Description

【発明の詳細な説明】 〔産業上の利用分野〕 本発明は一般式 (但し、Rは炭素数1以上のアルキル基を表わ
す。) で表わされるポリアルキレングリコールと、二塩
基酸無水物との付加物である、末端にカルボキシ
ル基を有するポリアルキレングリコール誘導体と
セメントスラリーの存在下において水に不溶性で
かつ不活性の逆エマルジヨンを形成し得る有機溶
媒を油中水型の逆エマルジヨンとなし、該逆エマ
ルジヨン中のセメントを硬化させ、有機溶媒と水
とを揮散させる事を特徴とする、軽量コンクリー
トの製造方法に関するものである。 〔従来技術〕 セメントコンクリートを軽量化する方法として
は、セメントスラリーに軽量骨材を混入する方法
と、発泡剤を用いて細い気泡をセメントスラリー
に導入する方法が知られている。発泡剤を用いる
方法には、界面活性剤を使用し、セメントスラリ
ーを泡立たせた状態で硬化させる方法と、アルミ
粉をセメントスラリーに混入して、アルミ粉末
と、セメント成分との化学反応によつて発泡させ
る方法が知られている。一般に発泡剤を用いる方
法は、発泡状態のコントロールが困難で、不均一
な発泡状態となる事が大きな欠点であつた。特に
大型の成型物を製造する場合、上方と下方では、
密度差が相当大きなものとなり、又、一般に発泡
状態は粗で、外観的にも劣つていた。一方、軽量
骨材を用いる方法によれば、比較的均一な成型物
を得る事ができるが、比重が1以下の軽量コンク
リートを製造する事は困難であつた。 〔発明が解決しようとする問題点〕 本発明は、従来の軽量コンクリートの上記の様
な欠点を改善した、新規な軽量コンクリートの製
造方法を提供せんとするものである。すなわち、
本発明者等は、前記ポリアルキレングリコール誘
導体と、セメントスラリーの存在下において、水
に不溶性でかつ不活性な有機溶媒が、油中水型の
逆エマルジヨンを形成し、この逆エマルジヨン
が、セメントの水和反応の進行に伴い、硬い硬化
物を形成する事を見い出したのである。この様に
して得られたセメント硬化物を乾燥する事によつ
て、水と有機溶媒とを揮散させると、微細な発泡
構造を有する軽量コンクリートが得られる。 〔問題点を解決するための手段〕 さて、本発明において、逆エマルジヨンを製造
するには、前記ポリアルキレングリコール誘導体
の存在下で、水に不溶性でかつ不活性な有機溶媒
に、セメントスラリーを加えて撹拌する事による
のであるが、必要に応じて、補強材、軽量骨材、
充填剤、着色剤を加えてもよい。 前記ポリアルキレングリコール誘導体を調製す
るのに用いられるポリアルキレングリコールとし
ては、前記一般式で示されるものであり、例えば
平均分子量が1000〜10000、好ましくは2000〜
5000のポリプロピレングリコール、ポリブチレン
グリコール等が好ましい。ポリアルキレングリコ
ールの分子量が1000より低いと、逆エマルジヨン
の形成性能が低下し、又、10000を越えると、逆
エマルジヨンの粘性が著しく高くなり実用性に乏
しくなる。 該ポリアルキレングリコールに付加させるべき
二塩基酸無水物としては特に制限はなく、例えば
無水フタル酸、無水コハク酸、無水マレイン酸、
ヘキサヒドロ無水フタル酸等が挙げられるが、特
に付加反応が容易に進行する無水マレイン酸、無
水コハク酸が好ましい。 前記ポリアルキレングリコール誘導体は、エス
テル結合によつて連結されている末端カルボキシ
ル基を有しているが、この末端カルボキシル基は
セメントスラリーと、水に不溶性でかつ不活性な
有機溶媒とを混合し、撹拌する過程で、セメント
より放出されたCa++、Mg++、Na+、K+等の金
属陽イオンによつて中和されるのである。以上の
様な機構で生成したポリアルキレングリコール誘
導体の金属陽イオンによる中和物は、水に不溶性
でかつ不活性な有機溶媒に対して効果的な逆乳化
作用を有している為に、油中水型の逆エマルジヨ
ンが形成されるのである。以上の如く、本発明の
方法によれば、ポリアルキレングリコール誘導体
を、あらかじめ塩基性物質等で、中和しておく必
要がなく、該ポリアルキレングリコール誘導体
を、未中和のままで使用する事ができるので、本
発明は工業的に有利な製造方法といえる。 該逆エマルジヨンを製造するのに使用される、
水に不溶性でかつ不活性の逆エマルジヨンを形成
し得る有機溶媒としては、水酸基、アルデヒド
基、カルボニル基、ニトロ基、アミノ基、スルホ
ン酸基を含まない常温で液体の、非水溶性鎖式あ
るいは環式化合物が挙げられる。例えば、脂肪族
炭化水素としてはペンタン、ヘキサン、シクロヘ
キサン、ヘプタン、オクタン、ノナン、デカン等
が挙げられる。又芳香族炭化水素としてはベンゼ
ン、トルエン、キシレン、エチルベンゼン等が挙
