図2に示すように、正極11は、正極集電体30と、正極集電体30上に形成された正極活物質層31とを備える。正極集電体30には、アルミニウム、アルミニウム合金などの正極11の電位範囲で安定な金属の箔、当該金属を表層に配置したフィルム等を用いることができる。正極活物質層31は、正極活物質、導電剤、および結着剤を含み、正極リード20が溶接される露出部を除く正極集電体30の両面に形成されることが好ましい。正極11は、例えば、正極集電体30上に正極活物質、導電剤、および結着剤等を含む正極合材スラリーを塗布し、塗膜を乾燥させた後、圧縮して正極活物質層31を正極集電体30の両面に形成することにより作製できる。
図2に示すように、負極12は、負極集電体40と、負極集電体40上に形成された負極活物質層41とを備える。負極集電体40には、銅、銅合金などの負極12の電位範囲で安定な金属の箔、当該金属を表層に配置したフィルム等を用いることができる。負極活物質層41は、負極活物質、結着剤、および必要により導電剤を含み、負極リードが接続される部分である集電体露出部を除く負極集電体40の両面に設けられることが好ましい。負極12は、負極集電体40の表面に負極活物質、結着剤、および導電剤等を含む負極合材スラリーを塗布し、塗膜を乾燥させた後、圧縮して負極活物質層41を負極集電体40の両面に形成することにより作製できる。

(1)負極活物質層41の3次元的構造の構築
負極活物質層41を3DSEMの試料台に載せて、連続断面スライスと断面観察を交互に行う。加速電圧は5kVで観察を行う。得られた2次元連続画像を3次元的画像解析ソフト(例えば、日本ビジュアルサイエンス株式会社製 EX FACT VR)により、画像の2値化処理を行い、それらをつなぎ合わせ3次元的構造を構築する。3次元構造のサイズは100μm×100μm×100μm以上であることが好ましい。
(2)第1活物質層41Aと第2活物質層41Bの境界を決定
上記(1)で得られた3次元構造画像より、厚み方向で空隙が異なる領域の境界を第1活物質層41Aと第2活物質層41Bの境界線に決定する。
(3)経路長(f、f1、f2)の決定
上記(1)で取得した3次元構造の画像を、上記(2)で求めた境界線で第1活物質層41Aと第2活物質層41Bに分け、さらに2値化により抽出した空隙を細線化し、空隙の中心を通る軸(Medeial Axis)を決定した。立方体の中に存在するMedial Axisを負極集電体40の表面に対して垂直な方向に貫通しているものを抽出し、1つの経路中で分岐を持つものに対してその最短経路を経路長として決定した。
(4)曲路率(τ、τ1、τ2)の算出
上記(3)で求めた経路長の平均値、および各経路の終始点を結ぶ直線距離の平均値を用いて、上記式より活物質層の曲路率を算出する。
負極活物質層41の曲路率τ×負極活物質層41の厚み=A値・・・式1
負極活物質の質量に対するSi含有材料の含有比率/A値=B値・・・式2
負極活物質層41におけるB値が1.7以上である場合に、イオンの移動性向上と活物質の反応性向上の相乗効果が得られ、電池のハイレート特性が特異的に改善される。B値が1.7未満である場合は、例えば、黒鉛の反応が律速となると考えられ、上記複層構造を採用してもハイレート特性の改善効果は限定的である。なお、式1中の負極活物質層41の厚みは、負極活物質層41が負極集電体40の両面に形成される場合も、負極活物質層41の片側における合剤層厚みを意味する。
セパレータ13には、イオン透過性および絶縁性を有する多孔性シートが用いられる。多孔性シートの具体例としては、微多孔薄膜、織布、不織布等が挙げられる。セパレータ13の材質としては、ポリエチレン、ポリプロピレン等のポリオレフィン、セルロースなどが好適である。セパレータ13は、単層構造であってもよく、複層構造を有していてもよい。また、セパレータ13の表面には、アラミド樹脂等の耐熱性の高い樹脂層が形成されていてもよい。
[正極の作製]
正極活物質として、一般式LiNi0.82Co0.15Al0.03O2で表されるリチウム遷移金属複合酸化物を用いた。正極活物質と、アセチレンブラックと、ポリフッ化ビニリデンとを、100:1:1の固形分質量比で混合し、分散媒としてN-メチル-2-ピロリドン(NMP)を用いて正極合材スラリーを調製した。次に、正極合材スラリーをアルミニウム箔からなる正極集電体の両面に塗布し、塗膜を乾燥し、ローラを用いて圧縮した。その後、正極集電体を短冊状に裁断して、正極集電体の両面に正極活物質層が形成された正極を得た。
負極活物質として、黒鉛と、SiOX(X=1)で表されるSi含有材料との混合物を用いた。黒鉛には、天然黒鉛と人造黒鉛の混合物を用いた。負極活物質と、スチレンブタジエンゴム(SBR)のディスパージョンと、カルボキシメチルセルロースのナトリウム塩とを、100:1:1の固形分質量比で混合し、分散媒として水を用いて負極合材スラリーを調製した。なお、天然黒鉛と人造黒鉛の配合比が互いに異なる2種類の第1および第2の負極合材スラリーを調製した。
エチレンカーボネートと、ジエチルカーボネートとを、1:1の体積比で混合した後、2質量%の濃度となるようにフルオロエチレンカーボネートを添加した。当該混合溶媒に、LiPF6を1mol/Lの濃度となるように添加して非水電解液を得た。
セパレータを介して、アルミニウム製のリードを溶接した上記正極、およびニッケル製のリードを溶接した上記負極を渦巻き状に巻回して、巻回型の電極体を作製した。この電極体を、直径18mm、高さ65mmの有底円筒形状の外装缶に収容し、上記非水電解液を注入した後、ガスケットを介して封口体により外装缶の開口部を封止して、試験セル(非水電解質二次電池)を得た。
負極の作製において、第1および第2の活物質層の曲路率、曲路率の比率(τ2/τ1)、A値、およびB値が表1に示す値となるように、天然黒鉛と人造黒鉛の配合比、各活物質層の圧延工程の圧縮力、およびSi含有材料の含有比率(黒鉛とSi含有材料の配合比)の少なくともいずれかを変更したこと以外は、実施例1と同様にして、試験セルを作製した。
負極の作製において、第1および第2の活物質層の厚みの比率を75:25に変更し、さらに、第1および第2の活物質層の曲路率、曲路率の比率(τ2/τ1)、A値、およびB値が表1に示す値となるように、天然黒鉛と人造黒鉛の配合比、各活物質層の圧延工程の圧縮力、およびSi含有材料の含有比率の少なくともいずれかを変更したこと以外は、実施例1と同様にして、試験セルを作製した。
負極の作製において、単層構造の負極活物質層を形成すると共に、活物質層の曲路率、A値、およびB値が表1に示す値となるように、天然黒鉛と人造黒鉛の配合比、およびSi含有材料の含有比率の少なくとも一方を変更したこと以外は、実施例1と同様にして、試験セルを作製した。
作製した各試験セルを、0.05Cの電流値で電池電圧が4.2Vになるまで定電流充電を行った。その後、0.05Cの電流値で電池電圧が2.5Vになるまで定電流放電を行った。このときの放電容量に対する、充放電時の電流値を2.0Cに変更した場合の放電容量の比率(放電容量維持率)を下記式により求めた。評価結果を表1に示す。
