Description

【発明の詳細な説明】 〔産業上の利用分野〕 この発明は柔軟な長繊維不織布、特に高速溶融引取紡糸
による生産が可能で、目付当りの柔軟性に優れた長繊維
不織布に関するものである。
〔従来の技術〕
長繊維不織布として、紡糸した長繊維を直接不織ウェブ
としたスパンボンド不織布は、他の乾式不織布や湿式不
織布に比べて生産性が高く、連続繊維からなるので引張
強度等の機械的性質に優れ、各種日用雑貨品や産業資材
などの分野に広く使用されている。
ところで、スパンボンド不織布のなかでも、ナイロン等
のポリアミドあるいはポリエチレンテレフタレート等の
ポリエステルを原料として製造したものに対し、ポリオ
レフィン製のスパンボンド不織布は一般に柔軟性に富み
、したがって使い捨てのシーツ、オムツのトップシート
等の分野への進出が計られつつある。
しかし、上記のような人体に直接触れるような分野で望
まれるに充分な柔軟性を有するスパンボンド不織布は見
当らない。
このような点を改善するために、フィラメントを捲縮さ
せることによって、柔軟性を付与した長繊維不織布が提
案されている。繊維に捲縮を生じさせたものとして、２
成分からなる並列形複合長繊維不織布（パイコンポーネ
ントスパンボンディング不織布）が提案されている。こ
の不織布は長繊維を２成分の並列形とすることによって
、収縮率の差により捲縮させるものであり、ポリプロピ
レンと高密度ポリエチレンの並列膨長繊維からなるもの
が知られている（例えば特開昭６３−２８２３５１号）
。
しかしながら、このような従来の捲縮された並列形複合
長繊維からなる不織布は、ファイバーの捲縮が少なくて
柔軟性が不十分であり、高速気流牽引により引取速度２
０００ｍ／分以上で安定紡糸でき、かつ柔軟性を持たせ
るに十分な捲縮を生じさせる樹脂組成は知られていない
。
〔発明が解決しようとする課題〕
本発明の目的は、上記問題点を解決するため。
高速気流牽引により高速引取速度で安定紡糸でき、かつ
繊維の捲縮数が多くて柔軟な長繊維不織布を提供するこ
とである。
〔課題を解決するための手段〕
本発明は、　（Ａ）　：　（ａ）　ＤＳＣ主ピークより
求めた融点が１１０〜１５０℃、ＭＦＲ（ＡＳＴＭ　Ｄ
−１２３８（Ｌ））がＬｏｇ／１０分以下のプロピレン
・エチレンランダム共重合体３〜４０重量％、および （ｂ）　ＭＦＲ（ＡＳＴＭ　Ｄ−１２３８（Ｅ））が１
５ｇ７１０分以上、密度０．９３５ｇ／ｃｊ以下のポリ
エチレン９７〜６０重量％からなる第１成分と。
（Ｂ）　ＭＦＲ（ＡＳＴＭ　Ｄ−１２３８（Ｌ））がＬ
Ｏｇ／１０分以上の結晶性ポリプロピレンを主成分とす
る第２成分とから構成される捲縮した並列形複合長繊維
からなることを特徴とする柔軟な長繊維不織布である。
本発明において第１成分（＾）に使用するプロピレン・
エチレンランダム共重合体（ａ）は、ＯＳＣ（示差走査
熱量計）の主ピークより求めた融点が１１０〜１５０℃
、好ましくは１３０〜１４５℃、ＭＦＲ（メルトフロー
レート：　ＡＳＴＭ　Ｄ−１２３８（Ｌ））がＬｏｇ／
１０分以下、好ましくは　２〜７ｇ／１０分のプロピレ
ンとエチレンとのランダム共重合体である。そのエチレ