げられ、又これ等のハロゲン化物でもよい。これ
等の有機溶媒は単独で使用しても良いし、二種以
上混合して使用してもよい。これ等の水に不溶性
でかつ不活性な有機溶媒は、セメントが硬化した
後、水と一緒に揮散させる為に、沸点が20℃〜
200℃程度である事が望ましい。 セメントスラリーを製造するのに用いられるセ
メントとしては、ボルトランドセメント、高炉セ
メント、フライアツシユセメント、シリカセメン
ト、アルミナセメント、マグネシアセメント等が
挙げられる。セメントスラリーは、セメントと水
とを良く混和して製造されるが、セメントと水と
の重量比は100:50〜100:500程度が好ましい。
水の混入率が高くなると軽量となるが強度が低下
し、一方低くなると強度は高くなるが軽量性が失
なわれる。 逆エマルジヨンを製造するのに用いられる該ポ
リアルキレングリコール誘導体は、水に不溶性で
かつ不活性な有機溶媒100重量部に対して、1〜
50重量部、好ましくは3〜30重量部程度が良い。
該ポリアルキレングリコールの使用量が多すぎる
と、逆エマルジヨンの粘度が高くなりすぎて実用
性に乏しくなり、又少なすぎると安定な逆エマル
ジヨンが得られなくなる。 以上の如くして得られた逆エマルジヨンは、型
枠に流し込んで注型するかもしくは、押出機、圧
延ロールを用いて成型した後養生してセメントを
硬化させるのであるが、セメントの硬化方法は、
公知のセメント硬化方法を用いると良い。セメン
トの硬化工程あるいはセメントが硬化した後に乾
燥して、セメント水和反応残余分の水分と、有機
溶媒を除去するのであるが、有機溶媒は回収して
再使用する事によつて、経済的に本発明の軽量コ
ンクリートを製造する事ができる。又有機溶媒を
揮散させた後に、オートクレーブを用い、高温、
高圧で養生する事によつてち密な発泡構造を有す
る高強度軽量コンクリートを製造する事もでき
る。 又、エマルジヨン製造の際に、必要に応じて砕
石、砂等の骨材、パーライト、シラスバルーン等
の軽量骨材、ガラス繊維、金属繊維、合成繊維、
天然繊維等を混入する事によつて、様々な特性を
有する軽量コンクリートを製造する事もできる。 〔作用効果〕 本発明の方法で得られる軽量コンクリートのも
つとも大きな特徴は、発泡構造が微細でかつ均一
な事である。その為に、外観は通常のセメントコ
ンクリートと同等で、なめらかな表面状態を有し
ている。又、大きな形成物を製造しても、上方と
下方との間に密度差が生じる事はない。これは、
発泡セルの中に水が満たされている為である。本
発明の第二の特徴は、セメントに添加する水の量
によつて、比重を任意に設定する事ができる点で
ある。すなわち、セメントに対して、混入する水
の量が多くなるに従い、得られる軽量コンクリー
トの比重は低くなり、水の量を減らすに従い、比
重は高い値となる。本発明の第3の特徴は、形成
された逆エマルジヨンに、有機や無機の補強材
や、充填剤を容易に混入する事ができる点にあ
る。これは形成された逆エマルジヨンの粘度が、
適度である為、補強材や充填剤が均一に分散する
事によるものである。本発明の第四の特徴は、成
形性にすぐれている点である。本発明で得られる
逆エマルジヨンは、適度の粘性を有している為、
注型により様々な形状を有する成形物、あるいは
押出成形により、板状物等を製造する事ができ
る。本発明の第五の特徴は、得られる軽量コンク
リートが不燃性である事である。これは、建築材
料等として使用する場合、防火上好ましい特性で
ある。 以下実施例によつて本発明を具体的に説明す
る。 実施例 1 平均分子量が2000のポリプロピレングリコール
100重量部と、無水マレイン酸10.4重量部、触媒
としての炭酸ナトリウム少量を反応容器に仕込み
窒素気流中で、90℃3時間反応させた後、徐々に
冷却させたところ、付加率が91.5%のポリプロピ
レングリコールの無水マレイン酸付加物
(PPGMA2000)が得られた。 ポルトランドセメント500重量部に水700重量部
を混合して得られたセメントスラリー1200重量部
にキシレン100重量部を加えてよく混合したもの
にPPGMA2000を20重量部加えて撹拌すると粘稠
な逆エマルジヨンが形成された。この逆エマルジ
ヨンを型枠に流し込み60℃、97%RHで7日間養
生して脱型したところ、硬いセメント硬化物が得
られた。このセメント硬化物を乾燥して、水とキ
シレンを揮散させると、比重0.67の軽量コンクリ
ートが得られた。この軽量コンクリートの外観
は、通常のセメント硬化物とほとんどかわりがな
かつた。 実施例 2 ポルトランドセメント500重量部に水700重量部
を混合して得られたセメントスラリー1200重量部
に、キシレン100重量部を加えよく混合した後、
