Description
本発明の分野はn−ブタンから無水マレイン酸
の製造およびそのための触媒に関するものであ
る。
無水マレイン酸は世界中商業的に極めて興味が
あり、広くアルキド樹脂の製造に使用される。そ
れはまた化学合成に多方面に使用される中間体で
ある。その結果、多量の無水マレイン酸がこの需
要を満たすため毎年生産されている。ベンゼンお
よびブテンの接触酸化による無水マレイン酸の生
産は周知であり、現在無水マレイン酸の製造に使
用される主な方法はある重金属酸化物触媒の存在
でベンゼンの空気酸化によつている。しかしなが
ら、ベンゼン煙霧の固有の毒性のため仕込原料と
してベンゼンの利用を排除する傾向にあり、新規
の工場はブタンの酸化法を利用する傾向にある。
一般に無水マレイン酸へのブタンの酸化に提案
された触媒はバナジウムおよびリンにベースが置
かれた。米国特許第3293268号では無水マレイン
酸へのブタンの酸化はリン−バナジウム−酸素含
有の錯体触媒の存在において実施できることを開
示している。この触媒はブタンを酸化することは
できるが十分高い収率を与えない。無水マレイン
酸の収率はわずか30−50重量%であると報告され
ている。無水マレイン酸の収率を改良するため、
種々の活性剤、安定剤、促進剤が先行技術に開示
されている。文献には米国特許第3867411号、同
第3832359号、同第3888886号、同第4002650号、
同第4147661号、同第4149992号、同第4151116号、
同第4152338号、同第4152339号および英国特許出
願第2019839A号が包含される。前記の先行技術
はリン−バナジウム触媒の性能に若干の改良をも
たらすのに役立つているが、高い変換、収率およ
び触媒寿命の観点から改良に多くの余地が残され
ている。
本発明の目的は有機媒体中で製造されたリン−
バナジウム−亜鉛酸化物触媒を提供することであ
り、この触媒はブタン原料からの無水マレイン酸
の製造において使用に先立つて、鋼Kアルフア放
射線を利用して特徴のある粉末X線回折図形を80
%以上包含する相にあり、

更に一つの目的は新規触媒の存在において約
650−850〓(343〜454℃)の温度でブタンから無
水マレイン酸の製造方法を提供することである。
新規の触媒は亜鉛で促進されたリン−バナジウ
ム酸化物触媒からなる。バナジウム対リンの原子
比率は0.5:1.0−1.25:1.0の範囲が適しており、
0.6:1.0−1.0:1.0の範囲が好ましい。亜鉛対バ
ナジウムの総原子比率は0.005:1−0.4:1の範
囲が良好である。亜鉛対バナジウム総原子比率は
0.01:1−0.25:1の範囲とするのが好ましい。
リン対バナジウムの原子比率は0.8:1−2:1
の範囲が好適であり、1:1−1.7:1が好まし
い。
本発明により製造された触媒は5酸化バナジウ
ムが塩化水素ガスと共に亜鉛の存在で還元される
有機溶剤系から製造できる。バナジウム−亜鉛酸
化物は次に結晶性オルソリン酸と反応し、共沸蒸
留により反応水が除去され結晶性バナジウム−リ
ン−亜鉛混合酸化物の沈でんを生じ、このものは
好適に母液からろ過乾燥され、ついでブタン原料
から無水マレイン酸の製造のための酸化触媒とし
て使用できる。有機溶剤はアルコールまたはアル
コールとベンゼンおよびオルソキシレンの如き芳
香族炭化水素との混合物が好適である。通常、脂
肪族アルコールがこの方法に使用され、イソブタ
ノールが好ましいアルコールである。リン−バナ
ジウム−亜鉛錯体の沈澱は補助溶剤を使用してこ
の錯体の溶液における溶解度を減ずることにより
達成される。沈澱はまた温度の低下および溶剤の
除去により実施できる。ベンゼンまたはオルソキ
シレンの如き補助溶剤の使用はまた共沸蒸留を通
して過剰水の除去を容易にする機能がある。リン
−バナジウム−亜鉛混合酸化物の沈澱は有機溶媒
および反応水の共沸蒸留および続いての有機溶媒
の蒸発により好適に達成できる。亜鉛はバナジウ
ムとの化合物として添加できあるいは別個に溶液
中に添加できる。好適な亜鉛化合物には金属亜
鉛、塩化亜鉛、酸化亜鉛および最も可溶性の亜鉛
塩が包含される。もし触媒の物性を改良すること
を所望するならば不活性担体例えばアルミナ、チ
タニア、炭化ケイ素、多孔質珪素土、軽石または
好ましくはケイ素の懸濁液で処理される。触媒は
その製造のいずれの段階でもかゝる材料によつて
強化できる。
本発明によれば、バナジウムの平均原子価は
4.0−4.4の範囲にある。本触媒の製造において使
用できる種々の無水リン酸にはオルソ−リン酸ま
たはピロリン酸、3リン酸またはメタリン酸が包
含される。バナジウム化合物は5酸化バナジウ
ム、4塩化バナジウム、3塩化バナジウム、オキ
シニ塩化バナジウム、オキシ三塩化バナジウム、
四酸化バナジウム、および最も可溶性のバナジウ
ム錯体である。適したバナジウム化合物には5酸
化バナジウム、3酸化バナジウム等のようなバナ
ジウム酸化物;塩化バナジル、2塩化バナジル、
3塩化バナジル、臭化バナジル、2臭化バナジル
3臭化バナジル等の如きバナジウムオキシハロゲ
ン化物;メタバナジン酸、ピロバナジン酸等の如
きバナジウム含有酸;メタバナジン酸アンモニウ
ム、硫酸バナジウム、リン酸バナジウム、ギ酸バ
ナジル、シウ酸バナジル等の如きバナジウム塩が
包含される。しかしながら、5酸化バナジウムが
好ましい。

