Description

本発明は、上樹脂フィルムと下樹脂フィルムとを溶着する樹脂フィルムの生産方法に関する。
上樹脂フィルムと下樹脂フィルムとの間に液体からなる光吸収物質を挟み込み、レーザを照射し、このレーザを吸収した光吸収物質からの熱が上下樹脂フィルムに伝導し、上下樹脂フィルムの溶融温度を超えると上下樹脂フィルムが溶融して上下樹脂フィルムを溶着する樹脂フィルムの生産方法が知られている(特許文献1)。
また、上樹脂フィルムと下樹脂フィルムとの間にアルミニウム粉末等のコート材料を挟みこみ、レーザを照射し、このレーザを吸収したアルミニウム粉末からの熱が上下樹脂フィルムに伝導し、上下樹脂フィルムの溶融温度を超えると上下樹脂フィルムが溶融して上下樹脂フィルムを溶着する樹脂フィルムの生産方法が知られている(特許文献2)。

しかしながら、上記特許文献1に開示された樹脂フィルムの生産方法では、光吸収物質が液体なので、下樹脂フィルムに均一に塗布することが困難であり、不均一に光吸収物質が樹脂フィルムに塗布されて上下樹脂フィルムの溶着強さのバラツキが大きくなるという問題がある。
また、上記特許文献2に開示された樹脂フィルムの生産方法では、金属の粉末を下樹脂フィルムの表面に載せているので、樹脂フィルムの厚みがばらつき、平坦性が得られないという問題がある。
本発明は、上記の問題点に鑑みてなされたものであり、その目的は、上下樹脂フィルムの間隔が均一に保たれ厚みが均一で平坦性に優れた樹脂フィルムの生産方法を実現することにある。
本発明に係る樹脂フィルムの生産方法は、第1熱可塑性樹脂の表面に金属薄膜を蒸着もしくは印刷し、前記金属薄膜の上に第2熱可塑性樹脂を載置し、前記第1及び第2熱可塑性樹脂を、前記金属薄膜を挟む方向に加圧し、前記第1熱可塑性樹脂または前記第2熱可塑性樹脂を通して前記金属薄膜にレーザを照射することによって、前記金属薄膜を開口させて前記第1及び第2熱可塑性樹脂同士を溶着することを特徴とする。
この特徴によれば、前記第1熱可塑性樹脂または前記第2熱可塑性樹脂を通して前記金属薄膜にレーザを照射するので、金属薄膜に照射されたレーザが熱に変換され、この熱により金属薄膜に貫通穴が形成されて第1及び第2熱可塑性樹脂同士が溶着する。レーザ光を吸収するために、蒸着もしくは印刷によって形成した金属薄膜を用いるので、第1及び第2熱可塑性樹脂の間隔を均一に保ったままで第1及び第2熱可塑性樹脂を接合することができる。
本発明に係る他の樹脂フィルムの生産方法は、開口を有する金属薄膜を第1熱可塑性樹脂の表面に蒸着もしくは印刷し、前記金属薄膜の上に第2熱可塑性樹脂を載置し、前記第1及び第2熱可塑性樹脂を、前記金属薄膜を挟む方向に加圧し、前記第1熱可塑性樹脂または前記第2熱可塑性樹脂を通して前記金属薄膜の開口の周縁にレーザを照射することによって、前記金属薄膜の開口を通して前記第1及び第2熱可塑性樹脂同士を溶着することを特徴とする。
この特徴によれば、前記第1熱可塑性樹脂または前記第2熱可塑性樹脂を通してレーザ光を照射する金属薄膜に予め開口が形成されているので、より低いエネルギーで第1及び第2熱可塑性樹脂を接合することができる。
本発明に係る樹脂フィルムの生産方法では、前記金属薄膜の開口の直径は、前記レーザのビーム径よりも小さいことが好ましい。
この構成によれば、金属薄膜の開口の周縁にレーザを確実に照射することができる。
本発明に係る樹脂フィルムの生産方法では、前記第1熱可塑性樹脂の厚みは100μm以下であり、前記第2熱可塑性樹脂の厚みは100μm以下であることが好ましい。
この構成によれば、厚みが100μm以下の薄いフィルムを、フィルム間隔を保ったまま接合することができる。
本発明に係る樹脂フィルムの生産方法では、前記金属薄膜の開口は、複数個であり、マトリックス状に配置されていることが好ましい。
本発明に係る樹脂フィルムの生産方法では、前記金属薄膜の開口は、複数個であり、列状に配置されていることが好ましい。
