Description

液化石油ガス合成用触媒および液化石油ガスの製造方法
 本開示は、液化石油ガス合成用触媒および液化石油ガスの製造方法に関する。
 プロパンおよびブタンを主成分とする液化石油ガス(LPG)は、油田や天然ガス田の内部に、メタンやエタンなどの不純物ガスと混在した状態で存在する。このようなガスを地上の設備に移送した後、ガスからプロパンおよびブタンを分離および回収し、さらに硫黄や水銀などの不純物を取り除いて、液化石油ガスを得る。
 さらに、液化石油ガスは、原油にも含まれている。そのため、製油所の精製工程でプロパンおよびブタンを分離および抽出して、液化石油ガスを得ることもできる。
 さらに、一酸化炭素と水素の合成ガスから液化石油ガスを製造する方法も研究されている。例えば、特許文献1~4には、主成分がブタンである液化石油ガスの製造方法が記載されている。
 また、非特許文献1~2は、一酸化炭素と水素の合成ガスから、イソブタンが主成分である炭化水素の製造方法を開示している。
 上記の特許文献では、主に、メタノール合成触媒とパラジウムを担持するゼオライトとの混合触媒を用いて、液化石油ガスやガソリンの製造を行う。
 上記特許文献等の従来の混合触媒を用いた液化石油ガスの合成において、プロパンやブタン等の液化石油ガスの収率を高くするために合成を高温で行う場合、混合触媒が劣化して液化石油ガスの収率が経時的に低下し、液化石油ガスを長期に亘って安定して合成することが困難な場合がある。特に、触媒活性の良好なCu-Zn系触媒を用いると、高温による劣化が顕著である。
 一方で、このような高温による触媒の劣化を抑制するために、上記特許文献等の従来の混合触媒を用いて、液化石油ガスの合成を低温で行うと、プロパン等の液化石油ガスの収率が非常に低いという問題がある。
 また、プロパンは気化しやすく例えば寒冷地でも燃料として使用しやすいため、液化石油ガスの中でも特にプロパンの収率が高いことが望ましい。

[3] 前記Cu-Zn系触媒物質の質量(M1)と前記MFI型ゼオライト触媒物質の質量(M2)との合計質量に対する前記Cu-Zn系触媒物質の質量(M1)の比(M1/(M1+M2))は、0.50以上0.95以下である、上記[1]に記載の液化石油ガス合成用触媒。
[4] 前記MFI型ゼオライト触媒物質は、Ptのみを担持する、上記[1]~[3]のいずれか1つに記載の液化石油ガス合成用触媒。
[5] 前記MFI型ゼオライト触媒物質は、さらにPdを担持する、上記[1]~[3]のいずれか1つに記載の液化石油ガス合成用触媒。
[6] 前記MFI型ゼオライト触媒物質に担持されるPtの質量(MPt)およびPdの質量(MPd)の合計質量(MPt+MPd)に対するPdの質量(MPd)の比(MPd/(MPt+MPd))は、0.70以下である、上記[5]に記載の液化石油ガス合成用触媒。
[7] 前記MFI型ゼオライト触媒物質におけるPtの質量(MPt)およびPdの質量(MPd)の合計質量(MPt+MPd)は、前記MFI型ゼオライト触媒物質の質量(M2)に対して0.1質量%以上1.0質量%以下である、上記[5]または[6]に記載の液化石油ガス合成用触媒。
[8] 前記Cu-Zn系触媒物質と前記MFI型ゼオライト触媒物質とは、互いに独立して存在し、前記Cu-Zn系触媒物質および前記MFI型ゼオライト触媒物質は、ともに粉粒体または成形体である、上記[1]~[7]のいずれか1つに記載の液化石油ガス合成用触媒。
[9] 上記[1]~[8]のいずれか1つに記載の液化石油ガス合成用触媒を還元処理する還元処理工程と、前記還元処理工程で還元処理した液化石油ガス合成用触媒に、一酸化炭素と水素とを供給する供給工程と、前記還元処理した液化石油ガス合成用触媒によって、前記供給工程で供給された一酸化炭素および水素を反応させ、液化石油ガスを合成する合成工程とを有する、液化石油ガスの製造方法。
[10] 前記供給工程において、一酸化炭素と水素とを供給するガス空間速度(GHSV)は、300/h以上20000/h以下である、上記[9]に記載の液化石油ガスの製造方法。
[11] 前記合成工程において、260℃以上360℃以下の温度で、一酸化炭素および水素を反応させる、上記[9]または[10]に記載の液化石油ガスの製造方法。
[12] 前記合成工程において、2.0MPa以上6.0MPa以下の圧力で、一酸化炭素および水素を反応させる、上記[9]~[11]のいずれか1つに記載の液化石油ガスの製造方法。
 本開示によれば、液化石油ガスの合成温度が低くても高い収率でプロパンを製造できる、液化石油ガス合成用触媒および液化石油ガスの製造方法を提供することができる。

 以下、実施形態に基づき詳細に説明する。
 本発明者らは、鋭意研究を重ねた結果、Cu-Zn系触媒物質とゼオライト触媒物質とを含む液化石油ガス合成用触媒において、Cu-Zn系触媒物質の質量(M1)とゼオライト触媒物質の質量(M2)との合計質量に対するCu-Zn系触媒物質の質量(M1)の比(M1/(M1+M2))を特定範囲にした上で、ゼオライト触媒物質の構成および担持物質を特定のものとすることによって、液化石油ガスの合成温度が低くても高い収率でプロパンを製造できることを見出し、かかる知見に基づき本開示を完成させるに至った。
 本実施形態の液化石油ガス合成用触媒は、Cu-Zn系触媒物質と、Ptを担持するMFI型ゼオライト触媒物質(以下、単にゼオライト触媒物質ともいう)と、を含み、Cu-Zn系触媒物質の質量(M1)とMFI型ゼオライト触媒物質の質量(M2)との合計質量に対するCu-Zn系触媒物質の質量(M1)の比(M1/(M1+M2))は、0.30以上0.95以下である。
 上記のように、実施形態の液化石油ガス合成用触媒は、Cu-Zn系触媒物質およびMFI型ゼオライト触媒物質を含む。液化石油ガス合成用触媒は、一酸化炭素および水素から液化石油ガスを合成できる。本実施形態の液化石油ガス合成用触媒によって合成される液化石油ガスは、主成分がプロパンおよびブタンであり、プロパンがブタンよりも多く含まれる。本実施形態の液化石油ガス合成用触媒によって合成される液化石油ガスは、液化石油ガスに対するプロパンおよびブタンの合計の割合が、例えば20Cmol%以上である。また、本実施形態の液化石油ガス合成用触媒によって合成される液化石油ガスは、プロパンおよびブタンの合計に対するプロパンの割合が、例えば55vol%以上である。
 液化石油ガス合成用触媒を構成するCu-Zn系触媒物質は、一酸化炭素および水素からメタノールやジメチルエーテル等の液化石油ガス前駆体を合成する、液化石油ガス前駆体合成触媒としての機能を有する。
 液化石油ガス合成用触媒を構成するCu-Zn系触媒物質とは、酸化銅および酸化亜鉛を含む触媒であり、液化石油ガス前駆体を合成する触媒の中でも、液化石油ガス前駆体を合成する性能に優れている。Cu-Zn系触媒物質は、酸化銅および酸化亜鉛の他に、さらに酸化アルミニウム、酸化ガリウム、酸化ジルコニウムや、酸化インジウム等を含んでいてもよい。酸化アルミニウム、酸化ガリウム、酸化ジルコニウムや、酸化インジウム等を含むことにより、酸化銅や酸化亜鉛の分散性を良好にすることができる。活性点と推測されている銅と亜鉛の界面の数を効率的に形成する観点から、Cu-Zn系触媒物質は、酸化銅と酸化亜鉛と酸化アルミニウムとの三元系酸化物であることが好ましい。
 液化石油ガス合成用触媒を構成するゼオライト触媒物質は、Cu-Zn系触媒物質で生成した液化石油ガス前駆体から液化石油ガスを合成する。本実施形態では、合成された液化石油ガスは、主成分としてプロパンおよびブタンを含み、プロパンをブタンよりも多く含む。
