Description

【発明の詳細な説明】[Detailed description of the invention]

本発明は耐候性、耐衝撃性、および成形加工性
に優れた塩化ビニル系樹脂組成物に関する。 塩化ビニル系樹脂は汎用樹脂として広く使用さ
れているが、その機械的性質は必ずしも満足しう
るものではない。塩化ビニル樹脂(以下PVCと
略称する)は衝撃強度(特にノツチ付きの衝撃強
度)が劣るため、衝撃強度を改良する目的で種々
の改質剤が提案されている。 その内最も有効な方法として、共役ジエン弾性
体にメタクリル酸エステルおよび芳香族ビニルを
グラフト重合したMBS樹脂、あるいはビニルシ
アン化合物および芳香族ビニルをグラフト重合し
たABS樹脂をPVCとブレンドする方法が知られ
ている。 しかしこれらの共重合体は弾性体成分の主鎖に
多くの二重結合を含むために、屋外で長時間使用
された場合、チヨーキング現象、衝撃強度の低下
等を引き起こし易いので屋外用途には適さない。 これらの欠点を補うため、ゴム状弾性体として
飽和のポリアクリル酸アルキルエステルを用い、
メタクリル酸アルキルエステル、芳香族ビニル、
およびビニルシアン化合物等をグラフト重合した
共重合体をPVCとブレンドした耐候性の良好な
組成物も種々提案されている。 しかしこれらの共重合体はよく混練りのきく条
件(以下低滑性条件と呼ぶ)ではたしかにMBS
あるいはABS樹脂をブレンドした組成物と同等
の衝撃強度を有するが、多量の滑剤を用いた場
合、あるいは比較的低温加工された場合等の混練
りのきかない条件(以下高滑性条件と呼ぶ)では
ほとんど衝撃強度改良効果を示さない。 飽和のアクリル酸アルキルエステルを共役ジエ
ンに一部代替した弾性体を用いる方法も提案され
ており、高滑性条件でもMBSあるいはABS樹脂
と同等の衝撃強度を有する組成物が得られるとさ
れているが、MBSおよびABS樹脂ほどでないに
してもやはり耐候性が悪いという欠点を有してい
る。 本発明者らは、高滑性条件で成形された場合、
アクリル酸アルキルエステル弾性体を用いたグラ
フト共重合体がなぜMBSあるいはABS樹脂に比
較して衝撃強度発現性に劣るかを鋭意検討した。
その結果、アクリル酸アルキルエステル弾性体に
架橋剤を加え、グラフト重合させるに際し、 (1) 充分なグラフト交叉結合を得るには多量の架
橋剤を必要とし、そのためにゴム弾性を損い、
充分な衝撃強度が得られないこと (2) 適当なゴム弾性が得られる範囲の架橋剤量で
は充分なグラフト交叉結合が得られず、従つて
高滑性条件ではPVCとの相溶性が悪くなり、
分散状態が悪化し、高い衝撃強度が得られない
こと を確かめた。 本発明者はかかる問題を克服するために、鋭意
検討した結果、 (i) アルキル基中に2〜10個の炭素原子を有する
アクリル酸アルキルエステル99.9〜99.2重量%
と架橋剤0.1〜0.8重量%よりなる混合物30〜70
重量部を乳化重合させてゴム弾性を有する重合
物を形成し(第1段階)、 (ii) この乳化重合物の存在下にアルキル基中に2
〜10個の炭素原子を有するアクリル酸アルキル
エステル99〜97重量%と1個以上のアリル基を
有する多官能性グラフト交叉剤1〜3重量%よ
りなる混合物70〜30重量部(但し、(i)と(ii)成分
の合計量を100重量部とする)を重合せしめて
架橋密度の異なつた二層構造を有するアクリル
系弾性体(A)を形成し(第2段階)、 (iii) このアクリル系弾性体(A)100重量部に、メタ
クリル酸アルキルエステル100〜60重量%、芳
香族ビニル化合物40〜0重量%およびビニルシ
アン化合物20〜0重量%よりなる単量体又は単
量体混合物25〜125重量部を、1段又は多段で
グラフト重合させたグラフト共重合体(B)3〜30
重量部と塩化ビニル重合体又は70重量%以上の
塩化ビニルを含有する塩化ビニル共重合体97〜
70重量部とをブレンド(合計量100重量部)す
ることにより、高滑性条件下でも充分に高い衝
撃強度を示す組成物が得られることを見出し