本発明に係る樹脂フィルムの生産方法は、第1熱可塑性樹脂の表面に金属薄膜を蒸着もしくは印刷し、前記金属薄膜の上に第2熱可塑性樹脂を載置し、前記第1及び第2熱可塑性樹脂を、前記金属薄膜を挟む方向に加圧し、前記第1熱可塑性樹脂または前記第2熱可塑性樹脂を通して前記金属薄膜にレーザを照射することによって、前記金属薄膜を開口させて前記第1及び第2熱可塑性樹脂同士を溶着する。このため、第1及び第2熱可塑性樹脂の間隔を均一に保ったままで第1及び第2熱可塑性樹脂を接合することができる。
本発明の実施形態について図1ないし図7に基づいて説明すると以下の通りである。
(実施の形態1)
図1(a)〜(d)は、実施の形態1に係る樹脂フィルム1の生産方法を示す断面図である。まず、図1(a)に示すように、下フィルム2の表面に、蒸着もしくは印刷によって金属薄膜3を形成する。そして、金属薄膜3の上に上フィルム4を載置する。上フィルム4及び下フィルム2は、0.1mm以下の厚みを有しており、熱可塑性樹脂によって構成されている。この熱可塑性樹脂は、例えば、PEN(Polyethylene Naphthalate ポリエチレンナフタレート)であり、PI(Polyimide ポリイミド)またはPC(Polycarbonate ポリカーボネイト)であってもよい。金属薄膜3の厚みは、数十nmである。金属薄膜3は、蒸着可能または印刷可能な金属、例えば、Au、Ag、Cu、Niのうちの少なくとも1つによって構成されている。
次に、図1(b)に示すように、透明ガラス基板5及び6によって、下フィルム2、金属薄膜3及び上フィルム4を挟み、金属薄膜3を挟む矢印に示す方向に加圧して、下フィルム2及び上フィルム4を金属薄膜3に密着させる。
その後、図1(c)に示すように、ガラス基板6及び上フィルム4を通して金属薄膜3にレーザ7を照射すると、レーザエネルギが金属薄膜3に吸収され、金属薄膜3が発熱し、近接する下フィルム2及び上フィルム4の樹脂を溶融する。金属薄膜3は、レーザから吸収した熱エネルギによって貫通穴が開口し、この開口を通って、下フィルム2及び上フィルム4の樹脂が溶融して一体化し、下フィルム2及び上フィルム4が溶着する。下フィルム2及び上フィルム4は加圧されて金属薄膜3に密着しているので、効率的に伝熱され、溶融した樹脂が交じり合って、下フィルム2及び上フィルム4が溶着する。
金属薄膜3がレーザエネルギを熱に変換する効率は高いので、低出力のレーザによって、下フィルム2及び上フィルム4を溶着することができる。
そして、図1(d)に示すように、下フィルム2及び上フィルム4の金属薄膜3を突き破った部分のみ溶着する。金属薄膜3がレーザエネルギから吸収した熱は、金属薄膜3の横方向に拡散するため、下フィルム2及び上フィルム4の表面への熱の影響を抑えることができる。このようにして、下フィルム2、金属薄膜3及び上フィルム4を有する樹脂フィルム1が製造される。
本実施の形態では、ガラス基板6及び上フィルム4を通して金属薄膜3にレーザ7を照射する例を示したが、本発明はこれに限定されない。ガラス基板5及び下フィルム2を通して金属薄膜3にレーザ7を照射してもよい。後述する実施の形態2においても同様である。
以上のように実施の形態1によれば、金属薄膜3を下フィルム2に蒸着または印刷によって形成するので、金属薄膜3の厚みを均一にすることができ、厚みのバラツキが小さい樹脂フィルム1を生産することができる。
また、下フィルム2及び上フィルム4によって挟み込まれた金属薄膜3は、光エネルギー吸収率が高いので、低エネルギーのレーザ光7によって、下フィルム2及び上フィルム4を溶着することができる。
溶着された下フィルム2及び上フィルム4によって挟み込まれた金属薄膜3は、配線、電極として活用することができる。
図2(a)〜(c)は、実施の形態1に係る樹脂フィルムの生産方法によって生産された樹脂フィルムの剥離強度の測定方法を説明する図である。
