Description

【発明の詳細な説明】[Detailed description of the invention]

この発明は、耐食性、耐スポーリング性および
施工性にすぐれた不定形耐火物に係り、詳しくの
べると、塩基性耐火材を主材料とし、これに熱硬
化性フエノール樹脂および有機化合物を加えた材
料よりなる不定形耐火組成物に関するものであ
る。 従来、常温硬化性を有する不定形耐火物にあつ
ては、結合剤としては水硬性アルミナセメント、
粘土、リン酸塩などが使用されている。 しかしながら、これらの物質を結合剤として用
いた場合には、夫々に下記のような欠点が指摘さ
れている。 即ち、 (1) 水硬性アルミナセメントを使用した場合に
は、500〜1200℃の中間温度域において、強度
低下を示したり、昇温時に爆烈現象を生ずる。 (2) 粘土を結合剤とした時には、高温での耐食性
に問題がある。 (3) リン酸塩の場合には、鋼の品質の面から好ま
しくなく、製鋼関係に使用する場合は、その添
加量が制限されるため、得られた施工体に十分
な強度を発揮させることができない。 などである。 一方、近年は高温での強度、耐熱スポーリング
性、耐爆烈性にすぐれたカーボンボンドが注目さ
れるようになつてきている。 これらは周知のようにタールやピツチを使用し
て調製されるものであるが、これらタールやピツ
チは発煙等の問題があるばかりでなく、発ガン性
物質を含有しているともいわれていて、その使用
は環境衛生上の問題も云々されている。 さらに、タールやピツチを使用した不定形耐火
物は、昇温中に一度軟化し、その後カーボンボン
ドを生成するため、各種溶融金属容器の内張り構
造体として使用することはできなかつた。 そこで、上記のような環境上、作業上の問題を
避けるために、熱硬化性樹脂やヘキサメチレンテ
トラミンなどの硬化剤を併用することによつて熱
硬化性を発揮させるようにした熱可塑性樹脂を使
用する方法が注目されるようになつてきている。 しかしながら、これらの樹脂自体は常温では硬
化性を有しないため、定形耐火物には使用できて
も不定形耐火物に使用する場合には、何らかの方
法で常温硬化性を付与しなければならない。 このための方法としては、 (1) アルミナセメントやリン酸塩を常温で硬化性
を有しない樹脂に加え、このアルミナセメント
やリン酸塩によつて常温硬化性を発揮させる方
法。 (2) 熱硬化性樹脂に硫酸、パラトルエンスルホン
酸等の硬化剤を添加する方法。 がある。 ところが(1)の方法は水練りで行うため、得られ
た施工体の乾燥昇温時に水分の蒸発による爆烈を
起こしやすく、または爆烈はしないまでも気孔の
多いものとなつたり、高温時にカーボンボンドの
生成を阻害するため、該樹脂の添加効果を十分に
発揮させるものではなかつた。 また(2)の方法は、一般に液状の熱硬化性樹脂を
ウエツターとして使用するので、カーボンボンド
の生成という点からは理想的な方法ではあるが、
この常温硬化方法は酸硬化といわれているよう
に、パラトルエンスルホン酸、ベンゼンスルホン
酸、硫酸、リン酸などの強酸を使用するので、中
性あるいは酸性の耐火材に対しては適用できる
が、マグネシア、ドロマイトなどの塩基性耐火材
には適用できなかつた。即ち塩基性耐火材の場合
には、硬化材としてのこれら強酸が耐火材と中和
反応を起すため、硬化に長時間を要したり、硬化
が進行しなくなるのである。 本発明者らは、上述した従来技術の欠点を解消
した常温硬化性の不定形耐火物を得るべく種々検
討を行つた結果、耐火材に熱硬化性樹脂とさらに
オキシカルボン酸類、アミノ酸類、アミド類より
選ばれる有機化合物を加えるならば、該熱硬化性
樹脂に常温硬化性を付与できることを見出し、こ
の発明に至つたものである。 即ち、この発明は塩基性耐火材を主材料とし、
これに熱硬化性フエノール樹脂およびオキシカル
ボン酸類、アミノ酸類、アミド類より選ばれる1
種あるいは2種以上の有機化合物と必要によりア
ルカリ性化合物とを加えた材料よりなる常温硬化
性を有する不定形耐火組成物を提供せんとするも
のである。 この発明において使用する塩基性耐火材とは従
来から知られている塩基性の各種耐火材である
が、なかでも電融マグネシア、焼結マグネシアな
どの各種マグネシア耐火材、安定化ドロマイトや
合成ドロマイトなどの各種ドロマイト耐火材など
の1種または2種以上を主とし、これと黒鉛、炭
化けい素などの炭素質物質の粉状または粒状物を
併用したものが好ましい。 また熱硬化性フエノール樹脂としては、熱硬化
性フエノール樹脂のほかそれらの変性樹脂やヘキ
サメチレンテトラミンを添加することによつて熱
硬化性となる熱可塑性フエノール樹脂などを使用
し得る。フエノール樹脂はフラン樹脂などの他の
樹脂と比較して、残存炭素量が大きく、従つて結
合強度が大となるほか、不定形耐火物としての施
工、乾燥、昇温時に臭気の発生が少なく価格が低
廉で入手しやすいなどの特徴がある。また、ピツ
チなどと併用した際にピツチとのなじみが非常に
よい。 またこれらの樹脂は、1種または2種以上を組
合せて使用してもよく、さらに熱可塑性樹脂、ピ
ツチ、樹脂状ピツチ、有機溶剤などを組合せて使
