【発明の属する技術分野】
本発明は、充放電特性に優れた非水電解質二次電池に関する。さらに詳しくは、各種小型機器の電源をはじめとして、特にサイクル安定性が要求される電力貯蔵用や電気自動車用の電源として好適に用いることができる非水電解質二次電池に関する。

【従来の技術】
近年、携帯用電子機器の高性能化、小型化、軽量化の進展や、電気自動車の実用化に向けた研究開発の進展に伴って高エネルギー密度二次電池に対する要求が強まっている。従来から広く使用されてきた二次電池としては、ニッケル・カドミウム電池や鉛電池等が挙げられるが、これらの電池は体積あたりあるいは重量あたりの放電容量が小さく、放電電圧も低いため、高エネルギー密度電池の要求に十分には応えることができなかった。

また、これらの要求を満たす電池システムとして金属リチウムまたはリチウムイオンを吸蔵放出可能な物質を負極とする非水電解質二次電池が注目され、盛んに研究が行われている。

しかし、金属リチウムを負極とする非水電解質二次電池の場合、金属リチウムの溶解、析出時のデンドライトの生成や、析出リチウムの微細化のために、内部短絡や電極の活性の低下などが生じ、十分なサイクル特性が得られないという問題があった。

電極活物質担体としてリチウムイオンを吸蔵放出可能な物質、例えば炭素質材料を負極に用いたリチウムイオン非水電解質二次電池は、金属リチウム負極を使用した場合に近い高い放電電圧が得られるが、電極活物質担体と金属箔との密着力が小さく、充放電を繰り返すうちに剥離が生じ、サイクル特性が十分とはいえず、さらに改善することが求められていた。

このように、高エネルギー密度電池の要求に応えうるサイクル特性を有する非水電解質二次電池は得られていないのが現状である。

【発明が解決しようとする課題】
本発明は、上記のような従来の技術の課題を解決しようとするものであり、電極活物質担体をバインダー成分を用いて成形した電極層を備える非水電解質二次電池の充放電特性を向上させることを目的とするものである。

本発明者は、上記の課題を解決するために鋭意研究を行った結果、電極活物質担体同士の密着性および電極活物質担体と集電体である金属箔との密着性を向上させることにより、上記の充放電特性を向上することを見出した。

特に、金属箔の表面へ塗布したバインダー成分や電極活物質担体の塗膜の密着面積が一定割合以上の場合に、充放電特性が極めて良好となることを見出した。

本発明者は、上記に関し、密着面での導電性が向上することにより、充放電特性が向上したものと考える。

本発明者は、上記の知見を基に、さらに重ねて検討した結果、本発明を完成したものである。

【課題を解決するための手段】
すなわち、本発明は、金属箔の表面に、電極活物質担体及びバインダー成分からなる塗膜を形成してなる電極材であって、前記塗膜の面積(A)に対する、前記電極活物質担体又は/及び前記バインダー成分が前記金属箔の表面に密着している部分の面積(B)の百分率(B/A×100)を密着度(Rc)とするとき、Rcが40%以上である非水電解質二次電池用電極材を提供するものである。

本発明の非水電解質二次電池用電極材の好ましい実施態様は、前記バインダー成分が、少なくとも1種類のポリアミドイミド樹脂を含有する。

また、本発明は、上記の電極材を備えてなる非水電解質二次電池を提供するものである。

さらに、本発明は、電極活物質担体およびバインダー成分が、N−メチル−2−ピロリドン、γ−ブチロラクトン、シクロヘキサノン、キシレンからなる群より選ばれた少なくとも一種を含む溶剤中に混合、分散されてなるペーストを金属箔に塗布し、塗膜層を形成した後に、前記塗膜層を乾燥する工程を含む電極材の製造方法であって、前記乾燥工程の初期に、塗膜層中に含有される該溶剤の量が当初の含有量の40%以下になるまで125℃以下の温度で乾燥する工程を含む非水電解質二次電池用電極材の製造方法を提供するものである。

