Description

硬化性樹脂、その硬化物、樹脂組成物、及び硬化性樹脂の製造方法
 本発明は、硬化性樹脂、その硬化物、樹脂組成物、及び硬化性樹脂の製造方法等に関する。
 ポリエステルカーボネートは、機械的強度、耐熱性、透明性等に優れることから、様々な用途で使用されており、様々なポリエステルカーボネート及びその製造方法が報告されている。
 例えば特許文献1には、ノルボルナン骨格を有するポリエステルカーボネートポリオールが開示されている。
 特許文献2には、1,1’-ビナフタレン構造、及びフルオレン構造を有するポリエステルカーボネート樹脂が開示されている。特許文献2によれば、そのような樹脂は光学的に優れた性能を発揮するとされている。
 特許文献3には、フルオレン構造を有するジヒドロキシ化合物を含む反応物を反応させてポリエステルカーボネート樹脂を製造する方法が開示されている。特許文献3によれば、そのような樹脂の製造方法は、流動性及び/又は引張強度に優れた樹脂を製造できるとされている。

 上述のように様々なポリエステルカーボネートが知られているが、上記のポリエステルカーボネートは硬化性樹脂との相溶性が低く、硬化性樹脂へ添加することが困難である。また、上記のような従来のポリエステルカーボネートの性質については未だ改善の余地が残されている。そこで、本発明は、誘電特性に優れる硬化性樹脂等を提供することを目的とする。
 本発明者らが鋭意検討した結果、所定の構造単位を含む硬化性樹脂が誘電特性に優れることを見出し、本発明を完成するに至った。
 本発明は以下の実施形態を含む。

 本発明によれば、誘電特性に優れる硬化性樹脂等を提供することができる。
 以下、本発明を実施するための形態(以下、「本実施形態」という。)について詳細に説明するが、本発明はこれに限定されるものではなく、その要旨を逸脱しない範囲で様々な変形が可能である。
 本明細書中、化学構造式における波線で切断されている結合は、各化学構造式で表される構造単位における別の構造単位に対する結合部位であることを意味する。
[硬化性樹脂]
 本実施形態の硬化性樹脂は、下記式(1)で表される構造単位(以下、「ジカルボン酸単位」ともいう。)と、

 ここで、上記式(1)中、Rは、エチレン性二重結合及びアセチレン性三重結合の少なくとも一方を1つ以上有する2価の基であり、上記式(2)中、Rは、脂環式構造を有する2価の基である。
 本実施形態の硬化性樹脂は、上記のジカルボン酸単位においてエチレン性二重結合及びアセチレン性三重結合の少なくとも一方を1つ以上有するため、分子内で、あるいは分子間で架橋することができ、すなわち適当な方法で硬化させることができる。従来のポリエステルカーボネートは、硬化性樹脂と架橋できる点(官能基)を持たないため、相溶性の低い硬化性樹脂に添加すると、相分離したり、硬化性樹脂との界面において剥離が生じたりする等の問題がある。また、本実施形態の硬化性樹脂は、エステル結合及びカーボネート結合を含む樹脂でありながらもエチレン性二重結合及びアセチレン性三重結合の少なくとも一方を1つ以上有するため、別の硬化性樹脂と混合させた場合に、当該別の硬化性樹脂の官能基と反応し架橋することが可能である。これにより、本実施形態の硬化性樹脂は、単独で硬化することが可能であり、さらには別の硬化性樹脂と混合した場合でも相分離や界面剥離が生じにくい。
 また、本実施形態の硬化性樹脂は、上記のジヒドロキシ単位が脂環式構造を有することに起因して、低い誘電率及び誘電正接が実現され、優れた誘電特性を発揮すると推察される。これは、当該ジヒドロキシ単位のモル容積が大きいこと、及び当該脂環式構造により樹脂分子の分子鎖の運動が制限されるためであると推察されるが、その要因はこれに限られない。
 なお、本明細書中、誘電特性に優れるとは、誘電率及び誘電正接のいずれもが低いことを意味する。誘電率及び誘電正接の具体的な値は特に限定されないが、例えば実施例のようにして作製される硬化性樹脂又は樹脂組成物の硬化物の誘電率(比誘電率)が2.7以下であり、誘電正接が0.010以下である場合、誘電特性に優れるといえる。本実施形態の硬化性樹脂及び樹脂組成物は、硬化物としたときにも誘電率及び誘電正接が低いものである。
 以下の(i)~(iii)を含む測定方法にしたがい算出される本実施形態の硬化性樹脂単独の誘電率及び誘電正接は、好ましくはそれぞれ2.7以下及び0.010以下である。
(i)硬化性樹脂を含む樹脂組成物の硬化物を作製し、当該硬化物の10GHzの誘電正接を測定する。
(ii)樹脂組成物の各成分の含有量を変更した複数の硬化物について(i)と同様の測定を実施する。
(iii)(i)及び(ii)の測定結果を外挿して、硬化性樹脂単体の誘電正接を算出する。
 (i)における樹脂組成物は特に限定されないが、例えば、後述の実施例7と同様に、トルエンのような有機溶媒、トリシクロデカノールアクリレートのような(メタ)アクリレート、及び有機過酸化物系開始剤のような開始剤を含んでいてよい。硬化物は、以下のように作製してよい。樹脂組成物を真空乾燥機に投入し、常温にて48時間、60℃にて3時間乾燥し溶媒を除去する。溶媒除去後の樹脂組成物を厚さ1mmの型へ投入し、アフレックスフィルム(AGC株式会社製)及びSUS板で挟み、200℃に加熱された真空プレス機へ投入する。10-2kPaまで減圧した後に、0.6MPaへ徐々に加圧プレスし、90分加熱後に取り出し、徐冷する。徐冷後に、樹脂組成物の硬化物を型から抜き出す。抜き出した硬化物を0.8mm幅に切り出して棒状のサンプルを作製する。切り出したサンプルを70℃の真空乾燥機で1日乾燥させる。
 (ii)において、例えば(i)における樹脂組成物が、後述の実施例7と同様に、トルエンのような有機溶媒、トリシクロデカノールアクリレートのような(メタ)アクリレート、及び有機過酸化物系開始剤のような開始剤を含む場合、開始剤の添加量を(i)における樹脂組成物よりも増加させたサンプル、及び減少させたサンプル、並びに硬化性樹脂に対する(メタ)アクリレートとの配合比を増加させたサンプル、及び減少させたサンプルの、少なくとも計4つのサンプルを硬化させ硬化物を作製してよい。
 (iii)において、(i)及び(ii)の測定結果に基づいて各成分の含有量と、誘電率及び誘電正接との比例式を算出して、当該比例式に基づいて外挿を実施してよい。
 上記の測定方法にしたがい算出される本実施形態の硬化性樹脂単独の誘電率は、より好ましくは2.6以下であり、さらに好ましくは2.5以下であり、さらにより好ましくは2.4以下である。当該誘電率の下限値は特に限定されず、例えば1.5、1.8、2.0であってよい。上記の測定方法にしたがい算出される本実施形態の硬化性樹脂単独の誘電正接は、より好ましくは0.008以下であり、さらに好ましくは0.006以下であり、さらにより好ましくは0.005以下である。当該誘電正接の下限値は特に限定されず、例えば0.0005、0.0003、又は0.0001であってよい。
 本実施形態の硬化性樹脂を含む、後述の実施例7と同様にして調製される樹脂組成物の硬化物の、後述の実施例7と同様にして測定される誘電率及び誘電正接は、好ましくはそれぞれ2.7以下及び0.010以下である。
 本実施形態の硬化性樹脂は、適当な刺激に応答して、又は自発的に、硬化する樹脂である。本実施形態の硬化性樹脂は、一態様において、熱硬化性樹脂であり、別の一態様において、光硬化性樹脂であり、さらに別の一態様において熱又は光硬化性樹脂である。
 ジカルボン酸単位におけるRは、エチレン性二重結合及びアセチレン性三重結合の少なくとも一方を1つ以上有する2価の基である。本明細書において「エチレン性二重結合」とは、芳香環を形成していない炭素-炭素二重結合を意味する。また、「アセチレン性三重結合」とは、炭素-炭素三重結合を意味する。本実施形態の硬化性樹脂は、このように芳香環を形成していない炭素間不飽和結合を有するため、単独で、又は架橋剤により架橋することができる。
 上記Rにおける炭素数は、特に限定されないが、例えば2以上8以下であり、好ましくは2以上6以下であり、より好ましくは2以上4以下であり、更により好ましくは2以上3以下である。
 上記Rにおけるエチレン性二重結合及びアセチレン性三重結合の合計数は、1以上であれば特に限定されないが、例えば1以上3以下、好ましくは1以上2以下、より好ましくは1である。上記Rは、エチレン性二重結合を有していることが好ましい。
 上記Rの好ましい態様としては、例えばエチレン性二重結合を1つ有する、炭素数2以上4以下の2価の炭化水素基が挙げられる。この好ましい態様において、エチレン性二重結合の数、及び炭素数は上記の範囲に任意に置き換えてよい。
 ジカルボン酸単位がエチレン性二重結合を有する場合の異性体構造は特に限定されない。すなわち、エチレン性二重結合を有するジカルボン酸単位は、シス配置であってよく、トランス配置であってよい。
 上記式(1)で表されるジカルボン酸単位は、下記式(1-1)又は(1-2)で表される構造単位であると好ましい。

