Description

【発明の詳細な説明】[Detailed description of the invention]

本発明は反発弾性を有するプロピレン系共重合
樹脂発泡成型体に関する。 合成樹脂発泡成型体は従来より知られており、
例えば緩衝材、包装材、断熱材、建築資材等広範
囲に利用され、その需要は近年富みに増大してい
る。この種成型体として発泡ポリスチレンおよび
発泡ポリエチレンが知られているが、前者は脆い
という致命的な欠点があるうえ耐薬品性に劣ると
いう欠点があり、また後者は低密度のものが得ら
れ難いという欠点があり、強いて低密度のものを
得ようとすると気泡構造が連泡となつたり収縮が
大きく、実用に供し得る成型体は得難かつた。 また、最近ポリプロピレンの発泡成型体をビー
ズ成型法により得る研究が進められており、本出
願人は予備発泡粒子の製造方法についてすでに提
案している(特公昭56−1344号)。この方法によ
り得られた予備発泡粒子を用いて得られる発泡成
型体は従来の発泡ポリスチレン、発泡ポリエチレ
ン等に較べて例えば耐熱性、耐薬品性、寸法安定
性、反発弾性等が優れており実用性大なるもので
あるが、例えば緩衝材、包装材等に用いる場合に
要求される性質、すなわち耐熱性、反発弾性、表
面保護性、圧縮硬さ、寸法安定性等をすべて満足
するものが得難い点で未だ改良の余地を残してい
るものである。 本発明は上記従来技術をさらに改良したプロピ
レン系共重合樹脂発泡成型体を提供することを目
的とするものであつて、本発明者らは上記目的を
達成すべく鋭意研究した結果、密度および密度と
断面1mm2当りの気泡数との関係を特定したプロピ
レン系共重合樹脂発泡成型体が緩衝性、反発弾性
に優れ、残留歪が小さい優れた物性を有すること
を見出すと共にその開発に成功し、本発明を完成
するに至つた。 すなわち、本発明は、プロピレン系共重合樹脂
予備発泡粒子を、閉鎖し得るが密閉し得ない金型
に充填し、加熱、発泡させて得られる発泡成型体
において、該成型体の密度が0.006〜0.018g/cm3
であり、密度をd(g/cm3)、断面1mm2当りの気泡
数をn(個)としたとき、次式:2<n1/2/d1/3
40により示される関係を有することを特徴とする
反発弾性を有するプロピレン系共重合樹脂発泡成
型体を要旨とするものである。 本発明発泡成型体の基材樹脂であるプロピレン
系共重合樹脂としては、エチレン−プロピレンラ
ンダム共重合体、エチレン−プロピレンブロツク
共重合体、またはこれらの混合物等が例示され
る。これらは架橋したものでも無架橋のものでも
よいが、無架橋のものが好ましい。 本発明成型体の密度は0.006〜0.018g/cm3、好
ましくは0.006〜0.010g/cm3である。密度が0.006
g/cm3未満では成型体の圧縮硬さ等の機械的強度
が小さくなり、例えば緩衝材として用いた場合の
緩衝適正範囲が狭くなり、また良好な寸法安定性
が得られ難い。一方、密度が0.018g/cm3を超え
ると例えば、緩衝材として用いる場合の商品の表
面保護性に問題があり、商品に傷を付ける虞れが
あり、また充分な柔軟性が得難い。 また、本発明成型体は密度をd、気泡数をnと
した場合、両者が次式:2<n1/2/d1/3<40によ
り示される関係を有する。この関係は、密度の値
が変動することにより気泡数の好適範囲もそれに
相応して変化し、その結果、密度と気泡数との間
に指数関数的な相関関係が生じるということが本
発明者等により見出され、それに基づいて定義づ
けられたものである。n1/2/d1/3が2以下では成
型体の表面凹凸が著しく、良好な表面保護性が得
難く、n1/2/d1/3が40以上の場合には良好な寸法
安定性が得難い。尚、気泡数は0.13〜110個/mm2
好ましくは0.3〜43個/mm2である。 本発明のプロピレン系共重合樹脂発泡成型体は
例えば以下に示すような方法により製造できる。
まず、プロピレン系共重合樹脂予備発泡粒子は例
えば次のような予備発泡方法によつて製造するこ
とができる。すなわち、重合体粒子内に揮発性発
泡剤を含有させる工程、密閉容器内で重合体粒子
を分散媒に分散させ所定温度に加熱する工程およ
び容器の一端を開放し、上記粒子と分散媒を同時
に容器内よりも低圧の雰囲気に放出する工程より
なる予備発泡方法によつて製造することができ
る。 ここに用いられる揮発性発泡剤としては、例え
ばプロパン、プタン、ペンタン、ヘキサン等の脂
肪族炭化水素類、シクロプタン、シクロペンタン
等の環式脂肪族炭化水素類、トリクロロフロロメ
タン、ジクロロジフロロメタン、ジクロロテトラ
フロロエタン、メチルクロライド、エチルクロラ
イド、メチレンクロライド等で例示されるハロゲ
ン化炭化水素類等が挙げられ、これらは樹脂粒子
100重量部に対し、通常10〜40重量部用いられる。
分散剤としては微粒状の酸化アルミニウムおよび
酸化チタン、塩基性炭酸マグネシウム、塩基性炭
酸亜鉛、炭酸カルシウム等を用いることができ
る。この分散剤の添加量は通常樹脂粒子100重量
部に対し0.01〜10重量部である。また分散媒は樹
脂粒子を溶解させない溶媒であればよく、例えば
水、エチレングリコール、グリセリン、メタノー
ル、エタノール等のうちの1種またはそれらの2
種以上の混合物が例示されるが通常は水が好まし
い。 このようにして得られる予備発泡粒子は発泡時
の温度、圧力、揮発性発泡剤の量等によつても異
なるが、通常0.3〜0.024(g/cm3)の密度を有す
る。この予備発泡粒子をさらに加熱して、高度に
発泡した予備発泡粒子を得る事ができる。その
際、予備発泡粒子をそのまま加熱してもかまわな
いが、無機ガス、揮発性発泡剤、または、無機ガ
スと揮発性発泡剤との混合ガスにて、所定の内圧
を付与した後、加熱して発泡を行う(以下、二段
発泡という)ことが好ましい。 更に上記の操作を繰り返すことにより一層高度
に発泡した予備発泡粒子が得られる。 次に上記の予備発泡粒子を要すれば常温、常圧
下、所定時間熟成した後、要すれば窒素、空気等
の無機ガス、または無機ガスと揮発性発泡剤との
混合ガスを用いて所定圧力にて所定時間加圧熟成
する。 上記のように内圧を付与した予備発泡粒子を、
閉鎖しうるが密閉しえない金型、たとえば型面に
水蒸気等の加熱媒体が通過する小孔を有する金型
に充填し2〜5Kg/cm2(G)の水蒸気により加熱して
前記粒子を発泡膨脹させ、粒子相互間に融着を起
こさせて、以て型通りに成形された本発明の発泡
成形体を得ることができる。 本発明において予備発泡粒子の密度dは次式: d(g/cm3)=W/V1−V0 (式中、Wは予備発泡粒子の重量、V0はメスシ
リンダー中に予め入れておいた水の容積、V1

