【発明の属する技術分野】
本発明は、電子写真方式を利用した複写機、プリンタ、ファクシミリ又はこれらの複合機等の画像形成装置に関し、特に、磁性キャリアを用いて非磁性トナーを帯電させる二成分現像剤を使用し、帯電したトナーのみを現像ロール上に保持し、トナーを飛翔させることにより静電潜像を現像する非接触現像方式を採用する画像形成装置に関する。

【従来の技術】
従来、非接触現像方式は、一成分現像の手段として検討されてきたが、近年、高速の画像形成装置として、例えば、感光体上に複数のカラー画像を順次に形成する1ドラム色重ね方式用等に検討されてきた。この1ドラム色重ね方式では、感光体上に正確にトナーを重ねることにより、色ずれの少ないカラー画像を形成することが可能で、カラーの高画質化に適した技術として注目されてきた。

そして、従来の非接触現像方式の一例が、米国特許第3,866,574号に開示されている。この技術によれば、ドナーロール(現像ロール)上に非磁性トナーの薄層を形成し、感光体に対し非接触に設置し、交流電圧によって感光体潜像にトナーを飛翔させている。

また、従来の非接触現像方式の他の一例が、米国特許第3,929,098号に開示されている。この技術によれば、磁気ロールを用いて二成分現像剤をドナーロールに進ませ、このドナーロール上へトナーを転移させてトナー薄層を形成する現像装置が示されている。この例では、二成分現像方式を採用し、ドナーロール上への薄層形成は可能なものの、トナー帯電が高くなった場合に、ドナーロール上のトナーの分離が困難になり、強い交流電圧を印加することが必要とされる。しかし、強い交流電圧は、感光体上のトナー薄層を乱してしまうので、色重ねには不適当であった。

【発明が解決しようとする課題】
しかしながら、上述した従来技術においては、露光直後の感光体の電位である露光後電位の振れが環境によって大きく、その結果、感光体の表面電位を高く設定する必要があり、必然的に現像電界が高く設定されていた。このため、現像ロール上に、トナーの消費領域と非消費領域とが発生し、そのロール上におけるトナーの付着状態と、新たに供給されたトナーとの間に電位差が生じやすい。その結果、前回の現像画像の残像(ゴースト)が次回の画像に重なって現れる現象、いわゆる履歴現象(メモリ現象)が発生し易いという問題点があった。

さらに、従来技術では、一般に、負帯電性のトナーを使用していた。このため、トナーが繰り返し高い電界に曝されると、特に低温、低湿環境では、現像領域のトナーの帯電電位と、非現像領域のトナーの帯電電位との電位差が大きくなる傾向があった。その結果、現像ゴーストが顕著になる傾向があった。

そこで、履歴現象の発生を防止するため、特開平11−231652号公報には、現像ロール上の現像トナーを掻き取るための部材と、掻き取られたトナーの回収装置が開示されている。しかし、掻き取り部材を設けると、トナーに大きな物理的又は電気的なストレスを与え、トナー劣化の要因となる。

また、特開平3−113474号公報には、いわゆるパウダークラウド現像法が提案されている。このパウダークラウド現像法では、ドナーロールと感光体との間にワイヤーからなる補助電極を設け、この補助電極に弱い交流電圧を印加することにより、現像されたトナーを乱さずに色重ねすることができる。しかし、この技術では、補助電極のワイヤーが非常に汚れ易く、また、ワイヤーが振動すると、画像劣化が発生する傾向がある。

また、電子写真学会誌 第19刊、第2号(1981)、pp.44−51には、二成分現像剤を用いたタッチダウン現像法における現像ロール上のトナー薄層の形成について理論的な考察が記載されている。しかし、タッチダウン現像法では、現像残トナーと補給トナーとの入れ替わりが容易でなく、選択現像が発生して現像性が低下するおそれがある。

本発明は、上記の問題を解決すべくなされたものであり、二成分現像剤を使用する非接触現像方式の画像形成装置において、残像の発生を抑制するとともに、鮮明な画像を形成することができる技術の提供を目的とする。

