Description
ビスフエノールとジカルボン酸の残基から本質
的になる線状ポリエステルは、特に高温ですぐれ
た性能が認められている重要なエンジニアリング
熱可塑性樹脂である。
熱可塑性線状ポリエステルを製造するための好
ましくは少量の有効量の触媒の存在で、ビスフエ
ノールとジカルボン酸ジアリールエステルのエス
テル交換反応は、たとえば1963年4月24日に公表
されたインペリアル・ケミカル・インダストリー
ズ社の英国特許第924697号に明らかにされてい
る。
一般に塊状で、すなわち溶剤または希釈剤なし
で反応物の融解条件で実施される反応は、一般に
約100℃以上から約400℃またはそれ以上までの温
度を使う、たとえばビスフエノールA−イソフタ
ル酸エステル−テレフタル酸エステルポリエステ
ルでは約160℃以上から約350℃までの温度を使
う。
反応は可逆であるから、ジフエニルエステルを
ジアリールエステル反応物として使うときは、反
応を完結させるためにエステル交換中ジアリール
エステル反応物から置換されたモノヒドロキシ芳
香族化合物、たとえばフエノールを除去するため
の装置をつける。
反応塊の温度をエステル交換開始に必要な最低
温度から約300〜400℃に徐々に上げ、一方反応圧
力をほぼ常圧から約0.1mmHgまたはそれ以下に
徐々に下げることによつて、モノヒドロキシ芳香
族化合物の除去は一般に容易となる。
このポリエステル生成物の粘度は、一般に法外
に高く、反応の完結に近づくとき反応塊の粘度は
反応条件で、すなわち約24sec-1のせん断速度で
約32℃で測定し、約1×106以上から約10×106セ
ンチポイズ以上の値に近づく。
反応に使う条件、たとえば温度および圧力の広
い変動を上記は示しているから、また反応中の上
記粘度増加によつてひき起されるかくはんの種類
と度合に広い変動が必要であるから、従来技術は
一般に反応を2段階で実施した、すなわちポリエ
ステルオリゴマープレポリマーを製造するため適
度の温度での前重合段階、および当該オリゴマー
と反応物を縮合してポリエステル生成物を得る次
の重合段階で実施した。
前重合段階は約100〜約350℃で、適度なかくは
ん条件で実施されて、低分子量ポリエステル、す
なわち固有粘度約0.1以下〜約0.3dl/gに相当す
る比較的低分子量のプレポリマーまたはオリゴマ
ーをつくる。
重合段階は極端なかくはん条件を使い約400℃
までの範囲の温度で実施される。
エステル交換反応で遭遇する融解反応塊の上記
高粘度を取扱う困難さのために、エステル交換に
よるこれらのポリエステルの製造に対しては、バ
ツチ法または半連続法(前重合がバツチ式で重合
が連続式である)のみが提案されてきた。
バツチ式エステル交換は一般に多量のポリエス
テルの製造には商業上魅力がなく、生成物はバツ
チごとに一般に生成物特性の望ましくない広い変
動を与える。
バツチ式エステル交換法では、反応条件の変化
により生成物多分散性(さらに下記で議論する)
により測定するとき、生成物の分子量分布を実質
上変えることは一般に不可能である。
K.アイゼらの西独国特許出願公開第2232877号
(1974年1月17日公表)はポリエステルの半連続
式エステル交換重合を明らかにしており、オリゴ
マー(上記特許では前縮合物と呼ばれる)をつく
るのに前重合段階をバツチ式で実施し、次の重合
段階を排気押出機反応器、すなわち反応のフエノ
ール副生物の蒸気の除去装置を有する押出機を使
つて連続式で実施する。
アイゼらに従う押出機の使用は、押出反応器中
の反応塊が厚い塊形、たとえば約20mm厚さ以上で
あり、主として押出機のスクリユーエレメントに
付着する欠点を有する。
押出機中の反応塊の滞留時間は薄膜反応器に比
べて比較的長く、ポリエステルに対し望ましくな
い長い熱履歴を生じる。このような長い熱履歴は
一層大きい着色の生成物を生じ、極端な場合は生
成物の変色が多くの用途に受け入れられないもの
にする。正常の操作では、新しい面露出速交は限
定され、そこでフエノールを系から除去できる速
度を限定する。その結果、満足なエステル交換速
度を維持するのに、フエノール副生物の除去に比
較的費用のかかるエネルギーの消費が必要であ
る。
エステル交換によるポリエステルの製造におけ
る上記困難、特にビスフエノール−ジカルボン酸
ポリエステルの上記高融解粘度から生じる困難を
克服する別法として、従来の当該技術(たとえば
1968年8月27日発布のヘミシエ・ベルケ・ビテン
A.G.に譲渡されたF.ブラシユケらの米国特許第
3399170号)は、アルキレンおよびシクロアルキ
レングリコール、たとえばエチレングリコール、
ポリブチレングリコールの残基少量をポリエステ
ルに導入することにより、ポリエステルの構造の
変性を提案している。このようなポリエステルの
構造の変性はポリエステルの融解粘度を下げ、そ
こで上記プロセスの困難性を克服する傾向がある
が、本発明の未変性ビスフエノール−ジカルボン
酸ポリエステルに特徴的な高温性能を有していな
い変性ポリエステル生成物を生じる。
固体状態重合に関し帝人社が開発した技術に従
えば、この方法では分子量の増加が起るが、この
方法は結晶化する物質に限定される。
本発明の改良は、重合反応帯域におけるビスフ
エノールとジカルボン酸ジアリールエステルから
本質的になる単量体反応物のエステル交換重合に
よる線状芳香族ポリエステルの製造法における従
来技術の上記困難性を克服し、その方法は当該ビ
スフエノールと当該ジアリールエステルを当該帯
域の第1反応段階で反応させてポリエステルオリ
ゴマーをつくり、これをさらに当該帯域の第2反
応段階で重合させて分子量を増し、それによつて
ポリエステル生成物を製造することからなる。
この改良に従えば、エステル交換重合は前重合
段階ではバツチ式または実質上連続式で実施さ
れ、エステル交換重合は重合段階では実質上連続
式で実施され、重合段階での重合反応を少なくと
も一つの機械かくはん薄膜反応器を備えた反応帯
域で実施する。
本発明に従えば、実質上連続式とは反応物を実
質上連続方式で特定の反応段階に導入し、その反
応段階の反応生成物を実質上連続方式でとり出す
ことを意味する。
向流機械かくはん薄膜反応器は、モーター駆動
回転スクリユーまたは適当な羽根を備えた回転子
を備えている反応器と定義され、重合体のような
粘稠融解物質の連続加工または反応のため当該技
術で既知である。さらに特に次で記載するよう
に、粘稠物質(本発明ではエステル交換反応塊)
は薄膜の形でスクリユーの回転により容器を通し
移動され、上記薄膜当該物質が容器を通し動くと
き容器の内壁に主として付着している。薄膜反応
器の現在の既知の型では、容器を通る物質の移動
の方向は、動いている物質から発生するガスまた
は蒸気流の方向とは逆である。本発明の方法で
は、エステル交換反応塊から除去される蒸気は、
エステル交換反応の副生物である上記モノヒドロ
キシ芳香族、すなわちフエノール化合物である。
本発明の一面によれば、エステル交換重合の半
連続法が意図されており、この方法の前重合段階
はバツチ式で実施され、次の重合段階は上記向流
機械かくはん薄膜反応器すなわちぬぐい膜
(wiped film)反応器の1個またはそれ以上で実
質上連続式に実施される。
本発明の別の面は完全連続式エステル交換重合
を意図しており、前重合を1個またはそれ以上の
かくはんタンク反応器で実施し、好ましくは重合
段階を1個またはそれ以上の上記ぬぐい膜反応器
で実施する。
本発明の別の具体化に従えば、線状芳香族ポリ
エステルのエステル交換製造の上記プロセス技術
における改良が意図されており、改良として重合
を第1段階ではバツチ式または実質上連続式で実
施し、重合を第2段階では連続式で実施し、ただ
し第1反応段階での重合をバツチ式で実施する場
合は、第2段階での重合はぬぐい膜反応帯域での
重合ついで排気押出反応帯域すなわち反応器とし
て排気複スクリユー押出機での重合からなる。
好ましくは、この具体化に従い、ポリエステル
の連続製造も反応器のこの形態を使う。
この具体化はポリエステルから夫々みにくい褐
色および黒色の高分子量ゲル粒子および焦げた分
解粒状生成物を排除する。上記のぬぐい膜反応器
を使い連続式または半連続式で約0.5dl/g以上
の生成物固有粘度(本出願に記載のようにして測
定)に相当する高い生成物分子量で製造を行なう
場合、上記のゲルおよび焦げ粒子が生成物中に一
般に痕跡量で存在することがわかつた(生成物の
分子量の増加と共に上記粒子の生成物中における
量が増加する)。
このポリエステルゲルおよびポリエステル焦げ
物のみにくい粒子は、ポリエステルがぬぐい薄膜
反応器回転子の軸および羽根に同伴することから
生じると考えられる。こうして同伴したポリエス
テルは重合塊の残りと共に薄膜反応器を通し推し
進められない。重合の最終段階で達する高温で
は、静止同伴したポリエステルは過度の高分子量
までおよび焦げ物にさえ重合が進む。また、半連
続および完全連続重合中ぬぐい膜反応器に蓄積す
る同伴粒子は重合塊と共に不規則に排出され、ゲ
ル粒子としてあらわれる。また、重合の最終段階
における高粘度ポリエステルは、ぬぐい膜反応器
の重合体油滑底軸受で過度のせん断加熱を受ける
ことができる。せん断機械力からの熱による重合
体の局部温度上昇は、時々過度の重合体分子量の
増加および焦げ形成を生じることもでき、半連続
または完全連続法で得られる生成物の分子量の
時々の望ましくない変動、および生成物の褐色お
よび黒色粒子の汚染を生じる。この生成物分子量
の変動および生成物の褐色および黒色粒子汚染
は、本発明のこの具体化の実施により克服され
る。
本発明のこの具体化で意図している複スクリユ
ー押出反応器は、融解塊を帯域または段階を通し
動かす複数(一般に2個)の回転スクリユーを使
う既知の装置であり、このなかで反応の比較的揮
発性有機副生物(本発明の比較的揮発性のモノヒ
ドロキシ有機副生物に相当)を除去できる。この
装置は、最終的にはダイス型または先端プレート
のような適当なオリフイスを通し融解反応塊を押
出す。
エステル変換用の酸性、中性、特に塩基性触媒
を含む触媒の存在でエステル交換反応を実施する
のが好ましい。液体形で塩基性触媒を導入するの
が特に好ましい。エステル交換反応の開始前に触
媒と接触して反応物の実質上の加熱を避けるよう
に、前重合への融解反応物の導入と同時に重合反
応塊に塩基性触媒を導入するのが特に好ましい。
本発明は、反応の半連続または完全連続方式を
使つて、望ましい淡い色と高融解粘度、たとえば
