Abstract

Description
本開示は、熱交換器及び熱交換器の製造方法に関する。
特許文献1には、熱交換器が開示されている。特許文献1の熱交換器は、一対のスペーサバー(スペーサ部材)を挟んでチューブプレート(隔壁部材)を重ねることにより、流体通路が複数段に形成された構造をしている。各流体通路には、その流通方向に沿って波形フィン(流路部材)が配設される。
熱交換器の製造方法として、例えば、熱交換器の構成部材をろう付けによって接合する方法がある。しかし、熱交換器の材料となるロール材の厚みやプレス成形のバラツキによって、熱交換器の各層の構成部材間の高さには数十μm程度の差が生じる可能性がある。この高さの差によって、熱交換器の構成部材の接合面間がろう材で埋まらないことで、接合面間に隙間が発生し、接合不良が発生する可能性がある。
本開示の目的は、熱交換器の構成部材を効果的に接合することができる熱交換器の製造方法を提供することである。
第1の態様は、積層される複数の層部材(110)と、隣り合う前記層部材(110)の間に配置される隔壁部材(120)とを備え、前記複数の層部材(110)の各々は、冷媒の流路を形成する流路部材(111)と、前記流路部材(111)に対し、前記層部材(110)の積層方向(V1)に垂直な方向側に配置されるスペーサ部材(112)とを含む熱交換器の製造方法である。熱交換器の製造方法は、前記流路部材(111)と前記スペーサ部材(112)と前記隔壁部材(120)とを接合する接合工程を含み、前記接合を行うことで、前記垂直な方向に隣り合う前記流路部材(111)と前記スペーサ部材(112)との前記積層方向(V1)の寸法差を低減させるように、前記流路部材(111)と前記スペーサ部材(112)とのうちの少なくとも1つの部材を変形させる。
第1の態様では、熱交換器の構成部材を効果的に接合することができる。
第2の態様は、第1の態様において、前記接合工程では、前記流路部材(111)と前記スペーサ部材(112)と前記隔壁部材(120)とを拡散接合する。
第2の態様では、熱交換器を容易に製造することができる。
第3の態様は、第2の態様において、前記拡散接合前は、前記積層方向(V1)において、前記流路部材(111)の寸法が前記スペーサ部材(112)の寸法よりも大きく、前記拡散接合を行うことで、前記流路部材(111)の寸法が前記積層方向(V1)に小さくなるように、前記流路部材(111)を変形させる。
第3の態様では、流路部材(111)を変形させることで流路部材(111)とスペーサ部材(112)との寸法差を吸収することができる。
第4の態様は、第2又は第3の態様において、前記拡散接合された直後の前記隔壁部材(120)における前記流路部材(111)との接触点の面圧が、1MPa以上である。
第4の態様では、拡散接合された直後の隔壁部材(120)における流路部材(111)との接触点の面圧が、1MPa以上となるように、隔壁部材(120)と流路部材(111)とを接合することができる。
第5の態様は、第2~第4のいずれか1つの態様において、前記流路部材(111)は、断面視にて、三角形状、台形形状、丸形状、又は正弦曲線形状を含み、前記拡散接合時に加圧されることで変形する。

以下、本開示の実施形態について、図面を参照しながら詳細に説明する。なお、本開示は、以下に示される実施形態に限定されるものではなく、本開示の技術的思想を逸脱しない範囲内で各種の変更が可能である。各図面は、本開示を概念的に説明するためのものであるから、理解容易のために必要に応じて寸法、比又は数を誇張又は簡略化して表す場合がある。各実施形態、変形例、及び図中において、同一又は相当部分については同一の参照符号を付し、詳細な説明及びそれに付随する効果等の説明は繰り返さない。
(1)第1実施形態
第1実施形態に係る熱交換器(1)は、複数の流体の間で熱交換を行う機器である。熱交換器(1)は、例えば、ステンレス、アルミニウム等の金属製の素材により形成される。

