Description
本発明は熱可塑性樹脂組成物の製造方法に関
し、詳しくは混練機械、成形機械等を腐食させる
ことのない熱可塑性樹脂組成物に関するものであ
る。
従来より、天然木の質感を有した樹脂成形品を
得るために熱可塑性樹脂に木粉を配合した樹脂組
成物を成形材料とすることが行なわれている。し
かしながら、この木粉を配合した樹脂組成物は木
粉中の木酢ガスにより混練機械、成形機械、成形
金型等を腐食し、錆を発生させる等の不都合があ
つた。
そのため、これらの混練機械等を腐食しにくい
特殊鋼で製作したり、また成形金型を防食メツキ
するなどの対策が講じられていた。しかし、特殊
鋼を用いて機械を製作することは、非常に費用が
かかり、経済的に好ましくない。また、防食メツ
キした成形金型を用いる場合でも、分割型金型、
突出しピン部、ガス抜き部等は長時間の成形によ
つて錆の発生は避け得ず、また複雑な形状、鋭角
形状等の成形品用の金型ではメツキすることが困
難ないし不可能であつた。
そこで本発明者らは、混練機械、成形金型等を
腐食させることなく、かつ天然木の質感を有した
樹脂組成物の製造方法を開発すべく鋭意研究した
結果、熱可塑性樹脂、木粉、変性ポリオレフイ
ン、の配合物を高速で混練し、次いで生石灰を加
えて低速で混練した後、押出機を用いて混練押出
することによつて目的を達成することができるこ
とを見出し、この知見に基いて本発明を完成し
た。
すわち本発明は、ポリプロピレン、ポリエチレ
ン、アクリロニトリル−ブタジエン−スチレン樹
脂およびポリアミドからなる群から選ばれた熱可
塑性樹脂および木粉を、両者の合計を100重量部
としたとき前者20〜90重量部、後者80〜10重量部
の割合で用い、かつ変性ポリオレフインを前記熱
可塑性樹脂および木粉の合計100重量部に対して
0.5〜6重量部の割合で用いてなる配合物を高速
ミキサーで混練し、得られた混練物に前記木粉に
対して2〜8重量%の割合の生石灰を加えて低速
ミキサーで混練した後、一軸押出機を用いて混練
押出することを特徴とする熱可塑性樹脂組成物の
製造方法を提供するものである。
本発明の方法においては、熱可塑性樹脂として
ポリプロピレン、ポリエチレン、アクリロニトリ
ル−ブタジエン−スチレン樹脂(ABS樹脂)お
よびポリアミド(ナイロン−6など)からなる群
から選ばれたものを用いる。
熱可塑性樹脂の配合量は、熱可塑性樹脂および
木粉の合計を100重量部としたとき20〜90重量部、
好ましくは30〜70重量部である。20重量部未満で
あると、熱可塑性樹脂組成物本来の特性が失なわ
れてしまい好ましくない。
次に、木粉は天然木の質感を熱可塑性樹脂に与
え、また機械的強度を向上させるために加えられ
る。木粉としてはマツ、モミ、ツガ、ポプラ等の
木材を粉砕したもので粒径は80〜325メツシユ、
好ましくは100〜150メツシユである。
木粉の配合量は熱可塑性樹脂および木粉の合計
を100重量部としたとき10〜80重量部、好ましく
は30〜70重量部である。木粉が10重量部未満であ
ると、十分な天然木の質感が得られない。
変性ポリオレフインは木粉と反応させて樹脂組
成物の機械的強度を向上させるために加えられる
ものである。変性ポリオレフインとしては、ポリ
オレフインを液状ゴムおよび/または不飽和カル
ボン酸(無水物を含む)あるいはその誘導体で化
学変性したものが好適に用いられる。ここで液状
ゴムとしては、未端ヒドロキシル化ポリブタジエ
ンが好適である。この化学変性ポリオレフインを
製造するにあたつては、ポリプロピレン等のポリ
オレフイン、液状ゴムおよび/または不飽和カル
ボン酸またはその誘導体をキシレン、トルエン、
ヘプタン、モノクロルベンゼン等の溶媒中でベン
ゾイルパーオキサイド等のラジカル発生剤を用い
て反応させればよい。この化学変性ポリオレフイ
ンの製法の詳細に関しては特開昭54−124049号公
報に開示されている。
変性ポリオレフインの配合量は前記熱可塑性樹