前記のX線形状は触媒の少なくとも80%包含し
て形成する。この触媒はブタンから無水マレイン
酸の製造において優れた選択性と収率を示す。ま
た、この触媒は長期の寿命を有し、そのまゝ再生
されるので無水マレイン酸の商業的生産に役立
つ。
好ましい態様において炭化水素溶媒中のバナジ
ウム化合物の溶液は5酸化バナジウムをガス状塩
化水素により還元することにより製造される。亜
鉛化合物、好ましくは金属亜鉛は還元段階に先立
つて溶液に添加される。酸化バナジウムが還元さ
れる温度は70−230〓(21〜110℃)、好ましくは
90−160〓(32〜71℃)の範囲にある。還元後、
リンはオルソリン酸、好ましくは100%オルソリ
ン酸として添加するのが好便である。混合酸化物
の沈澱と適当な浸積後、それは母液からろ過さ
れ、真空釜中で約200−250〓で十分に窒素を流し
て乾燥される。乾燥した混合酸化物はこれをn−
ブタンの如き炭化水素の存在で加熱することによ
り活性化される。
ブタンの酸化により無水マレイン酸を製造する
ための触媒であつて、促進剤として亜鉛を含むリ
ン−バナジウム混合酸化物からなり、バナジウム
対リンの原子比率は0.5:1−1.25:1の範囲に
あり、亜鉛対バナジウムの総原子比率は0.01:1
−0.25:1の範囲にあり、該触媒は最初の相にK
アルフア放射線を使用して次に示す如き特徴ある