【発明の実施の形態】
本発明の非水電解質二次電池用電極材は、金属箔の表面に電極活物質担体及びバインダー成分からなる塗膜を形成してなる電極材であることが必要である。

本発明において、前記塗膜の面積(A)に対する、前記電極活物質担体又は/及び前記バインダー成分が前記金属箔の表面に密着している部分の面積(B)の百分率(B/A×100)を密着度(Rc)とするとき、Rcが40%以上であることが必要であり、50%以上であればより好ましい。

Rcが40%以上であれば、電極層と集電体である金属箔との密着性が高く、繰り返しの充放電においても電極層の劣化や電極活物質担体の集電体からの剥離が抑制されるとともに、電極層と金属箔との間の導電性も高くなる。これにより非水電解質二次電池の充放電特性を改善することができる。

ここで、密着度Rcは以下のようにして測定された。すなわち、金属箔表面に形成された電極層の表面を両面粘着テープ等を用いて平滑な基体に固定したのち、金属箔のみを溶解する溶剤ないしは薬品に浸漬して金属箔のみを除去して、電極層の電極活物質担体やバインダーの形態を破壊することなく、電極層の金属箔との接合面を露出させる。ここで金属箔のみを溶解する溶剤ないしは薬品としては各種の酸、塩基、酸化剤、還元剤、塩およびこれらの混合物や溶液が使用できる。例えば銅箔には塩化第二鉄水溶液が使用できる。

このようにして得た試料を走査型電子顕微鏡や光学顕微鏡、走査型プローブ顕微鏡などを用いて観察することにより、電極層と金属箔との接合面のうち、バインダー成分ないしは電極活物質担体が銅箔に密着していた部分とそれ以外の空洞部分とを識別することができる。このようにして識別されたバインダー成分ないしは電極活物質担体が銅箔に密着していた部分が電極層と金属箔との接合面の全面積に占める割合Rcは、例えば走査型電子顕微鏡の観察像の写真を市販の画像解析装置を用いて解析することにより求めることができる。

本発明で用いられる金属箔は、特に限定されるものではなく、例えば、銅、アルミニウム、ニッケル、白金、金、銀、ステンレスなどの金属やそれらの合金の箔等が好適に用いられる。

本発明に用いられる電極活物質担体は、特に限定されるものではなく、負極材料、正極材料として知られる種々の材料が使用可能であり、例えば、炭素質材料、リチウム、リチウム−アルミニウム合金、スズ酸化物、二酸化チタン、五酸化バナジウム、コバルト酸リチウム、ニッケル酸リチウム、過マンガン酸リチウム等の遷移金属リチウム複合酸化物、導電性高分子、ジスルフィド化合物などが好適に用いられる。中でも、負極材料としては炭素質材料が、正極材料としは遷移金属リチウム複合酸化物がより好適に用いられる。

負極材料として炭素質材料を使用する場合には、炭素質材料としては、2000℃以下の比較的低い温度で焼成して得られる低結晶性炭素材料や、結晶化しやすい原料を3000℃近くの高温で処理した高結晶性炭素材料を好ましく使用することができる。例えば、熱分解炭素類、コークス類、メソフェーズピッチ系炭素類、人造黒鉛類、天然黒鉛類、ガラス状炭素類、有機高分子化合物焼成体、炭素繊維、活性炭などを使用することができる。中でも、(002)面の面間隔が3.70オングストローム以上、真比重が1.70g/cc未満、且つ空気気流中における示差熱分析で700℃以上にピークを持たない低結晶性炭素材料や、負極合剤充填性の高い真比重が2.10g/cc以上の高結晶性炭素材料を好ましく使用することができる。
また、炭素質材料の平均粒径は公知の値でよく、好ましくは5〜100μm程度、より好ましくは10〜50μmの範囲である。