ン含量は上記融点により決まるが、約２〜１０モル％、
好ましくは３〜５モル％である。場合によっては炭素数
４〜８のα−オレフィン例えば１−ブテンを約０〜１０
モル％含んでいてもよい。
プロピレン・エチレンランダム共重合体（ａ）の融点が
上記範囲であることにより、素材として柔軟性を有し、
　またＭＦＲが上記範囲であることにより、ポリエチレ
ンとの混合が良好となり、紡糸性が向上する、プロピレ
ン・エチレンランダム共重合体（ａ）の第１成分（Ａ）
に対する配合蓋は３〜４０重漱％、好ましくは１０〜３
０重量％であり、この範囲とすることにより、混合が良
好となり、紡糸に適した粘度となって紡糸性が向上する
。
本発明の第１成分（Ａ）に使用するポリエチレン（ｂ）
は、ＭＦＲ（ＡＳＴＭ　Ｄ−１２３８（Ｅ））が１５ｇ
／１０分以上。
好ましくは２０ｇ／１０分以上、密度０．９３５ｇ／−
以下、好ましくは０．９１５〜０．９３０ｇ／ａｌのも
のである。　このようなポリエチレンとしては低密度ポ
リエチレンおよび線状低密度ポリエチレンがあげられる
が。
前者が好ましい。
低密度ポリエチレンは、高圧法によって製造されるエチ
レンの単独重合体、またはエチレンと炭素数３以上、好
ましくは４〜２０のα−オレフィン２０モル％以下、好
ましくは１０モル％以下との共重合体である。
線状低密度ポリエチレン樹脂は、エチレンと炭素数４以
上、好ましくは４〜２０のα−オレフィン０．５〜４０
モル％、好ましくは０．５〜３０モル％の共重合体であ
り、０〜１００気圧（ゲージ圧）で配位触媒を用いて合
成する中低圧法により製造される線状低密度ポリエチレ
ン樹脂である。
ポリエチレン（ｂ）はＭＦＲおよび密度が上記範囲であ
ることにより、高速引取速度で安定した紡糸が可能とな
る。ポリエチレン（ｂ）は第１成分（Ａ）に対して９７
〜６０重量％、好ましくは９０〜７０重量％配合される
。
本発明における第１成分はプロピレン・エチレンランダ
ム共重合体（ａ）とポリエチレン（ｂ）とを混合した組
成物である。プロピレン・エチレンランダム共重合体（
ａ）とポリエチレン（ｂ）との混合はパンバリミキサー
、熱ロール、押出機など、常用されている混合手段、あ
るいは単なる紡糸押出機でのペレットブレンドなどが採
用でき、緊密な混合が可能であれば、混合方式に制限は
ない。
本発明における第２成分（Ｂ）の結晶性ポリプロピレン
はＭＦＲ（＾ＳＴＭ　Ｄ−１２３８（Ｌ））がＬｏｇ／
１０分以上、好ましくは１２〜４０ｇ／　１０分のもの
である。　この結晶性ポリプロピレンは、Ｘ線回折法に
よる結晶化度が４０％以上、好ましくは５５％以上のも
のが好ましい。結晶性ポリプロピレンは、プロピレンの
単独重合体、あるいはプロピレンと炭素原子数２または
４ないし２０のα−オレフィン２０モル％以下、好まし
くは１０モル％以下との高結晶性共重合体である。
第２成分（Ｂ）はこのような結晶性ポリプロピレンを主
成分とするものであり、ポリエチレン、ポリブテン等の
他のポリオレフィンを約３０モル％以下含んでいてもよ
い。
第１図（ａ）　、　（ｂ）　、　（Ｃ）はそれぞれ本発
明の不織布を構成する長繊維の断面図であり、本発明の
長繊維不織布を構成する長繊維１は、上記第１成分（Ａ
