 <Desc/Clms Page number 2>

 <Desc/Clms Page number 3>

 <Desc/Clms Page number 4>

 <Desc/Clms Page number 5>

 <Desc/Clms Page number 6>

 <Desc/Clms Page number 8>

 <Desc/Clms Page number 9>

 <Desc/Clms Page number 10>

 <Desc/Clms Page number 11>

  "Improved manufacture of castings of steel or steel alloys"
This invention relates to an improved process for the manufacture of steel or steel alloy castings.

   It is an object of the invention to provide a process for producing steel or steel alloy castings which requires little or no grinding operations, is inexpensive and does not require extensive installations and maintenance of electric furnaces and a large number of qualified personnel * The invention consists of a process for producing castings of steel or steel alloys which comprises the preparation of the steel or the alloy of steel melted by

 <Desc / Clms Page number 2>

 the aluminothermic process, by igniting a mixture of powdered or granular iron and aluminum ores, pouring the molten metal into a centrifuge mold and centrifuging the mold.

   It can thus be seen that the invention is based on the combination of the aluminothermic process, generally known under the name of "thermite process" and widely used in the welding trade, and of the centrifugal molding process, which is generally used in the manufacture of water or gas cast iron pipes and in some steel foundries. The steel required for centrifugal casting has generally been made in electric furnaces.

   In carrying out this invention, permanent cast molds or sand molds can be employed for the centering molding. Semi-finished products, such as billets, slabs, bars and blanks can be produced quickly and inexpensively. The quality of the castings is equal to that produced by forging, without inclusions, gas bubbles, porosity or other defects. The yield from the molten metal can reach 95 to 100% of the total.

   If it is desired to produce large quantities of castings requiring a minimum of machining, the molten metal is poured into several centrifuge molds superimposed through a central opening. This method is known as the "heap molding process". The hens are prepared with sand, dried and put on the centrifugal machine with several molds being superimposed, as a result of which a large number of castings can be produced. quickly and inexpensively in a single casting operation.

   Since neither vent holes nor weights are required, the efficiency is higher than that which is

 <Desc / Clms Page number 3>

 obtained by static methods, and 65-80% of the total volume is returned as good parts, thus resulting in a saving in the cost of the overhaul.

   If it is desired to obtain small or medium high precision steel parts, the mold is prepared by clamping a refractory mold composition around a wax model or other low-melting substance, and the whole is subjected to heat in order to consolidate the refractory composition and in order to melt the model, after which, the wax or other substance can be allowed to flow out of the mold. The molten steel produced by the thermite mixture is poured into the mold and the mold is placed on the centrifuge apparatus, as above.

   This method of mold preparation is employed in the making of precision molds, more commonly known as the "lost wax process" or precision casing process, which has been employed in jewelry and dental technology. for the past forty years, by using molds made of plaster cast, however the latter material cannot be used to cast steel because the temperature of the molten steel is too high *
In the process according to the invention, the thermal alumina process is employed to manufacture with reasonable cost all types of steel, such as mild steel, carbon steel, chromium steel. nickel, manganese steel, stainless steel, high speed steel, etc ... with a perfect mastery of analysis.

   The cost of the installation required to make steel by this method is insignificant.

   The materials used, iron ore and aluminum in the form of a stable granular material, are non-explosive and their handling is done in perfect.

 <Desc / Clms Page number 4>

 security . They are able to produce a molten metal mass at a temperature of about 2,480 C, if necessary.

  This mixture is so stable that a temperature of about 1,300 C must be produced by the ignition powder (usually barium aluminum dioxide) to initiate the reaction.

  This igniting powder can be initiated on its own by the heat of a match or an electric spark.When the mixture is ignited, the reaction propagates through the mass of the mixture, releasing the steel which descends to the state of highly superheated steel, within seconds.

   If desired, the thermite mixture can be employed in the form of briquettes, blocks or pieces of any desirable shape or size before use.

   In preparing such mixtures, many variables, determining the time and temperature of the reaction and the chemical analysis of the resulting metals, are taken into consideration. For example, the addition of oxides or metallic elements: such as pieces of metal, which are melted during the reaction, can obtain a wide variety of analyzes of the steels or alloys produced *
The normal temperature of molten steel requested by the foundry is between 1,600 and 1,700 C. This temperature is a bit too high for the casting, but it gives the attendant time to make special additions or perform other manipulations. required.

   To lower the temperature produced by the aluminothermic process, additions of steel scrap, alloys or ferro-alloys are made in the alumino-thermal mixture. This addition is calculated according to the quality required and the percentage of the addition varies according to the weight of the thermite mixture to be used.

   In practice, the following percentages can be used:
Up to 25 pounds of thermite mixture: 5 to 15%

 <Desc / Clms Page number 5>

25 to 50 pounds of thermite mixture: 15 to 30%
More than 50 pounds of thermite mixture: 30 to 50% and even more, as needed.

   These percentages can be increased considerably if the steel scrap or alloys or ferro-alloys are preheated, for example, to 1,000 C. The quantity of thermite mixture required to melt this preheated scrap to 1,000 C is very For example, 70 pounds of steel or alloy scrap preheated to 1000 C is easily melted by 15 pounds of thermite mixture.

  The cost of the steel produced is very low.

   In some cases, it may be desired to warm the thermite mixture before lighting it, and the mold or molds into which the steel or steel alloy is cast may or may also be preheated.

   The normal thermite blend is always made with pure aluminum, which is now very inexpensive, in the order of £ 67 per tonne.

   However, if for some reason the price of steel must be lowered, scrap from aluminum alloys may be used, scrap containing copper, nickel or other metals besides pure aluminum, if copper, nickel or other metals do not harm the resulting steel.