用しても差支えない。 この熱硬化性フエノール樹脂の使用量は、耐火
材に対して0.5〜50重量%、好ましくは1.5〜25重
量%である。 これは熱硬化性フエノール樹脂の量が0.5重量
%より少ないとカーボンボンドが十分生成しない
ため、得られた施工体の強度が不十分となり、ま
た50重量%より多く使用すると、揮発分が多くな
つて、加熱処理後の施工体の物性や耐食性が低下
して好ましくないためである。 さらにこの発明において使用する有機化合物と
しては、乳酸、ヒドロキシ吉草酸、酒石酸、クエ
ン酸などのオキシカルボン酸類、α−アミノ酸、
β−アミノ酸、γ−アミノ酸、δ−アミノ酸など
のアミノ酸、ホルムアミド、アセトアミド、ベン
ズアミドなどのアミド類などがあり、これらを1
種または2種以上組み合せて使用すればよい。こ
の有機化合物とアルカリ成分の併用により粘性を
下げるために溶媒を加えたフエノール樹脂を使用
しても十分な常温硬化性を得ることが可能となつ
た。 この有機化合物の使用量は塩基性耐火材に対し
て0.5〜20重量%、好ましくは1〜18重量%であ
る。これは、0.5重量%より少なくては熱硬化性
樹脂の常温硬化性を十分に発揮できず、長い硬化
時間を必要としたり、硬化後の強度あるいは加熱
時の施工体の保型力が不足し、また20重量%より
多いと、得られる施工体の物性や耐食性が劣るた
めである。 さらに上述の熱硬化性フエノール樹脂とオキシ
カルボン酸類、アミノ酸類、アミド類より選ばれ
る有機化合物に加えてアルカリ成分を併用するこ
とも該樹脂の常温硬化速度を調節するうえで効果
があり、この発明の特徴と1つである。塩基性耐
火材MgOやCaOを含んでおり、それを微粉部に
使用する場合にはアルカリ化合物は使用しなくて
もよいが、硬化速度が遅い場合には添加すること
により速度調整が可能となる。さらに、塩基性耐
火材を使用する関係で、たとえ弱酸性のものでも
ある程度の悪影響があることを考慮すると、アル
カリ成分の存在は好ましいことである。 そしてその添加量は塩基性耐火材に対して
NaOHとして1.5重量%以下、好ましくは1.0重量
%以下が適当である。 このようなアルカリ成分としては、NaOHの
ほかにKOH、NH4、OH、Ca(OH)2、CaCO3
Mg(OH)2などの無機アルカリ成分や有機アルカ
リ成分が使用できる。 このアルカリ成分の併用の効果は、アルカリ成
分によつてオキシカルボン酸類、アミノ酸類、ア
ミド類などの有機化合物が熱硬化性樹脂間に架橋
構造を作り硬化する反応を促進するものと考えら
れる。 この発明の不定形耐火組成物は常温硬化性を有
しているので施工現場において混練使用するのが
好ましい方法であるが、特殊形状定形耐火物の製
造に応用することも可能である。またこれらの施
工方法としては、単なる流し込み施工、振動成型
施工、ラミング(スタンプも含む)施工などがあ
るが、その用途、施工方法に応じて熱硬化性フエ
ノール樹脂や有機化合物の種類、その組合せや使
用量を調製すればよい。また耐火モルタルあるい
はセラミツクスの接着材としての利用も可能であ
る。 このようにして得られるこの発明の不定形耐火
組成物の利点をあげると次の通りである。 (1) 塩基耐火材や炭素質物質の種類によらず常温
硬化性を有するとともに施工性がすぐれてい
る。 (2) 施工体の硬化速度を有機化合物、アルカリ成
分の使用量を変えるだけで容易に調節できる。 (3) 従来のキヤスタブルのように、多量の水を使
用しないので、乾燥時の爆烈および亀裂の発生
がない。 (4) 常温から高温まで安定した強度を有してお
り、施工体の保型性にすぐれている。 (5) 施工性を与えるウエツター(液分)がカーボ
ンボンドを形成するため、高温度での曲げ強度
がセラミツクスボンドに比べて大きいばかりで
なく、耐熱スポーリング性にすぐれている。 (6) カーボンボンドを形成するため、溶綱やスラ
グに漏れにくく耐食性にすぐれている。 (7) 鉄皮、れんが等への接着性にすぐれている。 (8) 合成ドロマイトなどの消化性耐火材も使用で
きる。 次に本発明の実施例について説明する。 なお配合中に記載する部および%はすべて重量
部および重量%である。 実施例 1〜4 粒度調製したマグネシア90部とグラフアイト10
部よりなる耐火材に対して第1表に示した量の液
状レゾール型フエノール樹脂(粘度90cp、PH6.8)
と表に示した各種有機化合物、10%水酸化ナトリ
ウム水溶液、マグネシア微粉をそれぞれ添加し、
モルタルミキサーで約3分間混練して不定形耐火
物を得た。 この不定形耐火物の作業可能時間と硬化時間の
測定を行つた結果を第1表に示した。 なお作業可能時間とは、JISR5201に定められ
たモルタルフロー試験器を使用し、混練後一定時
間ごとにフリーフロー値を測定し、その値が150
mm以上を示すまでの時間とした。また硬化時間
は、混練後流し込み施工した試料の硬度を新東工
業製のグリーンバードネステスターを使用してそ
の値が80以上を示すまでの時間とした。 比較例 1〜2 フエノール樹脂の硬化剤としてパラトルエンス
ルホン酸を第1表に示すような量使用した以外は
実施例と同様にして得た不定形耐火物について、
同様のテストを行つた。