図1及び図2に示すように、熱交換器(1)は、積層体(100)と、第1プレート部材(200)と、第2プレート部材(300)とを備える。
(1-1)全体構成
積層体(100)は、複数の層部材(110)と、隔壁部材(120)とを含む。複数の層部材(110)は、第1方向(V1)に沿って積層される。第1方向(V1)は、層部材(110)の積層方向を示す。複数の層部材(110)の各々は、流路部材(111)と、スペーサ部材(112)とを含む。
積層体(100)は、複数の層部材(110)と、隔壁部材(120)とを含む。複数の層部材(110)は、第1方向(V1)に沿って積層される。第1方向(V1)は、層部材(110)の積層方向を示す。複数の層部材(110)の各々は、流路部材(111)と、スペーサ部材(112)とを含む。
流路部材(111)は、冷媒の流路を形成する。流路部材(111)は、例えば、フィンである。流路部材(111)は、第1方向(V1)の一方向側(V11)に凸となる山部(111a)と、第1方向(V1)の他方向側(V12)に凸となる谷部(111b)とを含む。流路部材(111)は、山部(111a)と谷部(111b)とを交互に配置した波板形状を有する(図8(a)および図8(b)参照)。
スペーサ部材(112)は、流路部材(111)の設置スペースを確保する。スペーサ部材(112)は、流路部材(111)に対し、第1方向(V1)(層部材(110)の積層方向)に垂直な方向側に配置される。本実施形態では、第1方向(V1)に対して垂直な方向として、第2方向(V2)と、第3方向(V3)とを規定する。第1方向(V1)、第2方向(V2)、及び第3方向(V3)は互いに垂直な方向である。
本実施形態では、複数の層部材(110)は、2種類の層部材を含む。2種類の層部材は、第1層部材(110A)と、第2層部材(110B)とで構成される。第1層部材(110A)と第2層部材(110B)とが、第1方向(V1)に沿って交互に配置される。なお、複数の層部材(110)は、3つ以上の種類の層部材を含み、3つ以上の種類の層部材が第1方向(V1)に沿って順番に繰り返し配置されていてもよい。
以下では、第1層部材(110A)の流路部材(111)を第1流路部材(111A)と記載し、第2層部材(110B)の流路部材(111)を第2流路部材(111B)と記載することがある。また、第1層部材(110A)のスペーサ部材(112)を第1スペーサ部材(112A)と記載し、第2層部材(110B)のスペーサ部材(112)を第2スペーサ部材(112B)と記載することがある。
第1流路部材(111A)の山部(111a)と谷部(111b)は、第3方向(V3)に沿って延びる。第1流路部材(111A)は、第3方向(V3)に沿って冷媒を送る。第2流路部材(111B)の山部(111a)と谷部(111b)は、第2方向(V2)に沿って延びる。第2流路部材(111B)は、第2方向(V2)に沿って冷媒を送る。本実施形態では、第1流路部材(111A)と、第2流路部材(111B)とが、互いに垂直な方向に冷媒を送る。なお、第1層部材(110A)の第1流路部材(111A)により冷媒が送られる方向と、第2流路部材(111B)により冷媒が送られる方向とは特に限定されない。
第1流路部材(111A)と第2流路部材(111B)とは、互いに異なる種類の冷媒を送る。本実施形態では、第1流路部材(111A)と第2流路部材(111B)とのうちの一方の流路部材が冷媒としてプロパンを送り、他方の流路部材が冷媒として水を送る。なお、第1流路部材(111A)と第2流路部材(111B)とのうちの一方の流路部材が冷媒としてプロパンを送り、他方の流路部材が冷媒としてCO2を送ってもよい。また、第1流路部材(111A)と第2流路部材(111B)とのうちの一方の流路部材が冷媒として水を送り、他方の流路部材が冷媒としてCO2を送ってもよい。
流路部材(111)は、冷媒が流れる流路(R)を形成する。以下では、第1流路部材(111A)により形成される第1流路(R1)を流れる冷媒を第1冷媒と記載し、第2流路部材(111B)により形成される第2流路(R2)を流れる冷媒を第2冷媒と記載することがある。第1流路(R1)は第2方向(V2)に沿って延びる。第2流路(R2)は第3方向(V3)に沿って延びる。
隔壁部材(120)は、平板状の部材である。隔壁部材(120)は、隣り合う層部材(110)の間に配置される。本実施形態では、隔壁部材(120)が第1層部材(110A)と第2層部材(110B)との間に配置される。
第1プレート部材(200)は、平板状の部材である。第1プレート部材(200)は、第1方向(V1)の一方向側(V11)から積層体(100)に対向する。第1プレート部材(200)は、最も第1方向(V1)の一方向側(V11)(最上段)に位置する。
第2プレート部材(300)は、平板状の部材である。第2プレート部材(300)は、第1方向(V1)の他方向側(V12)から積層体(100)に対向する。第2プレート部材(300)は、最も第1方向(V1)の他方向側(V12)(最下段)に位置する。
図3に示すように、熱交換器(1)の外面には、配管部材(P)が固定される。配管部材(P)は、例えば溶接(TIG溶接)により熱交換器(1)の外面に固定される。配管部材(P)は、冷媒配管(P1)と、板状部(P2)とを含む。冷媒配管(P1)は、冷媒を送るための管状の部材である。板状部(P2)は、板状の部材であり、熱交換器(1)の外面に固定される。板状部(P2)には、冷媒配管(P1)が設けられる。板状部(P2)には、冷媒が通る孔が設けられ、当該孔が冷媒配管(P1)の内部と連通していると共に熱交換器(1)と対向している。冷媒配管(P1)を通じて熱交換器(1)に冷媒が送られる。本実施形態では、熱交換器(1)の外面のうち層部材(110)および隔壁部材(120)が位置する場所に凹部(400)を設け、凹部(400)の縁部に配管部材(P)を固定し、冷媒配管(P1)が熱交換器(1)の外面と凹部(400)との間の空間に通じるように構成される(図5(a)~図6参照)。配管部材(P)は、熱交換器(1)において、第2方向(V2)の両側と、第3方向(V3)の両側とに計4つ設けられる。なお、図1~図3(b)においては、配管部材(P)は1つしか設けられておらず、残り3つの凹部(400)及び冷媒配管(P1)の図示は省略している。なお、熱交換器(1)には凹部(400)が設けられていなくてもよく、配管部材(P)が設けられなくてもよい。
(1-2)熱交換器の構成部材
(1-2-1)第1プレート部材
図4(a)に示すように、第1プレート部材(200)は、対向部(201)と、隅部(202)とを含む。対向部(201)は、流路部材(111)と対向する。対向部(201)は、第1プレート部材(200)の中央部に設けられる。隅部(202)は、第1隅部(2021)~第4隅部(2024)を含み、第1プレート部材(200)の4隅に設けられる。

図4(a)に示すように、第1プレート部材(200)は、対向部(201)と、隅部(202)とを含む。対向部(201)は、流路部材(111)と対向する。対向部(201)は、第1プレート部材(200)の中央部に設けられる。隅部(202)は、第1隅部(2021)~第4隅部(2024)を含み、第1プレート部材(200)の4隅に設けられる。

(1-2-3)第1スペーサ部材
図5(a)に示すように、第1スペーサ部材(112A)は、配置部(112A1)と、隅部(112A2)と、一対の第1枠部(112A3)と、一対の第2枠部(112A4)とを含む。一対の第1枠部(112A3)は、第2方向(V2)に沿って互いに離間しつつ、第3方向(V3)に沿って互いに平行に延びる。一対の第2枠部(112A4)は、第3方向(V3)に沿って互いに離間しつつ、第2方向(V2)に沿って互いに平行に延びる。一対の第1枠部(112A3)と、一対の第2枠部(112A4)とが略矩形状の枠を形成しており、当該枠の内側に配置部(112A1)が位置する。配置部(112A1)は、第1流路部材(111A)を配置するために設けられ、第1スペーサ部材(112A)を第1方向(V1)に沿って貫通する空所である。配置部(112A1)は、第1スペーサ部材(112A)の中央部に設けられる。隅部(112A2)は、第1隅部(112A21)~第4隅部(112A24)を含み、第1スペーサ部材(112A)の4隅に設けられる。隣り合う隅部(112A2)の間には凹部(400)が形成される。第1枠部(112A3)及び第2枠部(112A4)は隅部(112A2)を介して連続している。第1枠部(112A3)には第1流路部材(111A)が取り付けられる。第2枠部(112A4)と第1流路部材(111A)との間には、隙間(Q1)が存在する。

