Description

【発明の詳細な説明】[Detailed description of the invention]

本発明は、改良された熱可塑性アクリル系樹脂
組成物、さらに詳しくいえば耐熱性、耐衝撃性に
優れたアクリル系樹脂組成物に関するものであ
る。 アクリル樹脂は、優れた透明性、耐候性、成形
性とともに美しい外観をもつという長所のため、
屋内、屋外を問わず広く使用されている。しかし
ながら、このアクリル樹脂には衝撃に対する強度
が必ずしも十分でなく、またある種の溶剤にふれ
た場合に特に内部応力や外部応力が負荷された状
態ではクレーズ、クラツクを発生する傾向がある
ためこの点の改良が望まれていた。 アクリル樹脂の耐衝撃性を改良するには、一般
に硬質樹脂層にゴムをブレンドする方法が行なわ
れており、例えば3層又はそれ以上の多層構造の
重合体と硬質熱可塑性重合体をブレンドして透明
性を損わず耐衝撃性を改良する方法が提案されて
いる。本発明者らも透明性、耐候性、成形性の良
好な耐衝撃性に優れたアクリル樹脂組成物を見い
出し特許出願した。(特願56−84307号)。 しかしながら、これらの方法によつて得られた
アクリル樹脂組成物は耐熱変形温度が低く、その
用途範囲が著しく狭ばめられ、実用上問題であつ
た。本発明者らは耐熱変形温度を高く維持したま
ま、耐衝撃強度の高いアクリル系樹脂組成物を開
発すべく鋭意検討した結果、特定の耐熱性アクリ
ル系共重合体(A)と特定の耐衝撃性多層構造アクリ
ル系重合体(B)をブレンドすることにより、その目
的を達成しうることを見い出し、本発明をなすに
至つた。 すなわち本発明は、 〔I〕 メチルメタクリレート41〜97.5モル%、炭素
数1〜4のアルキルアクリレート0〜5モル
%、無水マレイン酸1〜26モル%及びスチレン
1.5〜60モル%、かつ無水マレイン酸に対する
スチレンの割合が1:1.5ないし1:5のモル
比を有するアクリル系共重合体(A)と、 〔〕() 乳化重合により得られた、ガラス転移
点が25℃以上のメチルメタクリレート重合体
又はメチルメタクリレートを主体とする共重
合体より成る硬質の第一層、 () 単独で重合させたときにガラス転移点が
25℃以下の共重合体を形成する、アルキルア
クリレートを主体とし、さらに共重合可能な
単量体及び多官能性架橋剤の少なくとも一方
と混合物全重量に基づき0.1〜5重量%の多
官能グラフト剤を含む混合物を第一層の存在
下で乳化重合させて得られた軟質の第二層及
び () 単独で重合させたときにガラス転移点が
25℃以上の重合体又は共重合体を形成する、
メチルメタクリレート又はこれを主体とする
単量体混合物を第二層の存在下で存在下で乳
化重合して得られた、内側から外側に向つて
次第に低くなつている分子量を有する硬質の
第三層から成る多層構造アクリル系重合体(B)
とからなり、(A):(B)のブレンド比率が3:1
〜1:1.5である耐熱性、耐衝撃性に優れた
アクリル系樹脂組成物 に関するものである。 (アクリル系共重合体(A)の製造方法) アクリル系共重合体(A)は、メチルメタクリレー
ト41〜97.5モル%、好ましくは41〜70モル%、炭
素数1〜4のアルキルアルキレートとしてメチル
アクリレートエチルアクリレート、ブチルアクリ
レートを0〜5モル%、無水マレイン酸が1〜26
モル%、好ましくは12〜22モル%及びスチレンが
1.5〜60モル%、好ましくは18〜40モル%の構成
成分からなる共重合体である。この成分範囲量を
逸脱するときは本発明効果は得られない。また、
上記構成において、無水マレイン酸とスチレンの
モル比が1:1.5〜1:5の範囲であることが極
めて重要でこの範囲を逸脱するときも本発明の目
的は達成されない。無水マレイン酸に対するスチ
レンの割合が上記範囲よりも少ないと耐熱変形性
の改善効果が不十分であるし、越えると物性、特
に引張強度などの機械的強度が低下して好ましく
ない。無水マレイン酸に対するスチレンの特に好
ましい割合は2〜3モル倍である。 このような無水マレイン酸とスチレンの導入条
件下でメチルメタクリレートが40モル%未満の場
合、機械強度が低くなり、メチルメタクリレート
が97.5モル%を越えると満足しうる耐熱性が得ら
