Description
本発明はスプリングバツクを解消したスタンピ
ング成形方法に関する。従来、熱可塑性高分子材
料を用いて成形品を得るには、射出成形が寸法精
度、製品強度のバラツキに対して安定なばかりで
なく加工サイクル性に優れていることが多い。し
かしながら成形面積の大きなものについて観ると
加工サイクルの低下、多点ゲートの際のウエルド
による材料強度の低下、成形品の均一な冷却が困
難なために生ずる捩れ等の点からリブ、スリツト
の無い製品は真空成形による手段が代替されるこ
とが多い。
しかしながら真空成形の欠点として成形が融点
以上にシートを加熱して成形するため偏肉が大き
く、薄肉の個所を解消するため全面にわたりシー
トにその厚み増大を考慮しなければならず不経済
である。又肉厚が厚かつたり面積の大きい場合
は、融点以上に加熱するためシートの自重による
ドローダウン性の点から、ハンドリングから成形
に至るまでの時間や、加熱温度範囲に限度が有り
製品の目付量も限界が有る。
この様に射出成形、真空成形の重複する製品の
領域では各々に欠点を有し十分でないが、スタン
ピング成形はこの点を補うことが出来ることを特
徴とする成形法である。
スタンピング成形はシートを低温、たとえば融
点直下において軟化させておき、プレス金型を用
いて成形する方法であり、金属のプレス成形と同
じように低温で絞り加工成形するための厚味の変
化が極めて少ない。したがつて真空成形のように
予め偏肉により薄くなる部分を考慮する必要がな
い。また、真空成形はシートを再加熱し融点以上
にすることが必要であるが、スタンピング成形で
はシーテイングした予熱で軟化したシートをスタ
ンピング成形することも出来るため、加工の工程
が省略出来る。このため省エネルギー向きであ
る。
しかしスタンピング成形では一般に成形後金型
より取り出すと成形歪を開放するためもとに戻ろ
うとする現象がみられる場合がありこれをスプリ
ングバツクと呼んでいる。又たとえ成形品として
出来上つた場合でも製品がヒートサイクルにより
成形時の残留歪みの開放によりソリ、ツイストは
免がれ得ない。本発明ではこのスプリングバツク
と、成形時の残留歪を抑制し所定の成形品形状を
得ることを鋭意研究した結果優れた成形性を有す
るスタンピング成形方法を提供するものである。
本発明に用いるシート材質は、結晶性ポリプロ
ピレン系樹脂(以下「ポリプロピレン系樹脂」と
いう)および結晶性ポリエチレン系樹脂(以下
「ポリエチレン系樹脂」という)であり、ポリプ
ロピレン系樹脂としては、ポリプロピレンのホモ
ポリマー、ランダムコーポリマー、非晶性エチレ
ンプロピレン共重合体を含むブロツクポリマー、
ランダムブロツクポリプロピレン、またポリエチ
レン系樹脂としては中低圧法高密度ポリエチレ
ン、α−オレフインとエチレン共重合体としてエ
チレンプロピレンコーポリマー、エチレンブテン
コーポリマー、エチレンヘキセンコーポリマー、
エチレン−4−メチルペンテンコーポリマー、高
圧法ポリエチレン等が挙げられる。
これ等のポリプロピレン系樹脂またはポリエチ
レン系樹脂を単独で使用してもスプリングバツク
が大きく、かつ成形温度範囲が狭いため白化、ネ
ツキング等が生じるばかりでなく、複雑な形状の
絞り加工や、深絞り加工は極めて困難である。
しかし、上記ポリプロピレン系樹脂の一種また
は複数種よりなる高融点樹脂とポリエチレン系樹
脂の一種または複数種よりなる低融点樹脂とを組
合わせ、かつ、高融点樹脂と低融点樹脂の融点の
間の温度でスタンピング成形することによつて初
めて、単独で使用する場合には認められないスプ
リングバツクに対して極めて良好な効果が認めら
れる。例えばポリプロピレン系樹脂とポリエチレ
ン系樹脂の各々の溶融終了温度は略々160℃及び
130℃付近と大きく離れており、これ等のブレン
ド物より成るシート材は、融点直下でのシートの
軟化温度範囲が25〜30℃程度と極めて広い。これ
は、シート中のポリエチレン系樹脂の相は融解状
態に近い相として存在し、かつポリプロピレン系
