Definitions
- This disclosure relates to a motor core manufacturing apparatus and a motor core manufacturing method.
- Some rotating electric machines have permanent magnets attached to a motor core, for example a rotor core, which has multiple slots arranged in a ring shape at regular intervals.
- a known method for attaching permanent magnets to a motor core is to insert a permanent magnet into the slot, then fill the surrounding area with resin and allow it to harden.
- JP 2019-134566 A describes a method in which, when filling the magnet insertion holes in a rotor core with resin as a filler, tablet-shaped resin is introduced into a filler supply section (sometimes called a "pot") and heated to soften and melt the resin before filling.
- a filler supply section sometimes called a "pot”
- the amount of resin filled in the motor core increases as the slots become larger, the number of slots increases, and the stacking height increases. If the amount of resin filled in the motor core increases, the resin material put into the pot must be made larger in proportion.
- the heating means for heating the resin material is generally arranged around the pot, but if the resin material is tablet-shaped (in other words, solid cylindrical) as in JP2019-134566A, the resin material may become larger and the distance from the heating means may become larger. As a result, a temperature difference is likely to occur, especially between the surface and center of the resin material, making it difficult to heat the entire resin material uniformly. Uneven heating of the resin material causes variations in the curing reaction of the resin material.
- a pot for softening and melting the tablet-shaped resin material is formed in the center of the upper die. Because the magnet insertion hole is disposed on the outer periphery of the rotor core, the distance between the pot and the magnet insertion hole is far, and the resin filling path formed in the upper die becomes long. If the resin filling path is long, it will take a long time to fill, and the resin hardening reaction will progress within the resin filling path, raising concerns that the magnet insertion hole will not be filled with enough resin.
- the present disclosure provides a motor core manufacturing device and a motor core manufacturing method that can uniformly heat the resin material and shorten the resin filling path.
- the motor core manufacturing apparatus includes a mold capable of holding a motor core including a plurality of resin-filled portions arranged in a ring shape at a predetermined interval, an annular chamber formed in the mold and connected to a resin-filled passage whose end can be connected to each of the plurality of resin-filled portions and capable of accommodating an annular resin material having a predetermined thickness therein, an annular plunger movable within the annular chamber, and a heater including a first heater disposed within the mold and a second heater disposed around the outside of the annular chamber.
- the resin material heated in the chamber is annular, so there is no resin material in the central part far from the second heater, and the resin material in the chamber can be heated evenly.
- the resin filling path connecting the resin filling section and the chamber can be shortened.
- the diameter of the annular resin material it is possible to accommodate changes in the type of motor core to be filled with resin (for example, larger or smaller, cores with the same diameter but with a changed resin filling position, etc.) while maintaining a short resin filling path by adjusting the diameter of the annular resin material.
- the resin material is annular, it can be heated to a specified temperature in a shorter time than when tablet-shaped resin material is used.
- the motor core manufacturing apparatus is the motor core manufacturing apparatus according to the first aspect of the present disclosure, wherein the heater further includes a third heater disposed around the inner periphery of the annular chamber.
- the inner part of the annular resin material can also be heated reliably. This ensures uniform heating.
- the motor core manufacturing apparatus is the motor core manufacturing apparatus according to the first or second aspect of the present disclosure, wherein the annular chamber is capable of housing the annular resin material and a jig that houses the annular resin material therein.
- the annular resin material can be introduced into the chamber without being separated from the jig used to mold the annular resin material.
- the manufacturing method of the motor core according to the fourth aspect of the present disclosure includes the steps of: pouring an annular resin material having a predetermined thickness into an annular chamber; holding a motor core including a plurality of resin-filled portions arranged in a ring shape at a predetermined interval in a mold in which a resin-filling passage communicating with the annular chamber is formed, so that the ends of the resin-filling passage communicate with the plurality of resin-filled portions; heating and softening the annular resin material in the annular chamber; operating an annular plunger movable within the annular chamber to fill the plurality of resin-filled portions with softened resin made of the annular resin material softened in the annular chamber; and hardening the softened resin filled in the plurality of resin-filled portions.
