Description

【発明の詳細な説明】[Detailed description of the invention]

本発明は、高度の難燃性と優れた物性を有する
難燃性のアクリル系樹脂成形物の製造方法に関す
る。さらに詳しくは、本発明は、メタクリル酸メ
チル、α−メチルスチレン、スチレン、無水マレ
イン酸およびメタクリル酸よりなる樹脂材料、ハ
ロゲン含有難燃化剤および重合開始剤よりなる重
合原料を連続注型することからなる優れた物性を
有する難燃性アクリル系樹脂成形物の製造方法に
関する。 アクリル樹脂は、メタクリル酸メチルを主成分
とする熱可塑性樹脂であつて、その卓越した透明
性、優れた耐候性、良好な機械的性質および耐熱
性によつて照明材料、看板、デイスプレイ、建築
材料、電気機器材料等として広く使用されている
が、可燃性であるため、その使用分野が制限され
ている。 アクリル樹脂にある種の有機燐酸エステルを添
加することにより難燃性を付与できることは既に
知られているが、これらの有機燐酸エステルは一
般に可塑化作用を有し、得られるアクリル樹脂成
形物の熱変形温度を著しく低下させるとともに、
機械的強度も大きく低下する等の欠点を有してい
た。また添加された上記難燃化剤に起因して最終
組成物の吸水性が大きく増大するため、この難燃
板を屋外で使用した場合、シートが吸水変形した
り、クレーズが発生するなど製品クレームの原因
となることがよくあつた。 したがつて難燃化剤の添加量をできるだけ少な
くして難燃効果を発揮させることが求められ、こ
れに関して多くの検討が行われてきたが、いまだ
に満足な成果は得られていないのが現状である。 本発明者らは、従来の難燃化アクリル樹脂の上
述の欠点を改善するために鋭意検討を行つてきた
結果、ベースポリマーとして従来のメタクリル酸
メチルのみ、またはメタクリル酸メチルとメタク
リル酸からなるアクリル樹脂に代えて特定の配合
組成を有するメタクリル酸メチル、α−メチルス
チレン、スチレン、無水マレイン酸およびメタク
リル酸よりなる樹脂材料およびハロゲン含有の難
燃化剤を重合開始剤の存在下で連続的に重合する
ことにより得られる成形物が従来の難燃化アクリ
ル樹脂に比べて優れた難燃性を付与できることお
よび経済的に有利な生産方法であることを見い出
し、本発明に到達したものである。 すなわち、本発明の要旨とするところは、ある
間隙をもつて対向して走行する2個のエンドレス
ベルトの対向面と2個のベルトに挾まれた状態で
ベルトの走行に追随して走行するガスケツトによ
り形成される成型空間部にその上流端より、メタ
クリル酸メチル単量体またはその部分重合体40〜
80重量%、α−メチルスチレン1〜15重量%、ス
チレン5〜15重量%、無水マレイン酸5〜15重量
%およびメタクリル酸1〜15重量%よりなる樹脂
材料、ハロゲン含有難燃化剤および重合開始剤よ
りなる重合原料を供給し、これを該成型空間内部
で連続的に重合せしめて、下流端より板状の重合
物を取出すことを特徴とする難燃性アクリル系樹
脂成形物の製造方法にある。 本発明の成形物を構成するメタクリル酸エステ
ル成分は、メタクリル樹脂本来の光学的性質、耐
候性または機械的性質を保持するための必要な成
分であり、その量は樹脂材料中40〜88重量%の範
囲で使用され、使用量が40重量%未満であると上
記の特性が失われ、また88重量%を越えると耐熱
性および難燃性の向上効果が小さくなる。 また成形物を構成するα−メチルスチレン成分
は得られる成形物の耐熱性を向上させる成分の1
つであつて、樹脂材料中1〜15重量%の範囲で、
好ましくは3〜10重量%の範囲で使用される。1
重量%未満であると耐熱性が充分でなく、15重量
%を越えると機械的性質が低下すると同時に生産
性が低下する。 また成形物を構成するスチレン成分は、直接的
