Description

【発明の詳細な説明】[Detailed description of the invention]

本発明は、耐衝撃性、耐界面剥離性及び塗装性
に優れた新規な熱可塑性重合体組成物に関し、更
に詳しくは、ジカルボン酸又はその誘導体によつ
て変性されたビニル芳香族化合物−共役ジエン化
合物ブロツク共重合体又はそのイオン性架橋物
と、ポリオキシメチレン系重合体、ポリカーボネ
ート系重合体又はその改質物、ポリスルホン系重
合体又はその改質物、ニトリル系重合体、ポリフ
エニレンエーテル系重合体又はその改質物並びに
ポリアリーレンスルフイド系重合体又はその改質
物のうちいずれか1種又は2種以上の混合物から
成る熱可塑性重合体とから構成される成形品用途
に好適な重合体組成物に関する。 周知の如く、ポリオキシメチレン樹脂、ポリカ
ーボネート樹脂、ポリスルホン樹脂、ニトリル樹
脂、ポリフエニレンエーテル樹脂及びポリアリー
レンスフイド樹脂は一般にエンジニアリング樹脂
と呼ばれ、高度の機械的特性、耐熱性、耐久性な
どが要求される機械部品や電気部品などの用途に
金属の代替材料として広く利用されている。特に
最近では、省エネルギー対策の一環として自動車
の燃費向上のため自動車本体の軽量化が推進され
ており、かかる分野において上記のエンジニアリ
ング樹脂は有効な素材として注目されている。 しかしながら、このように優れた特性を有する
エンジニアリング樹脂にも、その特長を生かして
利用される用途分野に別の面で要求される特性を
充分に満たし得ない、いくつかの欠点があつた。 例えば、ポリオキシメチレン樹脂やニトリル樹
脂は引張り強さ、曲げ強さ、弾性率が非常に大き
く、極めて強靭な成形品をつくり、耐溶剤性に優
れるという利点を有する反面、塗装性に劣り、外
装用素材としての利用が制限されている。又、ポ
リカーボネートは機械的強さが非常に強く、衝撃
強さも非常に大きな値を示すが、それ自身では塗
装特性がやや劣るという欠点をもつている。更
に、ポリスルホン樹脂、ポリフエニレンエーテル
樹脂及びポリアリーレンスルフイド樹脂は耐熱性
が良く、機械的強度も強いが耐衝撃性に劣るとい
う欠点をもつている。これらの欠点を改良する試
みも種々行なわれており、例えばポリフエニレン
エーテル樹脂においてはゴム変性耐衝撃性ポリス
チレンとブタジエンから成るブロツク共重合体を
配合して耐衝撃性を改良することが試みられてい
る。この様な改良方法により上記欠点はかなり改
良されているものの、さらに耐衝撃性改良効果の
大きい改質剤が要求されている。 本発明者らは、かかる問題点を解決すべく鋭意
検討した結果、ジカルボン酸類によつて変性され
たビニル芳香族化合物−共役ジエン化合物ブロツ
ク共重合体又はそのイオン性架橋物を前記のエン
ジニアリング樹脂に配合することによりその目的
が達成されることを見出し、本発明に到達した。 すなわち、本発明の熱可塑性重合体組成物は、 (i) ポリオキシメチレン系重合体、ポリカーボネ
ート系重合体及びその改質物、ポリスルホン系
重合体及びその改質物、ニトリル系重合体、ポ
リフエニレンエーテル系重合体及びその改質物
並びにポリアリーレンスルフイド系重合体及び
その改質物のうちいずれか1種又は2種以上の
混合物から成る熱可塑性重合体100重量部と、 (ii) ビニル芳香族化合物と共役ジエン化合物との
重量比が5/95〜70/30であるビニル芳香族化
合物と共役ジエン化合物とから成るブロツク共
重合体(以下、単にブロツク共重合体という)
に、ジカルボン酸基又はその誘導体基を含む分
子単位を結合せしめて成る変性ブロツク共重合