条件下に約600℃−800〓(316〜427℃)の温度に
加熱されるに当り、銅Kアルフア放射線を使用し

を有する相に変化することを特徴とする。
本発明はまたブタンを酸素の存在で新規触媒と
接触させることにより無水マレイン酸へブタンを
酸化するための方法を包含することを特徴とす
る。無水マレイン酸へのブタンの酸化は低濃度の
n−ブタンを酸素中で前記の触媒と接触せしめる
ことにより実施される。空気は酸素の原料源とし
て全く満足であるが合成製造の酸素および窒素の
如き希釈ガスも使用できる。酸素に富む空気が使
用できる。
酸化反応器へのガス状装入流体は通常窒素およ
び約0.2−1.7モル%のn−ブタンを含有する。約
0.8−1.5モル%のn−ブタンは本発明の方法の無
水マレイン酸の最適収率を得るために十分であ
る。高濃度も使用できるが爆発の危険を生ずる。
勿論、約1%以下の低濃度のブタンは等流量で得
られる全収率を低下させ、従つて通常は経済的に
使用されない。反応器を通してガス状流体の流速
はかなり広い限界内で変更できるが好ましい操業
の範囲は1時間触媒c.c.当り原料約100−4000c.c.の
速度で、更に好ましは1時間触媒c.c.当り原料約
1000−2400c.c.である。ガス流体の滞留時間は通常
約4秒以下で更に好ましくは約1秒以下でこれ以
下の速度は有効な操業は得られない。流速および
滞留時間は水銀柱760mm、25℃の標準条件で計算
される。
多くの反応器が有用とされ、多管熱交換器型反
応器は全く満足できる。かゝる反応器の上部は直
径は約1/4インチ−約3インチに変更でき、長さ
は約3インチ−約10インチまたはそれ以上に変更
できる。酸化反応は発熱反応であり、従つて相対
的に反応温度のち密な調節を維持せねばならぬ。
反応器の表面を相対的に一定温度に保つことが望
ましく反応器から熱を伝導する溶媒が温度調節を
補助するために必要である。かゝる媒体はウツド
合金(Wood metal)、溶融硫黄、水銀、溶融鉛
等があるが共融塩浴が全く申し分ない。かゝる塩
浴の1つは硝酸ナトリウム、亜硝酸ナトリウム−
硝酸カリウム共融定温混合物である。温度調節の
更に1つの方法は管を取り巻く金属が温度調節体
として作用する金属ブロツク反応器を使用するこ
とである。当業者に認められるように、熱交換媒
体は熱交換器等により適当な温度に保持される。
反応器または鉄、ステンレススチール、炭素鋼、
ニツケル、バイコール(Vycor)の如きグラス管
等である。炭素鋼およびニツケル管は本明細書に
記載された反応条件では優れた長期の寿命を有す
る。通常反応器は存在する触媒容積の約1/2−1/1
0で存在する1/4インチのアランダムペレツト
(Alundum pellets)、不活性セラミツクボール、
ニツケルボールまたはチツプ等による本加熱帯域
を包含する。
反応温度は若干の制限内で変更できるが、通常
反応はかなり臨界的範囲内の温度で実施せねばな
らない。酸化反応は発熱反応で、1度反応が開始
された時塩浴または他の媒体の主要な目的は反応
ボールから熱を取り除き、温度を調節することで
ある。更に良好な操業は通常使用される反応温度
が塩浴温度より20−50〓以上高くない時に得られ
る。勿論反応器の温度はまたある程度反応器の寸
法およびブタン濃度に応じてきまる。反応は大気
圧、過圧、大気圧以下で実施できる。出口圧力は
反応から正の流れを確実にするため少なくとも周
囲の圧力より少なくともやゝ高くする。不活性ガ
スの圧力は反応器を通して圧力降下に打勝つよう
十分に高めねばならぬ。
無水マレイン酸は当業者に知られた多数の方法
で回収される。例えばこの回収は無水マレイン酸
の特定な操作および精製を伴う特定な媒体中の直
接の凝縮または吸収によつて行われる。次の実施
例は本発明を十分理解するために提供されるが、
これらの実施例は説明の目的のみに与えられるも
のでいずれの方法にも本発明を限定するものでは
ない。実施例において“変換”、“選択性”および
“収率”の用語は次のように定義される。

実施例 1
機械的かきまぜ機、環流冷却機、温度計、バレ
ツトラツプ(barrett trap)、もぐりガス入口管
を備えた電気マントルで加熱できる2の4つ口
フラスコにメタノール750ml、5酸化バナジウム
91g(0.5gfw)および20メツシユ亜鉛6.5g
(0.1gaw)を装入した。ガス状塩化水素を冷却器
出口で検出されぬ速度で導入した。溶液は還流す
るまで加温する。反応は円滑に進行し、該溶液は
何等の固体の懸濁もなく均一な赤褐となる。反応
を確実にするためにHClを更に30分添加した。反
応後結晶性オルソリン酸125g(1.28gfw)を追
加のメタノール100ml中に添加し、混合物を還流
させた。ベンゼン(250ml)を添加し、該溶液を
1夜還流させる。溶剤を除去し、固体が沈澱す
る。固体(青色)をろ過し、メタノールで洗滌し
20lbsの真空釜中で225〓のN2を流しつゝ乾燥し
た。
この混合酸化物の試料はX線で分析し、次の結
果を得た。

実施例 2
実施例1と同一の実験装置および条件を使用し
たが、5酸化バナジウム91g(0.5gfw)、20メツ
シユの亜鉛19.6g(0.3gaw)およびメタノール
750mlを混合酸化物(2)を生成するため使用した。
実施例 3
実施例1および2で製造した混合酸化物は5%
のステロテツクス(sterotex)と混合し、分析評
価のため1/8″の丸薬に形成した。4g負荷の混合
酸化物を1.5%のブタン−合成空気混合空気混合
物を加えた小型反応器中に添加し、250−300〓に
2時間加熱してステロテツクスを除去した。混合
酸化物を次に更に4時間以上所望の温度に上昇さ
せ、無水マレイン酸の分析をガス液体分配クロマ
トグラフイによつて実施した。結果を表および
表に示した。
触媒の試料はX線分析にかけ次の結果を得た。