【課題を解決するための手段】
そこで、本発明の請求項1に係る画像形成方法によれば、トナーを帯電させて保持するキャリアによる磁気ブラシを発生させる磁気ロールと、磁気ブラシから供給されたトナーによりトナー薄層が表面に形成される現像ロールと、正帯電性の感光体を有し、トナー薄層のトナーを静電潜像に応じて選択的に飛翔させて画像形成する静電潜像担持体とを備えた画像形成装置により画像形成をおこなうにあたり、トナーとして、帯電量が5〜20μC/gの範囲内に制御された正帯電極性するトナーを使用し、感光体の表面電位を0〜250Vの範囲内とし、かつ、当該感光体を露光した直後の電位である露光後電位を0〜100Vの範囲内とする方法としてある。

感光体の表面電位を250Vよりも高くすると、現像ローラの表面に形成されたトナー薄層の帯電が上昇する。その結果、非現像領域のトナーの帯電電位との電位差が大きくなる傾向があった。このため、現像ゴーストが顕著になる傾向があった。そこで、本発明では、感光体の表面電位を0〜250Vの範囲内としている。

そして、表面電位を0〜250Vの範囲内とした条件下において、露光後電位を100V以下にすると、正帯電性トナーの帯電量を5〜20μC/gの範囲内に容易に制御でき、現像性を保ちつつ、カブリの発生を抑制することができることを見出した。
なお、露光後電位は、露光エネルギーによって制御することができる。

また、請求項2記載の発明によれば、現像ロールの電位を0〜200Vの範囲内とし、現像ロールの電位と磁気ロールの電位との電位差を100〜350Vの範囲内とし、現像ロールと静電潜像担持体との間に、周波数が1〜3kHz、かつ、ピーク電圧が500〜2000Vの交流電圧を印加する方法としてある。

このように、本発明によれば、バイアス電圧を低くし、さらに、磁気ロールと現像ロールとの電位差を所定の値としている。これにより、ドナーの過剰帯電を抑制して残像の発生を抑制するとともに、鮮明な画像を形成することができる。

さらに、バイアス電圧を低くしたことにより、現像ロールにトナーが付着する静電気力が小さくなる。その結果、現像ロール上の現像残トナーを、掻き取りブレード等の特別な装置を設けることなく、現像ロールと磁気ロールとの周速差による磁気ブラシ効果により効率良く磁気ロールに回収することができる。そして現像残トナーの回収とともに、新規トナーの現像ロールへの供給を行うことにより、トナーの入れ替えが容易にできるので、現像ロール上に均一厚さのトナー薄層を形成することができ、その結果、画像むらの発生を抑制することができる。

また、本発明では、実験に基づいて、磁気ロールと現像ロールとの電位差を100〜350Vとしたことにより、残像の発生もカブリの発生も抑制することができる。

また、本発明によれば、実験に基づいて、静電潜像担持体に対して、ピーク電圧500〜2000Vの交流電圧を周波数1〜3kHzで印加することにより、静電潜像担持体上に現像の正確化、及び、磁気ロールへの現像残トナーの回収の容易化を図ることができる。

また、好ましくは、トナー薄層の厚さを10〜50μmとするのがよい。
トナー薄層が厚すぎると、トナーを静電潜像担持体へ飛翔させることが困難となる。また、通常、磁気ロールから現像ロールへは、一度に厚さ50μm以上分の大量のトナーを供給することが困難である。このため、トナー薄層の厚さを50μm以上とすると、現像時に濃度差が生じ易くなる。さらに、トナー薄層が厚すぎると、全てのトナーを潜像上に飛翔させることが困難となり、強いゴーストを発生させるおそれがある。その上、現像残トナーを回収する際にトナー薄層が厚すぎると、現像残トナーを回収しきれず、残像発生の原因となってしまう。

一方、トナー薄層が薄すぎると、潜像を十分な現像性で現像するのに必要な量のトナーを確保するため、現像ロールの回転速度を高くする必要がある。このため、トナー薄層は10μm以上あることが望ましい。