(1-2-4)第2スペーサ部材

図6に示すように、隔壁部材(120)は、対向部(121)と、隅部(122)とを含む。対向部(121)は、流路部材(111)と対向する。対向部(121)は、隔壁部材(120)の中央部に設けられる。隅部(122)は、第1隅部(1221)~第4隅部(1224)を含み、対向部(121)の4隅に設けられる。隣り合う隅部(122)の間には凹部(400)が形成される。
図6に示すように、隔壁部材(120)は、対向部(121)と、隅部(122)とを含む。対向部(121)は、流路部材(111)と対向する。対向部(121)は、隔壁部材(120)の中央部に設けられる。隅部(122)は、第1隅部(1221)~第4隅部(1224)を含み、対向部(121)の4隅に設けられる。隣り合う隅部(122)の間には凹部(400)が形成される。
第1プレート部材(200)の第n隅部(202n)と、第2プレート部材(300)の第n隅部(302n)と、第1スペーサ部材(112A)の第n隅部(112A2n)と、第2スペーサ部材(112B)の第n隅部(112B2n)と、隔壁部材(120)の第n隅部(122n)とが、第1方向(V1)に沿って積層されるように配置される。nは、1以上、4以下の自然数である。
図5(a)に示す第1流路部材(111A)においては、一対の第1枠部(112A3)の各々との間に隙間(Q1)をそれぞれ形成しつつ、第1流路部材(111A)のうち第3方向(V3)の両側の端部(111C)が第1スペーサ部材(112A)の一対の第2枠部(112A4)に形成された溝(112a)にそれぞれ嵌められることで第1スペーサ部材(112A)に取り付けられる。図5(b)に示す第2流路部材(111B)においては、一対の第4枠部(112B4)の各々との間に隙間(Q2)をそれぞれ形成しつつ、第2流路部材(111B)のうち第2方向(V2)の両側の端部(111C)が第2スペーサ部材(112B)の一対の第3枠部(112B3)に形成された溝(112a)にそれぞれ嵌められることで第2スペーサ部材(112B)に取り付けられる。
(1-3)冷媒の流れ
図7に示すように、熱交換器(1)に設けられる配管部材(P)には、第2方向(V2)に沿って配置される一対の第1配管部材(PA11,PA12)と、第3方向(V3)に沿って配置される一対の第2配管部材(PB21,PB22)が含まれる。

図7及び図8(a)に示すように、第1冷媒は、第1配管部材(PA11)の冷媒配管(P1)に流入して、冷媒配管(P1)を通過した後、隙間(Q1)を通じて第1流路部材(111A)へ送られる。第1流路部材(111A)へ送られた第1冷媒は、第1流路部材(111A)の第1流路(R1)を通じて送られた後、第1配管部材(PA12)の冷媒配管(P1)を通じて熱交換器(1)から排出される。
図7及び図8(b)に示すように、第2冷媒は、第2配管部材(PA21)の冷媒配管(P1)に流入して、冷媒配管(P1)を通過した後、隙間(Q2)を通じて第2流路部材(111B)へ送られる。第2流路部材(111B)へ送られた第2冷媒は、第2流路部材(111B)の第2流路(R2)を通じて送られた後、第2配管部材(PA22)の冷媒配管(P1)を通じて熱交換器(1)から排出される。
図5(a)および図5(b)に示すように、流路部材(111)は、スペーサ部材(112)により支持される。スペーサ部材(112)には溝(112a)が形成され、溝(112a)に流路部材(111)が嵌められる(取り付けられる)ことで、流路部材(111)がスペーサ部材(112)に対して位置決めされる。本実施形態では、隔壁部材(120)は流路部材(111)の周囲に配置される複数の枠部を含み、複数の枠部のうち流路部材(111)を介して互いに対向する一対の枠部(112A4, 112B3)には溝(112a)がそれぞれ形成され、当該溝(112a)には流路部材(111)が嵌められ、流路部材(111)を介して互いに対向する他の一対の枠部(112A3, 112B4)の各々と流路部材(111)との間には、それぞれ隙間(Q1,Q2)が設けられる。溝(112a)は、一対の枠部(112A4, 112B3)の各々において、流路部材(111)と対向する面を凹ませた形状を有する。図8(a)および図8(b)に示すように、当該一対の隙間(Q1,Q2)のうちの1つの隙間を通じて冷媒が流路部材(111)に送られ、他の1つの隙間を通じ冷媒が流路部材(111)の外部に送られる。複数の隔壁部材(120)の各々は、流路部材(111)を囲むようにして当該複数の枠部を環状に接続した1つの部材で構成される。
(1-4)拡散接合
流路部材(111)、スペーサ部材(112)、隔壁部材(120)、第1プレート部材(200)、及び第2プレート部材(300)は、互いに別体の部材である。図9(a)は、拡散接合前の層部材(110)と隔壁部材(120)とを示す。図9(b)は、拡散接合後の層部材(110)と隔壁部材(120)とを示す。図9(a)及び図9(b)に示すように、熱交換器(1)の構成部材(流路部材(111)、スペーサ部材(112)、隔壁部材(120)、第1プレート部材(200)、及び第2プレート部材(300))は拡散接合、ロウ付け等によって接合される。本実施形態では、流路部材(111)とスペーサ部材(112)と隔壁部材(120)とが固相拡散接合によって接合される。なお、流路部材(111)とスペーサ部材(112)と隔壁部材(120)とが液相拡散接合又はロウ付けによって接合されてもよい。以下では、第1実施形態において、拡散接合は、固相拡散接合を示す。
流路部材(111)、スペーサ部材(112)、隔壁部材(120)、第1プレート部材(200)、及び第2プレート部材(300)は、互いに別体の部材である。図9(a)は、拡散接合前の層部材(110)と隔壁部材(120)とを示す。図9(b)は、拡散接合後の層部材(110)と隔壁部材(120)とを示す。図9(a)及び図9(b)に示すように、熱交換器(1)の構成部材(流路部材(111)、スペーサ部材(112)、隔壁部材(120)、第1プレート部材(200)、及び第2プレート部材(300))は拡散接合、ロウ付け等によって接合される。本実施形態では、流路部材(111)とスペーサ部材(112)と隔壁部材(120)とが固相拡散接合によって接合される。なお、流路部材(111)とスペーサ部材(112)と隔壁部材(120)とが液相拡散接合又はロウ付けによって接合されてもよい。以下では、第1実施形態において、拡散接合は、固相拡散接合を示す。
拡散接合は、熱交換器(1)の構成部材を加熱しながら、熱交換器(1)の構成部材を第1方向(V1)に沿ってプレスすることで熱交換器(1)の構成部材の接合面間に金属結合を実現させて、熱交換器(1)の構成部材を互いに接合することである。
図9(a)に示すように、拡散接合が行われることで、第1方向(V1)に対して垂直な方向に隣り合う流路部材(111)とスペーサ部材(112)との第1方向(V1)の寸法差を低減させるように、流路部材(111)とスペーサ部材(112)とのうちの少なくとも1つの部材が変形する。
本実施形態では、拡散接合が行われることで、流路部材(111)の寸法が第1方向(V1)に小さくなるように、流路部材(111)が変形する。拡散接合前は、第1方向(V1)において、流路部材(111)の寸法E1がスペーサ部材(112)の寸法F1よりも大きい(E1>F1)。図9(b)に示すように、拡散接合後は、第1方向(V1)において、流路部材(111)の寸法E2がスペーサ部材(112)の寸法F2と同じ(略同じ場合も含む)になる(E2≒F2、又はE2=F2)。本実施形態では、第1方向(V1)において、拡散接合前のスペーサ部材(112)の寸法F1の寸法は、拡散接合後のスペーサ部材(112)の寸法F2と略同じ(同じ場合も含む)である(F1≒F2、又はF1=F2)。
第1方向(V1)に対して垂直な方向に隣り合う流路部材(111)とスペーサ部材(112)とのうち、第1方向(V1)の寸法が大きい部材の方が剛性が低い。本実施形態では、スペーサ部材(112)よりも流路部材(111)の方が剛性が低い。これにより、拡散接合時に、流路部材(111)を容易に変形させて、流路部材(111)とスペーサ部材(112)との第1方向(V1)の寸法差を効果的に低減させることができる。
拡散接合(固相拡散接合)された直後(変形直後)の隔壁部材(120)における流路部材(111)との接触点の面圧が、1MPa以上であり、5MPa以上であることが好ましい。なお、流路部材(111)とスペーサ部材(112)と隔壁部材(120)とが液相拡散接合される場合、液相拡散接合された直後の隔壁部材(120)における流路部材(111)との接触点の面圧は、1MPa以下であってもよい。