- the resin material heated in the chamber is annular, so that heat can be transferred uniformly throughout when heated in the chamber. Also, because resin is filled into the annular resin filling section from the annular chamber, the resin filling path connecting the resin filling section and the chamber is short, and resin filling can be completed in a short time. Furthermore, more resin material can be filled into the slot section than with conventional methods. Furthermore, because the resin material is annular, it can be heated to the specified temperature in a short time compared to when tablet-shaped resin material is used.
- the motor core manufacturing method according to the fifth aspect of the present disclosure is the motor core manufacturing method according to the fourth aspect of the present disclosure, further including a step of preheating at least one of the die and the motor core.
- the resin softened in the chamber does not cool and lose viscosity when it reaches the mold and motor core, allowing for stable resin filling.
- the motor core manufacturing apparatus and motor core manufacturing method disclosed herein allow the resin material to be heated uniformly and the resin filling path to be shortened.

- the lower die 22 may further include a lifter 26 capable of raising and lowering the lower die 22 in order to inject the annular resin material P into the chamber 30, clean the resin filling passages 25, etc.
- the upper die 21 may be movable in the vertical direction together with the top plate 13 as described above.
- the upper die 21 descends and presses the top surface of the rotor core 2 with a predetermined pressing force, thereby holding the rotor core 2 sandwiched between the upper die 21 and the lower die 22.
- the shapes and materials of the surfaces of the upper die 21 and the lower die 22 that come into contact with the rotor core 2 can be adjusted so that the filled resin does not leak out of the rotor core 2 when the resin is filled into the filling space 6.
- the contact surfaces can be adjusted so that they are sealed when the rotor core 2 is sandwiched between the upper die 21 and the lower die 22.
- a structure is adopted in which the upper die 21 moves up and down together with the top plate 13, but other structures can be adopted as long as the vertical positions of the upper die 21 and the lower die 22 can be changed relatively.
- a structure may be adopted in which the lower die 22 moves up and down, or both the upper die 21 and the lower die 22 move up and down.

- the upper mold 21 and the lower mold 22 have a substantially flat abutment surface, but the shape of the abutment surface of the upper mold 21 and the lower mold 22 can be changed as appropriate to match the shape of the rotor core 2 to be held.
- the motor core manufacturing apparatus 1 according to this embodiment is used for resin molding of an inner rotor type stator core, it is preferable to use the upper mold 21 and the lower mold 22 that include a protrusion that is inserted into a space formed in the center of the stator core.
- the chamber (sometimes called a "pot") 30 forms an annular space into which the annular resin material P to be filled into the filling space 6 can be poured.
- the chamber 30 is composed of a cylindrical space extending in the vertical direction, formed inside a support base 31 provided on the base 11.
- the chamber 30 is connected to a resin filling passage 25 formed in the lower mold 22.
- the shape of the chamber 30 is exemplified as being formed into a space that is annular in plan view, but this can be changed as appropriate to suit the shape of the annular resin material P to be poured.
- the annular plunger 35 may be a member for transporting the resin in the chamber 30, which is an annular space, toward the resin filling path 25. Therefore, the annular plunger 35 only needs to have a pressing surface 37 located at the top thereof that is annular, and the pressing surface 37 may be arranged to seal the bottom of the annular plunger 35. In this case, the pressing surface 37 also functions as the bottom surface of the chamber 30.
- a lifting arm 36 connected to an actuator (not shown) may be attached to the surface of the annular plunger 35 opposite the pressing surface 37. The operation of the actuator is transmitted to the annular plunger 35 via the lifting arm 36, causing the pressing surface 37 to move up and down within the chamber 30.

- an infrared heater or a sheathed heater may be used for the mold heater 41 and the chamber outer periphery heater 42, or the chamber inner periphery heater 43 described below.
