Description
本発明は、炭化珪素焼結体の製造方法に関し、
特に高強度で均質な炭化珪素焼結体の製造方法に
関するものである。
炭化珪素は、極めて優れた化学的および物理的
性質を有しており、特にガスタービン部品、高温
熱交換器のような苛酷な条件下で使用される高温
構造材としての用途に対して好適な材料である。
従来、炭化珪素焼結体を製造する方法としては
加圧焼結法および反応焼結法が広く知られてい
る。しかしながら、前者の加圧焼結法によれば複
雑な形状の焼結体を製造することが困難で、しか
も生産性が低く、また後者の反応焼結法によれば
高強度の焼結体を得難く、かつ遊離珪素を多量に
含有するため高温域において強度が劣化するとい
う欠点を有する。
ところで、炭化珪素は難焼結性の材料であり、
酸化物セラミツクスを製造するのに一般的に行な
われている無加圧焼結法すなわち常温で成形した
生成形体を無加圧下で焼結する方法を炭化珪素の
焼結に用いることはこれまで困難であるとされて
いたが、最近になつて炭化珪素、ホウ素含有添加
剤および炭素質添加剤からなる混合粉末を成形
し、不活性雰囲気中で焼結する無加圧焼結方法が
報告されている。
例えば、1973年10月24日に米国に出願された特
許出願第409073号に基づいて、優先権主張された
特開昭50−78609号公報記載の発明によれば炭化
珪素をホウ素含有添加剤(0.3〜3.0重量%B)お
よび炭素含有添加剤(0.1〜1.0重量%C)と混合
成形し、次にこの成形体を不活性雰囲気中で1900
〜2100℃の温度において無加圧焼結し、少なくと
も理論密度の85%を有する炭化珪素焼結体を得る
方法が開示されている。
前述の如く、炭化珪素の無加圧焼結法において
は、原料中に主な焼結助剤としてホウ素含有添加
剤および炭素質添加剤とが添加されており、さら
にその他にベリリウム、アルミニウム等を含有す
る添加剤が使用された例もある。前記ホウ素含有
添加剤を添加剤として出発原料中に添加する理由
は、焼結に際して、炭化珪素粒子の各接触点にホ
ウ素を共存させることによつて炭化珪素粒子表面
に粘着層を形成し、ネツクの形成時に各粒子を粘
着し、収縮を均一に進行させる効果を有するから
であり、一方炭素質添加剤を添加する理由は、炭
化珪素粒子は常温で常にシリカ膜で被覆されてお
り、このシリカ膜のために炭化珪素の自己焼結が
阻害されるので前記シリカ膜を還元除去して炭化
珪素粒子間の焼結性を高める効果及び焼結時にお
ける結晶粒の粗大化を抑制する効果を有するから
である。したがつて、前記高密化助剤および炭素
質添加剤は炭化珪素微粉中に一様に分散している
ことが有効であり、従来炭素質添加剤としては熱
分解することによつて炭素を析出する炭素質有機
化合物を溶液状で添加して、炭化珪素粒子表面に
炭素を均一にコーテイングさせることができる利
点を有するため前記炭素質有機化合物が広く使用
されている。しかしながら、前述の如き炭素質有
機化合物を炭素質添加剤として使用する場合に
は、乾燥時における溶媒の移動に伴つて偏析し易
く、また生成形体を成形する前にあらかじめ熱分
解して遊離炭素を生成させたり、あるいは熱分解
させることなく生成形体を成形する場合には焼成
時の熱分解段階における昇温速度や炉内雰囲気の
管理を厳重に行なわなければならない欠点を有し
ていた。
これに対して、従来知られている炭化珪素無加
圧焼結体の製造方法のうち特に炭素質添加剤とし
て無機炭素質添加剤を使用して高強度の焼結体を
製造する方法としては、例えば特開昭54−67598
号公報あるいは特開昭54−67599号公報等に記載
の方法が知られているが、これらの方法はいずれ
も極めて高価な有機珪素高分子化合物を熱分解し
て得られるβ型炭化珪素を出発原料とする方法で
あり、シリカと炭素とを使用して通常の方法によ
り合成される炭化珪素および無機炭素質添加剤と
必要により添加される高密化助剤とを出発原料と
して高強度の炭化珪素無加圧焼結体を製造する方
法は知られていなかつた。
本発明者は、シリカと炭素とを使用して通常の
方法により合成された炭化珪素微粉を出発原料と
し炭素質微粉として無機炭素質微粉を使用して製
造される炭化珪素無加圧焼結体について種々研究
した結果、次に述べる如き炭素質微粉のミクロ的
な分散の不均一性に起因する密度あるいは結晶粒
径等のバラツキが存在し、焼結体の物性特に曲げ
強度を著しく低下させる原因となつていることを
新規に知見した。
すなわち、炭化珪素無加圧焼結体を製造する際
に使用される焼結用原料は先にも記載した如く、
炭化珪素微粉と炭素質微粉とが均一に分散された
混合物であることが重要であるが、前記炭化珪素
微粉および無機炭素質微粉は極めて凝集性が強い
ため凝集を充分ほぐして均一に分散させた状態の
混合物を得ることが困難で、従来使用されている
炭化珪素の焼結用原料は一部凝集粒子の状態の炭
化珪素微粉や無機炭素質微粉を含有するものであ
