Description

【発明の詳細な説明】[Detailed description of the invention]

本発明は、自動車の床敷設材として有用な成形
性、熱接着性を有する敷設材の製造方法に関する
ものである。 自動車内装用の敷設材としては、一般にポリオ
レフインまたは炭酸カルシウム等の無機充填材を
含有するポリオレフインの樹脂層を裏地としたタ
フテツドカーペツトが使用されている。しかしな
がら、該カーペツトはクツシヨン性に欠けるとと
もに高価である。また、カーペツトを自動車に組
み込むのを容易とするため自動車のフロアのくぼ
みに形状に一致するように成形されることが必要
であるが成形性に欠ける。 これらの欠点を改良する目的でゴムラテツクス
または合成樹脂エマルジヨンをニードルパンチカ
ーペツトに含浸させ、水分を除去後、加熱加圧成
形して自動車のくぼみの形状に一致するように成
形されたカーペツトが提案された。 前者のゴムラテツクスを用いて成形されたカー
ペツトは良好な柔軟性もしくは弾性を持ち、手ざ
わり、足ざわりが良好であるが成形性および形状
保持性が悪く、自動車内に敷設したときカーペツ
トは敷設状態が悪いものとなる。 80℃以上のガラス転移点を有する樹脂のエマル
ジヨンをバツキング材として用いたカーペツトは
自動車への内装が容易であるが剛性が高く、弾性
に欠け、カーペツトとしての手ざわり、足ざわり
に奇異な感じがする。これは樹脂エマルジヨンが
ニードルパンチ基層全体に含浸されることに帰因
する。 弾性と剛性のバランスのとれたカーペツトを提
供する目的で、低密度ポリエチレン、エチレン・
酢酸ビニル共重合体等の融点の低い熱可塑性樹脂
のパウダーを分散したゴムラテツクスをニードル
パンチに含浸し、乾燥後加熱加圧成形して熱可塑
性樹脂により保形性を付与し、ゴムの弾力性によ
り感触を良好としたカーペツトが提案された。し
かしながら、パウダーのニードルパンチカーペツ
ト基層への含浸が困難で、必要量以上のパウダー
を配合しなければならない欠点がある。 この改良策としてニードルパンチカーペツト基
布等の敷物原反に成形性を付与するには、バツキ
ング材としてガラス転移点が80℃以上の熱可塑性
樹脂の水性エマルジヨン、例えばスチレン(95重
量%)/アクリル酸n・ブチル(5重量%)共重
合体の水性乳濁液を敷物原反の裏面に塗布し、含
浸し、加熱乾燥してバツキング層を形成させる方
法が提案され、実施されている。 この方法は、敷物原反に成形性を付与するには
有用であるが、更に、フエルト、樹脂発泡体シー
ト等の裏打材を熱接着する場合にはこれら裏打材
とバツキング層との接着強度が弱く、プレス成型
して敷設材に形状を付与する際、裏打材がしばし
ば剥離してしまうことが見受けられる。 本発明者等は、ポリエチレン等の熱可塑性樹脂
のパウダーをこの成形性付与樹脂エマルジヨンに
配合し、このものをバツキング材として用いれば
熱接着性が向上されると期待して検討したとこ
ろ、樹脂パウダーの表面が、このパウダーの融点
よりも高いガラス転移点を有する水性エマルジヨ
ンの樹脂により被覆され、樹脂パウダーの機能が
発揮されにくいことが判明した。 次いで、ガラス転移点が高い(80℃以上)樹脂
の水性エマルジヨンを敷物原反に成形性を付与す
る第1バツキング材として用い、ガラス転移点が
低い(10℃以下)アクリル系樹脂の水性エマルジ
ヨンを熱接着性を付与する第2バツキング材とし
て用い、敷設材を製造したところ、このものは第
2バツキング層が常温で粘着性を有するため敷設