約1×106センチポイズ以下から約10×106センチ
ポイズまたはそれ以上までの(約24sec-1のせん
断速度、約320℃で測定し)範囲の粘度を有する
ビスフエノールおよびジカルボン酸の残基から本
質的になる線状芳香族ポリエステルを提供する。
典型的反応物としてイソフタル酸ジフエニル、
テレフタル酸ジフエニル、ビスフエノールAを使
い、本発明の半連続法を第1、第2、および第4
図に関し記載する。まず第1図を参照すると、こ
れらの反応物は導管10を通り、融解タンク12
に導入され、このタンクは約180℃に維持され反
応物を融解状態に維持する。混合物を導管14,
18を通し循環し、融解タンク12に戻すことに
より、反応物の十分な混合を得ることができる。
融解タンク12内の混合物は乾燥窒素で連続パー
ジされ、空気を排除する。この段階では認め得る
反応は起きない。
半連続法によれば、単量体混合物のバツチは導
管16を通しかくはん反応器20へ移される。触
媒を直接かくはん反応器20に添加するかまたは
導管17を通し単量体の融解混合物と共に添加
し、かくはん反応器20で重合反応の開始前に触
媒か融解単量体とかなりの時間接触しないように
する。かくはん反応器20で温度を上げ、圧力を
下げることにより反応を開始する。
かくはん反応器で、生成重合体の固有粘度が約
0.15〜約0.25、好ましくはわずかに90%以上の反
応度に等しい約0.18となる程度まで前重合反応を
実施する。
このプレポリマー生成物を融解条件でサージタ
ンク44に移す。
反応で生成するフエノール蒸気および若干の未
反応単量体はかくはん反応器20からオーバヘツ
ドで導管24を通し蒸留塔26を行き、ここでオ
ーバヘツド混合物は、導管31を通り蒸留塔26
に入る再循環フエノールと接触する。蒸留塔はフ
エノール蒸気中に同伴された単量体を除去し、単
量体を導管29を通しかくはん反応器20に戻
す。蒸留塔26からオーバヘツドで出るフエノー
ル蒸気は導管28を通り凝縮器30へ行く。再循
環フエノールの一部分は導管31を通り蒸留塔2
6へ戻され、残りは導管32を通し留出物タンク
34へ送られる。留出物はタンク34から導管3
8を通し留出物タンク34へと再循環される。留
出物タンクからの蒸気は導管36を通し冷凍トラ
ツプ(図示してない)へ排出される。留出物タン
ク34からの液体生成物は導管40を通し工程か
ら除去される。
プレポリマーは窒素のブランケツト下サージタ
ンク44で融解条件に保たれ、導管46を通し、
第2図に関し記載のように連続方式で操作される
次の重合段階に必要な速度で連続的にポンプ送り
される。
第2図に示すように、融解プレポリマーは導管
46からぬぐい膜反応器48の頂部に導入され、
反応器48の回転羽根(図示してない)に応答し
て反応帯域を下方に進む、反応器48は約280〜
310℃の温度範囲で約1〜約10mmHg絶対圧で操作
される。反応器48の底部からの重合体生成物は
導管64を通りぬぐい膜反応器66の上部に行
き、ついでぬぐい膜反応器66の回転羽根に応答
し反応器66を下方に進む。重合体生成物は反応
器66の底部から導管84を通り工程から除去さ
れる。
反応器48は噴霧凝縮器52を備え、これは導
管50を通るオーバヘツド蒸気を受け、凝縮した
フエノールを導管54を通し留出物タンク56へ
排出する。留出物タンク56からの液出物は分割
され、一部分は導管60を通り工程から排出さ
れ、残りは反応器48から導管50を通り入つて
くるさらに蒸気と接触させるため、導管58を通
り噴霧凝縮器52の頂部に再循環させる。噴霧凝
縮器からの蒸気は導管62を通りオーバヘツドで
冷凍トラツプ(図示してない)に行く。類似の方
式で、反応器66の蒸気生成物は導管68を通り
噴霧凝縮器70へ行き、そこから凝縮物は導管7
2を通り留出物タンク74に行く。留出物タンク
74からの液体流出物は、一部分は留出物タンク
56へ再循環され、残りは反応器66からの蒸気
留出物と接触させるため導管78を通り噴霧凝縮
器70へ再循環される。噴霧凝縮器からのオーバ
ヘツド蒸気生成物は導管80を通り冷凍トラツプ
(図示してない)へ排出される。
エチレングリコールを導管82を通り留出物タ
ンク74に導入し、そこからエチレングリコール
は導管78を通し噴霧凝縮器70の頂部に再循環
され、ここでエチレングリコールはフエノール蒸
気の凝縮と溶解を助ける。エチレングリコールの
別の部分が導管76を通し留出物タンク56へ循
環され、ついで再循環導管58を通し噴霧凝縮器
52の頂部に循環され、類似の機能を果す。
一方、本発明の重合段階で押出機を使う本発明
の具体例を示している第4図に示すように、融解
プレポリマーを導管46からぬぐい膜反応器86
の頂部に導入し、反応器86の回転羽根(図示し
てない)に応答して反応帯域を下方に進み、反応
器86は約280〜310℃の温度範囲で約1〜約10mm
Hg絶対圧で操作される。反応器86の底部から
の重合体生成物は導管102を通り排気押出反応
器104のヘツドに行き、反応器104の回転ス
クリユー(図示してない)に応答し上記反応器を
水平に進み、反応器104は約300〜約350℃の温
度範囲で約0.1mmHg以上から約1mmHg以下の絶
対圧で操作される。重合体生成物は反応器104
の末端部分から導管106を通し工程から除去さ
れる。
反応器86は噴霧凝縮器90を備え、これは導
管88を通しオーバヘツド蒸気を受け、凝縮フエ
ノールを導管92を通し留出物タンク94に排出
する。留出物タンク94からの液体流出物は分割
され、その一部分は導管98を通し工程から排出
され、残りは反応器86から導管88を通り入つ
てくる追加の蒸気と接触させるため導管96を通
し噴霧凝縮器90の頂部へ再循環される。噴霧凝
縮器からの蒸気は導管100を通しオーバヘツド
で冷凍トラツプ(図示してない)へ行く。
反応器104からのオーバヘツド蒸気は反応器
104から導管108を通り冷凍トラツプ(図示
してない)へ排気される。
典型的反応物としてイソフタル酸ジフエニル、
テレフタル酸ジフエニル、ビスフエノールAを使
い、本発明の連続法を第2、第3、第4図に関し
記載する。
まず第3図を参照すると、これらの反応物は導
管10を通り融解タンク12に導入され、このタ
ンクは約160〜210℃に保たれて反応物を融解状態
に維持する。混合物を導管14および18を通し
循環し融解タンク12に戻すことによつて、反応
物の十分な混合が得られる。融解タンク12内の
混合物は乾燥窒素で連続パージされ酸素を排除す
る。この段階では認め得る反応は起きない。
連続法に従えば、単量体混合物のバツチは導管
16を通しかくはん反応器20へ移される。触媒
を直接かくはん反応器に添加し、または導管17
を通し単量体の融解混合物と共に添加して、かく
はん反応器20での重合反応の開始前に触媒が融
解単量体とかなりの時間接触しないようにする。
かくはん反応器20で圧力を下げ温度を上げるこ
とにより反応を開始する。かくはん反応器20は
約200〜300℃で、40〜300mmHgで、1時間の滞留
時間で操作される。フエノール副生物の全量の約
60%がかくはん反応器20から除去される。反応
混合物の粘度は一般に240℃で約1000cpである。
反応で生成するフエノール蒸気および若干の未
反応単量体は、かくはん反応器20からオーバヘ
ツドで導管24を通り蒸留塔26へ進み、そこで
オーバヘツド混合物は導管31を通り蒸留塔26
へ入る再循環フエノールと接触する。蒸留塔はフ
エノール蒸気に同伴された単量体を除去し、単量
体を導管29を通りかくはん反応器20へ戻す。
蒸留塔26からオーバヘツドで出るフエノール蒸
気は導管28を通り凝縮器30へ進む。再循環フ
エノールの一部分は導管31を通し蒸留塔26へ
再循環され、残りは導管32を通し留出物タンク
34へ送られる。留出物はタンク34から導管3
8を通り留出物タンク34へと再循環される。留
出物タンクからの蒸気は導管36を通り冷凍トラ
ツプ(図示してない)へ排出される。留出物タン
ク34からの液体生成物は導管40を通り工程か
ら除去される。
前重合反応はかくはん反応器45で続けられ、
この反応器は約250〜約300℃の範囲の温度で、約
10〜50mmHg絶対圧で、1時間の滞留時間で操作
される。全除去可能フエノールの30%がこの段階
中除去されて、280℃で約10000cpの融解粘度を
もつ反応混合物を生じる。この段階での反応混合
物の固有粘度は約0.18dl/gである。反応混合物
またはプレポリマーは反応器45から導管46を
通し除去される。
反応器45で生成したフエノール蒸気および若
干の未反応単量体を導管21でオーバヘツドで蒸
留塔25へ送り、そこでオーバヘツド混合物を導
管35を通り蒸留塔25へ入る再循環フエノール
と接触させる。蒸溜塔はフエノール蒸気に同伴さ
れた単量体を除去し、単量体を導管23を通し反
応器45へ戻す。蒸留塔25からオーバヘツドで
出るフエノール蒸気は導管27を通し凝縮器33
へ行く。再循環フエノールの一部分は導管35を
通り蒸留塔25へ戻され、残りは導管37,32
を通し留出物タンク34へ送られ、第1図に関し
上記のように処理される。
再び第2図を参照し、全重合生成物は導管46
を通しぬぐい膜反応器48に連続的に送られる。
反応器48では、融解プレポリマーは反応器の頂
部に導入され、ぬぐい膜反応器48中のゆつくり
回転する羽根に応答して反応帯域を下方に進み、
この反応器は約280〜310℃の範囲の温度で約1〜
約10mmHg絶対圧で操作される。反応器48の底
部からの重合体生成物は導管64を通りぬぐい膜
反応器66の上部へ進み、反応器66では温度は
約290〜330℃で、圧力は0.1〜0.5mmHgであり、つ
いでぬぐい膜反応器66のゆつくり回転する羽根
に応答して反応器66を下方に進む。重合体生成
物は反応器66の底部から導管84を通し工程か
ら除去される。
反応器48は噴霧凝縮器52を備え、この凝縮
器は導管50を通るオーバヘツド蒸気を受け、凝
縮フエノールを導管54を通し留出物タンク56
へ排出する。留出物タンク56からの液体流出物
は、半連続法に関し記載したように処理される。
類似の方式で、反応器66からの蒸気生成物は導
管68を通り噴霧凝縮器70に行き、そこから凝
縮物は導管72を通り留出物タンク74に進む。
留出物タンク74からの液体流出物は半連続法に
関し記載したように処理される。
エチレングリコールを導管82を通し留出物タ
ンク74に導入し、そこからエチレングリコール
