Description
本発明は、接着剤、バインダー、被覆剤、乳化
剤、フイルムあるいは繊維として成形されると同
時に優れた耐水性が得られる樹脂を提供すること
に関する。
ポリビニルアルコール(以下、PVAと略記す
る)は従来より代表的な水溶性高分子として知ら
れ、合成繊維ビニロンあるいはフイルムの原料と
してあるいは接着剤、バインダー、被覆剤、乳化
剤などの広範囲な工業的用途で用いられてきた。
これらの用途において、しばしば耐水性を向上さ
せる必要があり、耐水化の向上に関する多くの方
法が提案されている。これまでの耐水化、不溶化
に関する技術については長野、山根、豊島著「ポ
バール」(改訂新版)、高分子刊行会(1981年)の
256頁〜261頁に総説されている。ホルマリン、ア
セトアルデヒド等はビニロンの耐水化に使用され
ているが、他の糊剤、乳化剤用途では臭気の点な
どに問題があり、実用化されていない。グリオキ
ザール、グルタルアルデヒドなどのジアルデヒド
化合物あるいはジアルルデヒド殿粉などの多価ア
ルデヒド化合物などがPVAの耐水化剤として知
られているが、煮沸水に耐えられるような皮膜と
するためには使用量を高くする必要があり、また
熱処理をした際着色し易い欠点がある。N―メチ
ロール尿素、N―メチロールメラミンも耐水化能
があるがホルマリン臭を発散する欠点がある。ま
た、ホウ素、チタン、ジルコン、クロム、ケイ素
などの無機元素を含んだ化合物も架橋性があり、
耐水化に用いられるが、多くの場合、これらのも
のをPVA水溶液に添加すると増粘、あるいはゲ
ル化を生じるか、または液の粘性が不安定とな
り、実用時には充分な注意が必要であり、工業的
に使用されている例は少ない。
以上のような添加剤による耐水化に対し、
PVA自身を変性して耐水化性を与える提案も少
数例ではあるが知られている。アリリデンジアセ
テートと酢酸ビニルの共重合体のケン化物は側鎖
にアルデヒドを有する変性PVAであり、酸処理
により容易に架橋する。しかしながら充分な耐水
性を与えるために変性量を高くするとPVAの製
造時に架橋不溶物を生じ易く、また着色し易い傾
向があり、現在なお実用化されるに到つていな
い。
こうして、PVAを工業的にかつ効果的に耐水
性あるいは架橋性を付与することは予想以上に困
難であり、未だ充分に有効な方法が知られていな
かつた。本発明者らはこのような状況を踏まえ、
PVA自身に耐水性を与えるような架橋性基を導
入しかつ架橋させる前は水などの溶媒に対する溶
解性に優れるPVAを工業的に安価に製造する方
法を確立することを目的として探究した結果、分
子内に式
(ここで、R1は水素原子または低級アルキル基、
R2は水素原子またはアルキル基を各々意味して
いる。)で示される共重合単位を含有する変性
PVAの溶液、とりわけ水溶液を、酸性条件下あ
るいは乾燥時に酸性物質を生じる条件下で溶媒を
除去することにより耐水性が極めて高い樹脂が得
られることを見出して本発明を完成したものであ
る。
本発明において出発物質として使用される変性
PVAはそれ自身が従来未知の新規な化合物であ
る。この変性PVAは、ビニルエステル、とりわ
け酢酸ビニルと式CH2=CR1−CONHCH2O−R2
(R1は水素原子または低級アルキル基、R2は水素
原子またはアルキル基)で表わされるN―アルコ
キシメチル基含有単量体、とりわけR1が水素原
子またはメチル基でR2が炭素数1〜4のアルキ
ル基であるN―アルコキシメチル(メタ)アクリ
ルアミド、特に好ましくはN―メトキシメチルア
クリルアミドまたはN―n―ブトキシメチルアク
リルアミドとをラジカル重合開始剤を用いて共重
合させ、しかる後にこの共重合体のアルコール溶
液にアルカリ触媒を作用させて共重合体中のビニ
ルエステル単位を部分的にあるいは高度にケン化
せしめるビニルアルコール単位とすることにより
製造される。
この変性PVAを製造する際に使用し得るビニ
ルエステルは共重合後ケン化をすればビニルアル
コールとなることから任意のビニルエステルで本
質的には同一の効果を有するが、通常は酢酸ビニ
ル、ギ酸ビニル、プロピオン酸ビニル等が挙げら
れ、更に経済的にみて酢酸ビニルが好ましい。
また、CH2=CR1−CONHCH2O−R2で表わさ
