Abstract

PURPOSE:To obtain a modified ethylene polymer excellent in adhesion to a polyurethane coating material or adhesive or the like by treating an ethylene/ unsaturated carboxylic ester copolymer, an organic compound having a double bond and an OH group and an organic peroxide in a specified ratio at a specified temperature. CONSTITUTION:100 pts. wt. ethylene/unsaturated carboxylic ester copolymer of an unsaturated carboxylic ester content of 3-50wt.% (e.g. ethylene/methyl acrylate copolymer), 0.1-20 pts.wt. organic compound having one double bond and one hydroxyl group (e.g. 2-hydroxyethyl acrylate) and 0.01-10 pts.wt. organic peroxide (e.g. dicumyl peroxide) are mixed together and heated to 60-250 deg.C to obtain a modified ethylene polymer.

【発明の詳細な説明】[Detailed description of the invention]

〔産業上の利用分野] 本発明はポリウレタンとの密着性のすぐれた変性エチレ
ン系重合体の製造方法に関する。さらにくわしくは、ポ
リウレタンとの密着性が良好である変性エチレン系重合
体の製造方法に関する。 〔従来の技術1 ポリオレフィン系樹脂(ポリプロピレン系樹脂、ポリエ
チレン系樹脂)は周知のごとく、成形性がすぐれている
ばかりでなく、機械的特性、耐熱性、耐溶剤性、耐油性
および耐薬品性のごとき特性が良好であるため、広く工
業的に製造され、自動車、電機器具、電子機器などの部
品および包装材、各種容器、その他の日用品として多方
面にわたって利用されている。しかし、分子内に極性基
を有さない(いわゆる不活性である)ために各種の物質
との密着性がよくない。なかでも、ポリウレタン樹脂と
の密着性について説明します。 現在、自動車のバンパー、バンパーコーナーなどの外装
部品は、近年、自動車の軽量化、コストダウンの志向の
ためにプロピレンを主成分とするプロピレン系重合体に
エチレン−プロピレン共重合ゴムや無機充填剤(主とし
て、タルク)を配合した組成物を成形し、成形物を電気
的処理(たとえば、コロナ放電処理、プラズマ処理)、
111d的粗面化、火炎処理、酸素またはオゾン処理の
ごとき表面処理を施し、プロピレン系重合体と接着性が
良好なブライマーを下塗りし、ポリウレタン系塗料を塗
布している。しかし、このブライマーを塗布する工程に
おいて、一般にはブライマーを塗布した後、ブライマー
を完全に密着(焼付け)させている。この工程に長時間
(通常、約40〜80分)必要としている。しかも二度
塗布する工程を施すためにそれだけ多くのブライマーの
溶媒である有機溶媒(たとえば、トルエン)を用いなけ
ればならず、作業環境および大気汚染の点が問題がある
。 また、ポリウレタンフォームガ有する断熱性、クツショ
ン性などをいかして、インストルメントパネル、アーム
レスト、シートバックなどの自動車の内装部品のクツシ
ョン材として、さらに電気冷蔵庫やクーラーなどの家庭
電器製品や冷凍トラックなどの断熱材として使用されて
いる。このような分野にポリウレタンフォームを使用す
る場合、製品の基材または表面材とポリウレタンフォー
ムとが強固に密着していることが必要である場合が多い
。ところで、基材や表面材が金属、木材およびABS樹
脂(アクリロニトリル−ブタジェン−スチレン三元共重
合樹脂)のごとく表面活性が高いものである場合には、
ポリウレタンフォームとの密着性がすぐれているため、
ポリウレタンフォームの製造に行なわれているような注
入発泡のごとき方式で基材上などでウレタンポリマーの
生成反応と発泡とを同時に行なえば、強固に密着した製
品(積層物)を得ることができる。 しかし、前記のごとく不活性であるポリオレフィン系樹
脂を基材または表面材として使用してポリウレタンフォ