- the chamber peripheral heater 42 can be operated to heat the annular resin material P.
- the entire resin material is disposed at a relatively short distance from the chamber peripheral heater 42. This makes it possible to minimize partial temperature differences that may occur due to differences in distance from a heat source (e.g., the chamber peripheral heater 42) when the annular resin material P is heated and softened in the chamber 30.
- the heater 40 may also include a chamber inner heater 43 as an example of a third heater arranged around the inside of the annular chamber 30.
- the chamber inner heater 43 according to this embodiment is exemplified as being arranged on a columnar protrusion 22A formed in the center of the lower surface of the lower mold 22 and forming the inner wall surface of the chamber 30.
- the chamber inner heater 43 arranged on the protrusion 22A may be arranged along the inner wall surface of the chamber 30 in the center part of the annular chamber 30.
- the heater 40 according to this embodiment is not limited to the various heaters described above.
- the chamber inner heater 43 as an example of the third heater is provided on the protruding portion 22A formed on the lower mold 22, but the structure related to the chamber inner heater 43 is not limited to this.
- a columnar member extending from the area of the base 11 facing the annular chamber 30 or from other components (e.g., the support base 31) arranged around this area toward the center of the annular chamber 30 may be provided, and the chamber inner heater 43 may be provided on the columnar member.
- the diameter of this columnar member may be adjusted so that the peripheral surface of the tip portion forms the inner peripheral surface of the annular chamber 30.
- the shape of the columnar member may be designed so as not to restrict the operation of the annular plunger 35.
- the motor core manufacturing apparatus 1 may further include a control device 50 for controlling each of the above-mentioned components.
- This control device 50 may be a device that is electrically connected to each of the above-mentioned components and controls their operation, thereby enabling any manufacturing process to be realized.
- This control device 50 may be communicatively connected to each of the components via wired or wireless communication, for example, as shown by the dotted lines in FIG. 1.
- This control device 50 may be realized using a sequencer (Programmable Logic Controller, PLC) or a well-known computer.
- the control device 50 may be configured from only one of the above-mentioned computers, etc., or a combination of multiple computers, etc.
- the control device 50 can realize the manufacturing method for a motor core according to this embodiment, which will be described later.
- the manufacturing method for a motor core according to this embodiment can be provided in the form of a program such as software that includes instructions for causing the computer constituting the control device 50 to execute predetermined operations, in the form of a non-transitory recording medium on which this program is stored, or in the form of an application program provided via a network or the like.
- the manufacturing method for a motor core according to this embodiment will be described in detail later.
- the multiple filling spaces 6 of the rotor core 2 to be filled with resin are arranged in a ring shape with a predetermined interval between them, and that the chamber 30 is ring-shaped.
- the length of the resin filling path 25 connecting the chamber 30 and the filling space 6 is shorter than, for example, a conventional chamber located in the center of the apparatus. Therefore, with the motor core manufacturing apparatus 1 of this embodiment, the time required to pass through the resin filling path 25 can be shortened compared to the conventional one, and more resin material can be filled into the slot portion 4 than with the conventional method.
- the chamber 30 and the resin material (P) fed into the chamber 30 are both annular, which makes it difficult for temperature differences to occur when the resin material is heated, allowing it to be heated evenly.
- the resin that is heated and softened within the chamber 30 is able to proceed with the hardening reaction evenly because temperature differences during heating are suppressed. This makes it possible to suppress clogging of the resin filling passage 25 and a decrease in fluidity that would otherwise be caused by the hardening reaction proceeding against the will.
- the length of the resin filling path 25 can be shortened, and the resin hardening reaction can be prevented from progressing within the resin filling path 25. This makes it possible to sufficiently fill the slot portion 4 with resin.
- the outer and inner diameters of the chamber 30 should be set taking into consideration the arrangement of the filling space 6.