 ここで、上記式(1-1)及び(1-2)中、R1Aは、それぞれ独立して水素原子、メチル基、又はエチル基である。R1Aは、好ましくは、それぞれ独立して、水素原子、又はメチル基である。
 ジカルボン酸単位は、フマル酸、マレイン酸又は無水マレイン酸に由来する構造単位であると特に好ましい。この場合、上記式(1)におけるRは、エチレン性二重結合を有する炭素数2の2価の炭化水素基である。このような態様によれば、硬化性樹脂の誘電特性が一層優れる傾向にある。
 本実施形態の硬化性樹脂は、1種のジカルボン酸単位のみを含んでいてもよく、2種以上のジカルボン酸単位を含んでいてもよい。製造が容易である観点、及び樹脂の特性の制御が容易である観点からは、硬化性樹脂に含まれるジカルボン酸単位の種類が1種類であることが好ましい。
 ジヒドロキシ単位におけるRは、脂環式構造を有する2価の基である。Rが脂環式構造を有する2価の基であることにより、本実施形態の硬化性樹脂の主鎖が剛直になり、さらにモル容積が大きくなると推察される。これにより、樹脂分子全体の分子鎖の運動が制限され、誘電特性が向上すると推察される。ただし、その要因はこれに限られない。Rにおいて、脂環式構造は主鎖にあってもよく、側鎖にあってもよく、主鎖及び側鎖にあってもよい。Rは好ましくは主鎖に脂環式構造を有する。また、Rは少なくとも1つの脂環式構造を有するが、2以上の脂環式構造を有していてもよい。
 上記Rにおける炭素数は、特に限定されないが、例えば5以上100以下であり、好ましくは6以上20以下であり、より好ましくは7以上18以下であり、更により好ましくは8以上17以下である。上記Rにおける炭素数は、上記範囲内において、80以下、70以下、60以下、50以下、40以下、又は30以下であってもよい。
 上記Rに含まれる炭素原子の数に対する脂環式構造を構成する炭素原子の数の割合は特に限定されず、例えば50%以上100%以下である。当該割合は、上記範囲において好ましくは60%以上であり、より好ましくは70%以上であり、さらに好ましくは75%以上である。このような態様によれば、ジヒドロキシ単位における分子鎖の運動が一層制限され、硬化性樹脂の誘電特性が一層向上する傾向にある。当該割合の上限値は特に限定されず、例えば100%、95%、90%、又は85%であってよい。
 上記Rは、2価の飽和炭化水素基であってよく、2価の不飽和炭化水素基であってよい。
 ジヒドロキシ単位は、シクロアルカン系骨格及びノルボルナン系骨格からなる群より選択される少なくとも1種を含むジヒドロキシ化合物に由来する構造単位であると好ましく、シクロヘキサン系骨格及びノルボルナン系骨格からなる群より選択される少なくとも1種を含むジヒドロキシ化合物に由来する構造単位であるとより好ましく、シクロアルカン骨格及びノルボルナン骨格からなる群より選択される少なくとも1種を含むジヒドロキシ化合物に由来する構造単位であるとより好ましく、シクロヘキサン骨格及びノルボルナン骨格からなる群より選択される少なくとも1種を含むジヒドロキシ化合物に由来する構造単位であるとさらに好ましい。ジヒドロキシ単位は、ノルボルナン系骨格を含むジヒドロキシ化合物に由来する構造単位であってよく、ノルボルナン骨格を含むジヒドロキシ化合物に由来する構造単位であってもよい。このような態様によれば、硬化性樹脂の誘電特性が一層向上する傾向にある。本明細書中、「ノルボルナン系骨格」とは、ノルボルナン(ビシクロ[2.2.1]ヘプタン)を含む骨格、及び当該骨格における単結合を不飽和結合に置き換えた骨格からなる群より選択される骨格を意味する。したがって、ノルボルナン系骨格は、例えばノルボルナン骨格及びノルボルネン骨格を含む。「シクロアルカン系骨格」とは、シクロアルカンを含む骨格、及び当該骨格における単結合を不飽和結合に置き換えた骨格からなる群より選択される骨格を意味する。シクロアルカン系骨格は、例えばシクロアルカン骨格及びシクロアルケン骨格を含む。「シクロヘキサン系骨格」とは、シクロヘキサンを含む骨格、及び当該骨格における単結合を不飽和結合に置き換えた骨格からなる群より選択される骨格を意味する。シクロヘキサン系骨格は、例えばシクロヘキサン骨格及びシクロヘキセン骨格を含む。
 上記式(2)で表されるジヒドロキシ単位は、下記式(2-4)で表される構造単位であると好ましく、下記式(2-1)、(2-2)、又は(2-3)で表される構造単位であるとより好ましい。あるいは、末端の酸素原子間にR2A及び/又はR2B及び/又はR2C及び/又はR2Dが規則的に又はランダムに繰り返される構造を含む構造単位であってもよい。

 上記式(2)で表されるジヒドロキシ単位は、炭素数3以上20以下のアルキレン基を主鎖とし、当該アルキレン基の側鎖に脂環式構造を有する基が結合されたジヒドロキシ化合物に由来する単位であってもよい。側鎖に結合する基における脂環式構造としては、例えばモノシクロ環、ビシクロ環、トリシクロ環、又はポリシクロ環であってよい。側鎖に結合する基は、シクロヘキシル基のようなシクロアルキル基又はノルボルナン系骨格に由来する1価の基であってよい。この態様において、ジヒドロキシ単位における炭素数は5以上100以下であってよい。
 ジヒドロキシ単位は、デカヒドロ-1,4:5,8-ジメタノナフタレン-ジメタノール(D-NDM)、トリシクロデカンジメタノール(例えば後述の式(10)で表されるトリシクロ[5.2.1.02,6]デカンジメタノール)(TCDDM)、シクロヘキサンジメタノール、ペンタシクロペンタデカンジメタノール(例えば後述の式(12)で表されるペンタシクロ[6.5.1.13,6.02,7.09,13]ペンタデカンジメタノール)(PCDDM)、水添ビスフェノールA、及び(トリメチルシクロヘキシリデン)ビスフェノール(TMC)のいずれかに由来する構造単位からなる群より選択される少なくとも1種であると特に好ましい。
 上記化合物において、脂環式構造に対して結合する基の結合位置は特に限定されない。例えば、D-NDMにおいて、脂環式構造に対してヒドロキシメチル基が結合する位置は特に限定されず、例えば2位及び6位であってよく、2位及び7位であってよい。シクロヘキサンジメタノールにおいて、シクロヘキサン環に対してヒドロキシメチル基が結合する位置は特に限定されず、例えばオルト位、メタ位、又はパラ位であってよい。TMCにおいて、シクロヘキサン環に対して3つのメチル基及び2つのフェノール基が結合する位置は特に限定されず、例えばTMCは(3,3,5-トリメチルシクロヘキシリデン)ビスフェノールであってよく、後述の式(14)で表される4,4’-(3,3,5-トリメチルシクロヘキシリデン)ビスフェノールであってよい。
 本実施形態の硬化性樹脂は、1種のジヒドロキシ単位のみを含んでいてもよく、2種以上のジヒドロキシ単位を含んでいてもよい。また、各ジヒドロキシ単位は、1種の立体異性体のみからなってよく、複数の立体異性体を含んでいてもよい。
 カーボネート単位は、ジアルキルカーボネート、ジアリールカーボネート、及びアルキルアリールカーボネートからなる群より選択される少なくとも1種に由来する構造単位であると好ましい。ジアルキルカーボネート、ジアリールカーボネート、及びアルキルアリールカーボネートの具体例は後述する。
 本実施形態の硬化性樹脂は、上述のジカルボン酸単位とジヒドロキシ単位とカーボネート単位とに加えて、更なる構造単位を含んでいてもよい。更なる構造単位は特に限定されないが、硬化性樹脂の誘電特性に悪影響を与えないものが好ましい。更なる構造単位としては、例えば、式(1)に該当しないジカルボン酸化合物に由来する構造単位、式(2)に該当しないジヒドロキシ化合物に由来する構造単位、エチレン性二重結合を有するモノヒドロキシ化合物等が挙げられる。
 そのようなジカルボン酸化合物としては、特に限定されないが、例えば飽和脂肪族ジカルボン酸、芳香族ジカルボン酸、及びそれらの酸無水物等が挙げられる。
 飽和脂肪族ジカルボン酸としては、例えばシクロヘキサンジカルボン酸、シクロペンタンジカルボン酸、アジピン酸、コハク酸、セバシン酸、アルキルコハク酸、シクロヘキサン二酢酸、アゼライン酸、マロン酸、ジメチルマロン酸、シュウ酸等が挙げられる。
 芳香族ジカルボン酸としては、例えばテレフタル酸、イソフタル酸、1,4-ナフタレンジカルボン酸、2,6-ナフタレンジカルボン酸、2,7-ナフタレンジカルボン酸、ビフェニルジカルボン酸、5-tert-ブチル-1,3-ベンゼンジカルボン酸、2,5-フランジカルボン酸、2,5-チオフェンジカルボン酸等が挙げられる。
 また、上記のようなジヒドロキシ化合物としては、特に限定されないが、例えば、脂肪族ジヒドロキシ化合物、芳香族ジヒドロキシ化合物等が挙げられる。
 脂肪族ジヒドロキシ化合物としては、例えばエチレングリコール、1,2-プロパンジオール、1,3-プロパンジオール、1,2-ブタンジオール、1,3-ブタンジオール、1,4-ブタンジオール、2,3-ブタンジオール、1,4-ブテンジオール、2-メチル-1,3-プロパンジオール、1,5-ペンタンジオール、ネオペンチルグリコール、2-エチル-2-メチルプロパン-1,3-ジオール、2-ブチル-2-エチルプロパン-1,3-ジオール、1,6-ヘキサンジオール、3-メチル-1,5-ペンタンジオール、2-エチル-1,3-ヘキサンジオール、2,4-ジメチル-1,5-ペンタンジオール、2,2,4-トリメチル-1,3-ペンタンジオール、1,7-へプタンジオール、1,8-オクタンジオール、1,9-ノナンジオール、1,10-デカンジオール等が挙げられる。
 芳香族ジヒドロキシ化合物としては、例えばヒドロキノン、レゾルシン、4,4’-ジヒドロキシビフェニル、キシリレングリコール、4,4’-ジヒドロキシジフェニルベンゾフェノン、ビスフェノール類等が挙げられる。ビスフェノール類としては、2,2-ビス(4-ヒドロキシフェニル)プロパン、2,2-ビス(3-メチル-4-ヒドロキシフェニル)プロパン、2,2-ビス(4-ヒドロキシ-3,5-ジメチルフェニル)プロパン、2,2-ビス(4-ヒドロキシ-3,5-ジエチルフェニル)プロパン、2,2-ビス(4-ヒドロキシ-(3-フェニル)フェニル)プロパン、2,2-ビス(4-ヒドロキシ-(3,5-ジフェニル)フェニル)プロパン、2,2-ビス(4-ヒドロキシ-3,5-ジブロモフェニル)プロパン、ビス(4-ヒドロキシフェニル)メタン、1,1-ビス(4-ヒドロキシフェニル)エタン、2,2-ビス(4-ヒドロキシフェニル)ブタン、2,2-ビス(4-ヒドロキシフェニル)ペンタン、1,1-ビス(4-ヒドロキシフェニル)-1-フェニルエタン、ビス(4-ヒドロキシフェニル)ジフェニルメタン、1,1-ビス(4-ヒドロキシフェニル)-2-エチルヘキサン、1,1-ビス(4-ヒドロキシフェニル)デカン、ビス(4-ヒドロキシ-3-ニトロフェニル)メタン、3,3-ビス(4-ヒドロキシフェニル)ペンタン、1,3-ビス(2-(4-ヒドロキシフェニル)-2-プロピル)ベンゼン、1,3-ビス(2-(4-ヒドロキシフェニル)-2-プロピル)ベンゼン、2,2-ビス(4-ヒドロキシフェニル)ヘキサフルオロプロパン、1,1-ビス(4-ヒドロキシフェニル)シクロヘキサン、ビス(4-ヒドロキシフェニル)スルホン、2,4’-ジヒドロキシジフェニルスルホン、ビス(4-ヒドロキシフェニル)スルフィド、ビス(4-ヒドロキシ-3-メチルフェニル)スルフィド、ビス(4-ヒドロキシフェニル)ジスルフィド、4,4’-ジヒドロキシジフェニルエーテル、4,4’-ジヒドロキシ-3,3’-ジクロロジフェニルエーテル、及び4,4’-(プロパン-2,2-ジイル)ビス(2-アリルフェノール)等が挙げられる。