れない。 また無水マレイン酸が1モル%未満または、ス
チレンが1.5モル%未満では、耐熱変形性の改良
効果が少なく、無水マレイン酸が26モル%を越え
ると、機械強度が低くなり、スチレンが60モル%
を越えた場合にも、樹脂の強度は低下する傾向を
示すので好ましくない。 また、アルキルアクリレートは0〜5モル%用
いることが好ましく、アルキルアクリレートを用
いることにより耐熱分解性を改良することができ
る。5モル%を越えて用いた場合、耐熱変形温度
が低下し好ましくない。 さらに、本発明においては、このような共重合
樹脂中に残留するモノマーが1.5重量%以下であ
ることが重要で好ましくは、1.0重量%以下であ
る。この量が1.5重量%を越えると、その可塑効
果により、耐熱変形性を低下させ、また加熱加工
時に揮発分による発泡現象で外観を著しくそこな
う等の問題を引き起こすので好ましくない。特に
残留無水マレイン酸の量は0.1重量%以下である
必要があり、無水マレイン酸が多く残留するポリ
マーは黄色を呈するので極力これを減少すること
が望ましい。 本発明のアクリル系共重合体(A)である共重合体
の見かけの分子量は、GPCで測定した値で8万
から25万である必要がある。分子量が8万未満で
あると引張強度等の機械物性が著しく低下し好ま
しくない。また25万を越える場合には、溶融時の
粘度が高くなり射出成形ができないので好ましく
ない。 本発明のアクリル系共重合体(A)の熱分解指数α
は、7以下であることが必要であり、7を越える
場合には射出成形時にシルバー等が発生し好まし
くない。共重合体中の残存無水マレイン酸の量が
0.1%を越える場合、熱分解指数αは7を越え、
また無水マレイン酸とスチレンの配合モル比開始
剤の種類と量、連鎖移動剤の種類を特定しなけれ
ば、熱分解指数αを7以下にすることは困難であ
る。 本発明のアクリル系重合体(A)の重合は、ラジカ
ラ開始剤を使用した塊状重合が適しており、液状
重合を採用することも可能である。共重合におい
ては、例えばアゾビスイソブチロニトリル、2,
2′−アゾビス(2,4−ジメチルバレロニトリ
ル)の様なアゾ系開始剤、ベンゾイルパーオキシ
ド、t−ブチルパ−オキシ2−エチルヘキサノエ
ート等の過酸化物を用いることができる。ラウリ
ルパーオキサイド、デカノイルパーオキサイドを
用いた場合、透明性、耐熱水白化性等に優れてお
り特に好ましい。 連鎖移動剤としてはブチルメルカプタン、オク
チルメルカプタン等のアルキルメルカプタンを用
いることができる。 本発明のアクリル系共重合体(A)はポリマー中の
無水マレイン酸残量が0.1重量%以下であること
が極めて重要である。 しかしながら、従来の方法によれば無水マレイ
ン酸残量を低くすることは困難であつた。例えば
フランス特許第1476215号明細書に開示された実
施例1の方法によれば得られた共重合体の無水マ
レイン酸残量が0.2重量%となり、本発明の目的
を達し得ない。 本発明のアクリル系共重合体(A)の特に好ましい
製造方法としては、対向して走行する2個の表面
処理を施したステンレス鋼製エンドレスベルトと
その両側辺部において同一速度で走行する一対の
連続した軟質塩化ビニル製ガスケツトとで成形空
間を構成し、得られる注型重合体の厚みを一定に
し、脱泡処理を行なつた上記構成成分モノマーの
部分重合物を連続的に注入し40℃〜80℃の第一重
合帯域を通過した後、110℃〜130℃の第二重合帯
域および除冷ゾーンを通過し、無色透明の板を得
ることができる。また必要に応じて板を粉砕し、
ベント付押出機で揮発分を除去しながらペレツト
を得ることもできる。 本製造方法において無水マレイン酸残量の少な
い共重合体を得るためには、無水マレイン酸に対
するスチレンのモル比が1:1.5〜1:5の範囲
にあることが非常に重要であり、モル比が1:
1.5より低い場合に於いては無水マレイン酸残量
の低い透明板を得ることはできない。また板を粉
砕し、ベント付押出機で揮発分を除去することも
可能であるが、透明板中に残存する無水マレイン
酸の量が0.1重量%以上存在する場合には、得ら
れたペレツトが黄色に着色するなど、実用に供す