本発明に用いられるバインダー成分は、特に限定されるものではないが、少なくとも1種類のポリアミドイミド樹脂を含有するものがより好適に用いられる。ポリアミドイミド樹脂は、耐電解液性、耐熱性に優れ、非水電解質二次電池用電極材のバインダー樹脂として優れた特性を有している。ポリアミドイミド樹脂は、酸成分とと、アミン成分としてのジアミンまたはジイソシアネートから合成される。

上記ポリアミドイミド樹脂の合成に用いられる酸成分としては、例えば、トリメリット酸、ブタン−1,2,4−トリカルボン酸、ナフタレン−1,2,4−トリカルボン酸等が挙げられ、通常、これらの無水物、酸塩化物等として用いられる。好ましくは無水トリメリット酸である。

これらの中では、4,4’−ジアミノジフェニルメタン、イソホロンジアミン、4,4’−ジシクロヘキシルメタンジアミン、またはこれらのジイソシアネートが、反応性、溶解性、コスト等の点から好ましい。

当該ポリアミドイミド樹脂には必要に応じて種々の添加成分を加えても良い。添加成分としては例えば、ポリエステル、ポリアミド、ポリイミド、アクリル、NBR、SBR、PVDF等の合成樹脂界面活性剤、可塑剤等が挙げられる。これら添加成分は、上記ポリアミドイミド樹脂合成時に上記酸成分および/または上記アミン成分の一部を置き換え、共重合に供しても良いし、あるいは合成した上記ポリアミドイミド樹脂に混合することにより添加しても良い。

本発明の電極材は、上記バインダー成分と粒状の電極活物質担体とを溶剤に混合、分散させたペースト状の合剤を金属箔に塗布して塗膜層を形成した後、乾燥、圧着して形成される。

上記合剤に使用する溶剤は、N−メチル−2−ピロリドン、γ−ブチロラクトン、シクロヘキサノン、キシレンの中の少なくとも一種を含むことが好ましい。特に好ましくは、溶解性の観点からN−メチル−2−ピロリドンである。

上記の電極層を形成する工程の内、塗膜層中に含有される溶剤の量が当初の含有量の40%以下になるまで125℃以下の温度で乾燥する工程を少なくとも乾燥工程の初期に含むことが好ましい。このように、少なくとも乾燥工程の初期において溶剤の量が当初の含有量の40%以下になるまで125℃以下の低温で乾燥することにより、電極層中のバインダー成分の分布状態が最適化され、その後の乾燥、圧着工程を経て電極層と金属箔との最適な密着状態が得られ、充放電特性が向上する。

本発明の電極材中のバインダー成分と電極活物質担体との重量比は、好ましくは3:97〜20:80、より好ましくは5:95〜10:90である。電極活物質担体の含有量が上記範囲より多いと、電極合剤層にクラックが発生したり、金属箔等の集電体から電極合剤層が剥離し易くなる傾向がある。また、炭素質材料の含有量が上記範囲より少ないと、電池としたときの充放電サイクル特性が低下しやすくなる傾向がある。

本発明の非水電解質二次電池において使用する非水電解液の非水溶媒としては、従来種々の非水電解質二次電池において使用されている非水溶媒を好ましく使用することができる。例えば、リチウムイオン非水電解質二次電池の場合には、高誘電率溶媒である炭酸プロピレン、炭酸エチレン、炭酸ブチレン、γ−ブチロラクトン等や、低粘度溶媒である1,2−ジメトキシエタン、2−メチルテトラヒドロフラン、炭酸ジメチル、炭酸メチルエチル、炭酸ジエチル等を使用することができる。

以上のような非水溶媒に溶解させて非水電解液を調製する際に使用する電解質としては、一般に、伝導イオン種により異なるが、伝導イオン種がリチウムイオンである場合にはLiClO4 、LiAsF6 、LiPF6 、LiBF4 、LiCl、LiBr、CH3 SO3 Li、CF3 SO3 Li等を好ましく使用することができる。これらは単独でも2種類以上を混合して用いることもできる。