 エチレン性二重結合を有するモノヒドロキシ化合物としては、例えばヒドロキシ基含有(メタ)アクリル酸エステルが挙げられ、具体的には、2-ヒドロキシエチル(メタ)アクリレート、3-ヒドロキシプロピル(メタ)アクリレート、4-ヒドロキシブチル(メタ)アクリレート、トリメチロールプロパンジ(メタ)アクリレート、ペンタエリスリトールトリ(メタ)アクリレート等が挙げられる。
 また、硬化性樹脂は、部分構造として、分子構造中にヒドロキシ基を有するシリコーンオイルに由来する構造、及び分子構造中にカルボキシ基を有するシリコーンオイルに由来する構造等を含んでいてもよい。
 分子構造中にヒドロキシ基を有するシリコーンオイルとしては、市販品を用いることができ、例えば、両末端に水酸基を有する「KF-6001」(官能基当量900)、「KF-6002」(官能基当量1600)、両末端にフェノール性水酸基を有する「X-22-1821」(官能基当量1470)(以上、信越化学工業(株)製)、「BY-16-752A」(官能基当量1500)(以上、東レダウコーニング(株)製)、一方の末端に水酸基を有する「X-22-170BX」(官能基当量2800)、「X-22-170DX」(官能基当量4670)、「X-22-176DX」(官能基当量1600)、「X-22-176F」(官能基当量6300)(以上、信越化学工業(株)製)、側鎖に水酸基を有する「X-22-4039」(官能基当量970)「X-22-4015」(官能基当量1870)(以上、信越化学工業(株)製)、両末端ポリエーテル中に水酸基を有する「SF8427」(官能基当量930、東レ・ダウコーニング(株)製)、「X-22-4952」(官能基当量1100、信越化学工業(株)製);側鎖ポリエーテル中に水酸基を有する「FZ-2162」(官能基当量750)及び「SH3773M」(官能基当量800)(以上、東レ・ダウコーニング(株)製)等が挙げられる。
 また、分子構造中にカルボキシ基を有するシリコーンオイルとしては、市販品を用いることができ、例えば、両末端にカルボキシ基を有する「X-22-162C」(官能基当量2300)、一方の末端にカルボキシ基を有する「X-22-3710」(官能基当量1450)及び側鎖にカルボキシ基を有する「X-22-3701E」(官能基当量4000)(以上、信越化学工業(株)製)等が挙げられる。
 本実施形態の硬化性樹脂に、上記のような構造単位及び/又は部分構造を導入することにより、柔軟性、機械的強度、耐熱性、難燃性、色調、溶剤溶解性等の性質を向上又は付与することができる傾向にある。
 本実施形態の硬化性樹脂における末端基は特に限定されず、例えばカルボキシ基及び/又はヒドロキシ基であってよいが、好ましくはカルボキシ基及び/又はヒドロキシ基が末端封止剤により封止された構造である。末端封止剤を有する態様によれば、硬化性樹脂の誘電特性がより優れる傾向にある。
 末端カルボキシ基封止剤としては、カルボキシ基と反応する基を有する化合物であれば特に限定されないが、例えば、モノカルボジイミド及びポリカルボジイミド化合物等のカルボジイミド化合物、オキサゾリン化合物、片末端ジオール等が挙げられる。
 末端ヒドロキシ基封止剤としては、ジフェニルカーボネート、モノカルボン酸等が挙げられる。
 本実施形態の硬化性樹脂は、ジカルボン酸単位、ジヒドロキシ単位、及びカーボネート単位を含むものである。これら単位の結合の順序は特に限定されないが、ジカルボン酸単位、及びカーボネート単位はジヒドロキシ単位と隣接していることが好ましい。ここで、硬化性樹脂中、これら単位が両端に有する酸素原子は、隣接する単位と共有されている。すなわち、例えばジヒドロキシ単位とジカルボン酸単位が隣接している場合、その構造は以下のエステル結合を形成する。

 本実施形態の硬化性樹脂は、ジカルボン酸単位、ジヒドロキシ単位、及びカーボネート単位のランダムコポリマーであってよく、カーボネート単位とジヒドロキシ単位とのコポリマーが、ジカルボン酸単位に連結されたコポリマーであってよく、ジカルボン酸単位とジヒドロキシ単位とのコポリマーが、カーボネート単位に連結されたコポリマーであってよい。
 本実施形態の硬化性樹脂は、一態様において、ジヒドロキシ単位及びジカルボン酸単位を含みカーボネート単位を含まないポリエステル部分を含む。この態様において、硬化性樹脂は、ジヒドロキシ単位及びジカルボン酸単位からなる複数のポリエステル部分が複数のカーボネート単位に連結されたポリエステルカーボネートであると好ましい。このような態様によれば、硬化性樹脂の誘電特性が一層向上する傾向にある。
 ジヒドロキシ単位の含有量NOHに対するジカルボン酸単位の含有量NCOOHのモル比NCOOH/NOHは、好ましくは0.010以上1.0未満であり、より好ましくは0.025以上0.50以下であり、さらに好ましくは0.050以上0.30以下であり、さらにより好ましくは0.075以上0.20以下である。モル比NCOOH/NOHが上記範囲内であると、誘電特性が一層向上する傾向にある。上記モル比NCOOH/NOHは、核磁気共鳴装置(NMR)によって測定することができる。
 ジヒドロキシ単位の含有量NOHに対するカーボネート単位の含有量NOCOOのモル比NOCOO/NOHは、好ましくは0.10以上1.5以下であり、より好ましくは0.50以上1.3以下であり、さらに好ましくは0.80以上1.1以下であり、さらにより好ましくは0.85以上1.05以下である。モル比NOCOO/NOHが上記範囲内であると、誘電特性が一層向上する傾向にある。上記モル比NOCOO/NOHは、核磁気共鳴装置(NMR)によって測定することができる。
 本実施形態の硬化性樹脂を構成する全ての構造単位Nallに対するジヒドロキシ単位、ジカルボン酸単位及びカーボネート単位の含有量の和のモル比(NOH+NCOOH+NOCOO)/Nallは、好ましくは0.60以上であり、より好ましくは0.70以上であり、さらに好ましくは0.80以上であり、さらにより好ましくは0.90以上である。上記モル比(NOH+NCOOH+NOCOO)/Nallの上限値は特に限定されないが、例えば、1.0、0.98、又は0.96としてもよい。上記モル比(NOH+NCOOH+NOCOO)/Nallが0.60以上であることにより、本実施形態の硬化性樹脂の誘電特性、溶剤溶解性、耐ブリードアウト性等が一層向上する傾向にある。上記モル比(NOH+NCOOH+NOCOO)/Nallは、核磁気共鳴装置(NMR)によって測定することができる。
 硬化性樹脂の誘電特性、溶剤溶解性、耐ブリードアウト性等が一層向上する観点から、硬化性樹脂中のジカルボン酸化合物に由来する全ての構造単位のうち、式(1)で表される構造単位の割合は、好ましくは0.60以上であり、より好ましくは0.70以上であり、さらに好ましくは0.80以上であり、さらにより好ましくは0.90以上である。当該割合の上限値は特に限定されないが、例えば、1.0、0.98、又は0.96としてもよい。
 同様の観点から、硬化性樹脂中のジヒドロキシ化合物に由来する全ての構造単位のうち、式(2)で表される構造単位の割合は、好ましくは0.60以上であり、より好ましくは0.70以上であり、さらに好ましくは0.80以上であり、さらにより好ましくは0.90以上である。当該割合の上限値は特に限定されないが、例えば、1.0、0.98、又は0.96としてもよい。
 上記式(1)で表される構造単位の割合及び式(2)で表される構造単位の割合は、核磁気共鳴装置(NMR)によって測定することができる。
 なお、各単量体に由来する構造単位の含有量は、硬化性樹脂の製造において各単量体の仕込み量(使用量)を調整することで制御することができる。その際、蒸発しやすく系外へ流出しやすい単量体は、系外への流出を考慮して蒸発しにくい単量体よりも多く使用することが好ましい。
 本実施形態の硬化性樹脂の数平均分子量は、特に限定されないが、好ましくは5.00×10以上3.00×10以下であり、より好ましくは1.00×10以上2.00×10以下であり、さらに好ましくは1.50×10以上1.50×10以下であり、さらにより好ましくは3.00×10以上1.00×10以下である。数平均分子量が3.00×10以下であると、硬化性樹脂の溶剤に対する溶解性が一層良好となる傾向にある。したがって、数平均分子量が3.00×10以下である態様は、銅張積層板等の充填材(例えばガラスクロス)に含浸させるような用途や、不飽和ポリエステルのように溶剤に溶解して用いる用途に好適に用いることができる。また、硬化性樹脂の数平均分子量が3.00×10以下であると、マレイミド樹脂等の他の硬化性樹脂と混合して硬化させた際にもブリードアウト(樹脂が均一に反応せずに、目視可能なレベルに同じ組成が集まってしまう現象)が生じることをより確実に防ぐことができる傾向にある。
 他方、硬化性樹脂の数平均分子量が5.00×10以上であると、樹脂内にジヒドロキシ単位を十分に組み込むことができる傾向にあり、誘電特性が一層向上する傾向にある。上記数平均分子量は、ゲルろ過クロマトグラフィー(GPC)により測定することができる。
 本実施形態の硬化性樹脂は、上述した全ての態様を任意に組み合わせて得られる全ての硬化性樹脂の態様を包含するものである。
 本実施形態の硬化性樹脂は、上記ジカルボン酸単位を含む化合物、上記ジヒドロキシ単位を含む化合物、及び上記カーボネート単位を含む化合物を反応させることにより製造することができる。
[硬化性樹脂の製造方法]
 本発明の一実施形態は、硬化性樹脂の製造方法に関する。
 本実施形態の硬化性樹脂の製造方法は、下記式(4)で表される化合物(以下、「ジカルボン酸化合物」ともいう。)及び下記式(4’)で表される化合物(以下、「ジカルボン酸無水物」ともいう。)の少なくとも一方と、