ることはできない。 他の好ましい製造方法としては、連続バルク重
合法が可能である。50℃〜150℃の範囲の一定温
度で均一重合反応を行う第一反応器で30重量%〜
70重量%の重合率まで重合せしめ、次いで流通式
反応器からなる第二反応器で、重合率を更に10重
量%〜30重量%上昇せしめ、重合体を得る方法に
おいて得られる共重合体連鎖中の無水マレイン酸
に対するスチレンのモル比が1:1.5〜1:5の
範囲にあるようにすることによつて、第二反応器
を出た重合体混合物中に残留する単量体、溶剤等
の揮発成分のうちに占める無水マレイン酸の濃度
比率が2.5重量%以下になる様に反応せしめた後、
脱揮工程に送ることにより無水マレイン酸の濃度
を0.1重量%以下の重合体を得ることができる。
上記無水マレイン酸に対するスチレンのモル比が
1:1.5以下である場合には脱揮工程へ送られる
重合混合体中に占める無水マレイン酸の比率を
2.5重量%以下にすることは困難である。 (多層構造アクリル系重合体(B)の製造方法) 多層構造アクリル系重合体(B)は、 () 乳化重合により得られた、ガラス転移点が
25℃以上のメチルメタクリレート重合体又はメ
チルメタクリレートを主体とする共重合体より
成る硬質の第一層、 () 単独で重合させたときにガラス転移点が25
℃以下の共重合体を形成する、アルキルアクリ
レートを主体とし、さらに共重合可能な単量体
及び多官能性架橋剤の少なくとも一方と混合物
全重量に基づき0.1〜5重量%の多官能グラフ
ト剤を含む混合物を第一層の存在下で乳化重合
させて得られた軟質の第二層及び () 単独で重合させたときにガラス転移点が25
℃以上の重合体又は共重合体を形成する、メチ
ルメタクリレート又はこれを主体とする単量体
混合物を第二層の存在下で乳化重合して得られ
た、内側から外側に向つて次第に低くなつてい
る分子量を有する硬質の第三層 から成る多層構造アクリル系重合体である。 本発明の多層構造アクリル系重合体は、前記し
たように、(),()及び()の3層から形
成されるが、第一層()の素材としては、メチ
ルメタクリレートの単独重合体又はメチルメタク
リレートを主体とする共重合体が用いられる。こ
のメチルメタクリレートを主体とする共重合体と
は、メチルメタクリレート80重量%以上と他の共
重合可能な単量体20重量%以下の共重合体であ
り、これよりもメチルメタクリレートの量が少な
いものは、アクリル樹脂の特性である透明性、耐
候性、外観の美しさ、成形性が低下するので好ま
しくない。メチルメタクリレートと共重合可能な
単量体としては、例えばエチルメタクリレート、
プロピルメタクリレート、ブチルメタクリレー
ト、アリルメタクリレート、メチルアクリレー
ト、エチルアクリレート、プロピルアクリレー
ト、ブチルアクリレート、メタクリル酸、アクリ
ル酸、アクリロニトリル、酢酸ビニル、塩化ビニ
ル、スチレンなどのビニル化合物が用いられる。 この第一層の重合体又は共重合体は、ガラス転
移点(Tg)が25℃以上、好ましくは50℃以上の
ものであることが必要である。このガラス転移点
が25℃未満のものを用いると、耐応力白化性が劣
る成形体を与える。 次に第二層()の素材としては、アルキルア
クリレートを主成分とした共重合体で、第一層が
存在しない状態で重合した場合にガラス転移点が
25℃以下、好ましくは0℃以下になるようなアク
リルゴムが用いられる。このもののガラス転移点
が25℃よりも高くなると十分な耐衝撃性が得られ
ない。 上記のアルキルアクリレートとしては、炭素数
1〜8のアルキル基をもつものが好ましいが、特
に好ましいのは、n−ブチルアクリレート、2−
エチルヘキシルアクリレートである。これらのア
ルキルアクリレート共重合体はメチルメタクリレ
ート重合体と異なる屈折率を有するため、そのま
までは最終的に得られる樹脂を成形した場合白濁
する。したがつて、透明性が要求される場合には
アルキルアクリレートに、他の単量体を共重合さ
せてゴム層の屈折率をメチルメタクリレート重合
体の屈折率に一致させることにより、透明性を向
上させることが必要である。また、ゴム層に適度
な弾性を与えるために多官能性架橋剤を共重合さ
せてもよい。多官能性架橋剤としては、ジビニル