 液化石油ガス合成用触媒を構成するゼオライト触媒物質について、ゼオライトの種類はMFI型である。MFI型であるゼオライト触媒物質は、ベータ型ゼオライトに比べて細孔径が小さいため、液化石油ガスを構成する成分のうち、ブタン等よりもプロパンを効率的に合成でき、プロパンの収率を高くすることができると推測される。
 また、MFI型ゼオライト触媒物質は、Pt(白金)を担持する。好ましくは、MFI型ゼオライト触媒物質は、Ptのみを担持する。Ptを担持するMFI型ゼオライト触媒物質は、液化石油ガス前駆体を効率的に反応させることができるため、プロパンの収率を高くすることができると推測される。
 本実施形態において、Cu-Zn系触媒物質の質量(M1)とMFI型ゼオライト触媒物質の質量(M2)との合計質量に対するCu-Zn系触媒物質の質量(M1)の比(M1/(M1+M2))(以下、単にCu-Zn系触媒物質の質量比ともいう)は、0.30以上0.95以下である。上記Cu-Zn系触媒物質の質量比が上記範囲内であると、一酸化炭素および水素から液化石油ガスを効率よく合成できる。
 上記範囲のうち、上記比(M1/(M1+M2))が0.30以上0.70未満であると、液化石油ガス合成用触媒における初期の触媒活性が高い。上記比について、下限値は、好ましくは0.35以上、より好ましくは0.40以上であり、上限値は、好ましくは0.65以下、より好ましくは0.60以下である。
 また、上記範囲のうち、上記比(M1/(M1+M2))が0.50以上0.95以下であると、液化石油ガス合成用触媒における触媒活性の長期安定性が優れている。上記比について、下限値は、好ましくは0.50以上、より好ましくは0.60以上、さらに好ましくは0.70以上であり、上限値は、好ましくは0.95以下、より好ましくは0.90以下、さらに好ましくは0.85以下である。
 液化石油ガス合成用触媒上でのCOとHからの液化石油ガス生成反応は、以下の反応メカニズムで進行する。まず、COとHはCu-Zn系触媒物質(例えば、CuZnOZrOAl)上で液化石油ガス前駆体であるメタノールに変換される。次いで、生成したメタノールはMFI型ゼオライト触媒(例えば、Pt/P-ZSM-5)上の酸点で脱水されてジメチルエーテルに変換される。さらにジメチルエーテルはMFI型ゼオライト触媒上の酸点で脱水され、増炭反応、分解反応を繰り返し、オレフィンに変化する。生成したオレフィンは、MFI型ゼオライト触媒上のPtなどの貴金属上で水素化されて、液化石油ガスなどを生成する。
 ここで、液化石油ガスの合成において、合成温度を高くするとプロパン等の液化石油ガスの収率を高くし得る。しかしながら、液化石油ガス前駆体を合成する性能に優れているCu-Zn系触媒を用いると、高温で凝集するため、Cu-Zn系触媒が顕著に経時劣化し、液化石油ガスを長期に亘って安定して合成し難い。一方、このような高温によるCu-Zn系触媒の劣化を抑制するために合成温度を低くする(例えば330℃以下)と、Cu-Zn系触媒の劣化は抑制できるが、プロパン等の液化石油ガスの収率が低い。
 しかしながら、本実施形態の液化石油ガス合成用触媒を用いることにより、液化石油ガスの合成温度が低くても(例えば330℃以下)、高い収率でプロパンを製造できる。このため、本実施形態の液化石油ガス合成用触媒を用い、低い温度(例えば330℃以下)で合成することにより、プロパンを高い収率で製造でき、且つ高温による触媒の劣化を抑制することができる。合成温度とは、液化石油ガス合成用触媒の温度である。
 本実施形態において製造される液化石油ガスのプロパンの収率は、合成温度が低温(例えば330℃以下)でも、例えば10Cmol%以上であり、15Cmol%以上や、さらには17Cmol%以上とすることもできる。
 また、本実施形態の液化石油ガス合成用触媒を用いることにより、ブタンの収率も高くし得る。例えば、ブタンの収率は、合成温度が低温(例えば330℃以下)でも、例えば8Cmol%以上であり、10Cmol%以上や、さらには12Cmol%以上とすることもできる。
 また、本実施形態において製造される、プロパンおよびブタンの収率(プロパンの収率とブタンの収率の合計)は、例えば25Cmol%以上であり、好ましくは30Cmol%以上である。
 また、本実施形態の液化石油ガス合成用触媒を用いることにより、プロパンおよびブタンの合計に対するプロパンの割合を高くし得る。本実施形態において製造される液化石油ガスの、プロパンおよびブタンの合計に対するプロパンの割合(プロパンのモル数/(プロパンのモル数+ブタンのモル数))x100は、例えば55vol%以上であり、好ましくは60vol%以上であり、より好ましくは65vol%以上であり、さらに好ましくは70vol%である。
 また、ゼオライト触媒物質は、Ptに加えて、さらにPd(パラジウム)、ロジウム(Rh)や、ルテニウム(Ru)等の白金族元素を担持していてもよい。貴金属は、1種でも2種以上でもよい。貴金属が2種以上の場合、ゼオライト触媒物質に担持されている貴金属の状態は特に限定されず、例えば、各貴金属が金属単体で混在してもよいし、合金化してもよいし、金属単体と合金とが混在してもよい。
 中でも、ゼオライト触媒物質は、Ptに加えて、さらにPd(パラジウム)を担持することが好ましい。Ptに加えてPdを担持することにより、Ptのみを担持する場合の高いプロパンの収率を維持しつつブタンの収率を高くすることができる。
 ゼオライト触媒物質に担持されているPtおよびPdの状態について、金属単体のPtおよび金属単体のPdが混在してもよいし、PtおよびPdが合金化してもよいし、PtおよびPdの少なくとも一方の金属単体とPtおよびPdの合金とが混在してもよい。
 ゼオライト触媒物質がPtおよびPdを担持する場合、ゼオライト触媒物質に担持されるPtの質量(MPt)およびPdの質量(MPd)の合計質量(MPt+MPd)に対するPdの質量(MPd)の比(MPd/(MPt+MPd))(以下、質量比(MPd/(MPt+MPd))ともいう)について、上限値は、好ましくは0.70以下、より好ましくは0.60以下、さらに好ましくは0.50以下である。また、上記質量比(MPd/(MPt+MPd))の下限値は、例えば0.01以上であり、好ましくは0.15以上、より好ましくは0.20以上、さらに好ましくは0.25以上である。上記質量比(MPd/(MPt+MPd))が0.70以下であると、ブタンの収率をより高くすることができる。
 また、ゼオライト触媒物質におけるPtの質量(MPt)およびPdの質量(MPd)の合計質量(MPt+MPd)は、ゼオライト触媒物質の質量(M2)に対して、下限値が、好ましくは0.1質量%以上、より好ましくは0.2質量%以上、さらに好ましくは0.3質量%以上であり、上限値が、好ましくは1.0質量%以下、より好ましくは0.8質量%以下、さらに好ましくは0.7質量%以下である。なお、ゼオライト触媒物質がPdを担持しない場合、上記合計含有割合におけるPdの含有割合は0(ゼロ)、すなわち上記合計含有割合はPtの含有割合である。
 上記Ptの質量(MPt)およびPdの質量(MPd)の合計質量(MPt+MPd)が、ゼオライト触媒物質の質量(M2)に対して、0.1質量%以上であると、液化石油ガスを効率よく合成できる。また、上記Ptの質量(MPt)およびPdの質量(MPd)の合計質量(MPt+MPd)が、ゼオライト触媒物質の質量(M2)に対して、1.0質量%以下であると、効率的な液化石油ガスの合成を維持しながら、PtおよびPdの材料コストの上昇を抑制できる。