つた。このような焼結用原料を使用して炭化珪素
無加圧焼結体を製造すると焼結時における炭素質
微粉の効果が不均一となり最終製品である焼結体
に密度あるいは結晶粒径等の物性においてミクロ
的なバラツキを生じさせたり、前記凝集粒子を形
成している無機炭素質微粉は焼結体中にそのまま
残存し、焼結体中に欠陥を生成する欠点を有して
いる。
したがつて、炭素質微粉として無機炭素質微粉
を使用して特に高強度の炭化珪素無加圧焼結体を
得るためには、焼結用原料中における炭化珪素微
粉と無機炭素質微粉の分散状態を均一にすること
が極めて重要である。
ところで、炭素質微粉として無機炭素質微粉を
使用して炭化珪素無加圧焼結体を製造する方法は
従来報告されている。
例えば、1975年6月30日に米国に出願された特
許出願第591840号に基づいて、優先権主張された
特開昭52−6716号公報によれば、ベンゼンにポリ
エチレングリコールを添加した溶液中でβ型炭化
珪素とアセチレンブラツクと無定形硼素よりなる
混合粉末をボールミル粉砕し、次に上記混合粉末
を含むスラリーを噴霧乾燥し、成形した後焼結す
る方法が記載されている。しかしながら、この方
法ではアセチレンブラツクの凝集をほぐす手段が
考慮されていないため充分にほぐすことが困難で
あり、さらにその後の工程においても分散状態を
安定化させ凝集を防止する手段が考慮されていな
いため、炭化珪素微粉と炭素質添加剤を充分均一
に分散させた混合粉末となすことは困難であつ
た。
上述の如く、炭素質微粉として無機炭素質微粉
を使用する炭化珪素焼結用原料の製造方法におい
て、炭化珪素微粉および無機炭素質微粉の凝集を
ほぐし、充分均一に分散させる方法は知られてい
なかつた。
本発明は、炭素質微粉として無機炭素質微粉を
使用する場合において、前記炭化珪素微粉および
無機炭素質添加剤の凝集をほぐし、かつ均一な分
散状態を維持することのできる驚くべき効果を有
する分散剤を使用することによつて、炭化珪素微
粉および炭素質微粉が極めて均一な分散状態にあ
る炭化珪素焼結用原料を製造し、つぎにこの炭化
珪素焼結用原料を無加圧焼結することにより均質
で高強度の炭化珪素焼結体の製造方法を提供する
ことを目的とするものである。
本発明の第1発明によれば、炭化珪素微粉と炭
素質添加剤とからなる混合物を成形して生成形体
となし、この生成形体を無加圧焼結して炭化珪素
焼結体を製造する方法において、
炭化珪素微粉と無機炭素質微粉とを、分散剤を
含む分散媒液中に添加して均一分散させることに
より懸濁液をつくり、ついでこの懸濁液を乾燥し
て前記分散媒液中の媒液のみを主として除去し、
それによつて分散剤の一部を残留させることによ
り均一な混合状態を維持したままの均一混合状態
の乾燥混合物をつくり、次いで成形した後無加圧
焼結することを特徴とする炭化珪素焼結体の製造
方法によつて前記目的を達成することができる。
さらにまた本発明の第2発明によれば、炭化珪
素微粉と炭素質添加剤とからなる混合物を成形し
て生成形体となし、この生成形体を無加圧焼結し
て炭化珪素焼結体を製造する方法において、
炭化珪素微粉と無機炭素質微粉とを分散剤を含
む分散媒液中に懸濁混合させるに際し、シクロヘ
キサン、ベンゼンより選択されるいずれか少なく
とも1種あるいは水を媒液として、これに分散剤
を添加混合してなる分散媒液中に均一分散させる
ことにより懸濁液をつくり、その後この懸濁液を
前記分散媒液の融点より低い温度に維持された雰
囲気中で凍結乾燥させ、次にその凍結乾燥した凍
結乾燥混合物から分散媒液のみを減圧下で昇華乾
燥させることにより、分散剤残留下に均一分散状
態を維持させたままの乾燥混合物をつくり、これ
を成形して任意の形状の成形体となし、この成形
体を無加圧焼結することを特徴とする炭化珪素焼
結体の製造方法によつて前記目的を達成すること
ができる。
次に本発明を詳細に説明する
前述の如く炭化珪素焼結用原料は炭化珪素微粉
と無機炭素質微粉と必要により添加される高密化
助剤とが均一に分散された混合物であることが重
要であるが、前記炭化珪素微粉および無機炭素質
微粉は極めて凝集性の強い粉末であり、分散媒液
中に懸濁させた場合でも従来の分散方法では効率
的に均一な分散状態となし、かつ均一な分散状態
を維持する適切な方法は知られていなかつた。
本発明者は炭化珪素微粉と無機炭素質微粉と必
要により添加される高密化助剤とが均一に分散さ
れた混合物を得るための研究を種々行つた結果、
前記炭化珪素微粉あるいは無機炭素質微粉との親
和性が極めて良好で、比較的少量の添加量でもつ
て従来想像だにされなかつた程の極めて均一でし
かも長時間安定した分散状態の懸濁液を容易に得
ることのできる驚くべき効果を発揮する分散剤を
新規に知見し、さらに前記分散剤を使用すること
によつて従来得ることの困難であつた極めて高強
度の焼結体を得ることのできることを知見し、本