化合物、ジアリル化合物、ジアクリル化合物、ジ
メタクリル化合物などの一般に用いられる架橋剤
が使用できる。さらに第三層()と化学結合を
行わせるために多官能性グラフト剤が使用され
る。多官能性グラフト剤としては異なる官能基を
有する多官能単量体、例えばアクリル酸、メタク
リル酸、マレイン酸、フマル酸などのアリルエス
テルなどが挙げられるが、特にアリルアクリレー
ト、アリルメタクリレートが好ましい。 第三層()は、単独で重合させたときにガラ
ス転移点が25℃以上の重合体又は共重合体の硬質
層であり、メチルメタクリレート単独重合体又は
メチルメタクリレート80重量%以上、アルキルア
クリレートの少なくとも1種20重量%以下及び所
望に応じさらに他の共重合可能な単官能単量体20
重量%以下から成るものである。上記のアルキル
アクリレート及び共重合可能な単量体としては、
それぞれ第二層()及び第一層()について
示したものと同じものを用いることができる。こ
の第三層()は、内側が分子量が大きく外側に
向つて次第に分子量が小さくなる多段層から成つ
ていることが必要である。このような多段層構造
は、例えば第三層を形成させる際の重合を2回又
はそれ以上に分割して行い、各回ごとに、例えば
連鎖移動剤の量を増すなどの手段で分子量を徐々
に低下させることによつてもたらされる。この際
に形成される各回の分子量は、各回に用いられる
単量体混合物を単独で同じ条件で重合させ、得ら
れた重合体の分子量を測定することによつて求め
られる。 このように分子量を内側から外側に向つて徐々
に低下させた場合には、特に耐応力白化性を著し
く改善することができるが、第三層()の分子
量を全体にわたつて一定にした場合には、その分
子量の大小により、流動性や耐応力白化性が劣つ
たものとなる。 この第三層()の分子量は、内側の最も分子
量の大きい部分で300000〜5000000、好ましくは
500000〜2000000の範囲にするのがよい。この部
分の分子量が300000より小さい場合は、良好な耐
応力白化性が得られないし、また分子量を
5000000以上にすることは特殊な反応条件を必要
とするので実用的でない。 他方、第三層()の外側の分子量の最も小さ
い部分の分子量は、60000〜200000好ましくは
80000〜150000の範囲にするのがよい。この部分
の分子量が200000より大きくなると流動性が低下
するし、また60000より小さくなると、耐溶剤性、
強度が低下する。 なお、本発明においては、第一層(A)と第二層(B)
の構造に関しては特に制限はなく、ガラス転移点
及び組成が前記した条件を満足するものである限
り、任意の構造にすることができる。 例えば第一層と第二層の間にいわゆる中間層を
設け組成に勾配をもつ構造、中間層に多官能性グ
ラフト剤を多量に添加する、いわゆるグラフト層
をもつた構造、第二層に3段以上の疑似層を設
け、各疑似層ごとに多官能性架橋剤、多官能性グ
ラフト剤の濃度を変えた構造などにすることがで
きる。 本発明の多層構造アクリル系重合体は乳化重合
法により得られる。この場合、第二層()や第
三層()の重合を行う際に新たな粒子が生成し
ないような条件を選ぶことが必要であり、この目
的のためにいわゆるシード重合法を用いるのが有
利である。そして、次の層の重合を行う際に新た
に乳化剤を添加しないか、もし添加する必要があ
る場合も新しい粒子が生成しない範囲にとどめる
必要がある。新しい粒子の生成の有無は電子顕微
鏡により容易に検知することができる。 本発明の多層構造アクリル系重合体を好適に調
製するには、乳化剤など乳化重合に必要な添加剤
を含む水の中へ、第一層()の形成に必要な単
量体又は単量体混合物と重合開始剤例えば過酸化
物触媒、レドツクス触媒などを加え、かきまぜな
がら重合を行わせる。この重合が完了したなら
ば、第二層()の形成に必要な単量体と多官能
グラフト剤と所望に応じ加える多官能性架橋剤と
の混合物を加えて反応させる。 この際必要ならば、重合開始剤を追加すること
もできる。この第二層()の形成が完了したな
らば、前記した第三層()の各段階の重合体を
形成するのに必要な原料混合物を加え反応させ