 ここで、上記式(4)中、Rは、エチレン性二重結合及びアセチレン性三重結合の少なくとも一方を1つ以上有する2価の基であり、R及びRはそれぞれ独立して水素原子又は炭素数1~7の1価の炭化水素基であり、上記式(4’)中、Rは式(4)におけるRと同義であり、上記式(5)中、Rは、脂環式構造を有する2価の基であり、R及びRはそれぞれ独立して水素原子又は炭素数1~7の1価の炭化水素基であり、上記式(6)中、R及びRはそれぞれ独立して任意の置換基である。
 本実施形態の硬化性樹脂の製造方法において、ジカルボン酸化合物又はジカルボン酸無水物が反応して樹脂に取り込まれることにより、本実施形態の硬化性樹脂のジカルボン酸単位が生じる。同様に、ジヒドロキシ化合物及びカーボネート化合物が反応して樹脂に取り込まれることにより、それぞれ本実施形態の硬化性樹脂のジヒドロキシ単位及びカーボネート単位が生じる。すなわち、本実施形態の硬化性樹脂のジカルボン酸単位、ジヒドロキシ単位、及びカーボネート単位は、それぞれ上記のジカルボン酸化合物又はジカルボン酸無水物、ジヒドロキシ化合物、及びカーボネート化合物に由来する構造単位である。
 上記式(4)及び(4’)におけるR、並びに上記式(5)におけるRは、それぞれ上記式(1)におけるR、及び上記式(2)におけるRと同義であり、好ましい態様も上述したとおりである。
 ジカルボン酸化合物及びジヒドロキシ化合物におけるR、R、R、及びRは、それぞれ独立して水素原子又は炭素数1~7の1価の炭化水素基である。ジカルボン酸化合物又はジヒドロキシ化合物が反応し、樹脂に取り込まれる際、上記R、R、R、及びRに対応するR-OH、R-OH、R-OH、及びR-OHが脱離することにより反応が進行する。したがって、R、R、R、及びRは、当該水酸化化合物の安定性が高い基であることが好ましい。また、反応性を高める観点から、R、R、R、及びRは、立体障害が小さい基であることが好ましい。
 上記R、R、R、及びRは、それぞれ独立して、水素原子、メチル基、エチル基、n-プロピル基、イソプロピル基、n-ブチル基、イソブチル基、フェニル基、又はベンジル基であることが好ましく、水素原子、メチル基、エチル基、又はフェニル基であることがより好ましく、水素原子、又はメチル基であることがさらに好ましく、水素原子であることが特に好ましい。
 本実施形態の硬化性樹脂の製造方法の好ましい態様において、ジカルボン酸無水物が用いられ、R及びRが水素原子であるジヒドロキシ化合物が用いられる。本実施形態の硬化性樹脂の製造方法の別の好ましい態様において、R及びRが水素原子であるジカルボン酸化合物、又はR及びRが水素原子であるジヒドロキシ化合物が用いられる。そのような態様によれば、効率よく硬化性樹脂を製造することができる傾向にある。
 カーボネート化合物において、R及びRはそれぞれ独立して任意の置換基である。カーボネート化合物が反応し、樹脂に取り込まれる際、上記R及びRに対応するR-OH及びR-OHが脱離することにより反応が進行する。したがって、R及びRは、当該水酸化化合物の安定性が高い基であることが好ましい。また、R及びRは、カーボネート化合物が安定な化合物となるように選択されることが好ましい。
 上記R及びRは、アルキル基又はアリール基であることが好ましく、炭素数1~6のアルキル基又は炭素数6~12のアリール基であることがより好ましく、炭素数1~3のアルキル基又は炭素数6のアリール基(フェニル基)であることがさらに好ましく、フェニル基であることがさらにより好ましい。
 カーボネート化合物としては、特に限定されないが、例えば、ジフェニルカーボネート、ジトリルカーボネート、ジメチルカーボネート、ジエチルカーボネート、ジ-t-ブチルカーボネート、ビス(クロロフェニル)カーボネート、m-クレジルカーボネート、及びジシクロヘキシルカーボネート等が挙げられる。カーボネート化合物は、好ましくはジフェニルカーボネート及び/又はアルキル基置換ジフェニルカーボネートである。
 上記のジカルボン酸化合物、ジカルボン酸無水物、ジヒドロキシ化合物、及びカーボネート化合物は、1種単独で用いてよく、2種以上を組み合わせて用いてもよい。
 本実施形態の硬化性樹脂の製造方法において、式(4)で表されるジカルボン酸化合物、式(4’)で表されるジカルボン酸無水物、式(5)で表されるジヒドロキシ化合物、及び式(6)で表されるカーボネート化合物以外の単量体又はオリゴマー若しくはポリマーを反応系に添加して、硬化性樹脂に取り込ませてもよい。そのような化合物としては、式(4)で表されるジカルボン酸化合物以外のジカルボン酸化合物及びその無水物、式(5)で表されるジヒドロキシ化合物以外のジヒドロキシ化合物、エチレン性二重結合を有するモノヒドロキシ化合物、分子構造中にヒドロキシ基を有するシリコーンオイル、分子構造中にカルボキシ基を有するシリコーンオイル等が挙げられる。これらの化合物としては、本実施形態の硬化性樹脂の説明において詳述したものが挙げられ、1種単独で用いてよく、2種以上を組み合わせて用いてもよい。
 ジカルボン酸化合物、ジカルボン酸無水物、ジヒドロキシ化合物及びカーボネート化合物の使用量は、本実施形態の硬化性樹脂におけるモル比NCOOH/NOH及びNOCOO/NOHが上記の好ましい範囲内になるように調整することが好ましい。
 すなわち、ジヒドロキシ化合物の使用量に対するジカルボン酸化合物及びジカルボン酸無水物の使用量の合計は、モル比で、好ましくは0.010以上1.0未満であり、より好ましくは0.025以上0.50以下であり、さらに好ましくは0.050以上0.30以下であり、さらにより好ましくは0.075以上0.20以下である。
 ジヒドロキシ化合物の使用量に対するカーボネート化合物の使用量は、モル比で、好ましくは0.10以上1.5以下であり、より好ましくは0.50以上1.3以下であり、さらに好ましくは0.80以上1.1以下であり、さらにより好ましくは0.85以上1.05以下である。なお、各化合物の使用量について、各化合物の蒸発のしやすさ(例えば反応温度における飽和蒸気圧)を指標として、より蒸発しやすい化合物の使用量を増加させてもよい。
 本実施形態の硬化性樹脂の製造方法において使用する化合物の総量のうち、ジカルボン酸化合物、ジカルボン酸無水物、ジヒドロキシ化合物及びカーボネート化合物の使用量の和の割合は、モル比で好ましくは0.60以上であり、より好ましくは0.70以上であり、さらに好ましくは0.80以上であり、さらにより好ましくは0.90以上である。上記割合の上限値は特に限定されないが、例えば、1.0、0.98、又は0.96としてもよい。上記割合を0.60以上とすることにより、誘電特性、溶剤溶解性、耐ブリードアウト性等に一層優れる硬化性樹脂を製造することができる傾向にある。
 誘電特性、溶剤溶解性、耐ブリードアウト性等に一層優れる硬化性樹脂が得られる観点から、本実施形態の製造方法で使用する全てのカルボキシ基を2つ有する化合物及びその無水物のうち、式(4)又は(4’)で表されるジカルボン酸化合物及びジカルボン酸無水物の使用量の割合は、好ましくは0.60以上であり、より好ましくは0.70以上であり、さらに好ましくは0.80以上であり、さらにより好ましくは0.90以上である。当該割合の上限値は特に限定されないが、例えば、1.0、0.98、又は0.96としてもよい。
 同様の観点から、本実施形態の製造方法で使用する全てのヒドロキシ基を2つ有する化合物のうち、式(5)で表されるジヒドロキシ化合物の使用量の割合は、好ましくは0.60以上であり、より好ましくは0.70以上であり、さらに好ましくは0.80以上であり、さらにより好ましくは0.90以上である。当該割合の上限値は特に限定されないが、例えば、1.0、0.98、又は0.96としてもよい。
 本実施形態の硬化性樹脂の製造方法は、一態様において、ジカルボン酸化合物及びジカルボン酸無水物の少なくとも一方と、ジヒドロキシ化合物とを反応させる工程1Aと、工程1Aにより得られる生成物と、カーボネート化合物とを反応させる工程1Bとを含んでいてよい。
 工程1Aにおいて、ジカルボン酸化合物及びジカルボン酸無水物の使用量の合計は、モル換算で、ジヒドロキシ化合物の使用量より少ないことが好ましい。このような態様によれば、工程1Aによりポリオール化合物が生成し、工程1Bにおいてカーボネート化合物と好適に反応する傾向にある。
 工程1Bにおいて、カーボネート化合物の使用量は、モル換算で、ジヒドロキシ化合物の使用量からジカルボン酸化合物及びジカルボン酸無水物の使用量の合計を引いたモル数よりも多いことが好ましい。このような態様によれば、工程1Aにおいて得られた生成物のヒロドキシ基数よりも多くのカーボネート化合物を使用するため、得られる硬化性樹脂の末端ヒロドキシ基の量を減らすことができる。それにより、より誘電特性に優れる硬化性樹脂が得られる傾向にある。
 本実施形態の硬化性樹脂の製造方法は、別の一態様において、カーボネート化合物とジヒドロキシ化合物とを反応させる工程2Aと、工程2Aにより得られる生成物とジカルボン酸化合物及びジカルボン酸無水物の少なくとも一方と、を反応させる工程2Bとを含んでいてよい。
 工程2Aにおいて、カーボネート化合物の使用量は、モル換算で、ジヒドロキシ化合物の使用量より少ないことが好ましい。このような態様によれば、工程2Aによりポリオール化合物が生成し、工程2Bにおいてジカルボン酸化合物及び/又はジカルボン酸無水物と好適に反応する傾向にある。
 工程2Bにおいて、ジカルボン酸化合物及びジカルボン酸無水物の使用量の合計は、モル換算で、ジヒドロキシ化合物の使用量からカーボネート化合物の使用量を引いたモル数と同程度であることが好ましい。このような態様によれば、工程2Aにおいて得られた生成物のヒロドキシ基数と同程度のジカルボン酸化合物及び/又はジカルボン酸無水物を使用するため、工程2Bにおける反応完了率が好適なものとなる傾向にある。
 工程1A及び工程2Bにおける反応は、反応物を常圧で加熱することにより実施してよい。工程1A及び工程2Bにおける反応は、反応物を常圧で加熱した後、さらに減圧下で加熱することにより実施してもよい。
 工程1A及び工程2Bにおける反応温度は、昇温条件であれば特に限定されないが、例えば80~290℃(両端値を含む。本明細書中、特に言及する場合を除き同様である。)であり、好ましくは120~270℃であり、より好ましくは150~250℃である。
 工程1A及び工程2Bにおいて減圧下で反応を実施する場合、減圧条件であれば系内の圧力は特に限定されないが、例えば100kPa以下、好ましくは50kPa以下、より好ましくは30kPa以下、さらに好ましくは15kPa以下である。
 工程1B及び工程2Aにおける反応は、反応物を常圧で加熱することにより実施してよい。工程1B及び工程2Aにおける反応は、反応物を常圧で加熱した後、さらに減圧下で加熱することにより実施してもよい。工程1B及び工程2Aにおける反応は、昇温と減圧を徐々に行いながら最終的に昇温減圧下で保持することにより実施してもよい。
 工程1B及び工程2Aにおける反応温度(最終温度)は、昇温条件であれば特に限定されないが、例えば100~290℃であり、好ましくは130~280℃であり、より好ましくは160~260℃である。
 工程1B及び工程2Aにおいて減圧下で反応を実施する場合、減圧条件であれば系内の圧力は特に限定されないが、例えば10kPa以下、好ましくは5kPa以下、より好ましくは1kPa以下である。
 工程1A、1B、2A、及び2Bは、不活性ガスの存在下で実施することが好ましい。不活性ガスとしては、例えば、窒素ガス、及びアルゴンガスが挙げられる。
 工程1A、1B、2A、及び2Bの各工程において、各反応物は、固体である場合は固体として供給してもよいし、加熱して溶融状態として供給してもよいし、水溶液として供給してもよく、液体である場合は単体の液体として供給してもよいし、溶媒との混合物として供給してもよい。また、反応の形式は、バッチ式、連続式、あるいはバッチ式と連続式との組み合わせのいずれの方法でもよい。
 工程1A、1B、2A、及び2Bは、触媒の存在下で実施することが好ましい。触媒としては、例えば、ポリカーボネートの合成やポリエステルの合成に一般的に使用されている触媒が挙げられる。具体的には、例えばアルカリ金属化合物、アルカリ土類金属化合物、含窒素化合物や、チタン、スズ、亜鉛、ジルコニウム、及び/又は鉛等の塩が挙げられる。また、アルカリ金属化合物及び/又はアルカリ土類金属化合物と共に補助的に、塩基性ホウ素化合物、塩基性リン化合物等の塩基性化合物を併用することも可能である。
 上記アルカリ金属化合物としては、例えばアルカリ金属の有機酸塩、無機塩、酸化物、水酸化物、水素化物及びアルコキシド等が挙げられる。具体的には、水酸化ナトリウム、水酸化カリウム、水酸化リチウム、水酸化セシウム、炭酸水素ナトリウム、炭酸水素カリウム、炭酸水素リチウム、炭酸水素セシウム、炭酸ナトリウム、炭酸カリウム、炭酸リチウム、炭酸セシウム、酢酸ナトリウム、酢酸カリウム、酢酸リチウム、酢酸セシウム、ステアリン酸ナトリウム、ステアリン酸カリウム、ステアリン酸リチウム、ステアリン酸セシウム、水素化ホウ素ナトリウム、水素化ホウ素カリウム、水素化ホウ素リチウム、水素化ホウ素セシウム、フェニル化ホウ素ナトリウム、フェニル化ホウ素カリウム、フェニル化ホウ素リチウム、フェニル化ホウ素セシウム、安息香酸ナトリウム、安息香酸カリウム、安息香酸リチウム、安息香酸セシウム、リン酸水素2ナトリウム、リン酸水素2カリウム、リン酸水素2リチウム、リン酸水素2セシウム、フェニルリン酸2ナトリウム、フェニルリン酸2カリウム、フェニルリン酸2リチウム、フェニルリン酸2セシウム、ナトリウム、カリウム、リチウム、セシウムのアルコレート、フェノレート、ビスフェノールAの2ナトリウム塩、2カリウム塩、2リチウム塩、2セシウム塩等が挙げられる。
 上記アルカリ土類金属化合物としては、例えばアルカリ土類金属化合物の有機酸塩、無機塩、酸化物、水酸化物、水素化物及びアルコキシド等が挙げられる。具体的には、水酸化カルシウム、水酸化バリウム、水酸化マグネシウム、水酸化ストロンチウム、炭酸水素カルシウム、炭酸水素バリウム、炭酸水素マグネシウム、炭酸水素ストロンチウム、炭酸カルシウム、炭酸バリウム、炭酸マグネシウム、炭酸ストロンチウム、酢酸カルシウム、酢酸バリウム、酢酸マグネシウム、酢酸ストロンチウム、ステアリン酸カルシウム、ステアリン酸バリウム、ステアリン酸マグネシウム、ステアリン酸ストロンチウム等が挙げられる。
 含窒素化合物としては、例えば4級アンモニウムヒドロキシド及びそれらの塩、アミン類等が挙げられる。具体的には、テトラメチルアンモニウムヒドロキシド、テトラエチルアンモニウムヒドロキシド、テトラプロピルアンモニウムヒドロキシド、テトラブチルアンモニウムヒドロキシド、トリメチルベンジルアンモニウムヒドロキシド等のアルキル基及び/又はアリール基を有する4級アンモニウムヒドロキシド類;トリエチルアミン、ジメチルベンジルアミン、トリフェニルアミン等の3級アミン類;ジエチルアミン、ジブチルアミン等の2級アミン類;プロピルアミン、ブチルアミン等の1級アミン類;2-メチルイミダゾール、2-フェニルイミダゾール、ベンゾイミダゾール等のイミダゾール類;あるいは、アンモニア、テトラメチルアンモニウムボロハイドライド、テトラブチルアンモニウムボロハイドライド、テトラブチルアンモニウムテトラフェニルボレート、テトラフェニルアンモニウムテトラフェニルボレート等の塩基又は塩基性塩等が挙げられる。
 チタン塩としては、例えばテトラメチルチタネート、テトラブチルチタネート、テトラプロピルチタネート、テトライソプロピルチタネート、テトライソブチルチタネート、及びテトラフェニルチタネートが挙げられる。
 スズ塩としては、例えば塩化スズ(II)、塩化スズ(IV)、酢酸スズ(II)、酢酸スズ(IV)、ジブチルスズオキサイド、ジブチルスズジラウレート、ジブチルスズジメトキシド、及びジブチルスズジアセテートが挙げられる。
 亜鉛塩としては、例えば酢酸亜鉛、安息香酸亜鉛、及び2-エチルヘキサン酸亜鉛が挙げられる。
 ジルコニウム塩としては、例えばジルコニウムアセチルアセトナート、及びオキシ酢酸ジルコニウム、ジルコニウムテトラブトキシドが挙げられる。
 鉛塩としては、例えば酢酸鉛(II)、及び酢酸鉛(IV)が挙げられる。
 また、アルカリ金属化合物及び/又はアルカリ土類金属化合物と併用され得る塩基性ホウ素化合物としては、例えばテトラメチルホウ素、テトラエチルホウ素、テトラプロピルホウ素、テトラブチルホウ素、トリメチルエチルホウ素、トリメチルベンジルホウ素、トリメチルフェニルホウ素、トリエチルメチルホウ素、トリエチルベンジルホウ素、トリエチルフェニルホウ素、トリブチルベンジルホウ素、トリブチルフェニルホウ素、テトラフェニルホウ素、ベンジルトリフェニルホウ素、メチルトリフェニルホウ素、及びブチルトリフェニルホウ素等のナトリウム塩、カリウム塩、リチウム塩、カルシウム塩、バリウム塩、マグネシウム塩、及びストロンチウム塩等が挙げられる。
 塩基性リン化合物としては、例えばトリエチルホスフィン、トリ-n-プロピルホスフィン、トリイソプロピルホスフィン、トリ-n-ブチルホスフィン、トリフェニルホスフィン、トリブチルホスフィン、及び四級ホスホニウム塩等が挙げられる。
 その他、ポリカーボネートの合成やポリエステルの合成に一般的に使用されている触媒として、三酸化二アンチモン等のアンチモン化合物;二酸化ゲルマニウム、四酸化ゲルマニウム等のゲルマニウム化合物;マンガン化合物等や、米国特許第4,025,492号、第4,136,089号、第4,176,224号、第4,238,593号及び第4,208,527号、並びにR.E.Wilfong, Journal of Polymer Science, 54, 385, (1961)等に開示の触媒等も挙げられる。
 上記の触媒は、1種単独で用いてよく、2種以上を組み合わせて用いてもよい。本実施形態の製造方法において、好ましくはチタン塩触媒が用いられる。
 なお、触媒を用いる態様において、工程1A及び2Aにおいて触媒を添加すればよく、必ずしも工程1B及び2Bにおいて新たに触媒を添加する必要はない。あるいは、本実施形態の製造方法の各工程のうちの一部の工程のみにおいて、触媒下で反応を実施してもよい。
 上記触媒の使用量は、特に限定されないが、例えば、反応に用いる全ジヒドロキシ化合物1モルに対して、金属原子換算で、0.1~500μモルであり、好ましくは0.5~100μモルである。
 上記工程1A、1B、2A、及び2Bの少なくとも1つの工程において、式(4)で表されるジカルボン酸化合物、式(4’)で表されるジカルボン酸無水物、式(5)で表されるジヒドロキシ化合物、及び式(6)で表されるカーボネート化合物以外の、上述した化合物を反応系に添加して、ジカルボン酸化合物、ジカルボン酸無水物、ジヒドロキシ化合物、及び/又はカーボネート化合物と一緒に反応させてもよい。
 本実施形態の硬化性樹脂の製造方法は、式(4)で表されるジカルボン酸化合物、式(4’)で表されるジカルボン酸無水物、式(5)で表されるジヒドロキシ化合物、及び式(6)で表されるカーボネート化合物以外の上述した化合物を専ら反応させる上記工程1A、1B、2A、及び2B以外の別の工程を有していてもよい。
 本実施形態の硬化性樹脂の製造方法は、上記のようにしてジカルボン酸化合物及び/又はジカルボン酸無水物と、ジヒドロキシ化合物と、カーボネート化合物とを反応させた後に、得られた生成物を精製する工程を含んでいてもよい。当該精製工程では、硬化性樹脂に取り込まれた未反応の反応物及び/又は副生成物及び/又は触媒成分を取り除く工程であってよい。副生成物としては、ジカルボン酸無水物と、ジヒドロキシ化合物と、カーボネート化合物との縮合反応により生成する化合物が挙げられる。
 精製工程としては、一般的に樹脂の精製方法として用いられている方法を適宜用いてよい。具体的には、樹脂を溶媒へ溶解した後に、貧溶媒や水へ滴下する再沈殿法や、液液抽出法が挙げられる。精製工程としては、好ましくはトルエン及び炭酸ナトリウム水溶液を用いた液液抽出を用いてよい。このような方法は、油相として誘電率が低いトルエンを用いるため、精製後、誘電特性に一層優れる硬化性樹脂を得ることができる傾向にある。このような精製工程は、各工程の途中(例えば工程1A及び2Aの間や、工程1B及び2Bの間)に実施してもよい。
 本実施形態の硬化性樹脂の製造方法については、「ポリエステル樹脂ハンドブック」(滝山榮一郎著、日刊工業新聞社発行)を適宜参酌してもよい。
 上述した製造方法に加えて、本実施形態の硬化性樹脂は、ポリカーボネートジオールにジカルボン酸化合物及びジカルボン酸無水物の少なくとも一方を反応させる方法によって製造してもよい。用いるポリカーボネートジオールとしては、カーボネート結合を含み、両末端がヒドロキシ基である化合物であれば特に限定されず、従来公知の市販のポリカーボネートジオールが挙げられる。反応条件及び用いてよい触媒は、上述の工程2Bと同じであってよい。
 また、上記工程1A及び1Bを含む製造方法、及び上記工程2A及び2Bを含む製造方法において、式(5)で表されるジヒドロキシ化合物に代えてポリカーボネートジオールを用いてもよい。用いるポリカーボネートジオールとしては、カーボネート結合を含み、両末端がヒドロキシ基である化合物であれば特に限定されず、従来公知の市販のポリカーボネートジオールが挙げられる。そのような態様によれば、カーボネート単位を多く含む硬化性樹脂を得ることができる傾向にある。
 本実施形態の硬化性樹脂の製造方法は、上述した全ての態様を任意に組み合わせて得られる全ての硬化性樹脂の製造方法の態様を包含するものである。
[樹脂組成物]
 本発明の一実施形態は、本実施形態の硬化性樹脂を含む樹脂組成物に関する。本実施形態の樹脂組成物は、本実施形態の硬化性樹脂に加えて、別の成分を更に含んでいてもよい。
 本実施形態の樹脂組成物が含み得る別の成分としては、例えば、エポキシ樹脂、シアン酸エステル化合物、マレイミド化合物、BT樹脂、重合可能な不飽和基を有する化合物、フェノール基及び芳香族カルボン酸基に由来するエステル構造を有する化合物、変性シリコーンオイル、熱安定剤、酸化防止剤、硬化剤並びに硬化促進剤等が挙げられる。上記の成分は、1種単独で用いてよく、2種以上を組み合わせて用いてもよい。
