Abstract
【解決手段】本発明の(メタ)アクリル酸系重合体の製造方法は、外部循環冷却装置または内部コイル冷却装置を備えた重合反応器と、前記重合反応器に接続された中和反応器とを有する反応装置を用いて行なわれ、重合反応器内で(メタ)アクリル酸を含む単量体成分をバッチ式で重合して重合体を得る重合工程と、前記重合体を前記中和反応器に移送する移送工程と、前記中和反応器において前記重合体を中和する中和工程とを含む。

Description
まず、本発明の製造方法を実施するために好適に用いられる反応装置について説明する。本発明の製造方法において用いられる反応装置は、重合反応器と、これに接続された中和反応器とを有する。そして、重合反応器は、外部循環冷却装置または内部コイル冷却装置を備えている。その他の形態について特に制限はない。以下、重合反応器が外部循環冷却装置を備える場合を例に挙げて、本発明において用いられうる好ましい反応装置について、図1を参照しつつ詳細に説明する。
本発明の製造方法は、概説すれば、外部循環冷却装置または内部コイル冷却装置を備えた重合反応器(図1に示す重合釜101)でバッチ式で重合を行い、得られた重合体を中和反応器(図1に示す中和槽201)に移送し、中和反応器において中和を行なって、(メタ)アクリル酸系重合体を得るというものである。
本発明の(メタ)アクリル酸系重合体の製造方法は、重合工程を必須に含む。重合工程では、重合反応器(図1に示す重合釜101)内で、(メタ)アクリル酸を含む単量体成分をバッチ式で重合する。これにより、(メタ)アクリル酸系重合体(溶液)が得られる。
単量体成分の重合に際して、反応系内の圧力は、特に限定されない。常圧(大気圧)下、減圧下、加圧下のいずれの圧力下であってもよい。好ましくは、重合中、亜硫酸ガスの放出を防ぎ、低分子量化を可能にするため、常圧または、反応系内を密閉し、加圧下で行うのがよい。また、常圧(大気圧)下で重合を行うと、加圧装置や減圧装置を併設する必要がなく、また耐圧製の反応容器や配管を用いる必要がない。このため、製造コストの観点からは、常圧(大気圧)が好ましい。すなわち、得られる(メタ)アクリル酸系重合体の使用目的によって、適宜最適な圧力条件を設定すればよい。
次いで、上述した重合工程において製造された(メタ)アクリル酸系重合体(水溶液)を、重合釜101から中和槽201へと移送する。移送には、移送手段としての反応液抜き出し経路123が用いられる。移送された重合体(水溶液)は、中和槽201において、後述する中和工程に供される。
本発明の製造方法では、重合反応器(重合反応を複数の重合反応器で行なう場合には、最初の重合反応器)とは別の中和反応器において中和反応を行なうことが必須である。2つ目以降の重合反応器において、重合の一部または熟成と中和反応とを行なってもよいが、かような形態では中和反応を行なった当該2つ目以降の重合反応器が中和反応器ということになる。なお、重合反応器(重合反応を複数の重合反応器で行なう場合には、最初の重合反応器)から中和反応器へと重合体水溶液を移送する直前において、重合体水溶液は酸性であることが好ましく、中和度が1〜25モル%の範囲に維持されることがより好ましい。かような形態によれば、高いクレー分散能を有する(メタ)アクリル酸系重合体(水溶液)が安定して製造されうる。
以上、本発明の特徴的な構成である重合工程・移送工程・中和工程について主に説明したが、本発明の製造方法は、必要に応じて、他の工程をさらに含んでもよい。他の工程としては、例えば、製品タンクへの移送工程などが挙げられる。
本発明の製造方法により得られる(メタ)アクリル酸系重合体は、不可避的不純物が混入しうること以外は純粋な重合体のみの形態であってもよいし、上述したように水溶液重合によって得られる場合などには、水溶液の形態であってもよい。
本発明の製造方法により得られる重合体(水溶液)は、その特徴を活かして、洗剤ビルダー、洗剤組成物、無機顔料分散剤、スケール防止剤、キレート剤、繊維処理剤、木材パルプ漂白助剤等の用途に用いられうる。各種用途での使用時には、それぞれの使用目的に応じて、その他の原料を配合すればよい。
両性界面活性剤としては、特には限定されないが、例えば、カルボキシ型またはスルホベタイン型両性界面活性剤等が挙げられ、カチオン界面活性剤としては、特には限定されないが、例えば、第4級アンモニウム塩等が挙げられる。
固形分は、熱風乾燥機を用いて1gの(共)重合体溶液を170℃で1時間乾燥させた後の不揮発分とした。詳細には、予め秤量したアルミカップ(質量をA(g)とする)に1gの(共)重合体溶液を採取してカップごと秤量し(質量をB(g)とする)、純水3gを加えて希釈した後、170℃の熱風乾燥機中で1時間乾燥させた。その後、デシケータ中で5分間放置した後に秤量した(質量をC(g)とする)。下記数式1に従って、固形分を算出した。
GPC(ゲルパーミエーションクロマトグラフィ)により以下の条件の下で測定した。
・カラム温度:35℃
・移動相:リン酸水素二ナトリウム12水和物34.5gおよびリン酸二水素ナトリウム2水和物46.2g(いずれの試薬も特級であった。また、以下の各種測定に用いた試薬は全て特級であった。)に純水を加えて全量を5,000gとし、その後、フィルター孔径0.45μmのメンブランフィルターで濾過した水溶液
・検出器:UV(波長:214nm)
・流量:0.5mL/min
・検量線:ポリアクリル酸ナトリウム標準サンプル(創和科学社製)
〔クレー分散能〕
1)まず、グリシン67.56g、塩化ナトリウム52.6g、1mol/L水酸化ナトリウム水溶液60mLにイオン交換水を加えて600gとしたグリシン緩衝溶液を調製した。
温度計、撹拌機(パドル翼)、ジャケット、供給経路(重合用組成物用)、並びに、外部循環冷却装置(外部反応液循環経路および除熱装置)を備えた重合釜(SUS製、容積2m3)と、当該重合釜に接続され、供給経路(中和剤用)を備えた中和槽(SUS製、容積3m3)とを有する反応装置(図1を参照)を用い、以下に示す重合処方・条件で、重合釜での重合工程−移送工程−中和槽での中和工程からなるバッチ式によるポリアクリル酸ナトリウムの製造を繰り返した。そのうちの1回の結果を以下に記載する。なお、重合工程の開始時においては、初期仕込み重合体(水溶液)として、前バッチから残存したポリアクリル酸(部分中和)水溶液が重合釜中に存在していた。当該ポリアクリル酸(部分中和)水溶液の量は、重合工程および中和工程を経て最終的に得られたポリアクリル酸ナトリウム水溶液100質量%を基準に換算して1.0質量%であった。また、当該初期仕込み重合体の中和度は、5.0%であった。