   The aluminothermic reaction is represented by the equation: F e O + Al = 2 Fe + Al 0.

   2 3 2 2 3
The slag resulting from this reaction is alumina, the melting point of which is very high, namely, above 2,000 C.

   In the case of welding by the aluminothermic process, the final temperature is above 2,500 C and the slag is liquid.

   By performing in-mold casting by the se-

 <Desc / Clms Page number 6>

 According to the invention, however, if the thermite mixture is mixed with a high percentage of scrap or alloys, the reaction temperature is considerably lowered and the metallic addition is trapped by too rapid cooling of the alumina.

   To avoid this serious drawback and to give a perfect distribution of the calories needed to melt these high percentages of metal additions, the melting point of the slag produced can be reduced by adding

 an aluminothermic mixture flux. Examples of font9! :: 1flt. Suitable are oxides, such as silica, lime, magnesia, sodium or calcium carbonates, calcium silicate, calcium fluoride, sodium chloride and the like.

   These additions are variable, depending on the gangue of the ore used in the thermite mixture.

   In general, the following percentages are satisfactory: fluorite 10 to 20% of the weight of the mixture calcium carbonate 5 to 15% of the weight of the mixture of sodium carbonate 10 to 15% of the weight of the mixture

   This metal is very soft, it is cold pliable and lends itself very easily to machining and polishing, when it is cast by the process according to the invention.

   The investment casting process does not require a lot of metal for each cast, but does require molten metal often. The thermite process can supply molten metal every 5 minutes if required. Because of the simplicity of the method and the necessary equipment, the process can be used by anyone, without special knowledge and without the very expensive electrical equipment of electric ovens.

   The production of steel castings free of gas bubbles and pores is very difficult with static foundry methods.

   The die-casting method used with brass, aluminum alloys and other low melting point metals cannot be used with steel and steel alloys because the melting point of those -this is too high.

   The precision casting process used in conjunction with the centrifugal casting apparatus allows the fabrication of medium and small size steel parts,

 <Desc / Clms Page number 8>

 high precision, at a reasonable cost, with an effective saving of hundreds of man-hours, and the elimination of various operations involving tools
The combined precision and centrifugal casting method is simple and much less difficult than the ordinary casting methods currently employed in foundry.

   Other advantages of the combined method are that it allows castings to be made of a quality that is broadly equal to or better than that of forgings, and, compared to ordinary foundry methods, the castings. produced are healthier and cleaner, they have greater tensile strength, they can be easily inspected and they can be easily mass produced. In comparison with forgings, the parts made by my combined method can be directly made to the final required dimensions, saving time and material.

   The castings lack the directional properties found in forgings. A centrifugal casting differs considerably in its structure from a forging of the same size and shape. The grain is uniform and only heat treatment can change the size of the crystals.

   Precision and centrifugal casting achieve maximum economy when molds can be prepared for series production.

   A much higher yield is obtained from the same amount of molten metal, because no surplus must be provided for the primers, vents, weights and the like, so that 95% of the total volume of the molten metal is rendered as castings. There is thus a saving in redesign cost and there is less finishing work.

   The manufacture of steel or steel alloy parts by the combined method is very simple and does not require the employment of skilled molders. The following sequence of operations represents a preferred embodiment of the process according to the invention, as applied to the production of high precision castings.

   A. A metal or wood pattern is made of the desired part.

   B. From this model, a main mold is made.

   C. A wax model is made from the main mold and is used to partially fill the mold space for use in the centrifuge plant, after it has been coated with high-melting refractory material. - and the mold is filled with refractory material.

   D. The wax models are melted in an oven while drying, leaving the mold free of wax. The mold is then placed in the centrifugation machine.

   E. The required quantity of thermite mixture of the type which gives steel or steel alloy of the desired quality is ignited in the crucible and after about two minutes the liquid steel is poured into the crucible. centrifugal molding machine in motion. After two more minutes the machine is stopped and the steel-filled mold is removed and replaced by another, another filled crucible is ignited, etc.

   A variety of special high-melting refractories can be used.It is essential that these refractories or binders do not contain any ingredient which chemically reacts with the metal of the casting, as this can give rise to the evolution of gas or to an oxidation which would compromise the finish of the part. To ensure a proper exterior finish, the average grain fineness of the refractories or binders should be 300 to 500 meshes per inch.

 which is finer than good quality sand.

   The wax model should be encased with refractory material as soon as possible, as the wax is subject to plastic deformation under its own weight. For this purpose, a specially prepared zirconium oxide solution or an ethyl silicate preparation is recommended.

   To fill the mold containing the protected wax models, it is not necessary to use the prepared zirconi oxide; silica or magnesia, with or without fuller's earth or ethyl silicate, can be used.

   The most widely used material is wax. Certain plastics, such as polystyrene can be used.

   The wax, which is paraffin-based, is preferably modified by the addition of one or more of the following: beeswax, carnauba, damar, ceresin, resin. An example of a compound wax suitable for the following composition in percentages by weight:

When preparing the main model, it is necessary to allow the various shrinkages and expansions. These forecasts add or subtract from the dimensions. The expansions include the solidifying expansion of the refractory and thermal expansion during drying, and the shrinkages are due to shrinkage or wax pattern and metal casting.

   The net result of these expansions and shrinks is that the model always has to be made bigger.

   It may be desired to subject the steel parts cast by the process according to the invention to a heat treatment.

 such as annealing or normalization, depending on the composition of the thermite mixture employed in the initial production of the steel or steel alloy and the quality of the metal produced.

   Although in the above description the application of the invention to the production of high precision castings has been described with the use of molds prepared by the lost wax process, it will be understood that it has not been given only by way of example of a preferred embodiment of the invention and that the invention is not limited to the use of a particular type of mold.