れるアルコキシメチル基含有単量体においてR1
は水素原子また低級アルキル基であるが通常は水
素原子またはメチル基が好ましく、またR2は架
橋性を付与するという点では水素原子または任意
の鎖長のアルキル基が用いられ得るが、通常は炭
素数1〜4のアルキル基のものがとくに好まし
い。この単量体の具体例としてはN―メチロール
アクリルアミド、N―メチロールメタクリルアミ
ド、N―メトキシメチルアクリルアミド、N―メ
トキシメチルメタクリルアミド、N―エトキシメ
チルアクリルアミド、N―エトキシメチルメタク
リルアミド、N―n―プロポキシメチルアクリル
アミド、N―n―プロポキシメチルメタクリルア
ミド、N―イソプロポキシメチルアクリルアミ
ド、N―イソプロポキシメチルメタクリルアミ
ド、N―n―ブトキシメチルアクリルアミド、N
―n―ブトキシメチルメタクリルアミド、N―イ
ソブトキシメチルアクリルアミド、N―イソブト
キシメチルメタクリルアミド、N―tert―ブトキ
シメチルアクリルアミド、N―tert―ブトキシメ
チルメタクリルアミドが挙げられ、このうちN―
メトキシメチルアクリルアミドあるいはN―n―
ブトキシメチルアクリルアミドが効果と経済性の
点で特に好ましい。これらの単量体は従来からも
よく知られており、例えば英国特許955420号にお
いては酢酸ビニルおよびアクリル酸エステルとの
共重合体について示されている。しかしながらN
―アルコキシメチル(メタ)アクリルアミドとビ
ニルエステルとの共重合体をケン化することによ
り生成した共重合体については知られておらず、
本発明に示されているような工業的に重要な優れ
た性能を有する樹脂へと誘導されることは全く知
られていない。
上述したN―アルコキシメチル(メタ)アクリ
ルアミド類とビニルエステルとの共重合は塊状重
合、溶液重合、懸濁重合、乳化重合のいずれの重
合形式を用いても実施され得るが、本発明の多く
の目的には通常溶液重合が好ましい。溶液重合に
おいて使用する溶媒としては低級アルコール殊に
メタノールが工業的に適している。塊状重合、溶
液重合は回分方式、連続方式のいずれにても実施
可能であり、懸濁重合、乳化重合は通常回分方式
で実施される。回分方式の場合、共重合単量体反
応性比(r1、r2)に従つて重合率と共に単量体組
成が変動していくことはよく知られているが、単
量体組成が一定となるように一方もしくは両方の
単量体を添加していく所謂半回分方式を採用する
ことが均一な共重合体組成を有する共重合体を得
るためには望ましい。この場合の添加量の算出方
法の一つとしてはR.J.HannaがIndustrial and
Engineering Chemistry、Vol.49、No.2、208―
209(1957)に提出している式が挙げられる。多塔
式の連続共重合の場合も同様の理由で、各塔内の
単量体組成が一定になるように第2塔以後の塔に
単量体を添加することが望ましい。重合開始剤と
しては、2,2′―アゾビスイソブチロニトリル、
1,1′―アゾビス―(シクロヘキサン―1―カル
ボニトリル)、2,2′―アゾビス―(2,4―ジ
メチルバレロニトリル)、2,2′―アゾビス―
(4―メトキシ―2,4―ジメチルバレロニトリ
ル)、2,2′―アゾビス―(2―アミジノプロパ
ン)二塩酸塩、過酸化ベンゾイル、過硫酸カリウ
ム、過硫酸アンモニウム、t―ブチルヒドロペル
オキシド、過酸化ジt―ブチルクメンヒドロペル
オキシド等公知のラジカル重合用開始剤が使用さ
れ得る。また、重合系中にアセトアルデヒド、ア
ルキルメルカプタンなどの重合度調節剤を加える
こともできる。重合反応温度は通常50℃〜沸点の
範囲から選ばれる。単量体の反応率は、経済性、
重合度の調節など目的に応じて適宜決められる。
共重合体中のN―アルコキシメチルアクリルアミ
ド単位の量は用途に応じて適宜選択され特に制限
はなく、任意の組成の共重合体を合成し得るが、
0.05〜10モル%の範囲から選ぶのが好ましい。ま
た、共重合体の重合度は溶液重合の場合には溶媒
とりわけメタノールの量およびアルデヒド類の量
により調節し得る。重合度に関する制限は無く、
広範囲の重合度の共重合体を合成し得るが、後に
述べるケン化物の重合度で200〜3600の範囲より
通常選ばれる。共重合を完了した後、反応液中に
