Description

【発明の詳細な説明】[Detailed description of the invention]

「産業上の利用分野」 本発明は、マトリツクス物質を溶浸あるいは含
浸して繊維強化複合材を製造する際に、その繊維
質骨格として用いるウイスカープリフオームの強
化形成方法に関する。 「従来の技術」 炭化けい素ウイスカー、窒化けい素ウイスカー
などを強化材として繊維強化複合材を製造する方
法の一つに、ウイスカー集合体から成るプリフオ
ームを形成し、このプリフオームに液状のマトリ
ツクス物質を圧入固化させる方法がある。この方
法によつて得られる複合材は、繊維質骨格となる
ウイスカープリフオームの性状に左右され、例え
ばウイスカープリフオームの密度や組織構造の均
質性などによつて複合材の特性は大きく影響され
る。とくに、高性能の複合材を得るためには液状
のマトリツクス物質の圧入時にウイスカープリフ
オームが変形せず、原形を保持し得る程度の十分
な強度を有することが重要である。 出願人は、先に複合材用ウイスカープリフオー
ムを形成する効果的な手段としてウイスカー生成
物を水または有機溶媒に分散し、これを常圧また
は加圧下に過して残留する湿潤ウイスカーケー
キをそのまま又は所定密度に圧縮したのち乾燥処
理する方法を提案した(特願昭57−226545、同59
−12049特開昭59−121196号公報、特開昭60−
161400号公報参照)。これら先行技術によるウイ
スカープリフオームは、ウイスカーのみの集合体
であるにもかかわらず、極めて均質な一体的組織
構造を有しているが強度的に充分でなく、とくに
低密度のプリフオームを形成する場合においては
強度特性の低下が著しい。したがつて、往々にし
てマトリツクス物質の圧入時に変形を生じて、そ
の結果複合材の性能を劣化させる欠点があつた。 この欠点を克服するために、出願人はウイスカ
ーを、ほう酸、アルカリ金属のほう酸塩またはア
ルミン酸塩などの無機質バインダーを含む水溶液
に分散させる方法、あるいはアルギン酸ナトリウ
ムとアクリル酸の混合水溶液で処理する方法など
のプリフオームの強化法を提案した(特願昭59−
58448、同59−65879特開昭60−210600号公報、特
開昭60−204660号公報参照)。 「発明が解決しようとする問題点」 しかしながら、ウイスカープリフオームを強化
形成する場合においては、マトリツクス物質の圧
入に耐える十分な強度を有するばかりでなく、マ
トリツクス物質との界面濡れ性を阻害せず良好な
複合強化機能を保持することが要求される。 前記手法は、この界面濡れ性の改善に関しては
充分でなかつた。 本発明は、上記要求特性を充足するウイスカー
プリフオームの強化形成方法を提供するものであ
る。 「問題を解決するための手段」 本発明は、ウイスカープリフオームの形成にお
いて、マトリツクス物質の圧入に耐える充分な強
度特性を付与するとともにマトリツクス物質との
界面濡れ性が良好なバインダー成分について研究
を重ねた結果、シランカツプリング剤がこの目的
達成に好適であることを確認して開発に至つたも
のである。 すなわち、本発明は生成ウイスカーをシランカ
ツプリング剤を含む溶液中に分散させた後、常圧
または加圧下に過して得られた湿潤ウイスカー
ケーキをそのままもしくは所定の密度に圧縮し
て、乾燥することを構成的特徴とするウイスカー
プリフオームの強化形成方法である。 ウイスカーには炭化けい素ウイスカー、窒化け
い素ウイスカーが用いられ、直径0.1〜5.0μm長
さ10〜500μmの微細短繊維状の単結晶からなる
物質である。 シランカツプリング剤は、同一分子中に有機相
と無機相にそれぞれ反応し、化学的に結合する2
種類の異なつた反応基を有している。すなわち、
ガラス、金属、けい砂などの無機質と化学結合す
るメトキシ基、エポキシ基、シラノール基など
と、各種プラスチツクなどの有機質材料と化学結
合するビニル基、エポキシ基、メタクリル基、ア
ミノ基、メルカプト基などの反応基を有してい
る。このように、シランカツプリング剤は無機フ
イラーと有機ポリマーマトリツクスとの間の界面
に作用して化学的に両者を結合させ、あるいは親
和性を高め、複合材の物性向上にすぐれた機能を
発揮する。 したがつて、予めシランカツプリング剤でウイ
スカーの表面を処理してプリフオームを形成し、
そこに液状のプラスチツクを圧入すると、プラス
チツクとウイスカーの界面にはシランカツプリン
グ剤を介して強固な複合組織構造が形成される。
この界面結合機能を付与するためにはウイスカー
の表面にシランカツプリング剤成分を付着させ
て、薄い被膜層を形成すれば充分である。通常濃
度1重量%程度のシランカツプリング剤溶液中で
ウイスカーを処理することによりプラスチツクと
の界面結合機能を充分に付与することができ、ま
たこれ以上の濃度の溶液で処理しても界面結合機
能の増大にはもはや寄与しないとされている。 本発明は、シランカツプリング剤のこの作用に
着目して、単に界面結合機能の付与に必要な量以
上のシランカツプリング剤成分を付着させること
によつて、ウイスカーとマトリツクスとの界面結
合機能の向上を図るばかりでなく、シランカツプ
リング剤相互の加水分解、化学反応により強固な
結合を起生させるものである。このシランカツプ
リング剤相互の強固な結合を介してウイスカープ
リフオームの強化形成がもたらされる。なお、こ
の場合シランカツプリング剤の濃度は3〜5重量
%の範囲で使用することが好適であり、5重量%
を越える濃度の溶液で処理しても、それ以上の効
果は認められない。 「作用」 上記説明のように、本発明は相対的に多量のシ
ランカツプリング剤を含む溶液中にウイスカー生
成物を分散させるので、ウイスカー表面に付着す
る被膜層中のシランカツプリング剤の存在量は増
大する。したがつて、プリフオーム形成時シラン
カツプリング剤相互の反応によつて、強固な結合
組織が構成され、プリフオームの強化がもたらさ
れる。一方、残存するシランカツプリング剤はマ
トリツクスとなるプラスチツクとの界面結合反応
の促進強化に機能する。 「実施例」 けい素源原料と炭材を混合し、非酸化性雰囲気
下で1600℃の温度で反応させたのち、残留する炭
材成分を燃焼除去して直径0.5〜1.5μm、長さ10
〜300μmのβ型炭化けい素ウイスカーを生成し
た。生成炭化けい素ウイスカーをシランカツプリ
ング剤としてγ−アミノプロピルトリエトキシシ
ラン(信越化学(株)製KBE903)を用い、トルエン
を溶媒として各種濃度の溶液中に混合分散させ
た。 分散操作は、スクリユウ翼撹拌槽に、ウイスカ
ー100gに溶液1の割合いで装入し、100℃で60
分間撹拌した。この分散液は室温に冷却後、直径
100mmの円筒状密閉過装置に注入し上部密閉空
間に圧縮空気を圧入して加圧下に過した。この
ようにして形成した円柱状の湿潤ウイスカープリ
フオームは所定の密度に圧縮し自然乾燥したのち
120℃の温度で乾燥した。このプリフオームの圧
縮強度を測定して表−1に示した。