体、又は該変性ブロツク共重合体と、1価、2
価および3価の金属イオンのうちのいずれか1
種又は2種以上の混合物とのイオン性架橋物1
重量部以上100重量部未満から成る。 一般に、異種の重合体は相互に混和性がなく、
溶融混練等により強制的に混和した場合にも、そ
の相互の界面における付着性が悪い。そのため、
その混合物中の異種重合体界面部は外部の衝撃に
対して非常に弱く、ここにきずやクラツクを生じ
て容易に混合物全体の破壊に至る。異種重合体の
混合物の機械的強度や耐衝撃強度を向上させる上
で、この異種重合体界面の付着性を向上させるこ
とは重要な因子であり、この特性を向上させる手
段として相互の重合体に親和性のある添加剤を更
に配合することがよく行なわれている。しかしな
がら本発明においては、かかる特別な添加剤を用
いなくても成分(i)と成分(ii)はその界面が強固な付
着性を示し、その結果耐衝撃性に優れた組成物が
得られる。本発明において成分(i)と成分(ii)の界面
の付着性が大きいのは、我々が先きに出願した特
願昭53−99102号(昭和53年8月16日出願)の明
細書に示した様に、成分(ii)が異種材料に対して極
めて接着性が良好なのと同じ現象が発現されてい
るためと考えられる。従つて、本発明においては
成分(i)が異種重合体の混合物であつても成分(ii)が
それらのバインダーとしての作用をして、全体が
密接に一体化された耐相間剥離性の改善された組
成物が得られる。 また、成分(ii)は塗装材料に対する付着性改良効
果が大きく、塗装した場合強固に付着した塗膜が
形成できる。 更に、成分(ii)として変性ブロツク共重合体のイ
オン性架橋物を用いた本発明の組成物は、光沢に
優れるという利点も有する。 本発明の組成物は、上記の如き物理特性や外観
特性に優れ、成形品用途に好適な組成物と云え
る。 本発明に用いられる成分(i)は前述の重合体群の
いずれかから成るが、このうちポリオキシメチレ
ン系重合体の例には、ホルムアルデヒド又はトリ
オキサンの重合によつて製造されたホモ重合体、
或いは前記モノマーを主成分とする共重合体があ
げられる。ホモ重合体は、重合体の末端基をエス
テル基またはエーテル基に変換して耐熱性や耐薬
品性を向上させることが一般に行なわれている。
共重合体には、ホルムアルデヒド又はトリオキサ
ンに、他のアルデヒド、環状エーテル、環状カー
ボネート、エポキシド、イソシアネート、ビニル
化合物等との共重合体があげられる。 ポリカーボネート系重合体は、一般式 又は (上式においてA1 rはフエニレン基又はアルキル
基、置換アルキル基、アルコキシ基、ハロゲンも
しくはニトロ基で置換されたフエニレン基を表わ
し、Aはアルキレン基、アルキリデン基、シクロ
アルキレン基、シクロアルキリデン基、硫黄、酸
素、スルホキシド基又はスルホン基を示す。) の構造単位を有する芳香族ポリカーボネートであ
る。好ましい例としては、ポリ―4,4′―ジオキ
シフエニル―2,2′―プロパンカーボネートがあ
げられる。 又、ポリカーボネート系重合体の改質物は、上
記一般式の構造単位を有する芳香族ポリカーボネ
ートにスチレン系重合体を配合してその特性を改
質したものである。改質に用いるスチレン系重合
としては、スチレンを50重量%以上含有する重合
体、例えばポリスチレン、スチレン―α―メチル
スチレン共重合体、ブタジエン―スチレンブロツ
ク共重合体、耐衝撃性ゴム変性スチレン重合体ア
クリロニトリル―スチレン共重合体、スチレン―
メタクリル酸エステル共重合体、スチレン―無水
マレイン酸共重合体、アクリロニトリル―ブタジ
エン―スチレン共重合体、アクリル酸エステル―