【実施例】
以下、本発明の非水電解質二次電池を実施例により具体的に説明する。本発明はこれら実施例によって制限されるものではない。

(実施例1)
(1)バインダー樹脂の合成
反応容器に無水トリメリット酸96g、セバシン酸101g、4,4’−ジシクロヘキシルメタンジイソシアナート265g、フッ化カリウム1gをN−メチル−2−ピロリドン900gと共に仕込み200℃に昇温して5時間反応させた後、冷却しながらさらにN−メチル−2−ピロリドン950gを加えて、固形分濃度が20重量%のポリアミドイミド樹脂溶液を得た。

(2)炭素質材料の調製
メソフェーズピッチ小球体を不活性ガス中1200℃で焼成したものをさらに分級し、粒径1〜30μmの範囲とすることにより炭素質材料を得た。

(3)電極の作成
(2)で調製した炭素質材料93重量部と(1)で合成したバインダー樹脂35重量部(固形分で7重量部)を混合し、N−メチル−2−ピロリドンで固形分濃度が50重量%となるように希釈して分散、混練りしてペースト状合剤を調製した。得られたペースト状合剤を、厚さ10μmの銅箔の一方の面に塗布した後、60℃の熱風オーブンで4分乾燥し、さらに125℃の熱風オーブンで2分乾燥したものを200℃の熱ロールプレスでプレスし、銅箔を含む厚さが125μmである電極を作成した。

(実施例2)
ポリアミドイミド樹脂100部に対してビスフェノールA−ジグリシジルエーテルを2.5部添加した以外は実施例1と同様にして電極を作成した。

乾燥を150℃の熱風オーブンで2分とした以外は実施例1と同様にして電極を作成した。

(4)電池の作成
このようにして作成した実施例1〜2及び比較例1の電極を面積0.785cm2 の円形に切り出し、真空下90℃で24時間乾燥した。この電極を、電極層面が厚さ25μmの多孔質ポリプロピレンフィルムを介してリチウム箔と対面するようにして、ニッケルメッキした鉄製の電池缶容器に入れ、炭酸エチレンと炭酸ジメチルの等容量混合物に過塩素酸リチウムLiClO4 を1モル/リットルの割合で溶解した非水電解液を注入し、密封して非水電解質二次電池を作成した。

上記の実施例1〜2及び比較例1で作成した電極の密着力、密着度Rc及び、これら電極を用いて作成した非水電解質二次電池の電池性能について、次のようにして評価を行った。

(5)密着力
東洋ボールドウィン社製のテンシロンを用い、電極層と銅箔間の180°方向の剥離強度を測定した。

(6)密着度Rc
作成した電極の電極層側を平滑なガラス板に両面テープを用いて固定して、塩化第二鉄水溶液に室温で1 時間浸漬し、銅箔を溶解除去して電極層の銅箔との接合面を露出させた。このようにして露出した接合面を加速電圧15kVの走査型電子顕微鏡で500倍の倍率で観察し、像の写真を得た。得られた写真では、電極層と金属箔との接合面のうち、バインダー成分ないしは電極活物質担体が銅箔に密着していた部分とそれ以外の部分とを像の濃淡の違いとして明確に識別することができる。該写真はスキャナーを用いてコンピュータに画像データとして取り込み、該画像データを画像処理ソフト(Scion Corporation製 Scion Image)を用いて二値化処理し、バインダー成分ないしは電極活物質担体が銅箔に密着していた部分を抽出して、該画像中に占める該密着部分の面積比率を求め、異なる3点の画像の該面積比率の平均値をRcとした。

(7)電池の性能評価
実施例1〜2及び比較例1の電極を用いて作成した非水電解質二次電池について、電流密度0.5mA/cm2 の定電流で、折り返し電圧0Vと2Vの間で充放電サイクルテストを行った。この充放電サイクルテストの2サイクル時の放電容量で、5サイクル時の放電容量を除した値を、容量維持率(%)とした。その結果を表1に示す。

表1の結果から、実施例1〜2の電極は、比較例1の電極に比べて密着力が向上していることがわかる。
