【発明の詳細な説明】[Detailed description of the invention]

本発明は、イオン架橋樹脂発泡体の製造法に関
する。更に詳しくは、イオン架橋工程および発泡
成形工程を一段階で行なうことからなる経済的な
イオン架橋樹脂発泡体の製造法に関する。 分子鎖間を金属陽イオンで架橋した構造を有
し、アイオノマー樹脂によつて代表されるイオン
架橋樹脂の発泡体は、例えばポリオレフイン系樹
脂の発泡体と比較して、引張強度、引裂強度、剛
性、弾性などの物理的諸性質にすぐれ、また適度
の柔軟性も有しているので、各種用途により有効
に使用されている。 しかしながら、イオン架橋樹脂から発泡体を成
形するためには、イオン架橋工程と発泡成形工程
とを別々に設けなければならないばかりではな
く、そのイオン架橋構造のために、押出機などで
成形する際背圧が上り、成形に多くのエネルギー
を要すること、大容量のモーターを備えた成形装
置を用いなければならないことなどの成形加工上
の欠点もそこにはみられる。更に、イオン架橋樹
脂は、他のオレフイン系樹脂などとブレンドした
形で発泡体の製造に使用されることが多いが、両
樹脂間の相溶性が一般的には良くないため、混合
を良くするための加工条件や装置内容によつて、
更に限定されることになる。また、発泡剤とし
て、着色性や臭気を有するものが多く用いられて
いる。 本発明者らは、イオン架橋工程および発泡成形
工程を一段階で行なうことができ、しかも前記の
如き成形加工上の欠点をもたらさないイオン架橋
樹脂発泡体の製造法について種々検討の結果、特
定の操作条件下で特定の金属架橋剤、即ち金属炭
酸塩を使用することがきわめて有効であることを
見出し、ここに本発明を完成するに至つた。 従つて、本発明はイオン架橋樹脂発泡体の製造
法に係り、イオン架橋樹脂発泡体は、カルボン酸
基またはカルボン酸無水物基含有共単量体を0.5
〜25モル%共重合させたエチレン共重合体および
金属炭酸塩粉末マスターバツチペレツトを、130
〜290℃の間の溶融温度条件下および約5Kg/cm2
以上の圧力条件下で混練し、前記共重合体中のカ
ルボン酸基またはカルボン酸無水物基の一部また
は全部を金属イオンで架橋させ、次いで該混練物
を低圧の帯域に押出成形し、その際反応副生物た
る炭酸ガスによる発泡を生ぜしめて製造される。 このようにして行われる本発明のイオン架橋樹
脂発泡体の製造法では、イオン架橋工程および発
泡成形工程を一段階で行なうことができ、従つて
経済的であるばかりではなく、イオン架橋体から
の発泡成形時より押出機の背圧が低く、従つて成
形時に要するエネルギーが少ないこと、発泡剤の
注入装置など特別な装置を必要としないこと、他
のオレフイン系樹脂などとの相溶性が改善される
こと、発泡剤による着色や臭気がないことなど多
くの利点がみられる。 架橋発泡体の製造に用いられるイオン架橋性樹
脂としては、カルボン酸基またはカルボン酸無水
物基含有共単量体を共重合させたエチレン共重合
体が用いられる。そして、好適な共重合体として
は、エチレンと炭素数3〜8個のα,β―不飽和
カルボン酸またはその酸無水物との共重合体が挙
げられる。α,β―不飽和カルボン酸またはその
酸無水物として好ましいものは、アクリル酸、メ
タクリル酸、クロトン酸、イタコン酸、マレイン
酸、フマル酸、フマル酸モノエチル、無水マレイ
ン酸などである。それぞれ少くとも1種用いられ
るこれらのエチレンとα,β―不飽和カルボン酸
またはその酸無水物との共重合体中には、例えば
酢酸ビニルの如きビニルエステル、メタクリル酸
メチルの如き不飽和カルボン酸エステル、塩化ビ
ニルやアクリロニトリルの如きエチレン性不飽和
化合物を更に共重合させることができる。 かかる共重合体は、好ましくはこれら共単量体
間の直接共重合法によつて製造される。共重合反
応は、フリーラジカル型重合触媒の存在下で、約
50〜3000Kg/cm2、約150〜300℃という高圧高温条
件下で一般に行われる。共重合体はまた、α,β
―不飽和カルボン酸をグラフト共重合させること
により、あるいはカルボン酸形成性基含有共単量
体を共重合させた共重合体のけん化反応などによ
つても得ることができる。これらいずれの方法に
よつて製造されるにせよ、共重合体中には約0.5
〜25モル%のカルボン酸基またはカルボン酸無水
物基が含有されていなければならない。これ以下
の含有量では、イオン架橋樹脂としての特徴に乏
しく、また金属炭酸塩とイオン架橋反応の際に副
生する炭酸ガス量が少なく、発泡を十分に行わせ
ることができない。一方、これ以上の含有量で
は、樹脂が熱可塑性に乏しくなり、発泡体として
成形することが困難となる。 前記エチレン共重合体は、それ単独でも用いら
れるが、他のオレフイン系樹脂とブレンドして用
いることもできる。他のオレフイン系樹脂として