It is characterized by a change to a phase with the following characteristic powder X-ray diagram: Line position d angstrom 2.θ degree Intensity 6.3 14.2 10 4.8 18.5 7 3.9 23.0 100 3.1 28.5 58 3.0 30.0 29 2.7 33.8 7 do. The invention is also characterized in that it includes a method for oxidizing butane to maleic anhydride by contacting the butane with the novel catalyst in the presence of oxygen. Oxidation of butane to maleic anhydride is carried out by contacting a low concentration of n-butane with the catalyst described above in oxygen. Although air is perfectly satisfactory as a source of oxygen, diluent gases such as synthetically produced oxygen and nitrogen can also be used. Air rich in oxygen can be used. The gaseous charge fluid to the oxidation reactor typically contains nitrogen and about 0.2-1.7 mole percent n-butane. about
0.8-1.5 mole percent n-butane is sufficient to obtain the optimum yield of maleic anhydride of the process of the invention. Higher concentrations can be used but pose an explosion hazard.
Of course, low concentrations of butane, below about 1%, reduce the overall yield obtained at equal flow rates and are therefore usually not used economically. Although the flow rate of the gaseous fluid through the reactor can be varied within fairly wide limits, a preferred operating range is a rate of about 100-4000 c.c. of feed per cc of catalyst per hour, and more preferably a rate of about 100-4000 c.c. of feed per cc of catalyst per hour.
It is 1000−2400c.c. The residence time of the gaseous fluid is usually less than about 4 seconds, more preferably less than about 1 second, and effective operation cannot be achieved at a velocity less than this. Flow rate and residence time are calculated under standard conditions of 760 mm of mercury and 25°C. Many reactors are useful, and shell-and-tube heat exchanger type reactors are quite satisfactory. The top of such a reactor can vary in diameter from about 1/4 inch to about 3 inches and in length from about 3 inches to about 10 inches or more. The oxidation reaction is exothermic and therefore relatively close control of the reaction temperature must be maintained.
It is desirable to maintain the surfaces of the reactor at a relatively constant temperature, and a solvent that conducts heat from the reactor is necessary to aid in temperature control. Such media include wood metals, molten sulfur, mercury, molten lead, etc., but a eutectic salt bath is perfectly suitable. One such salt bath is sodium nitrate, sodium nitrite.
Potassium nitrate is a eutectic isothermal mixture. A further method of temperature regulation is to use a metal block reactor in which the metal surrounding the tube acts as a temperature regulator. As will be recognized by those skilled in the art, the heat exchange medium is maintained at the appropriate temperature, such as by a heat exchanger.

The reaction temperature can be varied within certain limits, but normally the reaction must be carried out at a temperature within a fairly critical range. The oxidation reaction is an exothermic reaction, and once the reaction has begun, the primary purpose of the salt bath or other medium is to remove heat from the reaction ball and regulate the temperature. Even better performance is obtained when the reaction temperature normally used is no more than 20-50° higher than the salt bath temperature. Of course, the reactor temperature will also depend to some extent on the reactor size and butane concentration. The reaction can be carried out at atmospheric pressure, superatmospheric pressure, or subatmospheric pressure. The outlet pressure is at least slightly higher than ambient pressure to ensure positive flow from the reaction. The pressure of the inert gas must be high enough to overcome the pressure drop through the reactor. Maleic anhydride can be recovered by a number of methods known to those skilled in the art. For example, this recovery is carried out by direct condensation or absorption in a specific medium with specific manipulation and purification of the maleic anhydride. These examples are given for illustrative purposes only and are not intended to limit the invention in any way. In the examples, the terms "conversion,""selectivity," and "yield" are defined as follows. % conversion = moles of hydrocarbons reacted / moles of hydrocarbons in feedstock x 100 % selectivity = moles of maleic acid produced / moles of feedstock hydrocarbons consumed x 100 Yield weight % = (conversion) x (selectivity) x 1.69 Example 1 750 ml of methanol and vanadium pentoxide are placed in a 4-neck flask that can be heated with an electric mantle equipped with a mechanical stirrer, reflux condenser, thermometer, barrett trap, and a gas inlet tube.

(0.1gaw) was charged. Gaseous hydrogen chloride was introduced at the condenser outlet at an undetectable rate. The solution is warmed to reflux. The reaction proceeds smoothly and the solution becomes a uniform reddish-brown color without any solid suspension. HCl was added for an additional 30 minutes to ensure reaction. After the reaction, 125 g (1.28 gfw) of crystalline orthophosphoric acid was added into an additional 100 ml of methanol and the mixture was refluxed. Benzene (250ml) is added and the solution is refluxed overnight. The solvent is removed and a solid precipitates out. Filter the solid (blue) and wash with methanol.
It was dried in a 20 lbs vacuum pot with 225 ml of N 2 flowing through it. A sample of this mixed oxide was analyzed by X-ray with the following results. sterotex and formed into 1/8" pills for analytical evaluation. A 4 g load of the mixed oxide was added into a small reactor containing 1.5% butane-synthetic air mixed air mixture. , 250-300㎓ for 2 hours to remove the stereotex. The mixed oxide was then raised to the desired temperature for an additional 4 hours and analysis of maleic anhydride was carried out by gas-liquid partition chromatography.