 エポキシ樹脂としては、例えばフェノールフェニルアラルキルノボラック型エポキシ樹脂、フェノールビフェニルアラルキル型エポキシ樹脂、ナフトールアラルキル型エポキシ樹脂、アントラキノン型エポキシ樹脂、ポリオキシナフチレン型エポキシ樹脂、ビスフェノールA型エポキシ樹脂、ビスフェノールF型エポキシ樹脂、フェノールノボラック型エポキシ樹脂、クレゾールノボラック型エポキシ樹脂、ビスフェノールAノボラック型エポキシ樹脂、3官能フェノール型エポキシ樹脂、4官能フェノール型エポキシ樹脂、ナフタレン型エポキシ樹脂、ビフェニル型エポキシ樹脂、アラルキルノボラック型エポキシ樹脂、脂環式エポキシ樹脂、ポリオール型エポキシ樹脂や、グリシジルアミン、グリシジルエステル、又はブタジエン等の二重結合をエポキシ化した化合物、水酸基含有シリコーン樹脂類とエピクロルヒドリンとの反応により得られる化合物、並びにこれらのハロゲン化物等が挙げられる。これらは、1種単独で用いてよく、2種以上を組み合わせて用いてもよい。
 シアン酸エステル化合物としては、例えばナフトールアラルキル型シアン酸エステル化合物、ノボラック型シアン酸エステル、フェノールビフェニルアラルキル型シアン酸エステル化合物、ビス(3,5-ジメチル4-シアナトフェニル)メタン、ビス(4-シアナトフェニル)メタン、1,3-ジシアナトベンゼン、1,4-ジシアナトベンゼン、1,3,5-トリシアナトベンゼン、1,3-ジシアナトナフタレン、1,4-ジシアナトナフタレン、1,6-ジシアナトナフタレン、1,8-ジシアナトナフタレン、2,6-ジシアナトナフタレン、2、7-ジシアナトナフタレン、1,3,6-トリシアナトナフタレン、4、4’-ジシアナトビフェニル、ビス(4-シアナトフェニル)エーテル、ビス(4-シアナトフェニル)チオエーテル、ビス(4-シアナトフェニル)スルホン、2、2-ビス(4-シアナトフェニル)プロパン、ポリメチレンポリフェニルポリイソシアネート、m-テトラメチルキシレンジイソシアネート、水添キシリレンジイソシアネート(1,3-ビス(イソシアナトメチル)シクロヘキサン)、イソホロンジイソシアネート、ノルボルネンジイソシアネート、ジシクロヘキシルメタンジイソシアネート、水添メチレンビスフェニレンジイソシアネート、1,4-シクロヘキサンジイソシアネート1,6-ヘキサメチレンジイソシアネート、トリメチレンジイソシアネート、2官能イソシアネート化合物が3量化されたイソシアヌレート環を有する3官能イソシアネート等が挙げられる。これらは、1種単独で用いてよく、2種以上を組み合わせて用いてもよい。
 マレイミド化合物としては、例えばN-フェニルマレイミド、N-ヒドロキシフェニルマレイミド、ビス(4-マレイミドフェニル)メタン、2,2-ビス{4-(4-マレイミドフェノキシ)-フェニル}プロパン、ビス(3,5-ジメチル-4-マレイミドフェニル)メタン、ビス(3-エチル-5-メチル-4-マレイミドフェニル)メタン、ビス(3,5-ジエチル-4-マレイミドフェニル)メタン、及びこれらマレイミド化合物のプレポリマー、並びにマレイミド化合物とアミン化合物のプレポリマー等が挙げられる。これらは、1種単独で用いてよく、2種以上を組み合わせて用いてもよい。
 BT樹脂とは、シアン酸エステル化合物及びマレイミド化合物を、無溶剤又はメチルエチルケトン、Nメチルピロドリン、ジメチルホルムアミド、ジメチルアセトアミド、トルエン、キシレン等の有機溶剤に溶解して加熱混合し、プレポリマー化したものである。ここで、シアン酸エステル化合物及びマレイミド化合物としては上記したものを用いることができる。これらは、1種単独で用いてよく、2種以上を組み合わせて用いてもよい。
 重合可能な不飽和基を有する化合物としては、特に限定されないが、例えば、エチレン、スチレン、ジビニルベンゼン、ジビニルビフェニル等のビニル化合物;メチル(メタ)アクリレート、2-ヒドロキシエチル(メタ)アクリレート、2-ヒドロキシプロピル(メタ)アクリレート、トリシクロデカノール(メタ)アクリレート、トリシクロデカノールジ(メタ)アクリレート、トリシクロデカノールトリ(メタ)アクリレート、ポリプロピレングリコールジ(メタ)アクリレート、トリメチロールプロパンジ(メタ)アクリレート、トリメチロールプロパントリ(メタ)アクリレート、ペンタエリスリトールテトラ(メタ)アクリレート、ジペンタエリスリトールヘキサ(メタ)アクリレート等の1価又は多価アルコールの(メタ)アクリレート類;ビスフェノールA型エポキシ(メタ)アクリレート、ビスフェノールF型エポキシ(メタ)アクリレート等のエポキシ(メタ)アクリレート類;アリルクロライド、酢酸アリル、アリルエーテル、プロピレン、トリアリルシアヌレート、トリアリルイソシアヌレート、フタル酸ジアリル、イソフタル酸ジアリル、マレイン酸ジアリル等のアリル化合物;ベンゾシクロブテン樹脂;(ビス)マレイミド樹脂等が挙げられる。これらの重合可能な不飽和基を有する化合物は、1種又は2種以上混合して用いることができる。
 フェノール基及び芳香族カルボン酸基に由来するエステル構造を有する化合物としては、例えばフェノール性水酸基を1つ有する化合物(a1)、フェノール性水酸基を2つ以上有する化合物(a2)及び芳香族ポリカルボン酸又はその酸ハロゲン化物(a3)から選択される化合物を反応原料とする活性エステル樹脂(I)、フェノール性水酸基を2つ以上有する化合物(b1)、芳香族モノカルボン酸又はその酸ハロゲン化物(b2)及び芳香族ポリカルボン酸又はその酸ハロゲン化物(b3)から選択される化合物を反応原料とする活性エステル樹脂(II)が挙げられる。これらの化合物の具体例は、国際公開第2020/003824号を参照することができる。これらは、1種単独で用いてよく、2種以上を組み合わせて用いてもよい。
 変性シリコーンオイルとしては、鎖状のシロキサン骨格を有し、分子構造中に、水素又は炭化水素基以外の基を有するものが挙げられる。変性基としては、例えばエポキシ基、アミノ基、水酸基、メタクリル基、メルカプト基、カルボキシ基、アルコキシ基及びシラノール基等が挙げられる。これらは、1種単独で用いてよく、2種以上を組み合わせて用いてもよい。
 熱安定剤としては、亜リン酸、リン酸、亜ホスホン酸、ホスホン酸及びこれらのエステル等が挙げられる。具体的には、例えばトリフェニルホスファイト、トリス(ノニルフェニル)ホスファイト、トリス(2,4-ジ-tert-ブチルフェニル)ホスファイト、トリデシルホスファイト、トリオクチルホスファイト、トリオクタデシルホスファイト、ジデシルモノフェニルホスファイト、ジオクチルモノフェニルホスファイト、ジイソプロピルモノフェニルホスファイト、モノブチルジフェニルホスファイト、モノデシルジフェニルホスファイト、モノオクチルジフェニルホスファイト、ビス(2,6-ジ-tert-ブチル-4-メチルフェニル)ペンタエリスリトールジホスファイト、2,2-メチレンビス(4,6-ジ-tert-ブチルフェニル)オクチルホスファイト、ビス(ノニルフェニル)ペンタエリスリトールジホスファイト、ビス(2,4-ジ-tert-ブチルフェニル)ペンタエリスリトールジホスファイト、ジステアリルペンタエリスリトールジホスファイト、トリブチルホスフェート、トリエチルホスフェート、トリメチルホスフェート、トリフェニルホスフェート、ジフェニルモノオルソキセニルホスフェート、ジブチルホスフェート、ジオクチルホスフェート、ジイソプロピルホスフェート、4,4’-ビフェニレンジホスフィン酸テトラキス(2,4-ジ-tert-ブチルフェニル)、ベンゼンホスホン酸ジメチル、ベンゼンホスホン酸ジエチル、ベンゼンホスホン酸ジプロピル等が挙げられる。これらは、1種単独で用いてよく、2種以上を組み合わせて用いてもよい。
 酸化防止剤としては、例えばペンタエリスリトールテトラキス(3-メルカプトプロピオネート)、ペンタエリスリトールテトラキス(3-ラウリルチオプロピオネート)、グリセロール-3-ステアリルチオプロピオネート、トリエチレングリコール-ビス[3-(3-tert-ブチル-5-メチル-4-ヒドロキシフェニル)プロピオネート]、1,6-ヘキサンジオール-ビス[3-(3,5-ジ-tert-ブチル-4-ヒドロキシフェニル)プロピオネート]、ペンタエリスリトール-テトラキス[3-(3,5-ジ-tert-ブチル-4-ヒドロキシフェニル)プロピオネート]、オクタデシル-3-(3,5-ジ-tert-ブチル-4-ヒドロキシフェニル)プロピオネート、1,3,5-トリメチル-2,4,6-トリス(3,5-ジ-tert-ブチル-4-ヒドロキシベンジル)ベンゼン、N,N-ヘキサメチレンビス(3,5-ジ-tert-ブチル-4-ヒドロキシ-ヒドロシンナマイド)、3,5-ジ-tert-ブチル-4-ヒドロキシ-ベンジルホスホネート-ジエチルエステル、トリス(3,5-ジ-tert-ブチル-4-ヒドロキシベンジル)イソシアヌレート、4,4’-ビフェニレンジホスフィン酸テトラキス(2,4-ジ-tert-ブチルフェニル)、3,9-ビス{1,1-ジメチル-2-[β-(3-tert-ブチル-4-ヒドロキシ-5-メチルフェニル)プロピオニルオキシ]エチル}-2,4,8,10-テトラオキサスピロ(5,5)ウンデカン等が挙げられる。これらは、1種単独で用いてよく、2種以上を組み合わせて用いてもよい。
 硬化剤としては、例えば、フェノールノボラック、クレゾールノボラック、アミノトリアジンノボラック樹脂等の多官能フェノール化合物;ジシアンジアミド、ジアミノジフェニルメタン及びジアミノジフェニルスルフォン等のアミン化合物;無水フタル酸、無水ピロメリット酸、無水マレイン酸等の酸無水物が挙げられる。
 硬化促進剤としては、例えば、ナフテン酸亜鉛、ナフテン酸コバルト、オクチル酸スズ、オクチル酸コバルト、ビスアセチルアセトナートコバルト(II)、トリスアセチルアセトナートコバルト(III)、亜鉛(II)アセチルアセトナート、鉄(III)アセチルアセトナート等の有機金属塩及び有機金属錯体、イミダゾール類及びその誘導体、有機リン系化合物、第二級アミン類、第三級アミン類、及び第四級アンモニウム塩が挙げられる。
 これらは、1種単独で用いてよく、2種以上を組み合わせて用いてもよい。
 本実施形態の樹脂組成物は、上記の成分の中でも、本実施形態の硬化性樹脂と反応して共に硬化する成分を含むことが好ましい。そのような成分としては、(メタ)アクリレート、イソシアヌレート、マレイミド化合物、ビニル基を持つ化合物、アリル基を持つ化合物等が挙げられる。
 樹脂組成物は、硬化を開始するための開始剤を更に含んでいてもよい。開始剤としては、加熱により硬化を開始する有機過酸化物系開始剤、及び光照射により硬化を開始する紫外線開始剤等が挙げられる。
 有機過酸化物系開始剤としては、例えば、メチルエチルケトンパーオキサイド、アセチルアセトンパーオキサイド等のケトンパーオキサイド;ベンゾイルパーオキサイド等のジアシルパーオキサイド;t-ブチルパーオキシベンゾエート等のパーオキシエステル;クメンハイドロパーオキサイド等のハイドロパーオキサイド;ジクミルパーオキサイド等ジアルキルパーオキサイド等が挙げられる。
 紫外線開始剤としては、例えば、ベンゾフェノン、ベンジル、メチルオルソベンゾイルベンゾエート等のベンゾフェノン;ベンゾインアルキルエーテル等のベンゾインエーテル;ベンジルジメチルケタール、2,2-ジエトキシアセトフェノン、2-ヒドロキシ-2-メチルプロピオフェノン、4-イソプロピル-2-ヒドロキシ-2-メチルプロピオフェノン、1,1-ジクロロアセトフェノン等のアセトフェノン;2-クロロチオキサントン、2-メチルチオキサントン、2-イソプロピルチオキサントン等のチオキサントン等が挙げられる。
 樹脂組成物は、上記以外の架橋剤を更に含んでいてもよい。ただし、本実施形態の硬化性樹脂は、エチレン性二重結合及び/又はアセチレン性三重結合を有することに起因して、架橋剤を使用することなく、単独で硬化することもできる。そのため、本実施形態の樹脂組成物は、架橋剤を含んでいなくてもよい。
 樹脂組成物に含まれる本実施形態の硬化性樹脂の含有量は、樹脂成分(樹脂及び樹脂と共に硬化する成分。固体成分と同義。)100質量部に対して、例えば1.0質量部以上であってよい。
 例えば、本実施形態の硬化性樹脂が相溶化剤として樹脂組成物に添加される場合、本実施形態の硬化性樹脂の含有量は、樹脂成分100質量部に対して、例えば1.0質量部以上10質量部以下、又は3.0質量部以上5.0質量部以下であってよい。
 あるいは、樹脂組成物に含まれる本実施形態の硬化性樹脂の含有量は、樹脂成分100質量部に対して、例えば10質量部以上、20質量部以上、30質量部以上、50質量部以上、70質量部以上、80質量部以上、90質量部以上、又は95質量部以上であってよい。本実施形態の硬化性樹脂の含有量が上記範囲内であると、一層誘電特性に優れる樹脂組成物を得ることができる傾向にある。また、そのような樹脂組成物の硬化物は、黄色度が低く、すなわち色調が良好である傾向にある。
 樹脂組成物に含まれる本実施形態の硬化性樹脂の含有量の上限値は、特に限定されず、樹脂成分100質量部に対して、100質量部、99質量部、95質量部、90質量部、又は80質量部であってよい。
 なお、樹脂組成物に含まれる本実施形態の硬化性樹脂以外の成分の含有量は、樹脂組成物中の本実施形態の硬化性樹脂の含有量が上記の範囲となる範囲において、適宜調整してよい。
 樹脂組成物は、補強基材や無機充填材等の充填材を更に含んでいてもよい。
 無機充填材としては、当業界において通常用いられるものであれば特に限定されない。具体的には、例えば、天然シリカ、溶融シリカ、アモルファスシリカ、中空シリカ等のシリカ類;水酸化アルミニウム、水酸化アルミニウム加熱処理品(水酸化アルミニウムを加熱処理し、結晶水の一部を減じたもの)、水酸化マグネシウム、ベーマイト等の金属水酸化物;窒化アルミニウム、窒化ホウ素等の窒化化合物;酸化モリブデン、モリブデン酸亜鉛等のモリブデン化合物;ホウ酸亜鉛、錫酸亜鉛、アルミナ、クレー、カオリン、タルク、焼成クレー、焼成カオリン、焼成タルク、マイカ、ガラス短繊維(EガラスやDガラス等のガラス微粉末類)、中空ガラス、球状ガラス、酸化チタン、シリコーンゴム、シリコーン複合パウダー等が挙げられる。
 補強基材としては、紙、ガラス布、ガラス不織布、アラミド紙、アラミド布、ガラスマット、ガラスロービング布等が挙げられる。
 充填材は、1種単独で用いてよく、2種以上を組み合わせて用いてもよい。
 樹脂組成物に含まれる充填材の含有量は、特に限定されず、樹脂成分100質量部に対して、例えば1~2000質量部である。充填材の含有量は、樹脂組成物の用途によって適宜変更することができる。
 樹脂組成物は、充填材に加えてシランカップリング剤や湿潤分散剤を含んでいてもよい。それらの成分を含むことにより、充填材、特に無機充填材の分散性が向上し、さらに樹脂と充填材との接着強度が向上する傾向にある。
 シランカップリング剤としては、一般に無機物の表面処理に使用されるシランカップリング剤であれば、特に限定されない。具体的には、例えば、γ-アミノプロピルトリエトキシシラン、N-β-(アミノエチル)-γ-アミノプロピルトリメトキシシラン等のアミノシラン系シランカップリング剤;γ-グリシドキシプロピルトリメトキシシラン等のエポキシシラン系シランカップリング剤;γ-メタアクリロキシプロピルトリメトキシシラン等のビニルシラン系シランカップリング剤;N-β-(N-ビニルベンジルアミノエチル)-γ-アミノプロピルトリメトキシシラン塩酸塩等のカチオニックシラン系シランカップリング剤;フェニルシラン系シランカップリング剤;p-スチリルトリメトキシシラン、p-スチリルトリエトキシシラン、p-スチリルメチルジメトキシシラン、p-スチリルメチルジエトキシシラン、N-(ビニルベンジル)-2-アミノエチル-3-アミノプロピルトリメトキシシラン塩酸塩等のスチリルシラン系カップリング剤等が挙げられる。
 湿潤分散剤としては、塗料用に使用されている分散安定剤であれば、特に限定されない。具体的には、例えばビッグケミー・ジャパン(株)製のDisperbyk-110、111、180、161、BYK-W996、W9010、W903等の湿潤分散剤が挙げられる。
 これらのシランカップリング剤及び湿潤分散剤は、1種単独で用いてよく、2種以上を組み合わせて用いてもよい。
 さらに、本実施形態の樹脂組成物は、必要に応じて溶剤を含んでいてもよい。樹脂組成物が有機溶剤を含むことにより、樹脂組成物の調製時における粘度が低下し、ハンドリング性が向上する傾向にある。溶剤としては、樹脂組成物中の少なくとも1つの成分を溶解可能なものであれば、特に限定されない。具体的には、例えば、アセトン、メチルエチルケトン、メチルセルソルブ等のケトン類;トルエン、キシレン等の芳香族炭化水素類;ジメチルホルムアミド等のアミド類;プロピレングリコールメチルエーテル及びそのアセテート等が挙げられる。溶剤は、1種単独で用いてよく、2種以上を組み合わせて用いてもよい。
[硬化物]
 本発明の一実施形態は、本実施形態の硬化性樹脂の硬化物、及び本実施形態の樹脂組成物の硬化物に関する。本実施形態の硬化物は、本実施形態の硬化性樹脂を含む硬化物であるため、誘電特性に優れる。また、本実施形態の硬化物は色調が良好である傾向にある。
 本実施形態の硬化性樹脂又は樹脂組成物を硬化する方法は特に限定されず、樹脂の種類に応じて適宜選択すればよい。硬化方法としては、例えば、熱硬化、及び光硬化が挙げられる。
 樹脂組成物を硬化させる場合、各成分が均一に混合されるよう、一度樹脂組成物を溶媒に溶解させ混合し、乾燥させたものを硬化することが好ましい。
[用途]
 本実施形態の硬化性樹脂、樹脂組成物、及びそれらの硬化物の用途としては、例えば、電子材料用途が挙げられる。具体的には、例えば電子部材、半導体封止材料、モールド樹脂、リジット基板、プリプレグ、積層板、樹脂付き銅箔、回路基板、アンダーフィル材料、及びビルドアップフィルムが挙げられる。他に、不飽和ポリエステルやエポキシ樹脂等の添加剤と共に、又は単独使用にて、炭素繊維強化プラスチック、及びガラス繊維強化プラスチックのような繊維強化複合材料としての使用が考えられる。
 繊維強化複合材料は、本実施形態の樹脂組成物と強化繊維とを含み、硬化させることにより繊維強化成形品を製造することができる。強化繊維としては特に限定されず、ガラス繊維、炭素繊維、ボロン繊維、及びアラミド繊維等が挙げられる。
 半導体封止材料は、本実施形態の樹脂組成物と無機充填材を含み、半導体デバイスの製造に用いられる。無機充填材としては、上述したものを用いることができる。
 プリプレグは、基材と、該基材に含浸又は塗布された樹脂組成物とを含む。プリプレグの製造方法は、常法にしたがって行うことができ、特に限定されない。例えば、樹脂組成物を基材に含浸又は塗布させた後、100~200℃の乾燥機中で1~30分加熱するなどして半硬化(Bステ-ジ化)させることで、作製することができる。
 基材としては、特に限定されず、各種プリント配線板材料に用いられている公知のものを、目的とする用途や性能により適宜選択して使用することができる。基材を構成する繊維の具体例としては、特に限定されないが、例えば、Eガラス、Dガラス、Sガラス、Qガラス、球状ガラス、NEガラス、Lガラス、Tガラスなどのガラス繊維;クォーツなどのガラス以外の無機繊維;ポリパラフェニレンテレフタラミド(ケブラー(登録商標)、デュポン(株)製)、コポリパラフェニレン・3,4’オキシジフェニレン・テレフタラミド(テクノーラ(登録商標)、帝人テクノプロダクツ(株)製)などの全芳香族ポリアミド;2,6-ヒドロキシナフトエ酸・パラヒドロキシ安息香酸(ベクトラン(登録商標)、(株)クラレ製)、ゼクシオン(登録商標、KBセーレン製)などのポリエステル;ポリパラフェニレンベンズオキサゾール(ザイロン(登録商標)、東洋紡績(株)製)、ポリイミドなどの有機繊維が挙げられる。これら基材は、1種を単独で用いても、2種以上を併用してもよい。
 積層板は、少なくともプリプレグを含む積層体である。積層板は、例えば、プリプレグと、他層とを組み合わせて積層成形することにより得ることができる。他層としては、特に限定されないが、例えば、別途作製した内層用の配線板が挙げられる。
 回路基板は、積層板と、該積層板の片面又は両面に配された金属箔とを含む。回路基板は、例えば、上記プリプレグと、銅箔とを積層して硬化して得られる銅箔張積層板である。使用する銅箔は、回路基板に用いられるものであれば、特に限定されないが、圧延銅箔や電解銅箔などの公知の銅箔が好ましい。
 ビルドアップフィルムは、樹脂組成物の硬化物と、基材フィルムとを含む。「ビルドアップ」とは、プリプレグ又は樹脂シートを積層すると共に、一層毎に孔あけ加工、配線形成などを繰り返すことによって、多層構造のプリント配線板を作製することを意味する。
 本実施形態の更なる効果としては、例えば、低熱膨張性、クラック防止、色調良好、溶剤溶解性、及び硬化時の樹脂同士の分離抑制が想定される。
 以下、実施例及び比較例を用いて本発明をより詳細に説明するが、本発明の技術的範囲はこれに限定されるものではない。
[硬化性樹脂の数平均分子量の測定]
 樹脂濃度が0.2質量%になるように硬化性樹脂をテトラヒドロフランに溶解させ、ゲルろ過クロマトグラフィー(GPC)で測定した。標準ポリスチレンを用いて作成した検量線により、各硬化性樹脂の数平均分子量を算出した。GPCは東ソー株式会社製カラムTSKgel SuperHM-Mを用い、カラム温度40℃で測定した。溶離液はテトラヒドロフランを0.6ml/minの流速で流し、屈折率検出器で測定した。
[硬化性樹脂の製造]
[実施例1]
 D-NDM(下記式(8)及び(9)で表されるデカヒドロ-1,4:5,8-ジメタノナフタレン-2,6(7)-ジメタノールの約1:1の混合物)175g、無水マレイン酸7.7g、及びテトラ-n-ブチルチタネート0.015gを、500mlセパラブルフラスコへ入れ、窒素フロー下で攪拌させながら、200℃へ徐々に加熱し、留出水が出なくなるまで保持した。その後、13kPaまで徐々に減圧させた後、30分保持し、常温まで放冷した。その後、ジフェニルカーボネート163gを添加し、昇温と減圧を徐々に行い、最終的に230℃、0.1kPa以下で重合を行った。以上により硬化性樹脂Aを得た。硬化性樹脂Aの数平均分子量は、5000であった。