ームとの積層物を製造することは、密着性が極めて低い
ために不可能である。そのためにポリオレフィン系樹脂
とポリウレタンフォームとを密着させる場合、ポリオレ
フィン系樹脂の成形物の表面に前記のごとくあらかじめ
ブライマーを塗布しなければならない。 これらのことから、ポリオレフィン系樹脂に分子中に少
なくとも一個の不飽和結合を有し、かつヒドロキシル基
を含有する有機化合物(以下「ヒドロキシル系化合物」
と云う)に少なくとも有機過酸化物を処理させることに
より、ポリウレタン系塗料やポリウレタンフォームとの
密着性の改良について提案されている(たとえば、特開
昭58−154732号、同58−191706号、同
58−185344号、同61−272417号)。 また、ポリオレフィン系樹脂のうち、プロピレン系重合
体(ポリプロピレン系樹脂)に前記と同様に処理するこ
とによって得られる変性物と結晶性エチレン−プロピレ
ンブロック共重合体、無定形エチレン−プロピレン共重
合体、無機充填剤などとの組成物はブライマーを塗布し
なくてもポリウレタンとの密着性がすぐれているばかり
でなく、曲げ弾性率および低温における耐衝撃性につい
ても良好であり、しかも加工性および成形性についても
すぐれているため、成形加工されてバンパーなどの自動
車の外装品として適合することにより、以前に提案され
ている(たとえば、特開昭62−119243号、同6
2−209150号、同62−207344号、同62
−257945号)。 さらに、前記変性物と結晶性エチレン−プロピレンブロ
ック共重合体、エチレン−酢酸ビニル共重合体などとの
組成物は、ブライマーを塗布しなくてもクロロプレン系
二液混合タイプ溶剤接着剤との室温における接着性が良
好であるばかりでなく、80℃の温度においても接着性
もすぐれており、しかも曲げ弾性率や耐衝撃性にも良好
であるために自動車の内装品(たとえば、ドアーライナ
ー)に適合することにより、以前に提案した(特開昭6
4−29446号、同64−36636号、同64−4
5446号、同64−48842号、同64−7294
6号)。 〔発明が解決しようとする課題] 前記ポリプロピレン系樹脂などのポリオレフィン系樹脂
に少なくともヒドロキシル系化合物と有機過酸化物を処
理することによって得られる変性物は、ポリウレタン系
塗料やポリウレタンフォームとの密着性を改良すること
ができる。しかし、実用上該密着性はかならずしも充分
とはいえない。とりわけ、該変性物を前記のごときポリ
プロピレン系樹脂(たとえば、プロピレン単独重合体、
結晶性エチレン−プロピレンブロック共重合体)などと
の組成物を前記したごとく、自動車の外装品や内装品に
成形し、ブライマーを塗布せずにポリウレタン系塗料や
ポリクロロプレン系接着剤を塗布すると、これらとの密
着性はかならずしも充分でなく、使用上問題がある。 これらのことから、本発明は、ブライマーを使用しなく
てもポリウレタン系塗料やポリウレタンフォームとの密
着性が極めて良好であり、かりにエチレン−プロピレン
ブロック共重合体などのポリプロピレン系樹脂または該
ポリプロピレン系樹脂と無定形エチレン−プロピレン共
重合ゴムなどを配合した場合、ブライマーを使用しなく
てもポリウレタン系塗料やポリウレタンフォームとの密
着性が極めてすぐれているのみならず、曲げ弾性率(剛
性)および耐衝撃性のごとき機械的特性が良好であり、
しかも成形性や加工性がすぐれているために前記の自動
車の外装品や内装品に適合する組成物を得ることができ
る変性エチレン系重合体を製造することが目的である。 [課題を解決するための手段および作用]本発明にした
がえば、これらの課題は、(Al不飽和カルボン酸エス
テルの共重合割合が3.0〜50重量%であるエチレン
−不飽和カルボン酸エステル系共重合体 100重量部
(B)一個の二重結合を有し、かつ一個のヒドロキシル
基を有する有機化合物(すなわち「ヒドロキシル系化合
物)0.1〜20重量部および (C)有機過酸化物 0.01〜10重量部を60〜2
50℃において処理することを特徴とする変性エチレン
系重合体の製造方法、 によって解決することができる。以下、本発明を具体的
に説明する。 (A)エチレン−不飽和カルボン酸エステル系共重合体 本発明において使われるエチレン−不飽和カルボン酸エ
ステル系共重合体は少なくともエチレンと後記の不飽和
カルボン酸エステルとの共重合体(第三コモノマーとの
多元共重合体も含む)である。該エチレン−不飽和カル
ボン酸エステル系共重合体中の不飽和カルボン酸エステ
ルの共重合割合は3.0〜50重量%であり、4.0〜
45重量%が好ましく、特に5.0〜40重量部が好適
である。不飽和カルボン酸エステルの共重合割合が3.