発明を完成した。
本発明によれば、分散媒液として有機質よりな
る分散媒液を使用する場合には、分散剤としてア
ミノ基、スルホン酸基、カルボン酸基、エステル
基のいずれか少なくとも1種を有する有機物質を
使用することが好ましく、前記分散剤のうち炭化
珪素微粉の凝集をほぐし均一に分散させる効果を
有するものとしては例えばポリオキシエチレン脂
肪酸アミン、ソルビタン脂肪酸エステル、ジアル
キルスルホこはく酸エステル塩、脂肪酸、アルキ
ルアミン塩あるいはベンゼンスルホン酸があり、
また無機炭素質微粉の凝集をほぐし均一に分散さ
せる効果を有するものとしては例えばポリオキシ
ソルビタン脂肪酸エステル、ポリオキシエチレン
グリセリン脂肪酸エステル、ポリエチレングリコ
ール脂肪酸エステル、ポリオキシエチレン脂肪酸
アミン、ソルビタン脂肪酸エステル、ペンタエリ
スリトール脂肪酸エステル、プロピレングリコー
ル脂肪酸エステル、しよ糖脂肪酸エステル、ポリ
グリセリン脂肪酸エステル、脂肪酸アルカノール
アミドあるいはアミンオキシドがあり、これらを
単独あるいは混合して使用することができる。
本発明によれば、前記有機質よりなる分散媒液
はアセトン、エタノール、メタノール、ブタノー
ル、ヘキサン、ヘプタン、ノナン、トルエン、キ
シレン、エチルメチルケトン、エチルベンゼン、
トリクロロエチレン、シクロヘキサン、ベンゼ
ン、四塩化炭素より選択されるいずれか少なくと
も1種であることが好ましい。
一方、分散媒液として水を使用する場合には、
分散剤としてアミノ基を有する有機物質、スルホ
ン酸基を有する有機物質、カルボン酸基を有する
有機物質、エーテル基を有する有機物質、アンモ
ニウム基を有する有機物質、アルミン酸塩、リン
酸塩、リン酸錯塩、スルホン酸塩、珪酸塩より選
択されるいずれか1種あるいは2種以上を使用す
ることが好ましく、前記分散剤のうち炭化珪素微
粉の凝集をほぐし均一に分散させる効果を有する
ものとしては例えば水酸化テトラメチルアンモニ
ウム、モノエタノールアミン、モノエチルアミ
ン、ジエチルアミン、トリエチルアミン、プロピ
ルアミン、イソブチルアミン、モノブチルアミ
ン、ジ−n−プロピルアミン、タンニン酸、アル
ギン酸ナトリウム、アルギン酸アンモニウム、ポ
リアクリル酸、ポリアクリル酸アミン、ポリアク
リル酸エステル、ポリアクリル酸アンモニウム、
リグニンスルホン酸ナトリウム、リグニンスルホ
ン酸アンモニウム、アルミン酸ナトリウム、カル
ボキシメチルセルロースあるいは水ガラスがあ
り、また無機炭素質微粉の凝集をほぐし均一に分
散させる効果を有するものとしては例えば脂肪酸
塩、アルキルベンゼンスルホン酸塩、直鎖アルキ
ルベンゼンスルホン酸塩、α−オレフインスルホ
ン酸塩、ナフタレン−ホルマリン縮合物のスルホ
ン酸塩、ポリオキシエチレンアルキルエーテルあ
るいはポリオキシエチレンアルキルフエニルエー
テルがあり、これらを単独あるいは混合して使用
することができる。なお、前記分散媒液のPH値を
アンモニア水等で調整することにより、前記分散
状態を改善することもできる。
本発明によれば、前記分散剤の添加量は炭化珪
素微粉と無機炭素質微粉の合計重量100重量部に
対して0.05〜4重量部の範囲内であることが好ま
しい。その理由は、前記分散剤の添加量が前記範
囲より少ないと分散媒液中における炭化珪素微粉
および無機炭素質微粉の凝集を充分にほぐし、か
つ均一な分散状態に維持することができず、均一
な混合状態の炭化珪素焼結用原料を製造すること
が困難であり、前記範囲より多い場合には分散剤
を必要以上に添加することになり不経済であるば
かりでなく、生成形体中に残留して焼結時に悪影
響をおよぼすからである。
前記分散剤のうち炭化珪素微粉の凝集をほぐし
均一に分散させることを目的とするものの添加量
は炭化珪素微粉100重量部に対して0.02〜3重量
部の範囲内とすることが有利であり、また無機炭
素質微粉の凝集をほぐし均一に分散させることを
目的とするものの添加量は無機炭素質微粉100重
量部に対して0.03〜300重量部の範囲内とするこ
とが有利である。
前記無機炭素質微粉の凝集をほぐし均一に分散
させることを目的とする分散剤はあらかじめ無機
炭素質微粉と混合して用いることが有利である。
その理由は、あらかじめ分散剤を無機炭素質微粉
と混合することによつて、無機炭素質微粉の表面
を効率よく被覆でき、炭化珪素微粉や他の添加物
の表面に付着する分散剤の量を少なくでき、比較
的少量の分散剤でもつて効率よく無機炭素質微粉
の凝集をほぐし均一に分散させる効果を発揮させ
ることができるからである。
本発明によれば、前記懸濁液中に占める炭化珪
素微粉および無機炭素質微粉の含有率は3〜50容
量%の範囲内とすることが有利である。前記含有
率を3〜50容量%の範囲内とすることが有利であ
る理由は、前記懸濁液中の炭化珪素微粉および無