脂および木粉の合計量100重量部に対して0.5〜6
重量部、好ましくは1〜5重量部である。0.5重
量部未満であると、機械的強度の改善が十分でな
く、また6重量部を超えると、流動性が悪くなり
成形品の外観不良となり、実用に供し得なくな
る。
さらに、生石灰すわち酸化カルシウムは、木粉
中の木酢ガスおよび水分、空気中の炭酸ガスを吸
収して水酸化カルムあるいは炭酸カルシウムとな
り、木酢ガス、水分あるいは炭酸ガス等によつて
生ずる混練機械、成形金型等の腐食を防止し、錆
等の移行付着による成形品外観の不良を改善する
ために加えられる。生石灰は品質等問わず各種の
ものを使用できるが、作業性等の点より粒径は
0.5〜10μ、好ましくは2〜5μのものが好適であ
る。
生石灰の配合量は木粉に対して2〜8重量%、
好ましくは5〜7重量%でる。配合量が木粉に対
して2重量%未満であると、木酢ガス等の吸収が
不十分となり、成形金型等の腐食防止効果が十分
でなく、さらには成形品の外観も不良となる。一
方、8重量%を超えると、スパイラルフロー長さ
(S.F.L.)が小さくなり成形性が不良となり、か
つ未反応の生石灰が時間の経過とともに水吸着す
るため成形品にシルバーの発生等を生じ、外観が
不良となり好ましくない。
本発明の方法においては上記成分を原料として
用るが、必要に応じて滑剤、無機充填材、木粉以
外の有機充填材、帯電防止剤、着色剤、難燃剤、
酸化防止剤、紫外線吸収剤、可塑剤等の補助的添
加剤を加えることができる。滑剤としては炭化水
素系の流動パラフイン、天然パラフイン、ワツク
ス等、脂肪酸系の高級脂肪酸、オキシ脂肪酸等、
エステル系の脂肪酸低級アルコールエステル等、
アルコール系の脂肪族アルコール、ポリグリコー
ル等、金属セツケンであるステアリン酸カルシウ
ム、ステアリン酸バリウム等あるいはシリコンと
してシリコーンオイル、変性シリコーン等が挙げ
られる。無機充填材としては炭酸カルシウム、硫
酸バリウム、タルク、シリカ、マイカ、クレー、
金属粉等があり、木粉以外の有機充填材として
は、クルミ、ヤシなどの果実の殻粉、故紙等が挙
げられる。帯電防止剤としては各種の界面活性剤
が用いられる。また、着色剤としては難溶性アゾ
染料、赤色着色剤、カドミウムイエロー、クロム
イエロー、チタン白などが挙げられ、難燃剤とし
ては無機系の酸化アンチモン、酸化ジルコンなど
や有機系のリン酸エステル、トリクレジルホスフ
エートなどが挙げられる。酸化防止剤としてはフ
エノール系のものが用いられ、紫外線吸収剤とし
てはトリアゾール系、サリチル酸系、アクリロニ
トリル系のものが用いられる。さらに、可塑剤と
してはフタル酸ジエステル、ブタノールジエステ
ル、リン酸エステルなどが挙げられ、架橋剤、加
硫剤としてはイオウ、有機イオウ化合物、有機過
酸化物、金属酸化物、ポリアミン、ポリイソシア
ネートなどが挙げられる。
本発明の方法においては、上記各成分を原料と
して用い、下記の如き混練、押出を行なう。
まず、所定量の熱可塑性樹脂、木粉および変性
ポリオレフインの配合物を100〜250℃の温度にて
高速ミキサーで5〜20分間混練する。ここで使用
する高速ミキサーは第1図および第2図に示す形
状の羽根を有したものが好ましく、この際の高速
ミキサーの回転数は通常200〜1000r.p.m.であり、
好ましくは400〜900r.p.m.である。ここで回転数
が200r.p.m.未満では、ゲル化が不十分で混練が
できないこともあり、また回転数が1000r.p.m.を
超えると、材料温度が異常に上昇し、材料の劣化
を生起する場合がある。
次に、得られた混練物に所定量の生石灰を加え
て80〜100℃の温度にて低速ミキサーで5〜10分
間混練する。この混練工程においては、比較的低
温下で混練が進行するため混練物は徐々に冷却さ
れて細かな塊状のものとなる。ここで低速ミキサ
ーの回転数は特に制限はないが、通常は100〜
200r.p.m.である。
上述の二段階の混練工程を経て得られた混練物