[実施例2]
 ジフェニルカーボネートの使用量を160gとしたこと以外は、実施例1と同様の方法により硬化性樹脂Bを得た。硬化性樹脂Bの数平均分子量は、5000であった。
[実施例3]
 D-NDM219g、無水マレイン酸19g、テトラ-n-ブチルチタネート0.018g、ジフェニルカーボネート181gを使用したこと以外は、実施例1と同様の方法により硬化性樹脂Cを得た。硬化性樹脂Cの数平均分子量は、5000であった。
[実施例4]
 TCDDM(下記式(10)で表されるトリシクロデカンジメタノール)216g、無水マレイン酸9.8g、及びテトラ-n-ブチルチタネート0.020gを、500mlセパラブルフラスコへ入れ、窒素フロー下で攪拌させながら、165℃へ徐々に加熱し、留出水が出なくなるまで保持した。その後、13kPaまで徐々に減圧させた後、30分保持し、常温まで放冷した。その後、ジフェニルカーボネート226gを添加し、昇温と減圧を徐々に行い、最終的に230℃、0.1kPa以下で重合を行った。以上により硬化性樹脂Dを得た。硬化性樹脂Dの数平均分子量は、4800であった。

[実施例5]
 D-NDM175g、ジフェニルカーボネート152g、及びテトラ-n-ブチルチタネート0.015gを、500mlセパラブルフラスコへ入れ、窒素フロー下で攪拌させながら、昇温と減圧を徐々に行い、最終的に230℃、0.1kPa以下で重合を行った。常温へ放冷後、無水マレイン酸7.7gを添加し、200℃まで昇温し、留出水が出なくなるまで保持した。その後、13kPaまで徐々に減圧させた後、30分保持して重合を行うことで、硬化性樹脂Eを得た。硬化性樹脂Eの数平均分子量は、5000であった。
[実施例6]
 1,4-シクロヘキサンジメタノール137g、ジフェニルカーボネート183g、及びテトラ-n-ブチルチタネート0.0097gを、500mlセパラブルフラスコへ入れ、窒素フロー下で攪拌させながら、昇温と減圧を徐々に行い、最終的に230℃、0.1kPa以下で重合を行った。常温へ放冷後、無水マレイン酸9.3gを添加し、200℃まで昇温し、留出水が出なくなるまで保持した。その後、13kPaまで徐々に減圧させた後、30分保持して重合を行うことで、硬化性樹脂Hを得た。硬化性樹脂Hの数平均分子量は、5000であった。
[比較例1]
 プロピレングリコール151g、無水マレイン酸93g、及び無水フタル酸140gを、500mlセパラブルフラスコへ入れ、窒素フロー下で攪拌させながら、200℃まで上昇し、留出水が出なくなるまで保持した。その後、徐々に13kPaまで減圧後、30分保持して、不飽和ポリエステル樹脂である硬化性樹脂Fを得た。
[比較例2]
 D-NHEs(デカヒドロ-1,4:5,8-ジメタノナフタレン-2-メトキシカルボニル-6(7)-メタノール)222g、無水マレイン酸9.0g、及びテトラ-n-ブチルチタネート0.020gを、500mlセパラブルフラスコへ入れた。窒素フロー下で攪拌させながら、昇温と減圧を徐々に行い、最終的に280℃、0.1kPa以下で重合を行うことで、硬化性樹脂Gを得た。
[硬化性樹脂の評価]
(誘電率・誘電正接測定方法)
 以下の実施例7~17及び比較例3~5において、樹脂組成物の硬化物である棒状のサンプルを作製した。当該サンプルについて、空洞共振器摂動法(Agilent 8722ES,アジレントテクノロジー製)にて10GHzの誘電率及び誘電正接を測定した。
[実施例7]
 上記で製造した硬化性樹脂A5.6g、トリシクロデカノールアクリレート1.9g、及びパーブチルP(日油株式会社製)0.075gをトルエンへ溶解させ、20wt%の溶液を得た。その後、真空乾燥機に投入し、常温にて48時間、60℃にて3時間乾燥しトルエンを除去した。トルエン除去後の樹脂組成物を厚さ1mmの型へ投入し、アフレックスフィルム(AGC株式会社製)及びSUS板で挟み、200℃に加熱した真空プレス機へ投入した。10-2kPaまで減圧した後に、0.6MPaへ徐々に加圧プレスし、90分加熱後に取り出し、徐冷した。徐冷後に、樹脂組成物の硬化物を型から抜き出した。抜き出した硬化物を0.8mm幅に切り出して棒状のサンプルを作製した。切り出したサンプルを70℃の真空乾燥機で1日乾燥させた後に、誘電率及び誘電正接を測定した。結果を表1に示す。
[実施例8~17:比較例3~5]
 表1又は表2に記載の成分配合量で樹脂組成物を配合したこと以外は、実施例7と同様にして棒状のサンプルを作製した。誘電率及び誘電正接の測定結果を表1及び2に示す。