0重量%未溝のエチレン−不飽和カルボン酸エステル系
共重合体を使用すれば、ポリウレタン系塗料やポリウレ
タンフォームとの密着性が低い。一方、50重量部を超
えたエチレン−不飽和カルボン酸エステル系共重合体を
用いた場合、変性物や前記組成物を製造したさいの組成
物の物性が低下する。該エチレン−不飽和カルボン酸エ
ステル系共重合体のメルトフローインデックス(JIS
 K7210にしたがい、第1表の条件が4で測定、以
下rMFRJと云う)は、一般には、0.5〜300 
g / 10分であり、 0.5〜200g/10分が
望ましく、とりわけ0.5から 150g/10分が好
適である。MFRが0.5g/10分未満のエチレン−
不飽和カルボン酸エステル系共重合体を用いるならば、
混練性がよくないばかりでなく、得られる変性物をポリ
プロピレン系樹脂などとの組成物を製造するさい、混練
性や組成物の成形性がよくない。一方、 300g/1
0分を超えたエチレン−不飽和カルボン酸エステル系共
重合体を使うならば、機械的強度がよくない。 該不飽和カルボン酸エステルの炭素数は通常4〜40個
であり、特に4〜20個のものが好ましい。 不飽和カルボン酸エステルの代表例としては、メチル(
メタ)アクリレートおよびエチル(メタ)アクリレート
ならびにアルコキシアルキル(メタ)アクリレートがあ
げられる。該アルコキシアルキル(メタ)アクリレート
のアルコキシ基の炭素数が1〜8個(好適には、1〜4
個)であり、かつアルキル基の炭素数が1〜8個(好適
には、1〜4個)のものが好ましい。好適なアルコキシ
アルキル(メタ)アクリレートの代表例としては。 メトキシエチル(メタ)アクリレート、エトキシエチル
(メタ)アクリレートおよびブトキシエチル(メタ)ア
クリレートがあげられる。 また、第三コモノマーとしては、炭素数が多くとも20
個(好適には、4〜16個)のものが望ましい。その代
表例としては、酢酸ビニル、プロピオン酸ビニル、ビニ
ルブチレート、ビニルビバレートなどがあげられる。該
第三コモノマーの共重合割合は、通常多くとも10重量
%であり、5.0重量%以下が好ましい。 (8)ヒドロキシル系化合物 また、本発明において用いられるヒドロキシル系化合物
は一個の二重結合を有し、かつヒドロキシル基を有する
有機化合物である。該ヒドロキシル系化合物の一般式は
通常下式〔(■)式〕で示されるものである。 (1)式において、R1は水素原子または炭素数が1〜
6個のアルキル基である。また、R2は炭素数が1〜2
0個のアルキレン基である。(1)式において、R8が
水素原子または炭素数が1〜3個のアルキル基が好まし
く、特に水素原子、メチル基またはエチル基が好適であ
る。また、R,が炭素数が1〜6個のアルキレン基が望
ましく、とりわけ炭素数が1〜4個のものが好適である
。 好適なヒドロキシル系化合物としては、2−ヒドロキシ
−エチル−メタクリレート、2−ヒドロキシ−エチル−
アクリレート、2−ヒドロキシ−プロピル−メタクリレ
ートおよび2−ヒドロキシ−メチル−メタクリレートが
あげられる。 (C1有機過酸化物 さらに、本発明において使用される有機過酸化物は一般
にラジカル重合における開始剤および重合体の架橋剤と
して使われているものであり、1分間の半減期が100
℃以上のものが好ましく、とりわけ110℃以上のもの
が好適である。上記の温度が100℃未満のものでは、
その取り扱いが難しいばかりでなく、使用した効果もあ
まり認められないから望ましくない。好ましい有機過酸
化物の代表例としては、1.1−ビス−第三級−ブチル
パーオキシ−3,3,5−トリメチルシクロヘキサンの
ごときケトンパーオキシド、ジクミルパーオキシドのご