を導管78を通し噴霧凝縮器70の頂部へ再循環
し、そこでエチレングリコールはフエノール蒸気
の凝縮と溶解を助ける。エチレングリコールの別
の部分は導管76を通し留出物タンク56へ循環
され、ついで再循環導管58を通り噴霧凝縮器5
2の頂部へ循環され、そこで類似の機能を果す。
一方、本発明の重合段階で押出機を使う本発明
の具体化を示す、第4図に示されるように、融解
プレポリマーは導管46からぬぐい膜反応器86
の頂部に連続導入され、反応器86の回転羽根
(図示してない)に応答して反応帯域を下方へと
進み、反応器86は約280〜310℃の温度範囲で約
1〜約10mmHg絶対圧で操作される。反応器86
の底部からの重合体生成物は導管102を通り排
気押出反応器104のヘツドへ進み、反応器10
4の回転スクリユー(図示してない)に応答して
上記反応器を水平に進み、反応器104は約300
〜約350℃の温度範囲で約0.1mmHg以上から約1
mmHg以下の絶対圧で操作される。重合体生成物
は反応器104の末端部から導管106を通り工
程から除去される。
反応器86を噴霧凝縮器90を備え、これは導
管88を通るオーバヘツド蒸気を受け、凝縮フエ
ノールを導管92を通し留出物タンク94へ排出
する。留出物タンク94からの液体流出物は分割
され、その一部分は導管98を通し工程から排出
され、残りは反応器86から導管88を通り入つ
てくる追加の蒸気と接触さすため導管96を通し
噴霧凝縮器90の頂部へ再循環する。噴霧凝縮器
からの蒸気は導管100を通りオーバヘツドで冷
凍トラツプ(図示してない)へ行く。
反応器104からのオーバヘツド蒸気は反応器
104から導管108を通し冷凍トラツプ(図示
してない)へ排気される。
A 反応物
本発明の方法の反応はジカルボン酸と6〜20
個の炭素原子のベンゼンまたはナフタレン系列
のモノヒドロキシ芳香族化合物とのジエステル
を使う。
モノヒドロキシ芳香族化合物の例は、特開昭
56−8430号および同56−8429号公報に明らかに
されている。ベンゼン系列のモノヒドロキシ化
合物、特にフエノールが好ましい。
本発明の方法に有用なジカルボン酸もよく知
られており、次の構造式により表わすことがで
きる。
ただし、Xは酸素または硫黄であり、Zは−
Ar−または−Ar−Y−Ar−であり、Arはビ

G、OGからなる群から独立に選ばれ、mはO
からE上の置換可能な水素原子数までの整数で
あり、bはOからAr上の置換可能な水素原子
数までの整数であり、xは0または1である。
ビスフエノールに複数のG置換基があるとき
は、この置換基は同一かまたは異なることがで
きる。TおよびT′置換基はヒドロキシル基に
対しオルト、メタ、またはパラ位に存在でき
る。上記炭化水素基は次のように炭素原子をも
つことが好ましい。1〜14個の炭素原子のアル
キル、ハロアルキル、アルキレン、ハロアルキ
レン、6〜14個の炭素原子のアリール、ハロア
リール、アリーレン、ハロアリーレン、7〜14
個の炭素原子のアルキルアリール、ハロアルキ
ルアリール、アリールアルキル、ハロアリール
アルキル、4〜14個の炭素原子のシクロアルキ
ル、ハロシクロアルキル、シクロアルキレン、
ハロシクロアルキレン。さらに、上記ビスフエ
ノールの混合物を使つて、特に所望の性質の重
合体を得ることができる。ビスフエノールは一
般に12〜約30個の、好ましくは12〜約25個の炭
素原子を含む。ビスフエノールおよびビフエノ
ールは一般にふつうは固体である。好ましいビ
スフエノールはふつうビスフエノールAと呼ば
れる。
本エステルのエステル交換製造を実施するた
めの通常の反応操作は、特開昭56−8430号およ
び同56−8429号公報に記載されている。一般
に、使うヒドロキシル反応物、すなわちビスフ
エノールのモル量に化学量論的に当量のジカル
ボン酸反応物、すなわちジアリールエステルの
モル量を使う。カルボン酸エステル末端基をも
つポリエステル生成物を望むときは、ヒドロキ
シル反応物よりも過剰モルのジアリールエステ
ルを、たとえば上記ジアリールエステルの化学
量論的当量割合よりも約5モル%までまたはそ
れ以上過剰のジアリールエステルを使う。同様
に、ヒドロキシ末端基をもつポリエステルを望
むときは、ヒドロキシル反応物の上記化学量論
的当量割合よりも同様に過剰モルのビスフエノ
ールとグリコール調節剤を使う。特開昭56−
8430号、同56−8429号および同56−824号公報
におけるように、特に末端封鎖したポリアリー
ラートを望むときは、適当な末端封鎖剤をプロ
セスの適当な時間に導入する。
一つまたはそれ以上の上記反応物はふつうは
固体であるから、融解状態で実施される重合反
応に反応物を導入する前に反応物を融解するの
が一般に必要である。ふつう固体反応物を個々
に融解し、重合に添加前に混合できるが、固体
反応物の混合物は一般に個々の固体反応物の融
点より低温で融解するから、反応物を混合しつ
いで融解するのが好ましい。後者の好ましい具
体例を使うと、一般にふつうは固体の反応物を
融解するのに使うエネルギーを節約する。1980
年10月21日提出のJ.C.ローゼンフエルドらの係
属中の出願、米国特許出願第198980号で明らか
にされているように、使用ヒドロキシル成分に
対し化学量論割合よりも約0.05モル%以上から
1.8モル%以下までの過剰のジアリールエステ
ルを使い本発明は有利に実施される。
B 触媒
また通常のエステル交換反応の実際に従え
ば、本発明のエステル交換反応に存在させるこ
との好ましい触媒は酸性、中性、または塩基性
触媒であり、上記分類は触媒を水のような極性
イオン化溶剤に溶かしたとき、通常の酸−塩基
指示薬と触媒との反応に基づく。
特開昭56−136819号公報に記載のように、塩
基性触媒を使うのが好ましい。
特開昭56−136819号に記載のように、反応塊
に導入前に、たとえば融解することにより、ま
たは液体のまたはふつうは固体だが低融点の溶
剤に溶かすことにより、塩基性触媒を液体形に
変えるのが好ましい。
常温でふつうは固体の触媒、特に塩基性触媒
を上記のように溶融状態または溶液状態の液体
形で使用すると、エステル交換反応の初期部分
が促進され、また重合反応への触媒の計量導入
が容易となるため、触媒と大気中の水分との過
度の接触を避けることができる。また、液体状
態の塩基性触媒と溶融状態の反応物とを実質的
に同時に重合反応に導入すると、エステル交換
反応の開始前に触媒が反応物と接触するのを避
けることができ、品質の優れた(例、着色や黒
色はん点の生成が少なく、後述のように多分散
性の面で優れた)ポリエステル生成物が得られ
る。
適当な塩基性触媒はリチウム、ナトリウム、
カリウム、ルビジウム、セシウム、フランシウ
ムのようなアルカリ金属、および上記アルカリ
金属の炭酸塩、水酸化物、水素化物、水素化ホ
ウ素物、フエノラート、ビスフエノラート(す
なわちビスフエノールまたはビフエノールの
塩)、カルボン酸塩たとえば酢酸塩または安息
香酸塩、酸化物を含む。上記組のアルカリ金属
およびその化合物の代りに、族および族の
元素、たとえばカルシウムエ、マグネシウム、
アルミニウムの金属およびその化合物も使用で
きる。他の塩基はトリアルキルまたはトリアリ
ールスズヒドロキシド、アセタート、フエノラ
ートなどを含む。
触媒の例はリチウム、ナトリウム、カリウ
ム、ルビジウム、セシウム、フランシウム金
属、カリウムまたはルビジウムの炭酸塩、水素
化カリウム、水素化リチウム、水素化ホウ素ナ
トリウム、水素化ホウ素カリウム、酢酸カルシ
ウム、酢酸マグネシウム、アルミニウムトリイ
ソプロポキシド、トリフエニルスズヒドロキシ
ドである。
フエノールがふつうは固体の触媒の好ましい
溶剤である。使用できる置換フエノールは次の
構造式をもつものを含む。
ただし、Rは1〜10個の炭素原子のアルキ
ル、1〜10個の炭素原子のアルコキシ、6〜10
個の炭素原子のアリール、クロロ、ブロモ、ま
たはその混合物であり、nは1または2であ
る。
典型的溶剤はo−ベンジルフエノール、o−
ブロモフエノール、m−ブロモフエノール、m
−クロロフエノール、p−クロロフエノール、
2,4−ジブロモフエノール、2,6−ジクロ
ロフエノール、3,5−ジメトキシフエノー
ル、o−エトキシフエノール、m−エチルフエ
ノール、p−エチルフエノール、o−イソプロ
ピルフエノール、m−メトキシフエノール、m
−プロピルフエノール、p−プロピルフエノー
ルなどを含む。
特に有用な他の溶剤はエーテル型のもの、た
とえばテトラヒドロフランおよび種々のグリ
ム、たとえばエチレングリコールジメチルエー
テルなどであり、亜リン酸トリフエニルおよび
亜リン酸トリス(ノニルフエニル)のような液
体亜リン酸エステルおよびリン酸トリメチルま
たはトリエチルのようなリン酸エステルも希釈
剤として有用である。
触媒の組合せおよびフエノールの組合せまた
はフエノールと溶剤の組合せも使用できる。
特に好ましい液体塩基性触媒は、フエノール
のように溶解したふつうは固体の低融点有機溶
剤に溶解して仕込む。すぐれた結果を支える特
に好ましい触媒は、特開昭56−136819号に記載
のように、各々融解フエノールに溶解した塩基
性触媒、ルビジウムフエノキシド、カリウムフ
エノキシド、カリウムボロフエノキシドであ
る。
好ましくはまた、塩基性触媒を使う場合は、
特開昭56−136819号に記載のように、触媒を上
記融解反応物と同時に重合に導入し、エステル
交換開始前に触媒の存在での反応物の加熱を避
ける。
上記より好ましくない触媒は、金属酸化物、
金属酢酸塩、チタン、およびスズ化合物を含
む。適当な金属酸化物は三酸化アンチモン、酸
化ゲルマニウム、三酸化ヒ素、酸化鉛、酸化マ
グネシウム、酸化亜鉛を含む。適当な金属酢酸
鉛は酢酸コバルト、酢酸亜鉛、酢酸カドミウ
ム、酢酸マンガンを含む。適当なチタン化合物
はチタン酸テトラブチル、チタン酸テトライソ
プロピルのようなチタン酸エステルを含む。適
当なスズ化合物はジブチルスズオキシド、ジブ
チルスズメトキシド、ジブチルスズジラウラー
トを含む。
通常のエステル交換反応の実際に従えば、エ
ステル交換の既知の技術に従つて触媒的に有効
量の、たとえばビスフエノール基準で約0.005
〜約2モル%またはそれ以上の、好ましくは約
0.01〜1モル%の触媒を使う。
C 半連続エステル交換に対する前重合段階
本発明の上記半連続法の具体例に従えば、前
重合段階はバツチ式で、重合段階は連続式で実