には成形物の耐熱性、難燃性を向上させる成分で
はないが、耐熱性向上成分であるα−メチルスチ
レンおよび無水マレイン酸の共重合反応性を高め
ることにより間接的に耐熱性を向上させると同時
に、生産性の向上に対して著しい作用効果があ
り、かつ得られる成形物の機械的性質、帯色性な
らびに成形加工性の向上に対しても極めて好まし
い効果を有するものである。特に機械的性質、帯
色性の改良については全く予想外の効果が認めら
れた。スチレンの使用割合としては樹脂材料中5
〜15重量%が必要であり、5重量%に満たないと
生産性の面で劣り、15重量%を越えると耐熱性な
らびに光学的特性が低下する傾向が認められる。 また成形物を構成する無水マレイン酸成分はα
−メチルスチレンの共重合反応性を高める作用と
スチレンとの相互作用により成形物の耐熱性を向
上させる効果を有し、その使用割合は樹脂材料5
〜15重量%の範囲が必要であり、好ましくは10〜
15重量%である。使用割合が5重量%未満である
と生産性と耐熱性の面で劣り、15重量%を越える
と機械的性質と耐熱性が低下する。 さらに成形物を構成するメタクリル酸成分は難
燃性向上および耐熱性向上に大きな効果があり、
その使用割合は樹脂材料1〜15重量%、好ましく
は3〜10重量%、より好ましくは5〜7重量%で
ある。使用割合が1重量%未満であると難燃性お
よび耐熱性の改善効果が少なく、15重量%を越え
ると成形物の曇価が大きくなり、また吸水率が増
大するなど物性的に悪影響を及ぼす。 以上が、本発明の成形物を構成する不可欠な構
成成分とその使用割合であるがさらに生産性や最
終的に得られる成形物の耐熱性、難燃性、機械的
性質、光学的性質または加工性など樹脂特性全体
のバランスを考慮するとα−メチルスチレンのモ
ル数をα、スチレンのモル数をβ、および無水マ
レイン酸のモル数をγとしたとき、樹脂材料中の
α−メチルスチレン、スチレンおよび無水マレイ
ン酸の配合比(α+β)/γが1.1ないし1.5とな
る量の関係にあることが最も望ましい。配合比が
1.1より小さい場合には機械的性質、耐水性およ
び光学的性質が低下する傾向が認められ、1.5よ
り大きい範囲では耐熱性が低下する傾向が認めら
れる。 また本発明においては、使用する目的に応じ
て、本発明の範囲内においてアクリル酸、アクリ
ル酸メチル、(メタ)アクリル酸エチル、(メタ)
アクリル酸ブチル、酢酸ビニルなどの他の共重合
性単量体またはジビニルベンゼン、トリアリルシ
アヌレート、トリアリルイソシアヌレート、エチ
レングリコールジメタクリレート、トリエチレン
グリコールジメタクリレート、トリメチロールプ
ロパントリメタクリレートなどの多官能架橋性単
量体を樹脂材料20重量%以下の範囲内で1種以上
をさらに配合した共重合させてもよい。 また本発明においては、共重合の1成分である
メタクリル酸の1部または全部を必要に応じて他
の有機酸、例えばアクリル酸、マレイン酸、イタ
コン酸などの不飽和有機酸ならびに飽和有機酸で
置き換えることも可能であるが、本発明の如くメ
タクリル酸を用いるときの方が難燃性、耐熱性の
向上効果が顕著である。 本発明の成形物を構成するのに使用される難燃
化剤は含ハロゲン縮合燐酸エステルまたはハロゲ
ン化ポリホスホネート等のハロゲン含有難燃化剤
である。含ハロゲン縮合燐酸エステルとしては塩
素化ポリホスフエートが望ましく、塩素化ポリホ
スフエートの中でも燐含有量が5〜30重量%、好
ましくは10〜20重量%および塩素含有量が20〜40
重量%のものが難燃性効果が大きいので望まし
い。 塩素化ポリホスフエートとしては、例えば(株)大
八化学工業所で生産されているCR−505,CR−
509,CR−511およびCR−513、鹿島工業(株)で生
産されているパイロール77、旭硝子(株)で生産され