樹脂は熱運動的に直鎖は殆ど完全に動いていない
ため、金型でのプレス成形中にポリエチレン系樹
脂の添加により成形の残留歪を生じることなく絞
り加工が出来てスプリングバツクが生じないし又
ポリプロピレン系樹脂はこの温度では熱運動的に
まだリジツドなためシート材料を偏肉することな
く絞り部分に呼び込むことが極めて容易なため偏
肉が皆無に近い。また軟化しているシート温度範
囲の広いことにより深い絞りや複雑な形状に対し
ても有利に働くばかりでなく金型で急冷されても
固化による温度降下迄の時間が長く、絞り加工中
に固化し白化やネツキングの発生も単独で用いる
場合に比べて解消される。高融点樹脂と低融点樹
脂とを組合わせる場合には、高融点樹脂を全量の
20〜70wt%含むようにする。その量が20wt%未
満でも、70wt%を超えても、成形を行なつた場
合種々な障害を発生する。
なお本発明における融点とはデフアレンシヤル
スキヤンニングカロリメータにより測定する際の
融点終了温度とする。
単独でポリプロピレンを用いた場合には、成形
温度範囲が3〜5℃程度でありシートがただちに
固化温度領域に入つてしまいスプリングバツクを
生じ易くさらにネツキングや金型の絞り加工中に
白化が生じて成形が非常にやりにくいばかりか深
い絞り加工は不可能に近い。又非晶質のエチレン
プロピレン共重合体を含むブロツクポリプロピレ
ンでは若干の改善は認められるが成形に際しては
不十分である。一方ポリエチレン単独でも同様で
あるが、結晶化が速いことに帰因しスプリングバ
ツクが大きい。又深絞り加工は甚だ困難である。
このように高融点樹脂と低融点樹脂との組合せ
において、望ましくはブレンダビリテイーの点か
ら、ブロツクポリプロピレンと高密度ポリエチレ
ン又はブロツクポリプロピレンとリニヤー低密度
ポリエチレンが好ましい。ホモあるいはランダム
のポリプロピレンとポリエチレンとの組み合せに
おいては非晶性エチレンプロピレン共重合体(以
下EPRと略す)、あるいはエチレン酢酸ビニル共
重合体(以下EVAと略す)を添加することによ
りブレンダビリテイーを改善することが出来る。
そのポリプロピレン/ポリエチレンの重量部比は
30/70〜70/30、望ましくは40/60〜60/40が良
い。またブレンダビリテイーをあげるためEPR、
EVAを添加するには3〜20重量部で良い。
一方、高密度ポリエチレンの代りにリニヤー低
密度ポリエチレンを使用しても良く、分岐数がポ
リエチレン主鎖炭素に対し赤外吸光スペクトルに
より定量する方法を用いてCH3/1000Cで10以
上、MI=1以下、密度:0.930以下のものが成形
性が優れる。両者のブレンド手段としては押出
機、バンバリー、連続ミキサー等が挙げられるが
中でもバンバリー、連続ミキサーが好ましい。
実施例 1
昭和電工製(株)シヨーアロマーMK111E(MFI
(230℃)=1.8g/10min、融点:168℃)のブロ
ツクポリプロピレンと同じ昭和電工(株)製の高密度
ポリエチレンシヨウレツクス6002B(MI(190℃)
=0.2g/10min、密度:0.96g/c.c.、融点:137
℃)の各50重量部ずつを予め計量し抗酸化剤
BHTを0.05重量部添加後、タンプラー型ブレン
ダーを用いてよく混合した。その後連続ミキサー
を用いて樹脂温度が230℃を越えない様にミキサ
ーのジヤケツト温度を160℃にスチームと水で調
節して混練しペレツト化した。この様にして調製
されたブレンド物を65φミリのスクリユー径を有
するTダイの幅1100ミリのシート成形機を用いて
シート厚み1.5ミリメートルで押出成形後、シー
トの両端をトリミングして800ミリ幅にした。こ
のハンドリング工程後もシート温度は145℃であ
り軟化状態にある。この状態のシートを立型プレ
スに装着した金型上に引き込みスタンピング成形
を行なつた。成形後プレスのラムを上げシートの
両側を把み引き出す装置を使い成形品を引き出し
た。次の成形に費やす迄の1サイクルは15秒であ