材を巻き取ることができず、敷設材の製造現場で
第2バツキング層にフエルト、発泡シート、ジユ
ート布等の裏打を行つた後にしか敷設材を巻きと
ることができないことが判明した。 本発明は、かかる裏打をしなくても敷設材を巻
きとることができる熱接着性を有する第2バツキ
ング層を備える敷設材を提供する目的でなされた
ものである。即ち、本発明は、敷物原反の裏面
に、樹脂水性エマルジヨン(A)より形成された第1
バツキング層と、次の組成の第2バツキング層を
設けることを特徴とする成形性、熱接着性を有す
る敷設材の製造方法を提供するものである 第1バツキング材(A): ガラス転移点80℃以上の樹脂の水性分散液を主
成分とする樹脂水性エマルジヨン 第2バツキング材: (a) (A)の水性エマルジヨンの樹脂のガラス転移点
より低い融点を有し、かつ、その融点が60〜
125℃である粒径50〜1000μの熱可塑性樹脂粒
子 (b) 上記(a)の樹脂粒子の融点と同じ、または低い
融点を有し、かつ、その融点が50〜125℃であ
る粒径が10μ以下の樹脂の水性エマルジヨン 但し、(a)の樹脂粒子は、(b)の水性エマルジヨン
の樹脂固型分100重量部に対し、50〜250重量部の
割合で配合される。 本発明における敷設材用の敷物原反としては任
意のものが用いられ、天燃繊維、化学繊維、合成
繊維等の各種繊維を素材とする原反を使用でき
る。一般には、羊毛、ナイロン、ポリアクリロニ
トリル、ポリアセテート、ポリプロピレン等の繊
維を素材として得たニードルパンチカーペツトや
フラツトヤーンで編んだ一次基布上にパイルを起
立させたタフテツドカーペツト用原反、前記ニー
ドルパンチカーペツトを一次基布とし、この上に
パイルを起立させたタフテツドカーペツト原反が
使用される。これらの中でも自動車内装用には安
価なニードルパンチカーペツトが好ましい。 次に、バツキング材としてカーペツトに成形性
を付与する(A)成分のガラス転移点(ガラス転移点
Tg)が80℃以上の樹脂水性エマルジヨンを主成
分(50〜100重量%)とするエマルジヨンは、(a).
ポリメタクリル酸n・プロピル(Tg81℃)、ポリ
スチレン(100℃)、ポリアクリロニトリル(100
℃)、ポリメタクリル酸メチル(105℃)、ポリメ
タクリル酸(130℃)、ポリイタコン酸(130℃)、
ポリアクリルアミド(153℃)等のホモ重合体の
水性エマルジヨンの他、(b).これら重合体の原料
であるビニル単量体50〜100重量%、好ましくは
65〜95重量%と、他の共重合可能なビニル単重
体、例えばアクリル酸2−エチルヘキシル(Tg
−85℃)、アクリル酸n・ブチル(−54℃)、アク
リル酸エチル(−22℃)、アクリル酸イソプロピ
ル(−5℃)、メタクリル酸2−エチルヘキシル
(−5℃)、アクリル酸n・プロピル(8℃)、メ
タクリル酸n・ブチル(20℃)、酢酸ビニル(30
℃)、メタクリル酸エチル(65℃)、塩化ビニル
(79℃)等もしくは塩化ビニリデン(−18℃)50
重量%以下、好ましくは35〜5重量%との共重合
体の水性エマルジヨン〔この(b)項において、( )
内に示されるTgは、これらビニル単量体もしく
は塩化ビニリデンのホモ重合体のガラス転移点で
ある〕、(c).Tgが+80〜155℃の樹脂水性エマル
ジヨン50〜97重量%、好ましくは55〜95重量%
と、Tgが−85℃〜+80℃未満の樹脂水性エマル
ジヨンまたはゴムラテツクス50〜3重量%、好ま