を、一軸押出機を用いて通常は190〜230℃にて混
練押出しする。この工程は単なる押出し操作だけ
でなく、押出しと共に充分な混練をも行なうこと
が肝要である。なお、滑剤等の補助的添加剤を加
える場合はこの段階で加えればよい。
本発明の方法は、混練を三段階に分けて十分に
行なうことに特色がある。混練すべき配合物中に
おける熱可塑性樹脂以外の成分の割合が非常に多
い場合があり、このようなときは混練に際して通
常の樹脂配合物に比べて強力な動力源を必要とす
る。それ故、ここで用いる混練機あるいは押出機
はプラスチツク用のものでもよいが、より好まし
いものは窯業の分野で用いられるものである。
本発明の如く三段階に分けてそれぞれ特定の条
件で混練を行なうことにより、他の方法で行なつ
た場合よりも良好な結果が得られる。たとえば最
初からすべての成分を同時に加えた場合あるいは
低速ミキサーによる混練後に生石灰を加えた場合
等では、混練機械等の腐食等は十分に防止し得
ず、成形品の外観も不良なものとなる。
本発明では、通常の場合、上記樹脂組成物を熱
時下において適宜大きさに切断することによつて
ペレツト状の樹脂組成物とする。ここで押出され
た樹脂組成物の切断は、樹脂組成物自体が熱いう
ちに速やかに行なうことが好ましく、冷却後に行
なつても良い結果は得られない。つまり、樹脂組
成物が熱いうちに切断されると、切断面では溶融
あるいは半溶融状態の熱可塑性樹脂が流動して、
表面に露呈している充填材を被覆し、その結果、
表面が実質上完全に熱可塑性樹脂の層で被覆され
たペレツト状の樹脂組成物が得られる。これを成
形金型等により成形することにより成形品が得ら
れる。
本発明の方法により得られた樹脂組成物では混
練機械、成形金型等に腐食がほとんど生じないた
め、これらを特殊鋼で製作したり、防食メツキ加
工等が不要である。しかも、成形品表面への錆の
移行付着等もなく、成形性、成形品外観等がきわ
めて良好であり、天然木の質感を有したものが得
られる。
したがつて、本発明の方法により得られる熱可
塑性樹脂組成物は漆器製品、音響製品、各種ハウ
ジングなどの材料としてきわめて有効に利用され
る。
次に、実施例等により本発明を詳しく説明す
る。
なお、結果は以下の方法で測定あるいは評価し
た。
(1) 錆発生シヨツト数
成形機械(東芝機械製、10オンス)を用いて、
樹脂組成物を成形温度200℃、成形時間60秒にて
肉厚4mm、縦90mm、横80mm、高さ150mm、底面中
央部に直径70mmの穿孔を有している箱型形状物を
成形した。金型表面および突出しピンへの錆の発
生するシヨツト数を目視にて判断した。なお、成
形温度は製造例19は230℃、製造例20は250℃とし
た。
(2) 成形性
スパイラルフロー長さ(cm)によつて表示し
た。
アルキメデス型を用い、温度240℃、圧力1000
Kg/cm2で成形した時のフロー長さを測定した。な
お、成形温度は製造例20の場合のみ250℃とした。
(3) 外観
(1) 錆発生シヨツト数の測定において成形した箱

キシレン600重量部を装入し、油浴にて投げ込み
ヒーターを用いて加熱し、撹拌下で120℃、1時
間反応させ、その後140℃で3時間反応を継続し
た。反応終了後、冷却し、大過剰のアセトン中に
沈澱させ、吸引濾過、さらに乾燥(70℃にて50時
間)して白色の粉末を得た。続いてこの粉末をソ
ツクスレー抽出装置に入れ、アセトンによつて16
時間抽出して、未反応のポリブタジエンおよび無
水マレイン酸を除去して化学変性ポリオレフイン
を得た。
製造例 1
第1表に示す熱可塑性樹脂、木粉および前記で
得られた化学変性ポリオレフインの所定量を配合
し、この混合物を200℃に加熱した高速ミキサー
に供給し、回転数500r.p.m.で15分間撹拌し、配
合物を伝熱および撹拌熱により230℃まで昇温、
ゲル化させた。
次に、20℃に冷却した低速ミキサー内で上記配
合物の温度が60℃になるまで冷却し、これに第1
表に示す所定量の生石灰を加えて回転数150r.p.