 ゼオライト触媒物質に対するPdおよびPtの担持の有無、上記質量比(MPd/(MPt+MPd))、上記ゼオライト触媒物質の質量(M2)に対するPtの質量(MPt)およびPdの質量(MPd)の合計質量(MPt+MPd)は、ICP-OES(誘導結合プラズマ発光分光分析)で測定することができる。
 また、ゼオライト触媒物質に含まれる、Alのモル数に対するSiOのモル数の比(SiOのモル数/Alのモル数)(以下、単にモル比(SiO/Al)ともいう)は、20以上60以下であることが好ましい。ゼオライト触媒物質は、アルミノケイ酸塩である。ゼオライト触媒物質のゼオライト骨格を構成するケイ酸塩中のケイ素原子の一部をアルミニウム原子にかえることによって、アルミニウム原子が酸点となるため、ゼオライト触媒物質は固体酸としての機能を発現する。
 上記モル比(SiO/Al)が60以下であると、ゼオライト触媒物質の酸点が増加するため、液化石油ガスの生成量を増加できると共に、プロパンの効率的な合成によって、液化石油ガスに含まれるプロパンの量を増加できる。また、上記モル比(SiO/Al)が20以上であると、高い液化石油ガスの生成能および高いプロパンの合成能を維持しながら、Ptを担持するゼオライト触媒物質を容易に製造できる。
 上記のゼオライト触媒物質の製造容易性の観点から、上記モル比(SiO/Al)は、好ましくは20以上であり、より好ましくは25以上、さらに好ましくは30以上である。また、上記の高い触媒性能の観点から、上記モル比(SiO/Al)は、好ましくは60以下であり、より好ましくは50以下、さらに好ましくは40以下である。
 上記モル比(SiO/Al)は、ICP-OES(誘導結合プラズマ発光分光分析)で測定することができる。
 また、ゼオライト触媒物質の固体酸量は、例えば0.6mmmol/g以上であり、好ましくは0.8mmol/g以上である。固体酸量が0.6mmol/g以上であると、高い液化石油ガス生成能および高いプロパンの合成能を保持しながら、貴金属を担持するゼオライト触媒物質を容易に製造できる。
 上記固体酸量は、NH-TPD(アンモニア昇温脱離法)で測定することができる。
 Cu-Zn系触媒物質とMFI型ゼオライト触媒物質とは、互いに独立して存在し、Cu-Zn系触媒物質およびMFI型ゼオライト触媒物質は、ともに粉粒体または成形体であることが好ましい。液化石油ガス合成用触媒では、Cu-Zn系触媒物質とMFI型ゼオライト触媒物質とが一体化(混然一体化)していないことが好ましい。Cu-Zn系触媒物質およびゼオライト触媒物質の状態としては、粉粒体(粉体。例えば粒径10-9~10-4m。)でもよいし、粉粒体よりも粒径の大きい顆粒でもよいが、Cu-Zn系触媒物質がCu-Zn系触媒物質を含む成形体であり、かつ、ゼオライト触媒物質がゼオライト触媒物質を含む成形体であると、プロパンやブタンの収率をさらに高くできる。すなわち、液化石油ガス合成用触媒は、Cu-Zn系触媒物質を含む成形体とゼオライト触媒物質を含む成形体との混合物であることが好ましい。
 Cu-Zn系触媒物質を含む成形体について、成形体に含まれるCu-Zn系触媒物質の含有割合は、好ましくは80質量%以上、より好ましくは90質量%以上、さらに好ましくは95質量%以上である。上記含有割合が80質量%以上であると、一酸化炭素および水素から液化石油ガス前駆体を効率よく合成できる。なお、成形体に含まれるCu-Zn系触媒物質の含有割合は、100質量%でもよい。また、上記含有割合は、好ましくは98質量%以下、より好ましくは96質量%以下、さらに好ましくは94質量%以下である。上記含有割合が98質量%以下であると、効率的な液化石油ガス前駆体の合成を維持しながら、成形体の成形性や機械的強度を向上できる。
 Cu-Zn系触媒物質を含む成形体は、Cu-Zn系触媒物質に加えて、成形性や機械的強度を向上する各種添加材を含んでもよい。各種添加材として、例えば、グラファイト、カーボンブラックなどの成形バインダーが挙げられる。
 ゼオライト触媒物質を含む成形体について、成形体に含まれるゼオライト触媒物質の含有割合は、好ましくは70質量%以上、より好ましくは80質量%以上、さらに好ましくは90質量%以上である。上記含有割合が70質量%以上であると、液化石油ガス前駆体から液化石油ガスを効率よく合成できる。なお、成形体に含まれるゼオライト触媒物質を含む成形体の含有割合は、100質量%でもよい。また、上記含有割合は、好ましくは98質量%以下、より好ましくは96質量%以下、さらに好ましくは94質量%以下である。上記含有割合が98質量%以下であると、効率的な液化石油ガスの合成を維持しながら、成形体の成形性や機械的強度を向上できる。
 Cu-Zn系触媒物質を含む成形体と同様に、ゼオライト触媒物質を含む成形体は、ゼオライト触媒物質に加えて、成形性や機械的強度を向上する各種添加材を含んでもよい。各種添加材として、例えば、各種粘土バインダー、アルミナ系バインダー、シリカ系バインダーなどの成形バインダーが挙げられる。各種粘土バインダーとしては、カオリン系、ベントナイト系、タルク系、パイロフィライト系、モリサイト系、バーキュロライト系、モンモリロナイト系、クロライト系、ハロイサイト系等が挙げられる。触媒活性を効率的に向上し、コークなどの触媒被毒物質の形成を抑制するため、成形バインダーはシリカ系バインダーであることが好ましい。
 Cu-Zn系触媒物質やゼオライト触媒物質の形状は特に限定されない。Cu-Zn系触媒物質やゼオライト触媒物質が成形体の場合、例えば、円柱状、クローバー状、リング状、球体、多穴状などの所望の形状を選択することができる。円柱状やクローバー状の成形体の場合は、押出成形物であることが好ましい。
 Cu-Zn系触媒物質を含む成形体およびゼオライト触媒物質を含む成形体の粒径について、下限値は、好ましくは200μm以上であり、より好ましくは300μm以上であり、上限値は、好ましくは10mm以下、より好ましくは5mm以下、さらに好ましくは3mm以下である。200μm以上であると、反応器内の圧力損失を防ぐことができる。また、10mm以下であると、反応器内で反応物と触媒との接触効率を上げることができる。粒径は、乾式ふるい分け試験方法で求めることができる。
 また、Cu-Zn系触媒物質を含む成形体およびゼオライト触媒物質を含む成形体の嵩密度について、下限値は、好ましくは0.5g/cm以上であり、上限値は、好ましくは1.5g/cm以下、より好ましくは1.0g/cm以下である。嵩密度は、メスシリンダーを用いたソック充填嵩密度測定法で求めることができる。
 また、ゼオライト触媒物質はさらにP(リン)を含有することが好ましい。ゼオライト触媒物質がPを含有すると、ゼオライト触媒物質の酸点(固体酸点)が増加すると同時に弱酸点に変化するため、プロパンおよびブタンの合計に対するプロパンの割合を高くすることができる。ゼオライト触媒物質がPを含有する場合、下記式(1)に示すように、ゼオライト触媒物質の表面に存在する、Siと結合するO(酸素)およびAlと結合するOに対して、Pが結合すると推測される。

 ゼオライト触媒物質に含まれるPの含有割合について、ゼオライト触媒物質におけるPの質量(M)は、ゼオライト触媒物質の質量(M2)に対して、下限値が、好ましくは0質量%超、より好ましくは0.5質量%以上、さらに好ましくは1.0質量%以上、特に好ましくは1.5質量%であり、上限値が、好ましくは5.0質量%未満、より好ましくは4.0質量%以下、さらに好ましくは3.0質量%以下、特に好ましくは2.5質量%である。