ているAFR−TH101等があげられる。これらの
中でもCR−509が本発明において用いた場合効果
的である。なおCR−509については、正確にその
構造は不明であるが、燐−炭素結合を有する含塩
素縮合燐酸エステルであり、それの塩素含有量は
26.0%、燐含有量は14.0%である。 また本発明において用いられるハロゲン化ポリ
ホスホネートとしては塩素化ポリホスホネートが
望ましく、その中でも米国モンサント社で生産さ
れているホスガードC−22−Rと呼ばれている次
式の化合物が特に効果的である。 本発明で用いられる上記ハロゲン含有難燃化剤
の量は、製品に要求される程度により一概には決
められないが、通常樹脂成形物中3〜40重量%、
より好ましくは10〜30重量%である。難燃化剤の
量が3重量%未満では難燃性付与の点で十分でな
く、また40重量%を越えると耐熱性が低下し吸水
率が増加するなど物性低下が大きくなる傾向を示
す。 本発明の製造方法は、前記のメタクリル酸メチ
ル単量体またはその部分重合体、α−メチルスチ
レン、スチレン、無水マレイン酸およびメタクリ
ル酸よりなる樹脂材料、前記難燃化剤および所要
量の重合開始剤を添加して重合原料を調製した
後、該重合原料を、ある間隙をもつて対向して走
行する2個のエンドレスベルトの対向面と2個の
ベルトに挾まれた状態でベルトの走行に追随して
走行するガスケツトにより形成される成型空間部
にその上流端より供給し、これを該成型空間内部
で連続的に重合せしめて、下流端より板状の重合
物を取出す方法である。 本発明の方法における重合原料を調製する方法
としては、特に限定されず、例えば前記の単量体
混合物に難燃化剤を添加するか、または前記の単
量体混合物に難燃化剤を溶解させた後、0.01〜1
重量%量のラジカル重合開始剤を添加して50〜
150℃、好ましくは65〜100℃で一定時間加熱する
かまたはメタクリル酸メチル部分重合体に、前記
の他の単量体成分および難燃化剤を混合溶解する
かまたはメタクリル酸メチル重合体またはそれの
共重合体と難燃化剤をメタクリル酸メチルと他の
単量体混合物に溶解する方法等によつて液状また
はシロツプ状の樹脂材料を調製し、次いで重合開
始剤を該樹脂材料に対して0.01〜1.0重量%、好
ましくは0.02〜0.5重量%添加する方法等があげ
られる。なお、本発明の方法においては樹脂材料
中の重合体部分の成分組成と単量体混合部分の成
分組成は異なつていてもよい。 重合原料の粘度は特に限定されないが、注入装
置よりベルト面へ注入する関係上、300〜10000セ
ンチポイズ(cp)(20℃)程度が好ましい。重合
原料の粘度がこれより低すぎると重合原料がガス
ケツトまたはベルトの注入端よりもれるおそれが
あり、また重合原料の粘度がこれより高すぎると
ベルト上への注入の困難性や配管内での重合の危
険性があるなど取扱い上の困難性がある。 上記の如くして調製された難燃化剤を含有する
重合原料は次いでエンドレスベルトの一端にある
注入装置より上下両ベルトとガスケツトとで囲ま
れた成形空間内に注入される。ベルト内に注入さ
れた重合原料はエンドレスベルトの走行と共に進
行し、第一の重合帯域において50〜95℃に加熱さ
れて重合硬化し、第二の重合帯域において100〜
160℃で熱処理されて残存モノマーを減少させ、
次いで冷却されてエンドレスベルトの他端よりエ
ンドレスベルトと分離され0.5〜30mm程度の板状
製品として取出される。重合時間は、第一重合帯
域および第二重合帯域を合わせて10〜90分であ
る。また、エンドレスベルトの走行速度は0.5〜
4.0m/分が好適である。 本発明における方法では、対向するエンドレス
ベルトに注入された重合原料が第一の重合帯域に
おいて大部分重合して硬化した状態で第二の重合
帯域に入る事が必要なため、用いる重合開始剤の