る。この際、内側が最も大きい分子量を有し、外
側に向つて徐徐に分子量が小さくなるような層を
形成させるために、アルキルメルカプタンのよう
な連鎖移動剤を用い、その量の増減によつて生成
する重合体の分子量を調整する。このようにして
得られた多層構造のアクリル系重合体は、次いで
適当な凝集処理を施して分離回収される。 上記の如くにして得られたアクリル系共重合体
(A)と多層構造アクリル系重合体(B)をブレンドする
方法としては、(A)と(B)を予備混合槽で混合し、押
出機で溶融混練する方法が最も好ましい。或い
は、多槽構造アクリル系重合体(B)をMMA単量体
等に溶解して、アクリル系共重合体(A)を重合する
ことによつても得ることができる。 (A)と(B)のブレンド比率は本発明の組成物を得る
には特に重要である。(A):(B)が3:1〜1:1.5
の範囲にあることが必要であり、特に好ましくは
1:1が好ましい。(A):(B)が3:1より大きい場
合にはアイゾツト衝撃値が低くなり好ましくな
い。(A):(B)が1:1.5より小さい場合にはHDTが
低下し本発明の目的を満足することができない。 本発明の組成物は、共重合体(A)と重合体(B)の屈
折率を一定にすることによつて、透明性を向上さ
せることが可能である。 (a) GPCの分子量測定 GPCの分子量の測定は、一般には、例えば
文献「ゲルクロマトグラフイー(基礎編)」(武
田他著:講談社発行、97〜122ページ)記載の
ように行なわれる。 例えば、本発明の共重合
体のみかけ分子量は、次のようにして測定し
た。 カラムとしてHSG−20,50(島津製作所(株)
製)2本を使用し、プレツシヤケミカル社製の
標準ポリスチレンを用いて検量線を作つた。共
重合体75mgをメチルエチルケトン30mlに溶解し
た試料液を用いて得られた溶出曲線を等分割
し、分割点における曲線の高さを測定し、次式
により重量平均分子量Mwを求める。キヤリア
ーは溶媒はメチルエチルケトンを用いた流量1
〜1.5ml/min、30℃で測定を行う。 ただしHiは分割点iにおける溶出曲線の高
さ、Mi(p)は分割点iにおける標準ポリスチ
レンの分子量、QM,QPは共重合体とポリスチ
レンのQ因子であり、それぞれ40と41である。 (b) 熱分解指数αの測定 熱分解ガスクロマトグラフイー(島津製作所
製DY−IA,G(6A)を用い、450℃で共重合
体をN2雰囲気中で分解させ60分間に分解発生
する全分解ガスを検出積算しこれをxとし、
290℃で30分間に分解発生するガスを検出積算
しこれをyとし、熱分解指数α=y/xとして
αを計算した。 (c) 熱分解重量減少測定法 第二精工舎製、示差熱熱重量同時測定装置
(SSC/560GH)を用いて測定した。サンプル
40〜45mgを用い、N2雰囲気下で150℃、10分予
熱後実験温度での測定を開始した。 以下、実施例によつて発明の詳細を具体的に説
明するが、耐熱変形性の評価はASTM−D648に
定められたHDTを測定することで行つた(熱処
理なし。) 残留モノマーはGO法により常法に従つて測定
したものである。 メルトインデツクスはASTM−D1238(I条
件)に従つて測定し、曲げ強度については、
ASTM−D790に従つて測定した。 アイゾツト衝撃強度はASTM−D256の方法で
行なつた。次に実施例によつて本発明をさらに詳
細に説明する。 実施例 1 (アクリル系共重合体(A)の製造) 反応容積10の均一撹拌槽からなる第一反応
器、引きつづき、L/D=20からなる反応容積
1.5のプラグフロー第二反応器と、脱揮装置と
して3段ベント付き押し出し機からなる装置を用
いて重合体を得た。 原材料としてメタクリル酸メチル72、スチレン
18、無水マレイン酸9、アクリル酸メチル1から
なる単量体と、ラウリルパーオキサイド0.45、オ
クチルメルカプタン0.11なる触媒、及び、メチル
エチルケトン42.9重量部からなる混合物を、脱酸
素塔にて窒素ガスと向流接触させ、酸素濃度1/20
以下に低下せしめた反応原液を得、第一反応器に
連続的に供給した。第一反応器は78℃で滞留時間
4時間で操作されている。内部には窒素ガスで6
Kg/cm2Gに加圧され、空気の混入を防いである。