 上記Pの質量(M)がゼオライト触媒物質の質量(M2)に対して0質量%超であると、プロパンおよびブタンの合計に対するプロパンの割合を高くすることができる。また、上記Pの質量(M)がゼオライト触媒物質の質量(M2)に対して5.0質量%未満であると、過剰なPの含有による、プロパンおよびブタンの合計に対するプロパンの割合の低下や、プロパンやブタンの収率の低下を抑制できる。
 ゼオライト触媒物質に対するPの含有の有無、および上記Pの含有割合は、ICP-OES(誘導結合プラズマ発光分光分析)で測定することができる。
 Pと同様の働きをする元素として、B、Mg、Ca、La、Zrが挙げられる。これらの元素はPと同様にゼオライト触媒物質の酸性質を強酸から弱酸に変えることができる。そのため、ゼオライト触媒物質に上述のPと同量のB、Mg、Ca、La、Zrを含有すると、プロパンおよびブタンの合計に対するプロパンの割合は増加する。
 次に、実施形態の液化石油ガスの製造方法について説明する。
 実施形態の液化石油ガスの製造方法は、還元処理工程と供給工程と合成工程とを有する。
 還元処理工程では、上記の液化石油ガス合成用触媒を還元処理する。好ましくは、液化石油ガス合成用触媒を水素で還元処理する。
 還元処理工程の後に行う供給工程では、還元処理工程で還元処理した液化石油ガス合成用触媒に、一酸化炭素(CO)と水素(H)とを供給する。一酸化炭素および水素は、気体である。供給方法について、一酸化炭素と水素とを別々に供給してもよいし、合成ガス等の一酸化炭素と水素とを含む混合ガスを供給してもよい。
 供給工程の後に行う合成工程では、還元処理した液化石油ガス合成用触媒によって、供給工程で供給された一酸化炭素および水素を反応させ、液化石油ガスを合成する。上記の液化石油ガス合成用触媒を用いて一酸化炭素および水素を反応させることによって、合成温度(合成工程における触媒の温度)が低く例えば330℃以下である場合も、プロパンの収率を高くすることができる。また、本実施形態の液化石油ガス合成用触媒は、劣化し難く長期安定性に優れ、長期間(例えば合成温度が330℃以下の場合は70時間以上)、良好に触媒性能を発揮しうる。
 また、供給工程において、一酸化炭素と水素とを供給するガス空間速度(GHSV)について、下限値は、好ましくは300/h以上、より好ましくは500/h以上、さらに好ましくは1000/h以上であり、上限値は、好ましくは20000/h以下、より好ましくは10000/h以下、さらに好ましくは5000/h以下である。
 上記ガス空間速度(GHSV)が300/h以上であると、効率よく一酸化炭素と水素とから液化石油ガスを製造できる。また、上記ガス空間速度(GHSV)が20000/h以下であると、合成後に得られる液化石油ガスを含むガスについて、一酸化炭素や水素のような未反応物質の含有割合の増加を抑制できる。
 また、合成工程における触媒の温度(合成温度)は、下限値は、好ましくは260℃以上、より好ましくは270℃以上、さらに好ましくは280℃以上で、上限値は、好ましくは360℃以下、より好ましくは340℃以下、さらに好ましくは330℃以下、特に好ましくは320℃以下である。
 合成工程において、260℃以上の温度で一酸化炭素および水素を反応させると、効率よく一酸化炭素と水素とから液化石油ガスを製造できる。また、合成工程において、360℃以下の温度で一酸化炭素および水素を反応させると、温度に対する液化石油ガス合成用触媒の触媒性能の劣化を抑制できる。また、合成工程において、360℃以下の温度で一酸化炭素および水素を反応させると、生成した液化石油ガスの過分解(プロパンからエタンへの分解や、エタンからメタンへの分解)による収率の低下を抑制できる。
 また、合成工程における圧力について、下限値は、好ましくは2.0MPa以上、より好ましくは3.0MPa以上、さらに好ましくは3.5MPa以上で、上限値は、好ましくは6.0MPa以下、より好ましくは5.5MPa以下、さらに好ましくは5.0MPa以下で、一酸化炭素および水素を反応させる。
 合成工程において、2.0MPa以上の圧力で一酸化炭素および水素を反応させると、効率よく一酸化炭素と水素とから液化石油ガスを製造できる。また、合成工程において、6.0MPa以下の圧力で一酸化炭素および水素を反応させると、圧力に対する液化石油ガス合成用触媒の触媒性能の劣化を抑制できる。
 液化石油ガス合成用触媒は、例えば、Cu-Zn系触媒物質とゼオライト触媒物質とを混合することによって、製造することができる。また、所望の液化石油ガスに応じて、Cu-Zn系触媒物質およびゼオライト触媒物質の構成、割合、状態などは、適宜設定される。
 また、ゼオライト触媒物質の上記モル比(SiO/Al)は、例えば、ゼオライト触媒物質の合成時におけるアルミニウム源の添加量によって制御できる。
 また、ゼオライト触媒物質の固体酸量は、例えば、ゼオライト触媒物質の合成時における合成条件(pH等)によって制御できる。
 ゼオライト触媒物質に白金やパラジウム等の貴金属を担持する方法は、特に限定されないが、例えば、含浸法、浸漬法や、イオン交換法が挙げられる。
 ゼオライト触媒物質に白金およびパラジウムを担持する場合は、それぞれの金属を逐次含浸または逐次浸漬によって担持するよりも、白金およびパラジウムを含有する含浸液や浸漬液を用いて、白金およびパラジウムを同時に担持する方が好ましい。
 ゼオライト触媒物質に担持する白金やパラジウムの出発原料としては、白金やパラジウムを含む化合物が挙げられる。白金の出発原料としては、塩化白金酸六水和物、ジニトロジアンミン白金、ジクロロテトラアンミン白金、酸化白金、塩化白金等を用いることができる。パラジウムの出発原料としては、塩化パラジウム、硝酸パラジウム、ジニトロジアンミンパラジウム、硫酸パラジウム、酸化パラジウム等を用いることができる。
 塩化白金酸溶液や塩化パラジウム溶液等の白金やパラジウムを含む化合物の溶液をゼオライト触媒物質に含浸した後、または、ゼオライト触媒物質を白金やパラジウムを含む化合物の溶液に浸漬した後に、この含浸または浸漬した後のゼオライト触媒物質を焼成すると、ゼオライト触媒物質にPtやPdを効率的に高分散させることができると共に、ゼオライト触媒物質に担持するPtやPdの量を容易に制御できる。
 白金やパラジウムを含む化合物の溶液における、白金やパラジウムを含む化合物の濃度は、担持させる白金やパラジウムの量に応じて設定すればよい。例えば、塩化白金酸六水和物溶液の濃度は、0.15質量%以上3.50質量%以下であることが好ましい。塩化パラジウム溶液の濃度は、0.1質量%以上2.5質量%以下であることが好ましい。溶液の濃度によって、PtやPdの担持量を制御できる。
 白金やパラジウムをゼオライト触媒物質に十分に浸透させるために上記溶液の含浸時間や浸漬時間は、10分以上5時間以下であることが好ましい。
 また、ゼオライト触媒物質の焼成温度は、好ましくは300℃以上600℃以下であり、ゼオライト触媒物質の焼成時間は、好ましくは30分以上300分以内である。
 ゼオライト触媒物質にリンを担持する方法は、特に限定されないが、例えば含浸法や、浸漬法が挙げられる。
 ゼオライト触媒物質にリンを担持する際のリンの出発原料として、オルトリン酸や、リン酸エステル等を用いることができる。例えば、含浸液または浸漬液として、オルトリン酸や、リン酸エステルの水溶液を用いることができる。
 リンを担持する際の含浸法または浸漬法において、オルトリン酸やリン酸エステルの溶液(以下「リン酸溶液」ともいう。)をゼオライト触媒物質に含浸させた後、または、ゼオライト触媒物質をリン酸溶液に浸漬した後に、この含浸または浸漬後のゼオライト触媒物質を焼成すると、ゼオライト触媒物質にPを効率的に含有させることができると共に、ゼオライト触媒物質に含有するPの量を容易に制御できる。