[実施例18]
 実施例7及び10~13の結果から硬化性樹脂A単独の誘電率及び誘電正接を算出した。具体的には、各成分の含有量と、誘電率及び誘電正接との比例式を算出し、硬化性樹脂A単独の誘電率及び誘電正接を求めた。硬化性樹脂A単独の誘電率及び誘電正接は、それぞれ2.4、及び0.003と算出された。
[さらなる硬化性樹脂の製造及び評価]
 さらに以下の実施例19、20、及び21により、それぞれ硬化性樹脂I、J、及びKを製造した。また、実施例22、23、及び24において、それぞれ硬化性樹脂I、J、及びKを含む樹脂組成物の硬化物である棒状のサンプルを作製した。当該サンプルについて、空洞共振器摂動法(Agilent 8722ES,アジレントテクノロジー製)にて10GHzの誘電率及び誘電正接を測定した。
[実施例19]
 PCDDM(下記式(12)で表されるペンタシクロ[6.5.1.13,6.02,7.09,13]ペンタデカンジメタノール)44.7g、無水マレイン酸1.7g、及びテトラ-n-ブチルチタネート0.0030gを、500mlセパラブルフラスコへ入れ、窒素フロー下で攪拌させながら、200℃へ徐々に加熱し、留出水が出なくなるまで保持した。その後、13kPaまで徐々に減圧させた後、30分保持し、常温まで放冷した。その後、ジフェニルカーボネート35.1gを添加し、昇温と減圧を徐々に行い、最終的に230℃、0.1kPa以下で重合を行った。以上により硬化性樹脂Iを得た。硬化性樹脂Iの数平均分子量は、4300であった。