た。 すなわち第1段階で、アクリル酸アルキルエス
テルと少量の架橋剤とで充分なゴム弾性を有する
重合体を形成し、第2段階で多量の多官能性グラ
フト交叉剤とアクリル酸アルキルエステルよりな
る混合物を重合することにより、以後のグラフト
重合に際し、充分なゴム弾性を保持しつつ、充分
なグラフト交叉結合をさせることが可能となる。
このような架橋密度が異なつた二層構造をもつア
クリル系弾性体にグラフト重合した共重合体と
PVCとをブレンドした組成物は低滑性条件はも
とより、高滑性までの広範囲な成形条件にわたつ
てグラフト共重合体のPVC中での分散が良好で、
高い衝撃強度発現性を示すことを見出し本発明に
到達した。 第1段階、第2段階のアクリル酸アルキルエス
テルとしては、アルキル基中に2〜10個の炭素原
子を有するもの、例えば、アクリル酸エチル、ア
クリル酸プロピル、アクリル酸n−ブチル、アク
リル酸イソブチル、アクリル酸ヘキシル、アクリ
ル酸n−オクチルおよびアクリル酸2−エチルヘ
キシル等が用いられる。これらの単量体は単独ま
たは混合してもよく、もちろん第1段階、第2段
階で各々別の単量体を用いてもよい。 第1段階で用いられる架橋剤としては、ジビニ
ルベンゼン、アクリル酸又はメタクリル酸と多価
アルコールのエステルであるジアクリル酸エステ
ル又はジメタクリル酸エステルである。またこの
架橋剤としては、第2段階で使用する分子中に1
個以上のアリル基を持つグラフト交叉性の多官能
性架橋剤例えばシアヌル酸トリアリル、イソシア
ヌル酸トリアリル、メタクリル酸アリル、アクリ
ル酸アリル、イタコン酸ジアリル及びフタル酸ジ
アリルを用いることもできる。この第1段階の架
橋剤は、アクリル酸アルキルエステルとの混合物
に対して0.1〜0.8重量%の範囲で用いられる。こ
のように架橋剤を比較的少量用いることにより架
橋密度が小さく、良好なゴム状弾性を示す重合物
が得られる。 第2段階で用いられるグラフト交叉剤は、分子
中に1個以上のアリル基をもつグラフト交叉性の
多官能性架橋剤であつて、これは架橋する作用と
グラフト重合時のグラフト開始点を形成する作用
を有し、例えばシアヌル酸トリアリル、イソシア
ヌル酸トリアリル、メタクリル酸アリル、アクリ
ル酸アリル、イタコン酸ジアリル、フタル酸ジア
リル等を用いることができる。第2段階で用いる
グラフト交叉剤としてアリル基を持たないものを
用いると、充分なグラフト交叉反応は期待できな
い。グラフト交叉剤の使用量はアクリル酸アルキ
ルエステルとの混合物に対し1〜3重量%であ
る。1重量%未満では充分なグラフト交叉結合が
得られず、高滑性成形条件で充分な耐衝撃性を付
与できない。3重量%を越えては第2段階部分の
弾性体の弾性があまりにも損われ、耐衝撃性は失
われる。 アクリル系弾性体(A)の製造に際し、乳化剤とし
ては通常のアニオン性、カチオン性、またはノニ
オン性の界面活性剤を使用することができる。又
使用乳化剤の種類により、重合系のPHがアルカリ
側になるときは、アクリル酸アルキルエステルの
加水分解を防止するため、適当なPH調節剤を使用
することもできる。PH調節剤としては、ホウ酸−
塩化カリウム−水酸化ナトリウム、リン酸二水素
カリウム−リン酸水素二ナトリウム、ホウ酸−塩
化カリウム−炭酸ナトリウム、ホウ酸−炭酸ナト
リウム、クエン酸水素カリウム−クエン酸、リン
酸二水素カリウム−ホウ砂、リン酸水素二ナトリ
ウム−クエン酸等を使用することができる。 重合開始剤としては、通常の過硫酸塩などの水
溶性無機開始剤を単独で用いるか、あるいは亜硫
酸塩、亜硫酸水素塩、チオ硫酸塩等と組み合わせ
てレドツクス系開始剤として用いることもでき
る。さらに有機ヒドロパーオキサイド−第一鉄
塩、有機ヒドロパーオキサイド−ナトリウムホル
ムアルデヒドスルホキシレートなどのレドツクス
系開始剤、あるいはアゾ化合物なども使用するこ
とができる。 重合は開始剤の分解温度以上の温度にて、通常
の乳化重合条件下で行なうことができる。第1段
階、第2段階の重合のいずれについても各単量体
の混合物の全量を一度に、あるいはその全量又は