また、好ましくは、現像ロールと静電潜像担持体との間隙を、50〜400μm、より好ましくは200〜300μmとする構成としてある。
この間隙が50μmよりも狭いと、カブリが発生し易くなる。一方、この間隙が400μmよりも広いと、トナーを静電潜像担持体へ飛翔させることが困難となり、その結果、十分な画像濃度を得ることが困難となる。その上、選択現像を発生させる要因ともなる。

また、請求項3記載の発明によれば、感光体を、アモルファスシリコンの感光層により構成し、当該感光体の厚さを10〜25μmの範囲内とする方法としてある。
なお、本発明では、感光体の厚さとは、アモルファス製の感光層部分の厚さだけではなく、静電潜像担持体の基材の表面から、担持体の最表面までの部分までの厚さを指す。

感光体を薄くすると、飽和帯電電位が低下するとともに、絶縁破壊に至る耐電圧が低下する。その一方で、感光体を薄くすると、潜像形成時の感光体表面の電荷密度が向上して現像性が向上する。そして、この性質は、誘電率が約10程度と高いアモルファスシリコン感光体では、厚さが25μm以下、より好ましくは20μm以下の場合に特に顕著である。しかし、感光体の厚さが10μm未満となると、感光体の電位の調整が困難となり、いわゆる黒点やカブリが発生し易くなり、また、飽和帯電電位が低下して、必要な帯電電位を確保することが困難になる傾向がある。したがって、本発明では、アモルファスシリコン感光体の厚さを10〜25μmとしている。

また、アモルファスシリコン感光体は、露光後電位が10V以下と極めて低いため、感光体の表面電位を低く設定しても十分な電位差を得ることができるので、現像性を高めるのに有利である。
そして、特に、バイアス電圧(現像バイアス)を低電圧とすれば、感光体を薄くすることによって、飽和帯電電位が低下し、かつ、絶縁破壊に至る耐電圧が低下しても、実用上問題ない。

また、好ましくは、感光体の表面に、厚さ0.3〜5μmの表面保護層を設けるとよい。
その理由は、表面保護層の厚さが0.3μm未満となると、感光体の飽和帯電電位、耐摩耗性、耐環境性等の特性が低下する傾向があるためである。一方、表面保護層の厚さが5μmを超えると、画質劣化の要因となり、また、製造時間が長くなって経済的に不利となる。

また、請求項4記載の発明によれば、感光体を、有機感光体(OPC)により構成し、当該感光体の厚さを25〜40μmの範囲内とする方法としてある。

正帯電性の有機感光体を用いた場合は、感光層の膜厚を25μm以上として、電荷発生材料の添加量を増やすことにより、露光後電位を100V以下にすることができる。有機感光体は、電荷発生材料を添加するので単層構造であることが望ましい。
一方、感光体の厚さを40μmより厚くすると、解像度が低下する。

ところで、従来の画像形成装置においては、キャリアを長期間使用すると、キャリアの劣化によって、トナーの帯電性が変化してくる。例えば、キャリア表面のコート材が20%以上剥がれると、トナーへの帯電性が変化する。その結果、現像ロール上のトナーの帯電のばらつきが大きくなって、帯電不良によるトナーの飛散やカブリが発生して、画像汚染や現像性が低下し、いわゆる選択現像等が発生する。

このため、従来の画像形成装置においては、画像品質を維持するため、一定時間使用して劣化したキャリアを交換する必要があった。しかし、キャリアの交換の煩わしさが、非接触方式の画像形成装置の普及の妨げとなっていた。

そこで、請求項5記載の発明によれば、キャリアとして、磁性を備えたキャリア芯材と、このキャリア芯材の表面に重合形成された高分子量ポリエチレン樹脂を含む被覆層とにより構成され、108〜1012Ωcmの抵抗値を有し、かつ、60〜100emu/gの飽和磁化を有するキャリアを使用する方法としてある。