図10(b)及び図10(c)に示すように、拡散接合により流路部材(111)が1つの隔壁部材(120)に対して複数の接合箇所(YA)で接合され、複数の接合箇所(YA)は垂直方向(V4)に沿って間隔を空けて並んでいる。拡散接合後において、隣り合う接合箇所(YA)の垂直方向(V4)の寸法をPとし、流路部材(111)の第1方向(V1)の寸法をhとするとする。この場合、(2/5)P<h<(2/3)P、又は、(2/5)h<P<(2/3)hの関係が成り立つことが好ましい。
図10(a)に、流路部材(111)は、一定の形状(単位形状)が垂直方向(V4)に沿って繰り返し並ぶように形成される。図10(a)に示すように、拡散接合前において、断面視にて(流路部材(111)により形成される流路(R)の延びる方向に対して垂直な断面視にて)前記単位形状の半分の長さをLとし、流路部材(111)の第1方向(V1)の寸法をHとする。図10(b)及び図10(c)に示すように、拡散接合後において、流路部材(111)の第1方向(V1)の寸法をhとし、一つの接合箇所(YA)の垂直方向(V4)の寸法をaとし、隣り合う接合箇所(YA)の垂直方向(V4)の寸法をPとし、0<a≦P/2とする。この場合、下記数1の関係が成り立つことが好ましい。

第1方向(V1)において、拡散接合前における流路部材(111)の寸法Hが、2mm以下であることが好ましい。
(1-6)流路部材の形状
本実施形態では、断面視にて(流路部材(111)により形成される流路の延びる方向から見て)、流路部材(111)が正弦曲線形状を含む(図8(a)及び図8(b)参照)。しかし、本発明はこれに限定されない。図11(a)~図11(c)に示すように、断面視にて(当該流路の延びる方向から見て)、三角形状、台形形状、又は丸形状を含んでいてもよい。図11(a)に示すように、三角形状は、流路部材(111)の山部(111a)及び谷部(111b)の各々が1箇所で屈曲した形状である。図11(b)に示すように、台形形状は、流路部材(111)の山部(111a)及び谷部(111b)の各々が2箇所で屈曲した形状である。図11(c)に示すように、丸形状は、複数の円筒状の部材(111c)が垂直方向(V4)に沿って並んだ形状である。この場合、隣り合う円筒状の部材(111c)が互いに連結されていてもよく、又は隣り合う円筒状の部材(111c)が互いに分離されていてもよい。
本実施形態では、断面視にて(流路部材(111)により形成される流路の延びる方向から見て)、流路部材(111)が正弦曲線形状を含む(図8(a)及び図8(b)参照)。しかし、本発明はこれに限定されない。図11(a)~図11(c)に示すように、断面視にて(当該流路の延びる方向から見て)、三角形状、台形形状、又は丸形状を含んでいてもよい。図11(a)に示すように、三角形状は、流路部材(111)の山部(111a)及び谷部(111b)の各々が1箇所で屈曲した形状である。図11(b)に示すように、台形形状は、流路部材(111)の山部(111a)及び谷部(111b)の各々が2箇所で屈曲した形状である。図11(c)に示すように、丸形状は、複数の円筒状の部材(111c)が垂直方向(V4)に沿って並んだ形状である。この場合、隣り合う円筒状の部材(111c)が互いに連結されていてもよく、又は隣り合う円筒状の部材(111c)が互いに分離されていてもよい。
(1-7)効果
以上のように、流路部材(111)とスペーサ部材(112)と隔壁部材(120)とが接合される。これにより、接合前に、第1方向(V1)に対して垂直な方向に互いに隣り合う流路部材(111)とスペーサ部材(112)との間に第1方向(V1)の寸法差(高さの差)があったとしても、接合時の隔壁部材(120)からの圧力(接合時のプレスによる加圧)により、第1方向(V1)に対して垂直な方向に互いに隣り合う流路部材(111)とスペーサ部材(112)とのうちの少なくとも1つの部材を変形させて、当該高さの差を低減させることができる。その結果、熱交換器(1)の構成部材を効果的に接合することができる。また、熱交換器(1)の構成部材を効果的に接合することで、熱交換器(1)の不良率の増加を抑制することができる。
以上のように、流路部材(111)とスペーサ部材(112)と隔壁部材(120)とが接合される。これにより、接合前に、第1方向(V1)に対して垂直な方向に互いに隣り合う流路部材(111)とスペーサ部材(112)との間に第1方向(V1)の寸法差(高さの差)があったとしても、接合時の隔壁部材(120)からの圧力(接合時のプレスによる加圧)により、第1方向(V1)に対して垂直な方向に互いに隣り合う流路部材(111)とスペーサ部材(112)とのうちの少なくとも1つの部材を変形させて、当該高さの差を低減させることができる。その結果、熱交換器(1)の構成部材を効果的に接合することができる。また、熱交換器(1)の構成部材を効果的に接合することで、熱交換器(1)の不良率の増加を抑制することができる。
また、拡散接合により、容易に隣り合う流路部材(111)とスペーサ部材(112)と高さの差を低減することができるので、熱交換器(1)の構成部材の精度について裕度を持たせることができ、熱交換器(1)を容易に製造することができる。
また、拡散接合により隣り合う流路部材(111)とスペーサ部材(112)と高さの差を低減することができるので、流路部材(111)とスペーサ部材(112)との高さを合わせるために流路部材(111)とスペーサ部材(112)との形状の加工を行う必要がないので、当該加工のための費用を抑制できる。その結果、熱交換器(1)の製造コストの増加を抑制できる。
また、熱交換器(1)の構成部材を高強度材のステンレスで構成可能となり、熱交換器(1)からの冷媒の漏れを効果的に防止できる。また、拡散接合の代替工法としては銅をろう材としたろう付けがあるが、銅はステンレスと比較して強度が劣る。これに対し、熱交換器(1)の構成部材をステンレスで構成し、拡散接合により当該構成部材を互いに接合するように構成することで、当該構成部材の接合箇所の強度を効果的に確保することができる。
(1-8)熱交換器の変形例
熱交換器(1)の変形例について、主に、図1~図8に示す熱交換器(1)と異なる点を説明する。