[実施例20]
 水添BisA(下記式(13)で表される水添ビスフェノールA)44.2g、無水マレイン酸1.8g、及びテトラ-n-ブチルチタネート0.0030gを、500mlセパラブルフラスコへ入れ、窒素フロー下で攪拌させながら、200℃へ徐々に加熱し、留出水が出なくなるまで保持した。その後、13kPaまで徐々に減圧させた後、30分保持し、常温まで放冷した。その後、ジフェニルカーボネート38gを添加し、昇温と減圧を徐々に行い、最終的に230℃、0.1kPa以下で重合を行った。以上により硬化性樹脂Jを得た。硬化性樹脂Jの数平均分子量は、2000であった。

[実施例21]
 TMC(下記式(14)で表される4,4’-(3,3,5-トリメチルシクロヘキシリデン)ビスフェノール)44.2g、無水マレイン酸1.8g、及びテトラ-n-ブチルチタネート0.0030gを、500mlセパラブルフラスコへ入れ、窒素フロー下で攪拌させながら、200℃へ徐々に加熱し、留出水が出なくなるまで保持した。その後、13kPaまで徐々に減圧させた後、30分保持し、常温まで放冷した。その後、ジフェニルカーボネート38gを添加し、昇温と減圧を徐々に行い、最終的に230℃、0.1kPa以下で重合を行った。以上により硬化性樹脂Kを得た。硬化性樹脂Kの数平均分子量は、2000であった。

[実施例22~24]
 表3に記載の成分配合量で樹脂組成物を配合したこと以外は、実施例7と同様にして棒状のサンプルを作製した。誘電率及び誘電正接の測定結果を表3に示す。

Claims (25)

  1.  下記式(1)で表される構造単位と、下記式(2)で表される構造単位と、下記式(3)で表される構造単位と、を含む、硬化性樹脂。

    (上記式(1)中、Rは、エチレン性二重結合及びアセチレン性三重結合の少なくとも一方を1つ以上有する2価の基であり、上記式(2)中、Rは、脂環式構造を有する2価の基である。)
  2.  前記硬化性樹脂を構成する全ての構造単位に対する、前記式(1)で表される構造単位、前記式(2)で表される構造単位、及び前記式(3)で表される構造単位の含有量の和のモル比が、0.60以上1.0以下である、請求項1に記載の硬化性樹脂。
  3.  前記式(3)で表される構造単位が、ジアルキルカーボネート、ジアリールカーボネート、及びアルキルアリールカーボネートからなる群より選択される少なくとも1種に由来する、請求項1に記載の硬化性樹脂。
  4.  前記式(1)で表される構造単位が、フマル酸、マレイン酸及び無水マレイン酸からなる群より選択される少なくとも1種に由来する、請求項1に記載の硬化性樹脂。
  5.  前記式(2)で表される構造単位が、ノルボルナン系骨格、及びシクロヘキサン系骨格からなる群より選択される少なくとも1種を含むジヒドロキシ化合物に由来する、請求項1に記載の硬化性樹脂。
  6.  前記式(2)で表される構造単位に対する前記式(1)で表される構造単位のモル比が、0.010以上1.0未満である、請求項1に記載の硬化性樹脂。
  7.  前記式(2)で表される構造単位に対する前記式(3)で表される構造単位のモル比が、0.10以上1.5以下である、請求項1に記載の硬化性樹脂。
  8.  数平均分子量が、5.00×10以上3.00×10以下である、請求項1に記載の硬化性樹脂。
  9.  前記式(1)で表される構造単位、及び前記式(2)で表される構造単位を含み、かつ前記式(3)で表される構造単位を含まないポリエステル部分を含む、請求項1に記載の硬化性樹脂。
  10.  以下の(i)~(iii)を含む測定方法にしたがい算出される誘電正接が0.010以下である、請求項1に記載の硬化性樹脂。
    (i)前記硬化性樹脂を含む樹脂組成物の硬化物を作製し、当該硬化物の10GHzの誘電正接を測定する。
    (ii)前記樹脂組成物の各成分の含有量を変更した複数の硬化物について前記(i)と同様の測定を実施する。
    (iii)前記(i)及び(ii)の測定結果を外挿して、前記硬化性樹脂単体の誘電正接を算出する。
  11.  請求項1~10のいずれか1項に記載の硬化性樹脂の硬化物。
  12.  請求項1~10のいずれか1項に記載の硬化性樹脂を含む、樹脂組成物。
  13.  前記硬化性樹脂の含有量が、樹脂成分100質量部に対して1.0質量部以上である、請求項12に記載の樹脂組成物。
  14.  下記式(4)で表される化合物及び下記式(4’)で表される化合物の少なくとも一方と、下記式(5)で表される化合物と、下記式(6)で表される化合物と、を反応させることを含む、硬化性樹脂の製造方法。