機炭素質微粉は極めて凝集性が強く、前記含有率
が50容量%より高いと単位容積当りの炭化珪素粒
子の存在量が多くなるため、前記炭化珪素微粉お
よび無機炭素質微粉が極めて凝集し易く、本発明
の目的とする均一な分散状態を得ることが困難で
あるからであり、一方前記含有率は均一な分散状
態の懸濁液となすという本願発明の目的を考慮す
るとなるべく低い方が有利であるが、3容量%よ
り低いと単位設備当りの実質的な炭化珪素焼結用
原料の製造能力が極めて低く経済的でないからで
あり、5〜45容量%の範囲でより好適な結果が得
られる。
前記本願の目的とする均一な分散状態の懸濁液
を得るための分散手段としては、前記炭化珪素微
粉および無機炭素質微粉の凝集をほぐすことので
きる強い剪断力を有する装置を使用することが有
利であり、例えば振動ミル、アトライター、ボー
ルミル、コロイドミルあるいは高速ミキサーのい
ずれか少なくとも1種を使用し、炭化珪素微粉と
無機炭素質微粉と必要により添加される高密化助
剤とを分散媒液中に装入し、さらに分散剤を共存
させて混合することにより、本発明の目的とする
均一な分散状態を容易にかつ短時間に得ることが
できる。
本発明によれば、前記無機炭素質微粉としては
ガスブラツク、オイルフアーネスブラツク、ナフ
タリンブラツク、アントラセンブラツク、アセチ
レンブラツクより選択されるいずれか少なくとも
1種を使用することが好ましく、その添加量は炭
化珪素微粉100重量部に対して0.3〜4.0重量部で
あることが有利であり、1.0〜3.0重量部の範囲内
でより好適な結果が得られる。
本発明によれば、炭化珪素微粉としてはα型結
晶、β型結晶、非結晶のなかから選ばれるいずれ
か1種あるいは2種以上からなる炭化珪素を使用
することができる。特に高強度の炭化珪素焼結体
を製造するためにはβ型結晶を主体とする炭化珪
素微粉を出発原料とすることが有利である。
前記必要により添加される高密化助剤は、主と
してホウ素含有添加剤であり、その他従来知られ
ているベリリウム、アルミニウム等を含有する添
加剤も高密化助剤として使用することができる。
前記ホウ素含有添加剤としては、例えばホウ素あ
るいは炭化ホウ素から選択される少なくとも1種
をホウ素含有量に換算して炭化珪素微粉100重量
部に対して0.1〜3.0重量部添加することが有利で
ある。
本発明によれば、前記懸濁液中に成形助剤を添
加することができる。前記成形助剤は、粉末中に
配合されることによつて成形時における潤滑剤あ
るいは結合剤として用いられ、生成形体中に発生
する成形欠陥を減少させる効果を発揮するもので
ある。前記成形助剤のうち例えば潤滑効果を有す
るものとしてはカーボワツクス、ステアリン酸マ
グネシウム、ステアリン酸バリウム、ステアリン
酸アルミニウム、ステアリン酸亜鉛、ステアリン
酸、酢酸セルロース、グリセリン、ポリエチレン
グリコール等があり、結合効果を有するものとし
ては澱粉、デキストリン、アラビアゴム、カゼイ
ン、糖蜜、Na−カルボキシメチルセルロース、
メチルセルロース、酢酸セルロース、グリセリ
ン、ポリビニルアルコール、ポリビニルメチルエ
ーテル、ポリアクリル酸アミド、ポリエチレング
リコール、タンニン酸、流動パラフイン、ワツク
スエマルジヨン、エチルセルロース、ポリビニル
アセテート、フエノールレジン等があり、これら
を単独あるいは混合して使用することができる。
本発明によれば、前記分散剤あるいは成形助剤
はなるべく金属元素を含有しないものが有利であ
る。その理由は金属元素は焼結体中に残留して焼
結体物性特に高温域における強度あるいは耐酸化
性等の特性を劣化させるからである。
本発明によれば、均一分散せしめて混合した前
記懸濁液より均一な混合状態を維持したまま分散
媒質を除去することが必要である。
前記懸濁液より均一な混合状態を維持したまま
分散媒液を除去する方法としては、(1)極めて短時
間の内に分散媒液を蒸発除去する噴霧乾燥法ある
いは(2)懸濁液を分散媒液の融点より低い温度に維
持された雰囲気中で凍結し、ついで前記凍結物よ
り分散媒液を昇華除去する凍結乾燥方法により有
利に実施できる。
(1)の噴霧乾燥方法によれば、蒸発に伴う分散媒
液の移動によつて炭素質微粉や高密化助剤等が偏
析することを防止するため、あらかじめ均一な混
合状態を維持したまま分散媒液の一部を除去して
懸濁液を濃縮し、次に前記濃縮した懸濁液を噴霧
して乾燥することが有利であり、さらに乾燥時間
を短縮するため、噴霧液滴の粒径をなるべく小さ
くすることが有利である。なお、この乾燥方法に
よれば、極めて流動性の良好な顆粒状の炭化珪素
焼結用原料を得ることができるという利点を有す
る。この場合、前記濃縮された懸濁液中に占める
固形分の含有率は10〜50容量%の範囲内であるこ
とが好ましい。
(2)の凍結乾燥方法によれば、分散媒液としてシ
クロヘキサン、ベンゼンより選択されるいずれか