しくは45〜5重量%との混合物等があげられる。 これらバツキング材の水性エマルジヨン中の樹
脂固形分濃度は通常20〜60重量%であり、分散し
ている樹脂粒子の径は10μ(ミクロン)以下、好
ましくは0.05〜1.0μである。 この第1バツキング材である水性エマルジヨン
に、炭酸カルシウム、水酸化アルミニウム、クレ
イ、タルク、硫酸バリウム等の体質顔料、ベンガ
ラ、酸化チタン等の顔料、難燃剤、染料、鉄粉、
酸化鉄、トルエン、ミネラルスピリツト等の造膜
助剤、メチルエチルセルローズ、ポリビニルアル
コール等の増粘剤、凍結防止剤、消泡剤、分散
剤、発泡剤、湿潤剤等を配合してもよい。 水性エマルジヨンは、ロール、スプレー等を用
いて繊維マツトに40〜1000g/m2(固型分)、好
ましくは100〜400g/m2の量塗布され、ニツプロ
ールにより含浸され、赤外線加熱機、サクシヨン
ドライヤー、熱風乾燥機等の加熱手段により繊維
の劣化を生じさせない100〜180℃の温度で加熱乾
燥され、第1バツキング層を形成する。 この形成された第1バツキング層の表面に、前
記の(a)融点が60〜125℃である熱可塑性樹脂粒子
と、(b)融点が50〜125℃の樹脂の水性エマルジヨ
ンよりなる第2バツキング材を20〜200g/m2
(固型分)、好ましくは40〜100g/m2の量塗布し、
(b)の水性エマルジヨンの造膜温度より高い温度で
加熱乾燥して第2バツキング層を形成させる。 別法として第1バツキング材を敷物原反の裏面
に塗布後、乾燥を行わずに第2バツキング材をこ
の第1バツキング材の上に塗布し、次いで第2バ
ツキング層中の(b)樹脂水性エマルジヨンが造膜す
る条件、好ましくは(a)の樹脂粒子が溶融する条件
で加熱して第1バツキング材と第2バツキング材
の乾燥を同時に行つてもよい。 この第2バツキング層の形成は、(b)の樹脂水性
エマルジヨンの皮膜が先に形成され、次いで(a)の
樹脂粒子が溶解して形成される。それ故、先に形
成された(b)の皮膜により(a)の樹脂粒子は固定され
るので(a)の樹脂粒子の溶解が不十分でも(a)の粒子
の脱落が防止される。この(a)の樹脂粒子は溶解し
て(a)の樹脂粒子のみで連続皮膜を形成することは
稀であり、比重差により(b)の皮膜(海)の上に、
一部凝集して溶解又はそのまま(a)の樹脂粒子が島
のように散在した外観を呈する。 本発明の実施において、第2バツキング材とし
て上記(a)のホツトメルト樹脂粒子と、(b)の樹脂水
性エマルジヨンを用いる理由を次に示す。 即ち、(b)のエマルジヨンの樹脂粒子は粒径が10
ミクロン以下と細かいため、これ単独では第1バ
ツキング層の肉厚がよほど厚く、均一でないとこ
の樹脂粒子は敷物原反の繊維間の空隙内に第1バ
ツキング材の樹脂と同じく入りこんでしまう。よ
つて、第2バツキング材の塗布量を著るしく多く
しないと裏打材との接着が悪くなる。また、連続
して敷設材を製造する際、(b)の樹脂のみでは熱容
量が低いため冷却がはやく裏打材との接着力は小
さいので、敷設材等の引き取り時の応力等により
裏打材が剥れてしまう欠点がある。 第2バツキング材として粒子径が大きい(a)のホ
ツトメルト樹脂粒子のみを用いるときは裏打材と
の接着力は十分であるが、粒径が大きいため敷物
側への付着が十分でないので落脱しやすい欠点が
ある。従つて、本発明では(a)と(b)の両樹脂を併用
した第2バツキング材を用いることにより前記し
た効果を発揮させているのである。即ち、(a)大粒
子樹脂による裏打材との接着と、(b)微粒子樹脂に