図12は、熱交換器(1)の変形例を示す一部断面図である。図12に示すように、複数の流路部材(111)の各々は、第1部分(1111)と、第2部分(1112)とを含む。第1部分(1111)は、スペーサ部材(112)に対し、第1方向(V1)に対して垂直な方向側に配置される。第2部分(1112)は、スペーサ部材(112)と隔壁部材(120)とで挟まれる。第2部分(1112)は、スペーサ部材(112)に対して第1方向(V1)の一方向側(V11)又は第1方向(V1)の他方向側(V12)に位置していればよい。
流路部材(111)、スペーサ部材(112)、隔壁部材(120)、第1プレート部材(200)、及び第2プレート部材(300)は、互いに別体の部材である。熱交換器(1)の変形例は、拡散接合により構成部材が互いに接合される。
拡散接合が行われることで、第1方向(V1)に対して垂直な方向に隣り合う第1部材(流路部材(111)の第1部分(1111))と、第2部材(スペーサ部材(112)と流路部材(111)の第2部分(1112))との第1方向(V1)の寸法差を低減させるように、流路部材(111)とスペーサ部材(112)とのうちの少なくとも1つの部材が変形する。
変形例では、拡散接合が行われることで、流路部材(111)の寸法が第1方向(V1)に小さくなるように、流路部材(111)が変形する。変形例において、拡散接合(固相拡散接合)された直後(変形直後)の隔壁部材(120)における流路部材(111)との接触点の面圧が、1MPa以上であり、5MPa以上であることが好ましい。なお、流路部材(111)とスペーサ部材(112)と隔壁部材(120)とが液相拡散接合される場合、液相拡散接合された直後の隔壁部材(120)における流路部材(111)との接触点の面圧は、1MPa以下であってもよい。
熱交換器(1)の変形例について、(2/5)P<h<(2/3)P、又は、(2/5)h<P<(2/3)hの関係が成り立つことが好ましい(図10(b)及び図10(c)参照)。

図13(a)に示すように、複数の層部材(110)のうちの少なくとも1つの層部材(110)である層部材(A)は、平板の一の面(A1)に対しエッチング加工、切削加工等の加工を施すことで、当該一の面(A1)に複数の凹み(A2)を並列に形成したものであってもよい。この場合、層部材(A)において、複数の凹み(A2)が位置する部分(A3)が流路部材(111)に相当し、複数の凹み(A2)の両側に位置する部分(A4)がスペーサ部材(112)に相当する。図13(a)及び図13(b)に示すように、層部材(A)は、隔壁部材(120)と拡散接合によって接合される。凹み(A2)と隔壁部材(120)とで囲まれた空所が冷媒の流路となる。
図13(a)に示すように、複数の層部材(110)のうちの少なくとも1つの層部材(110)である層部材(A)は、平板の一の面(A1)に対しエッチング加工、切削加工等の加工を施すことで、当該一の面(A1)に複数の凹み(A2)を並列に形成したものであってもよい。この場合、層部材(A)において、複数の凹み(A2)が位置する部分(A3)が流路部材(111)に相当し、複数の凹み(A2)の両側に位置する部分(A4)がスペーサ部材(112)に相当する。図13(a)及び図13(b)に示すように、層部材(A)は、隔壁部材(120)と拡散接合によって接合される。凹み(A2)と隔壁部材(120)とで囲まれた空所が冷媒の流路となる。

(2-1)全体構成
図14に示すように、第2実施形態に係る熱交換器(1)は、積層体(100)を備える。積層体(100)は、複数の層部材(110)と、隔壁部材(120)とを含む。複数の層部材(110)は、第1方向(V1)に沿って積層される。隣り合う層部材(110)の間には隔壁部材(120)が配置される。複数の層部材(110)の各々は、流路部材(111)と、スペーサ部材(112)とを含む。スペーサ部材(112)は、流路部材(111)とは別体の部材である。スペーサ部材(112)は、流路部材(111)に対し、第1方向(V1)に垂直な方向側に配置される。本実施形態では、スペーサ部材(112)は、流路部材(111)に対し、第1方向(V1)に垂直な方向(第2方向(V2))の両側に配置される。
図14に示すように、第2実施形態に係る熱交換器(1)は、積層体(100)を備える。積層体(100)は、複数の層部材(110)と、隔壁部材(120)とを含む。複数の層部材(110)は、第1方向(V1)に沿って積層される。隣り合う層部材(110)の間には隔壁部材(120)が配置される。複数の層部材(110)の各々は、流路部材(111)と、スペーサ部材(112)とを含む。スペーサ部材(112)は、流路部材(111)とは別体の部材である。スペーサ部材(112)は、流路部材(111)に対し、第1方向(V1)に垂直な方向側に配置される。本実施形態では、スペーサ部材(112)は、流路部材(111)に対し、第1方向(V1)に垂直な方向(第2方向(V2))の両側に配置される。
図14に示すように、流路部材(111)は、複数の突出部(111d)と、床部(111e)とを含む。床部(111e)は、第1方向(V1)の他方向側(V12)に隣り合う隔壁部材(120)に接合する。突出部(111d)は、第1方向(V1)に沿って延びる棒形状を有する。本実施形態では、突出部(111d)の太さ(第1方向(V1)に対して垂直な断面の形状)が一定である。複数の突出部(111d)は、床部(111e)から第1方向(V1)の一方向側(V11)に突出する。複数の突出部(111d)は、第2方向(V2)に沿って間隔を空けて並ぶ。複数の突出部(111d)の各々は、第3方向(V3)に沿って延びる。第2方向(V2)において、複数の突出部(111d)の各々の寸法が床部(111e)の寸法よりも小さい。
本実施形態では、複数の突出部(111d)は、第1突出部(111d1)、第2突出部(111d2)、第3突出部(111d3)等を含む(図15(b)参照)。第1突出部(111d1)は第1方向(V1)に対して垂直な断面の面積が面積(m1)であり、第2突出部(111d2)は第1方向(V1)に対して垂直な断面の面積が面積(m2)であり、第3突出部(111d3)は第1方向(V1)に対して垂直な断面の面積が面積(m3)である。
複数の突出部(111d)は、第1方向(V1)の一方向側(V11)に隣り合う隔壁部材(120)に接合する。第2方向(V2)に隣り合う突出部(111d)と、床部(111e)と、第1方向(V1)の一方向側(V11)に隣り合う隔壁部材(120)との間に冷媒の流路(R)が形成される。流路(R)は、第3方向(V3)に沿って延びる。本実施形態では、流路部材(111)は、3つ以上の突出部(111d)を、間隔を開けて並べるように配置することで、複数の流路(R)を並列に形成する。
図15(a)は、流路部材(111)及びスペーサ部材(112)に対する隔壁部材(120)の接合前において、流路部材(111)とスペーサ部材(112)と隔壁部材(120)とを示す断面図である。図15(b)は、流路部材(111)及びスペーサ部材(112)に対する隔壁部材(120)の接合後において、流路部材(111)とスペーサ部材(112)と隔壁部材(120)とを示す断面図である。図15(a)に示すように、接合前は(流路部材(111)及びスペーサ部材(112)に対し外力が作用していない状態では)、第1方向(V1)において、流路部材(111)のうち突出部(111d)が配置される部分の寸法が、スペーサ部材(112)の寸法以上の大きさを有する。図15(a)及び図15(b)に示すように、流路部材(111)とスペーサ部材(112)と隔壁部材(120)とは、拡散接合又はロウ付けによって接合される。拡散接合は、固相拡散接合及び液相拡散接合のうちのいずれの接合であってもよい。その結果、熱交換器(1)が製造される。
(2-2)ヤング率
流路部材(111)の見かけのヤング率Gfは、スペーサ部材(112)のヤング率Gsよりも小さい(Gf<Gs)。以下では、スペーサ部材(112)のヤング率Gsについて説明する。