 リン酸溶液の濃度は、2質量%以上20質量%以下であることが好ましい。
 リン酸溶液をゼオライト触媒物質に十分に浸透させるためにリン酸溶液の含浸時間や浸漬時間は、10分以上5時間以下であることが好ましい。
 ゼオライト触媒物質の焼成温度は、好ましくは300℃以上600℃以下である。ゼオライト触媒物質の焼成時間は、好ましくは30分以上300分以内である。
 リン酸溶液の濃度や、リン酸溶液による含浸時間または浸漬時間によって、Pの含有割合を制御できる。
 なお、ゼオライト触媒物質にPを含有させた後に、ゼオライト触媒物質に白金やパラジウム等の貴金属を担持させることが好ましい。具体的には、例えば、ゼオライト触媒物質をリン酸溶液によって含浸または浸漬した後に、含浸または浸漬後のゼオライト触媒物質を焼成し、この焼成後のゼオライト触媒物質を、白金やパラジウム等の貴金属を含む溶液によって含浸または浸漬した後に、白金やパラジウム等の貴金属を含む溶液に含浸または浸漬したゼオライト触媒物質を焼成することが好ましい。
 上記の液化石油ガス合成用触媒を用いて得られる液化石油ガスは、含有成分としてプロパンを多く含んでいるため、寒冷地でも安定して使用できる燃料として好適に用いられる。
 以上、実施形態について説明したが、本発明は上記実施形態に限定されるものではなく、本開示の概念および特許請求の範囲に含まれるあらゆる態様を含み、本開示の範囲内で種々に改変することができる。
 次に、実施例および比較例について説明するが、本開示はこれら実施例に限定されるものではない。
<実施例1>
(Cu-Zn系触媒物質)
 Cu-Zn系触媒物質として、酸化銅と酸化亜鉛と酸化アルミニウムとの三元系酸化物(製品名:45776 Copper based methanol synthesis catalyst、アルファ・エイサー社製)を用いた。当該Cu-Zn系触媒物質を、錠剤成形器で圧力5MPaの条件で直径20mm、厚さ約1mmのペレットとし、そのペレットを乳鉢で粉砕した後、砕いた試料を300μmのメッシュと500μmのメッシュとを重ねて用いてふるい分けた。これにより、粒径が300~500μm、粒状で、嵩密度が0.9g/cmのCu-Zn系触媒物質からなる成形体を得た。
(MFI型ゼオライト触媒物質)
 MFI型ゼオライト(ZSM-5、SiOのモル数/Alのモル数=40)10gをメノウ乳鉢に投入し、そこへ10%塩酸7.5758gに塩化白金酸六水和物0.1334gを溶かした水溶液をピペットで滴加しながら乳棒で均一になるように混ぜて約1時間かけて含浸した。その後、100℃で10時間乾燥し、空気雰囲気下で常温から500℃まで50分で昇温し同温度で120分間焼成することで、Ptを担持するMFI型ゼオライトを得た。続いて、この試料を錠剤成形器で直径20mm、厚さ約1mmのペレットとし、そのペレットを乳鉢で粉砕した後、砕いた試料を300μmのメッシュと500μmのメッシュとを重ねて用いてふるい分けた。これにより、粒径が300~500μm、粒状で、嵩密度が0.8g/cmの、Ptを担持するMFI型ゼオライト触媒物質からなる成形体を得た。
(液化石油ガスの製造)
 液化石油ガス合成用触媒として、上記で得られたCu-Zn系触媒物質からなる成形体と、上記で得られたMFI型ゼオライト触媒物質からなる成形体と、の混合物を用いた。混合したCu-Zn系触媒物質の質量(M1)とMFI型ゼオライト触媒物質の質量(M2)との合計質量に対するCu-Zn系触媒物質の質量(M1)の比(M1/(M1+M2))を、表1に記載する。なお、M2は、担持された貴金属の質量(Pt、Pd)と、貴金属を担持するMFI型ゼオライト触媒物質の質量と、Pを含有させた場合の含有されるPの質量との合計である。そして、液化石油ガス合成用触媒を用いて、以下の条件で液化石油ガスを製造した。
 まず、液化石油ガス合成用触媒を水素によって還元処理した。続いて、ガス空間速度(GHSV)を2000/hとして、一酸化炭素と水素とを液化石油ガス合成用触媒に供給した。一酸化炭素と水素とを液化石油ガス合成用触媒に供給しながら、温度(合成温度)を320℃および圧力を5.0MPaに制御することによって、一酸化炭素と水素とから液化石油ガスを合成した。
 一酸化炭素と水素の混合ガス(CO:H=1:2(モル比))から液化石油ガスを合成する反応には、固定床高圧流通式反応装置を用いた。リアクターは、ステンレス製(内径6.2mm、全長60cm)のものを用いた。リアクターの中心部に触媒をガラスウールに挟み込む形で充填した。リアクターを電気炉に設置し、電気炉の温度は、炉の中央部に差し込まれた熱電対で測定し、PIDで制御した。触媒の温度は、リアクター内の触媒層の中心部に挿入した熱電対で測定した。なお、触媒の温度が、合成温度である。液化石油ガス合成用触媒の還元処理は、リアクター内の触媒に、反応前にHを流量40ml/min、380℃にて2時間供給することで行った。
 (触媒のリアクターへの充填について)
 リアクターに充填する液化石油ガス合成用触媒の状態は、Cu-Zn系触媒物質とMFI型ゼオライト触媒物質とを比率で物理混合したものでもよい。または、リアクター出口側にMFI型ゼオライト触媒物質のみを充填し、リアクター入口側にCu-Zn系触媒物質とMFI型ゼオライト触媒物質とを物理混合した触媒を充填してもよい。または、リアクター出口側にCu-Zn系触媒物質とMFI型ゼオライト触媒物質とをある比率で物理混合した触媒を充填し、リアクター入口側にCu-Zn系触媒物質とMFI型ゼオライト触媒物質とをある比率で物理混合した触媒を充填してもよい。または、リアクター出口側にMFI型ゼオライト触媒物質のみを充填し、次にCu-Zn系触媒物質とMFI型ゼオライト触媒物質とをある比率で物理混合した触媒を充填し、次にMFI型ゼオライト触媒物質のみを充填し、次にCu-Zn系触媒物質とMFI型ゼオライト触媒物質とを別の比率で物理混合した触媒を充填するような、リアクター内に、MFI型ゼオライト触媒物質とCu-Zn系触媒物質とMFI型ゼオライト触媒物質を多段に充填してもよい。または、リアクター出口側にCu-Zn系触媒物質とMFI型ゼオライト触媒物質とをある比率で物理混合した触媒を充填し、次にCu-Zn系触媒物質とMFI型ゼオライト触媒物質とを別の比率で物理混合した触媒を充填し、次にCu-Zn系触媒物質とMFI型ゼオライト触媒物質とをある比率で物理混合した触媒を充填し、次にCu-Zn系触媒物質とMFI型ゼオライト触媒物質とを別の比率で物理混合した触媒を充填するような、リアクター内に、MFI型ゼオライト触媒物質およびCu-Zn系触媒物質のある比率の触媒とMFI型ゼオライト触媒物質およびCu-Zn系触媒物質の別の比率の触媒とを多段に充填してもよい。
(ガス組成の分析)
 反応開始後の所定の時点(6時間後)で、オンラインに接続したガスクロマトグラフを用いてガスの分析を行った。使用したガスクロマトグラフは、GC-2014(島津製作所製)を用いた。以下に分析対象と分析条件を記す。

[測定および評価]
 実施例および比較例で用いた液化石油ガス合成用触媒、ならびに上記実施例および比較例で得られた液化石油ガスについて、下記の測定および評価を行った。結果を表1~4および図1~3に示す。図面について、実施例1~3および比較例1の結果を図1に示し、実施例3~5の結果を図2に示し、比較例2~5の結果を図3に示す。液化石油ガスについては、一酸化炭素と水素との反応開始から6時間後に測定した結果である。