ブタジエン―スチレン共重合体、メタクリル酸エ
ステル―ブタジエン―スチレン共重合体、および
これらポリスチレン系重合体類の混合物をあげる
ことができる。 ポリスルホン系重合体は、一般式 〔―A2 r−A2 r−SO2〕―又は〔―A2 r−SO2〕― (上式において、A2 rはフエニレン基を表わし、
Bは酸素、硫黄または芳香族ジオール残基を示
す。) の構造単位を有する熱可塑性ポリスルホンであ
る。好ましい例としては、ポリ(エーテルスルホ
ン)、ポリ(4,4―ビスビスフエノールエーテ
ルスルホン)があげられる。 又、ポリスルホン系重合体の改質物は、上記一
般式の構造単位を有する熱可塑性ポリスルホンに
前記のスチレン系重合体を配合してその特性を改
質したものである。 ニトリル系重合体は、50重量%以上のα,β―
オレフイン系不飽和モノニトリルを構成モノマー
として合成された熱可塑性ホモ重合体および/又
は共重合体である。α,β―オレフイン系不飽和
モノニトリルの例としてはアクリロニトリル、メ
タアクリニトリル、α―ブロモアクリロニトリル
などがあげられる。これらのモノマーは2種以上
の混合物として用いてもよい。このα,β―オレ
フイン系不飽和モノニトリルと共重合させるモノ
マーとしては、エチレン、プロピレン、イソブチ
レン、ペンテン―1、塩化ビニル、塩化ビニリデ
ンなどの低級α―オレフイン、スチレン、α―メ
チルスチレン、ビニルトルエン、クロルスチレ
ン、メチルスチレンなどのビニル芳香族化合物、
酢酸ビニルなどのビニルエステル化合物、アクリ
ル酸メチル、メタクリル酸メチルなどのα,β―
オレフイン系不飽和カルボン酸の低級アルキルエ
ステル、ビニルメチルエーテルなどのビニルエー
テル化合物などがあげられる。 ポリフエニレンエーテル系重合体は、一般式 (上式において、R1,R2はC1〜C4のアルキル基、
置換アルキル基又はハロゲンを示す。)の構造単
位を有するフエニレンエーテル重合体、又は該フ
エニレンエーテル重合体にスチレン系化合物をグ
ラフト重合したポリフエニレンエーテルグラフト
共重合体である。グラフト変成のために使用され
るスチレン系化合物としては、スチレン、α―メ
チルスチレン、メチルスチレン、tert―ブチルス
チレン、クロルスチレンなどがあげられ、これら
はグラフト重合に際して二種以上共存せしめても
良いし、所望に応じて他の共重合可能なビニル化
合物、例えばアクリル酸エステル、メタクリル酸
エステル、アクリロニトリル、メタクリロニトリ
ルなどを併用して共グラフト重合させることも可
能である。好ましいフエニレンエーテル重合体と
しては、ポリ(2,6―ジメチル―1,4―フエ
ニレン)エーテルがあげられ、又その好適なグラ
フト変性体としては該重合体のスチレングラフト
共重合体があげられる。 又、ポリフエニレンエーテル系重合体改質物
は、上記一般式の構造単位を有するフエニレンエ
ーテル重合体或いはポリフエニレンエーテルグラ
フト共重合体に前記のスチレン系重合体を配合し
てその特性を改質したものである。 ポリアリーレンスルフイド系重合体は、一般式 〔―A3 r−S〕― (上式において、A3 rはフエニレン基又はアルキ
ル基もしくは置換アルキル基で置換されたフエニ
レン基を表わす。) の構造単位を有するアリーレンスルフイド重合体
又は共重合体である。好適な例としてはポリフエ
ニレンスルフイド、ポリ4,4′―ジフエニレンス
ルフイドなどがあげられる。 又、ポリアリーレンスルフイド系重合体改質物
は、上記一般式の構造単位を有するアリーレンス
ルフイド重合体又は共重合体に前記のスチレン系