り他の成形法より極めて速い。成形品はトリミン
グ工程へシートでつながつたまま送られトリミン
グされ、不用部分は粉砕、回収原料としてリサイ
クルした。なおスタンピング成形前のシート基礎
物性を表−1に示す。又スタンピング成形性を表
−2に示すが、絞り加工性をつかむために150ミ
リφの円筒形でコーナーが6ミリRで深さを変え
られるようにした雄金型とそれに対応する雌金型
を用いて、雄金型の直径の2倍以上絞れるのを
“非常に良好”、1倍〜2倍未満絞れるのを“良
好”0.2倍〜1倍未満絞れるのを“やや不良”、
0.2倍未満絞れるのを“不良”とする判定基準を
用いた。
スタンピング成形した際の深絞り性、白化、ネ
ツキング、偏肉、耐スプリングバツク性等は、表
2に示すような結果が得られた。成形時に生ずる
残留歪が後に加えられる熱エージングによつて開
放され、結果として成形品の変形を生じる不安が
あるが、このため100℃のオーブンで10時間放置
後の変形量を測定したが、なんら成形品には変形
がみとめられず成形時の残留歪の少ないことが判
つた。同時に収縮率の測定を行なつたが20/1000
〜25/1000を示し射出成形品、真空成形品と変ら
なかつた。
実施例 2〜4
高密度ポリエチレンとして昭和電工(株)製のシヨ
ーレツクスMX0438−5(MI(190℃)=0.45g/
10min、密度:0.95g/c.c.、融点:139℃)を用
いた他は、実施例1と同様な方法で行なつたがブ
レンド比はポリプロピレン/ポリエチレン=50/
50、45/55、40/60とした場合を実施例2〜4と
してシート基礎物性を表−1に示す。スタンピン
グ成形性は表−2に示すとおり良好であつた。
実施例 5、6
ポリプロピレンとして昭和電工(株)製のシヨーア
ロマーSK711(MFI(230℃)=0.7g/min、融
点:168℃)を用い高密度ポリエチレンとして昭
和電工(株)製のシヨーレツクスC510 3−D(MFI
(190℃)=0.3g/10min、密度:0.95g/c.c.、融
点:137℃)を用いた他は実施例1と同様な方法
で行なつたが、ブレンド比はポリプロピレン/ポ
リエチレン=60/40、50/50とした場合を実施例
5、6としてシート基礎物性を表−1に示す。ス
タンピング成形性は表−2に示すとおり良好であ
つた。
実施例 7、8
ポリプロピレンとしては昭和電工(株)製SK711
(MFI(230℃)=0.7g/10min、融点:168℃)と
高密度ポリエチレンとして昭和電工(株)製シヨーレ
ツクスMX0438−5(MI(190℃)=0.45g/
10min、密度:0.95g/c.c.、融点:139℃)を用
いた他は、実施例1と同様の方法で行なつたがブ
レンド比は60/40、50/50とした場合を実施例
7、8としてシート基礎物性を表−1に示す。ス
タンピング成形性は表−2に示すとおり良好であ
つた。
比較例 1
ポリプロピレンとして昭和電工(株)製のシヨーア
ロマーMK111E(MFI(230℃)=1.8g/10min、
融点:168℃)を単独でシーテイング後スタンピ
ング成形を実施例1と同様に行なつたが深い絞り
加工は不可能に近く、コーナー部のネツキング、
白化が大きく偏肉も著しく、又スプリングバツク
により要求される所定の成形品形状が出ない。更
にこの製品を100℃のギアオーブン中に10時間放
置後観察すると成形時に生じた残留歪が開放する
ため、製品のツイスト、ソリが著しい。
比較例 2、3
比較例2においては、昭和電工(株)製のシヨーレ
ツクス6002B(MI(190℃)=0.2g/10min、密
度:0.96g/c.c.、融点:138℃)を、比較例3に
おいては同社のMX0438−5(MI(190℃)=0.45
g/10min、密度:0.95g/c.c.、融点:139℃)
を単独で比較例1と同様に行なつたが、結晶化速
度がポリプロピレンより速くスプリングバツクが
極めて大きく製品になりにくいばかりかコーナー
部がスタンピング成形中にちぎれてしまう。この
ため製品評価に値しない。