流路部材(111)の見かけのヤング率Gfは、第1方向(V1)において、複数の突出部(111d)の単位面積あたりにかかる荷重(S/Σmi)に対する、流路部材(111)の沈み込み変形率(u/t)の割合である。流路部材(111)の見かけのヤング率Gfは、下記の数3で示される。

図15(b)に示すように、断面視にて(流路部材(111)により形成される流路(R)の延びる方向に対して垂直な断面視にて)、流路部材(111)の断面積(M’)となる断面(MA’)に対し、2つ以上の突出部(111d)の各々から第1方向(V1)に沿って延びる仮想線(D)が交差する。流路部材(111)の断面積(M’)はスペーサ部材(112)の断面積(M)に相当し、流路部材(111)の断面(MA’)はスペーサ部材(112)の断面(MA)に相当する。流路部材(111)の断面(MA’)は、流路部材(111)における第1方向(V1)に対して垂直な断面のうち、スペーサ部材(112)の断面(MA)と同じ寸法を有する床部(111e)の断面である。本実施形態では、断面視にて、流路部材(111)の断面(MA’)に対し、第1突出部(111d1)から第1方向(V1)に沿って延びる仮想線(D,D1)と、第2突出部(111d2)から第1方向(V1)に沿って延びる仮想線(D,D2)とが交差する。以下では、断面視にて流路部材(111)の断面(MA’)に交差する仮想線(D)を有する突出部(111d)を、交差突出部(W)と記載することがある。流路部材(111)の複数の突出部(111d)には、2つ以上の交差突出部(W)が含まれる。
(2-4)効果
以上のように、流路部材(111)の見かけのヤング率Gfが、スペーサ部材(112)のヤング率Gsよりも小さい(Gf<Gs)。これにより、図15(a)及び図15(b)に示すように、流路部材(111)とスペーサ部材(112)との第1方向(V1)の寸法差を低減させるようにして流路部材(111)とスペーサ部材(112)とを隔壁部材(120)に接合することができる。すなわち、接合前は、第1方向(V1)において、流路部材(111)の最大寸法がスペーサ部材(112)の最大寸法よりも大きいが、接合を行うことで、流路部材(111)の寸法が第1方向(V1)に小さくなるように、流路部材(111)が変形する。これによると、接合を行うことで、第1方向(V1)に対して垂直な方向に互いに隣り合う流路部材(111)とスペーサ部材(112)との第1方向(V1)の寸法差が小さくなるように、流路部材(111)が変形する。流路部材(111)は、接合時の隔壁部材(120)からの圧力(接合時のプレスによる加圧)で変形する。これにより、接合後は、第1方向(V1)において、流路部材(111)の寸法がスペーサ部材(112)の寸法と同じ(略同じ場合も含む)になる。その結果、隔壁部材(120)に対する流路部材(111)とスペーサ部材(112)との接合不良が生じることを抑制できる。
以上のように、流路部材(111)の見かけのヤング率Gfが、スペーサ部材(112)のヤング率Gsよりも小さい(Gf<Gs)。これにより、図15(a)及び図15(b)に示すように、流路部材(111)とスペーサ部材(112)との第1方向(V1)の寸法差を低減させるようにして流路部材(111)とスペーサ部材(112)とを隔壁部材(120)に接合することができる。すなわち、接合前は、第1方向(V1)において、流路部材(111)の最大寸法がスペーサ部材(112)の最大寸法よりも大きいが、接合を行うことで、流路部材(111)の寸法が第1方向(V1)に小さくなるように、流路部材(111)が変形する。これによると、接合を行うことで、第1方向(V1)に対して垂直な方向に互いに隣り合う流路部材(111)とスペーサ部材(112)との第1方向(V1)の寸法差が小さくなるように、流路部材(111)が変形する。流路部材(111)は、接合時の隔壁部材(120)からの圧力(接合時のプレスによる加圧)で変形する。これにより、接合後は、第1方向(V1)において、流路部材(111)の寸法がスペーサ部材(112)の寸法と同じ(略同じ場合も含む)になる。その結果、隔壁部材(120)に対する流路部材(111)とスペーサ部材(112)との接合不良が生じることを抑制できる。
また、流路部材(111)の剛性を低くして、隔壁部材(120)と流路部材(111)の複数の突出部(111d)との不均一な接触状態を改善できるので、隔壁部材(120)と流路部材(111)の複数の突出部(111d)との接合不良を低減でき、その結果、熱交換器(1)の耐久信頼性を向上させることができる。
また、本実施形態では、隣り合う突出部(111d)の間に冷媒の流路(R)が形成されるように複数の突出部(111d)を細くする。これにより、複数の突出部(111d)における第1方向(V1)に対して垂直な断面の面積を小さくすることができるので、流路部材(111)の見かけのヤング率Gf<スペーサ部材(112)のヤング率Gsとなるように、流路部材(111)の見かけのヤング率Gfを小さくすることができる。
(2-5)第1変形例
流路部材(111)は、発泡状の材料により形成されていてもよい。発泡状の材料は、例えば、発泡金属(アルミニウム製の発砲金属)である。これにより、流路部材(111)を発泡状の材料で形成することで、流路部材(111)の見かけのヤング率Gf<スペーサ部材(112)のヤング率Gsとなるように、流路部材(111)の見かけのヤング率Gfを小さくすることができる。
流路部材(111)は、発泡状の材料により形成されていてもよい。発泡状の材料は、例えば、発泡金属(アルミニウム製の発砲金属)である。これにより、流路部材(111)を発泡状の材料で形成することで、流路部材(111)の見かけのヤング率Gf<スペーサ部材(112)のヤング率Gsとなるように、流路部材(111)の見かけのヤング率Gfを小さくすることができる。
(2-6)第2変形例
図16(a)に示すように、流路部材(111)には、穴(111da)が形成されていてもてよい。穴(111da)は、有底の穴であってもよく、流路部材(111)を貫通する穴であってもよい。本実施形態では、穴(111da)が、突出部(111d)(複数の突出部(111d)のうちの少なくとも1つの突出部(111d))に形成される。これにより、流路部材(111)に穴(111da)を形成することで、流路部材(111)の見かけのヤング率Gf<スペーサ部材(112)のヤング率Gsとなるように、流路部材(111)の見かけのヤング率Gfを小さくすることができる。
図16(a)に示すように、流路部材(111)には、穴(111da)が形成されていてもてよい。穴(111da)は、有底の穴であってもよく、流路部材(111)を貫通する穴であってもよい。本実施形態では、穴(111da)が、突出部(111d)(複数の突出部(111d)のうちの少なくとも1つの突出部(111d))に形成される。これにより、流路部材(111)に穴(111da)を形成することで、流路部材(111)の見かけのヤング率Gf<スペーサ部材(112)のヤング率Gsとなるように、流路部材(111)の見かけのヤング率Gfを小さくすることができる。