少なくとも1種あるいは水を使用する場合に有利
に適用することができる。この方法によれば、前
記懸濁液を分散媒液の融点より低い温度に維持さ
れた雰囲気中へ噴霧して凍結させ、次に前記凍結
させた凍結物中の分散媒液を減圧下で昇華乾燥せ
しめることが有利である。前記懸濁液を噴霧する
理由は懸濁液を噴霧して微細な液滴とすることに
よつて熱交換を速やかに行わしむることができ、
その結果、炭化珪素微粉、炭素質微粉および必要
により添加される高密化助剤のそれぞれが凍結時
に凝集し偏析することの欠点を容易に防止するこ
とができるからである。また前記凍結物より分散
媒液を減圧下で昇華乾燥せしめる理由は凍結乾燥
することによつて炭化珪素微粉、炭素質微粉およ
び必要により添加される高密化助剤の偏析を生じ
させることなく、均一な混合状態を維持したまま
分散媒液を除去することができるからである。こ
の乾燥方法において、懸濁液を噴霧することの他
の利点は、前記懸濁液中に占める固形分の含有率
を15〜50容量%の範囲内として噴霧することによ
り、流動性および成形性に極めて優れた顆粒状の
炭化珪素焼結用原料を得ることができることを挙
げることができる。
前記懸濁液が凍結される雰囲気中の温度は分散
媒液の融点より少なくとも5℃低く維持すること
が有利である。前記温度を分散媒液の融点より少
なくとも5℃低く維持することにより懸濁液が凍
結するに要する時間を比較的短くすることができ
炭化珪素微粉、炭素質微粉および必要により添加
される高密化助剤のそれぞれが凝集し偏析するこ
との欠点を容易に防止することができるからであ
る。また前記雰囲気中の温度は低ければ低い程懸
濁液を短時間のうちに凍結させることができる
が、雰囲気の冷却に多大の費用を要し、不経済で
あるため、前記雰囲気中の温度は分散媒液の融点
より10〜100℃低い範囲内で特に好適な結果を得
ることができる。
本発明によれば、上述の如くして製造された粉
末状の混合物を必要により顆粒化し、任意の形状
の生成形体とした後、焼結炉内へ装入し、不活性
ガス気流中で1900〜2300℃の温度範囲内で焼結す
ることにより、高強度で均質な炭化珪素焼結体を
容易に製造することができる。
前記生成形体の成形手段としては、その目的と
する無加圧焼結体の形状によつて適用できる成形
手段は種々異なるが、本発明によればテープ鋳込
成形、押出し成形、振動成形、射出成形、ダスト
プレス成形あるいは乾式プレス成形等の手段を適
用することができ、なかでも射出成形あるいは乾
式プレス成形を適用することが有利である。
次に本発明を実施例および比較例によつて具体
的に説明する。
実施例 1
炭化珪素は特公昭55−40527号公報に記載の主
としてβ型結晶よりなる炭化珪素の製造方法によ
り製造し、さらに精製、粒度分級した炭化珪素微
粉を使用した。前記炭化珪素微粉は96.2重量%が
β型結晶よりなり、0.38重量%の遊離炭素、0.18
重量%の酸素を含有し、14.2m2/gの比表面積を
有していた。

0.11〜20mmHg、0〜−5℃に維持された容器中
に装入して凍結乾燥を行なつた。
得られた乾燥混合物は粉体嵩密度が0.53g/cm3
の顆粒であつた。この乾燥混合物から適量を採取
し、金属製押し型を用いて0.15t/cm2の圧力で仮
成形し、次にアイソスタテイツクプレス機を用い
て2.0t/cm2の圧力で成形した。前記生成形体をタ
ンマン型焼結炉に装入し、アルゴンガス気流中で
焼結した。焼結は最高温度2100℃で30分間保持し
た。
得られた焼結体は3.14g/cm3の密度を有してい
た。この焼結体を3×3×30mmの棒状に加工し、
最終的に1μmのダイヤモンド砥粒で研磨仕上げ
し、スパン20mm、クロスヘツドスピード0.5mm/

実施例1で使用したオイルフアーネスブラツク
8gに対しプロピレングリコール脂肪酸エステル
0.5gとアセトン100mlとを添加し振動ミルを使用
して1時間混合した。次いで前記混合物に実施例
1で使用した炭化珪素微粉500gと実施例1で使
用した炭化ホウ素粉末6.5gとアセトン470mlとポ
リエチレングリコール5.0gとジオクチルスルホ
コハク酸ナトリウム1gとを添加しアトライター
を使用して4時間分散処理を行ない懸濁液を得
た。前記懸濁液を80℃に維持された容器内に噴霧
して顆粒状の乾燥混合物を得た。
この乾燥混合物から適量を採取して実施例1と
同様の操作で焼結体を得た。
得られた焼結体は3.10g/cm3の密度を有してい
た。また実施例1と同様にして測定した3点曲げ
強度は常温で63.2Kg/mm2の平均強度を有してい
た。
実施例 4
実施例3と同様の配合であるが、プロピレング
リコール脂肪酸エステルに換えてポリオキシソル
ビタン脂肪酸エステル、ポリオキシエチレングリ
セリン脂肪酸エステル、ポリエチレングリコール
脂肪酸エステル、ソルビタン脂肪酸エステル、ペ