- the outer and inner diameters of the chamber should be adjusted so that the distance between the chamber 30 and the filling space 6 is as short as possible. If the distance between the chamber 30 and the filling space 6 is short, the resin filling path 25 connecting the chamber 30 and the filling space 6 can also be made short.
- FIG. 3 is a flow chart showing an example of a manufacturing process carried out by the motor core manufacturing apparatus shown in Fig. 1.
- Figs. 4 to 7 are operation explanatory diagrams showing an example of an operating state of the motor core manufacturing apparatus shown in Fig. 1. Below, the motor core manufacturing method according to this embodiment will be explained mainly with reference to Figs. 3 to 7. Note that in Figs. 4 to 7, in order to make the drawings easier to see, some of the members less relevant to the series of operations and their reference numerals are omitted.
- the lifter 26 is operated to raise the lower die 22, and an annular resin material P is poured into the exposed chamber 30 (step S01).
- the annular resin material P poured into the chamber 30 is placed on the pressing surface 37 of the annular plunger 35.
- the size of the annular resin material P poured into the chamber 30 may be adjusted taking into account the size of the filling space 6 and the resin filling path 25 of the rotor core 2 that will be held later.
- Preheating the chamber 30 can be achieved, for example, by operating at least one of the chamber outer heater 42 and the chamber inner heater 43.
- the permanent magnet 3 and the rotor core 2 to which the permanent magnet 3 is attached are prepared, and the permanent magnet 3 is inserted into the slot portion 4 of the rotor core 2 (step S02).
- the mold 20 and the rotor core 2 are preheated (step S03).
- the mold 20 can be preheated, for example, using a mold heater 41.
- the rotor core 2 may be preheated separately from the mold 20 using a known heating means not shown, but it can also be preheated simultaneously with the mold 20 by operating the mold heater 41 while it is placed on the lower mold 22.
- step S04 When the mold 20 and the rotor core 2 are preheated simultaneously, it is recommended to carry out step S04 described later before step S03.
- the preheat temperature of the mold 20 and the rotor core 2 can be, for example, about 100 to 180°C. Note that the preheating may be performed on only one of the mold 20 and the rotor core 2.
- steps S02 and S03 can be changed.
- the rotor core 2 and the mold 20 are preheated, and then the permanent magnets 3 (which may or may not be preheated separately) are inserted into the slots 4 of the rotor core 2.
- the lifter 26 is operated to lower the lower mold 22, the rotor core 2 is placed on the lower mold 22, and then the upper mold 21 is moved downward to hold the rotor core 2 in the mold 20 (step S04).
- the upper mold 21 is adjusted to press the top surface of the rotor core 2 with a predetermined pressure, thereby making the upper mold 21 and the top surface of the rotor core 2, and the lower mold 22 and the bottom surface of the rotor core 2, tightly contact each other.
- the chamber outer heater 42 and the chamber inner heater 43 are operated to heat the annular resin material P (step S05).
- the heating in the chamber 30 is intended to reduce the viscosity of the annular resin material P and turn it into a softened resin (hereinafter referred to as "softened resin") P1.
- the chamber outer heater 42 and the chamber inner heater 43 used for this heating are preferably controlled so that no partial temperature difference occurs in the annular resin material P. This heating melts the annular resin material P, reducing its viscosity and turning it into a softened resin P1 with high fluidity.
- annular plunger 35 is raised in the direction of arrow A1 to push up the softened resin P1, as shown in FIG. 6, thereby filling the filling space 6 in each slot portion 4 with the softened resin P1 (step S06).
- the softened resin P1 pushed up by the pressing surface 37 of the annular plunger 35 passes from the chamber 30 through the resin filling path 25 and flows into each filling space 6.
- an air hole (not shown) may be provided in an appropriate position in the upper mold 21 to vent air from within the filling space 6.
- step S07 the mold heater 41 is operated to heat the softened resin P1 in the filling space 6 to a temperature higher than that in step S05, thereby hardening the softened resin P1 (step S07).
