬さの平均値を求め、その平均値をHAZの軟化部の代表ビッカース硬さ(すなわち、HHAZ)とした。
求めた各ビッカース硬さ(Hmax、Hmin、HHAZ)を表3に示した。
 表3に示す「継手強度」の評価は、次のように行った。
 継手引張強度の測定は、次の方法で行った。まず、腐食試験後のアーク溶接継手を浸漬用剥離剤に浸漬して電着塗装を剥離した後、ISO8407に準拠して腐食生成物を除去した。次いで、機械加工により、JIS Z 2241に記載の引張試験片を得た。作製した引張試験片の引張試験として、室温にて、引張速度10mm/minの引張試験を実施し、継手引張強度を記録した。この値を腐食後継手引張強度とした。
 また、破断後の試験片の断面を研磨し、ナイタール腐食を施し、その後、光学顕微鏡(倍率10倍)により断面撮影を行い、破断位置を求めた。
 また、母材引張強度の測定は、次の方法で行った。引張試験片を十分採取可能な寸法(例えば、200mm×300mm×板厚)の母材鋼板から、機械加工により、JIS Z 2241に記載の引張試験片を得た。作製した引張試験片の引張試験として、室温にて、引張速度10mm/minの引張試験を実施し、継手引張強度を記録した。この値を母材引張強度とした。
 得られた各値を用いて、以下の基準により継手強度の評価を行い、記号A、B、Fをそれぞれ付与した。表3に示す、「記号A」は、「溶接金属以外で破断し、かつ、(腐食後継手引張強度)/(母材引張強度)≧0.70」の場合とした。「記号B」は、「溶接金属以外で破断し、かつ、0.70>(腐食後継手引張強度)/(母材引張強度)≧0.60」の場合とした。「記号F」は、「溶接金属で破断、若しくは、溶接金属以外で破断するが(腐食後継手引張強度)/(母材引張強度)<0.60」の場合とした。記号Aが最も優れ、続いてBが優れるものとした。記号A、Bを「合格」と評価し、記号Fを「不合格」と評価した。評価した結果を表3に示した。表3の「強度比」には(腐食後継手引張強度)/(母材引張強度)の値を示した。表3の「破断位置」に示した「溶金以外」とは溶接金属以外で破断したことを指し、「溶金」とは溶接金属で破断したことを指すものとした。
 表3に示す「発錆防止」の評価は、次のように行った。
腐食促進試験後の溶接継手に対して、溶接ビード6のビード始終端部10(各々長さ15mm)を除いた領域における溶接ビード6の表面を真上から撮影し(図3を参照)、単位長さ当たりの平均発錆面積(mm2/10mm)を算出した。得られた値を表3に示した。
 ここでは、発錆防止の評価は以下の基準とした。
平均発錆面積が95(mm2/10mm)より大きく100(mm2/10mm)以下の場合に、腐食後の発錆防止効果が優れると評価した。また、平均発錆面積が50(mm2/10mm)より大きく95(mm2/10mm)以下の場合に、腐食後の発錆防止効果がより優れると評価した。さらに、平均発錆面積が50(mm2/10mm)以下の場合に、腐食後の発錆防止効果がさらに優れると評価した。

 表2~表3から明らかなように、本発明例として示す溶接No.1~16は、SRATIOが20%以下であり、Hmax≦550かつHmin≧1.07×HHAZの関係を満たした。これにより、発錆を防止しでき、かつ、継手強度に優れたアーク溶接継手を得られた。
 これら本発明例のうちの溶接No.1、2、4、7~16は、溶接金属のビッカース硬さの最大値Hmaxと最小値Hminの差(Hmax-Hmin)が100以下であるから、応力集中が緩和され、特に継手強度に優れたアーク溶接継手を得られた。
 また、本発明例によれば、超ハイテン用の溶接ワイヤ(表4中のワイヤ記号W1、W2)と軟鋼用の溶接ワイヤ(表4中のワイヤ記号W3)のいずれを用いても上記効果を有することが確認できた。
 これに対して、比較例は、Hmax≦550かつHmin≧1.07×HHAZを満足しないか、若しくはSRATIOが20%を超えたため、継手引張強度の低下が顕著であった。
 なお、図7のグラフには、本実施例における、溶接部のビッカース硬さおよびスラグ被覆面積率と、母材引張強度に対する継手引張強度の比率(強度比)との関係を示した。図7に示すように、ビッカース硬さのみを制御する場合に比べて、ビッカース硬さおよびスラグ被覆面積率の2つの因子を制御するほうが、継手強度がより一層向上していた。

Claims (7)

  1.  少なくとも2枚の鋼板を重ねてアーク溶接された溶接部を有するアーク溶接継手であって、
     前記溶接部における溶接ビードの表面の面積をビード表面積SBEAD(mm2)、前記ビード表面積SBEADのうちのスラグで覆われた領域の面積をスラグ表面積SSLAG(mm2)としたとき、(1)式で算出されるスラグ被覆面積率SRATIO(%)が20%以下であり、
     前記溶接部における溶接金属のビッカース硬さの最大値をHmax、溶接金属のビッカース硬さの最小値をHmin、溶接熱影響部の軟化部のビッカース硬さの平均値をHHAZとしたとき、前記溶接金属および前記溶接熱影響部の軟化部におけるビッカース硬さが、Hmax≦550かつHmin≧1.07×HHAZの関係を満たす、アーク溶接継手。

     少なくとも2枚の鋼板を重ねてアーク溶接して溶接部を形成するに際し、
    Arガスおよび酸化性ガスからなり、かつ、前記酸化性ガスが(2)式の関係を満たすシールドガスを使用する、アーク溶接方法。

    ただし、[O2]はシールドガス中のO2の体積%であり、[CO2]はシールドガス中のCO2の体積%である。
  4.  前記アーク溶接では、前記鋼板と溶接ワイヤが断続的に短絡し、
     前記短絡の平均短絡周波数FAVE(Hz)が20~300Hzであり、かつ前記短絡の最大短絡周期TCYC(s)が1.5s以下である、請求項3に記載のアーク溶接方法。
  5.  前記アーク溶接では溶接電流としてパルス電流を使用し、
    前記パルス電流のピーク電流をIPEAK(A)、ベース電流をIBASE(A)、ピーク期間をtPEAK(ms)、立ち上がり期間をtUP(ms)、立ち下がり期間をtDOWN(ms)、および前記鋼板とコンタクトチップとの距離をL(mm)としたとき、(3)式で算出されるX(A・s/m)の値が50≦X≦250を満たす、請求項3または4に記載のアーク溶接方法。