下フィルム2の表面に金属薄膜3を蒸着もしくは印刷し、金属薄膜3の上に上フィルム4を載置し、下フィルム2及び上フィルム4を、金属薄膜3を挟む方向に加圧し、上フィルム4を通して金属薄膜3にレーザ7を照射することによって、下フィルム2及び上フィルム4同士を溶着する。そして、剥離強度を測定する。レーザ7の照射径は0.6mmであり、照射時間は0.1秒であり、レーザ出力は20Wである。前述した特許文献1に開示された樹脂フィルムの生産方法では、溶着強度は、0N(ニュートン)(初期剥離)であった。これに対して、実施の形態1に係る樹脂フィルムの生産方法では、溶着強度が8.13Nであった。
(実施の形態2)
図3(a)〜(d)は、実施の形態2に係る樹脂フィルムの生産方法を示す断面図である。実施の形態1で前述した構成要素と同一の構成要素には同一の参照符号を付している。従って、これらの構成要素の詳細な説明は省略する。
まず、図3(a)に示すように、下フィルム2の表面に、蒸着もしくは印刷によって金属薄膜3aを形成する。
図4(a)〜(f)は、実施の形態2に係る樹脂フィルムの生産方法によって金属薄膜3aに形成された開口8のパターンを示す平面図である。図5(a)〜(f)は、実施の形態2に係る樹脂フィルムの生産方法によって金属薄膜3aに形成された溶着領域9a〜9fを示す平面図である。
図4(a)に示すように、金属薄膜3aの中央には、複数の円形の開口8がマトリックス状パターンに形成されている。このようなパターンは、蒸着では、マスク形状の工夫、及び2個以上の工程を組み合わせることによって実現することができる。また、印刷によれば、より自由度の高いパターンを描くことができる。
そして、この金属薄膜3aの上に上フィルム4を載置する。上フィルム4及び下フィルム2は、0.1mm以下の厚みを有しており、熱可塑性樹脂によって構成されている。この熱可塑性樹脂は、例えば、PENであり、PIまたはPCであってもよい。金属薄膜3aの厚みは、数十nmである。金属薄膜3aは、蒸着可能または印刷可能な金属、例えば、Au、Ag、Cu、Niのうちの少なくとも1つによって構成されている。
次に、図3(b)に示すように、透明ガラス基板5及び6によって、下フィルム2、金属薄膜3a及び上フィルム4を挟み、金属薄膜3aを挟む矢印に示す方向に加圧して、下フィルム2及び上フィルム4を金属薄膜3aに密着させる。
その後、図3(c)に示すように、ガラス基板6及び上フィルム4を通して金属薄膜3aの開口8の周縁にレーザ7を照射する。金属薄膜3aの開口8の直径は、レーザ7のビーム径よりも小さい。そして、レーザ7のエネルギが金属薄膜3a開口8の周縁に吸収され、金属薄膜3が発熱し、近接する下フィルム2及び上フィルム4の樹脂を溶融する。金属薄膜3aの開口8を通って、下フィルム2及び上フィルム4の樹脂が溶融して一体化し、下フィルム2及び上フィルム4が溶着する。下フィルム2及び上フィルム4は加圧されて金属薄膜3aに密着しているので、効率的に伝熱され、溶融した樹脂が交じり合って、下フィルム2及び上フィルム4が溶着する。
そして、図5(a)及び図3(d)に示すように、マトリックス状に配置された複数の開口8を通って下フィルム2及び上フィルム4の樹脂が溶着した略正方形状の溶着領域9aが形成される。金属薄膜3aがレーザエネルギから吸収した熱は、金属薄膜3aの横方向に拡散するため、下フィルム2及び上フィルム4の表面への熱の影響を抑えることができる。このようにして、下フィルム2、金属薄膜3a及び上フィルム4を有する樹脂フィルム1aが製造される。
実施の形態2では、複数の開口8をマトリックス状に金属薄膜3aに形成した例を示したが、本発明はこれに限定されない。例えば、図4(b)に示すように複数の開口8を金属薄膜3aの中央に配置してもよい。この場合は、図5(b)に示すように、略円状の溶着領域9bが金属薄膜3aの中央に形成される。