[1] モル比(SiOのモル数/Alのモル数)
 SiO/Al比(SiOのモル数/Alのモル数)は、ICP-OES(誘導結合プラズマ発光分光分析)で測定した。
[2] PdおよびPtの有無、MFI型ゼオライト触媒物質の質量(M2)に対するPtの質量(MPt)およびPdの質量(MPd)の合計質量(MPt+MPd)の割合(((MPt+MPd)/M2)×100)、ならびにPtの質量(MPt)およびPdの質量(MPd)の合計質量(MPt+MPd)に対するPdの質量(MPd)の比(MPd/(MPt+MPd))
 MFI型ゼオライト触媒物質に対するPdおよびPtの担持の有無、上記割合((MPt+MPd)/M2)×100、ならびに比(MPd/(MPt+MPd))は、ICP-OES(誘導結合プラズマ発光分光分析)で測定した。
[3] Pの有無、およびPの含有割合(MFI型ゼオライト触媒物質の質量(M2)に対するMFI型ゼオライト触媒物質におけるPの質量(M)の割合((M/M2)×100))
 MFI型ゼオライト触媒物質に対するPの含有の有無、およびMFI型ゼオライト触媒物質に対するPの含有割合は、ICP-OES(誘導結合プラズマ発光分光分析)で測定した。
[4] CO転化率(図におけるCO Conversion)
 CO転化率(%)=[(入口のCO流量(μmol/min)-出口のCO流量(μmol/min))/入口のCO流量(μmol/min)]×100
 CO転化率は、反応原料ガス中の一酸化炭素(CO)が炭化水素等に転化された割合を示す。
[5] プロパンの収率(図におけるC3 Yeild)
 プロパンの収率(Cmol%)=[(C3生成速度×3)/(入口COの流量)×10/22400]×100
 C3生成速度の単位はCμmol/min、入り口COの流量の単位はml(Normal)/minである。C3はプロパンである。

[8] 液化石油ガス合成用触媒における初期の触媒活性(初期性能)
 液化石油ガス合成用触媒の初期性能のランク付けを行った。具体的には、以下の基準で初期性能のLPG収率および初期性能のプロパン収率をランク付けし、初期性能のLPG収率および初期性能のプロパン収率のうちの低いランクを初期性能の総合判定のランクとした。初期性能の総合判定について、Aランク、Bランク、およびCランクは合格であり、Dランクは不合格である。
<初期性能のLPG収率(液化石油ガス(プロパン+ブタン)収率Cmol%)>
 A:液化石油ガスの製造開始6時間後の液化石油ガス(プロパン+ブタン)収率が30.0Cmol%以上である。
 B:液化石油ガスの製造開始6時間後の液化石油ガス(プロパン+ブタン)収率が25.0Cmol%以上30.0Cmol%未満である。
 C:液化石油ガスの製造開始6時間後の液化石油ガス(プロパン+ブタン)収率が20.0Cmol%以上25.0Cmol%未満である。
 D:液化石油ガスの製造開始6時間後の液化石油ガス(プロパン+ブタン)収率が20.0Cmol%未満である。
<初期性能のプロパン収率(プロパン収率Cmol%)>
 A:液化石油ガスの製造開始6時間後のプロパン収率が20.0Cmol%以上である。
 B:液化石油ガスの製造開始6時間後のプロパン収率が15.0Cmol%以上20.0Cmol%未満である。
 C:液化石油ガスの製造開始6時間後のプロパン収率が10.0Cmol%以上15.0Cmol%未満である。
 D:液化石油ガスの製造開始6時間後のプロパン収率が10.0Cmol%未満である。
[9] 液化石油ガス合成用触媒における1週間後の触媒活性(中期性能)
 液化石油ガス合成用触媒の中期性能のランク付けを行った。Aランク、Bランク、およびCランクは合格であり、Dランクは不合格である。
 A:液化石油ガスの製造開始6時間後の液化石油ガス(プロパン+ブタン)収率(Cmol%)に対する液化石油ガスの製造開始1週間後の液化石油ガスの収率の割合が90.0%以上である。
 B:液化石油ガスの製造開始6時間後の液化石油ガス(プロパン+ブタン)収率(Cmol%)に対する液化石油ガスの製造開始1週間後の液化石油ガスの収率の割合が80.0%以上90.0%未満である。
 C:液化石油ガスの製造開始6時間後の液化石油ガス(プロパン+ブタン)収率(Cmol%)に対する液化石油ガスの製造開始1週間後の液化石油ガスの収率の割合が60.0%以上80.0%未満である。
 D:液化石油ガスの製造開始6時間後の液化石油ガス(プロパン+ブタン)収率(Cmol%)に対する液化石油ガスの製造開始1週間後の液化石油ガスの収率の割合が60.0%未満である。
[10] 液化石油ガス合成用触媒における1カ月後の触媒活性(長期性能)
 液化石油ガス合成用触媒の長期性能のランク付けを行った。Aランク、Bランク、およびCランクは合格であり、Dランクは不合格である。
 A:液化石油ガスの製造開始6時間後の液化石油ガス収率(Cmol%)に対する液化石油ガスの製造開始1カ月後の液化石油ガスの収率の割合が90.0%以上である。
 B:液化石油ガスの製造開始6時間後の液化石油ガス収率(Cmol%)に対する液化石油ガスの製造開始1カ月後の液化石油ガスの収率の割合が80.0%以上90.0%未満である。
 C:液化石油ガスの製造開始6時間後の液化石油ガス収率(Cmol%)に対する液化石油ガスの製造開始1カ月後の液化石油ガスの収率の割合が60.0%以上80.0%未満である。
 D:液化石油ガスの製造開始6時間後の液化石油ガス収率(Cmol%)に対する液化石油ガスの製造開始1カ月後の液化石油ガスの収率の割合が60.0%未満である。
<実施例2>
 10%塩酸7.5758gに塩化白金酸六水和物0.1334gを溶かした水溶液の代わりに、10%塩酸7.5758gに塩化白金酸六水和物0.0667gおよび塩化パラジウム0.0419gを溶かした水溶液を用いたことの他は、実施例1と同様の操作を行った。
<実施例3>
 10%塩酸7.5758gに塩化白金酸六水和物0.1334gを溶かした水溶液の代わりに、10%塩酸7.5758gに塩化白金酸六水和物0.0419gおよび塩化パラジウム0.0574gを溶かした水溶液を用いたことの他は、実施例1と同様の操作を行った。
<比較例1>
 10%塩酸7.5758gに塩化白金酸六水和物0.1334gを溶かした水溶液の代わりに、10%塩酸7.5758gに塩化パラジウム0.0837gを溶かした水溶液を用いたことの他は、実施例1と同様の操作を行った。
<実施例4および5>
 Cu-Zn系触媒物質の質量(M1)とMFI型ゼオライト触媒物質の質量(M2)との合計質量に対するCu-Zn系触媒物質の質量(M1)の比(M1/(M1+M2))が、表1の値になるようにしたことの他は、実施例3と同様の操作を行った。
<比較例2~5>
 MFI型ゼオライトの代わりに、βゼオライト(SiOのモル数/Alのモル数=40)を用いたことの他は、実施例1~3および比較例1と同様の操作を行った。

 表1および図1~3に示すように、Cu-Zn系触媒物質と、Ptを担持するMFI型ゼオライト触媒物質とを含み、Cu-Zn系触媒物質(M1)とMFI型ゼオライト触媒物質の質量(M2)との合計質量に対するCu-Zn系触媒物質(M1)の比(M1/(M1+M2))が0.30以上0.95以下の範囲内である実施例1~6は、合成温度が320℃と低かったにも関わらず、プロパンの収率が高かった。また、実施例1~6は、βゼオライトを用いた比較例2~5よりも、プロパンおよびブタンの合計に対するプロパンの割合が高かった。また、図1に示す質量比MPd/(MPt+MPd)について、0.15以上0.70以下の範囲内である実施例2~3は、範囲外である実施例1よりも、ブタンの収率が高かった。他方、Ptを担持せずPdを担持した比較例1や、βゼオライトを用いた比較例2~5では、プロパンの収率が低かった。なお、CO転化率は、実施例及び比較例とも80%以上であり、COは十分反応していた。