ビニルエステルが残存している場合には蒸留など
により分離除去する必要がある。N―アルコキシ
メチル(メタ)アクリルアミド単量体が残存して
いるとき、これを除去してもよく、また残存させ
たままでも支障がない場合が多い。また、かかる
重合を行なうに当つてはビニルエステルとN―ア
ルコキシメチルアクリルアミド以外にこれらの単
量体と共重合可能な他の不飽和単量体、例えばエ
チレン、プロピレン、α―ヘキセン、α―オクテ
ン等のα―オレフイン;(メタ)アクリル酸、ク
ロトン酸、(無水)マレイン酸、フマール酸、イ
タコン酸等の不飽酸あるいはそのアルキルエステ
ルあるいはそのアルカリ塩;(メタ)アクリルア
ミド、N―メチロールアクリルアミドなどの不飽
和アミド;2―アクリルアミド―2―メチルプロ
パンスルホン酸またはその塩などのスルホン基含
有単量体;N―(2―ジメチルアミノエチル)ア
クリルアミド、N―(3―ジメチルアミノプロピ
ル)メタクリルアミド、N―(1,1―ジメチル
―3―ジメチルアミノプロピルアクリルアミド)
あるいはそれらの四級化合物などのカチオン基含
有単量体;アルキルビニルエーテル;スチレン;
N―ビニルイミダゾール、N―ビニル―2―メチ
ルイミダゾールあるいはその四級化合物などの不
飽和イミダゾール化合物;N―ビニルアセトアミ
ド、N―ビニル―N―メチル―アセトアミド、N
―ビニル―N―メチルホルムアミド、メチル―N
―ビニルカルバメート、エチル―N―ビニルカル
バメート、tert―ブチル―N―ビニルカルバメー
ト、メチル―N―イソプロペニルカルバメート、
エチル―N―イソプロペニルカルバメート、tert
―ブチル―N―イソプロペニルカルバメートなど
のN―ビニルあるいはN―イソプロペニル化合物
などを共存させて重合し、これらの単量体単位が
共重合体中に10モル%以下程度存在させるように
製造することもできる。
こうして得られた共重合体は次いで以下に示す
ようなケン化反応によりビニルエステル部分がケ
ン化される。ケン化反応は通常共重合体をアルコ
ール溶液とりわけメタノール溶液として実施する
のが有利である。アルコールは無水物のみなら
ず、少量の含水系のものも目的に応じて用いら
れ、また、酢酸メチル、酢酸エチルなどの有機溶
媒を任意に含有せしめてもよい。ケン化触媒とし
ては、水酸化ナトリウム、水酸化カリウム等のア
ルカリ金属の水酸化物、ナトリウムメチラート、
カリウムメチラート等のアルコラートあるいはア
ンモニア等のアルカリ性触媒、あるいは塩酸、硫
酸などの酸性触媒が使用され得る。このうち酸性
触媒を使用した場合、ケン化反応物を乾燥する際
に架橋不用化され易いことが本発明の検討過程で
明らかになり、このため工業的にはアルカリ性触
媒とりわけ経済性の点で水酸化ナトリウムが本発
明の目的に最も適している。ケン化温度は通常10
〜50℃の範囲から選ばれる。強アルカリ性、強酸
性の条件下で100℃以上の高温に長時間放置する
と徐々にアミド基あるいはアルコキシメチル基の
結合の分解が進行するので望ましくないが通常そ
のような条件下におく必要はなく、ケン化時にア
ミド結合あるいはアルコキシメチル基は実質的に
分解することなく安定に保たれる。ケン化反応に
よりビニルエステル単位は部分的にあるいは高度
にケン化されてビニルアルコール単位に転換され
るが、この転化率は本発明の樹脂の使用目的に応
じて任意の値とすることができるが、通常の目的
には共重合体中のビニルアルコール単位を99.95
〜70モル%、ビニルエステル単位を0〜2.9モル
%とすることが好ましい。また、N―アルコキシ
メチル(メタ)アクリルアミド類単位の含量は前
述のように0.05〜10モル%の範囲が通常好まし
い。使用するN―アルコキシメチル(メタ)アク
リルアミド類のアルキル基の鎖長が長くなるにつ
れて変性度が高い場合および/または酢酸ビニル
単位の含量が高い場合に生成した変性PVAの水
溶性が低下する場合があり、水溶性の変性PVA
を目的とする場合は、N―アルコキシメチル(メ
タ)アクリルアミド類の種類と含量、酢酸ビニル
単位の含量を調節する必要がある。ケン化反応が
進行すると通常のPVAの場合と同様に白色のゲ
ルあるいは沈殿物が生成するような方法をとるこ
とが工業上好ましく、これを必要に応じて粉砕、