よる敷設材への接着効果を期待するものである。 かかる第2バツキング材の(a)成分の樹脂粒子と
しては、低密度ポリエチレン(融点105〜121℃)、
アタクチツクポリプロピレン(融点75〜80℃)、
エチレン・酢酸ビニル共重合体(融点70〜100
℃)、ホツトメルト材用ポリアミド樹脂(90〜120
℃)その他ホツトメルトとして使用されれる樹脂
(石油樹脂、テルペン樹脂、ロジン系樹脂、ポリ
エステル)等の融点が60〜125℃の樹脂粒子が挙
げられる。この樹脂粒子の粒径は50〜1000μであ
り、(b)の水性エマルジヨンの樹脂粒子の粒径より
大きい粒径を有する。この樹脂粒子は、(A)第1バ
ツキング材であるエマルジヨンの樹脂のガラス転
移点(ガラス転移点)よりも低い造膜温度、好ま
しくは10℃以上低い造膜温度を有する樹脂を選択
する(本発明において、ガラス転移点と融点は、
いずれも示差熱分析計で得られる図内のピークを
示す最大温度をいう)とよい。 (A)第1バツキング材のエマルジヨンの樹脂のガ
ラス転移点よりも(a)の樹脂粒子の融点が高い場合
はフエルト、発泡樹脂シート等の裏打材への高い
接着力を得るためには、これら裏打材の接着時に
バツキング材を高い温度で加熱してやる必要があ
り、冷却に長時間要する。 上記(b)の融点が50〜125℃(JIS K−5903)の
樹脂の水性エマルジヨンとしては、テルペン樹
脂、テルペン・フエノール共重合体、石油樹脂、
ロジン等の樹脂の水性エマルジヨンがあげられ
る。この(b)の樹脂水性エマルジヨンには、(a)の樹
脂粒子の融点よりも低い(好ましくは10℃以上低
い)造膜温度をエマルジヨンが有するようにトル
エン、キシレン、エチルセロソルブ、ミネラルス
ピリツト等の有機溶剤、ジブチルオクチルフタレ
ート等の可塑剤などの造膜助剤を配合してもよ
い。この造膜助剤の添加は、(b)のエマルジヨンの
造膜性を向上させる。また、この造膜助剤は揮散
性のものであり、形成された皮膜に残存する量は
極めて少ないので、第2バツキング材とフエルト
等の裏打材との接着力が低下することはない。 上記石油樹脂としては、アルキルスチレンイン
デン樹脂、石油系不飽和炭化水素または/および
シクロペンタジエンを硫酸、無水塩化アルミニウ
ム、弗化ほう素等の触媒の存在下に加熱重合して
得られた樹脂およびこれらの水添加物等が使用で
きる。ロジンとしては、アビエチン酸ロンジ、そ
の水添加物およびこれらのマレイン酸付加物、金
属塩、グリセリン、ペンタエリスリトール、エチ
レングリコール、ジエチレングリコール等のアル
コールとのエステル化物等々の加工ロジンが挙げ
られる。また、テルペン系樹脂としては、α−ピ
ネン、β−ピネン、ジペンテン等のホモ重合体ま
たはこれらの共重合体、テルペン・フエノール共
重合体、α−ピネン・フエノール共重合体、およ
びこれらの水添加物などが使用される。 これら石油樹脂、ロジン系樹脂、テルペン系樹
脂のエマルジヨンの製造方法は、特開昭56−
78623号、同56−87421号、同56−159244号、同57
−125255号等の特許公報に記載されているので、
ここでは説明を省略する。商品名としては、石油
樹脂のエマルジヨンは東邦石油樹脂(株)の#75エマ
ルジヨン、#90エマルジヨン、ND−10(いずれも
試作品)が、ロジン系樹脂のエマルジヨンとして
は播磨化成工業(株)のハリエスターDS−70L、同
DS−70E、DS−90EまたはハーサイズEM−305、
ハーサイズEM−505が、テルペン系樹脂の水性