重合体を配合してその特性を改質したものであ
る。 本発明に用いられる成分(i)の重合体群におい
て、ポリカーボネート系重合体、ポリスルホン系
重合体、ポリフエニレンエーテル系重合体及びポ
リアリーレンスルフイド系重合体のそれぞれの改
質物を構成するスチレン系重合体の好適なものと
しては、ポリスチレン、耐衝撃性ゴム変性スチレ
ン重合体、アクリロニトリル―ブタジエン―スチ
レン共重合体、メタクリル酸エステル―ブタジエ
ン―スチレン共重合体、およびこれらの任意の混
合物があげられる。一般に、該改質物を構成する
スチレン系重合体の含有量は70重量%以下、より
一般的には50重量%である。 なお、本発明に用いられる成分(i)の重合体群に
おいて、ポリカーボネート系重合体、ポリスルホ
ン系重合体、ポリフエニレンエーテル系重合体及
びポリアリーレンスルフイド系重合体は分子量
5000以上、好ましくは10000以上のものが好適で
ある。 次に、本発明の熱可塑性重合体組成物のもう一
方の成分である変成ブロツク共重合体について説
明すると、成分(ii)の変性ブロツク共重合体は、基
体となるビニル芳香族化合物と共役ジエン化合物
から成るブロツク共重合体に、ジカルボン酸基ま
たはその誘導体基を含有する分子単位が結合して
いるものである。 基体となる前記ビニル芳香族化合物と共役ジエ
ン化合物からなるブロツク共重合体は、ビニル芳
香族化合物を主体とする重合体ブロツク1個以
上、好ましくは2個以上と、共役ジエン化合物を
主体とする重合体ブロツク1個以上とを含有する
ものである。このブロツク共重合体における、ビ
ニル芳香族化合物と共役ジエン化合物との重量比
は、5/95〜70/30、好ましくは10/90〜70/
30、更に好ましくは15/85〜70/30の組成範囲で
ある。上記重量比が5/95未満では、成分(i)への
分散性が悪くなる。 本発明の組成物において、基体となるブロツク
共重合体のビニル芳香族化合物含有量が5以上60
重量%未満の範囲においては特に耐衝撃性の改良
効果が大きい。 上記ブロツク共重合体のビニル芳香族化合物を
主体とする重合体ブロツクは、ブロツク共重合体
のハードセグメントであり、そのガラス転移点は
40℃以上、好ましくは60℃以上であるこのブロツ
クにおいて、ビニル芳香族化合物と共役ジエン化
合物の重量比は60/40〜100/0、好ましくは
80/20〜100/0の組成範囲、更に好ましくは
100/0である。少量成分である共役ジエン化合
物のこのブロツクにおける分布は、ランダム、テ
ーパード(分子鎖に沿つてモノマー成分が増加ま
たは減少するもの)、一部ブロツク状またはこれ
らの任意の組合せのいずれであつてもよい。 一方、共役ジエン化合物を主体とする重合体ブ
ロツクは、ブロツク共重合体のソフトセグメント
であり、そのガラス転移点は、0℃以下、好まし
くは−20℃以下である。このブロツクにおいて、
ビニル芳香族化合物と共役ジエン化合物の重量比
は、0/100〜40/60、好ましくは0/100〜30/
70の組成範囲である。少量成分であるビニル芳香
族化合物のこのブロツクにおける分布はランダ
ム、テーパード、一部ブロツク状またはこれらの
任意の組合せのいずれであつてもよい。ビニル芳
香族化合物を主体とする重合体ブロツクまたは共
役ジエン化合物を主体とする重合体ブロツクを2
個以上含有する場合には、各ブロツクは同一の構
造であつても、異なる構造であつてもよい。 上記ブロツク共重合体を構成するビニル芳香族
化合物としては、例えばスチレン、α―メチルス
チレン、ビニルトルエン、p―tert―ブチルスチ
レン等のうちから1種または2種以上が選ばれ、