施される。固有粘度約0.1以下〜約0.3dl/gの
範囲で、融解粘度約100000cpまでに相当する
ポリエステルオリゴマーを製造するための前重
合段階の反応は、通常のかくはん装置を有し直
列につないだ通常の設計の1個、2個、3個ま
たはそれ以上の反応タンクで実施できる。本発
明の半連続法具体例に従う前重合反応段階の実
施には、反応器として1個のかくはん反応タン
クを使うのが好ましい。
反応タンクは反応混合物の温度で気化する反
応のフエノール化合物副生物のオーバヘツドを
除去するための蒸留装置を備えている。若干の
反応物がフエノール副生物蒸気流と共に同伴で
きるから、同伴単量体を分離し、凝縮し、前重
合段階の反応混合物に戻すように、フエノール
副生物除去系はフエノールオーバヘツド蒸気流
を分留し凝縮する装置を含むのが望ましい。半
連続操作では、重合段階の操作に関連し下記す
るように、前重合段階のフエノールオーバヘツ
ド蒸気および重合段階からのフエノールオーバ
ヘツド蒸気をエチレングリコールまたは同等の
高沸点のフエノールの溶剤の存在で凝縮させ
る。フエノールオーバヘツド流を凝縮工程前に
一緒にすることができる。
本発明の方法の実施の半連続法の前重合段階
は一般に上記バツチ式タンク反応器と直列につ
ないだ保持またはサージタンクを含む。このタ
ンクは望むときはかくはん装置を備えることが
でき、重合段階へ連続式に供給するため、未反
応融解ビスフエノールおよびジアリールエステ
ル単量体を含む融解オリゴマーのバツチを集
め、保持する役目をする。上記反応物を融解状
態に保つため、保持タンクは直前のタンクと実
質上同じ温度に保たれる。
本発明の実施の半連続法では、前重合をバツ
チ反応器で約100℃以上から約350℃までの温度
で、好ましくは約160〜330℃、特に約200〜約
300℃で、ほぼ常圧から約10mmHg絶対圧まで
の、特に約1.0mmHgまたはそれ以下までの減圧
下で実施し、反応が進行するにつれ温度を上げ
圧力を減少することによりフエノール副生物の
除去を容易にする。便利には、本発明の半連続
法具体化に従い前重合段階のバツチ反応器では
反応温度に勾配をかけおよび反応圧力を段階的
に減らしながら触媒を添加する。
D 連続エステル交換に対する前重合段階
前重合段階の完全連続操作においては、実質
上連続式で反応を実施するために、バツチ式操
作で使つたようなかくはん反応タンクを使用す
る。好ましくは直列の2個のかくはんタンク反
応器を前重合段階の連続操作に対し使う。望む
ときは、通常のかくはんタンク反応器の一つま
たは全てを、同方向流的に操作する次で特に記
載する型の機械かくはん薄膜反応器でおきかえ
ることができる。完全連続操作法では、前重合
段階は好ましくはエステル交換のフエノール副
生物の除去および同伴単量体の分離のため、重
合段階で使うのとは別の蒸留装置を使う。連続
前重合に使うフエノール副生物蒸留除去系で
は、段階の各反応器からのフエノール化合物蒸
気流(痕跡の同伴単量体を含む)はオーバヘツ
ドで分留塔へ進み、この分留塔は液体同伴単量
体を分離し反応器に戻し、フエノール蒸気は分
留塔から流れ、凝縮器を通り液体凝縮物として
集められ、ついで冷凍トラツプへ流し、そこで
固化される。バツチ式前重合段階の終りに使用
するサージまたは保持タンクははぶかれるの
で、オリゴマーおよび未反応のビスフエノール
とジアリールエステルは直接下記の重合段階へ
送られる。
上記の前重合のバツチ式操作に対し記載した
ものと実質上類似の反応条件を使うが、ただし
反応温度および圧力に勾配をつけることははぶ
くのが望ましい。
E 重合段階
実質上連続方式で実施される本法の重合段階
では、1個、2個、3個、またはそれ以上の直
列の向流機械かくはん薄膜反応器を使うのが望
ましく、これに後述のように他の反応器を併用
してもよい。上記のように、連続式で粘稠な物
質の反応の実施に対し既知の薄膜反応器は、機
械かくはんのためおよび物質を反応器を通し反
応器の壁に付着する薄膜として移動させるため
回転スクリユーを使う。本発明で使う薄膜反応
器は一般に約0.1mm以下〜約10mm厚さの、好ま
しくは約6mm以下の薄いかきまぜられた膜の移
動を与える。
機械かくはん薄膜反応器は、種々の粘度の物
質の反応用に適当な構造とモーターの馬力のも
のが入手できる。比較的低粘度から約0.1×106
センチポイズまでの粘稠物質の反応に適した比
較的低馬力の軽量構造の機械かくはん薄膜反応
器は、ルワ・コポレーシヨン製のビスコン・ポ
リマー・マシンズMKとして入手できる。
適当な重量構造の高馬力の機械かくはん薄膜
反応器が、一層粘稠な物質すなわち0.1×106セ
ンチポイズ以上の粘度の物質の反応のため入手
でき、HM(適当な粘稠な物質用)およびHS
(特に粘稠な物質用)の名称でルワ・コポレー
シヨンにより製造販売されているフイルムトル
ーダー・ポリマー・マシンズとして入手でき
る。上記型の機械かくはん薄膜反応器は、薄膜
反応器で処理される物質から蒸気を向流および
同方向流で除去する両設計のものが入手でき
る。本発明の方法の重合段階では、向流機械か
くはん薄膜反応器を使つて、フエノール副生物
を薄膜反応器を通る反応塊の流れと向流で除去
するようにする。
薄膜反応器、特に機械かくはん薄膜反応器
(同方向流および向流型の両者)は、ビユレタ
ン「ルワ・ポリマー・テクノロジー −ルワ・
ポリマー・マシンズ−HS−19」、ルワ・コポレ
ーシヨンおよびF.ウイドマー「薄膜装置での粘
稠物質の処理」、ルワ・コポレーシヨン、1970
年に詳しく記載され、例示されている。
所望により、上記本発明の具体化による本発
明の方法の最後のぬぐい薄膜反応器の代りに、
複スクリユー押出反応器を使つて、生成物から
ポリエステルゲルと焦げ物質を実質上排除し、
また調和した均一の分子量の生成物を得ること
ができる。このような押出機装置は典型的には
細長い一般に水平な室または胴部、供給装置と
連結しているヘツドまたは入口端を含んでい
る。押出ダイス型(または先端プレート)のよ
うな押出部分は上記室の他端を終らせている。
両端の中間に、減圧をかけまた温度を制御する
装置がある。蒸気を抜き出すための口が備えら
れている。当該部屋内には組成物の前方移動の
ため、融解ポリエステル反応塊を入口端から先
端プレートの方へ押出機を通し前方に推し進め
るため適当に位置した1個またはそれ以上のス
クリユーのような機械装置が備えられている。
このスクリユーは高粘度でも融解ポリエステル
反応塊を前方へ推し進める。副生物の気化中、
このスクリユーは作用し部屋内の残存ポリエス
テル反応塊を混練し、その取扱と押出機ダイス
型を通る前方移動を容易にし、そこで押出機部
屋内のポリエステルの実質上の同伴の避ける。
一般に、本発明によれば、スクリユーが互に
同方向に回転する2スクリユー押出機を使う。
1個以上の複段階押出機を直列で使用できる
が、1個の押出機を使うのが好ましい。
また、1個以上のぬぐい薄膜反応器を押出機
の前に置くことができるが、1個のぬぐい膜反
応器とつぎの本押出反応器の組合せが本法の重
合段階に対し好ましい。
本発明のこの具体化の実施に使われる型の押
出機は一般にB.O.プレーらの米国特許第
3335111号に記載され、この記載をここで引用
文献とする。
本発明で意図している好ましい排気2スクリ
ユー押出機は、K.アイゼらの上記西独国特許
出願公開第22328774号に記載のものと類似であ
る。この出願の記載をここで引用文献とする。
本発明の好ましい押出機は、5個の減圧帯域
を含むが、上記帯域3〜6個を含む相当する押
出機を使用できる。
一方、一層好ましくはないが、本発明に従う
完全連続エステル交換重合の実施において、高
粘稠塊の処理に適当として当該技術で既知の強
力かくはん機を備えた他の反応器を使用でき、
たとえばZ.タドモアら、プラスチツクス・エン
ジニアリング、1979年11月、20〜25頁に記載の
ような「デイスパツク」重合体処理反応器を使
用できる。
本半連続エステル交換法の重合段階では、直
列につないだ2個の向流機械かくはん薄膜反応
器を使うのが好ましい。好ましくは薄膜反応器
の両者は上記の高せん断型のものである。便利
な場合は、この段階の第1薄膜反応器は適度に
粘稠物質の取扱に適した上記型のもので、第2
の薄膜反応器は上記高せん断型のものである。
本発明に従えば、プロセスの重合段階は一般に
前重合で使つた温度より幾分高温で、約150〜
約400℃またはそれ以上の範囲で、好ましくは
225〜約350℃で、特に約150〜約330℃で実施さ
れ、反応圧力は約100〜約0.7mmHg絶対圧の範
囲であり、この段階の反応中反応温度を上げま
た反応圧力を下げる。
重合段階で2個の薄膜反応器を使う本法の特
に好ましい操作によれば、第1薄膜反応器は約
295〜約305℃で、特に約300℃で、約5〜約15
mmHg絶対圧で、特に約10mmHg絶対圧で、重合
段階での薄膜反応器表面平方メートル当り1時
間当り約4〜16Kgの、特に約8〜12Kgの反応器
通過融解反応混合物流量で、約10〜約200rpm
のスクリユー速度で、特に約0.5〜1m/秒の
回転子先端速度を生じるスクリユー速度で操作
する。
本発明の上記の特に好ましい操作に従えば、
重合段階の第2薄膜反応器は約280〜約325℃
で、さらに好ましくは約300〜315℃で、特に約
305℃で、約0.5以下〜約5mmHg(絶対圧)の範
囲で、好ましくは約0.5以下〜約1.0mmHg(絶対
圧)の反応圧力で、当該段階の前の薄膜反応器
に対し記載したものと実質上同一の反応混合物
流量で、上記のようなスクリユー先端速度で操
作する。
重合段階の最終薄膜反応器は、融解ポリエス
テル生成物を除去する加熱ダイス型を備えるの
が望ましい。反応器からの生成物の除去を容易
にするため、ダイス型を薄膜反応器より約10℃
高温に保つのが好ましい。
複スクリユー排気押出機を重合の最終反応器
として使う本発明の具体化に従えば、押出機を
一般に減圧で操作する。減圧は圧力プロフイル
に従うことができ、または実質上均一である。
押出機の操作に減圧プロプイルを使うときは、
減圧は押出機の供給端で最高であり、押出機に
沿つて減少し、押出機の出口端で最低減圧とな
るようにする。有利には、減圧プロフイルは押
出機の供給端で約1.0mmHg絶対圧以下から、押
出機の出口端で約0.1mmHg絶対圧までの範囲で
あり、好ましくは約0.8mmHgから約0.2mmHgま
での範囲である。
好ましくは減圧を押出機で実質上均一に、有