エマルジヨンは安原油脂(株)製エマツクス800(試作
品)が挙げられる。そして、これらの石油樹脂、
ロジン系樹脂、テルペン系樹脂の水性エマルジヨ
ンおよび前記乳化液は分散している樹脂の平均粒
径が10μ以下一般には0.03〜3ミクロンであり、
固型分濃度が20〜65重量%のものである。 この(b)の水性エマルジヨンの樹脂の本来の融点
は(a)の樹脂粒子の融点と同等、又は低いことが重
要である。(a)の樹脂の融点よりも高い融点を有す
るときは、(a)の樹脂粒子の表面はより高い融点を
示す(b)のエマルジヨンの樹脂の皮膜により被覆さ
れているため、ホツトメルト接着剤である(a)の樹
脂の加熱溶融により発揮されるべき接着力が裏打
材に効果的に作用しない。(a)の樹脂粒子のホツト
メルト接着剤の敷設材への接着力を敷設材の連続
引取時に効果的発揮させるには、(b)の樹脂水性エ
マルジヨンは、その本来の融点を樹脂粒子(a)の融
点と同等又はより低くすることが必要である。 さらに樹脂粒子(a)の敷設材への付着を向上させ
る為には、樹脂エマルジヨン(b)は、その造膜温度
が(a)の樹脂粒子の融点よりも10℃以上低いことが
重要である。従つて、(b)の樹脂エマルジヨンに前
述の可塑剤や有機溶剤を造膜助剤として、1〜10
重量%の割合で配合して、造膜温度を降下させる
ことは有用である。 第2バツキング材において、(a)樹脂粒子と(b)樹
脂水性エマルジヨンの配合割合は、(b)の水性エマ
ルジヨン中の樹脂分100重量部に対し、(a)の樹脂
粒子は50〜250重量部、好ましくは75〜15重量部
の割合で用いる。50重量部未満では、樹脂粒子を
添加して裏打材に対する第2バツキング層の接着
力をより向上させるという効果が小さい。逆に、
250重量部を越えると第2バツキング材の貯蔵安
定性が悪く、樹脂粒子が浮上したり、また、第2
バツキング材を塗布した後、加熱乾燥によりバツ
キング層を形成させる迄の間及びあとからの敷設
材より脱落する(a)樹脂粒子の割合が多くなる。 なお、第2バツキング材中には第1バツキング
材と同様に造膜助剤の他、増粘剤、分散剤、凍結
防止剤、着色剤、顔料、湿潤剤、体質顔料、消泡
剤、難燃剤等を本来の品質を著るしく変えない範
囲で配合してもよい。 このようにして製造された敷設材は、成形性、
熱接着性を有し、また、裏打材を貼合する前に巻
き取つて保管することもできる。 裏打材としては、フエルト、ジユート布、発泡
ポリエチレンシート、発泡ポリ塩化ビニルシー
ト、発泡ポリプロピレンシート、発泡エチレン・
酢酸ビニル共重合体シート、発泡ポリスチレンシ
ート等があげられる。 これら裏打材は第2バツキング層を加熱溶触し
た後、ロールにより第2バツキング層に押圧され
接着される。敷設材をプレス成形するときは、第
1バツキング層、第2バツキング層の両方の樹脂
が溶融、軟化する状態まで加熱を行つた後に裏打
材を貼合し、次いでプレス金型を用い、圧縮成形
して形状を付与する。また、プレス金型中で裏打
材と第2バツキング材との接着および敷設材の賦
型を同時にすることも出来る。 このようにして製造された複層構造の敷設材は
必要により折り曲げ加工、裁断加工、縫い合され
て敷設に適した形状とされる。 また、各層の接着と同時に成形も可能である。 以下、実際の製造例で本発明を更に詳細に説明
する。 ニードルパンチされた不織布の製造例 15デニール、繊維長75〜125mmの回収ポリエチ
レンテレフタレート繊維屑よりなるカードをラン