選択は非常に重要である。 本発明の方法においては適当な公知のラジカル
重合開始剤を用いることができるが、その例とし
てはアゾビスイソブチロニトリル、2,2′−アゾ
ビス−2,4−ジメチルバレロニトリルなどのア
ゾビス系触媒、ラウロイルパーオキサイド、ベン
ゾイルパーオキサイド、ビス(3,5,5−トリ
メチルヘキサノイル)パーオキサイドなどのジア
シルパーオキサイド系触媒、ビス(4−t−ブチ
ルシクロヘキシル)パーオキシジカーボナートな
どのパーカーボナート系触媒等が挙げられる。特
に本発明において好適な重合開始剤としては半減
期10時間の分解温度が30〜90℃、好ましくは40〜
80℃のものである。その中でも2,2′−アゾビス
−2,4−ジメチルバレロニトリル、アゾビスイ
ソブチロニトリル、ビス(3,5,5−トリメチ
ルヘキサノイル)パーオキサイド、ビス(4−t
−ブチルシクロヘキシル)パーオキシジカーボナ
ートが特に望ましい。 本発明の方法においては所望ならば公知の他の
難燃化剤を併用して用いることも可能である。ま
た必要に応じて紫外線吸収剤、離型剤、熱安定
剤、可塑剤、滑剤、帯電防止剤、発泡剤、分散
剤、着色剤等の添加剤を加えてもよい。さらに水
酸化アルミニウム、水酸化マグネシウム、ガラス
繊維、ガラス粉末などの無機充填剤、粉末状金
属、カーボンブラツクなどを加えることもでき
る。 次に本発明の難燃性アクリル系樹脂成形物であ
るシート状物を製造する方法において用いられる
連続製板装置を図面に基づいて説明する。第1図
は本発明を実施するための一例を示したものであ
る。しかしながら本発明において使用する連続製
板装置は図面に示された装置に限定されるもので
ない。 第1図において1,1′はエンドレスベルトで
あり、該ベルトの材料としては一般に鋼またはス
テンレス鋼などで造られた金属性ベルトが用いら
れる。 これらの金属性ベルトは表面外観のすぐれたシ
ートを得るために入念に研摩され、場合によつて
はメツキが施される。金属ベルトの厚みは0.1〜
3mm、特に0.5〜2mmであることが好ましい。 ベルト主プーリ2,3および2′,3′とによつ
て張られた所定の張力を与えられる。第1図の例
では主プーリ2,2′に油圧シリンダーを設け、
油圧を変えることによつてベルトの張力を変化さ
せうる。バネその他の機械的な方法によりベルト
張力を調節する方法も公知である。ベルト張力は
ベルトの形態を改良してシート厚み精度を向上さ
せるためにできるだけ高くすることが好ましい
が、一般には3〜15Kg/mm2で運転される。 ベルトは主プーリ3′を駆動することによつて
走行せしめられる。ベルトは主プーリ2と3,
2′と3′の角度を調節することによつてその蛇行
が調節される。ベルトの蛇行調節はベルトの背面
に接触させたロール4,4′または図示されてい
ないベルトの戻り側に設けられたロールの角度を
変えることによつても調節される。 5は重合原料の供給工程を示したものであり、
触媒その他の助剤類を混合した単量体または部分
重合物(シラツプ)が一般には定量ポンプを用い
て一定流量で供給される。6はこの液状の重合原
料を対向するベルトの空間に供給するための注入
装置である。7,7′はガスケツトであり対向す
るベルトに挾まれた状態でベルトの走行に追随し
て走行し、重合原料のベルト外部への洩れを防止
している。ガスケツトは軟質ポリ塩化ビニル、ポ
リエチレン、エチレン−酢酸ビニル共重合体、ポ
リウレタンその他の素材を用いて製造されたもの
が用いられる。 4,4′は対向するベルトを背面より支持して
いるロール群を示す。ロールは重合帯域の前およ
び重合帯域中に於て、重合原料が対向するベルト
とガスケツトにより形成された空間から外部に洩
れない程度に配列されなければならない。重合原
料の液圧、ガスケツトの反撥力等によつて相隣る