<実施例6>
 MFI型ゼオライト(ZSM-5、SiOのモル数/Alのモル数=40)10gをメノウ乳鉢に投入し、そこへ純水6.000gにオルトリン酸0.6456gを溶かした水溶液をピペットで滴加しながら乳棒で均一になるように混ぜて約1時間かけて含浸した後、100℃で10時間乾燥し、空気雰囲気下で常温から500℃まで50分で昇温し同温度で120分間焼成し、これに10%塩酸7.5758gに塩化白金酸六水和物0.0419gおよび塩化パラジウム0.0574gを溶かした水溶液をピペットで滴加したことの他は、実施例3と同様の操作を行った。
<実施例7>
(Cu-Zn系触媒物質)
 硝酸銅三水和物95.13g、硝酸亜鉛六水和物49.73g、硝酸アルミニウム九水和物19.33g、および硝酸ジルコニウム二水和物5.31gを、蒸留水584gに溶解することで、A液を調製した。また、無水炭酸ナトリウム148gを蒸留水2000gに溶解することで、B液を調製した。
 撹拌子を設置したセパラブルフラスコ5000mlに蒸留水500gを投入し、水温が65℃になるように、湯浴で加温した。次いで、A液全量とB液900mlを、70分間で滴加が終了するように送液ポンプの速度を設定して、上記のセパラブルフラスコに滴加した。滴加中は攪拌子で激しく攪拌した。また、沈殿スラリー温度が65℃になるように随時、湯浴で調整を行った。A液およびB液の滴加終了後のpHは、およそ5.6であった。次いで、pHが6.5になるようにB液の残りを徐々に滴加した。pHが6.5になった後、65℃で2時間、沈殿スラリーを激しく攪拌した。2時間後のpHはおよそ7.2であった。
 その後、沈殿スラリーを吸引ろ過装置に移してろ過し、沈殿ケーキを得た。得られた沈殿ケーキを、250mlの蒸留水で20回洗浄することで、沈殿ケーキからNaイオンを除去した。
 洗浄後、沈殿ケーキを蒸発皿に移して、乾燥炉で120℃、12時間乾燥させた。次いで、焼成炉で10℃/minの速度で350℃まで昇温し、350℃で2時間焼成した後、得られた焼成物を、メノウ乳鉢で十分にすりつぶして、粉体とした。この粉体を、錠剤成形器で、圧力5MPaの条件で直径20mm、厚さ約1mmのペレットとし、そのペレットを乳鉢で粉砕した後、砕いた試料を300μmのメッシュと500μmのメッシュとを重ねて用いてふるい分けた。これにより、粒径が300~500μm、粒状で、嵩密度が0.9g/cmの、Cu-Zn系触媒物質からなる成形体を得た。
 このCu-Zn系触媒物質は、酸化銅(CuO)、酸化亜鉛(ZnO)、酸化ジルコニウム(ZrO)および酸化アルミニウム(Al)からなり、化学組成は、酸化銅62.7質量%、酸化亜鉛27.3質量%、酸化ジルコニウム5.0質量%、酸化アルミニウム5.3質量%であった。
(MFI型ゼオライト触媒物質)
 MFI型ゼオライト(ZSM-5、SiOのモル数/Alのモル数=40)36gをメノウ乳鉢に投入し、そこへ純水21.6gにオルトリン酸2.3241gを溶かした水溶液をピペットで滴加しながら乳棒で均一になるように混ぜて約1時間かけて含浸した。その後、100℃で10時間乾燥し、空気雰囲気下で常温から500℃まで50分で昇温し同温度で120分間焼成した。
 上記の焼成後のPを含有するMFI型ゼオライト30gをメノウ乳鉢に投入し、そこへ10%塩酸22.7274gに塩化白金酸六水和物0.4002gを溶かした水溶液をピペットで滴加しながら乳棒で均一になるように混ぜて約1時間かけて含浸した。その後、100℃で10時間乾燥し、空気雰囲気下で常温から500℃まで50分で昇温し同温度で120分間焼成することで、Pを含有し且つPtを担持するMFI型ゼオライトを得た。続いて、この試料を錠剤成形器で直径20mm、厚さ約1mmのペレットとし、そのペレットを乳鉢で粉砕した後、砕いた試料を300μmのメッシュと500μmのメッシュとを重ねて用いてふるい分けた。これにより、粒径が300~500μm、粒状で、嵩密度が0.8g/cmの、Pを含有し且つPtを担持するMFI型ゼオライト触媒物質からなる成形体を得た。
 このMFI型ゼオライト触媒物質の化学組成は、白金0.5質量%((MPt/M2)×100が0.50質量%)、リン2.0質量%((M/M2)×100が2.0質量%)で、残りはZSM-5であった。
(液化石油ガスの製造)
 液化石油ガス合成用触媒として、上記で得られたCu-Zn系触媒物質からなる成形体と、上記で得られたMFI型ゼオライト触媒物質からなる成形体と、の混合物を用いた。混合したCu-Zn系触媒物質の質量(M1)とMFI型ゼオライト触媒物質の質量(M2)との合計質量に対するCu-Zn系触媒物質の質量(M1)の比(M1/(M1+M2))が、0.80となるように混合した。なお、M2は、担持された貴金属(Pt)と、貴金属(Pt)を担持するMFI型ゼオライト触媒物質の質量と、Pの質量との合計である。そして、液化石油ガス合成用触媒を用いて、以下の条件で液化石油ガスを製造した。
 まず、液化石油ガス合成用触媒を水素によって還元処理した。続いて、ガス空間速度(GHSV)を750/hとして、一酸化炭素と水素とを液化石油ガス合成用触媒に供給した。一酸化炭素と水素とを液化石油ガス合成用触媒に供給しながら、温度(合成温度)を320℃および圧力を5.0MPaに制御することによって、一酸化炭素と水素とから液化石油ガスを合成した。

 液化石油ガス合成用触媒、ならびに上記実施例および比較例で得られた液化石油ガスについて、上記と同様に性能評価を行った。
<実施例8>
 実施例7と同一のCu-Zn系触媒物質からなる成形体とMFI型ゼオライト触媒物質の成形体の混合物を用いて混合したCu-Zn系触媒物質の質量(M1)とMFI型ゼオライト触媒物質の質量(M2)との合計質量に対するCu-Zn系触媒物質の質量(M1)の比(M1/(M1+M2))が、0.78となるように混合した触媒を用い、温度(合成温度)を310℃とした以外は、実施例7と同一の操作を行った。
<実施例9>
 実施例7と同一のCu-Zn系触媒物質からなる成形体とMFI型ゼオライト触媒物質の成形体の混合物を用いて混合したCu-Zn系触媒物質の質量(M1)とMFI型ゼオライト触媒物質の質量(M2)との合計質量に対するCu-Zn系触媒物質の質量(M1)の比(M1/(M1+M2))が、0.72となるように混合した触媒(混合触媒)とMFI型ゼオライト触媒物質単独の触媒を用い、リアクター下段にMFI型ゼオライト触媒物質単独の触媒を充填しシリカウールを挿んで上段に混合触媒を充填したこと、及び、温度(合成温度)を300℃とした以外は、実施例7と同一の操作を行った。
<実施例10>
 実施例7と同一のCu-Zn系触媒物質からなる成形体とMFI型ゼオライト触媒物質の成形体の混合物を用いて混合したCu-Zn系触媒物質の質量(M1)とMFI型ゼオライト触媒物質の質量(M2)との合計質量に対するCu-Zn系触媒物質の質量(M1)の比(M1/(M1+M2))が、0.64となるように混合した触媒(混合触媒)とMFI型ゼオライト触媒物質単独の触媒を用い、リアクター下段にMFI型ゼオライト触媒物質単独の触媒を充填しシリカウールを挿んで上段に混合触媒を充填したこと、及び、温度(合成温度)を300℃とした以外は、実施例7と同一の操作を行った。
<実施例11>