）と第２成分（Ｂ）の並列複合体からなる長繊維である
。長繊維１を構成する第１成分（Ａ）と第２成分（［＋
）は、第１図（ａ）に示すように完全な並列状態でもよ
く、また（ｂ）、（ｅ）に示すように一方が他方を部分
的に覆う形状のものでもよい。
本発明の不織布を構成する長繊維１は、上記並列複合体
が捲縮したものであるが、第１成分（Ａ）と第２成分（
Ｂ）を並列形に紡糸して複合体とすることにより１両者
の収縮率の差により捲縮が生じる。捲縮数は特に限定さ
れないが、ＪＩＳ　Ｌ１０７４による捲縮数として、ｌ
Ｏ個／２５ｍｍ以上、好ましくは３０個７２５ｍａ＋以
上が好ましい。
このような捲縮した長繊維は、例えば高速引取が可能な
点を生かして、高速同伴気流によって弓取る高速気流牽
引により引取り、そのまま不織状ウェッブを形成するス
パンボンド法により、不織布が製造される。
第２図はスパンボンド法により不織布を製造する方法を
示す正面図である。不織布の製造は、まず第１成分（Ａ
）および第２成分（Ｂ）の溶融ポリマーを並進形ノズル
２から並進状態で噴出して、長繊維１を紡糸し、この長
繊維１を高速気流牽引装置３から噴出される空気流に載
せて、分散板４により分散させながら移動捕集面５に集
積する。移動捕集面５により送り出された長繊維１は、
加熱されたエンボスロールと円筒状ロール間に送り込む
ことにより、長繊維１同士を加熱融着して不織布が製造
される。このほか長繊維１を加熱室に通して長繊維１同
士を融着したり、接着剤により接着したり、あるいはニ
ードルパンチ等により長繊維同士をからませたりして不
織布を製造することもできる。
こうして製造される不織布は、繊度１〜２０デニール、
好ましくは１．５〜４デニール、目付１０〜２００ｇ／
ｒｄ、　好ましくは１５〜１２０ｇ／ｒｒｒとするのが
好ましい。
本発明の不織布は、長繊維の捲縮数が多いので、目付当
りの柔軟性が高い。不織布の柔軟性はＪＩＳＬ−１０９
６によって測定されるが、日付当りの柔軟性は、コンベ
テの進行方向をたて方向として、たて方向の柔軟性をＳ
ＭＤ　（ｇ）、　よこ方向の柔軟性をＳＴＤ（ｇ）　　
としたとき、目付当りの柔軟性はその幾何平均Ｖ籟丁百
丁で表わされ、 ソ江可〒≦０．４　Ｘ　１ｏ（ｘ１５０）　　　　・（
Ｉ　］の範囲の良好な柔軟性を有する不織布が得られる
。
このように本発明の不織布は高い柔軟性を有するため、
繊維を多量に使用しなくても、かさ高で柔軟な不織布が
得られ、紙おむつトップシート、生理用品等の柔軟性が
要求される用途に使用可能である。
〔発明の効果〕
本発明の不織布は、特定のプロピレン・エチレンランダ
ム共重合体および低密度のポリエチレンからなる第１成
分と、結晶性ポリプロピレンからなる第２成分との並列
形複合長繊維からなるため、高速気流牽引により２００
０ｍ／分以上の高速引取速度で安定紡糸でき、かつ繊維
の捲縮数が多くて柔軟な長繊維不織布が得られる。
〔実施例〕
以下、本発明の実施例について説明する。
実施例Ｉ ＤＳＣ（Ｐｅｒｋｉｎ　Ｅｌｍｅｒ　ＤＳＣ−７）によ
り昇温速度１０℃／ｍｉｎで測定した主ピークより求め
た融点が１４０℃、ＭＦＲ（ＡＳＴＭ　Ｄ−１２３８（