利には約1.0以下〜約0.1mmHg絶対圧の範囲に、
好ましくは約0.8〜約0.2mmHg絶対圧に保つ。
押出機はそのなかの融解反応塊または融解物
に実質上均一温度を与える温度条件で操作さ
れ、または押出機中の融解物に温度プロフイル
を与えるような温度条件で操作される。
押出機の全帯域で実質上均一な融解温度、少
なくとも約250℃から約390℃までの範囲、好ま
しくは約300〜約350℃、特に約320〜約340℃の
均一融解温度が有利である。
好ましくは、本発明に従い、押出機の操作に
おいて融解温度プロフイルを使い、最低融解温
度は押出機の供給端であり、融解温度は徐々に
または押出機に沿う段階で上昇し、押出機の出
口端で最高融解度となるようにする。このプロ
フイルに従えば、融解温度は有利には押出機の
供給端で約250〜約390℃の範囲で、押出機の出
口端で好ましくは約300〜約350℃、特に約320
〜約340℃である。
本押出機のスクリユー速度は一般に約50〜
200rpm、好ましくは約100〜150rpmである。
望むときは、特に当該段階の第1反応器に単
量体反応物を導入することによつて、重合段階
に追加の単量体反応物を導入できるが、好まし
くは重合段階で存在する未反応単量体は前重合
で反応しなかつたものであり、一般に使う全単
量体の約10重量%以下の量である。
本発明の重合段階で連続重合の開始において
は、オリゴマーのオーバヘツド損失を避けるた
めに、一般に薄膜反応器で圧力を徐々に下げ
て、反応で使う上記反応圧に到達させる。一般
に重合段階の反応の開始においては、圧力を常
圧から約40mmHg絶対値に約144mmHg(絶対
圧)/分の速度で下げ、ついで約10mmHg(絶対
圧)に約15mmHg(絶対圧)/時間の速度で下
げ、その間みたした反応器を重合段階で使う速
度に加熱する。
本発明の方法を完全連続法で実施する場合、
この段階の薄膜反応器からフエノール副生物蒸
気を除くのに使う分留装置は、前重合段階の相
当する分留装置とは異なつた別のものが望まし
い。この段階の薄膜反応器の各々からオーバヘ
ツドで除去されるフエノール化合物蒸気流を、
エチレングリコールのようなフエノールの溶剤
および蒸気圧降下剤またはフエノール蒸気の同
等の溶剤および蒸気圧降下剤の循環ループで操
作する噴霧凝縮器に送るのが好ましい。他の溶
剤はジエチレングリコール、高級グリコールの
ようなグリコールを含む。好ましくは、各噴霧
凝縮器のグリコール循環ループは各々独立に操
作する。
F 本発明の生成物
本発明の方法は、改良された減少した色の生
成物を提供する。重合段階で押出機を使う半連
続式重合の実施で得られる上記の有害な生成物
の色の結果からは、本発明の半連続法の生成物
の色は予想外である。
液体反応物と同時に液体形の塩基性触媒を重
合に導入することを意図している本発明の上記
の好ましい具体化に従えば、低い多分散性Dの
ポリエステルが予想外にも得られる。Dは次式
D=Mw/Mnにより定義され、Mwはポリエステ

ビスフエノールとジカルボン酸のポリエステ
ルのような線状縮合重合体の多分散性は、生成
物分子の分子量分布のひろがりの既知の尺度で
ある。Dの約2.0以上から約2.3までの範囲の低
値は、狭い分子量分布を示しており、K.G.デ
ンビー、Trans.Faraday Soc.,43巻、648頁
(1947年)に示されているようにバツチ式縮重
合の線状生成物に特徴的なことが知られてい
る。たとえば約2.5〜約6またはそれ以上の範
囲のDの高値は連続式または半連続式縮重合の
線状生成物に特徴的なことが知られている。
予想外にも、本発明の上記好ましい具体化の
ポリエステル生成物は、半連続ポリエステル化
反応技術を使い製造するが、低多分散性、すな
わちバツチ式重合の生成物に特徴的な分子量分
布を示し多分散性を有する。融解反応物の添加
と同時に液体塩基性触媒を添加する反応の半連
続法を使う本発明の上記の好ましい具体化によ
り得られる低多分散性のポリエステル生成物
は、一般に増加した衝撃強さ、低いゲル濃度、
低い遊離単量体濃度をさらに特徴としており、
これらの性質は従来はエステル交換重合のバツ
チ法により製造した低多分散性の相当するポリ
エステルでのみ得ることができた。しかし、よ
く知られているように、バツチ式製造は半連続
または連続重合製造法に比較し、ビスフエノー
ルとジカルボン酸のポリエステルのような重合
体の大規模製造には商業上望ましくない。
連続エステル交換重合法によつても、すぐれ
た性質の生成物が製造される。さらに、本発明
の方法の連続方式は相対するバツチ法とは異な
り、反応条件を変えることによつて生成物の多
分散性を変えることができる、すなわち増大ま
たは拡大することができる。反応塊の滞留時間
分布に影響を与える反応条件を変えることによ
つて、生成物の多分散性を変化できる。
重合の最終反応器として、ぬぐい薄膜反応器
の代りに排気複スクリユー押出機反応器を使う
本発明の上記具体化により製造される高分子量
ポリエステル、すなわち約0.5dl/g以上のポ
リエステル固有粘度に相当する分子量のポリエ
ステルは、上記の有利な性質を特徴としてお
り、さらに褐色ゲルおよび黒色焦げ物の小さな
みにくい粒子の実質上不在を特徴としている。
この具体化を使う本発明の半連続および連続法
によつて、高分子量ポリエステルが一般に実質
上一致した分子量で製造される。
ここで使う重合体粘度は「エンサイクロペジ
ア・オブ・ポリマー・サイエンス・アンド・テ
クノロジー」、マルク、ガイロード編、14巻、
インターサイエンス・パブリシヤーズ(ワイリ
ー・アンド・サンズ)1964年、717〜719頁に定
義されている通りである。
以下の実施例は、本発明をさらに具体的に例示
するが、本発明を限定する意図はない。本発明の
範囲と精神から離れることなく、本発明に種々の
変形が可能である。
本明細書ではことわらない限り、温度は℃であ
り、部、パーセント、割合はすべて重量で示す。
実施例1〜10は、本発明の半連続式もしくは完
全連続式製造方法に関する予備的実験を例示す
る、バツチ式で行つた参考例を示すものである。
実施例 1(参考例)
A 触媒の調製
融解フエノール約800c.c.を1の三ツ口フラ
スコに仕込み、機械かくはんして乾燥窒素のブ
ランケツト下に置き、還流まで加熱した。フエ
ノールを6インチのビグル−カラムを通し常圧
で蒸留し、約500c.c.フエノール中心留分を採取
した。
蒸留フエノール88.1gを窒素入口、機械かく
はん機、温度計を有するY字管、乾燥管(ドラ
イエライトを充てんした)を有する250c.c.の三
ツ口フラスコに移した。系を乾燥窒素のブラン
ケツト下に置き、70℃に加熱した。KBH41.00
gを加えた。約20分後、固体の大部分は溶解
し、温度は55℃で、さらにKBH43.23gを加え
た。さらに2時間後、反応温度は71℃で、溶液
は透明な帯灰白色であり、これを冷した。
B プレポリマーの製造
ビスフエノールA4.61モル(1052.5g)、イソ
フタル酸ジフエニル3.46モル(1100.6g)、テ
レフタル酸ジフエニル1.15モル(366.9g)、を
真空炉で約75℃で数mmHgで一夜乾燥し、窒素
入口、機械かくはん機、温度計、受器として氷
水で冷した3フラスコを有するビグル−カラ
ム−蒸留ヘツド組合せを備えた5の樹脂釜に
仕込んだ。全反応物が液状になるように、反応
混合物を加熱マントルで186℃に加熱した。つ
いで、上記融解KBH4−フエノール溶液2.5c.c.
(触媒0.002305モル)を乾燥窒素のブランケツ
ト下加温注射器で添加した。190〜255℃で、約
1mmHgまで徐々に減圧をかけて、約3時間に
わたりフエノールを絶えず除去した。ついで透
明淡黄色プレポリマーをアルミニウム箔内張ガ
ラストレーにあけた。固有粘度は0.19dl/g
(sym−テトラクロロエタン、30℃)であつた。
このプレポリマーはごく淡色し、外観はわずか
に曇り、もろかつた。フエノール798.1gが受
器に集められた。
C 重合
上記プレポリマーを砕き、その1500gを2ガ
ロンの油加熱かくはん反応器に仕込んだ。反応
器を窒素のブランケツト下に置き、一夜放置し
た。
減圧を反応器にかけた。反応混合物を2.1時
間で290℃に加熱し(5rpmのかくはんを1.0時
間で、139℃で開始した)、この点で減圧は0.6
mmHgであつた。この条件(温度約295℃、0.6
mmHg、5rpm)で4.3時間重合を続けた。つい
で、反応器を開け、粘稠な淡黄色透明重合体を
除去した。冷すと、重合体は透明で、著しくね
ばり強く、固有粘度0.61dl/g(sym−テトラ
クロロエタン、30℃)を有していた。

Low values of D in the range from about 2.0 or higher to about 2.3 indicate a narrow molecular weight distribution and are not consistent with batchwise distribution as shown by KG Denby, Trans.Faraday Soc., vol. 43, p. 648 (1947). It is known that linear products of formula polycondensation are characteristic. These properties could hitherto only be obtained with corresponding polyesters of low polydispersity produced by the batch process of transesterification polymerization. However, as is well known, batch production is commercially less desirable than semi-continuous or continuous polymerization processes for large scale production of polymers such as polyesters of bisphenols and dicarboxylic acids. Continuous transesterification polymerization processes also produce products with excellent