 実施例7と同一のCu-Zn系触媒物質からなる成形体とMFI型ゼオライト触媒物質の成形体の混合物を用いて混合したCu-Zn系触媒物質の質量(M1)とMFI型ゼオライト触媒物質の質量(M2)との合計質量に対するCu-Zn系触媒物質の質量(M1)の比(M1/(M1+M2))が、0.50となるように混合した触媒を用い、温度(合成温度)を280℃とし、GHSVを1000h-1とした以外は、実施例7と同一の操作を行った。
<実施例12>
(Cu-Zn系触媒物質)
 Cu-Zn系触媒物質として、酸化銅と酸化亜鉛と酸化アルミニウムとの三元系酸化物(製品名:45776 Copper based methanol synthesis catalyst、アルファ・エイサー社製)を用いた。当該Cu-Zn系触媒物質を、錠剤成形器で圧力5MPaの条件で直径20mm、厚さ約1mmのペレットとし、そのペレットを乳鉢で粉砕した後、砕いた試料を300μmのメッシュと500μmのメッシュとを重ねて用いてふるい分けた。これにより、粒径が300~500μm、粒状で、嵩密度が0.9g/cmのCu-Zn系触媒物質からなる成形体を得た。
 このCu-Zn系触媒物質は、酸化銅(CuO)、酸化亜鉛(ZnO)、酸化マグネシウム(MgO)および酸化アルミニウム(Al)からなり、化学組成は、酸化銅63.5質量%、酸化亜鉛25.0質量%、酸化マグネシウム1.5質量%、酸化アルミニウム10.0質量%であった。
(MFI型ゼオライト触媒物質)
 MFI型ゼオライト(ZSM-5、SiOのモル数/Alのモル数=40)12gをメノウ乳鉢に投入し、そこへ純水7.2000gにオルトリン酸0.3834gを溶かした水溶液をピペットで滴加しながら乳棒で均一になるように混ぜて約1時間かけて含浸した後、100℃で10時間乾燥し、空気雰囲気下で常温から500℃まで50分で昇温し同温度で120分間焼成した。
 上記の焼成後のPを含有するMFI型ゼオライト10gをメノウ乳鉢に投入し、10%塩酸7.5758gに塩化白金酸六水和物0.0419gおよび塩化パラジウム0.0574gを溶かした水溶液をピペットで滴加しながら乳棒で均一になるように混ぜて約1時間かけて含浸した。その後、100℃で10時間乾燥し、空気雰囲気下で常温から500℃まで50分で昇温し同温度で120分間焼成することで、Pを含有し且つPtおよびPdを担持するMFI型ゼオライトを得た。続いて、この試料を錠剤成形器で直径20mm、厚さ約1mmのペレットとし、そのペレットを乳鉢で粉砕した後、砕いた試料を300μmのメッシュと500μmのメッシュとを重ねて用いてふるい分けた。これにより、粒径が300~500μm、粒状で、嵩密度が0.8g/cmの、Pを含有し且つPtおよびPdを担持するMFI型ゼオライト触媒物質からなる成形体を得た。
 このMFI型ゼオライト触媒物質の化学組成は、白金0.16質量%+パラジウム0.34((MPt+MPd)/M2)×100が0.50質量%)、リン2.0質量%((M/M2)×100が2.0質量%)で、残りはZSM-5であった。
(液化石油ガスの製造)
 液化石油ガス合成用触媒として、上記で得られたCu-Zn系触媒物質からなる成形体と、上記で得られたMFI型ゼオライト触媒物質からなる成形体と、の混合物を用いた。混合したCu-Zn系触媒物質の質量(M1)とMFI型ゼオライト触媒物質の質量(M2)との合計質量に対するCu-Zn系触媒物質の質量(M1)の比(M1/(M1+M2))が、0.50となる触媒を用い、温度(合成温度)を320℃とし、GHSVを2000h-1とした。それ以外は、実施例7と同一の操作を行った。評価は25日間行った。
<比較例6>
 実施例12と同一のCu-Zn系触媒物質からなる成形体とMFI型ゼオライト触媒物質の成形体の混合物を用いて混合したCu-Zn系触媒物質の質量(M1)とMFI型ゼオライト触媒物質の質量(M2)との合計質量に対するCu-Zn系触媒物質の質量(M1)の比(M1/(M1+M2))が、0.20となるように混合した触媒を用い、温度(合成温度)を320℃とした以外は、実施例12と同一の操作を行った。

 表1~4および図4~5に示すように、比(M1/(M1+M2))が増えると、液化石油ガス合成用触媒の中期性能および長期性能が向上できた。特に、実施例7~12の液化石油ガス合成用触媒は、320℃程度の温度において、劣化し難く、長時間安定してプロパンを製造できることが分かった。

Claims (12)

  1.  Cu-Zn系触媒物質と、
     Ptを担持するMFI型ゼオライト触媒物質と、
    を含み、
     前記Cu-Zn系触媒物質の質量(M1)と前記MFI型ゼオライト触媒物質の質量(M2)との合計質量に対する前記Cu-Zn系触媒物質の質量(M1)の比(M1/(M1+M2))は、0.30以上0.95以下である、液化石油ガス合成用触媒。
  2.  前記Cu-Zn系触媒物質の質量(M1)と前記MFI型ゼオライト触媒物質の質量(M2)との合計質量に対する前記Cu-Zn系触媒物質の質量(M1)の比(M1/(M1+M2))は、0.30以上0.70未満である、請求項1に記載の液化石油ガス合成用触媒。
  3.  前記Cu-Zn系触媒物質の質量(M1)と前記MFI型ゼオライト触媒物質の質量(M2)との合計質量に対する前記Cu-Zn系触媒物質の質量(M1)の比(M1/(M1+M2))は、0.50以上0.95以下である、請求項1に記載の液化石油ガス合成用触媒。
  4.  前記MFI型ゼオライト触媒物質は、Ptのみを担持する、請求項1~3のいずれか1項に記載の液化石油ガス合成用触媒。
  5.  前記MFI型ゼオライト触媒物質は、さらにPdを担持する、請求項1~3のいずれか1項に記載の液化石油ガス合成用触媒。
  6.  前記MFI型ゼオライト触媒物質に担持されるPtの質量(MPt)およびPdの質量(MPd)の合計質量(MPt+MPd)に対するPdの質量(MPd)の比(MPd/(MPt+MPd))は、0.70以下である、請求項5に記載の液化石油ガス合成用触媒。
  7.  前記MFI型ゼオライト触媒物質におけるPtの質量(MPt)およびPdの質量(MPd)の合計質量(MPt+MPd)は、前記MFI型ゼオライト触媒物質の質量(M2)に対して0.1質量%以上1.0質量%以下である、請求項5または6に記載の液化石油ガス合成用触媒。
  8.  前記Cu-Zn系触媒物質と前記MFI型ゼオライト触媒物質とは、互いに独立して存在し、
     前記Cu-Zn系触媒物質および前記MFI型ゼオライト触媒物質は、ともに粉粒体または成形体である、請求項1~7のいずれか1項に記載の液化石油ガス合成用触媒。
  9.  請求項1~8のいずれか1項に記載の液化石油ガス合成用触媒を還元処理する還元処理工程と、
     前記還元処理工程で還元処理した液化石油ガス合成用触媒に、一酸化炭素と水素とを供給する供給工程と、
     前記還元処理した液化石油ガス合成用触媒によって、前記供給工程で供給された一酸化炭素および水素を反応させ、液化石油ガスを合成する合成工程と
    を有する、液化石油ガスの製造方法。
  10.  前記供給工程において、一酸化炭素と水素とを供給するガス空間速度(GHSV)は、300/h以上20000/h以下である、請求項9に記載の液化石油ガスの製造方法。
  11.  前記合成工程において、260℃以上360℃以下の温度で、一酸化炭素および水素を反応させる、請求項9または10に記載の液化石油ガスの製造方法。
  12.  前記合成工程において、2.0MPa以上6.0MPa以下の圧力で、一酸化炭素および水素を反応させる、請求項9~11のいずれか1項に記載の液化石油ガスの製造方法。