ダムに積み重ねた後、これ(目付量650g/m2
を、15−18−32−3RBの針を用いて1平方イン
チ当たり50本の割合でニードリングし、繊維マツ
トを得た。 このニードリングした繊維マツトに、スチレン
(80重量%)とアクリル酸n−ブチル(20重量%)
を乳化重合して得た水性エマルジヨン〔樹脂の平
均粒径0.2ミクロン、固型分50%、ガラス転移点
120℃〕をリツカーローラで250g/m2(固型分)
となるように塗布し、次いでニツプロールを用い
てエマルジヨンを繊維マツト全体に含浸させた。 ついで、これを140℃で加熱して水分を除去し、
第1バツキング層を形成させた。 この第1バツキング層の上に、下記の組成の第
2バツキング材(造膜温度20℃)を固型分で60
g/m2となるように塗布し、140℃の熱風乾燥機
で10分加熱乾燥させて第2バツキング層を形成さ
せ、敷設材を得た。 (a) メルトインデツクスが20g/10分、融点が
108℃、60メツシユ篩通過の低密度ポリエチレ
ン粒子(“フローセンMG−801”、製鉄化学工
業商品名) 100重量部 (b) 東邦石油樹脂(株)製石油樹脂水性エマルジヨン
“ND−10”(商品名、樹脂のガラス転移点80
℃、固型分濃度57重量%、平均粒径1ミクロ
ン) 100重量部 (c) トルエン 3重量部 この第2バツキング層は20℃で何ら粘着性を示
さなかつた。 この敷設材の第2バツキング層側より、ヒータ
ーを用い、180℃で加熱し、1バツキング層と第
2バツキング層の樹脂を溶融させた後、肉厚が10
mmのフエルトを第2バツキング層にロールで当接
し、次いでプレス金型を用いて圧縮成形し、所望
の形状(〓)の敷設部を得た。 この賦型された敷設材について、次の方法によ
り形状保持性、フエルトと第2バツキング層との
接着力およびパウダー(a)の脱落防止性を評価し
た。 結果を表1に示す。 評価方法 (1) 形状保持性 成形された敷設材を、プレス金型の雄型と同
形状の模型上にのせ、これを85℃の部屋で1日
放置し、模型と敷設材のズレの有無を観察し
た。 ズレがないものを良好(〇)とし、2mm以上
のズレが生じたものを不良(×)とした。 (2) フエルトとの接着力 成形された敷設材より幅30mm、長さ250mmの
試料片を5片切り出し、更に一端より各々2cm
幅に亘つてフエルト面のみを切り出し、ついで
不織布面の一端を手で固定後、もう一方の手で
フエルトを掴み、フエルトを引き剥した際、フ
エルト層間で剥離した場合を接着力良好(〇)
とし、フエルトと不織布の界面間で剥離したの
を接着力不良(×)とした。また、両者のケー
スが生じたときを普通(△)とした。 (3) パウダーの脱落防止性 プレス成形する前の敷設材の第2バツキング
層に粘着テープ“セロテープ”(ニチバン製商
品名)を貼着し、ついで引き剥した際、粘着テ
ープに付着したパウダーの多少を評価した。 ◎ほとんどない 〇若干(10個/cm2以下)あ
り △やや多め ×非常に多い 実施例 2 ニードリングした繊維マツトの代りに、ポリプ
ロピレンフラツトヤーンを格子状に編んだ一次基
布に、ナイロン系を刺繍して得たフラツドラグ敷
物原反を用いかつ、第1バツキング材の含浸を防
ぐ為、フオームコーテイング方式にて第2バツキ
ング材を塗布する他は実施例1と同様にして敷設
材を得た。 この敷設材の性能を表1に示す。 実施例3〜7、比較例1〜7 実施例1において、第2バツキング材として表
1に示すものを用いる他は同様にして同表に示す
性能を有する敷設材を得た。