ロール間でベルトは撓むが、この撓み量が大きく
なるとシートの厚み精度が悪くなり、更にベルト
とガスケツトとの間にすき間が発生すると重合原
料が洩れる。 場合によつては外部の空気がすき間から入り込
んでシートに泡を形成することもある。前記のベ
ルトの撓みを小さく押えることがこれらのトラブ
ルを解決する方法であるが、その手段としてはロ
ール配列間隔を狭くし、かつベルト張力を高くす
ることが望ましい。このためにはロール配列間隔
すなわち相隣るロールの芯間距離を大略20〜100
cmにすることが望ましい。ロールは重合原料が重
合して収縮した場合にもこれに追随して動きベル
ト背面から離れる事のないように設定される。 8,8′は重合帯域内に設けられたベルトに漏
水を作用させてこれを加熱するためのスプレー装
置を示す。温水温度としては100℃以下の任意の
温度を用いることができるが、連続重合装置の大
型化を避け生産性を上げるために可及的急速に重
合せしめることが好ましく、一般には50〜95℃程
度の温度が用いられる。9,9′は残存モノマー
を除去するために100℃以上、通常100〜160℃に
シートを加熱する第二の重合帯域に設けられた遠
赤外線ヒーターを示す。 シートの昇温のために遠赤外線ヒーターは有効
な加熱手段である。ヒーターはその熱量を有効に
利用するために一般に保温ダクトによつてベルト
と共に被覆されている。昇温されたシートは所要
時間所要温度に保持されるように保温ダクト中を
通過する。温度プロフイルを適切にするため複数
の遠赤外線ヒーターを適宜設置したり保温ダクト
に空気を吹込むこともできる。他の方法、例えば
熱風炉を設けることも可能である。 10および11は前記第二の重合帯域を通過し
たシートを適切な条件下で冷却するための冷却ま
たは保温帯域を示す。 12は上記のプロセスを経て製造されたシート
を示す。 本発明の方法は難燃性の優れた難燃性アクリル
系樹脂成形物を連続的かつ高生産性で生産するこ
とを可能にし、また更に従来のガラスによるセル
キヤスト方式では生産が不可能であつた長尺シー
トおよび広巾シートの生産が可能となり、工業的
に極めて有利である。 本発明の方法で得られる難燃性アクリル系樹脂
成形物は、ベースポリマーとして従来の難燃性ア
クリル樹脂で用いられていたメタクリル酸メチル
ホモポリマーまたはメタクリル酸メチルとメタク
リル酸のコポリマーの代わりに、本発明の前記特
定組成の樹脂原料を用い、これにハロゲン含有難
燃化剤を使用することにより、同一難燃化剤量を
用いた場合の従来の難燃性アクリル樹脂に比べて
その難燃性が著しく向上するという効果を示す。 本発明の方法によつて製造されるアクリル系樹
脂成形物は、難燃性および物性にすぐれているた
めに、建築材料、電気機器材料、看板、グレージ
ング材料および照明用材料等の用途に有用であ
る。 以下、実施例により本発明をさらに具体的に説
明するが、これらは本発明の単なる例示であつて
本発明を何ら限定するものではない。 実施例中の部は重量部、%は重量%を表わす。 なお、実施例中の物性評価は下記の方法に基い
て測定した。 燃焼試験 米国UL規格Subject94に準拠した垂直法を用
い、5個1組のサンプルについて (1) 第1回目の10秒接炎後の燃焼持続時間(秒)
および (2) 第2回目の10秒接炎後の燃焼持続時間(秒) を測定した。 実施例 1 加熱用ジヤケツト、冷却用ジヤケツト、コンデ
ンサーおよび竪型撹拌機を備えた3000円筒竪型
反応槽に、メタクリル酸メチル76.5%、α−メチ
ルスチレン3.5%、スチレン10%および無水マレ
イン酸10%よりなる単量体混合物1000を仕込み
加熱した。該単量体混合物が80℃に昇温したとき
重合開始剤として2,2′−アゾビス−2,4−ジ
メチルバレロニトリルを単量体混合物に対して