properties. Furthermore, the continuous mode of the process of the invention, unlike its batch counterpart, allows the polydispersity of the product to be varied, ie increased or broadened, by varying the reaction conditions. By varying the reaction conditions, which affect the residence time distribution of the reaction mass, the polydispersity of the product can be varied. High molecular weight polyesters produced by the above embodiment of the invention using an evacuated double screw extruder reactor instead of a wiped film reactor as the final reactor of the polymerization, i.e. corresponding to a polyester intrinsic viscosity of about 0.5 dl/g or more. Various modifications can be made to the invention without departing from the scope and spirit of the invention. Unless otherwise indicated herein, temperatures are in °C and all parts, percentages, and proportions are by weight. Examples 1 to 10 are reference examples conducted in batch mode, illustrating preliminary experiments regarding the semi-continuous or fully continuous production method of the present invention. Example 1 (Reference Example) A. Catalyst Preparation Approximately 800 c.c. of molten phenol was placed in a three-necked flask, mechanically stirred, placed under a blanket of dry nitrogen, and heated to reflux. The phenol was distilled through a 6-inch Viguru column at normal pressure, and approximately 500 c.c. of phenol center fraction was collected. 88.1 g of distilled phenol was transferred to a 250 c.c. three-necked flask with a nitrogen inlet, mechanical stirrer, Y-tube with thermometer, and drying tube (filled with dryerite). The system was placed under a blanket of dry nitrogen and heated to 70°C. KBH 4 1.00
g was added. After approximately 20 minutes, most of the solid had dissolved and the temperature was 55° C., and an additional 3.23 g of KBH 4 was added. After another 2 hours, the reaction temperature was 71° C. and the solution was a clear off-white color and was allowed to cool. B. Production of prepolymer 4.61 mol (1052.5 g) of bisphenol A, 3.46 mol (1100.6 g) of diphenyl isophthalate, and 1.15 mol (366.9 g) of diphenyl terephthalate were dried in a vacuum oven at approximately 75°C and several mmHg overnight. Five resin kettles were equipped with a Vigre-column-distillation head combination with a nitrogen inlet, a mechanical stirrer, a thermometer, and three ice-water-cooled flasks as receivers. The reaction mixture was heated to 186° C. with a heating mantle so that all the reactants were liquid. Next, 2.5 cc of the above melted KBH 4 -phenol solution
(0.002305 moles of catalyst) was added via a warm syringe under a blanket of dry nitrogen. At 190-255°C, phenol was continuously removed over a period of about 3 hours by gradually applying vacuum to about 1 mmHg. The clear pale yellow prepolymer was then poured into an aluminum foil lined glass tray. Intrinsic viscosity is 0.19dl/g
(sym-tetrachloroethane, 30°C).
The prepolymer was very light in color, slightly cloudy in appearance, and brittle. 798.1 g of phenol was collected in the receiver. C Polymerization The above prepolymer was crushed and 1500 g thereof was charged into a 2 gallon oil heated stirred reactor. The reactor was placed under a nitrogen blanket and left overnight. Vacuum pressure was applied to the reactor. The reaction mixture was heated to 290 °C for 2.1 h (starting at 139 °C with 5 rpm stirring for 1.0 h), at which point the vacuum was 0.6
It was mmHg. This condition (temperature approximately 295℃, 0.6
Polymerization was continued for 4.3 hours at (mmHg, 5 rpm). The reactor was then opened and the viscous pale yellow transparent polymer was removed. When cooled, the polymer was clear, extremely tenacious, and had an intrinsic viscosity of 0.61 dl/g (sym-tetrachloroethane, 30°C). Examples 2-5 (Reference Examples) The method of Example 1 was repeated using different catalysts and conditions as shown in Table 1. Table 1 also shows the intrinsic viscosity of the polyester products produced.

入口、平らな環状先端を有する機械駆動ガラスか
くはん機、トラツプへ導ぴく曲管を備えた小さな
ガラス管状反応器(油加熱ジヤケツトを有する)
に仕込んだ。系を窒素のブランケツト下に置い
た。フエノールテトラヒドロフラン溶剤中のリチ
ウム金属の溶液0.3c.c.(0.00015モル)を反応混合
物に加え、混合物をかきまぜて230℃に加熱した。
減圧を徐々に約1時間で、230℃で1.15mmHgに
し、ついで約1.13mmHgでさらに30分加熱した。
ついで生成物を反応器から除いた。生成物はわず
かに曇つた淡色であつたが、若干の暗色粒子を有
していた。
実施例 7(参考例)
実施例6のように反応系を用意し、230℃に加
熱し、外観をしらべた。融解単量体中に浮ぶ黒色
粒子が認められ、実験を停止した。
実施例 8(参考例)
上記のように単量体を仕込んだが、触媒は入れ
なかつた。反応混合物を210℃に加熱し、ついで
融解反応物に触媒を添加し、重合を開始した。
230〜240℃で減圧を増しながら1.25時間フエノー
ルを除去し、生成物は透明(わずかに曇つた)で
淡黄色であつた。黒色斑点は認められなかつた。
重合体の固有粘度は0.33dl/g(sym−テトラク
ロロエタン、30℃)であつた。
上記プレポリマー(0.33dl/g)0.7gを250c.c.