(2-7)第3変形例
図16(b)に示すように、突出部(111d)(複数の突出部(111d)のうちの少なくとも1つの突出部(111d))において、一部分が他の一部分よりも細くてもよい。本実施形態では、突出部(111d)の基端部(111db)が突出部(111d)の先端部(111dc)よりも細い。これにより、流路部材(111)の一部分を細くして、流路部材(111)の見かけのヤング率Gfを小さくすることができる。
図16(b)に示すように、突出部(111d)(複数の突出部(111d)のうちの少なくとも1つの突出部(111d))において、一部分が他の一部分よりも細くてもよい。本実施形態では、突出部(111d)の基端部(111db)が突出部(111d)の先端部(111dc)よりも細い。これにより、流路部材(111)の一部分を細くして、流路部材(111)の見かけのヤング率Gfを小さくすることができる。
(2-8)第4変形例
図16(c)に示すように、突出部(111d)(複数の突出部(111d)のうちの少なくとも1つの突出部(111d))において、第1方向(V1)方向に対して垂直な断面の面積が変化してもよい。本実施形態では、第1方向(V1)の一方向側(V11)へ向かうほど、突出部(111d)における第1方向(V1)方向に対して垂直な断面が小さくなる。すなわち、第1方向(V1)の一方向側(V11)へ向かうほど、突出部(111d)が細くなる。これにより、第1方向(V1)において突出部(111d)の太さを変化させて、流路部材(111)の見かけのヤング率Gfを小さくすることができる。
図16(c)に示すように、突出部(111d)(複数の突出部(111d)のうちの少なくとも1つの突出部(111d))において、第1方向(V1)方向に対して垂直な断面の面積が変化してもよい。本実施形態では、第1方向(V1)の一方向側(V11)へ向かうほど、突出部(111d)における第1方向(V1)方向に対して垂直な断面が小さくなる。すなわち、第1方向(V1)の一方向側(V11)へ向かうほど、突出部(111d)が細くなる。これにより、第1方向(V1)において突出部(111d)の太さを変化させて、流路部材(111)の見かけのヤング率Gfを小さくすることができる。
(2-9)第5変形例
流路部材(111)の材料が、スペーサ部材(112)の材料と異なっていてもよい。例えば、流路部材(111)の材料を純アルミ含むアルミ合金で構成し、スペーサ部材(112)の材料を純鉄及びSUS材含む鋼系材料で構成する。なお、流路部材(111)の材料を純マグネ含むマグネ合金で構成し、スペーサ部材(112)の材料を純鉄及びSUS材含む鋼系材料で構成してもよい。また、流路部材(111)の材料を純チタン含むチタン合金で構成し、スペーサ部材(112)の材料を純鉄及びSUS材含む鋼系材料で構成してもよい。また、流路部材(111)の材料を純銅含む銅合金で構成し、スペーサ部材(112)の材料を純鉄及びSUS材含む鋼系材料で構成してもよい。また、流路部材(111)の材料を純アルミ含むアルミ合金で構成し、スペーサ部材(112)の材料を純銅含む銅合金で構成してもよい。また、流路部材(111)の材料を純アルミ含むアルミ合金(約72GPa)で構成し、スペーサ部材(112)の材料を純チタン含むチタン合金(約106GPa)で構成してもよい。また、流路部材(111)の材料を純マグネ含むマグネ合金(約40GPa)で構成し、スペーサ部材(112)の材料を純チタン含むチタン合金(約106GPa)で構成してもよい。また、流路部材(111)の材料を純マグネ含むマグネ合金(約40GPa)で構成し、スペーサ部材(112)の材料を純銅含む銅合金(約117GPa)で構成してもよい。これにより、流路部材(111)の見かけのヤング率Gfが小さくなるように、すなわち、流路部材(111)の見かけのヤング率Gf<スペーサ部材(112)のヤング率Gsとなるように、流路部材(111)の材料とスペーサ部材(112)の材料とを互いに異ならせることができる。なお、流路部材(111)の材料とスペーサ部材(112)の材料との組み合わせについて、上記の組み合わせは一例であり、流路部材(111)の見かけのヤング率Gf<スペーサ部材(112)のヤング率Gsとなるような組み合わせであればよく、上記の組み合わせに限定されない。
流路部材(111)の材料が、スペーサ部材(112)の材料と異なっていてもよい。例えば、流路部材(111)の材料を純アルミ含むアルミ合金で構成し、スペーサ部材(112)の材料を純鉄及びSUS材含む鋼系材料で構成する。なお、流路部材(111)の材料を純マグネ含むマグネ合金で構成し、スペーサ部材(112)の材料を純鉄及びSUS材含む鋼系材料で構成してもよい。また、流路部材(111)の材料を純チタン含むチタン合金で構成し、スペーサ部材(112)の材料を純鉄及びSUS材含む鋼系材料で構成してもよい。また、流路部材(111)の材料を純銅含む銅合金で構成し、スペーサ部材(112)の材料を純鉄及びSUS材含む鋼系材料で構成してもよい。また、流路部材(111)の材料を純アルミ含むアルミ合金で構成し、スペーサ部材(112)の材料を純銅含む銅合金で構成してもよい。また、流路部材(111)の材料を純アルミ含むアルミ合金(約72GPa)で構成し、スペーサ部材(112)の材料を純チタン含むチタン合金(約106GPa)で構成してもよい。また、流路部材(111)の材料を純マグネ含むマグネ合金(約40GPa)で構成し、スペーサ部材(112)の材料を純チタン含むチタン合金(約106GPa)で構成してもよい。また、流路部材(111)の材料を純マグネ含むマグネ合金(約40GPa)で構成し、スペーサ部材(112)の材料を純銅含む銅合金(約117GPa)で構成してもよい。これにより、流路部材(111)の見かけのヤング率Gfが小さくなるように、すなわち、流路部材(111)の見かけのヤング率Gf<スペーサ部材(112)のヤング率Gsとなるように、流路部材(111)の材料とスペーサ部材(112)の材料とを互いに異ならせることができる。なお、流路部材(111)の材料とスペーサ部材(112)の材料との組み合わせについて、上記の組み合わせは一例であり、流路部材(111)の見かけのヤング率Gf<スペーサ部材(112)のヤング率Gsとなるような組み合わせであればよく、上記の組み合わせに限定されない。
なお、突出部(111d)が上記の第1変形例~第5変形例のように構成される場合(突出部(111d)において第1方向(V1)方向に対して垂直な断面の面積が一定にならない場合等)についても、流路部材(111)の見かけのヤング率Gfが、スペーサ部材(112)のヤング率Gsよりも小さくなる(Gf<Gs)。