ンタエリスリトール脂肪酸エステル、しよ糖脂肪
酸エステル、ポリグリセリン脂肪酸エステル、脂
肪酸アルカノールアミド、アミンオキシドをそれ
ぞれ添加して懸濁液を調製し、実施例3と同様の
操作で乾燥混合物を得た。
これらの乾燥混合物から適量を採取し、実施例
1と同様の操作で焼結体を得た。
このようにして得られた焼結体の物性を実施例
1に示したと同様の方法で測定したところ、いず
れも上記分散剤を添加せずに得られた乾燥混合物
を出発原料として製造した焼結体に比較して平均
強度が著しく向上していることが認められた。
実施例 5
炭化珪素は市販のα型炭化珪素粉末(GC
#6000)をさらに粉砕し、精製、粒度分級した炭
化珪素微粉を使用した。前記炭化珪素微粉は0.42
重量%の遊離炭素、0.14重量%の酸素を含有し、
15.4m2/gの比表面積を有していた。
無機炭素質微粉はアセチレンブラツクを粉砕
し、比表面積90m2/gとしたものを使用した。
前記アセチレンブラツク8gに対しポリオキシ
エチレンノニルフエノールエーテル1.6gと蒸留
水100mlとを添加しボールミルを使用して24時間
混合した。次いで前記混合物に前記炭化珪素微粉
500gと実施例1で使用した炭化ホウ素粉末6.5g
と蒸留水190mlと酢酸セルロース5.0gと水酸化テ
トラメチルアンモニウム1gとを添加しアトライ
ターを使用して4時間分散処理を行なつた。前記
懸濁液を−60℃に維持された容器内に噴霧して平
均粒径0.12mmの顆粒状凍結物を得た。ついで前記
顆粒状凍結物を0.01〜20mmHg、−5〜−10℃維持
された容器中に装入して凍結乾燥を行なつた。
得られた乾燥混合物は粉体嵩密度が0.70g/cm3
の顆粒であつた。この乾燥混合物から適量を採取
して実施例1と同様の操作であるが焼結時の最高
温度を2150℃に変更して焼結体を得た。
得られた焼結体は3.16g/cm3の密度を有してい
た。また実施例1と同様にして測定した3点曲げ
強度は常温で57.7Kg/mm2の平均強度を有してい
た。
実施例 6
実施例5と同様の配合であるが、ポリオキシエ
チレンノニルフエノールエーテルに換えて脂肪酸
塩、アルキルベンゼンスルホン酸塩、直鎖アルキ
ルベンゼンスルホン酸塩、α−オレフインスルホ
ン酸塩、ナフタレン−ホルマリン縮合物のスルホ
ン酸塩、ポリオキシエチレンアルキルエーテルを
それぞれ添加して懸濁液を調製し、実施例5と同
様の操作で乾燥混合物を得た。
これらの乾燥混合物から適量を採取し、実施例
1と同様の操作で焼結体を得た。
このようにして得られた焼結体の物性を実施例
1に示したと同様の方法で測定したところ、いず
れも上記分散剤を添加せずに得られた乾燥混合物
を出発原料として製造した焼結体に比較して平均
強度が著しく向上していることが認められた。
実施例 7
実施例5と同様の配合であるが、水酸化テトラ
メチルアンモニウムに換えてモノエタノールアミ
ン、モノエチルアミン、ジエチルアミン、トリエ
チルアミン、プロピルアミン、イソブチルアミ
ン、モノブチルアミン、ジ−n−プロピルアミ
ン、タンニン酸、アルギン酸ナトリウム、アルギ
ン酸アンモニウム、ポリアクリル酸、ポリアクリ
ル酸アミン、ポリアクリル酸エステル、ポリアク
リル酸アンモニウム、リグニンスルホン酸ナトリ
ウム、リグニンスルホン酸アンモニウム、カルボ
キシメチルセルロース、アルミン酸ナトリウム、
水ガラスをそれぞれ添加して懸濁液を調製し、実
施例5と同様の操作で乾燥混合物を得た。
これらの乾燥混合物から適量を採取し、実施例
1と同様の操作で焼結体を得た。
このようにして得られた焼結体の物性を実施例
1に示したと同様の方法で測定したところ、いず
れも上記分散剤を添加せずに得られた乾燥混合物
を出発原料として製造した焼結体に比較して平均
強度が著しく向上していることが認められた。
以上述べた如く、本発明方法によれば、炭化珪
素微粉および無機炭素質微粉の凝集をほぐし、か
つ充分均一に分散させた均一混合物を製造するこ
とができ、この均一混合物を使用して密度あるい
は結晶粒径等のミクロ的なバラツキの極めて少な
い高強度でかつ均質な炭化珪素無加圧焼結体を得
ることができるものであつて産業上極めて有用な