一部を連続的に添加しながら行なうことができ
る。ただし重合の安定性、重合反応熱の除去等の
点からは、全量又は一部を添加しながら重合を行
なうことが好ましい。 弾性体ラテツクスの粒子径はPVC樹脂組成物
の衝撃強度に大きな影響を与える。これはPVC
重合体中に分散する改質剤の分散粒子の大きさが
支配されているからであり、小さすぎると衝撃強
度にとつて好ましくなく、ラテツクスの安定性を
損わない程度にできるだけ大きい方が好ましい。
弾性体ラテツクスの粒子径は0.15〜0.35μの範囲
がよく、比較的小さい粒子径のゴムを用いる場合
は、グラフト重合前又はグラフト重合中に酸又は
無機塩等の肥大化剤を用いて適当な粒子径に調整
することもできる。 グラフト共重合体(B)はアクリル系弾性体(A)ラテ
ツクス100重量部(固形分として)の存在下に25
〜125重量部の単量体又は単量体混合物をグラフ
ト重合させることにより得られる。グラフト重合
させる単量体あるいは単量体混合物の量が125重
量部を越える量では、PVC樹脂とブレンドした
際に衝撃性改良効果は小さい。グラフト重合させ
る単量体あるいは単量体混合物の量が25重量部未
満では、グラフト共重合体の凝固・乾燥工程での
操作が困難になるだけでなく、PVC樹脂組成物
の成形加工性はきわめて劣り、衝撃強度も低くな
る。 グラフトさせる単量体としては、メタクリル酸
アルキルエステル、芳香族ビニル、およびビニル
シアン化合物等を用いることができ、各々単独に
あるいは混合して1段または多段でグラフト重合
させることができる。 メタクリル酸アルキルエステルは、アルキル基
の炭素数が1〜4であり、メタクリル酸メチル、
メタクリル酸エチル、メタクリル酸プロピル、メ
タクリル酸イソプロピル、メタクリル酸n−ブチ
ル、メタクリル酸イソ−ブチル、およびメタクリ
ル酸ターシヤリ−ブチル等を用いることができる
が、PVCとの相溶性を考えると、メタクリル酸
メチルが好ましい。 芳香族ビニル化合物としては、特にスチレンの
他、α−置換スチレン、核置換スチレンおよびそ
の誘導体、例えばビニルトルエン、α−メチルス
チレン、クロルスチレン等が用いられる。 ビニルシアン化合物としては、アクリロニトリ
ル、メタクリロニトリル等が用いられる。 メタクリル酸アルキルエステルの使用量は、グ
ラフト部総量に対し、100〜60重量%使用するこ
とができる。使用量が60%未満であれば、高滑性
成形条件でのグラフト共重合体のPVC樹脂中で
の分散状態が悪化し、耐衝撃性が低下したり、表
面光沢が悪化する。流動性を良好とするために芳
香族ビニル化合物も使用できるが、その使用量は
グラフト部総量に対し0〜40重量%である。使用
量が40重量%を越えるとPVC樹脂との相溶性が
悪化し、耐衝撃性が低下する。ビニルシアン化合
物の使用量は、グラフト部総量に対し20〜0重量
%使用することができる。ビニルシアン化合物を
20重量%以下で用いるとPVC樹脂と混練り時に
ゲル化を早めるため好ましいが、グラフト部に対
し20重量%を越えて使用すると、着色したり、か
えつて成形加工性が悪化する。 グラフト重合開始剤としては、アクリル系弾性
体(A)重合時に使用した開始剤と同様のものを用い
ることができる。 グラフト重合は、アクリル系弾性体(A)ラテツク
スの製造に引き続いて又は改めて別の反応器中
で、通常の乳化重合条件下に、必要に応じ開始
剤、重合調節剤、架橋剤等を添加して行なうこと
ができる。又グラフト重合はそれぞれの単量体の
全量を一度に連続的ないしは非連続的に添加して
重合を進行させることができる。又各単量体は単
独でまたは混合して1段または多段で重合するこ
ともできる。 得られたグラフト共重合体のラテツクスは、通
常塩析あるいは酸析凝固し、過水洗後、乾燥し
て粉末状にして回収することができる。 本発明の樹脂組成物は、こうして得られたグラ
フト共重合体(B)3〜30重量部と塩化ビニル系重合
体97〜70重量部との合計100重量部とからなる。
グラフト共重合体(B)が3重量部未満では耐衝撃性