Claims (19)
- 積層される複数の層部材(110)と、
隣り合う前記層部材(110)の間に配置される隔壁部材(120)と
を備え、
前記複数の層部材(110)の各々は、
冷媒の流路を形成する流路部材(111)と、
前記流路部材(111)に対し、前記層部材(110)の積層方向(V1)に垂直な方向側に配置されるスペーサ部材(112)と
を含む熱交換器の製造方法であって、
前記流路部材(111)と前記スペーサ部材(112)と前記隔壁部材(120)とを接合する接合工程を含み、
前記接合を行うことで、前記垂直な方向に隣り合う前記流路部材(111)と前記スペーサ部材(112)との前記積層方向(V1)の寸法差を低減させるように、前記流路部材(111)と前記スペーサ部材(112)とのうちの少なくとも1つの部材を変形させる、熱交換器の製造方法。 - 前記接合工程では、前記流路部材(111)と前記スペーサ部材(112)と前記隔壁部材(120)とを拡散接合する、請求項1に記載の熱交換器の製造方法。
- 前記拡散接合前は、前記積層方向(V1)において、前記流路部材(111)の寸法が前記スペーサ部材(112)の寸法よりも大きく、
前記拡散接合を行うことで、前記流路部材(111)の寸法が前記積層方向(V1)に小さくなるように、前記流路部材(111)を変形させる、請求項2に記載の熱交換器の製造方法。 - 前記拡散接合された直後の前記隔壁部材(120)における前記流路部材(111)との接触点の面圧が、1MPa以上である、請求項2又は請求項3に記載の熱交換器の製造方法。
- 前記流路部材(111)は、断面視にて、三角形状、台形形状、丸形状、又は正弦曲線形状を含み、前記拡散接合時に加圧されることで変形する、請求項2~請求項4のいずれか1項に記載の熱交換器の製造方法。
- 前記拡散接合により前記流路部材(111)が1つの前記隔壁部材(120)に対して複数の接合箇所(YA)で接合され、前記複数の接合箇所(YA)は前記垂直な方向に沿って間隔を空けて並んでおり、
前記拡散接合後において、隣り合う前記接合箇所(YA)の前記垂直な方向の寸法をPとし、前記流路部材(111)の前記積層方向(V1)の寸法をhとすると、(2/5)P<h<(2/3)P、又は、(2/5)h<P<(2/3)hの関係が成り立つ、請求項2~請求項5のいずれか1項に記載の熱交換器の製造方法。 - 前記流路部材(111)は、一定の単位形状が前記垂直な方向に沿って繰り返し並ぶように形成され、
前記拡散接合により前記流路部材(111)が1つの前記隔壁部材(120)に対して複数の接合箇所(YA)で接合され、前記複数の接合箇所(YA)は前記垂直な方向に沿って間隔を空けて並んでおり、
前記拡散接合前において、前記流路部材(111)により形成される流路(R)の断面視にて前記単位形状の半分の長さをLとし、前記流路部材(111)の前記積層方向(V1)の寸法をHとし、
前記拡散接合後において、前記流路部材(111)の前記積層方向(V1)の寸法をhとし、一つの前記接合箇所(YA)の前記垂直な方向の寸法をaとし、隣り合う前記接合箇所(YA)の前記垂直な方向の寸法をPとし、0<a≦P/2とすると、
前記拡散接合前における前記流路部材(111)の前記積層方向(V1)の寸法Hと、前記拡散接合後における前記流路部材(111)の前記積層方向(V1)の寸法hとの差Δ(H-h)について、下記数1の関係が成り立つ、請求項2~請求項6のいずれか1項に記載の熱交換器の製造方法。

前記第1部材は、前記流路部材(111)の第1部分(1111)を示し、
前記第2部材は、前記スペーサ部材(112)と、前記流路部材(111)の第2部分(1112)とを示す、熱交換器の製造方法。 - 前記冷媒は、プロパンを含む、請求項1~請求項8のいずれか1項に記載の熱交換器の製造方法。
- 前記積層方向(V1)において、前記拡散接合前における前記流路部材(111)の寸法が、2mm以下である、請求項2~請求項8のいずれか1項に記載の熱交換器の製造方法。
- 前記流路部材(111)の見かけのヤング率が、前記スペーサ部材(112)のヤング率よりも小さい、請求項1~請求項3のいずれか1項に記載の熱交換器の製造方法。
- 前記流路部材(111)は、発泡状の材料により形成される、請求項1~請求項3及び請求項11のいずれか1項に記載の熱交換器の製造方法。
- 前記流路部材(111)は、床部(111e)と、前記床部(111e)から突出する突出部(111d)とを含み、
前記垂直な方向において、前記突出部(111d)の寸法が前記床部(111e)の寸法よりも小さい、請求項1~請求項3、請求項11及び請求項12のいずれか1項に記載の熱交換器の製造方法。 - 前記流路部材(111)には、穴(111da)が形成される、請求項1~請求項3及び請求項11~請求項13のいずれか1項に記載の熱交換器の製造方法。