実施例1で得られたPPGMA2000を20重量部加え
て撹拌すると粘稠な逆エマルジヨンが形成され
た。この逆エマルジヨンに補強材として、長さ12
mmの耐アルカリガラスチヨツプドストランド25重
量部、軽量骨材としてパーライト100重量部を混
合し型枠に流し込み60℃97%RHで7日間養生し
た脱型したところ、硬いセメント硬化物が得られ
た。このセメント硬化物を乾燥して水とキシレン
とを揮散させると軽量コンクリートが得られた。
この軽量コンクリートの比重は0.64であつた。 実施例 3 ポルトランドセメント500重量部に混合して得
られたセメントスラリー1200重量部に、キシレン
100重量部を加え、よく混合した後実施例1で得
られたPPGMA2000を20重量部加えて撹拌すると
粘稠な逆エマルジヨンが形成された。この逆エマ
ルジヨンに補強材として、長さ12mmのポリプロピ
レン繊維10重量部、軽量骨材としてパーライト粒
100重量部を混合し、型枠に流し込み室温で28日
間養生して脱型したところ硬いセメント硬化物が
得られた。このセメント硬化物をさらに乾燥し
て、水とキシレンとを揮散させると比重が0.62の
軽量コンクリートが得られた。 実施例 4 ポルトランドセメント400重量部、水800重量部
を混合して得られたセメントスラリー1200重量部
に、キシレン100重量部を加え、よく混合した後、
実施例1で得られたPPGMA2000を20重量部加え
て撹拌すると粘稠な逆エマルジヨンが形成され
た。この逆エマルジヨンに補強材として、長さ12
mmの耐アルカリガラスチヨツプドストランド25重
量部を加えて混合し、型枠に流し込み60℃で97%
RHで7日間養生しところ硬い硬化物が得られ
た。このセメント硬化物を乾燥して、水とキシレ
ンとを揮散させると、軽量コンクリートが得られ
た。この軽量コンクリートの比重は0.57であつ
た。 実施例 5 キシレンのかわりにガソリンを使用した以外
は、実施例2と同様な方法で、比重が0.59の軽量
コンクリートを得た。 実施例 6 キシレンのかわりにクロルベンゼンを使用した
以外は、実施例2と同様な方法で比重が0.60の軽
量セメントを得た。 実施例 7 白色ポルトランドセメント600重量部、水600重
量部を混合して得られたセメントスラリー1200重
量部にキシレン100重量部を加えよく混合した後、
実施例1で得られたPPGMA2000を20重量部加え
て撹拌すると、粘稠な逆エマルジヨンが形成され
た。この逆エマルジヨンに補強材として、長さ12
mmの耐アルカリガラスチヨツプドストランド25重
量部を加えて混合し、型枠に流し込み、60℃、97
%RHで7日間養生したところ、硬いセメント硬
化物が得られた。このセメント硬化物を乾燥し
て、水とキシレンを揮散させると比重が0.92の軽
量コンクリートが得られた。 実施例 8 平均分子量が3000のポリプロピレングリコール
100重量部と、無水マレイン酸7.2重量部、触媒と
して炭酸ナトリウム少量を応容器に仕込み、窒素
気流中で120℃で3時間反応させたところ、付加
率が79.2%のポリプロピレングリコールの無水マ
レイン酸付加物(PPGMA3000)が得られた。 ポルトランドセメント500重量部に水700重量部
を混合して得られたセメントスラリー1200重量部
に、トルエン100重量部を加え、よく混合した後、
PPGMA3000を20重量部加えて撹拌すると、粘稠
な逆エマルジヨンが形成された。この逆エマルジ
ヨンに、補強材として、長さ1.5mmのガラス繊維
50重量部、軽量骨材としてパーライト粒50重量部
を混合し、型枠に流し込み60℃、97%RHで7日
間養生したところ、硬いセメント硬化物が得られ
た。このセメント硬化物を乾燥して水とトルエン
を揮散させると、比重が0.77の軽量コンクリート
が得られた。 実施例 9 トルエンのかわりにベンゼンを使用した以外

When 50 parts by weight and 50 parts by weight of pearlite grains were mixed as a lightweight aggregate and poured into a mold and cured at 60°C and 97% RH for 7 days, a hard hardened cement product was obtained. By drying this hardened cement and volatilizing the water and toluene, lightweight concrete with a specific gravity of 0.77 was obtained.