- step S07 it is advisable to heat the softened resin P1 by the mold heater 41 for a few minutes in a temperature range in which the viscosity of the softened resin P1 increases significantly.
- the softened resin P1 is transformed into hardened resin P2 by the heating, and the permanent magnets 3 are fixed in the slot portions 4 of the rotor core 2 by the resin mold.
- the heating time in step S07 can be adjusted as appropriate according to the type of resin used in the annular resin material P.
- the upper mold 21 is raised and the resin-molded rotor core 2 is removed from the apparatus using a transport means (not shown) such as a robot arm (step S08).
- the removed rotor core 2 can be transferred to another apparatus, for example for shaft attachment.
- the manufacturing apparatus 1 is cleaned (step S09).
- Cleaning the manufacturing apparatus 1 includes operating the lifter 26 to remove the cured resin P2 that has hardened within the resin filling path 25, as shown in FIG. 7.
- it can include cleaning the surface of the mold 20 and the inside of the chamber 30 using a cleaning member such as a brush.
- both the chamber 30 and the annular resin material P poured into the chamber 30 are annular, temperature differences are unlikely to occur when the resin is heated in the chamber 30, and it can be heated evenly.
- the shape of the chamber 30 matches the arrangement of the filling space 6, the length of the resin filling path 25 connecting the two can be shortened, which prevents the resin hardening reaction from progressing in the resin filling path 25, and allows more resin material to be filled into the slot portion than with conventional methods.
- the shape of the annular resin material P makes it possible to heat it to a predetermined temperature in a short time compared to conventional tablet-shaped resin material.
- the annular resin material P may be preheated before being placed in the chamber 30, but since uniform heating within the chamber 30 is possible in a short time, the annular resin material P can also be placed in the chamber 30 without preheating. Even if preheating is performed, the shape of the annular resin material P makes it possible to preheat it uniformly in a short time, just as when it is heated within the chamber 30.
- a resin filling path 25 is provided in the lower mold 22, and the softened resin P1 is filled into the filling space 6 from below.
- the filling direction is not limited to this.
- a resin filling path may be provided in the upper mold 21 instead of the lower mold 22, and the softened resin may be filled from above.
- a resin filling path may be provided in both the lower mold 22 and the upper mold 21, and the resin may be filled from both below and above.
- FIG. 8 is a diagram showing a state corresponding to FIG. 4 of a motor core manufacturing apparatus according to a modified example of the motor core manufacturing apparatus shown in FIG. 1.
- Motor core manufacturing apparatus 1A according to this modified example may include the same configuration as motor core manufacturing apparatus 1 according to the above-described embodiment, except for the configuration of the chamber 30A portion. Therefore, the following description will focus on the configuration that differs from the motor core manufacturing apparatus 1 described above, and components that are the same as those in motor core manufacturing apparatus 1 will be given the same reference numerals and their description will be omitted.
- the motor core manufacturing apparatus 1A has a chamber 30A with an outer diameter that is adjusted to be larger than the chamber 30 of the motor core manufacturing apparatus 1 described above.
- the annular chamber 30A with a larger outer diameter may be capable of housing an annular resin material P and a jig 60 that contains the annular resin material P inside.
- the jig 60 may be, for example, a member attached to the annular resin material P so as to surround the outer and inner periphery of the annular resin material P.
- This jig 60 may be, for example, a part of a mold used when molding the annular resin material P.
- the jig 60 is made of a material with good thermal conductivity, such as a metal material, so as not to block heat from the chamber outer periphery heater 42 and the chamber inner periphery heater 43 provided around the chamber 30A.
- the jig 60 also includes one that surrounds only the outer periphery or the inner periphery of the annular resin material P.
- Figure 9 is a diagram showing a state corresponding to Figure 4 of a motor core manufacturing apparatus according to another modified example of the motor core manufacturing apparatus shown in Figure 1.