したときの容積をそれぞれ示す。) により求めることができる。 本発明のプロピレン系共重合樹脂発泡成型体は
包装材、緩衝材、保温材、断熱材、建築資材、車
輌部材、浮揚材等に用いることができるが、なか
でも包装材、緩衝材、保温材、断熱材に好適であ
り、特に緩衝特性、表面保護性が優れていること
から緩衝材、包装材として使用する場合に有効で
ある。 以上説明したように本発明の反発弾性を有する
プロプレン系共重合樹脂発泡成型体は密度が比較
的小さな数値のものであるため高発泡の発泡体か
らなる優れた成型体であり、従来の発泡ポリスチ
レン成型体に較べて反発弾性に富み、耐熱性およ
び表面保護性が格段に優れ、また低密度ポリエチ
レン発泡成型体に較べて耐熱性および寸法安定性
が優れているものである。また本発明の発泡成型
体は特定の密度および密度と気泡数とが特定の関
係を有することにより反発弾性、耐熱性、寸法安
定性、表面保護性等のすべてに優れているもので
あり、特に緩衝材、包装材として用いた場合にそ
の特性を充分撥揮するものである。 以下、実施例および比較例を掲げて本発明をさ
らに詳細に説明する。 実施例1〜8および比較例1〜11 エチレン−プロピレンランダム共重合体粒子ま
たは低密度ポリエチレン粒子100重量部、第1表
に示す量の揮発性発泡剤、微粒状酸化アルミニウ
ムおよび水を密閉容器内に入れ、撹拌下第1表に
示す温度に加熱した後容器の一端を開放し、容器
内の圧力を所定の圧力に保持しながら重合体粒子
と水とを同時に大気下へ放出して予備発泡粒子を
得た。実施例と比較例1〜4、6、8〜11につい
ては、この予備発泡粒子に空気にて所定の内圧を
付与し、加熱し二段発泡を行なつて第1表に示す
種々の密度の予備発泡粒子を得た。尚、実施例
1、5及び8、並びに比較例1、3、9及び10に
ついては二段発泡によつて得られた予備発泡粒子
に更に空気にて所定の内圧を付与し、加熱し三段
目の発泡を行なつて第1表に示す種々の密度の予
備発泡粒子を得た。こうして得られた予備発泡粒
子に1〜2Kg/cm2(G)の内圧を付与した後、長さ
300mm、幅300mm、厚さ50mmの金型に充填し、エチ
レン−プロピレンランダム共重合体の場合が3.2
Kg/cm2(G)、低密度ポリエチレンの場合が1.4Kg/
cm2(G)の蒸気圧にて成型を行なつた。またポリエチ
レンは市販の発泡ポリスチレン(EPS)粒子を
EPS用予備発泡機を用いて所定の発泡倍率まで発
泡させたものを用い、蒸気圧は1.2Kg/cm2(G)にて
行なつた。得られた成型体について種々の物性試
験を行なつた。結果を第2表に示す。 また上記各実施例及び比較例で得られた発泡成
型体の密度:dと気泡数:nに関するデータをプ
ロツトした結果を第1図に示す。第1図中におい
て直線Aはn1/2/d1/3=2の(指数関数)直線を
示し、直線Bはn1/2/d1/3=40の(指数関数)直
線を示し、直線Cはd=0.006を示す線であり、
直線Dはd=0.018を示す線である。

【特許請求の範囲】 1 プロピレン系共重合樹脂予備発泡粒子を、閉
鎖し得るが密閉し得ない金型に充填し、加熱、発
泡させて得られる発泡成型体において、該成型体
の密度が0.006〜0.018g/cm3であり、密度をd
(g/cm3)、断面1mm2当りの気泡数をn(個)とし
たとき、次式:2<n1/2/d1/3<40により示され
る関係を有することを特徴とする反発弾性を有す
るプロピレン系共重合樹脂発泡成型体。 2 密度が0.006〜0.010g/cm3である特許請求の