ときジアルキルパーオキシド、2.5−ジメチルヘキサ
ン−2,5−ハイドロパーオキシドのごときハイドロパ
ーオキシド、ベンゾイルパーオキシドのごときジアシル
パーオキシドおよび2.5−ジメチル−2,5−ジベン
ゾイルパーオキシヘキサンのごときパーオキシエステル
があげられる。 (Dl使用割合 本発明の変性エチレン系重合体を製造するにあたり、 
100重量部の前記エチレン−不飽和カルボン酸エステ
ル系共重合体に対する前記ヒドロキシル系化合物、有機
過酸化物の使用割合は下記の通りである。 ヒドロキシル系化合物の使用割合は0.1〜20重量部
であり、0.1−15重量部が好ましく、特に0.2〜
15重量部が好適である。ヒドロキシル系化合物の使用
割合が0.1重量部未満では、密着性の改良効果が不充
分である。一方、20重量部を超えると、使用量に応じ
た密着性の改良効果が認められず、むしろエチレン−不
飽和カルボン酸エステル系共重合体が有する本来の特性
をそこなったり、未反応のヒドロキシル系化合物が得ら
れる変性エチレン系重合体に残存することなどによって
好ましくない。 また、有機過酸化物の使用割合は0.旧〜10重量部で
あり、0.02〜10重量部が望ましく、とりわけ0、
05〜7.0重量部が好適である。有機過酸化物の使用
割合が0.旧重量部未満では、密着性の改良効果が低い
、一方、10重量部を超えて使用したとしても、さらに
密着性を向上することができないばかりか、エチレン−
不飽和カルボン酸エステル系共重合体自体が架橋などを
生じることもあって好ましくない。 (El処理方法 本発明の変性エチレン系重合体を製造するには前記のエ
チレン−不飽和カルボン酸エステル系共重合体、ヒドロ
キシル系化合物および有機過酸化物を前記の使用割合で
通常の変性オレフィン系重合体を製造するさい、一般に
実施されている公知の方法(たとえば、溶液法、懸濁法
、溶融法)によるいずれの方法を採用して処理すること
によって達成することができる。 溶液法によって変性エチレン系重合体を製造する場合、
不活性の有機溶媒中にエチレン−不飽和カルボン酸エス
テル系共重合体およびヒドロキシル系化合物を添加し、
さらに有機過酸化物を添加し、下記の温度範囲にて充分
に撹拌することによって製造することができる。該不活
性の有機溶媒としては、ヘキサン、ヘプタン、トルエン
、キシレン、クロルベンゼンなどがあげられる。この溶
液法において、処理温度は有機過酸化物の種類およびエ
チレン−不飽和カルボン酸エステル系共重合体の種類に
よって異なるが、一般には60〜120℃であり、特に
70〜110℃が好ましい。 また、懸濁法で変性エチレン系重合体を製造する場合、
水性懸濁液中に前記エチレン−不飽和カルボン酸エステ
ル系共重合体の種類によって異なるが、処理温度は通常
60〜100℃である。溶液法でも、懸濁法でも、いず
れも処理温度が下限未満では、処理に長時間を要し、工
業的に問題がある。一方、上限を超えると、処理時間は
短縮されるけれども、急激な反応が発生し、処理をする
ことが難しく、良好な変性物を得ることが難しい。 以上のいずれの場合でも、処理時間が長いばかりでなく
、処理後において使用した有機溶媒や水を得られる変性
エチレン系重合体に変質的に完全に除去するための乾燥
などの後処理が必要である。そのためにコスト的に問題
がある。これらの方法に対し、処理時間が短<、シかも
後処理が不必要な溶融法が工業的に望ましい。 溶融法で変性エチレン系重合体を製造する場合、一般の
合成樹脂の分野において一般に使われているバンバリー
ミキサ−、ニーダ−、ロールミルおよびスクリュー式押
出機のごとき混練41(とりわけ、スクリュー式押出機