また、図4(c)に示すように、複数の開口8を金属薄膜3aの中央に一列に配置してもよい。この場合は、図5(c)に示すように、略棒状の溶着領域9cが金属薄膜3aの中央に形成される。さらに、図4(d)に示すように、2列に複数の開口8を配置してもよい。この場合は、図5(d)に示すような略長方形状の溶着領域9cが形成される。図4(e)に示すように、3列に配置して、図5(e)に示す略正方形状の溶着領域9eを形成してもよい。図4(f)に示すように複数の開口8を配置して、図5(f)に示す溶着領域9fを形成してもよい。これらのパターンは、蒸着では、マスク形状の工夫、及び2個以上の工程を組み合わせることによって実現することができる。また、印刷によれば、より自由度の高いパターンを描くことができる。
金属薄膜3aは、蒸着または印刷によって形成するので、エリア制御が容易に行え、上記のような複数の開口8のパターンを精密な位置に形成することができる。このようにして形成した金属薄膜3aは、配線または電極として活用することができる。
図6(a)及び(b)は、実施の形態1及び2に係る樹脂フィルムの生産方法によって金属薄膜に形成された穴を観察する方法を説明する図である。図7(a)及び(b)は、実施の形態1及び2に係る樹脂フィルムの生産方法によって金属薄膜に形成された穴の画像を示す図である。
図7(a)は、実施の形態1の開口無しの金属薄膜3を形成する場合の溶着箇所の画像を示している。図7(b)は、実施の形態2の複数の開口を有する金属薄膜3aを形成する場合の溶着箇所の画像を示している。レーザの照射径は両者とも0.6mmであり、照射時間は0.1秒であり、レーザ出力は12ワット(W)である。レーザ出力が同じであれば、実施の形態2の複数の開口を有する金属薄膜3aの溶着面積は、実施の形態1の開口無しの金属薄膜3の溶着面積よりも大きく増大し、溶着強度は向上する。従って、実施の形態2の生産方法によれば、実施の形態1の生産方法よりも低いレーザ出力により溶着することができる。実施の形態2の複数の開口を有する金属薄膜3aでは、金属薄膜を突き破るためのレーザエネルギーが不要となるためである。
実施の形態1及び2の生産方法によって生産された樹脂フィルムは、FPCフィルム(フレキシブルプリント基板)に使用することができる。
本発明は上述した各実施形態に限定されるものではなく、請求項に示した範囲で種々の変更が可能であり、異なる実施形態にそれぞれ開示された技術的手段を適宜組み合わせて得られる実施形態についても本発明の技術的範囲に含まれる。
本発明は、上樹脂フィルムと下樹脂フィルムとを溶着する樹脂フィルムの生産方法に適用することができる。本発明の生産方法によって生産された樹脂フィルムは、FPCフィルム(フレキシブルプリント基板)に適用することができる。

Claims (6)

  1. 第1熱可塑性樹脂の表面に金属薄膜を蒸着もしくは印刷し、
    前記金属薄膜の上に第2熱可塑性樹脂を載置し、
    前記第1及び第2熱可塑性樹脂を、前記金属薄膜を挟む方向に加圧し、
    前記第1熱可塑性樹脂または前記第2熱可塑性樹脂を通して前記金属薄膜にレーザを照射することによって、前記金属薄膜を開口させて前記第1及び第2熱可塑性樹脂同士を溶着することを特徴とする樹脂フィルムの生産方法。
  2. 1個以上の開口を有する金属薄膜を第1熱可塑性樹脂の表面に蒸着もしくは印刷し、
    前記金属薄膜の上に第2熱可塑性樹脂を載置し、
    前記第1及び第2熱可塑性樹脂を、前記金属薄膜を挟む方向に加圧し、
    前記第1熱可塑性樹脂または前記第2熱可塑性樹脂を通して前記金属薄膜の開口の周縁にレーザを照射することによって、前記金属薄膜の開口を通して前記第1及び第2熱可塑性樹脂同士を溶着することを特徴とする樹脂フィルムの生産方法。
  3. 前記金属薄膜の開口の直径は、前記レーザのビーム径よりも小さい請求項2記載の樹脂フィルムの生産方法。
  4. 前記第1熱可塑性樹脂の厚みは100μm以下であり、前記第2熱可塑性樹脂の厚みは100μm以下である請求項1または2に記載の樹脂フィルムの生産方法。
  5. 前記金属薄膜の開口は、複数個であり、マトリックス状に配置されている請求項2記載の樹脂フィルムの生産方法。
  6. 前記金属薄膜の開口は、複数個であり、列状に配置されている請求項2記載の樹脂フィルムの生産方法。