Example 4 The formulation was the same as in Example 3, but polyoxysorbitan fatty acid ester, polyoxyethylene glycerin fatty acid ester, polyethylene glycol fatty acid ester, sorbitan fatty acid ester, pentaerythritol fatty acid ester, and salt were used instead of propylene glycol fatty acid ester. A suspension was prepared by adding a sugar fatty acid ester, a polyglycerin fatty acid ester, a fatty acid alkanolamide, and an amine oxide, respectively, and a dry mixture was obtained in the same manner as in Example 3. An appropriate amount was taken from these dry mixtures and a sintered body was obtained in the same manner as in Example 1. The physical properties of the sintered bodies thus obtained were measured in the same manner as shown in Example 1, and it was found that both sintered bodies were manufactured using the dry mixture obtained without adding the above-mentioned dispersant as a starting material. Further, the three-point bending strength measured in the same manner as in Example 1 had an average strength of 57.7 Kg/mm 2 at room temperature. Example 6 Same formulation as Example 5, but fatty acid salt, alkylbenzene sulfonate, linear alkylbenzene sulfonate, α-olefin sulfonate, and naphthalene-formalin condensate were used instead of polyoxyethylene nonylphenol ether. A suspension was prepared by adding the sulfonate and polyoxyethylene alkyl ether, respectively, and a dry mixture was obtained in the same manner as in Example 5. An appropriate amount was taken from these dry mixtures and a sintered body was obtained in the same manner as in Example 1. The physical properties of the sintered bodies thus obtained were measured in the same manner as shown in Example 1, and it was found that both sintered bodies were manufactured using the dry mixture obtained without adding the above-mentioned dispersant as a starting material. It was observed that the average strength was significantly improved compared to the body. As described above, according to the method of the present invention, it is possible to produce a homogeneous mixture in which silicon carbide fine powder and inorganic carbonaceous fine powder are deagglomerated and sufficiently uniformly dispersed. It is possible to obtain a high-strength and homogeneous pressureless sintered body of silicon carbide with extremely little microscopic variation in crystal grain size, etc., and is extremely useful industrially.