Ｌ））６ｇ／１０分のポリプロピレン・エチレンランダ
ム共重合体１７重量％と、　ＭＦＲ（ＡＳＴＭＤ−１２
３８（Ｅ））　２２ｇ／　１０分、密度０．９２５ｇ／
ｃｄの低密度ポリエチレン８３重量％のブレンド品を第
１成分とし、ＭＦＲ（ＡＳＴＭ　Ｄ−１２３８（Ｌ））
３６ｇ／　１０分、結晶化度６０％の結晶性ポリプロピ
レンを第２成分とし、７００ホールの並進形ノズルを用
い、１孔当りの吐出量０．８８ｇ／分で押出し、高速気
流牽引装置で引取り、分散板で分散させながら移約する
コンベアに受けた長繊維群を、加熱したエンボスロール
と円筒状ロール間で加熱下に加圧して不織布を製造した
。
不織布を構成する長繊維は、＆１ｌｉ１度２．５デニー
ル、捲縮数４８個７２５ｍｍであり、牽引速度は２８８
０ｍ／分で、糸切れは発生せず、安定して紡糸できた。
得られた不織布について、たて、よこの柔軟性を下記の
１ｌｌＱ定法により測定した結果を表１に示す。
測定方法 厚　さ：　ＪＩＳ　Ｌ−１０９６に準じ、荷重０．１ｇ
／ｍｍ３で４Ｉり定した。
柔軟性：　ＪＩＳ　Ｌ−１０９６に記載されているハン
ドルオメータ法に準じ、１５　Ｘ　１５ｃｍの試験片を
用いて、スロット幅２０ａ＋ｍで測定した。
比較例１ プロピレン・エチレンランダム共重合体として、融点１
３４℃、　ＭＦＲ（ＡＳＴＭ　Ｄ−１２３８（Ｌ））　
２２ｇ／　１０分のものを使用した以外は実施例１と同
一条件で行ったところ、ブレンド不良のため糸切れが多
発し、長繊維不織布を成形できなかった。
比較例２ 第１成分としてＭＦＲ（ＡＳＴＭ　Ｄ−１２３８（Ｅ）
）３０ｇ／　１０分の線状低密度ポリエチレンを単独で
使用した以外は実施例１と同一条件で行ったところ、紡
糸性は良好であったが、フィラメントに捲縮は見られず
、柔軟性は表１に示すように不十分であった。
比較例３ 第１成分トＬ　テＭＦＲ（ＡＳＴＭ　Ｄ−１２３８（Ｅ
））２０ｇ／　１０分、密度０．９６３ｇ／−の高密度
ポリエチレンを使用した以外は実施例１と同条件で行っ
た結果を表１に示す。
比較例４ 第１成分トシテ、ＭＦＲ（ＡＳＴＭ　Ｄ−１２３８（Ｌ
））１２ｇ／　１０分、結晶化度６３％のポリプロピレ
ンを用いた以外は実施例１と同条件で行った結果を表１
に示す。

    【特許請求の範囲】
  1. （１）（Ａ）：（ａ）ＤＳＣ主ピークより求めた融点が
    １１０〜１５０℃、ＭＦＲ（ＡＳＴＭＤ−１２３８（Ｌ
    ））が１０ｇ／１０分以下のプロピレン・エチレンラン
    ダム共重合体３〜４０重量％、および （ｂ）ＭＦＲ（ＡＳＴＭＤ−１２３８（Ｅ））が１５ｇ
    ／１０分以上、密度０．９３５ｇ／ｃｍ＾３以下のポリ
    エチレン９７〜６０重量％からなる第１成分と、 （Ｂ）ＭＦＲ（ＡＳＴＭＤ−１２３８（Ｌ））が１０ｇ
    ／１０分以上の結晶性ポリプロピレンを主成分とする第
    ２成分とから構成される捲縮した並列形複合長繊維から
    なることを特徴とする柔軟な長繊維不織布。
  2. （２）プロピレン・エチレンランダム共重合体が炭素数
    ４〜８のα−オレフィンを含む三元共重合体である請求
    項（１）記載の長繊維不織布。