このように、キャリアの抵抗値を抵抗調整剤等で処理することにより所定の値として帯電制御するとともに、キャリアの表面に被覆層を重合形成したので、極めて高い強度、耐久性を実現することができる。そして、このようなキャリアを用いれば、キャリアを繰り返し使用しても、キャリアの表面劣化が少なく、現像ロール上に安定した帯電トナー薄層を形成することができる。その結果、静電潜像担持体に正確に現像することが可能となる。さらに、キャリアの耐久性が高いので、現像機器の寿命まで、実質的に、キャリアを交換する必要がなくなる。

また、好ましくは、キャリア芯材は、その表面に微小な凹凸を有し、被覆層は、この凹凸にエチレン重合触媒を保持させた後、エチレンガスを導入して重合成長させた重量平均分子量が50000以上の高分子量ポリエチレンにより形成するのがよい。

このようにキャリア芯材の表面をエチレン重合触媒で処理し、表面上で直接エチレンを重合(生成)させながらポリエチレン樹脂被覆キャリアを生成する重合法は、例えば、特開昭60−106808号公報又は特開平2−187770号公報等に記載されている。

【発明の実施の形態】
以下、本発明の実施の形態について、図面を参照して説明する。
まず、図1を参照して、実施形態の画像形成装置の構成について説明する。
図1に示すように、この画像形成装置は、直径20mmの磁気ロール1と、直径20mmの現像ロール2と、静電潜像担持体3とを備えている。そして、この磁気ロール1は、トナー5を帯電させて保持するキャリア4による磁気ブラシ10を発生させる。また、現像ロール2の表面には、磁気ブラシ10から供給されたトナー5によりトナー薄層6が形成される。そして、静電潜像担持体3は、トナー薄層6のトナーを静電潜像に応じて選択的に飛翔させて画像形成する。

また、静電潜像担持体3は、アモルファスシリコンの感光層を含む、厚さ10〜25μmの感光体を表面に有している。
ここで、図2に静電潜像担持体3の要部拡大図を示す。図2に示すように、この静電潜像担持体3は、基材31の上に、阻止層32、アモルファスシリコン(a−Si)の感光層33及び表面保護層34を順次に積層した構造を有する。そして、ここでは、感光体30の厚さとは、これら阻止層32、感光層33及び表面保護層34の厚さの合計Tを指す。

なお、感光体の感光層の材料は、アモルファスシリコンであれば、特に制限されない。アモルファスシリコンとしては、例えばa−Si、a−SiC、a−SiO、a−SiON等の無機材料を挙げることができる。

また、表面保護層の厚さtは0.3〜5μmである。また、表面保護層34の材料としては、a−SiCのうち、Si(シリコン)とC(炭素)との比率が特定のものを使用することが望ましい。このようなa−SiCとしては、a−Si(1-X)CX(0.3≦X<1.0)が好ましく、さらに、a−Si(1-X)CX(0.5≦X≦0.95)がより好ましい。その理由は、このようなa−SiCは、1012〜1013Ω・cmという特に高い抵抗値を有しており、優れた飽和帯電電位、耐摩耗性、耐環境性(耐湿性)が得られるためである。

そして、本実施形態では、トナー5として正帯電極性を有するトナーを使用する。そして、感光体の表面電位を0〜250Vの範囲内とし、かつ、レーザスキャナやLED管によって感光体を露光した直後の電位である露光後電位を0〜100Vの範囲内とする。

また、静電潜像担持体3と現像ロール2との間に0〜200Vのバイアス電圧Vdc1を印加する第一直流用電源部7aと、交流用電源部7bとからなる電源部7が設けられている。さらに、交流用電源部7bは、静電潜像担持体3に対して、ピーク電圧Vpp=500〜2000Vの交流電圧を周波数f=1〜3kHzで印加する。
なお、バイアス電圧は、感光体の表面電位よりも低く、かつ、露光後電位よりも高くする。

また、磁気ロール1に電圧Vdc2を印加する第二直流用電源8を設けている。そして、現像ロール2の電位と磁気ロール1の電位との電位差|Vdc2−Vdc1|が100〜350Vとなるように第一及び第二直流用電源部7a及び8の電圧を決める。ここでは、例えば、Vdc2=250V、Vdc1=100V、|Vdc2−Vdc1|=150Vとするとよい。