は、例えばポリエチレン、エチレン―酢酸ビニル
共重合体、ポリプロピレン、エチレン―プロピレ
ン共重合体、ポリスチレンなどが、前記共重合体
100重量部当り約10〜400重量部、好ましくは約20
〜200重量部の割合で用いられる。 イオン架橋剤兼発泡剤として使用される金属炭
酸塩としては、元素周期律表、、、−a
および族の金属で1〜3の原子価を有するも
の、具体的にはナトリウム、カリウム、リチウ
ム、セシウム、銀、水銀、銅などの1価金属、カ
ルシウム、マグネシウム、ベリリウム、ストロン
チウム、バリウム、銅、カドミウム、水銀、錫、
鉛、鉄、コバルト、ニツケル、亜鉛などの2価金
属またはアルミニウム、スカンジウム、鉄、イツ
トリウムなどの3価金属の重炭酸塩、ヒドロキシ
炭酸塩、含水炭酸塩をも含む炭酸塩が1種または
2種以上混合して用いられる。そして、好ましく
は、炭酸ナトリウム、重炭酸ナトリウム、炭酸カ
リウム、重炭酸カリウム、炭酸カルシウム、炭酸
マグネシウム、炭酸亜鉛、炭酸鉛などが用いられ
る。なお、イオン架橋性、発泡性、臭気性、腐蝕
性などに問題がなければ、金属酸化物などの他の
金属化合物を混合して用いることはさしつかえな
い。 これらの金属炭酸塩以外の金属化合物を金属炭
酸塩と併用することなく用いた場合には、(a)通常
用いられている発泡体の成形加工装置と加工条件
ではイオン架橋反応が十分に進行しない、(b)金属
化合物を発泡成形加工装置で樹脂中に添加するこ
とが困難である、(c)金属化合物もしくはイオン架
橋反応時にそれから副生する酸などにより成形加
工装置が著しく腐蝕する、(d)イオン架橋反応時の
副生成物の臭気が著しい、(e)酸、水、アルコール
などの反応副生成物が常温での揮発性に乏しいた
め、それらを発泡剤として利用した場合、得られ
た発泡体は冷却時の後収縮が著しく、発泡体とし
て用をなさないものしか得られないなどの理由
で、本発明の架橋性金属イオン源として用いるの
に適当ではない。 これに対して、前記金属炭酸塩を用いた場合に
は、通常用いられている発泡成形加工装置でもイ
オン架橋が円滑に進行し、樹脂中への添加も市販
粉末状金属炭酸塩を単にブレンドするだけで足
り、装置の腐蝕、反応時の臭気もなく、更に他の
熱分解型発泡剤を使用した場合にみられる着色も
なく、微細な気泡を有する発泡体が得られるので
ある。 金属炭酸塩は、イオン架橋反応を進行し易くす
るために、粉末状として用いることが好ましく、
これを前記エチレン共重合体またはこれと相溶性
を有する適当な樹脂と予め適当な割合で溶融混練
したマスターバツチペレツトの形で供給する。な
お、発泡体の性質の劣化を招かない限り、他の固
体状、液体状または気体状の発泡剤あるいは気泡
調節剤を金属炭酸塩と併用することはさしつかえ
ない。 架橋金属イオン源としての金属炭酸塩の添加割
合は、イオン架橋樹脂としての固体特性および溶
融特性の変化の程度、発泡樹脂としての発泡の程
度などを左右するイオン架橋度に依存するが、一
般には共重合体中のカルボン酸基またはカルボン
酸無水物基を少くとも10モル%を中和するのに十
分な量でなければならない。 本発明に係る方法は、加熱加圧される樹脂の溶
融混練装置を用いて行われ、好ましくは発泡体の
製造装置として普通に使用されているスクリユー
押出機、スクリユー押出機付きの射出成形装置な
どを用いて行われる。イオン架橋反応(中和反
応)および副生炭酸ガスによる発泡を行わしめる
ために必要な共重合体樹脂と金属炭酸塩との溶融
混練工程は、共重合体の融点以上で約130〜290
℃、好ましくは約150〜270℃の間の温度条件下お
よび約5Kg/cm2以上、好ましくは約20Kg/cm2以上
の圧力条件下で行われる。約130℃以下では、通
常の発泡成形加工装置でのイオン架橋反応の進行
が十分ではなく、約290℃以上では樹脂の劣化が
生じ易くなる。また、約5Kg/cm2以下では、イオ
ン架橋反応の進行が遅くかつ発泡が不均一になる
ので好ましくない。 溶融混練により、共重合体中のカルボン酸基ま
たはカルボン酸無水物基の一部または全部を金属
イオンで架橋させ、そこで副生した炭酸ガスを含
んでいるイオン架橋共重合体混練物は、低圧の帯
域に押出され、その際圧力の解放により炭酸ガス
が膨張し、イオン架橋共重合体が発泡する。発泡
体成形の実施態様としては、押出機のダイスを通
して大気中あるいは水中にシート状、棒状、パイ
プ状などの所定形状に発泡成形する方法、射出成
形用スクリユー押出機から冷却金型へ射出して所
定形状に成形する方法などが行われる。 このようにして、イオン架橋樹脂発泡体の製造
が行われる本発明の方法は、従来の既にイオン架
橋された共重合体を発泡させる場合と比較して前
記の如き多くの利点があり、従つてその産業的意
義はきわめて大きいということができる。 次に、実施例について本発明を説明する。な