スチレンが特に好ましい。また、共役ジエン化合
物としては例えばブタジエン、イソプレン、1,
3―ペンタジエン等のうちから1種または2種以
上が選ばれ、中でもブタジエンまたはブタジエン
を主体とする共役ジエン化合物の組合せが好まし
く、特にブタジエンが好ましい。 ブロツク共重合体の平均分子量は10000〜
1000000、好ましくは20000〜800000更に好ましく
は30000〜500000の範囲である。 さらに、ブロツク共重合体の分子構造は、直鎖
状、分岐状、放射状あるいはこれらの任意の組合
せのいずれであつてもよい。また上記ブロツク共
重合体は、その特性を失なわない限り有機化合物
あるいは無機化合物によつて若干の変性が行なわ
れていてもよい。 以上、述べたブロツク共重合体に関する各種ポ
リマー構造の限定は、変性したブロツク共重合体
が熱可塑性重合体としての機械的特性を保持する
上で必要である。 本発明で用いるブロツク共重合体は通常、ペン
ゼン、ヘキサン、シクロヘキサン等の不活性炭化
水素溶媒中で、ブチルリチウム等の有機リチウム
化合物を重合触媒して、ビニル芳香族化合物と共
役ジエン化合物をアニオン重合することによつて
得られ、また上記方法で得たリチウム活性末端を
有するブロツク共重合体を四塩化素等の多官能カ
ツプリング剤で結合することで分岐状、放射状の
ブロツク共重合体が得られる。その他、いかなる
製造方法で得られたビニル芳香族化合物−共役ジ
エン化合物ブロツク共重合体であつても前記限定
の範囲内であれば使用できる。 上記ブロツク共重合体は、1種だけでなく、ポ
リマー構造、たとえばスチレン含有量、分子量、
ブロツクの数などの異なる2種以上のブロツク共
重合体を組合せることも可能である。 本発明において上記のブロツク共重合体に、ジ
カルボン酸基またはその誘導体を含有する分子単
位が結合している変性ブロツク共重合体として好
適なものは、基体となるブロツク共重合体の共役
ジエン部分に不飽和ジカルボン酸又はその誘導体
を付加させて得られた重合体である。変性ブロツ
ク共重合体に含まれるジカルボン酸基又はその誘
導体基を含有する分子単位は、基体となるブロツ
ク共重合体100重量部あたり、0.05〜20重量部、
好ましくは0.05〜10重量部、更に好ましくは0.1
〜2重量部である。ジカルボン酸基又はその誘導
体基を含有する分子単位が0.05重量部未満では、
未変性ブロツク共重合体に比して改良効果がほと
んど認められず、20重量部をこえても、それ以下
の場合に比してその改良効果が顕著でない。上
記、不飽和ジカルボン酸またはその誘導体の例と
してはマレイン酸、フマル酸、クロロマレイン
酸、イタコン酸、シス―4―シクロヘキセン―
1,2―ジカルボン酸、エンド―シス―ビシクロ
〔2,2,1〕―5―ヘペテン―2,3―ジカル
ボン酸などや、これらジカルボン酸の酸無水物、
エステル、アミド、イミドなどがある。不飽和ジ
カルボン酸の誘導体は、誘導体のままブロツク共
重合体に付加させてもよく、また不飽和ジカルボ
ン酸をブロツク共重合体に付加させた後、しかる
べき反応により対応する誘導体に変換してもよ
く、かかる反応は、成分(i)と混合して組成物にし
た後に、実施することも可能である。不飽和ジカ
ルボン酸またはその誘導体の好適なものとして
は、α,β―不飽和ジカルボン酸又はその誘導
体、具体的にはマレイン酸、フマル酸、無水マレ
イン酸があげられる。 本発明の上記変性ブロツク共重合体は、前記ブ
ロツク共重合体に、不飽和ジカルボン酸またはそ
の誘導体を溶融状態または溶液状態において、ラ
ジカル開始剤を使用あるいは使用せずして、付加