Claims (1)
物を成形して生成形体となし、この生成形体を無
加圧焼結して炭化珪素焼結体を製造する方法にお
いて、 炭化珪素微粉と無機炭素質微粉とを、分散剤を
含む分散媒液中に添加して均一分散させることに
より懸濁液をつくり、ついでこの懸濁液を乾燥し
て前記分散媒液中の媒液のみを主として除去し、
それによつて分散剤の一部を残留させることによ
り均一な混合状態を維持したままの乾燥混合物を
つくり、次いで成形した後無加圧焼結することを
特徴とする炭化珪素焼結体の製造方法。 2 前記分散媒液は、有機質よりなる媒液に対
し、分散剤として、アミノ基、スルホン酸基、カ
ルボン酸基、エステル基のいずれか少なくとも1
種の有機物質を使用することを特徴とする特許請
求の範囲第1項記載の炭化珪素焼結体の製造方
法。 3 前記分散媒液としては、水を媒液とし、分散
剤として、アミノ基を有する有機物質、スルホン
酸基を有する有機物質、カルボン酸基を有する有
機物質、エーテル基を有する有機物質、アンモニ
ウム基を有する有機物質、アルミン酸塩、リン酸
塩、リン酸錯塩、スルホン酸塩、珪酸塩より選択
されるいずれか1種あるいは2種以上を使用する
ことを特徴とする特許請求の範囲第1項記載の炭
化珪素焼結体の製造方法。 4 前記分散剤の添加量は、炭化珪素微粉と無機
炭素質微粉の合計重量100重量部に対し、0.05〜
4重量部の範囲内である特許請求の範囲第1〜3
項のいずれか1つに記載の炭化珪素焼結体の製造
方法。 5 有機質よりなる前記分散媒液は、アセトン、
エタノール、メタノール、ブタノール、ヘキサ
ン、ヘプタン、ノナン、トルエン、キシレン、エ
チルメチルケトン、エチルベンゼン、トリクロロ
エチレン、シクロヘキサン、ベンゼン、四塩化炭
素より選択されるいずれか少なくとも1種である

結体の製造方法。 7 炭化珪素微粉と炭素質添加剤とからなる混合
物を成形して生成形体となし、この生成形体を無
加圧焼結して炭化珪素焼結体を製造する方法にお
いて、 炭化珪素微粉と無機炭素質微粉とを分散剤を含
む分散媒液中に懸濁混合させるに際し、シクロヘ
キサン、ベンゼンより選択されるいずれか少なく
とも1種あるいは水を媒液として、これに分散剤
を添加混合してなる分散媒液中に均一分散させる
ことにより懸濁液をつくり、その後この懸濁液を
前記分散媒液の融点より低い温度に維持された雰
囲気中で凍結乾燥させ、次にその凍結乾燥した凍
結乾燥混合物から分散媒液のみを減圧下で昇華す
ることにより、分散剤残留下に均一分散状態を維
持させたままの乾燥混合物をつくり、これを成形
して任意の形状の成形体となし、この成形体を無
加圧焼結することを特徴とする炭化珪素焼結体の
製造方法。 8 均一分散させた前記懸濁液を、前記分散媒液
の融点より低い温度に維持された雰囲気中へ噴霧
して凍結させることを特徴とする特許請求の範囲