の押出機(L/D−26)に供給され、溶融混練し
た後、押出機先端に取付けた間隙1.0mm、幅63mm
のスリツト(150℃)から大気中に押出し、シー
ト状の発泡体に成形した。得られた発泡体は、無
着色、無臭であり、イオン架橋樹脂発泡体の特徴
である良好な引張強度、引裂強度などの性質を有
する、ほぼ独立気泡の発泡体である。この発泡体
の赤外線吸収スペクトルには、1540cm-1付近に−
COO-Na+の吸収が認められ、イオン架橋が生じ
ていることが確認された。これらの実施例の要旨

After kneading 60 parts by weight with a Banbury mixer, a pellet-shaped sodium carbonate masterbatch was prepared. 5 parts by weight of this sodium carbonate masterbatch was dry blended with 100 parts by weight of various methacrylic acid copolymers (compositions are in weight %) listed in Table 1 below. The mixed resin pellets are heated to 140℃, 180℃, 230℃, 230℃ and 180℃ from the resin supply port side, respectively.

After being melted and kneaded, the extruder (L/D-26) is supplied with a gap of 1.0 mm and a width of 63 mm installed at the tip of the extruder.
It was extruded into the atmosphere through a slit (150°C) and formed into a sheet-like foam. The obtained foam is a nearly closed-cell foam that is colorless and odorless, and has properties such as good tensile strength and tear strength that are characteristic of ionically crosslinked resin foams. The infrared absorption spectrum of this foam has −
Absorption of COO - Na + was observed, confirming that ionic crosslinking had occurred. A summary of these Examples is shown in Table 1 below. Comparative Example 1 100 parts by weight of ionically crosslinked resin pellets (Himilan 1601 manufactured by Mitsui Polychemicals, Na + ion crosslinked, melt index 1.3g/10 minutes) were added with a chemical blowing agent powder (azodicarbonamide, Uniform AZ- manufactured by Otsuka Chemical Industries). S) 3 parts by weight were dry blended, kneaded using the same equipment, temperature conditions, and operating method as in Example 1, and foam-molded into a sheet. The obtained foam was colored yellow and had an odor. In addition, the pressure of the extruder was higher and the motor load was 20 to 30% higher than in each of the above examples. The summary of this comparative example is shown in Table 1 below.

イブレンドした。混合された樹脂ペレツトを、実
施例1と同じ装置、温度条件および操作方法で混
練し、シート状に発泡成形した。得られた発泡体
は、無着色、無臭で、前述の如きイオン架橋樹脂
発泡体の特徴を有していた。これらの実施例の要
旨は、次の表3に示される。

し、スクリユー回転数100rpm、射出圧力100Kg/
cm2、成形サイクル3分15秒で成形したところ、角
板状の発泡体が得られた。この発泡体は、内部が
微細な独立気泡で、その表面に厚さ約1mmの未発
泡で硬い表皮層を有する無着色、無臭の発泡体で
ある。これらの実施例の要旨は、次の表4に示さ
れる。

レツトを、130〜290℃の間の溶融温度条件下およ
び5Kg/cm2以上の圧力条件下で混練し、前記共重
合体中のカルボン酸基またはカルボン酸無水物基
の一部または全部を金属イオンで架橋させ、次い
で該混練物を低圧の帯域に押出成形し、その際反
応副生成物たる炭酸ガスによる発泡を生ぜしめる
ことを特徴とするイオン架橋樹脂発泡体の製造
法。