ここで、図3の実験結果グラフを参照して、バイアス電圧Vdc1及び電位差|Vdc2−Vdc1|と現像特性との関係について説明する。図3のグラフの横軸は、電位差|Vdc2−Vdc1|を表し、縦軸は、バイアス電圧Vdc1を表す。そして、図3に示すように、バイアス電圧Vdc1が200Vよりも高いとゴーストが発生する。また、電位差|Vdc2−Vdc1|が100V未満になってもゴーストが発生する。

一方、電位差|Vdc2−Vdc1|が350Vよりも高くなると、カブリが発生する。したがって、図3から、バイアス電圧Vdc1が0〜200V、かつ、電位差|Vdc2−Vdc1|が100〜350Vの範囲内であれば、高品質の画質が得られることが分かる。

再び図1を参照すると、画像形成の際には、磁気ロール1に保持されたキャリア4及びトナー5からなる現像剤を攪拌しながら、トナー5を適正なレベルに帯電させる。現像剤は、磁気ブラシ10を形成する。そして、この磁気ブラシ10は、規制ブレード9を通過することにより、一定の厚さで現像ロール2に接触する。ここでは、規制ブレード9と磁気ロール1との間隙を0.3〜1.5mmとしている。また、磁気ロール1と現像ロール2との間隙も、同様に、0.3〜1.5mmとしている。また、現像ロール2と静電潜像担持体3との間隙を、50〜400μm、好ましくは、200〜300μmとしている。

このような間隙や印加電圧条件で、トナー薄層6を形成すると、トナー薄層6の厚さが10〜50μmとなる。そして、現像ロール2のプロセス線速を72mm/sとし、磁気ロール1をその三倍の速度で回転させる。その結果、周速差によるブラシ効果によって、現像残トナーと供給トナーとを容易に入れ替えることができる。このため、残像の発生を抑制するとともに、鮮明な画像を形成することができる。

さらに、本実施形態で使用するキャリア4は、磁性を備えたキャリア芯材と、このキャリア芯材の表面に重合形成された高分子量ポリエチレン樹脂を含む被覆層とから構成されている。キャリア芯材はその表面に微小な凹凸を有する。また、被覆層は、この凹凸にエチレン重合触媒を保持させた後、エチレンガスを導入して重合成長させた重量平均分子量が50000以上の高分子量ポリエチレンにより構成されている。

また、キャリア4は、108〜1012Ωcmの抵抗値を有し、かつ、60〜100emu/gの飽和磁化を有することが望ましい。キャリアの抵抗値が108Ω・cm未満であると、キャリア現像やカブリが発生するおそれがある一方、1012Ω・cmを超えると、画像濃度低下等画質劣化のおそれがあるからである。
なお、抵抗値は、電極面積5cm2荷重1kgの0.5cmの厚さのキャリア層を設け、上下の電極に1〜500Vの電圧を印加し、底に流れる電流値を測定し、換算して求めるとよい。

さらに、キャリアの被覆層は、少なくともその最外殻層として、疎水性シリカ、磁性粉及び/又は微粒子樹脂を含むことが望ましい。

このようなキャリア4は、極めて高い強度、耐久性を有する。そして、このキャリアを用いれば、キャリアを繰り返し使用しても、キャリアの表面劣化が少なく、現像ロール上に安定した帯電トナー薄層を形成することができる。その結果、静電潜像担持体に正確に現像することが可能となる。さらに、キャリアの耐久性が高いので、現像機器の寿命まで、実質的にキャリアを交換する必要がなくなる。

また、本実施形態における電子写真用現像剤は、キャリアに各種トナーを混合することによって得ることができる。本実施形態では、公知の正帯電性トナーが使用可能である。

また、このような、正帯電性トナーは、樹脂と帯電制御剤(CCA)とにより構成するとよい。樹脂としては、例えば、メチルメタクリレート(MMA)等のモノマーをスチレンアクリル共重合体に導入したものを使用できる。また、帯電制御剤(CCA)としては、例えば、四級アンモニウム塩、ニグロシン又はトリフェニルメタン系染料を使用することができる。