の丸底フラスコの底に分布し、油浴で310℃で10
分、約0.1mmHgで加熱することにより薄膜重合を
実施した。生成重合体をまだ軟かいうちにフラス
コからかきとつた。生成重合体は透明な淡黄色
で、ねばり強く、0.59dl/g(sym−テトラクロ
ロエタン、30℃)の固有粘度を有していた。
実施例 9(参考例)
ビスフエノールA0.10モル(22.81g)、イソフ
タル酸ジフエニル0.050モル(15.92g)、テレフ
タル酸ジフエニル0.050モル(15.92g)を上記の
ように反応器に仕込み、210℃で溶解し、ついで
触媒溶液0.3c.c.を加え、上記のように重合を実施
した。黒色斑点は認められなかつた。生成物は次
の性質を有していた。
プレポリマー:透明、淡黄色、0.27dl/g。
重合体:310℃で10分後、透明、淡黄色0.93dl/
g、310℃で30分後、透明、淡黄色、1.23dl/
g。
実施例 10(参考例)
触媒溶液0.1c.c.を使い実施例9のように操作を
くり返した。次の結果が得られた。
プレポリマー:淡色、曇つた、0.29dl/g。
重合体:310℃で10分後、淡色、わずかに曇つた、
0.58dl/g。
310゜で30分後、淡色、わずかに曇つた、0.74
dl/g。
実施例 11
次は第1図および第2図に記載の半連続法を使
う本法を記載する。
タービンかくはん機、不活性ガス供給口を備え
たかくはんした10ガロンの融解タンクで、イソフ
タル酸ジフエニル60.65g−モル、テレフタル酸
ジフエニル20.25g−モル、ビスフエノール
A81.25g−モルを融解した。この容器および次
のすべての容器/反応器は制御方式でジヤケツト
に熱油(サーミノール66)を循環することにより
加熱した。この融解タンクの内温を180±5℃に
保つた。乾燥窒素の遅い流を実験中融解タンクに
パージした。ついで融解単量体を10ガロンのステ
ンレス鋼のかくはんしたタンク反応器に移した。
融解タンクを2〜3気圧ゲージに加圧し、底弁を
開くことにより、上記の移しを行なつた。KBH4
と精製フエノールとを反応させて溶液を形成する
ことにより、本法の液体触媒を調製した。得られ
た触媒溶液はビスフエノールのモル基準で
KBH40.05モル%の水準で使つた。触媒は液体形
でかくはんタンク反応器に添加した。反応器の内
温を2時間15分で280℃に上げ、同時に内圧を70
mmHgに下げた。この時間中、副生物フエノール
を連続留去した。この時間の終りに、試料を集
め、固有粘度は0.175±0.005dl/gと測定され
た。反応器を加圧し、底弁を開くことによつて、
上記物質をかくはんサージタンクに移した。この
保持タンクを常圧、260±5℃、一定の窒素パー
ジ下に保つた。ついでプレポリマーを計量ギアポ
ンプを通し、ルワ・コポレーシヨンからの加熱表
面5.4平方フイートを有するフイルムトルーダー、
型HMの頂部供給口に連続供給した。この第1フ
イルムトルーダーで保つた内温、圧力、回転子速
度は夫々295℃、4mmHg、140rpmであつた。当
該物質を底から連続的にポンプで出し、同一寸法
の型HSの第2のフイルムトルーダーに供給した。
第2フイルムトルーダーの内温、圧力、回転子速
度は夫々305℃、1mmHg、100rpmであつた。こ
の条件で、重量平均分子量27.800、多分散性2.2
を有するポリエステルが20ポンド/時間の容量で
製造された。
このポリエステル生成物の性質は次の通りであ
つた。

次は第2図および第3図に記載のように連続法
を使う本法を記載する。
反応物の本質的に化学量論的混合物を融解タン
クに連続的に仕込み、窒素で適当にパージして空
気を排除した。実施例11のように触媒溶液を調製
し、液体単量体と共に第1のかくはん反応器に導
入した。直列で操作される第2表の4個の反応器
で反応を実施した。第2表は定常状態で各反応器

I prepared it in. The system was placed under a nitrogen blanket. 0.3 cc (0.00015 mol) of a solution of lithium metal in phenolic tetrahydrofuran solvent was added to the reaction mixture and the mixture was stirred and heated to 230°C.
Vacuum was gradually applied to 230° C. and 1.15 mm Hg over about 1 hour, followed by heating at about 1.13 mm Hg for an additional 30 minutes.
The product was then removed from the reactor. The product was slightly cloudy and light in color with some dark particles. Example 7 (Reference Example) A reaction system was prepared as in Example 6, heated to 230°C, and the appearance was examined. Black particles floating in the melted monomer were observed and the experiment was stopped. Example 8 (Reference Example) Monomers were charged as described above, but no catalyst was added. The reaction mixture was heated to 210°C, then catalyst was added to the molten reactant to initiate polymerization.
The phenol was removed at 230-240° C. with increasing vacuum for 1.25 hours, and the product was clear (slightly cloudy) and pale yellow in color. No black spots were observed.
The intrinsic viscosity of the polymer was 0.33 dl/g (sym-tetrachloroethane, 30°C). Add 0.7g of the above prepolymer (0.33dl/g) to 250c.c.
Distribute to the bottom of a round-bottomed flask and incubate at 310 °C in an oil bath for 10
Thin film polymerization was carried out by heating at approximately 0.1 mmHg for 1 min. The resulting polymer was scraped from the flask while it was still soft. The resulting polymer was clear, pale yellow, and tenacious, with an intrinsic viscosity of 0.59 dl/g (sym-tetrachloroethane, 30°C). Example 9 (Reference Example) 0.10 mol (22.81 g) of bisphenol A, 0.050 mol (15.92 g) of diphenyl isophthalate, and 0.050 mol (15.92 g) of diphenyl terephthalate were charged into a reactor as described above, and the mixture was heated at 210°C. Once dissolved, 0.3 cc of catalyst solution was added and polymerization was carried out as above. No black spots were observed. The product had the following properties: Prepolymer: transparent, pale yellow, 0.27dl/g. Polymer: After 10 minutes at 310℃, transparent, pale yellow 0.93 dl/
g, after 30 minutes at 310℃, transparent, pale yellow, 1.23 dl/
g. Example 10 (Reference Example) The operation was repeated as in Example 9 using 0.1 cc of the catalyst solution. The following results were obtained. Prepolymer: light color, cloudy, 0.29 dl/g. Polymer: After 10 minutes at 310℃, light color, slightly cloudy,
0.58dl/g. After 30 minutes at 310°, light color, slightly cloudy, 0.74
dl/g. Example 11 The following describes the present method using the semi-continuous method described in FIGS. 1 and 2. Diphenyl isophthalate 60.65 g-mol, diphenyl terephthalate 20.25 g-mol, bisphenol in an agitated 10-gallon melting tank equipped with a turbine agitator and inert gas inlet.
81.25 g-mol of A was melted. This vessel and all subsequent vessels/reactors were heated by circulating hot oil (Therminol 66) through the jacket in a controlled manner. The internal temperature of this melting tank was maintained at 180±5°C. A slow stream of dry nitrogen was purged into the melting tank during the experiment. The molten monomer was then transferred to a 10 gallon stainless steel stirred tank reactor.
The transfer was performed by pressurizing the melt tank to 2-3 atmospheres gauge and opening the bottom valve. KBH 4
The liquid catalyst of this method was prepared by reacting purified phenol with purified phenol to form a solution. The resulting catalyst solution is expressed on a molar basis of bisphenol.
KBH4 was used at a level of 0.05 mol%. The catalyst was added in liquid form to the stirred tank reactor. The internal temperature of the reactor was raised to 280℃ in 2 hours and 15 minutes, and at the same time the internal pressure was increased to 70℃.

The essentially stoichiometric mixture of reactants was continuously charged to a melting tank and suitably purged with nitrogen to exclude air. A catalyst solution was prepared as in Example 11 and introduced into the first stirred reactor along with the liquid monomer. The reaction was carried out in four reactors of Table 2 operated in series. Table 2 summarizes the conditions used in each reactor at steady state.