反応させることにより得られる。これら変性ブロ
ツク共重合体の製造方法に関しては、本発明では
特に限定しないが、得られた変性ブロツク共重合
体にゲル等の好ましくない成分が含まれていた
り、その流動性が低下して加工性が悪くなるよう
な製造方法は避けるべきである。特に好適な製造
方法としては、溶媒を使用せず基体となる前記ブ
ロツク共重合体を押出機等により溶融させた状態
で、ラジカル開始剤の不存在下不飽和ジカルボン
酸又はその誘導体を反応させる方法があげられる
(更に詳しくは特願昭53−99102号明細書参照)。 本発明の熱可塑性重合体組成物は、成分(i)100
重量部に対して成分(ii)1重量部以上、100重量部
未満、好ましくは3〜70重量部から成る。成分(i)
100重量に対する成分(ii)の割合が1重量部未満の
場合には、耐衝撃性、塗装性の改良効果が発揮さ
れず、又100重量部以上の場合は組成物の剛性が
低下するため好ましくない。 本発明において、前記の変性ブロツク共重合体
はイオン性架橋物として熱可塑性重合体組成物中
に混在させることもできる。 このイオン性架橋物は、前記の変性ブロツク共
重合体を1価、2価および3価の金属イオンのう
ちのいずれか1種又は2種以上の混合物でイオン
性結合によつて架橋させたもので、、変性ブロツ
ク共重合体に1価、2価および3価の金属の化合
物のうちのいずれか1種又は2種以上の混合物を
架橋剤化合物として反応させることによつて得ら
れる。 上記イオン性架橋物において、変性ブロツク共
重合体のジカルボン酸基またはその誘導体基は、
架橋剤化合物を添加することによつて、イオン化
する。そして架橋剤化合物の添加量によつてイオ
ン化量を調節することができ、その量は例えば赤
外分光光度計により測定される。 架橋剤化合物の添加量は、変性ブロツク共重合
体に含有されるジカルボン酸基またはその誘導体
基の一部ないし全量がイオン化する量が加えら
れ、上記イオン化反応は、ほぼ定量的に進行する
が、所望のイオン化量を得るためには理論量より
過剰の架橋剤が必要な場合もある。イオン性架橋
物を効果的に得るためには、上記金属化合物と変
性ブロツク共重合体に含有されるジカルボン酸基
又はその誘導体基とのモル比が0.1〜3.0であるこ
とが好ましい。 変性ブロツク共重合体に添加することによつて
イオン性架橋物を得るために使用する架橋剤化合
物としては、周期律表第族、第族、第族の
金属化合物のうちのいずれか1種又は2種以上の
混合物が好ましく、具体的にはナトリウム化合
物、カリウム化合物、マグネシウム化合物、カル
シウム化合物、亜鉛化合物、アルミニウム化合物
があげられる。これらの金属化合物の好適なもの
は、水酸化物、アルコラート、カルボン酸塩であ
る。 変性ブロツク共重合体のイオン性架橋物を得る
具体的な方法としては、溶融状態の変性ブロツク
共重合体に架橋剤化合物を添加する方法や、変性
ブロツク共重合体を適当な溶媒に溶解させ、この
溶液に架橋剤化合物を添加して架橋反応をおこさ
せる方法、さらには変性ブロツク共重合体をラテ
ツクスとしこれらに架橋剤を加える方法などが挙
げられ、いずれも本発明において使用できるイオ
ン性架橋物を得る方法として使用できる。 また、本発明においては成分(i)の熱可塑性重合
体と成分(ii)の変性ブロツク共重合から成る混合物
を溶融させた状態で、又は適当な溶媒に溶解させ
た状態で架橋剤化合物を添加して架橋反応をおこ
させ、イオン性架橋物を形成させる方法も採用で
きる。 本発明で使用される変性ブロツク共重合体のイ
オン性架橋物は熱可塑性であり、高温において加
工可能であると共に、イオン性架橋は可逆的な架