0.25%加えて撹拌した。単量体混合物は、重合反
応を開始し、重合熱により飽和温度に達し、コン
デンサーより還流を始め、重合開始剤を添加した
時点より15分を経過した後、急速に冷却を行な
い、20℃での粘度が2610cp、重合転化率が31%
であるシラツプ状部分重合物を得た。 上記の如くして調製したシラツプ状部分重合物
73部に対して、メタクリル酸7部、CR−509(塩
素化ポリホスフエート、(株)大八化学工業所製)20
部、エアゾロールOT(ジオクチルスルホサクシ
ネート)1000ppmおよび追加重合開始剤としてト
リゴノツクス36(ビス(3,5,6−トリメチル
ヘキサノイル)パーオキサイド、化薬ヌーリー(株)
製)を樹脂成分に対して0.4%の割合になるよう
に添加し、撹拌して溶解させた。次いで得られた
この重合原料を減圧下において脱気させ、鏡面仕
上げされた厚さ2mm、巾1200mmのステンレススチ
ールベルトを備えた第1図に示すベルトクリアラ
ンス3mmに設定した連続重合装置に注入し、80℃
で30分、次いで136℃で3分間加熱重合せしめ、
板厚3mmの樹脂板を得た。 この樹脂板について燃焼試験を行なつた。その
結果を第1表に示した。 なお、この得られた樹脂板の透明性は良好で曇
価(ASTM D1003により測定)は1.5%であつ
た。

ロールOT1部および2,2′−アゾビス−(2,4
−ジメチルバレロニトリル)3.4部を添加溶解し
た後、実施例2と同様にして板厚3mmの樹脂板を
得た。 この樹脂板について燃焼試験を行なつたとこ
ろ、第1回目の最大燃焼持続時間は2.3秒、第2
回目の最大燃焼持続時間は4.8秒であつた。 実施例 4 実施例1の円筒竪型反応槽に、メタクリル酸メ
チル76.5%、α−メチルスチレン3.5%、スチレ
ン10%および無水マレイン酸10%よりなる単量体
混合物1000を仕込み加熱した。該単量体混合物
が80℃に昇温したとき重合開始剤として2,2′−
アゾビス−2,4−ジメチルバレロニトリルを単
量体混合物に対し0.25%を加え撹拌を行なつた。
単量体混合物は重合反応を開始し重合熱により飽
和温度に達しコンデンサーより還流を始め、重合
開始剤を添加した時点より15分を経過した後、急
速に冷却を行ない、20℃での粘度が2490cp、重
合転化率が30%のシラツプ状部分重合物を得た。 上記の如くして調製したシラツプ状部分重合物
73部に対して、メタクリル酸7部、ホスガードC
−22−R(塩素化ポリホスホネート、モンサント
(株)製)20部、剥離剤としてジオクチルスルホサク
シネート1000ppmおよび追加開始剤としてトリゴ
ノツクス36(ビス(3,5,5−トリメチルヘキ
サノイル)パーオキサイド、化薬ヌーリー(株)製)
を樹脂成分に対して0.4%の割合になるように添
加し撹拌して溶解させた。次いで得られたこの重
合原料を減圧下において脱気させ実施例1のベル
トクリアランスを3mmに設定した連続重合装置に
注入し、80℃で30分、次いで136℃で3分間加熱
重合せしめ板厚3mmの難燃性アクリル系樹脂板を
得た。 この樹脂板について燃焼試験を行なつた。その
結果を第4表に示した。

ンドレスベルトの対向面と2個のベルトに挾まれ
た状態でベルトの走行に追随して走行するガスケ
ツトにより形成される成型空間部にその上流端よ
り、メタクリル酸メチル単量体またはその部分重
合体40〜80重量%、α−メチルスチレン1〜15重
量%、スチレン5〜15重量%、無水マレイン酸5
〜15重量%およびメタクリル酸1〜15重量%より
なる樹脂材料、ハロゲン含有難燃化剤および重合
開始剤よりなる重合原料を供給し、これを該成型
空間内部で連続的に重合せしめて、下流端より板
状の重合物を取出すことを特徴とする難燃性アク
リル系樹脂成形物の製造方法。 2 ハロゲン含有難燃化剤が含ハロゲン縮合燐酸