が簡易なため好ましい)を用いて溶融混練することによ
って製造することができる。このさい、ヘンシェルミキ
サーのごとき混合機を用いてあらかじめトライブレンド
し、得られる混合物をさらに溶融混練する方法および溶
融混線を二回以上実施する方法によって一層均一な変性
エチレン系重合体を製造することができる。溶融混練す
るさい、使われる有機過酸化物が分解する温度で実施し
なければならない。 しかし、用いられるエチレン−不飽和カルボン酸エステ
ル系共重合体が劣化せず、しかも処理がコントロールし
得る温度で実施しなければならないことはもちろんのこ
とである。これらのことがら、処理温度は一般には10
0〜250℃であり、特に120〜230℃が好ましい
。 fF)成形方法 このようにして得られる変性エチレン系重合体はそのま
ま後記のような成形法で目的物である成形物を製造する
さい、使用目的に応じてポリオレフィン系樹脂の分野に
おいて一般に用いられている酸素、熱および紫外線に対
する安定剤、金属劣化防止剤、難燃化剤、着色剤、電気
的特性改良剤、充填剤、帯電防止剤、滑材、加工性改良
剤および粘着性改良剤のごとき添加剤を本発明の変性エ
チレン系重合体が有する特性をそこなわない範囲である
ならば混合してもよい。 さらに、変性エチレン系重合体の機械的強度、成形性、
加工性を改良することができ、しかも該変性エチレン系
重合体と相溶性がある合成樹脂やゴムを配合してもよい
、このさい、得られる組成物が変性エチレン系重合体が
有するポリウレタンとの密着性を実用上そこなわない範
囲で配合してもよい、この合成樹脂としては、低密度ポ
リエチレン樹脂、中ないし高密度ポリエチレン樹脂、線
状低密度ポリエチレン樹脂、プロピレン単独重合体、プ
ロピレンを主成分とするエチレンおよび/または炭素数
が4〜12個のα−オレフィンとのランダム共重合体、
プロピレンが主成分であり、少量のエチレンとをブロッ
ク共重合することによって得られる重合体、エチレンを
主成分とする少量のオレフィン以外の七ツマ−(たとえ
ば、モノ不飽和カルボン酸、シネ飽和カルボン酸、その
誘導体、ビニルエステル、不飽和カルボン酸エステル)
との共重合体があげられる。また、ゴムとしては、無定
形エチレン−プロピレン系共重合ゴム、低結晶性エチレ
ン−プロピレン共重合体、ブタジェンを主成分とするゴ
ムがあげられる。 また、一般に合成樹脂やゴムに配合されている充填剤を
添加することにより剛性を向上することができる。 本発明の変性エチレン系重合体または前記の合成樹脂、
ゴム、添加剤などを配合した組成物はオレフィン系樹脂
の分野において一般に行なわれている成形法で所望の成
形体を製造することができる。成形法としては射出成形
法、押出成形法、中空成形法、スタンピング成形法、圧
縮成形法、真空成形法があげられる。 このようにして得られる成形体に一般に行なわれている
方法でポリウレタン系塗料を塗布することによって表面
にポリウレタンが塗布された成形体を得ることができる
。また、ポリウレタンフォームと密着するには、前記の
ようにして得られた成形物の表面上でウレタンポリマー
の生成反応と発泡とを同時に行なえばよい。 密着するにあたり、特殊な装置を必要とせず、また特殊
な方法で行なわなくてもよい。すなわち、ポリウレタン
フォームの製造分野において通常行なわれている注入発
泡法、モールド発泡法および吹付発泡法のごとき発泡法
を適用すればよい、さらに、ポリウレタンフォームの原
料として使われるポリオール、イソシアネート系化合物
、発泡剤などは特別なものではなくてもよく、いずれも
一般に用いられているものであればどのようなものでも
よく、なんら限定されない。