そして、このような正帯電性トナーとしてはは、例えば、懸濁重合法、粉砕法、マイクロカプセル法、スプレードライ法、メカノケミカル法等に公知の方法で製造することができる。また、正帯電性トナーの帯電量は、外添剤、帯電制御剤(CCA)、樹脂及びキャリア等により、5〜20μC/gに制御される。

また、本実施形態におけるトナーの混合割合は、キャリア及びトナーの合計量に対し、トナー2〜40重量%、好ましくは3〜30重量%、より好ましくは4〜25重量%である。トナーの混合割合が2重量%未満であると、トナー帯電量が高くなって、十分な画像濃度が得られなくなる。一方、トナーの混合割合が40%を超えると、十分な帯電量が得られなくなるため、トナーが現像ロールから飛散して複写機内を汚染したり、画面上にトナーのカブリが生じたりする。

次に、本発明の効果を評価するため、以下の実施例1〜4及び比較例1〜3において、それぞれ図4に示す画像パタン11による画像形成を行った。この画像パタン11においては、矩形のソリッドパタン12と、このソリッドパタン12よりも広いハーフトーンパタン13とが、ソリッドパタン12に続いてハーフトーンパタン13が現像されるように配置されている。ここでは、ハーフトーンパタン13の濃度を、ソリッドパタン12の濃度の25%とする。

これらの実施例及び比較例では、また、京セラ株式会社製の画像形成装置FS−1750の現像器を改造した機器を使用した。感光体30と現像ロール2との間には、周波数2kHz、ピーク電圧1.4kVの交流電圧を印加した。

評価にあたっては、感光体の組成、感光体の表面電位、感光体の露光後電位、現像ロール2の直流電位(Vdc1)及び磁気ロール1の直流電位(Vdc2)のみ条件を変えて、画像パタン11の画像形成を行った。そして、初期画像と50000枚印刷後の画像について、それぞれ濃度、トナー帯電量(QM)及び残像(ゴースト)について評価した。
なお、トナー帯電量の測定にあたっては、数枚印刷後の現像ロール上の約1cm2の面積のトナー薄層部分を、トレック社製のQMメータで吸引して測定した。

[実施例1]
実施例1では、上述した本実施形態において、厚さ15μmのa−Si感光体30を設けた静電潜像担持体3を用いた。そして、画像形成時には、感光体30の表面電位を250V、感光体30の露光後電位を10V、現像ロール2の表面電位(Vdc1)を50V、磁気ロール1の表面電位(Vdc2)を200Vとした。

[実施例2]
実施例2では、上述した本実施形態において、厚さ12μmのa−Si感光体30を設けた静電潜像担持体3を用いた。そして、画像形成時には、感光体30の表面電位を200V、感光体30の露光後電位を50V、現像ロール2の表面電位(Vdc1)を50V、磁気ロール1の表面電位(Vdc2)を250Vとした。

実施例3では、上述した本実施形態において、厚さ25μmの正帯電性の有機感光体(OPC)を設けた静電潜像担持体3を用いた。そして、画像形成時には、感光体の表面電位を250V、感光体の露光後電位を90V、現像ロール2の表面電位(Vdc1)を100V、磁気ロール1の表面電位(Vdc2)を300Vとした。

As shown in Table 1 above, in each of Examples 1 to 4, the increase in the toner charge amount is smaller than that in the initial image even after printing 50 million sheets, and ghosts are generated. Was not recognized and a good image could be maintained.

Furthermore, if a coating layer is formed by polymerization on the surface of the carrier, extremely high strength and durability can be realized. When this carrier is used, even when the carrier is repeatedly used, the surface of the carrier is hardly deteriorated, and a stable charged toner thin layer can be formed on the developing roll. As a result, the electrostatic latent image carrier can be accurately developed. Further, since the durability of the carrier is high, it is not necessary to replace the carrier substantially until the life of the developing device.