実施例 13、14および15
イソフタル酸ジフエニル/テレフタル酸ジフエ
ニル75/15混合物とビスフエノールAとの混合物
を大きな平トレーで約3時間、2mmHgで真空炉
乾燥し、ついでポリエチレン内張5ガロンのおけ
に秤量し入し、使用まで密封した。この実施例で
使つた量は第3表に示した。
イソフタル酸ジフエニル、テレフタル酸ジフエ
ニル、ビスフエノールAをステンレス鋼融解タン
クに仕込み、乾燥窒素のブランケツト下約180℃
で融解した。融解単量体混合物を加熱ラインを通
し連続かくはん油加熱反応器に移した。触媒(カ
リウム フエノキシド、フエノール中0.041モル
濃度溶液、0.0081モル、ビスフエノールA基準で
0.05モル%)を添加した。減圧をかけ、温度(は
じめ220℃)を徐々に上げた。約2.5時間後、圧力
は約70mmHgで、温度は280℃であつた。この点の
ポリエステルプレポリマーの固有粘度は約0.17
dl/gであつた。このプレポリマーを加熱ライン
を通して第2のかくはん反応器に移し、別のプレ
ポリマーを同様に第1のかくはん反応器で製造し
た。
第2のかくはん反応器からのプレポリマーを、
内温300℃、圧力1.50mmHg(絶対圧)に保つた垂
直ぬぐい薄膜反応器に約20〜25ポンド/時間で連
続供給した。ぬぐい薄膜反応器の頂部に供給され
た反応塊は重力によりまたピツチ付回転子羽根の
下方推力により推進され反応器を通し下へ流れ
た。この翼はまた薄膜反応器の加熱反応表面上の
重合体をかきまぜまた新しくした。薄膜反応器を
去る物質は約0.4dl/gの固有粘度を有していた。
当該重合体をぬぐい薄膜反応器の底からポンプ
で出し、5個の減圧排気口(各段階に1個)を有
する5段2スクリユー水平押出機に供給した。押
出機は約0.8mmHg(絶対圧)で、スクリユー速度
125rpmで操作された。圧力は胴部、すなわち押
出機を通し均一に保たれた。押出機の異なる段階
での融解物の温度は約320〜340℃の間に保たれ、
前者の温度は押出機の供給端の融解物温度であ
り、後者の温度は押出機の出口端の融解物の温度
である。押出機胴部の外側の次の温度帯域、帯域
(1)(押出機の供給端に近い)を305℃に、帯域(2)
(押出機の中央部付近)を310℃に、帯域(3)(押出
機の出口端に近い)を315℃に保つことによつて、
押出機内の上記融解物温度プロフイルを制御し
た。この操作条件で、淡黄色の透明なねばり強い
重合体が20ポンド/時間の速度で製造された。生
成物は本発明の教えに従い黒色焦げ物および褐色
ポリエステルゲル粒子を本質的に含まなかつた。
上記の半連続式ポリエステル製造法ははじめに
使用ビスフエノールのモル量に相当する化学量論
的割合よりも0.5モル%過剰のジアリールエステ
ル反応物を使い実施した。定常反応に達した後、
ポリエステル生成物の5試料を2時間間隔で除去
し、ポリエステルの固有粘度および黄色度指数色
を試験した。試料の固有粘度と焼け指数色の結果
の統計的偏差も決めた。このデータを第3表に実
施例13として報告する。工程に仕込むジアリール
エステル反応器の割合を調節し、ジアリールエス
テル0.75モル%過剰にした。
反応が定常状態に達した後、上記の生成物の試
料採取と試験操作を実質上上記のようにくり返し
た。得られた固有粘度と黄色度指数色のデータを
第3表に実施例14として報告する。
工程に仕込むジアリールエステル反応物の割合
を調節して、ジアリールエステル単量体1.0モル
%過剰にした。半連続反応が再び定常操作状態に
達した後、上記の生成物試料採取と試験操作を実
質上上記のようにくり返した。得られたデータを
第3表に実施例15として報告する。実施例13、
14、15の平均固有粘度の結果から得られた低い標
準偏差は、本発明に従い重合の最後の反応器とし
て押出反応器を使いポリエステルの半連続式製造
を実施する場合達成される生成物分子量の一致を
示している。
本発明を上で記載し、実施例で特別の具体化に
関し例示した。しかし、これらの具体化は本発明
を限定する意図はない。本発明の範囲と精神から
離れることなく、上記の特別の詳細において変形

Examples 13, 14 and 15 A mixture of diphenyl isophthalate/diphenyl terephthalate 75/15 and bisphenol A was oven dried in a vacuum oven at 2 mm Hg for approximately 3 hours in a large flat tray and then placed in a polyethylene lined 5 gallon pail. It was weighed and sealed until use. The amounts used in this example are shown in Table 3. Diphenyl isophthalate, diphenyl terephthalate, and bisphenol A were placed in a stainless steel melting tank and heated to approximately 180°C under a blanket of dry nitrogen.
It melted. The molten monomer mixture was transferred through a heating line to a continuously stirred oil heated reactor. Catalyst (potassium phenoxide, 0.041 molar solution in phenol, 0.0081 molar, based on bisphenol A)

It was continuously fed at a rate of about 20 to 25 pounds per hour to a vertical wiped membrane reactor maintained at an internal temperature of 300°C and a pressure of 1.50 mmHg (absolute). The reaction mass fed to the top of the wiped film reactor flowed downward through the reactor, propelled by gravity and by the downward thrust of the pitched rotor blades. This vane also agitated and renewed the polymer on the heated reaction surface of the film reactor. The material leaving the thin film reactor had an intrinsic viscosity of approximately 0.4 dl/g. The polymer was pumped out the bottom of the wiped film reactor and fed into a 5-stage, 2-screw horizontal extruder with 5 vacuum vents (one for each stage). The extruder is approximately 0.8 mmHg (absolute pressure) and the screw speed is
Operated at 125 rpm. The pressure was kept uniform throughout the barrel, ie, the extruder. The temperature of the melt at different stages of the extruder is kept between about 320-340℃,

The melt temperature profile within the extruder was controlled. Under these operating conditions, a pale yellow, clear, tenacious polymer was produced at a rate of 20 pounds/hour. The product was essentially free of black char and brown polyester gel particles in accordance with the teachings of the present invention. The semi-continuous polyester production process described above was initially carried out using a 0.5 mole percent excess of diaryl ester reactant over the stoichiometric proportion corresponding to the molar amount of bisphenol used. After reaching steady state reaction,
Five samples of the polyester product were removed at two hour intervals and the polyester was tested for intrinsic viscosity and yellow index color. The statistical deviations of the results of intrinsic viscosity and burn index color of the samples were also determined. This data is reported in Table 3 as Example 13. The proportion of diaryl ester reactor charged to the process was adjusted to provide a 0.75 mole percent excess diaryl ester. After the reaction reached steady state, the product sampling and testing procedure described above was repeated substantially as described above. The intrinsic viscosity and yellowness index color data obtained are reported in Table 3 as Example 14. The proportion of diaryl ester reactant charged to the process was adjusted to provide a 1.0 mole percent excess of diaryl ester monomer. After the semi-continuous reaction again reached steady state operating conditions, the product sampling and testing procedures described above were repeated substantially as described above. The data obtained are reported in Table 3 as Example 15. Example 13,
14,15 The low standard deviation obtained from the average intrinsic viscosity results is indicative of the product molecular weight achieved when carrying out the semi-continuous production of polyester using an extrusion reactor as the last reactor of the polymerization according to the present invention. る改良製造方法。 2 該重合反応領域が、該単量体反応物を第1反
応段階で反応させてポリエステルオリゴマーを製
造し、その後第2反応段階で反応を続けてポリエ
ステル生成物を製造するという2段階からなり、
該第2反応段階を少なくとも1つの機械かくはん
薄膜反応器を備えた反応帯域で実質的に連続的に
実施する、特許請求の範囲第1項記載の方法。 3 該第1反応段階をバツチ式で実施する、特許

Linear aromatic polymerization by transesterification of a monomeric reactant consisting essentially of a bisphenol compound and an aromatic dicarboxylic acid diaryl ester in a polymerization reaction zone consisting of a series of at least two reaction stages. An improved process for producing polyester, characterized in that the polymerization reaction in the final stage of the series is carried out substantially continuously in a reaction zone equipped with at least one mechanically stirred thin film reactor. 2 the polymerization reaction zone comprises two stages in which the monomer reactants are reacted in a first reaction stage to produce a polyester oligomer and then continued to react in a second reaction stage to produce a polyester product;
2. The method of claim 1, wherein said second reaction step is carried out substantially continuously in a reaction zone comprising at least one mechanically stirred thin film reactor. 3. The method of claim 2, wherein the first reaction step is carried out in batches. 4. The method according to any one of claims 1 to 7, wherein the monomer reactant is introduced into the polymerization reaction in a liquid state. 9. The method of claim 8, wherein the polymerization catalyst in liquid form is introduced into the polymerization reaction substantially simultaneously with the introduction of the reactants in liquid form into the polymerization reaction. 10 A polymerization catalyst in a liquid form is introduced into a polymerization reaction substantially simultaneously with the introduction of the reactant in a liquid state into the polymerization reaction, and both the catalyst and the reactant are introduced into the polymerization reaction substantially continuously to form a polyester. 9. The method of claim 8, wherein material is removed substantially continuously from the polymerization reaction. 11. The method of any of claims 1-10, wherein the mechanically stirred thin film reaction zone provides countercurrent flow of the reaction mixture and the vapor by-products of the reaction. 12. The method according to any one of claims 1 to 11, wherein the bisphenol is bisphenol A. 13. The method according to any one of claims 1 to 12, wherein the diaryl ester is diphenyl isophthalate, diphenyl terephthalate, or a mixture thereof. 14. Claims 6 to 13, wherein the liquid catalyst is a solution obtained by melting a substance that is normally solid at room temperature, or by dissolving a substance that is normally solid at room temperature in a solvent for the catalyst. The method described in any of the paragraphs. 15. The method of claim 14, wherein the liquid catalyst is a solution of metal phenoxide in phenol. 16. The manufacturing method according to claim 15, wherein the metal phenoxide is potassium phenoxide. 17. The manufacturing method according to claim 15, wherein the metal phenoxide is rubidium phenoxide. 18. The manufacturing method according to claim 15, wherein the metal phenoxide is lithium phenoxide. 19. The manufacturing method according to claim 15, wherein the metal phenoxide is sodium phenoxide. 20. The production method according to claim 14, wherein the liquid catalyst is a reaction product of potassium borohydride and phenol. 21 The diaryl ester is approximately 15% of isophthalic acid.
21. A method according to any one of claims 1 to 20, wherein the diaryl ester is a mixture of from about 85 mole percent to about 85 mole percent to about 15 mole percent terephthalic acid. 22. The method according to any one of claims 1 to 21, wherein the diaryl ester is a diphenyl ester.