反応装置として、温度計、撹拌機(パドル翼)、ジャケット、供給経路(重合用組成物用および中和剤用)、並びに、外部循環冷却装置(外部反応液循環経路および除熱装置)を備えた重合釜(SUS製、容積2m3)を用い、以下に示す重合処方・条件で、重合釜での重合工程および同一の重合釜での中和工程からなるバッチ式によるポリアクリル酸ナトリウムの製造を繰り返した。そのうちの1回の結果を以下に記載する。なお、重合工程の開始時においては、初期仕込み重合体(水溶液)として、前バッチから残存したポリアクリル酸(部分中和)水溶液が重合釜中に存在していた。当該ポリアクリル酸(部分中和)水溶液の量は、重合工程および中和工程を経て最終的に得られたポリアクリル酸ナトリウム水溶液100質量%を基準に換算して1.0質量%であった。また、当該初期仕込み重合体の中和度は、5.0%であった。

- 外部循環冷却装置または内部コイル冷却装置を備えた重合反応器と、
前記重合反応器に接続された中和反応器と、
を有する反応装置を用いた(メタ)アクリル酸系重合体の製造方法であって、
前記重合反応器内で(メタ)アクリル酸を含む単量体成分をバッチ式で重合して重合体を得る重合工程と、
前記重合体を前記中和反応器に移送する移送工程と、
前記中和反応器において前記重合体を中和する中和工程と、
を含むことを特徴とする、(メタ)アクリル酸系重合体の製造方法。 - 前記重合工程が、過硫酸塩および重亜硫酸塩の存在下で行なわれる、請求項1に記載の製造方法。