洗浄、乾燥することによつて変性PVA共重合体
粉末を得ることができる。乾燥は溶媒を蒸発させ
る目的で実施する範囲では生成PVAの溶解性に
影響を与えないが100℃以上の高温で長時間放置
すると部分的に架橋不溶化するので注意が必要で
あるが通常そのような条件下におく必要はない。
本発明に用いる変性PVA共重合体は一般のPVA
と同様に粉体で保存、輸送が可能であり、水溶性
になるようにその組成を調節した多くの共重合体
においては使用時に水に分散後、撹拌しながら加
温することにより均一な糊液を得ることができ
る。N―アルコキシメチルアクリルアミド類単位
の含量が多い場合および/またはビニルエステル
単位の含量が多い場合で水溶性が低い場合にはメ
タノール、エタノール、プロパノール、ブタノー
ルなどのアルコール類等と水の混合溶媒あるいは
ジメチルスルホキシドを溶媒とすることもでき
る。
本発明で用いる変性PVA共重合体は一見PVA
と類似するものであるが、これを適当な条件下で
キユアリングを実施することにより煮沸水にも耐
え得る皮膜強度を与えるという際立つた性質によ
つて容易に他のPVAと区別され得る。キユアリ
ング条件としては変性PVA溶液とりわけ水溶液
中に硫酸、塩酸、硝酸、リン酸などの鉱酸、酢
酸、蓚酸、クエン酸、酒石酸などの有機酸、硫酸
アルミニウム、硝酸アンモニウム、硫酸アンモニ
ウム、塩化アンモニウム等の酸性塩類あるいは乾
燥時に酸性物質を生じる塩類などを触媒量使用
し、かつ加熱乾燥する方法が挙げられる。架橋耐
水化の程度は目的により異なる場合があり、触媒
の量、加熱温度、加熱時間を選択することにより
調節し得る。煮沸水に耐える皮膜を与えることを
考慮に入れた場合にはN―アルコキシメチル(メ
タ)アクリルアミド類単位を0.1〜10モル%含む
変性PVA共重合体に対しては溶液のPHを1〜5、
加熱温度60〜160℃、加熱時間30秒〜30分の範囲
を一例として挙げることができる。
こうして本発明で得られた耐水性の優れた樹脂
はPVAの有する性能に加えて架橋耐水性機能を
生かした様々な用途に使用される。例えば、繊維
用糊剤、繊維加工剤、紙の表面サイジング剤、顔
料コーテイング用のバインダー、抄紙用内添剤、
アミノ樹脂接着剤の改良剤、エマルジヨン重合時
の乳化安定剤、マイクロカプセル用壁剤、石膏ボ
ード、ガラス繊維、ロツクウール、セラミツクな
どの無機物のバインダー、感光性樹脂、懸濁重合
用安定剤、フイルム、シート、パイプ、チユー
ブ、繊維などの成型物、木材、紙、アルミ箔、プ
ラスチツク等の接着剤、不織布用バインダー、セ
メントやモルタル添加剤、選択的分離膜などその
応用は広範囲にわたり、本発明の工業的意義は大
きい。
以下、実施例によつて本発明を具体的に説明す
る。なお、以下で部あるいは%は断りなき限り重
量部、重量%を意味する。
実施例 1
N―メトキシメチルアクリルアミド単位を8.8
モル%含有するN―メトキシメチルアクリルアミ
ド―酢酸ビニル共重合体をケン化して、N―メト
キシメチルアクリルアミド単位を8.8モル%、ビ
ニルアルコール単位88.4モル%、酢酸ビニル単位
2.8モル%で重合度が2200の変性PVAを得た。
(変性PVANo.1)この変性PVAの9%水溶液に
リン酸を加えてPHを1.6とし、75℃、1時間の条
件で製膜し、厚さ約50μのフイルムを作成した。
このフイルムは冷水あるいは煮沸水に対して不溶
であつた。
実施例 2
第1表に示した変性PVAの9%水溶液に1N―
硫酸水溶液を所定量添加混合して、20℃でPHを測
定した後、75℃、1時間の条件で製膜し、変性
PVAの厚さ約50μのフイルムを作成した。このフ
イルム試料(100mm×100mm)をそのままで、ある
いは熱風乾燥機で所定時間熱処理した後、重量を
測定し、フイルムが形を保つている場合にはこれ
を取出し、絶乾後の重量を測定して煮沸水による
フイルムの溶出減量を求めた。結果を第2表に示
した。
なお比較のために変性PVANo.4の水溶液に硫
酸を添加しないで製膜を実施した場合(比較例
1)、および変性していないPVA(ケン化度98.5
モル%、重合度1780)を用いて同様の表価を実施
した場合についても第2表に合わせて示した。

ジメチルスルホキシド中に浸漬してもフイルムの