引きつづき、入口78℃、出口110℃まで徐々に昇
温されているプラグフロー第二反応器で滞留時間
0.6時間で反応を行なつた。20時間の反応経過後
第一反応器及び第二反応器出口より反応混合物を
サンプリングし、組成析を行なつた結果、重合反
応率は55%及び80%であつた。又重合体の組成率
は、赤外吸収スペクトル、酸滴法、熱分解ガスク
ロマトグラフイーにより定量した結果、第一反応
器ではメチルメタクリレート64.7、スチレン
22.0、無水マレイン酸12.1、メチルアクリレート
1.0モル%、第二反応器出口では、メチルメタク
リレート67.5、スチレン20.5、無水マレイン酸
10.9、メチルアクリレート1.0モル%になつた。 一方揮発成分については、第一反応器において
は、メタクリル酸メチル41.3、スチレン6.5、無
水マレイン酸2.9、メチルアクリレート0.5、メチ
ルエチルケトン48.8重量%であつた。第2反応器
出口では、メタクリル酸メチル28.7、スチレン
1.9、無水マレイン酸0.9、メチルアクリレート
0.3、メチルエチルケトン68.2重量%であつた。
これらの第二反応器出口の重合反応物質は、引き
つづき、第一段ベントが大気圧下150℃、第2ベ
ントは220℃20Tow、第3ベントは220℃4Towま

The mixture was melted and kneaded. The obtained pellets were injection molded using an ounce injection molding machine (manufactured by Toshiba Machinery). Table 1 shows the physical property evaluation results. Further, the multilayer structure acrylic polymer (B) obtained in Example 1 was mixed with a commercially available acrylic resin molding material (Delpet 80N, manufactured by Asahi Kasei Industries, Ltd.) at a ratio of 1:1, pelletized through an extruder, and then injection molded. The results shown in Table 1 were obtained. (Comparative Example 2) In the same manner as in Example 2 and Example 1, an acrylic copolymer (A) shown in Table 2 was obtained. Further, polymerization was carried out using the same equipment and under the same conditions as in Example 1, except that the monomer composition of the second layer was changed as shown in Table 2, to obtain a multilayered acrylic polymer (B). Example 1 The copolymer (A) and polymer (B) obtained as above were mixed at the blend ratio shown in Table 2.
Melt kneading and injection molding were carried out in the same manner as above to obtain the results shown in Table 2.

て得られた、内側から外側に向つて次第に低
くなつている分子量を有する硬質の第三層 から成る多層構造アクリル系重合体(B)とからな
り、(A):(B)のブレンド比率が3:1〜1:1.5で
ある耐熱性、耐衝撃性に優れたアクリル系樹脂組
成物。