改良効果が小さく、30重量部を越えると抗張力が
減少する等本来塩化ビニル樹脂が有するすぐれた
機械的性質が損われてしまうので共に望ましくな
い。 塩化ビニル系重合体としては、ポリ塩化ビニル
の他、塩化ビニル70重量%以上を含有する塩化ビ
ニル共重合体も使用することができる。塩化ビニ
ルのコモノマーとしてはたとえばエチレン、プロ
ピレン、臭化ビニル、塩化ビニリデン、酢酸ビニ
ル、アクリル酸エステルおよびメタクリル酸エス
テル等が用いられる。 グラフト重合体(B)および塩化ビニル系重合体
は、好ましくは、粉末状で、例えばリボンブレン
ダー、ヘンシエルミキサー等により混合され、公
知の混練機例えばミキシングロール、バンバリー
ミキサー、押出機および射出成形機等によつて成
形加工される。 混合に際しては、公知の安定剤、可塑剤、滑剤
および着色剤等を必要に応じて添加してもよい。 以下実施例により更に詳しく本発明を説明す
る。なお、下記実施例中の部及び%は各々重量
部、重量%を意味する。 実施例 1 (A) アクリル系弾性体ラテツクスの製造 反応容器に窒素置換したイオン交換水180部
を入れ、ホウ酸0.45部、無水炭酸ナトリウム
0.045部、オレイン酸カリ1.5部、過硫酸カリ
0.15部を溶解し、70℃に保持しながらアクリル
酸n−ブチル49.75部、ジビニルベンゼン0.25
部よりなる混合物を2時間にわたり滴下した。
滴下終了後、同温度に保ちながら1時間保持
し、重合を完結させた。重合率は98%で得られ
たラテツクスの平均粒子径は0.20μ、系のPHは
7.5であつた。 このラテツクスにさらにアクリル酸n−ブチ
ル49部およびトリアリルイソシアヌレート1部
よりなる混合物を2時間にわたり温度を70℃に
保ちながら滴下し、滴下終了後1時間その状態
を保持して、重合を完結させた。重合率は99%
で、得られたアクリル系弾性体の平均粒子径は
0.23μ、系のPHは7.2であつた。 第1表には第1段階、第2段階の架橋剤の種
類、量を変更したものを実施例1−1)、2)、
3)、4)で示し、比較例としてはアクリル系
弾性体を1段階で重合した場合を1)、2)、
3)として示す。 (B) グラフト共重合体の製造 (A)により得られたアクリル系弾性体ラテツク
ス100部(重合体固形分として)、イオン交換水
100部、ナトリウムホルムアルデヒドスルホキ
シレート0.2部、オレイン酸カリ0.5部を反応容
器に仕込み、70℃に保つてメチルメタクリレー
ト25部、スチレン10部、アクリロニトリル5
部、クメンヒドロパーオキシド0.15部の混合溶
液を90分にわたり滴下し、滴下終了後1時間同
温度に保つて重合を完結させた。次いでメタク
リル酸メチル20部、クメンヒドロパーオキシド
0.07部の混合溶液を1時間にわたり滴下して重
合を進め、滴下終了後、1時間同温度に保つて
重合を完結させた。重合率は98%以上で、得ら
れたグラフト共重合体の粒子径は0.28μであつ
た。 このグラフトラテツクスを硫酸水溶液に加
え、酸析凝固したのち、洗浄・脱水し、乾燥し
て粉末状にして回収を行なつた。 (C) 塩化ビニル樹脂組成物の製造 上記(B)により得られたグラフト共重合体13部
と平均重合度700の塩化ビニル樹脂87部、計100
部にジブチル錫マレート2.5部、ブチルステア
レート0.8部、滑剤0.7部を加え、ヘンシエルミ
キサー中で115℃まで昇温させて均一な混合物
を得た。この塩化ビニル樹脂組成物を175℃に
調整したミキシングロールで3分間混練後、得
られたシートを加熱プレスして試験片を作成
し、その衝撃強度を測定した。衝撃強度は
ASTMD−256に従いVノツチ付アイゾツト衝
撃試験を行なつた。この塩化ビニル樹脂組成物
の配合条件、成形条件を低滑性条件とする。 上記(B)により得られたグラフト共重合体13部
と平均重合度700の塩化ビニル樹脂87部計100部
に三塩基性硫酸鉛2.0部、二塩基性ステアリン
酸鉛0.3部、ステアリン酸鉛2.0部、ステアリン
酸0.3部を加え、ヘンシエルミキサー中で115℃
まで昇温させて均一な混合物を得た。この塩化