m.で10分間撹拌した。このようにして得た混練
物を一軸押出機(口径125mm、ベントタイプ、ナ
カタニ機械(株)製)にて樹脂温度200℃で押出して
棒状樹脂組成物を得た。次いで、常法によりペレ
ツト(3φ×5mm)化した。
製造例 2
製造例1において、高速ミキサーの温度を150
℃とし、撹拌後の昇温温度を200℃とし、かつ低
速ミキサーの温度を150℃としたこと以外は製造
例1と同様の条件により樹脂組成物を得た。次い
でペレツト化した。
製造例3〜16
製造例1において、高速ミキサーの温度を150
℃とし、撹拌後の昇温温度を200℃としたこと以
外は製造例1と同様の条件で、第1表に示す成分
および所定量により樹脂組成物を得た。次いで、
ペレツト化した。
製造例 17
製造例1において、高速ミキサーの温度を150
℃とし、撹拌後の昇温温度を250℃とし、かつ低
速ミキサーにおける撹拌温度を100℃としたこと
以外は製造例1と同様の条件により樹脂組成物を
得、次いでペレツト化した。
製断例 18
製造例1において、高速ミキサーの温度を150
℃とし、撹拌後の昇温温度を270℃とし、かつ低
速ミキサーにおける撹拌温度を120℃としたこと
以外は製造例1と同様の条件により樹脂組成物を
得、次いでペレツト化した。
製造例19および20
製造例1において、高速ミキサーの温度を150
℃とし、撹拌後の昇温温度を200℃としたこと以
外は製造例1と同様の条件で、第1表に示す成分
および所定量により樹脂組成物を得、次いでペレ
ツト化した。
比較例1〜7
製造例1において、高速ミキサーの温度を150
℃とし、撹拌後の昇温温度を200℃としたこと以
外は製造例1と同様の条件で、第1表に示す成分
および所定量により樹脂組成物を得、次いでペレ

製造例1において、高速ミキサーの温度を150
℃とし、撹拌後の昇温温度を200℃とし、かつ第
1表に示す所定量の生石灰を高速ミキサーおよび
低速ミキサーの混練終了後に加えたこと以外は製
造例1と同様の条件で樹脂組成物を得、次いでペ
レツト化した。
比較例 12
第1表に示す所定量の生石灰を高速ミキサーお
よび低速ミキサーの混練終了後に加えたこと以外
は製造例1と同様の条件で樹脂組成物を得、次い
でペレツト化した。
実施例
上記製造例1〜20および比較例1〜12において
得られたペレツトを用いて成形品、試験片を成形
し、各種の試験を行なつた。結果を第1表に示

トリル−ブタジエン−スチレン樹脂およびポリア
ミドからなる群から選ばれた熱可塑性樹脂および
木粉を、両者の合計を100重量部としたとき前者
20〜90重量部、後者80〜10重量部の割合で用い、
かつ変性ポリオレフインを前記熱可塑性樹脂およ
び木粉の合計100重量部に対して0.5〜6重量部の
割合で用いてなる配合物を高速ミキサーで混練
し、得られた混練物に前記木粉に対して2〜8重
量%の割合の生石灰を加えて低速ミキサーで混練
した後、一軸押出機を用いて混練押出することを
